Die vorliegende Erfindung hezieht sich auf ein Verfahren zur Herstellung von Propfcopolymeren und deren Verwendung zur Herstellung von neuen thermoplastischen Harzmassen mit hoher Schlagzähigkeit und Wärmebeständigkeit.
Die Bezeichnung a-Methyl- Kernmethylstyrol , wie sie nachstehend in dieser Beschreibung verwendet wird, soll eine Verbindung der folgenden Formel bezeichnen:

worin die Methylgruppe in einer beliebigen o-, m- oder p Stellung zu der a-Methylvinylgruppe vorliegen kann. a Methyl-Kernmethylstyrole sind nunmehr zu relativ niedrigen Kosten industriell zugänglich, weshalh deren Verwendung für die Herstellung von thermoplastischen Harzmassen mit verschiedenen hervorragenden physikalischen Eigenschaften vorteilhaft ist.
Ein Butadien-Pfropfcopolymer ist ein weicher Kautschuk mit niedriger Gras oder Einfriertemperatur, welchen man durch Pfropfcopolymerisation von Monomeren, wie z.B. Styrol und Acrylnitril, auf ein B utadienpolymer erhalten kann.
Werden nun Monomere hoher Polarität, wie z.B. a-Methyl Kernmethylstyrole und Methacrylnitril, anstelle der besagten Styrol- und Acrylnitrilmonomeren verwendet, so ergeben die anfallenden Pforpfcopolymere thermoplastische Harzmassen mit hoher Schlagzähigkeit und Wärmebeständigkeit, wenn sie mit einem hitzebeständigen Harz vermischt werden, z.B: mit einem n-Methylstyrol-Acrylnitril-Copolymer. Wegen der hohen Polarität von a-Methyl-Kernmethylstyrolen und Methacrylnitril ist die Herstellung solcher Pfropfcopolymeren äusserst schwierig. Es kann ferner angenommen werden, dass die Verwendung eines Copolymers von starker Polarität, wie z.B. eines a-Methyl-Kernmethylstyrol- Methacrylnitril Copolymers, als hitzebeständiges Harz, welches mit dem Pfropfcopolymer zu vermischen ist, eine Harzmasse mit viel besserer Hitzebeständigkeit liefern dürfte.
Indessen ist die Copolymerisation von Monomeren mit hoher Polarität, z.B.
eines a-Methyl-Kernmethylstyrols mit Methacrylnitril, hinsichtlich der Polymerisationsgeschwindigkeit äusserst langsam und liess sich bisher nicht industriell verwerten. Aus diesen Gründen liegt die Erweichungstemperatur der zur Zeit erhältlichen thermoplastischen Harze mit hoher Schlagzähigkeit und Wärmebeständigkeit, welche ein Butadien-Pfropf copolymerenthalten, unterhalb 120 C, weswegen man danach trachtet, eine Harzmasse mit besserer Wärmebeständigkeit zu entwickeln.
Es wurde nun überraschenderweise festgestellt, dass die Copolymerisation von Monomeren mit hoher Polarität in Gegenwart einer kleinen Menge eines geeigneten organischen Lösungsmittels, welches die Monomeren und die daraus entstehenden Polymeren gut zu lösen vermag, wesentlich beschleunigt werden kann. wenn das Lösungsmittel eine wesentlich niedrigere Kettenübertragungskonstante inbezug auf die Monomeren und eine kleinere Polarität als die Monomeren aufweist. Die Verwendung derartiger Lösungsmittel als Polymerisationsbeschleuniger führt zur Erhöhung der Polymerisationsgeschwindigkeit und des Polymerisationsgrades, wodurch die Copolymerisation von stark polaren Monomeren industriell und wirtschaftlich möglich wird.
