Die vorliegende Erfindung betrifft Reparaturmörtelzubereitungen.
Reparaturmörtel sind im wesentlichen Gemische von Zement und feinen Zuschlagstoffen (üblicherweise Sand), welche verwendet werden, um Betonoberflächen zu reparieren. Es wird von ihnen verlangt, dass sie Löcher von vemünftiger Grösse ausfüllen und einen starken, schützenden Überzug bilden, welcher fest an der Oberfläche haftet und welcher in der Lage ist einer Verformung zu widerstehen ohne abzublättern und zu reissen. Um diese Eigenschaften in einem zufriedenstellenden Ausmass zu erhalten, sollte der Reparaturmörtel einen relativ niedrigen Elastizitätsmodul oder "E-Modul" (vorzugsweise unter 25,000 MPa) besitzen, zusammen mit einem annehmbaren Ausmass von Druckfestigkeit. Eine Reduktion des Elastizitätsmoduls bedeutete jedoch im allgemeinen eine Reduktion der Druckfestigkeit.
Einige dieser Probleme wurden durch Beimengung von polymerem Material, üblicherweise einem wässrigen polymeren Latex, welches eine Dispersion von filmbildenden Polymerteilchen darstellt, oder einem redispergierbaren polymeren Pulver zu dem Mörtel überwunden. Dieses brachte eine wesentliche Verbesserung des Widerstandes gegen das Abblättern und eine wesentliche Verminderung des Elastizitätsmoduls, wobei dieses auf Kosten einer verminderten Druckfestigkeit erreicht wurde. Überdies stellt dieses eine relativ teuere Lösung dar.
Es wurde nunmehr gefunden, dass der Ersatz eines Anteils der Zuschlagstoffe des Reparaturmörtels durch bestimmte Materialien zu einer signifikanten Verbesserung der Eigenschaften führen kann. Die Erfindung betrifft dementsprechend eine Reparaturmörtelzubereitung enthaltend Zement und Zuschlagstoff, worin der Zuschlagstoff ein nichtporöses, körniges, vernetztes, polymeres Material in einem Anteil von mehr als 5 Volumen% der trockenen Komposition umfasst.
Das nicht-poröse, körnige, vernetzte, polymere Material kann jedes geeignete aus dem Stand der Technik bekannte Material sein. Mit "nicht-porös" ist gemeint, dass keine absichtliche Einfügung von Porosität, beispielsweise mittels Schaumerzeuger, verkapselter Flüssigkeit oder auswaschbarem Streckmittel, stattgefunden hat. Es ist bekannt, dass beinahe immer ein gewisses (niederes) Ausmass von Porosität in diesen Materialien vorhanden ist, und dieses ist annehmbar. Vorzugsweise wird dieses Ausmass so niedrig wie möglich gehalten. Mit "vernetzt" ist gemeint, dass das Material einer Vernetzungsreaktion mit einem geeigneten Vernetzungsmittel unterworfen wurde.
Es ist bevorzugt, dass das polymere Material gewisse elastomere Eigenschaften besitzt. Ein bevorzugtes Material ist Polyurethan, insbesondere ein reaktionsspritzgegossenes (RIM) Material. Die besten Materialien für den Zweck der vorliegenden Erfindung sind verstärkte RIM (RRIM) Materialien, welche verstärkende Fasern enthalten. Zusätzlich zu den ausgezeichneten Eigenschaften, welche sie den erfindungsgemässen Reparaturmörtelzubereitungen verleihen, sind die RRIM Materialien relativ billig, da sie oft aus Abfallmaterialien, beispielsweise der Automobilindustrie, hergestellt werden. Die erfindungsgemässen Mörtel tragen durch Verwendung von Materialien, welche andernfalls entsorgt oder verbrannt würden, ebenfalls zur Umwelterhaltung bei.
