The present invention relates to an object which comprises a solid base part, a first metallic coating attached to it and forming an integral part thereof, and a second coating integral with the previous one. a refractory metal oxide, the metal coating being stable in air at room temperature and having a melting point equal to a minimum of 200,) C, the refractory metal oxide coating itself having a minimum fusion of 1000 C.
A method of manufacturing said object is characterized by applying a coating of metal having a melting point above 2000 C on the solid base part, then spraying a refractory metal oxide melting point, having a melting point greater than 1000o C, on this metallic coating.
It is therefore possible to produce objects resistant to flames, and in particular metal objects coated with a refractory material resistant to oxidation and providing additional protection against the oxidation of the underlying metal, to make certain objects resistant to humidity and to the influences of humidification, to create on these articles superior refractory linings, adhering strongly under various conditions of use, to create composite articles which are resistant to flames and lend themselves to easy manufacture, and to obtain objects resistant to erosion and which are also resistant to oxidation.
It is also possible to provide a coating on steel parts usable in aircraft engines and gas turbines, in order to give them a longer service life, to create a coating for the combustion chambers and the nozzles rocket engines and the like, in order to increase their useful life, to create superior coatings for rockets and air navigation vehicles, to provide a refractory oxide coating applicable to a metal part without requiring the operation consisting in roughening the surface being coated by intensive cutting with sandblasting or shot, in order to ensure maximum adhesion,
and to create a coating on metallic objects in order to give them better resistance to thermal shock.
Finally it is possible to create superior coatings on materials such as carbon, graphite and plastics, to create a substantially impermeable refractory lining for various materials such as those just mentioned, to create bearing surfaces resistant to oxidation at high temperatures, to allow the construction of bearings and bearing surfaces resistant to corrosive conditions, to increase the adhesion of multiple coatings and sandwich-intercalable coatings, to create a refractory lining without undesirable contamina tion of the original metal surface by particles of the erosion fluid such as a sand jet,
to substitute a surface cleaning operation for intense blasting with a sandblast or shot, while obtaining superior adhesion without deformation of the metal, to roughen the surface being coated by the use of a coating of pulverized metal, to interpose a layer of oxidation resistant metal between a coating of slightly permeable refractory oxide and an oxidizable base metal, and to create a layer of heat resistant as well as oxidation resistant metal between a base material and a refractory oxide coating applied by spraying with a flame.
For the formation of an article according to the invention, one can use a metalizing gun of the general type described in US Pat. No. 1100602. Metalizing guns of this kind are well known and are commonly sold in industry, from so that they do not need to be described in detail. The metal used is in the form of a rod or wire which is melted, atomized and pulverized by the gun, and projected against the surface in the form of a mist of fine molten particles, which congeal on square.
In addition, another gun described in US Patent No. 2,707,691 can be used. This gun is generally used to coat material with a refractory oxide. In general, a metallization gun suitable for melting, atomizing and pulverizing a refractory oxide can be employed for melting, atomizing and pulverizing metals, provided that the metal is presented to it in the form of a wire or d 'a rod having the diameter con coming to this gun provided that the latter comprises a device for adjusting the flow rate of the metal inlet and for adjusting the flame, in order to adapt it to the spraying of this metal.
In other cases, a gun may be employed for the projection of the refractory oxide with the aid of a flame, provided that this gun is capable of atomizing the oxide in the powder form. Finally, one can also use a powder projection gun, to perform the work in question.
The base piece can be a piece of metal which can be either a shaped piece of metal or a piece of sheet metal or strip. For other embodiments, the base part may be a plastic part, i.e. a part of an organic material capable of being molded, extruded or otherwise shaped, such as a resin part. phenol-formaldehyde, a methacrylate polymer, styrene, or various other organic materials, such as those used in the plastics industry.
