Abstract
The idlers presently used on heavy-duty conveyors are subject to wear and therefore they have to be changed on a regular basis. The plant has to be shut down and the conveyor stopped to exchange the worn out idlers with the new ones. The exchange of the idlers takes place manually, which is time consuming and dangerous.
This lengthy interruption of operations translates into expensive shutdown time.
In major industrial and mining installations the number of idlers exchanged can be as high as 6,000 per year.
To avoid long interruptions of the operation and in order to safely exchange the idlers, the "Idler Exchanger System" was invented, eliminating the manual handling of idler exchanges.
The idler exchanger system is based on two separate operations, namely the lifting of the conveyor belt with the belt lifter and exchange of the idlers with the exchanger equipment.
The belt lifter is clamped to the top of the conveyor frame and is equipped with two side rollers and one horizontal roller similar to the conveyor idlers. The belt lifter rollers are smaller in diameter than the conveyor idlers. The outside ends of the side rollers are moveable and can be raised by hydraulic rams and matched to the angle of the conveyor side idler.
After the belt lifter is placed and clamped to the conveyor frame, the ends of the side rollers are raised and the angle is matched to the conveyor idler. Then the three rollers, the horizontal and the two side rollers, which are mounted on a secondary frame, called the roller system, are pushed upwards hydraulically and contact the conveyor belt.
Pushing the roller system upwards, the three rollers of the belt lifter then lift the conveyor belt and gradually take over the load, and the worn out idler is accessible. After sufficient clearance is created between the idler and conveyor belt, the idler is then changed.
The exchanger equipment is mounted on a separate frame, which will be placed on the other side of the exchangeable conveyor idler and is then clamped to the conveyor frame.
The moveable arm of the exchanger equipment can be moved hydraulically to adjust its claws to the idler position. The claws are then closed hydraulically to hold the idler. The claws are moved upwards and the idler is then lifted from its place and removed.
The new idler is picked up by the exchanger claws and the arm moves back to place the new idler to its position. The exchanger arm is then returned back and the exchanger equipment is removed from the conveyor frame. The roller system of the belt lifter is then returned slowly downwards and the conveyor idlers gradually take over the load. The hydraulic clamps are opened and the belt lifter equipment can be then removed from the conveyor frame as well.

Description
To change the worn out and damaged idlers from heavy-duty conveyors, the operation has to be shut down and the conveyor stopped. Hydraulic jacks are used to lift the conveyor belt and the idler is changed by hand. The manual exchange of the idlers is dangerous and time con~lming s The "Idler Exchanger System" was invented to avoid the long time interruption of the operation and also for a safe exchange of the idlers.
The worn out idlers and the new idler exchange takes place with two separate pieces of equipment and through two separate procedures; the lifting of the conveyor belt with the belt lifter equipment and the exchange of the idlers through the exchanger equipment.
o Each piece of equipment is placed on the one side of the damaged idler and clamped to the conveyor frame prior to ch~np~ing the idler.
The belt lifter equipment consists of Roller System (R-S), Roller Frame (R-F) and the Lifter Base (L-B) (Drawing A3). The Roller System (R-S) consists of three rollers, one Horizontal Roller (H-R) and two Side Rollers (S-R), which are mounted on the Roller Frame (R-F). The horizontal roller is fixed, while the outside of each side roller is moveable and can be moved up and down through the Side Jacks (S-J).
The Roller Frame (R-F) consists of two side bars and two head bars. The three rollers and the side jacks are mounted between the two Side Bars (S-B) (Drawing A4 - View from Top).
20 The frame, including the rollers and the jacks, can be moved up and down through the four Base Jacks (B-J) and guided by four Guides (G) prepared on the Lifter Base (L-B).
The Base Jacks (B-J) are mounted on the Lifter Base (L-B) and pushes the Roller Frame (R-F) upwards, in order to raise the roller system and take over the load from the exchangeable idlers.
The Lifter Base (L-B) is prepared with four Hydraulic Clamps (Hy-C), operated with Hydraulic Jacks (H-J) to hold the entire belt lifter equipment.
