PROCEDE DE RECYCLAGE POUR DES MATIERES PLASTIQUES THERMODURCISSABLES NON RENFORCEES PAR DES FIBRES
L'invention concerne un nouveau procédé par lequel des matières plastiques thermodurcissables non renforcées par des fibres peuvent à nouveau être transformées en des matières à mouler thermodurcissables ou être à nouveau moulées en de nouveaux articles en matière plastique par le procédé d'injection ou par le procédé de moulage par compression.
Lors de la transformation des matières plastiques, il se forme environ 10 à 15% de déchets dont le rejet devient de plus en plus difficile et coûteux du fait que les capacités des décharges diminuent et que la combustion des matières plastiques en vue de la récupération d'énergie calorifique se heurte à une résistance toujours croissante. De plus, les fabricants de ces ma- trières plastiques sont tombés sous le coup du projet de loi d'août 1990 selon lequel l'industrie automobile devra s'engager à reprendre les vieilles voitures et les pièces non récupérables devront à l'avenir être traitées sous forme de déchets à part.

Alors que les matériaux tels que le verre, le métal, le papier et les matières plastiques thermoplastiques sont considérés comme réutilisables, les thermodurcissables ont en principe la réputation de ne pas être recyclables.
Des études scientifiques et essais de l'industrie des matières plastiques ont montré entre temps qu'une revalorisation technique des matières plastiques thermodurcissables renforcées par des fibres était possible en ce sens que des articles moulés usagés appropriés ou des déchets sont broyés en des particules d'une grosseur d'environ 0,5 à 3 mm et mélangés à raison de 30 à 40% en poids avec une résine de polyester insaturée et du styrène en tant que diluant réactif, ainsi qu'avec du carbonate de calcium ou de la craie en formant une matière à mouler à partir de laquelle on peut à nouveau élaborer des produits moulés en matière plastique.
Vu la grosseur des particules, l'effet renforcateur des fibres de verre contenues dans les particules se maintient à un degré limité, mais en raison de leurs propriétés rhéologiques, les matières à mouler obtenues de cette manière ne peuvent être moulées en de nouveaux articles que par compression.
De plus, les caractéristiques mécaniques de ces matières plastiques contenant des charges de recyclage se situent nettement plus bas, comparativement à des matières à mouler classiques. Les matières à mouler par compression chargées exclusivement de produits de recyclage possèdent une faible résistance à la flexion et sont extrêmement cassantes. On peut en effet améliorer les propriétés mécaniques en incorporant en outre par malaxage des fibres de verre dans les matières à mouler, mais ceci conduit, lors du durcissement, à une surface légèrement ondulée.