Ebonite can be used to form the base part, as well as various rigid parts constituted by a rubber substitute such as butadiene-styrene, butadiene-acrylonitrile and chlorinated butadiene. Example 1 -6 pieces of stainless steel are subjected to coating, so as to produce objects as provided for by the invention. The stainless steel used here is that which bears the No. 321 in the specification of the American Institute of Iron and Steel. The stainless steel parts in question have a section represented by a square of 5 cm by 5 cm and a thickness equal to 1.6 mm. These are the basic parts.
They are subjected to a jet of steel shot of the Pangborn G-25 type, under a pressure equal to 2.8 kg / cm 2, until a uniformly roughened surface is obtained. They can then be coated with nickel by metallization, using a metallizer gun of the Metco type, with a wire advance speed equal to approximately 3 mm. Alumina is then sprayed using a gun of the type described in US Pat. No. 2,707,691 already cited.
The pressure of the compressed air ranges from 5.6 to 6.3 kg / cm. In each case the flame is produced by combustion of acetylene in the presence of oxygen, and in each case also an air jet is used for atomization and spraying. The control of the valves for supplying the gases to the metalizing guns is a conventional concept in this art and does not need to be described in detail, nor does the control of the advance mechanism since all these data are described. in the above-mentioned American patents and in numerous other patents relating to the technique of metallization.
The first nickel coating on stainless steel has a thickness of 0.1-0.2 mm. The alumina coating which is superimposed on it, and which is constituted by a coating of refractory oxide which is stable in contact with air at ambient temperature, has a melting point greater than 1000 C and a thickness ranging from 0, 25 to 0.50 mm. In fact, this alumina coating is pretty much completely crystallized and its melting point, determined by recent evaluations, is 2015 C 15o C.
The coverings and the bases form one-piece composite parts. The adhesion strength between the metallic coating and the refractory oxide (alumina) coating is substantially equal to the cohesion of the refractory oxide coating itself. The individual particles of the metal coating and the individual particles of the refractory oxide coating are self-agglomerated, so that each coating forms a rigid integral structure,
regardless of the base element or support. The metal coating is formed of fine particles of molten metal which have undergone sudden solidification on the base or support member itself. The alumina coating is formed from fine particles of molten oxide which have undergone sudden solidification on the metal coating itself. Nickela has a melting point of 1455o C. Nickel and alumina, also referred to as aluminum oxide, are both substantially pure.
The adhesion between the metal of the base or support and the refractory oxide coating can often be mechanical in nature. Under these conditions, the degree of surface roughness of the metal constitutes an important factor in obtaining satisfactory adhesion. Mechanical anchoring is favored by draft angles, which are often present on this surface. In some circumstances, chemical adhesion can also be used. Observations were made on a sample obtained by applying a nickel coating to stainless steel, with subsequent application of a final zirconia coating.
These parts or samples have been subjected to cyclic heating and cooling, and they withstand the treatment to which they are subjected very well. Dark areas were observed on cross-sectional microscopic examination which appear to be formed by nickel oxide, and this may have contributed to the superior performance obtained by a chemical or physical process.
Example A larger number of stainless steel parts with a dimension of 5 cm square and a thickness of approximately 1.6 mm are used, these parts serving as supports. Some of these parts are coated with an alumina coating. A zirconia coating is applied to other parts. A nickel coating is applied to still others before the alumina coating is applied. On some other parts, a nickel coating is applied before the zirconia coating, and on still other parts a nickel-chromium alloy is deposited before the alumina coating, while other parts receive a nickel alloy coating - chrome before the zirconia coating.
The nickel-chromium alloy used is nichrome which contains 60 to 80% nickel, and 11 to 20% chromium, the rest being formed by iron. It has not been determined exactly which part of this range the particular metal used was in, but the differences obtained across this range are practically negligible. It appears that the conductive wire used to apply the metal spray coating is 60% r. nickel, 24% iron and 16% chromium.
A description will be given below of the samples, of their preparation for the application of a coating, of the coating per se, of the thickness of the coatings obtained, and of the results of the tests.
Samples : forty-two samples of 5 cm X 5 cm X 1.6 mm are cut from a 321 stainless steel sheet.