Auf Grund dieser Erkenntnisse ist es leicht möglich, Copolymere von a-Methyl-Kernmethylstyrolen und Pfropfcopolymere von a-Methyl-Kernmethylstyrolen zu erzeugen. Es ist ferner dank dieser Erkenntnis möglich, eine äusserst wärmebeständige Harzmasse aus einem Pfropfcopolymer eines konjugierten Diens und einem solchen Copolymer zu erhalten.
Der Grundgedanke der vorliegenden Erfindung liegt daher in der Schaffung einer Methode für die Copolymerisation von Monomeren hoher Polarität. Ein weiterer Zweck dieser Erfindung ist die Schaffung von Copolymeren von a-Methyl Kemmethylstyrolen und Pfropfcopolymeren von o-Methyl Kernmethylstyrolen, welche man mit einem beliebigen anderen Polymer vermischen kann. Ferner bezieht sich die vorliegende Erfindung auf eine thermoplastische Harzmasse hoher Schlagzähigkeit und Wärmebeständigkeit, wobei vor allem die letztere Eigenschaft wesentlich verbessert werden kann.
Erfindungsgemäss erfolgt die Copolymerisation eines Polymers eines konjugierten Diens mit einen Vinylbenzol und mindestens einem Vinylcyanid und/oder Vinylcarbonsäureester oder eines Vinylbenzols mit mindestens einem Vinylcyanid und/oder Vinylcarbonsäureester in einem wässrigen Medium in Gegenwart eines organischen Lösungsmittels, nämlich Toluol, Xylol, Aethylacetat, Propylacetat, Butylacetat oder tert. Butanol.
Das charakteristische Merkmal der Copolymerisation ist in der Verwendung eines organischen Lösungsmittels der oben definierten Art, welches als Polymerisationsregler dient, zu erblicken. Unter einer Vielzahl von organischen Lösungsmitteln scheinen nur die vorgenannten sechs Arten von Lösungsmitteln zur erfolgreichen und zufriedenstellenden Erreichung des gewünschten Zieles geeignet zu sein. Die zu verwendende Menge an organischem Lösungsmittel liegt vorzugsweise zwischen 0,01 und 50 Gew.-Teilen, bezogen auf 100 Gew.-Teile der gesamten Harzkomponenten. Wenn auch sämtliche sechs genannten organische Lösungsmittel eine merkliche Wirkung ausüben, sind doch gewisse Unterschiede in der Wirkung je nach dem Reaktionssystem, der Reaktionstemperatur usw. festzustellen.
So zeigt beispielsweise Toluol eine hervorragende Wirkung, wenn ein Vinylcarbonsäureester im Reaktionssystem vorhanden ist und die Polymerisationstemperatur unterhalb ungefähr 85 C liegt. Liegt die Polymerisationstemperatur oberhalb ungefähr 85 , so ist Xylol wirksamer. In einem Reaktionssystem. bei welchem ein (x- Methyl-Kernmethylstyrol als hauptsächliche Komponente vorhanden ist, ist die Verwendung von Aethylacetat empfehlenswert, sofern die Polymerisationstemperatur unterhalb ungefähr 75 93 liegt, während die Verwendung von Butylacetat dann empfohlen wird, wenn die Polymerisationstemperatur über ungefähr 75 C liegt.
Butylacetat und Propylacetat sind indessen unabhängig von der Temperatur, sei sie über oder unterhalb 75 C, wirksam. Tert.-Butanol eignet sich für die Polymerisation bei Verwendung eines a-Methyl-Kernmethylstyrols als Hauptkomponente bei einer Temperatur von weniger als 80 97, wobei die Wirkung etwas geringer ist, wenn ein Vinylcarbonsäureester im Reaktionssystem zugegen ist. Im allgemeinen werden Butylacetat, Propylacetat. Aethylacetat und tert.-Butanol unter den sechs genannten Lösungsmitteln besonders bevorzugt.