comme matière de charge. Etant donné toutefois que la quantité à recycler de cette manière est limitée jusqu'ici à environ 15% en poids dans la matière à mouler, il ne se présente pas la possibilité d'un retraitement de pièces thermodurcissables recyclées après achèvement de son cycle de vie et d'un recyclage dans ce qui est appelé circuit de matière plastique.
Il se pose par conséquent le problème de mettre à la disposition un nouveau procédé qui permet de produire des matières à mouler thermodurcissables avec une fraction principale constituée par une matière plastique thermodurcissable recyclée, lesquelles matières peuvent être transformées aussi bien par le procédé d'injection que par compression en des pièces moulées possédant des propriétés électriques et mécaniques égales ou meilleures que celles qui ont été produites à partir d'une matière fraîche.
La solution du problème est apportée par un procédé de recyclage selon les revendications 1 à 9, par lequel on obtient des granulés selon la revendication 10 ainsi que-des matières à mouler selon la revendication 12 qui peuvent être moulées en des objets par compression ou par injection, ainsi qu'il est revendiqué sous 11 et 13.
Après broyage en de petites particules, les pièces moulées thermodurcissables non renforcées par des fibres ne peuvent pas être réutilisées comme matières de renfort mais uniquement comme matières de charge. si, à présent, on prépare, par broyage des déchets de transformation thermodurcissables formés ou des pièces moulées à recycler, des granulés d'une granulométrie inférieure à 0,2 mm, ceux-ci peuvent être transformés par mélange avec une résine phénolique, un durcisseur et, le cas échéant avec des additifs de transformation additionnels en un mélange qui peut être homogénéisé sous l'effet de forces de cisaillement élevées et transformé en une matière à mouler. Les produits préparés à partir de ces matières assurent, après moulage et durcissement, une liaison meilleure entre la résine ajoutée, les matières de charge et de renfort éventuellement ajoutées ainsi que le maté- riau thermodurcissable recyclé, que ce qui est imputable à l'ajout de résines. Les pièces moulées ainsi produites possèdent une surface lisse et des propriétés mécaniques, thermiques et électriques qui correspondent à celles des pièces moulées produites selon des méthodes conventionnelles.
Pour le recyclage selon l'invention, con- viennent des produits moulés à base de résines phénoliques, de résines de mélamine, de résines d'urée et de résines de polyesters insaturées.
Pour la réalisation du procédé, les pièces moulées thermodurcissables et matériaux à régénérer sont broyés de façon connue en soi en des granulés fins d'une granulométrie inférieure à 0,2 mm.
40 à 60% en poids d'un matériau de recyclage à base de matière plastique broyé de ce type sont ensuite intimement mélangés avec 25 à 35% en poids d'une résine phénolique de faible viscosité, notamment d'une novolaque phénolique de faible viscosité ayant une viscosité de 200 à 600 mPa. s à 175OC, 4 à 6% en poids d'un durcisseur, de préférence de l'hexaméthylènetétramine, ainsi qu'éventuellement avec 0,5 à 1,2% en poids d'un lubrifiant et d'un agent de démoulage, 4 à 6% en poids de charge et 0 à 20% en poids de fibres de verre coupées.
Des résines servant habituellement à la préparation de produits à mouler sont utilisables en tant que résines phénoliques. Celles-ci peuvent être des résines du phénol ou de ses dérivés avec du formaldéhyde, condensées aussi bien en milieu basique qu'en milieu acide, ou également des résines cbtenues par co-condensation de foraldéhyde, d'urée et de phénols. On utilise de préférence des résines phénolique ; se cas poids moléculaire avec des viscosités entre 100 et 1500 mPa. s à 175 C. On obtient

. des matières à mouler douées de propriétés particulièrement bonnes en utilisant des novolaques phénoliques avec une viscosité de 200""600 mua. s à 175OC.
En tant que lubrifiants et agents de démoulage, on ajoute de préférence un stéarate de Me (Me = Al, Ca, Mg, Li, Zn) en une quantité de 0,1 à 0,8% en poids et une cire, également en une quantité de 0,1 à 0,8% en poids, notamment de la cire d'amide, de la cire d'ester, de la cire de montan ou de la cire de paraffine. De la craie est avantageusement incorporée comme charge pour améliorer le comportement au laminage de la matière à mouler thermodurcissable.
Après le mélangeage des matières premières, le mélange obtenu est homogénéisé à une température de 100 à 130C sous l'effet de forces de cisaillement élevées et aggloméré. Ceci peut s'opérer par chargement du mélange sur des cylindres chauffés. Après une durée de laminage d'environ 2 à 4 min., il s'est formé une pelliculle de laminage cohérente qui peut être détachée et rebroyée après refroidissement en des granulés d'une granulométrie inférieure à 2 mm.
Toutefois, le mélange brut peut tout aussi bien être homogénéisé dans une extrudeuse chauffante ou dans un malaxeur.
Les granulés issus du rebroyage possèdent en tant que matière à mouler thermodurcissable un réglage d'écoulement plastique moyen à mou et peuvent être transformés sans problème par le procédé d'injection. Avant l'injection, environ 0,2% en poids d'un stéarate de Me peut en outre être facultativement incorporé par mélange aux granulés.
Au cas où la matière à mouler est destinée à la fabrication de pièces moulées par compression, le matériau de recyclage peut être mélangé avec une résine phénolique de viscosité plus élevée ayant une viscosité de 600 à 1000 mPa. s à 175 C. On peut cependant ajouter également à la matière à mouler décrite plus haut un accélérateur