Preparations: All specimens were subjected to blasting with Pangborn G-25 shot at a pressure of 2.8 to 3.5 kg / cm. The shot strikes the plates at an angle of approximately 90. The blasting is just sufficient to provide a uniformly rough surface. The samples receive a slightly convex shape as a result of the compressive stresses which may have been generated in the surface due to the impact.
Application of the coating: this application of the coating is carried out using the equipment described in Example 1. The samples are separated into seven batches, each of 6 samples. Three batches were provided with a direct coating of refractory metal oxide on the stainless steel surface which had been jet etched. The coating of 2 of these batches is formed by alumina (which thus gives 2 identical batches, one of which can be considered as a control batch) while the other receives zirconia.
The fourth and fifth batches were sprayed with nickel metal, and the sixth and seventh was sprayed with nichrome metal. The fourth and sixth batches are then provided with an alumina coating and the fifth and seventh batches with a zirconia coating.
coating thickness : oxide coatings have thicknesses of 0.38 mm 0.125 mm. The underlying metal coatings have a thickness of 0.150 mm 0.05 mm.
Inspection test: all the samples are then subjected to a test or control, in order to determine the relative ability of the coatings to withstand repeated heating and cooling. An electric laboratory oven is heated to 1040 ° C. The 6 test samples constituting a single batch are juxtaposed in this oven, with the side provided with a coating facing downwards, by placing them on a flat piece of stainless steel formed by a sieve with a mesh of about 6 mm. This sieve carrying the samples is placed on the bottom of the oven, and the door is closed.
After 60 seconds, the sieve carrying the samples heated red to a temperature of about 1000 ° C is removed from the oven, and it is maintained above a current of air at room temperature, discharged by a fan and moving at a speed of 90 meters / minute. This brings the samples to room temperature over a period of 3 to 4 minutes. They are then examined to determine the condition of the coating, and the previous cycle is repeated.
Defect criterion: Lifting or swelling and chipping of a small part of the coating constitutes a defect. The number of cycles to which the parts are subjected before reaching a faulty state is recorded. The results are given in the table on page 4 Another way of forming the underlying metal lique coating is to cause an electric arc to project coating metal onto the base surface, which in this case may be one or more metals. usually another electrical conductor. The coating metal, which is in the form of a rod, acts as the electrode, and the base or support material is the other electrode.
A generator such as the one used for electric arc welding is employed to generate a sufficient voltage difference between the base material and the metal rod. coating, so that an electric arc spouts out between the two when they are brought together sufficiently. - Thanks to the bursting of this arc, certain fractions of the rod are found melted and thus adhere to the base material.
The metal rod to be used as a coating is held in a gun-like holder; on which is mounted a pneumatic vibrator which imparts a vibration to the support and to the rod, which results in the deposition of a metal coating formed of fine particles

Example 3 Four stainless steel plates, supplied for testing in the form of pads by a renowned American jet engine manufacturer, had dimensions of 15 cm X 6.3 cm X 1.6 mm. These parts were attacked with G-25 type ground steel shot, followed by metallization using 0.125 mm nickel, followed by a refractory oxide spray coating having a thickness of 0.625 mm by the method described in the aforementioned United States Patent No. 2707691 . Two wafers were thus coated with alumina, and two with stabilized zirconia.
The heating tests were carried out under conditions corresponding to the working conditions of the engines, in the laboratory of the engine manufacturer, in the laboratory of the engine manufacturer in question, who declared that the steel plates covered with a metallized deposition of nickel and subjected to the action of a flame projecting coatings of alumina and zirconia showed a marked improvement over the wafers previously subjected to the tests.
This engine builder also stated that the alumina coated pad came off near its ends but that there was no defect in the coating itself, nor on the inter face. . Finally, this engine builder indicated that the zirconia was even more adherent and showed no defect during a test, and only showed a slight defect under the effect of shear forces (inside the coating ) in the vicinity of one of the corners of the insert during another test.