Bei der Herstellung von Copolymeren und Pfropfcopolymeren der vorgenannten Art sind a-Mercaptane bisher als Polymerisationsregler mit Vorteil verwendet worden. Deren Verwendung bei der Copolymerisation und Pfropfcopolymerisation unter Verwendung eines a-Methyl-Kernmethylstyrols ist indessen nicht günstig, weil die physikalischen Eigenschaften der daraus erhältlichen thermoplastischen Harzmasse ungünstig beeinflusst werden.
Beispiele von a-Methyl-Kernmethylstyrolen im Sinne der vorliegenden Erfindung sind p-Methyl-Lu-methylstyrol. m Methyl-a-methylstyrol und o-Methyl-a-methylstyrol. Aus wirtschaftlichen Erwägungen heraus verwendet man vorzugsweise eine Mischung von p-Methyl-cr-methylstyrol und dessen m-Methylisomeren.
Das mit einem a-Methyl-Kernmethylstyrol verwendete vinylierte Benzol kann beispielsweise Styrol, o-Vinyltoluol, m
Vinyltoluol, p-Vinyltoluol, α-Methylstyrol, Trimethylstyrol oder dgl. sein.
Beispiele von Vinylcyaniden sind Acrylonitril und
Methacrylonitril. Beispiele von Vinylcarbonsäureestern sind niedere Alkylacrylate (z.B. Methylacrylat, Aethylacrylat) und niedere Alkylmethacrylate, (z.B. Methylmethacrylat, Aethylmethacrylat).
Das Polymer eines konjugierten Diens kann beispielsweise Polybutadien, Styrol-Butadien-Copolymer, Butadien-Acrylo nitril-Copolymer oder dgl. sein.
Die Copolymerisation der obengenannten Komponenten erfolgt gewöhnlich durch Emulsionspolymerisation oder Suspensionspolymerisation. Die Emulsionspolymerisation wird besonders bevorzugt, weil man ein Produkt mit höherem Molekulargewicht erhält. Die Umsetzung verläuft in gewünschtem Sinne unabhängig vom pH-Wert, so dass man entweder in alkalischem oder saurem Medium arbeiten kann.
Dies ist besonders vorteilhaft, weil zwei oder mehr Copolymerisationsstufen nacheinander ohne Kontrolle oder Änderung des pH-Wertes in jeder Arbeitsstufe möglich sind. Im allgemeinen wird man aber vorzugsweise unter alkalischen Bedingungen arbeiten, weil dadurch eine bessere Emulgierung erfolgt und die Verwendung von hochwirksamen und teuren Emulgatoren unnötig wird.
Dank des industriell anwendbaren erfindungsgemässen Verfahrens unter Anwendung von a-Methyl-Kernmethyl- styrol-Copolymeren und a-Methyl-Kernmethylstyrol Pfropfcopolymeren kann man zu thermoplastischen Harzmassen mit hoher Schlagzähigkeit und Wärmebeständigkeit gelangen, wobei insbesondere die letztere Eigenschaft verbessert werden kann, indem man ein Pfropfcopolymer, welches als wesentliche Bestandteile ein Polymer eines konjugierten Diens, ein Vinylbenzol und mindestens ein Vinylcyanid und/oder Vinylcarbonsäureester enthält, mit einem Copolymer, welches als wesentliche Bestandteile ein Vinylbenzol und mindestens ein Vinylcyanid und/oder Vinylcarbonsäureester enthält, vermischt,
wobei das Vinylbenzol im Pfropfcopolymer und/oder im Copolymer aus dem besagten < x-Methyl-Kern- methylstyrol oder einer Mischung davon mit einem vinylierten Benzol besteht.
Somit müssen das Propfcopolymer und/oder das Copolymer als wesentlichen Bestandteil ein methyliertes Styrol enthalten, dessen Herstellung nach dem vorliegenden Verfahren vorteilhaft durchgeführt werden kann.