de durcissement, tel que par ex. de l'oxyde de magnésium, en une quantité de 0,5 à 2% en poids.
A partir des matières à mouler résultantes, on peut réaliser des pièces en plastique qui possèdent sensiblement la même densité et les mêmes propriétés mécaniques que des pièces correspondantes obtenues à partir de matières premières fraîches.
De plus, les pièces moulées élaborées selon le procédé conforme à l'invention possèdent une absorption d'eau très faible et de bonnes propriétés thermiques.
Pour améliorer les résistances au choc et à la flexion, on peut ajouter à la matière à mouler thermodurcissable jusqu'à 20% en poids de fibres de verre cou- pées ayant une longueur de fibre jusqu'à 4,5 mm.
Les exemples suivants visent à expliquer l'invention, sans toutefois la limiter à ceux-ci.

Dans un fût en acier inoxydable, on mélange intimement pendant 20 min. sur un appareil Rhönrad 30 kg d'une novolaque phénolique standard (Bakélite 1940) ayant une viscosité dynamique de 300 mPa. s à 175"Cavec 150 g de stéarate de Ca, 140 g de cire de montan et 500 g de cire d'amide, 4,7 kg de craie, 4,5 kg d'héxaméthylènetétramine et 60 kg d'un matériau de recyclage thermodurcissable finement broyé (granulométrie inférieure à 0,2 mm) provenant de la fabrication de pièces moulées à partir de matières à mouler à base de résine phénolique renforcées à la farine de bois (type 31 selon DIN 7708).
Le mélange brut thermodurcissable obtenu est chargé sur des cylindres chauffés entre 100 et 130 C, puis est aggloméré et homogénéisé pendant une durée de laminage d'environ 2,5 min. en une pellicule de laminage cohérente.
La pellicule de laminage résultante est détachée et broyée, après refroidissement, à l'aide d'un broyeur à disque denté en des granulés d'une granulomé-

RECYCLING PROCESS FOR THERMOSETTING PLASTIC MATERIAL NOT REINFORCED BY FIBERS
The invention relates to a new process by which thermosetting plastics which are not reinforced with fibers can again be transformed into thermosetting molding materials or can be molded again into new plastic articles by the injection process or by compression molding process.
During the processing of plastics, approximately 10 to 15% of waste is formed, the rejection of which becomes increasingly difficult and costly due to the fact that the capacities of landfills decrease and that the combustion of plastics for the recovery of heat energy is meeting increasing resistance. In addition, the manufacturers of these plastic materials fell under the bill of August 1990 according to which the automobile industry will have to commit itself to take back the old cars and the parts not recoverable will have in the future to be treated as separate waste.

While materials such as glass, metal, paper and thermoplastic plastics are considered reusable, thermosets have a reputation in principle for not being recyclable.
Scientific studies and tests in the plastics industry have in the meantime shown that a technical revalorization of fiber-reinforced thermosetting plastics is possible in the sense that suitable used molded articles or waste are ground into particles of about 0.5 to 3 mm in size and mixed at 30 to 40% by weight with an unsaturated polyester resin and styrene as a reactive diluent, as well as with calcium carbonate or chalk in forming a molding material from which plastic molded products can again be produced.
Due to the size of the particles, the reinforcing effect of the glass fibers contained in the particles is maintained to a limited degree, but due to their rheological properties, the molding materials obtained in this way can only be molded into new articles by compression.
In addition, the mechanical characteristics of these plastics containing recycling charges are much lower compared to conventional molding materials. Compression molding materials loaded exclusively with recycling products have low flexural strength and are extremely brittle. One can indeed improve the mechanical properties by incorporating further by kneading glass fibers in the molding materials, but this leads, during hardening, to a slightly corrugated surface.