The following combination can also be made: 1) Alumina applied to aluminum coating steel; 2) Alumina applied to copper coating steel; 3) Alumina applied to iron coating steel, and in particular stainless steel; 4) Alumina applied to molybdenum coating steel ; 5) Alumina applied to Monel metal (brand name product) coating steel; 6) Alumina applied to Inconel metal (branded product) coating steel.
Instead of the alumina mentioned in the various examples mentioned above, one could use zircon, zirconia, chromium oxide, wollastonite, spinels, etc.
Example 4 Other samples intended for the tests which have been carried out involve the use of a base part formed of cemented tungsten carbide, in one case, and stainless steel, in another case. A rough nickel layer was deposited using the arc process described above. An alumina coating having a thickness of 0.25-0.50 mm was then sprayed over the nickel. Excellent adhesion of the alumina coating was found. Other metals and other hard carbons such as those used for making tool bits, etc. could have found their jobs here.
However, for the process involving an electric arc, it is necessary for the base part to be a good conductor of electricity. Example 5 Multiple coatings can be obtained. Thus, for example, specimens of black iron were used in a series of experiments.
These specimens were roughened by etching them with a shot blast under a pressure of 2.8 kg / cm2, and a nickel coating having a thickness of about 0.15 mm was sprayed using a wire. nickel having a section equal to about 3 mm, then a coating of moderately soft alumina was sprayed, using a gun of model A manufactured by the American company Wall Colmonoy Co, of Detroit, using as advancing substance of monohydrates alpha-alumina. A coating formed of hard alumina was then sprayed using an alumina rod having a section equal to approximately 3 mm,
as described in Example 1. The resulting object comprised a surface coating formed of hard alumina highly resistant to corrosion and a laminated micro structure capable of withstanding well the stresses of heating and cooling without chipping, combined with an underlying alumina layer and a nickel anchor layer. Other oxides and other combinations of oxides as well as other metals can also find their use here.
Other combinations of multiple coatings and interlayer or sandwich coatings may be employed depending on practical application conditions. For example, the underlying layer of metal can be sprayed with a spray gun and then heated on its surface to consolidate the particles and make the coating less permeable or substantially waterproof. The treatment of the surface with a torch is one of the means which makes it possible to obtain this result. If the heated surface is not rough enough to ensure good fixation of the refractory oxide layer, it can be roughened by sandblasting or grit blasting, or by some other method such as deposition. of another metal produced by pulverization.
Example 6 Two specimens of black iron were attacked with shot, under a pressure equal to 2.8 kg / m 2, the shot being formed by grains of steel in order to give rise to a surface roughened, then it was sprayed using the type A gun of the American company known as: Wall Colmonoy Co, making it arrive in one case with tin powder, and in the other case with powder of lead. A spray coating was then carried out with the aid of alumina, by the method described in Example 1. In both cases, a good hard alumina coating was obtained, provided with an adhesion. satis doing.
Care had to be taken to avoid deleterious melting of the underlying tin coating during the pulverization of the alumina, since its melting point is low (232 ° C).
The gun provided for in the aforementioned patent is capable, under suitable operating conditions, of projecting refractory oxides by spraying onto stable metals, including alloys having melting points at least equal to 200 ° C. However, refractory metals with melting points above 10,000 C are particularly suitable for high temperature work with the use of refractory oxides having melting points over 10,000 C.
Oxides and metals which are refractory to chemical action and erosion may find utility in many applications at lower temperatures, and even at room temperature or below.
An underlying metallic coating to which preference should be given has a thickness of between 0.10 and 0.38 mm, but it is possible to use thinner or, conversely, thicker coatings having a thickness of between example between 0.025 and 0.75 mm.
Likewise, a thickness of the refractory oxide coating which can usually be preferred is in a range of 0.125 to 125 mm, but it is possible, under other operating conditions, to employ thinner coatings. or, on the contrary thicker, having a thickness between 0.05 and 5 mm or more, depending on the applications envisaged. There is no factor.
criticism about these value scales and the most practical thicknesses are chosen in order to obtain in each case the best industrial compromise between the cost price and the technical yield, taking into account the envisaged applications, and taking into account including thermal insulation, corrosion resistance, thermal shock resistance, erosion resistance, etc. of the product.
