Process for producing a film with excellent electrically insulating properties on the surface of aluminum and aluminum alloys
The present invention relates to a method for producing an electrically insulating film on the surface of aluminum and aluminum alloys.
When an electrolytic process is carried out in an aqueous solution of sulfuric acid, chromic acid, oxalic acid or the like using aluminum or aluminum alloys as an anode, a porous oxide film is formed on the anode by anodic oxidation. This film has excellent electrical insulating properties, so that it can be used as a heat-resistant electrical insulating material. In such an anodic oxidation process, the anodic current increases with increasing electrolysis voltage.
When the voltage has been increased to a certain value, a spark discharge is triggered. It was previously assumed that the electrical discharge at the anode is due to the destruction of the insulating effect of the film. Therefore, anodic oxidation was not carried out in the electrolytic voltage range in which the destruction of the film was feared.
It has now been found that an oxide film with excellent insulating properties can be produced quickly by anodic oxidation under certain conditions, even if the electrolysis is carried out within the voltage range in which the electrical spark discharge is caused.
The method according to the invention for producing an electrically insulating film on a surface of aluminum or aluminum alloys is characterized in that an anodic oxidation in an electrolyte, such as an aqueous solution of sulfuric acid, chromic acid, oxalic acid and the like, using the aluminum or the aluminum alloy as the anode at such a voltage that an electrical spark discharge is produced at the anode, the ratio of the cathode surface to the anode surface being kept at least 10: 1.
Fig. 1 shows the relationship between the bath voltage and the bath current in the course of anodic oxidation, and
FIG. 2 shows the relationship between the bath voltage and the rate of formation of the coating on the anode during anodic oxidation of the type shown in FIG.
1 shows the relationship between the bath voltage plotted on the abscissa and the bath current plotted on the ordinate in the case of anodic oxidation when the ratio of the cathode surface to the anode surface is 10: 1.
The usual anodic oxidation is carried out in the area between points A and B. As soon as the bath voltage increases to the value designated as V0, a spark discharge is triggered at the anode, with the bath current rising rapidly from 10 to It. The ratio I, / Io is approx. 10. The voltage V0 is called the discharge start voltage.
During the spark discharge, the anode generates a noise and can be clearly identified in the dark by small sparks. The voltage V0 can be detected by observing this phenomenon.
If the voltage increases further from the value V0, the bath current increases along the line CD.
FIG. 2 shows the relationship between the bath voltage plotted on the abscissa and the rate of formation of the film plotted on the ordinate, the film being produced under the electrolysis conditions given in connection with FIG. The rate of formation of the film, which is shown in FIG. 2, has a course very similar to that of the bath flow shown in FIG. The spark discharge start voltage V0 varies according to the composition of the electrolyte liquid, the liquid temperature and the movement of the liquid.
If an electrolyte having a high dissolving power for the anodic oxide film, such as an aqueous solution of sulfuric acid, phosphoric acid or the like, is used, the graph shown in Fig. 2 can only be obtained if the bath is intensively agitated. If the bath is not agitated, a film cannot be formed. When the film formed at a voltage higher than the spark discharge start voltage V0 is observed under the microscope, it is found that there are small pits about 1 to 2 microns in diameter at various locations on the surface of the film. It can be assumed that these depressions are created by the spark discharge. However, the depth of these depressions is not so great that they affect the electrical properties of the film.
When the voltage is increased by more than 50 volts above the spark discharge start voltage V0, these pits caused by the spark discharge become larger, the large pits being formed on protruding parts of the surface of the anode made of aluminum or aluminum alloy. These large depressions worsen the electrically insulating properties of the film in the parts of the aluminum or the aluminum alloy mentioned. This phenomenon is independent of the composition of the electrolyte bath. In order to obtain a uniform film coating also on the protruding parts of the anode, the anodic oxidation must therefore be carried out at a voltage in the range between the spark discharge start voltage V0 and a voltage 50 volts higher.
If the ratio of the cathode surface area to the anode surface area is decreased below 10: 1, the spark discharge start voltage V0 increases in the same electrolyte, and if the voltage is higher than V0, a uniformly thick film is not obtained.
This degrades the electrical properties of the film. This tendency exists regardless of the composition of the electrolyte and the electrodes.

A 0.5 mm thick aluminum foil with a purity of 99.7% was subjected to an anodic oxidation process under various conditions. The results are given in the following table:

In the table, the numerical values in parentheses indicate the properties of films obtained by an anodic oxidation process at a voltage lower than the discharge start voltage.
The film formation rate was obtained by dividing the thickness of the film by the duration of the anodic oxidation, the film thickness being determined by measuring the cross section of the sample with a microscope. The withstand voltage is obtained by dividing the insulation breakdown voltage by the thickness, which voltage is measured by flowing a direct current between the aluminum part of the sample and a cylindrical metal electrode 25 mm in diameter and weighing 500 g.
The insulation resistance is measured by placing a mercury electrode on a specimen.
In this experiment, a carbon plate was used as the cathode, the ratio of the cathode surface to the anode surface being 15: 1. To move the sulfuric acid electrolyte, a chemical pump was used that forced the electrolyte to circulate.
From the above it can be seen that the method according to the invention is able to form an oxide film with excellent electrically insulating properties on aluminum or aluminum alloys by anodic oxidation more quickly than the known methods. The present invention is particularly useful for the manufacture of an aluminum conductor with an electrically insulating coating by the continuous anodic oxidation of long aluminum wires or aluminum strands. Furthermore, the corrosion resistance of the film obtained according to the invention is just as high as that of a film obtained by means of a conventional anodic oxidation process, so that the method according to the invention can also be used for purposes other than electrical and the present invention is very generally applicable.
