Description

用于制造燃料箱的方法以及燃料箱
技术领域
本发明涉及用于基于热塑性材料制造燃料箱的方法。
背景技术
已知热塑性材料燃料箱主要由聚乙烯(HDPE)制成,这种燃料箱通常具有用于碳氢化合物的阻挡层的多层壁结构。已知热塑性材料燃料箱由注射成型、挤塑吹塑或者热成型的方式形成,或由上述方法的组合的方式形成。与片材金属燃料箱相比,热塑性材料燃料箱具有如下优点,即热塑性材料燃料箱能相对简单地制造有空间复杂的轮廓,并且相对更耐变形和更稳定。塑料具有一定的弹性,使得热塑性材料燃料箱能承受短时变形,即在这期间短时形变不会造成燃料箱的轮廓的永久性改变。
但是由于当HDPE(HDPE材料通常用于制造热塑燃料箱)长时间承受拉伸/压缩载荷时具有流动的趋势,如果不采取额外的加固措施,燃料箱将不适合用于在不造成燃料箱轮廓的永久变形的情况下永久性地抵抗增加的内部压力。
因此,多种用于热塑燃料箱的结构加固/结构加强的方法是已知的。一方面,已知局部地加固燃料箱壁,另一方面已知在燃料箱的内部提供支承元件和拉杆,所述支承元件和拉杆用于避免燃料箱在变化的压力下发生胀形或屈曲。EP 2067648 A1描述了一种燃料箱和用于生产该燃料箱的方法,其中利用了燃料箱的两个独立部分,所述独立部分每个都具有包括氟树脂层和热塑性树脂层的层叠结构。所有已知的加固措施明显地提升燃料箱的质量。根据本技术领域现状的单层或多层塑性燃料箱具有5-6mm的平均壁厚度,并且质量约为6-10kg(由燃料箱的容积决定)。用于提升稳定性和防火性的额外的需求不可避免地会导致质量的增加,这对于轻量结构来讲实际上是不被期望的。
发明内容
本发明的目的是提供一种制造同时具有减小的壁厚度,并且具有明显减小的重量的本文开头所提到的类型的燃料箱的方法。
该目的通过用于制造热塑性材料燃料箱的方法实现,所述方法包括如下步骤:
-由热塑性材料基的纤维复合材料生产呈片材形状的半成品;
-用包括用于碳氢化合物的至少一个阻挡层的层压板层压所述半成品;
-热处理层压后的半成品,直到热塑性材料塑化;
-在热成型模具中热成型塑化的半成品,以形成壳体;以及
-接合壳体,以形成大体封闭的燃料箱。
根据本发明的关键方面涉及提供热塑性材料基纤维复合材料的膜-层压半成品,热塑性材料基使得这些半成品在分散的成型过程中形成相应的壳体。这些纤维复合材料半成品是例如所谓的具有热塑性材料基的有机金属片材,所述有机金属片材能以相对小的材料厚度制造,但是具有提升的强度。
相对薄的膜被层压到这些相对硬的半成品上。
首先,该方法制造的经过层压得到的半成品被冷却和固化。这些层压得到的半成品可以在与制造半成品不同的时刻,以成型过程中期望的任何方式进行配置。
层压的半成品的热处理可以通过例如已知的在热成型模具上的红外线加热装置进行。
在这一热处理的过程中,可以对半成品进行预处理,即在加热的最终步骤之前对半成品进行预加热,直到热塑性材料塑化。
在根据本发明的方法的具体的有利的实施例的情况下,提供了仅在一侧层压的半成品,并且层压的一侧形成燃料箱的内侧。
壳体在每种情况下有利地形成有外周环绕凸缘。壳体可以例如被弯折,以形成边缘形成的接缝例如形成燃料箱接缝的迷宫式密封的边缘形成的接缝或锁定接缝。特别是如果层压在里面的膜具有相对较小的厚度,弯折外周环绕凸缘以形成边缘形成的接缝是有利的。
可替代地,凸缘可以具有外周轮廓,所述外周轮廓延伸到壳体的端部面的周围,并且形成外周抵接边缘。这种外周轮廓可以形成为例如粘附地结合或者焊接到壳体的C形轮廓或者U形轮廓。外周轮廓还可以在顺流注射成型过程中被模压成单体件。
嵌入到热塑性材料基中的织造纤维结构或者无纺纤维结构更优选用作纤维复合材料。可以考虑将例如HDPE作为热塑性材料基。纤维可以从包括玻璃纤维、碳纤维和芳纶纤维的组中选择。
根据本发明的方法还包括在接合壳体之前,向燃料箱中引入插入件。为了本发明的目的,插入件为阀、管线、调压池、进给机构等。
在根据本发明的方法的具体的有利的变体中,插入件被预安装到插入件托架上。插入件托架可以被插入到壳体中,作为可拆卸托架(lost carrier)。例如,这种插入件托架可以形成为注射成型塑性托架,所述注射成型塑性托架已经与燃料箱轮廓相匹配。用于通风管、阀、接头等的固定装置可以已经成型在这个托架上。
插入件优选被固定到插入件托架,并设置在其随后将被安装的位置。
插入件托架可以被焊接、夹紧或闩锁。
有利地,在连接之前,至少一个壳体具有用于至少一个管线连接的至少一个引入-通孔,连接元件以密封的方式从内部被插入到所述引入-通孔中。这种连接元件可以例如是用于燃料箱的通风管线的连接接头等。连接元件可以例如已经设置在预安装在插入件托架上的通风星形接头(带阀的管线星形接头)上,并且在安装插入件托架期间以密封的方式被插入到相应的引导-通孔(例如在燃料箱的上壳体)中,并且在连接燃料箱壳体之后被从外部固定。
壳体的焊接或连接以形成封闭燃料箱的步骤可以借助加热的元件/热板、激光、红外线加热装置等来进行。
半成品还可以具有除薄膜层压板之外的在层压侧上的环绕外周的窄带。这一外周可以形成壳体的环绕凸缘的一部分,在焊接期间吸收连接压力,使得层压的EVOH层不会由于连接而裸露,EVOH层的裸露会导致焊接连接的损伤,这是由于EVOH不会形成与HDPE的粘结结合。
本发明涉及通过上述方法制造的燃料箱,所述燃料箱包括:箱体,所述箱体具有纤维增强热塑性材料的自支承硬外壳,所述燃料箱的内侧层压有多层塑性薄膜,外壳比塑性薄膜更厚,并且塑性薄膜包括至少一个用于碳氢化合物的阻挡层。
塑性薄膜可以例如具有最大厚度1.25mm。所述塑性薄膜可以形成为具有EVOH作为阻挡层的五层层压板。
所述五层层压板包括:例如单层EVOH的厚度在50μm到250μm之间,EVOH被嵌入到至多每层200μm的两层助粘剂中。HDPE覆盖层每层的厚度为300μm,并且其可以作为例如外层。
外壳厚度与塑性薄膜厚度的比例在2和1.2之间是有利的。
热塑性纤维固化材料的外壳或者基底材料可以例如具有大约1.5mm的厚度,使得成品燃料箱的最大总壁厚为2.75mm,并且同时具有相对较高的强度。