5 To operate the lifter equipment, the side rollers and the Roller Frame (R-F) are lowered so that the equipment can be easily placed under the conveyor belt. After the equipment is placed on the conveyor frame and clamped on to it, the Side Jacks (S-J) are activated and push the Side Rollers (S-R) upwards until its angle is matched to the conveyor idler angle. The lifter equipment is now ready for operation. The take over of the load from o the exchangeable idler takes place after the Exchanger Equipment (EX-E) is mounted to the conveyor frame, clamped and ready for operation.
The Exchanger Equipment (EX-E) consists of the Exchanger Base (E-B), Cross Table (C-T), Base Gear (B-G), Base Pole (B-P), Main Arm (M-A), Claw Pin (C-P) and the Claws.
The exchanger equipment is mounted on the Cross Table (C-T) (Drawing B1/C1), which is again mounted on the Exchanger Base (E-B) and is moveable back and forth by activating the Base Ram (B-R) (Drawing C1) and can be turned by the Base Gear (B-G) (Drawing B1). The Claw's Arm (CL-A) is moved up and down by activating the Arm Ram (A-R) (Drawing B1). The Exchanger Base (E-B) is also equipped with hydraulic clamps the same as the belt lifter equipment, to fix the Exchanger Base (E-B) onto the 20 conveyor frame.
The exchange of the Horizontal Idler (H-I) can take place when the lifter equipment has lifted the conveyor belt.
The exchanger equipment, mounted and clamped to the conveyor frame, moves towards the inside of the conveyor until the idler is located between the exchanger claws. The claws are moved towards the idler pins by moving the Cross Table (C-T), with the Base 5 Ram (B-R) adjusting the direction of the claws. When the claws are in the right position, they are moved downwards by the Arm Ram (A-R) (Drawing B-1) and brought to the right position by moving the Cross Table (C-T). The claws are then moved upwards by activating the Arm Ram (A-R) and holding the idler. The claws are closed by the actuator (Drawing B3/B4) or closing pin (Drawing B2/B3) and the idler is pushed out from its o place and brought back by activating the Cross Table (C-T), which puts the idler in the prepared Idler Rest by activating the Base Ram (B-R) and Arm Ram (A-R) (Drawing Bl/C1). The idler is released by opening the claws. Moving the Cross Table (C-T), the claws move towards the new idler and hold it by closing the claws. The new idler can then be brought to the idler place and put into the conveyor frame by reverse operation.
Exchange of the Side Idler (S-I) takes place the same way. The only change is that the claw's angle is changed to be the same as the idler angle by turning the Arm Gear (A-G) (Drawing B-l/B-2) or by loosening the Shaft Cap (SH-C) and turning the Arm Shaft (A-SH) and the Claw Arm (CL-A) m~ml~lly (Drawing B-5). When the claw arm joint is fixed with the shaft cap again, the entire arm is brought towards the side idler by 20 operating the Base Ram (B-R) and Cross Table (C-T). The claws are brought to an exact position and they hold the idler by closing the claws, then the idler is removed as before.
The new side idler is placed in the same angle position and is ready for pickup (Drawing C3).
When the old idler is removed, the new one is picked up by operating the Base Ram (B-R), Cross Table (C-T) and the Arm Ram (A-R) as before, similar to the exchange of the Horizontal Idler (H-I) and is then placed onto the conveyor frame.
After the exchange of the idlers, the Roller System (R-S) of the lifter equipment is s lowered gradually and the new idlers take over the load. After the Side Rollers (S-R) are also lowered and the clamps opened, the lifter equipment can be removed. The exchanger equipment can be removed when the claws are turned outwards and the clamps are opened.
The claws can be designed differently, player like, to be opened by a spring and closed by o an actuator (Drawing B4/B5) or they can be prepared with a closing pin (Drawing B2/B3). Pulling the pin backwards with a pulling cable, the claws are opened, and the pins close the claws simply by releasing the cable and are secure so that the idler pins stay in the claws when the idler is pushed out.