Das bevorzugte Pfropfcopolymer im Sinne der ERfindung ist ein solches, welches 5 bis 70 Gew.- % Polymer eines konjugierten Diens und 95 bis 30 Gew.-% copolymerisierbare Monomere in Kombination miteinander enthält. Beträgt die Menge an Polymer des konjugierten Diens weniger als 5 Gew. so so ist die Schlagzähigkeit ungenügend. Beträgt die Menge mehr als 70 Gew.- %, so ist die Schlagzähigkeit hervorragend, jedoch die Wärmebeständigkeit wesentlich niedriger.
Sämtliche Monomeren und polymeren Bestandteile, d.h.
das Polymer des konjugierten Diens, das Vinylbenzol, das Vinylcyanid und der Vinylcarbonsäureester können die gleichen sein, welche oben genannt wurde.
Beispiele von Copolymeren sind somit: Acrylnitril-mund/oder p-Methyl-a-methylstyrol-Copolymer, Methacrylnitril-m-und/oder p-Methyl-α-methylstyrol-Copolymer, Methylacrylat-m- und/oder p-Methyl-a:-methylstyrol-Copoly- mer, Acrylnitril-m- und/oder p-Methyl-oc-methylstyrol-Styrol- Copolymer, Methylmethacrylat-m- und/oder p-Methyl- < z- methylstyrol-Copolymer, Acrylnitril-Methylmethacrylat-mund/oder p-Methyl-a-methylstyrol-Copolymer, Acrylnitril-o-, -m- und/oder p-Vinyltoluol-m- und/oder p-Methyl-a-methyl- styrol-Copolymer, Methacrylnitril-o-, -m- und/oder p

In der thermoplastischen Harzmasse wird das oc-Methyl- Kernmethylstyrol vorzugsweise in einer Menge von 5 bis 90 Gew.- %. bezogen auf die Gesamtmenge der monomeren Bestandteile, verwendet. Beträgt die Menge an or-Methyl- Kernmethylstyrol mehr als 5 Gew.- CHe. so ist die Wärmebeständigkeit ungenügend. Beträgt sie mehr als 90 Gew.-, so wird die industrielle Erzeugung der gewünschten Produkte schwierig.
Unter den erfindungsgemässen thermoplastischen Harzmassen werden vor allem die bevorzugt, welche aus 10 bis
100 Gew.-eXc eines Propfcopolymers. welches als wesentliche Komponenten ein Polymer eines konjugierten Diens, ein Vinylbenzol und mindestens ein Vinylcyanid und/oder Vinylcarbonsäureester enthält, und 90 bis 0 Gew.- % eines Copolymers, welches als wesentliche Komponenten ein Vinylbenzol und mindestens ein Vinylcyanid und/oder Vinylcarbonsäureester enthält, bestehen, und zwar wegen der hervorragenden Schlagzähigkeit und Wärmebeständigkeit dieser Massen. Beträgt die Menge an Pfropfcopolymer weniger als 10 Gew.-Xc, so wird die Schlagzähigkeit wesentlich vermindert und demzufolge auch die Verwendungsmöglichkeit beträchtlich beschränkt.
Verglichen mit den bekannten Acrylnitril-Butadien-Styrol Polymerisaten (auch ABS-Harze genannt), sind die erfindungsgemässen thermoplastischen Harzmassen praktisch gleichwertig inbezug auf die Schlagzähigkeit und überdies wesentlich besser inbezug auf die Wärmebeständigkeit.
Überdies sind die Zugfestigkeit, das Fliessverhalten und die Frirhharkeit der erfindungsgemässen thermoplastischen Harzmassen besser als diejenigen der bekannten wärmebeständigen Acryinitril-Butadien-Styrol-Polymerisate.
Unter den verschiedenen Vorteilen, welche die Erfindung mit sich bringt, sind die folgenden Vorteile von besonderer Bedeutung: (1) Die Copolymerisation von polymerisierbaren Monomeren starker Polarität erfolgt mit äusserst günstiger Polymerisationsgeschwindigkeit, wobei man ein Polymer mit hohem Polymerisationsgrad erhält.
