Abstract

本发明公开了一种大型风电主轴的空心锻造工艺,包括如下步骤:第一火:切除冒口和锭底;第二火:镦粗及冲孔;第三火:拔长;第四火:局部镦粗及拔长成型。在第四火的步骤中,采用转盘进行局部镦粗及拔长成型;转盘包括圆形的转盘座和与转盘座固定连接的转盘体,转盘体开有和待加工风电主轴的下端形状匹配的圆孔,转盘座的中部设有一个具有锥度的孔,配合相同锥度的芯棒能够保证开孔后的风电主轴的外圆和内孔均不偏心。本发明独创了空心锻造风电主轴的工艺,能够降低企业购置大型设备的成本,使得小规格的自由锻油压机能锻造加工其本来不能加工的大型风电主轴,而且空心锻造节省材料、锻件比实心锻件轻,减少劳力,孔粗加工时可减少工时提高效率。

技术领域
本发明涉及风电主轴锻造工艺,具体涉及一种大型风电主轴的空心锻造工艺。
背景技术
风电主轴是风能发电机关键零件部位之一。海上风力发电是一个集计算机技术、空气动力学、结构力学和材料科学等综合性学科的技术。随着风电技术的持续改进和机组制造成本的不断降低,海上风电的市场竞争力将逐渐提升,其发展前景广阔。
大型风电主轴主要用于海上风电机组,海上风机设计必须主要考虑的问题是海洋的气候条件,其中台风为海上风电的第一杀手。如何提高风电主轴抗台风能力是重中之重。通过提高主轴的机械性能,从而提高风机组在沿海的负载载荷能力和抗冲击能力,提高风机组的使用寿命,增加机组的发电量总量,降低能耗,提高能源的利用率,扩大沿海地区的风能采集率。
目前3.0MW的风电主轴适用于海上风电机组,但3.0MW的风电主轴采用3150T自由锻油压机不能采用实心锻造,对于已具备加工2.3MW以下的风电主轴的企业来说,很多没有更大规格的自由锻油压机,虽然通过购买新的机器能够解决这一问题,但新的设备成本巨大,如何解决在现有设备的基础上也能加工3.0MW的大型风电主轴是个难题。
发明内容
本发明主要解决的技术问题在于,提供一种大型风电主轴尤其是3.0MW以上的风电主轴的空心锻造工艺,通过该法能够使用3150T的自由锻油压机即能实现大型风电主轴的加工。
本发明解决其技术问题所采用的技术方案是:大型风电主轴的空心锻造工艺,包括如下步骤:第一火:切除冒口和锭底;第二火:镦粗及冲孔;第三火:拔长;第四火:局部镦粗及拔长成型。锻造的风电主轴,主要规格是法兰外径φ2260毫米,台阶以此为φ1150、φ1060、φ1000、φ860、φ740,锻件通孔为φ350,锻件长3100;此规格的主轴如果采用实心锻造法,用3150T自由锻油压机不能锻造,采用空心锻造法则可以锻造。并且可以节省材料—以此风电主轴规格为例,实心锻造每件消耗钢锭33.5T,采用空心锻造法,每件只消耗钢锭30T。相应地,锻件重量比实心锻造法锻造的重量轻。并且可以减少孔粗加工的工时(实心锻件,要先钻孔,然后再一步一步镗孔至锻件内孔尺寸,而空心锻件内孔就是350,到锻件内孔加工尺寸430,单边只有40的量,减少工时),提高效率。另外,空心锻造的风电主轴由于先冲孔后拔长,所以其纤维组织是连续的,而实心锻造的纤维组织在加工孔(钻孔是最后一步)时被切断了(纤维组织连续能够提高风电主轴的抗疲劳强度,欧美等国多年来对风电的研究表明,造成风机主轴损坏的主要因素,不是短时载荷的强大,而是长期疲劳应力所致)。调质热处理的锻件重量轻,减少加热能耗。成本低,利润高,销售价低于实心锻造的风电主轴,用户满意。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,在第四火的步骤中,采用转盘进行局部镦粗及拔长成型;所述转盘包括圆形的转盘座和与转盘座固定连接的转盘体,转盘体开有和待加工风电主轴的下端形状匹配的圆孔,所述转盘座的中部设有一个具有锥度的孔,配合相同锥度的芯棒能够保证开孔后的风电主轴的外圆和内孔均不偏心。这样通过此转盘特殊的结构能够保证内孔和外圆都不偏心。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,芯棒整体为圆锥筒形,芯棒头部为圆柱形,芯棒尾部的圆角R为30至50mm,芯棒的锥度为1:100。芯棒头部圆柱形的设置可以防止芯棒进一步往下掉,起到限位的作用。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,在第三火的步骤中,采用拔长芯棒进行拔长,拔长芯棒整体呈“十”字形,构成“十”字形的那一横的芯棒主体在拔长过程中抵靠风电主轴法兰盘盘面用于防止在拔长时从风电主轴中心通孔漏料。拔长过程中有芯棒的存在能够防止内孔孔径在拔长过程中变得小于目标尺寸。芯棒材料用报废锻件改制,降低成本。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,在第二火的步骤中,采用冲头进行冲孔,冲头的高度大于镦粗后冲孔的深度加上吊钳把串在冲头上的毛坯拉下来的允许活动的必要高度。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,冲头和转盘采用5CrMnMo制造。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,转盘体的外周绕设有一圈外齿圈,与外齿圈啮合设置有齿轮,齿轮轴与驱动齿轮旋转的电机轴相连,电机驱动齿轮旋转后由于外齿圈和齿轮啮合,转盘体转动,实现回转镦粗。转盘也可采用液压传动。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,在第一火的步骤之前还有钢锭加热的步骤:将600℃以上的红送钢锭直接进炉加热,加热至850℃士20℃,保温7小时,再加热至1250℃士10℃,保温15小时;
所述红送钢锭,就是浇注脱模后不久、钢锭表面温度在650℃以上的钢锭,将其放置于保温桶内,放置4-5小时,所述保温桶外层为钢板焊接而成,保温桶内衬一层保温棉,保温桶顶部加一上盖;
在第一火的步骤中,锻造温度为1200℃至1220℃,用剁刀切除冒口和锭底,保温5小时;第二火,镦粗:采用转盘进行回转镦粗并采用冲头冲孔,镦粗到位并冲孔完成后,采用吊钳把串在冲头上的毛坯拉下来,回加热炉重新加热,加热至1250℃±20℃,保温8至10小时;第三火,拔长:拔八方、号印,开中间坯,杆部成型后,剁除T端弃料,锻造温度1230℃~850℃,锻造结束后回加热炉重新加热,加热至1240℃士20℃,保温6-7小时;第四火,局部镦粗、拔长成型:锻造温度1230℃~900℃,将开好的中间坯料,立起插入由数个叠起的垫圈组合的垫圈组内,叠起的垫圈组放置于活动转盘上,所述活动转盘,由下部转盘和上部垫圈两部分组成,局部墩粗时,将固定在墩粗板上的上连接板和上砧卸下,直接用活动横梁上的墩粗板进行墩粗,墩下200 mm后,装上连接板和上砧,减小墩粗接触面积,采取回转墩粗、逐步碾压的方法,墩粗到规定尺寸,墩粗结束后回加热炉重新加热,加热至1230℃±20℃,保温5小时。
作为本发明大型风电主轴的空心锻造工艺的进一步改进,风电主轴的材质为34CrNiMo6。
本发明选用的锻造设备可以小一些,解决了在现有设备的情况下也能加工大型风电主轴尤其是3.0MW以上的风电主轴;本锻造工艺可以节省材料、锻件重量比实心锻造法锻造的重量轻。并且可以减少孔粗加工的工时,提高效率。另外,空心锻造的风电主轴其纤维组织是连续的,提高了风电主轴的抗疲劳强度。调质热处理的锻件重量轻,减少加热能耗。成本低,利润高,销售价低于实心锻造的风电主轴,用户满意。本锻造工艺还充分考虑了连孔锻造的高锻造要求,加工时不仅保证了外圆不偏心,还保证了内孔不偏心。