However, since the quantity to be recycled in this way has hitherto been limited to about 15% by weight in the material to be molded, there is no possibility of reprocessing recycled thermosetting parts after completion of its life cycle. and recycling in what is called the plastic circuit.
The problem therefore arises of providing a new process which makes it possible to produce thermosetting molding materials with a main fraction consisting of recycled thermosetting plastic, which materials can be transformed both by the injection process and by by compression into molded parts having electrical and mechanical properties equal to or better than those produced from fresh material.
The solution to the problem is provided by a recycling process according to claims 1 to 9, by which granules according to claim 10 are obtained as well as molding materials according to claim 12 which can be molded into articles by compression or by injection, as claimed in 11 and 13.
After grinding into small particles, thermosetting molded parts not reinforced with fibers cannot be reused as reinforcing materials but only as filler materials. if, at present, granules with a particle size less than 0.2 mm are prepared by grinding formed thermosetting transformation waste or molded parts to be recycled, these can be transformed by mixing with a phenolic resin, a hardener and, if necessary, with additional processing additives into a mixture which can be homogenized under the effect of high shear forces and transformed into a molding material. This last operation can be carried out for example by rolling, kneading or ex-

The products prepared from these materials ensure, after molding and hardening, a better bond between the added resin, the filler and reinforcement materials possibly added as well as the recycled thermosetting material, than is attributable to the addition resins. The molded parts thus produced have a smooth surface and mechanical, thermal and electrical properties which correspond to those of the molded parts produced according to conventional methods.
For recycling according to the invention, there are molded products based on phenolic resins, melamine resins, urea resins and unsaturated polyester resins.
To carry out the process, the thermosetting moldings and materials to be regenerated are ground in a manner known per se into fine granules with a particle size less than 0.2 mm.
40 to 60% by weight of a ground plastic recycling material of this type is then intimately mixed with 25 to 35% by weight of a low viscosity phenolic resin, in particular of a low viscosity phenolic novolac having a viscosity of 200 to 600 mPa. s at 175OC, 4 to 6% by weight of a hardener, preferably hexamethylenetetramine, as well as optionally with 0.5 to 1.2% by weight of a lubricant and a release agent, 4 at 6% by weight of filler and 0 to 20% by weight of cut glass fibers.
Resins usually used for the preparation of molding products can be used as phenolic resins. These can be phenol resins or their derivatives with formaldehyde, condensed in both basic and acidic medium, or also resins obtained by co-condensation of foraldehyde, urea and phenols. As lubricants and release agents, an Me stearate (Me = Al, Ca, Mg, Li, Zn) is preferably added in an amount of 0.1 to 0.8% by weight and a wax, also in an amount of 0.1 to 0.8% by weight, in particular of amide wax, ester wax, montan wax or paraffin wax. Chalk is advantageously incorporated as a filler to improve the rolling behavior of the thermosetting molding material.
After mixing the raw materials, the mixture obtained is homogenized at a temperature of 100 to 130C under the effect of high shear forces and agglomerated. This can be done by loading the mixture onto heated cylinders. After a rolling time of approximately 2 to 4 minutes, a coherent laminating film has formed which can be detached and regrind after cooling into granules with a particle size of less than 2 mm.
However, the crude mixture can just as well be homogenized in a heating extruder or in a mixer.
The granules from the regrinding have a medium to soft plastic flow setting as thermosetting molding material and can be easily transformed by the injection process. Prior to injection, about 0.2% by weight of an Me stearate can additionally be optionally incorporated by mixing into the granules.
In case the molding material is intended for the production of compression molded parts, the recycling material can be mixed with a higher viscosity phenolic resin having a viscosity of 600 to 1000 mPa. s at 175 C. However, an accelerator can also be added to the molding material described above.