具体实施方式
首先参考附图2。
图2示出了根据本发明的燃料箱的上壳体1的视图。燃料箱由上壳体1和补充上壳体的下壳体2连接到一起,形成了大体封闭的中空壳体。附图中未示出燃料箱的全视图。
上壳体和下壳体都具有环绕凸缘8,上壳体1和下壳体2在环绕凸缘处连接以形成封闭的燃料箱。
正如在开头所作说明,上壳体1和下壳体2都由有机金属片材3形式的托架材料和在一侧层压的层压板4(在当前的情况下形成为多层膜)构成。有机金属片材3由例如由HDPE(高密度聚乙烯)基底材料/HDPE(高密度聚乙烯)基材料构成,并具有嵌入其中的纤维,所述纤维具有碳纤维、玻璃纤维或者芳纶纤维的形式。纤维被嵌入到织造结构或者无纺结构形式的基质材料中。有机金属片材3还可以设置在可见侧/外侧,并具有HDPE覆盖层,所述覆盖层保证纤维固化层被完全覆盖。
层压板4设置在有机金属片材3的内侧,所述层压板包括两个HDPE覆盖层5、两个助粘剂层6和EVOH层7,所述EVOH层作为阻挡层。
用于制造根据本发明的燃料箱的方法设想到了具有图1所述的形式的完全制成的和层压的半成品。半成品首先经过热处理,并且然后在热成型模中成形为壳体。
同时,壳体优选形成有环绕凸缘8。
在该凸缘区域中,壳体(即上壳体1和下壳体2)都优选彼此连接,即通过材料粘合剂彼此连接,并且优选彼此焊接连接。
上壳体1和下壳体2的外周连接的不同变体如图4到图6所示。
图4a和图4b示出了外周连接上壳体1和下壳体2的两种连续的方法步骤,如果上壳体1和下壳体2的凸缘8分别为不同的长度,则图4a和图4b示出的方法是有利的。
在第一步中,刚形成的上壳体1和下壳体2被一上一下放置,如图4a所示。这一状态下,上壳体1和下壳体2可以仍然是热的和塑性的,使得接下来的焊接可以通过使用材料的基础热量进行。
但是原则上,上壳体1和下壳体2还可以在冷却状态下被一上一下放置。然后,例如上壳体1和下壳体2的凸缘8通过红外线辐射的方式被加热,并且被软化直到它们塑化。
在下一步中,例如利用合适的工具使得下壳体2的凸缘8围绕下壳体1的凸缘8折叠(如图4b所示),使得燃料箱获得外周边缘形成的接缝9,由于各个层的多次折叠,所述外周边缘形成的接缝还特别形成了迷宫式密封。
这种连接技术实际上使得层压板4的每层厚度至多为1.25nm,大体上只有层压板4的覆盖层5的厚度对于焊接起作用。
图5示出了接合操作的可替代的实施例。
上壳体1和下壳体2具有相同尺寸的凸缘;凸缘8被一上一下齐平放置,以连接上壳体和下壳体。然后,热塑性材料(优选为HDPE)形成的U形外周轮廓10被布置在燃料箱接缝上,延伸到凸缘8的周围。当在加热条件下施加压制压力时,外周轮廓10被焊接到有机金属片材3的外侧。
可替代地,外周轮廓10的粘结结合例如可以采用基于LDPE的助粘剂。
根据本发明的方法包括在连接上壳体1和下壳体2之前将插入件11引入到燃料箱中。为了这个目的,插入件(例如阀门、接头、填充率传感器、调压池等)被预安装在与插入件托架12关联的燃料箱外壳的预设的布局中,所述插入件托架具有热塑性材料的栅格支承的形式。插入件托架12然后被放置在燃料箱的上壳体1中的图2所示的位置。
插入件托架12形成为注射成型塑性托架,注射成型塑性托架适合上壳体1的轮廓,并且已经被布置在上壳体1中。可替代地,夹紧或者其他的焊接的方法也是可能的。插入件11(本文中的阀)借助于相对稳固的通风管线13彼此连接。插入件11之一具有连接接头14,所述接头穿过上壳体1的引入-通孔15。
例如在完成上壳体1之后并在将上壳体1连接到下壳体2之前,引入-通孔15通过切掉一个圆的方式形成。然后,插入件托架12被引入到上壳体1中,使得连接接头14穿过引入-通孔15。连接接头14设置有例如抵靠层压板4的环绕颈部16。颈部具有环形凹槽17,在所述凹槽中布置有O形密封环,所述O形密封环将连接接头14与所述引入-通孔15密封隔开。
连接接头14还具有螺纹19,所述螺纹穿过引入-通孔15。在上壳体1的外侧,接头通过螺母20固定,所述螺母接合在螺纹19中。
可替代地,连接接头14可以通过紧固元件进行闩锁,所述紧固元件设置在上壳体1的外侧上。