大型风电主轴的空心锻造工艺,包括如下步骤:第一火:切除冒口和锭底;第二火:镦粗及冲孔;第三火:拔长;第四火:局部镦粗及拔长成型。在第四火的步骤中,采用转盘进行局部镦粗及拔长成型;所述转盘如图1至图4所示包括圆形的转盘座1和与转盘座1固定连接的转盘体2,转盘体2开有和待加工风电主轴6的下端形状匹配的圆孔3,所述转盘座1的中部设有一个具有锥度的孔4,配合相同锥度的芯棒5能够保证开孔后的风电主轴6的外圆和内孔均不偏心。芯棒5整体为圆锥筒形,芯棒5头部为圆柱形,芯棒5尾部的圆角R为30至50mm,芯棒5的锥度为1:100。在第三火的步骤中,采用拔长芯棒7进行拔长,拔长芯棒7整体呈“十”字形,构成“十”字形的那一横的芯棒主体在拔长过程中抵靠风电主轴6法兰盘盘面用于防止在拔长时从风电主轴6中心通孔漏料。在第二火的步骤中,采用冲头进行冲孔,冲头的高度大于镦粗后冲孔的深度加上吊钳把串在冲头上的毛坯拉下来的允许活动的必要高度。冲头和转盘采用5CrMnMo制造。转盘体2的外周绕设有一圈外齿圈8,与外齿圈8啮合设置有齿轮9,齿轮轴与驱动齿轮9旋转的电机轴相连,电机驱动齿轮9旋转后由于外齿圈8和齿轮9啮合,转盘体2转动,实现回转镦粗。在第一火的步骤之前还有钢锭加热的步骤:将600℃以上的红送钢锭直接进炉加热,加热至850℃士20℃,保温7小时,再加热至1250℃士10℃,保温15小时;
所述红送钢锭,就是浇注脱模后不久、钢锭表面温度在650℃以上的钢锭,将其放置于保温桶内,放置4-5小时,所述保温桶外层为钢板焊接而成,保温桶内衬一层保温棉,保温桶顶部加一上盖;
在第一火的步骤中,锻造温度为1200℃至1220℃,用剁刀切除冒口和锭底,保温5小时;第二火,镦粗:采用转盘进行回转镦粗并采用冲头冲孔,镦粗到位并冲孔完成后,采用吊钳把串在冲头上的毛坯拉下来,回加热炉重新加热,加热至1250℃±20℃,保温8至10小时;第三火,拔长:拔八方、号印,开中间坯,杆部成型后,剁除T端弃料,锻造温度1230℃~850℃,锻造结束后回加热炉重新加热,加热至1240℃士20℃,保温6-7小时;第四火,局部镦粗、拔长成型:锻造温度1230℃~900℃,将开好的中间坯料,立起插入由数个叠起的垫圈组合的垫圈组内,叠起的垫圈组放置于活动转盘上,所述活动转盘,由下部转盘和上部垫圈两部分组成,局部墩粗时,将固定在墩粗板上的上连接板和上砧卸下,直接用活动横梁上的墩粗板进行墩粗,墩下200 mm后,装上连接板和上砧,减小墩粗接触面积,采取回转墩粗、逐步碾压的方法,墩粗到规定尺寸,墩粗结束后回加热炉重新加热,加热至1230℃±20℃,保温5小时。风电主轴的材质为34CrNiMo6。