The table can be moved by a hydraulic ram (Drawing C1), or two m~nll~lly powered 15 operated screw shafts (Drawing C2).
Some or all of the hydraulic rams/jacks can be operated by pneumatic power.

The Base Jacks (B-J) are mounted on the Lifter Base (L-B) and pushes the Roller Frame (R-F) upwards, in order to raise the roller system and take over the load from the exchangeable idlers.
The Lifter Base (L-B) is prepared with four Hydraulic Clamps (Hy-C), operated with Hydraulic Jacks (H-J) to hold the entire belt lifter equipment.
5 To operate the lifter equipment, the side rollers and the Roller Frame (R-F) are lowered so that the equipment can be easily placed under the conveyor belt. After the equipment is placed on the conveyor frame and clamped on to it, the Side Jacks (S-J) are activated and push the Side Rollers (S-R) upwards until its angle is matched to the conveyor idler angle. The lifter equipment is now ready for operation. The take over of the load from o the exchangeable idler takes place after the Exchanger Equipment (EX-E) is mounted to the conveyor frame, clamped and ready for operation.
The Exchanger Equipment (EX-E) consists of the Exchanger Base (E-B), Cross Table (C-T), Base Gear (B-G), Base Pole (B-P), Main Arm (M-A), Claw Pin (C-P) and the Claws.
The exchanger equipment is mounted on the Cross Table (C-T) (Drawing B1/C1), which is again mounted on the Exchanger Base (E-B) and is moveable back and forth by activating the Base Ram (B-R) (Drawing C1) and can be turned by the Base Gear (B-G) (Drawing B1). The Claw's Arm (CL-A) is moved up and down by activating the Arm Ram (A-R) (Drawing B1). The Exchanger Base (E-B) is also equipped with hydraulic clamps the same as the belt lifter equipment, to fix the Exchanger Base (E-B) onto the 20 conveyor frame.
The exchange of the Horizontal Idler (H-I) can take place when the lifter equipment has lifted the conveyor belt.
The exchanger equipment, mounted and clamped to the conveyor frame, moves towards the inside of the conveyor until the idler is located between the exchanger claws. The claws are moved towards the idler pins by moving the Cross Table (C-T), with the Base 5 Ram (B-R) adjusting the direction of the claws. When the claws are in the right position, they are moved downwards by the Arm Ram (A-R) (Drawing B-1) and brought to the right position by moving the Cross Table (C-T). The claws are then moved upwards by activating the Arm Ram (A-R) and holding the idler. The claws are closed by the actuator (Drawing B3/B4) or closing pin (Drawing B2/B3) and the idler is pushed out from its o place and brought back by activating the Cross Table (C-T), which puts the idler in the prepared Idler Rest by activating the Base Ram (B-R) and Arm Ram (A-R) (Drawing Bl/C1). The idler is released by opening the claws. Moving the Cross Table (C-T), the claws move towards the new idler and hold it by closing the claws. The new idler can then be brought to the idler place and put into the conveyor frame by reverse operation.