(2) Die Copolymerisierung erfolgt unabhängig vom pH Wert, so dass man einen anionischen Emulgator mit geringem Preis verwenden kann und keine Änderung des pH-Wertes bei einer mehrstufigen Reaktion erforderlich ist.
(3) Die Propfcopolymerisation eines polymerisierbaren Monomers auf ein Polymer, welcher bisher sehr schwierig ausführbar war, lässt sich leicht durchführen.
(4) Die thermoplastische Harzmasse ist hinsichtlich der Wärmebeständigkeit stark verbessert, wobei beispielsweise die Erweichungstemperatur einer Harzmasse, welche 70 Gew. Teile des Copolymers und 30 Teile des Propfcopolymers enthält, 140 r beträgt, eine Temperatur, welche bei den bisherigen im Handel üblichen thermoplastischen Harzen nicht erreicht wurde.
Die Erfindung wird durch die folgenden Ausführungsbeispiele erläutert, wobei die Teile und Prozentsätze jeweils gewichtsmässig wiedergegeben werden und die physikalischen Eigenschaften in folgender Weise bestimmt werden: (1) Intrinsic-Viskosität: Bestimmt anhand einer Chloroformlösung bei 25 r gemäss der in JIS (Japanese Industrial Standard) K2283-1956 beschriebenen Methode; (2) Erweichungstemperatur: (2-1) bestimmt nach dem Tempern durch Erhitzen auf 105 C während 2 Stunden gemäss der in ASTM (American Society for Testing Materials) D64845T beschriebenen Methode; (2-2) bestimmt ohne Tempern nach der in ASTM D648-56 beschriebenen Methode; (3) Schlagzähigkeit:
: (3-1) bestimmt nach dem Tempern durch Erhitzen auf 105 r während 2 Stunden nach der in ASTM D256-54T beschriebenen Methode; (3-2) bestimmt ohne Tempern nach der in ASTM D25654T beschriebenen Methode; (4) Zugfestigkeit: (4-1) bestimmt nach der in ASTM D638-52T beschriebenen Methode; (4-2) bestimmt nach der in ASTM D638-60T beschriebenen Methode; (5) Dehnung: Bruchdehnung; (6) Härte: Rockwell-Härte; (6-1) bestimmt nach der in ASTM D785-51 beschriebenen Methode; (6-2) bestimmt nach der in ASTM D785-60T beschriebenen Methode; (7) Fliessverhalten:
Bestimmt mittels eines Koka Prüfgerätes und angegeben als das Volumen (cm3) an Harz, welches aus einer Düse mit 1 mm Durchmesser während 1 Minute ausfliesst; (7-1) unter einer Last von 60 kg auf 190 qC erhitzt; (7-2) unter einer Last von 60 kg auf 230 C erhitzt; (8) Anfangsfärbung: Bestimmt unter Verwendung eines Farbdifferenzmessgeräts nach der in ASTM D1925-63T beschriebenen Methode.
Beispiel 1
Ein Reaktionsgefäss wird mit 30 Teilen Acrylnitril, 70 Teilen einer Mischung von m-Methyl-a-methylstyrol und p Methyl-a-methylstyrol [Gew.-Verhältnis 65:35] (nachstehend als dimethyliertes Styrol bezeichnet), 3 Teilen Natriumalkylnaphthalinsulfonat, 200 Teilen Wasser, 0,5 Teil Kaliumpersul fat, 0,02 Teil Schwefelsäure und 0,5 Teil Butylacetat als Polymerisationsregler beschickt. Die erhaltene Mischung wird bei einem pH-Wert einer Emulsionspolymerisation bei 75 "C während 8 Stunden unterworfen, wobei man eine Harzemulsion (nachstehend als Beispiel 1 bezeichnet) erhält. Intrinsic Viskosität 0,87. Umsatz 98%.