Rough surfaces are desirable on the metal coating to provide the foundation for the refractory oxide coating. Flank angles formed in the bumps and valleys of the surface are useful. The exact degree of roughness desired depends on several factors, such as practical conditions, the configuration of the coated surfaces, the grit etching fluid, and the grit etching techniques if this is used. medium, or metallization techniques if, on the contrary, preference is given to metallization to roughen the surface in order to invariably fix in place the final refractory oxide coating.
Considerations of cost price and practical employment must also be taken into account. A concave shape (especially inside cylindrical walls) subjected during use to heating from the inside, as is the case with combustion chambers and rocket nozzles, is particularly suitable in this respect. sense that it gives good results. Etching with hard and stubborn inorganic abrasive materials in the form of grit, such as molten alumina or silicon carbide, has its utility in preventing metal particles from settling. 'embed in the surface, as happens when attacking the surface with steel shot.
Likewise, the surface of the base piece should be sufficiently clean and rough to ensure good adhesion with the bottom metal layer. But the work carried out generally indicates that the surface roughness of the base part is of less importance, as a fixing factor of the metallic coating, than the surface state of the metallic coating as a fixing factor of the refractory oxide coating. .
Thus, a lightly cleaned base part has a surface which is often suitable for holding the underlying metal coating against the base part, and the rough surface obtained directly on a metal coating, such as the one which is produced by means of a metallization gun or by an arc application process by depositing metal particles plasticized by heat suitable for the fixation of the refractory oxide coating. Under these conditions, the operation consisting in applying a metallic coating to a base part constitutes an artifice making it possible to roughen the application surface of the refractory oxide coating, in order to promote its adhesion to the base part.
If the underlying metal layer is deposited by a process which does not give it a sufficiently rough surface, it can be roughened by other means and in particular by attacking it with sand or shot. . Electroplating results in a smooth surface.
Refractory oxides having a melting point above 10,000 ° C. and forming a suitable coating are described in the upper part of column 5 of the already cited US Pat. No. 2,707,691, and in column 4 of this patent there is a general discussion. oxides to be used preferably. All metals endowed with stability in air and having a melting point higher than 200 ° C can be used here, but for many practical applications preference should be given to an oxidation resistant metal. An oxidation resistant metal can be defined as a metal or an alloy having an oxidation resistance at least equal to that of stainless steel at a temperature of 1000o C in air.
Elemental metals which are in themselves resistant to oxidation and which constitute elements of many oxidation resistant alloys are, if one excludes precious metals, such as platinum and gold, which are indeed very resistant to oxidation, but too expensive for most industrial applications, nickel, cobalt and chromium.
Generally, alloys resistant to oxidation as well as heat can be classified into two groups based on nickel, cobalt and iron respectively, the name used for their classification corresponding to the element which is present. in a greater quantity than any other element of the alloy. Although chromium is an important element in many such alloys, chromium-based alloys do not currently have the same importance.
Typical heat resistant alloys are shown in the table on page 7 The operation of coating the rigid base piece with metal involves melting the metal, atomizing it and spraying it onto the surface of the rigid material . But, according to an alternative embodiment, the particles of molten metal can be produced by separating the molten metal so as to give rise to these particles, without it being necessary to carry out atomization. According to another embodiment, the metallic coating can be obtained by electroplating.
Likewise, according to the preferred embodiment, the covering of the metal coating with the aid of refractory metal oxide involves the melting of the metal oxide to form a molten metal oxide, its atomization and its projection onto the surface of the coating. metallic.
The atomization of the metal can be obtained by the use of a gas jet as described in numerous prior patents, for example in the United States patent No. 1100602 already cited, and in the United States patent No. 1128053. As already described in this patent, the molten metal oxide is atomized in a similar way, that is to say by the action of a gas jet. As a rule, this gas jet is formed, in both cases, for the most part of air, but the wedge gas = bustible, such as acetylene and oxygen, is part of this jet.