Claims (15)

1.一种用于基于热塑性材料制造燃料箱的方法,所述方法包括如下步骤:
-由具有热塑性材料基的纤维复合材料生产呈片材形状(3)的半成品;
-用层压板(4)层压所述半成品,所述层压板包括用于碳氢化合物的至少一个阻挡层(7);
-热处理层压后的半成品,直到所述热塑性材料塑化;
-在热成型模具中热成型塑化的半成品,以形成壳体(1,2);以及
-接合所述壳体,以形成大体封闭的燃料箱,
其中,所述纤维选自包括玻璃纤维、碳纤维和芳纶纤维的组,
其特征在于,
所述纤维复合材料是嵌入所述热塑性材料基中的织造纤维结构或者无纺纤维结构。
2.根据权利要求1所述的方法,其特征在于,所述半成品仅在一侧被层压,并且被层压的一侧形成所述燃料箱的内侧。
3.根据权利要求1或2所述的方法,其特征在于,所述壳体在每种情况下均形成有外周环绕凸缘(8)。
4.根据权利要求3所述的方法,其特征在于,接合所述壳体的步骤包括外周焊接所述壳体。
5.根据权利要求4所述的方法,其特征在于,在焊接期间或焊接之后,所述壳体的凸缘(8)被弯折以形成边缘形成的接缝。
6.根据权利要求4所述的方法,其特征在于,所述凸缘(8)具有外周轮廓(10),所述外周轮廓延伸到所述壳体的端部面的周围。

12.一种燃料箱,所述燃料箱根据权利要求1到11中任一项所述的方法制造,所述燃料箱包括箱体,所述箱体具有纤维增强热塑性材料(3)的自支承硬外壳(1,2),所述纤维增强热塑性材料包括嵌入在热塑性材料基中的纤维,所述燃料箱的内侧层压有多层塑性薄膜(4),所述外壳比塑性薄膜更厚,并且塑性薄膜包括用于碳氢化合物(7)的至少一个阻挡层,
其中,所述纤维选自包括玻璃纤维、碳纤维和芳纶纤维的组,
其特征在于,
所述纤维增强热塑性材料是嵌入在所述热塑性材料基中的织造或者无纺纤维结构。
13.根据权利要求12所述的燃料箱,其特征在于,所述塑性薄膜具有1.25mm的最大厚度。
14.根据权利要求13所述的燃料箱,其特征在于,所述塑性薄膜形成为具有EVOH作为所述阻挡层的五层层压板。
15.根据权利要求12到14中的一项所述的燃料箱,其特征在于,所述外壳的厚度与所述塑性薄膜的厚度的比例在2和1.2之间。