Mit "körnig" ist dieselbe Grössenordnung wie die der typischen Zuschlagstoffe für Reparaturmörtel gemeint d.i. ungefähr 0.04 mm-6 mm, vorzugsweise zwischen 0.1 und 4 mm. Das polymere Material ist in einem Anteil von mindestens 5 Volumen% der trockenen Mörtelkomposition anwesend. Die anderen Zusätze sind in solch einem Anteil anwesend, dass eine als Reparaturmörtel geeignete Komposition entsteht; die Proportionen unterscheiden sich, abhängig von der Natur der Zusätze, und der Fachmann wird ohne weiteres in der Lage sein festzustellen, wieviel von jedem zu verwenden ist. Es ist jedoch bevorzugt, dass Zement und Zuschlagstoff (polymeres Material nicht inbegriffen) von 40-98 Gew.-%, vorzugsweise von 70-95% der trockenen Komposition ausmachen.
Der Zement sollte in einem Anteil von 10-70 Gew.-% (vorzugsweise von 20-50 Gew.-%) und der Zuschlagstoff (ausgenommen das polymere Material) in einem Anteil von 0-88 Gew.-% (vorzugsweise von 17-78 Gew.-%) der trockenen Komposition anwesend sein. Vorzugsweise sollte das polymere Material in einem Anteil von maximal 80 Volumen% der trockenen Komposition anwesend sein. Der bevorzugte Volumenbereich des bevorzugten RRIM Materials beträgt von 10-50%.
Die anderen Komponenten können aus jedem geeigneten, aus dem Stand der Technik bekannten Material ausgewählt werden. Der Zement kann jeder für die Anwendung geeignete Zement sein, für die der Mörtel gebraucht wird, beispielsweise Portlandzement, Hochofenzement und Tonerdeschmelzzement. Der Zuschlagstoff ist im allgemeinen Sand, er kann jedoch auch andere Mineralien umfassen. Andere Zusätze, welche dem Mörtel Eigenschaften für einen bestimmten Endgebrauch verleihen, können in üblichen, vom Stand der Technik bekannten Mengen zugesetzt werden, beispielsweise Wasser-reduzierende Mittel, Luftporenzusatzstoffe und Beschleuniger. Andere Materialien, wie Verstärkungsfasern aus Stahl, Glas oder polymerem Material können ebenfalls zugesetzt werden.
Die erfindungsgemässen Reparaturmörtel besitzen gute Anwendungseigenschaften und können ohne weiteres mittels konventioneller Methoden auf Unterlagen appliziert werden. Zusätzlich besitzen die Mörtel gute Fertigeigenschaften. Im besonderen ergeben einige Kompositionen eine hocherwünschte Kombination von hoher Druckfestigkeit und einem niederen Elastizitätsmodul, was sonst nicht erhältlich wäre. Die Erfindung betrifft dementsprechend ebenfalls eine Reparaturmörtelkomposition, wie oben dargestellt, welche einen Elastizitätsmodul von 2,000-25,000 MPa, vorzugsweise von 5,000-15,000 MPa und eine 28-tägige Druckfestigkeit von 10-60 MPa, vorzugsweise von 20-50 MPa besitzt.
Die Erfindung wird ferner unter Bezugnahme auf die folgenden Beispiele, worin alle Teile in Gewichtsteilen ausgedrückt sind, beschrieben.

Ein Reparaturmörtel wird durch Vermischen der nachfolgenden Materialien erstellt:

Es ist zu sehen, dass der erfindungsgemässe Mörtel ein ähnliche Dichte und Druckfestigkeit wie der im Handel befindliche Hochleistungsmörtel besitzt, jedoch über einen wesentlich geringeren E-Modul verfügt. Dies verleiht dem erfindungsgemässen Mörtel wesentlich bessere Eigenschaften bei der Verwendung. Er kann einer Verformung widerstehen ohne abzublättern und zu reissen.

The present invention relates to repair mortar preparations.
Repair mortars are essentially mixtures of cement and fine aggregates (usually sand), which are used to repair concrete surfaces. They are required to fill holes of reasonable size and form a strong, protective coating that adheres firmly to the surface and is able to withstand deformation without peeling and tearing. To maintain these properties to a satisfactory level, the repair mortar should have a relatively low modulus of elasticity or "modulus of elasticity" (preferably below 25,000 MPa), along with an acceptable level of compressive strength. However, a reduction in the modulus of elasticity generally means a reduction in the compressive strength.
