Procédé de fabrication d'un produit céramique et produit obtenu par ce procédé Cette invention concerne l'industrie de la céramique et met en #uvre le résultat de travaux de recherches effectuées sur le comportement de mélanges agglomérés d'une quantité relativement très réduite d'un liant avec un silicate d'alumine riche en fondant et contenant une certaine quantité de matières combustibles. Une telle matière de base peut se retrouver, par exemple, dans les cendres volantes des centrales électriques marchant au charbon pulvérisé.
On a évidemment déjà appliqué les cendres prove nant de la combustion de combustibles solides pour la fabrication d'agglomérés, notamment d'agglomérés de ciment, généralement connus sous le nom de béton de cendrée.
Non seulement, dans cette application il n'est pas nécessaire de partir d'un combustible finement divisé mais, de plus, on a affaire à des produits fabriqués à froid, c'est-à-dire étrangers à l'industrie de la céramique.
Partant des cendres résiduaires de la combustion de charbon pulvérisé, il a également déjà été proposé de fabriquer des produtis céramiques. Néanmoins, dans les procédés connus, on a jugé possible ou avantageux de ne faire usage que des sphérules creuses séparées des autres cendres, par exemple par lavage, et d'agglomérer ces sphérules par un liant d'une telle manière que le pro duit final présente une texture très spéciale, par la juxta position de toutes ces sphérules, à l'exclusion d'autres cendres. Il a également été prévu qu'avant leur incorpo ration dans la masse,
lesdites sphérules doivent avoir été soumises à un traitement de recuit en vue d'en éliminer les tensions internes.
Les produits ainsi obtenus sont évidemment d'un prix de revient souvent rédhibitoire non seulement en raison du coût des opérations nécessaires pour obtenir les sphé- rules prêtes à l'emploi mais aussi en raison de la grande quantité de cendres à traiter pour obtenir une quantité substantielle de sphérules convenantes et en raison aussi des précautions particulières à prendre pour la mise sous forme des éléments fabriqués à l'aide de telles sphérules agglomérées. En tout cas, les moyens de production à grand rendement, tels que l'extrusion ou le boudinage par exemple, n'ont jamais été envisagés.
L'invention a pour objet un procédé de fabrication d'un produit céramique, caractérisé en ce qu'on mélange intimement des cendres silicatées provenant de la com bustion d'un combustible solide avec un liant de façon à obtenir un mélange cohérent et gardant sa cohésion à température élevée, on met ledit mélange en forme et, enfin, on soumet les produits ainsi formés à cuisson à une température au moins égale à la température du dé but du ramollissement des cendres.
L'invention a aussi pour objet les produits résultant de l'application de ce procédé. Divers essais ayant donné d'excellents résultats ont été effectués en partant de silicate d'alumine riche en fondant, contenant de 5 à 12% de matière combustible et com- pris dans les compositions limites suivantes, lesquelles ne sont d'ailleurs nullement limitatives, les chiffres étant donnés en pourcentage en poids

Ce silicate d'alumine présente une dilatation linéaire qui se chiffre dans l'ordre de 0,96 % à 1000 C.
Il est important de signaler la régularité de la courbe dilatométrique en raison de laquelle la masse sous forme pourra subir, au cours de la cuisson, des chocs ther miques même importants, sans aucun préjudice.
Comme liant, on pourra, selon les cas, utiliser toute matière capable de donner, aux produits sous forme, une cohésion suffisante avec ou sans l'appoint d'agents colo rants ou de charges jusqu'au moment où, au cours de la cuisson, lesdits produits auront atteint le début de leur palier de thermoplasticité. D'excellents résultats ont été obtenus en utilisant, comme liant, de l'argile, du goudron et de la mélasse et, comme matière de charge, de la tourbe, de la sciure de bois, une matière plastique et des émulsionnants.
<I>Exemple I</I> Pour la mise en aeuvre du procédé selon l'invention avec mise sous forme des produits par la coordination d'effets de pressage et de vibrations, on a constaté qu'il suffisait d'ajouter, à la matière de base, c'est-à-dire au silicate d'alumine répondant aux conditions prérappelées, un pourcentage extrêmement réduit, de l'ordre de 3 à 619/o par exemple d'une matière minérale susceptible de donner, avec l'eau, une pâte plastique capable d'assurer, tant à l'état humide qu'à l'état sec, une cohésion suffi sante au produit pour sa manutention et son empilage.
Une très faible quantité d'un agent collant a été uti lisée pour maintenir le pourcentage de liant aussi bas que possible.
On a donc mélangé intimement 100 kg de cendres provenant de la combustion de charbon pulvérisé, 4,5 kg d'argile et 0,37 kg de dextrine de maïs.
Ce mélange intime a été mis sous forme par le double effet d'une pression statique de l'ordre de 0,5 kg/cm2 et d'un mouvement vibratoire à fréquence relativement éle vée, de l'ordre de 3000 vibrations/minute.
On a constaté que le produit obtenu sèche sans diffi culté en raison de son retrait pratiquement nul. Les pro duits sous forme ont été soumis à cuisson à 1150 C. Les essais en laboratoire de contrôle ont donné les résultats suivants

Les produits ainsi obtenus ont révélé une densité lé gèrement inférieure à 1 et une résistance à la compres sion maximale, de 50 kg/cm2.
<I>Exemple 4</I> Un produit équivalent réalisé par application du pro cédé selon l'invention peut également être mis en forme au moyen du procédé industriel connu dit par étirage à vide. Il est à noter que, jusqu'à présent, il ne semble avoir été mis en pratique aucune fabrication de produits céramiques légers à base de cendres finement divisées par le moyen d'extrusion. Or, il est bien connu que ce moyen permet non seulement une production considé rable mais, la matière première elle-même étant écono mique, on peut atteindre ainsi une production à taux de productivité particulièrement élevé.
Dans ce but, on a, dans une série d'expériences, appli qué, comme liant, une très faible quantité d'une matière à très forte hygroscopicité et prenant une forme géla tineuse à propriétés rhéologiques spéciales, comme la thyxotropie à grains extrêmement ténus présentant une très grande surface utile de contact et dont la compo sition chimique s'apparente très fort à celle de la mont- morillonite A1203, 4 SiO., nH20, tels que la bentonite, la pseudo-bentonite ou la terre à foulon.
Dans le cadre de cette application particulière, on a intimement mélangé 95 % de cendres, 5 % de bentonite et 10 % de sciure de bois. Ce mélange intime ayant
été mis sous forme par étirage à vide et découpé en blocs, a été soumis à cuisson à 11000 C. On a ainsi obtenu des produits isolants d'une densité très voisine de 1 et dont la résistance à la compression était de 58 kg/cm2.
Pour la commodité des essais, les produits étirés ont été ramenés à des blocs de la grandeur d'une double brique mais il faut observer que le procédé d'étirage permet la fabrication de pièces de très grande longueur, ce qui ouvre également un champ d'applications tout nouveau pour ce genre de produits.
On observera également que si, d'une manière géné rale, les produits seront mis sous forme à froid nuis sou mis à cuisson, on pourra, dans certains cas, et notam ment selon la nature du liant et des charges, mettre sous forme, c'est-à-dire mouler ou étirer à chaud.
On pourra également ajouter aux mélanges des fon dants de manière à amener la formation d'eutectiques à bas point de fusion, notamment en vue de la fabrica tion de briques de construction extérieures à faible poro sité.
Le procédé selon l'invention peut être éventuellement précédé et/ou suivi d'opérations subsidiaires. Notamment, les produits pourraient être décorés à chaud ou à froid selon la circonstance.