Exchange of the Side Idler (S-I) takes place the same way. The only change is that the claw's angle is changed to be the same as the idler angle by turning the Arm Gear (A-G) (Drawing B-l/B-2) or by loosening the Shaft Cap (SH-C) and turning the Arm Shaft (A-SH) and the Claw Arm (CL-A) m~ml~lly (Drawing B-5). Claims (12)
1. An electro-hydraulic operated conveyor idler exchanger system consisting of a belt lifter and an idler exchanger:
A. Conveyor belt lifter consisting of:
a) Base frame means consist of two side and two head bars means b) Roller System frame means placed between the two said bars and moving up and down c) The hydraulic rams means mounted to the base frame means and roller system frame means to move said base frame means and consequently the entire roller system up and down d) Roller System means consisting of one middle roller means which is horizontally fixed and two side rollers means which the outside of each is moveable to match the angle position to the conveyor idler angle e) The guides means located between roller system frame means and the base frame means to control the roller system/roller frame movement f) The clamps means located under the base frame means to fix the belt lifter base means to the conveyor frame to prevent any dislocation of the base frame B. The Exchanger Equipment consisting of:
a) Base frame means b) The clamps means located under the said base frame to fix the exchanger base to the conveyor frame and prevent any dislocation of the base frame c) The cross table means mounted to the said base frame means d) The base hydraulic rams means to move the table means in four directions e) The electro-motor driven gear means mounted on the said cross table means to turn the exchanger pole and consequently change the direction of the exchanger arm f) The base pole means consisting of a hydraulic ram means mounted in the said pole means to lift the exchanger arm g) Exchanger arm means mounted on top of the said pole means; the h) arm moves up and down by activating the hydraulic ram means i) The arm gear means which is located between the exchanger arm means and the claw arm means and is operated with an electro-motor to change the claw angle position j) The claws means which can be closed by hydraulic rams actuator means or closing pins means to secure idler pins to prevent them from jumping out from the claws
A. Conveyor belt lifter consisting of:
a) Base frame means consist of two side and two head bars means b) Roller System frame means placed between the two said bars and moving up and down c) The hydraulic rams means mounted to the base frame means and roller system frame means to move said base frame means and consequently the entire roller system up and down d) Roller System means consisting of one middle roller means which is horizontally fixed and two side rollers means which the outside of each is moveable to match the angle position to the conveyor idler angle e) The guides means located between roller system frame means and the base frame means to control the roller system/roller frame movement f) The clamps means located under the base frame means to fix the belt lifter base means to the conveyor frame to prevent any dislocation of the base frame B. The Exchanger Equipment consisting of:
a) Base frame means b) The clamps means located under the said base frame to fix the exchanger base to the conveyor frame and prevent any dislocation of the base frame c) The cross table means mounted to the said base frame means d) The base hydraulic rams means to move the table means in four directions e) The electro-motor driven gear means mounted on the said cross table means to turn the exchanger pole and consequently change the direction of the exchanger arm f) The base pole means consisting of a hydraulic ram means mounted in the said pole means to lift the exchanger arm g) Exchanger arm means mounted on top of the said pole means; the h) arm moves up and down by activating the hydraulic ram means i) The arm gear means which is located between the exchanger arm means and the claw arm means and is operated with an electro-motor to change the claw angle position j) The claws means which can be closed by hydraulic rams actuator means or closing pins means to secure idler pins to prevent them from jumping out from the claws
2. The two part idler exchanger according to 1-A and 1-B, consisting of a belt lifter part to be mounted temporarily on one side of the exchangeable idler and the exchanger part according to 1-B to be mounted on the other side of the exchangeable idler for the purpose of repair and/or exchange of the conveyor idlers.
3. The electro-hydraulic operated belt lifter according to claim 1-A combined with or without an exchanger equipment as per claim 1-B, for the purpose of repair and/or exchange of conveyor idlers
4. The idler exchanger according to claim 1-B for the purpose of repair or exchange of conveyor idlers combined with or without the said belt lifter as per claim 1-A
5. The belt lifter according to claim 1-A including the roller system means that has at least one set of rollers, consisting of one horizontal and two side rollers means, is mounted to said roller frame
6. The belt lifter according to claim 1-A including two said side rollers means that the outside of each side roller means can be raised to match its angle to the idler angle
7. The idler exchanger according to claim 1-B and 1-A-c using screw shaft driven by electro-motor instead said hydraulic rams means as per c) to move said cross table means in four directions
8. The exchanger according to claim 1-B, including said spline shaft means instead of arm gear as per g) to change the claw angle by changing the position of said spline shaft manually
9. The idler exchanger according to claim 1-B including base gear means operated by hydraulic motor instead of electro motor
10. The exchanger according to claim 1-B including hydraulic motor means used instead of electro motor as per g) to change the claws angle
11. The idler exchanger according to claim 1-B:
a) With the horizontal idler means rest b) With the side idler rest prepared with side idler's angle
a) With the horizontal idler means rest b) With the side idler rest prepared with side idler's angle
12. The idler exchanger system according to claim 1-A and 1-B wherein said rams means are operated by pneumatic power