Claims (6)

1.大型风电主轴的空心锻造工艺,其特征在于,包括如下步骤:第一火:切除冒口和锭底;第二火:镦粗及冲孔;第三火:拔长;第四火:局部镦粗及拔长成型;在第四火的步骤中,采用转盘进行局部镦粗及拔长成型;所述转盘包括圆形的转盘座和与转盘座固定连接的转盘体,转盘体开有和待加工风电主轴的下端形状匹配的圆孔,所述转盘座的中部设有一个具有锥度的孔,配合相同锥度的芯棒能够保证开孔后的风电主轴的外圆和内孔均不偏心;所述芯棒整体为圆锥筒形,芯棒头部为圆柱形,芯棒尾部的圆角R为30至50mm,芯棒的锥度为1:100;锻造的风电主轴其规格是:法兰外径为2260mm,台阶外径为1150mm、1060 mm、1000mm、860 mm、740 mm,锻件通孔直径为350 mm,锻件长为3100 mm;在第二火的步骤中,采用冲头进行冲孔,冲头的高度大于镦粗后冲孔的深度加上吊钳把串在冲头上的毛坯拉下来的允许活动的必要高度;在第二火及第四火步骤中,墩粗及局部墩粗的工序中采用的是3150T自由锻油压机。
2.根据权利要求1所述的大型风电主轴的空心锻造工艺,其特征在于,在第三火的步骤中,采用拔长芯棒进行拔长,拔长芯棒整体呈“十”字形,构成“十”字形的那一横的芯棒主体在拔长过程中抵靠风电主轴法兰盘面用于防止在拔长时从风电主轴中心通孔漏料。
3.根据权利要求1所述的大型风电主轴的空心锻造工艺,其特征在于,所述冲头和转盘采用5CrMnMo制造。
4.根据权利要求1所述的大型风电主轴的空心锻造工艺,其特征在于,所述转盘体的外周绕设有一圈外齿圈,与外齿圈啮合设置有齿轮,齿轮轴与驱动齿轮旋转的电机轴相连,电机驱动齿轮旋转后由于外齿圈和齿轮啮合,转盘体转动,实现回转镦粗。
5.根据权利要求1所述的大型风电主轴的空心锻造工艺,其特征在于,在第一火的步骤之前还有钢锭加热的步骤:将600℃以上的红送钢锭直接进炉加热,加热至850℃士20℃,保温7小时,再加热至1250℃士20℃,保温15小时;
所述红送钢锭,就是浇注脱模后不久、钢锭表面温度在650℃以上的钢锭,将其放置于保温桶内,放置4-5小时,所述保温桶外层为钢板焊接而成,保温桶内衬一层保温棉,保温桶顶部加一上盖;

6.根据权利要求1至5中任一项所述的大型风电主轴的空心锻造工艺,其特征在于,所述风电主轴的材质为34CrNiMo6。