Ein Reaktionsbehälter wird mit 30 Teilen Acrylnitril, 70 Teilen dimethyliertem Styrol, 3 Teilen Natriumalkylnaphthalinsulfonat, 200 Teilen Wasser, 0,5 Teil Kaliumpersul fat, 0,02 Teil Schwefelsäure und 0,2 Teil einer Mischung von tertiären Mercaptanen als Polymerisationsregler beschickt. Die anfallende Mischung wird bei einem pH-Wert von 4 der Emulsionspolymerisation während 8 Stunden bei 75 C unterworfen, wobei man eine Harzemulsion (nachstehend als Vergleichsbeispiel 1 bezeichnet) erhält. Intrinsic-Viskosität 0,60. Umsatz 98%.
50 Teile Polybutadienlatex (Warenzeichen FS-2004 , hergestellt durch die Firma Firestone Co., Ltd.), 15 Teile Acrylnitril und 35 Teile Styrol werden der Emulsionspolymerisation unterworfen, um eine Propfkautschukemulsion zu erhalten. 30 Teile der Propfkautschukemulsion werden mit 70 Teilen der Harzemulsion gemäss Beispiel 1 oder Vergleichsbeispiel 1 vermischt und die erhaltene Mischung ausgesalzen, filtirert, der Rückstand mit Wasser gewaschen und getrocknet.
Das erhaltene Pulver wird auf dem Walzwerk während 10 Minuten bei 190 qC geknetet und unter Druck während 10 Minuten bei 190 C verformt, wobei ein Enddruck von 100 kg pro cm2 angewendet wird. Die entstandene Platte wird zu einer bestimmten Grösse zugeschnitten und verschiedene physikalische Eigenschaften derselben gemessen. Die Resultate finden sich in der folgenden Tabelle.

Beispiel 2
In einen Reaktionsbehälter werden 30 Teile Methacrylnitril, 70 Teile dimethyliertes Styrol, 1 Teil Natriumalkylnaphthalinsulfonat, 2 Teile Natriumlaurylbenzolsulfonat, 250 Teile Wasser, 0,5 Teil Kaliumpersulfat, 0,02 Teil Schwefelsäure und 0,5 Teil Butylacetat als Polymerisationsregler eingefüllt.
Die erhaltene Mischung wird bei einem pH-Wert der Emulsionspolymerisation während 8 Stunden bei 77 C unterworfen, wobei man eine Harzemulsion (nachstehend als Beispiel 2 bezeichnet) erhält. Intrinsic-Viskosität 0,78.
Umsatz 98%.

30 Teile der Pfropfkautschukemulsion gemäss Beispiel 1 werden mit 70 Teilen der Harzemulsion gemäss Beispiel 2 bzw.
Vergleichsbeispiel 2 vermischt und die erhaltene Mischung ausgesalzen, filtriert, der Rückstand mit Wasser gewaschen und getrocknet. Das erhaltene Pulver wird auf dem Walzwerk geknetet, unter Druck verformt und verschiedene physikalische

Die anfallende Mischung wird bei einem pH-Wert von 8 der Emulsionspolymerisation während 8 Stunden bei 70 "C unterworfen, wobei man eine Harzemulsion erhält.

If monomers of high polarity, e.g. α-methyl core methylstyrenes and methacrylonitrile, used instead of the styrene and acrylonitrile monomers mentioned, the resulting graft copolymers give thermoplastic resin compositions with high impact strength and heat resistance when they are mixed with a heat-resistant resin, for example with an n-methylstyrene-acrylonitrile copolymer. Because of the high polarity of a-methyl core methylstyrenes and methacrylonitrile, the production of such graft copolymers is extremely difficult. The use of such solvents as a polymerization accelerator leads to an increase in the rate of polymerization and the degree of polymerization, as a result of which the copolymerization of strongly polar monomers becomes industrially and economically possible.
Based on these findings, it is easily possible to produce copolymers of α-methyl-core methylstyrenes and graft copolymers of α-methyl-core methylstyrenes.