Some of these problems have been overcome by adding polymeric material, usually an aqueous polymeric latex, which is a dispersion of film-forming polymer particles, or a redispersible polymeric powder to the mortar. This brought about a significant improvement in the resistance to peeling and a substantial reduction in the modulus of elasticity, this being achieved at the expense of a reduced compressive strength. Furthermore, this is a relatively expensive solution.
It has now been found that the replacement of a proportion of the additives in the repair mortar by certain materials can lead to a significant improvement in the properties. The invention accordingly relates to a repair mortar preparation containing cement and aggregate, wherein the aggregate comprises a non-porous, granular, crosslinked, polymeric material in a proportion of more than 5% by volume of the dry composition.
The non-porous, granular, cross-linked, polymeric material can be any suitable material known in the art. By "non-porous" it is meant that there has been no deliberate insertion of porosity, for example by means of a foam generator, encapsulated liquid or washable extender. It is known that there is almost always a certain (low) level of porosity in these materials, and this is acceptable. This extent is preferably kept as low as possible. By "crosslinked" it is meant that the material has been subjected to a crosslinking reaction with a suitable crosslinking agent.
It is preferred that the polymeric material have certain elastomeric properties. A preferred material is polyurethane, in particular a reaction injection molded (RIM) material. The best materials for the purpose of the present invention are reinforced RIM (RRIM) materials which contain reinforcing fibers. In addition to the excellent properties which they impart to the repair mortar preparations according to the invention, the RRIM materials are relatively cheap, since they are often produced from waste materials, for example from the automotive industry. The mortars according to the invention also contribute to environmental conservation by using materials which would otherwise be disposed of or burned.
With "granular" is the same order of magnitude as that of the typical additives for repair mortar. about 0.04 mm-6 mm, preferably between 0.1 and 4 mm. The polymeric material is present in a proportion of at least 5% by volume of the dry mortar composition. The other additives are present in such a proportion that a composition suitable as repair mortar is created; the proportions differ depending on the nature of the additives, and those skilled in the art will readily be able to determine how much of each to use. However, it is preferred that cement and aggregate (polymer material not included) make up 40-98% by weight, preferably 70-95% of the dry composition.
The cement should be in a proportion of 10-70% by weight (preferably 20-50% by weight) and the aggregate (except the polymeric material) in a proportion of 0-88% by weight (preferably 17- 78% by weight) of the dry composition. The polymeric material should preferably be present in a proportion of at most 80% by volume of the dry composition. The preferred volume range of the preferred RRIM material is 10-50%.
The other components can be selected from any suitable material known in the art. The cement can be any cement suitable for the application for which the mortar is used, for example Portland cement, blast furnace cement and alumina cement. The aggregate is generally sand, but can include other minerals. Other additives which give the mortar properties for a particular end use can be added in conventional amounts known from the prior art, for example water-reducing agents, air pore additives and accelerators. Other materials, such as steel, glass, or polymeric reinforcing fibers, can also be added.
The repair mortars according to the invention have good application properties and can easily be applied to substrates using conventional methods. In addition, the mortars have good finishing properties. In particular, some compositions result in a highly desirable combination of high compressive strength and a low modulus of elasticity, which would otherwise not be available. The invention accordingly also relates to a repair mortar composition, as shown above, which has an elastic modulus of 2,000-25,000 MPa, preferably 5,000-15,000 MPa and a 28-day compressive strength of 10-60 MPa, preferably 20-50 MPa.
The invention is further described with reference to the following examples, in which all parts are expressed in parts by weight.

It can be seen that the mortar according to the invention has a density and compressive strength similar to that of the commercially available high-performance mortar, but has a much lower modulus of elasticity. This gives the mortar according to the invention much better properties when used. It can withstand deformation without peeling and tearing.
