Kunststoffplatte aus gehärtetem Kunststoff und
Verfahren zu ihrer Herstellung
Die Erfindung betrifft eine Kunststoffplatte und Verfahren zu ihrer Herstellung.
Die Kunststoffplatte besteht aus gehärtetem Kunststoff, insbesondere Polyesterharz, mit eingebetteten Einlagestoffen, wie z. B. Sand, Steinen oder Glasfasern.
Sie kann für Bauzwecke, insbesondere zur Verkleidung von Wänden, Treppenstufen sowie als
Balkonverkleidung u. dgl., aber auch als Tischplatte, Möbelbelag usw. Verwendung finden.
Für derartige Zwecke wurden bisher in erster Linie zementgebundene Kunststeinplatten eingesetzt. Solche Platten benötigen bei ihrer Herstellung eine relativ lange Zeit zum Abbinden.
Ausserdem müssen sie nach dem Abbinden abgeschliffen und poliert werden. Ein weiterer Nachteil der herkömmlichen zementgebundenen Kunststeinplatten liegt in ihrer geringen Biegezugfestigkeit.
Der erfindungsgemässen Kunststoffplatte haften diese Nachteile nicht an. Sie ist gemäss der
Erfindung dadurch gekennzeichnet, dass die über ihren ganzen Querschnitt aus Kunststoff bestehende Platte mindestens eine einlagstoffreie Aussenschicht, welche entweder nur an der Oberfläche oder aber auch an der Unterfläche der Kunststoffplatte angeordnet ist, aufweist und unter bzw. ober dieser eine Fliesspapierfolie und unter bzw. ober dieser eine vorzugsweise Einlagestoffe, z. B. eine Glasfasermatte, beinhaltende Unter- bzw. Zwischenschichte angeordnet ist. Erfindungsgemäss kann die Fliesspapierfolie mit einem Muster versehen sein, die mit der bemusterten Seite der Aussenschichte zugewendet ist.
Nach weiteren Merkmalen der Erfindung kann die Unter- bzw. Zwischenschichte der Platte fein zerteilten Steinsand enthalten und können diese Schichten gefärbt sein.
Gemäss einer bevorzugten Ausführungsform der Erfindung sind unter den beiden Aussenschichten je ein mit einem Muster, z. B. mit einem Bild einer Holzmaserung oder einer Marmorierung, bedrucktes Fliesspapier und parallel hiezu etwa in der Plattenmitte eine Glasfasermatte angeordnet.
Das erfindungsgemässe Verfahren zur Herstellung einer derartigen Kunststoffplatte ist dadurch gekennzeichnet, dass im Kaltgiessverfahren in eine waagrechte, mit glatten Innenflächen versehene, oben offene Hohlform, insbesondere aus resopalbeschichteten Spantafeln, eine Aussenschicht aus härtbarem Kunstharz und Härter eingebracht und dabei vorzugsweise an den Seitenwänden hochgezogen wird, anschliessend in diese flüssige Harzschichte eine Fliesspapierfolie eingelegt und nach Gelierung dieser Harzschichte eine Zwischenschichte aus härtbarem Kunstharz und Härter aufgegossen wird, wobei zusätzlich eine Glasfasermatte in die Form eingelegt werden kann, und gegebenenfalls ein zweites Fliesspapier und abschliessend eine obere Aussenschichte aus Kunststoff aufgetragen wird,
worauf nach Aushärtung des Kunstharzes die Platte in ihrem endgültigen Zustand aus der Form entnommen wird.
Die vorgenannten Arbeitsgänge werden unmittelbar hintereinander durchgeführt und die Polymerisation darf erst danach einsetzen. Nach etwa 2 bis 3 h ist die Aushärtung der Platte beendet ; sie kann fix und fertig und hochglänzend aus der Form genommen werden. Es bedarf also keinerlei Nachbearbeitung herkömmlicher Art, wie schleifen, polieren, schwabbeln usw. Weitere Vorteile liegen in der hohen Säure- und Laugenbeständigkeit dieses Materials. Voraussetzung für eine einwandfreie Oberfläche der Plattn ist die glatte Innenfläche der Formen. Es eignen sich für die Formen am besten resopalbeschichtete Spantafeln.

Die Platten können schnell und billig hergestellt werden und besitzen zudem eine gute
Biegezugfestigkeit. Sie weisen eine gewisse Transparenz auf, was vor allem mit dem insbesondere gemusterten Fliesspapier als Einbettung ein besonders ansprechendes Aussehen ergibt.
An Hand der folgenden Ausführungsbeispiele wird der Gegenstand der Erfindung näher erläutert.
Beispiel l : Zur Herstellung einer Tischplatte in der Grösse von 1 m2 und 22 mm Stärke mit Marmorcharakter ist der Arbeitsvorgang folgender : Man mischt 1 kg Spezialpolyesterharz mit
20 cm3 Katalysator (Härter) und 10 cm3 Kobalt-Beschleuniger und giesst dieses in eine entsprechende, oben offene Hohlform. Die Form muss vollkommen waagrecht stehen. Mit Hilfe eines Pinsels wird das Harz gleichmässig auf der Form verteilt ; es entsteht eine zirka 1 mm starke Aussenschichte (nach dem Aushärten Glanzschicht genannt). Ebenso wird das Harz an den Seitenwänden der Form hochgezogen.
In diese flüssige Aussenharzschichte wird dann ein mit Marmormuster bedrucktes Fliesspapier eingelegt, welches von der Harzschicht sofort aufgesogen wird.
Bei einer Raumtemperatur von 180C tritt nach zirka 20 min die Reaktion ein ; d. h., die Glanzschicht geliert und beginnt auszuhärten. Nun wird die Zwischenschicht zubereitet.
7 kg Spezial-Polyesterharz werden 140 cm3 Härter und 70 cm3 Beschleuniger beigegeben und verrührt. Dann kommen 221 trockener Steinsand zu dem Harz und alles wird zu einem mörtelartigen Brei gemischt und in die Form, auf die inzwischen zwar gelierte aber nicht vollkommen ausgehärtete Aussen- bzw. Glanzschicht, aufgegossen. Beide Schichten verbinden sich nun ; das Harz-Sandgemisch kann jedoch nicht bis zum Boden der Form durchdringen.
Polyesterharz hat die Eigenschaft, mit Hilfe eines Härters bei Raumtemperatur in jeder Schichtstärke auszuhärten. Der Härter enthält sehr viel Sauerstoff, der an das Harz abgegeben wird.
Dadurch erstarrt das Harz bei leichter Wärmeentwicklung nach zirka 11/2 h. Nach einer weiteren Stunde ist das Harz-Sandgemisch ausgehärtet und die Reaktionstemperatur geht wieder zurück ; die Platte erkaltet. Hiebei verliert sie etwas an Volumen.
Zwischen Form und Platte bilden sich Risse, die Platte hat sich von der Form gelöst und kann nun herausgenommen werden. Die Tischplatte ist fertig und bedarf keiner Nachbehandlung im herkömmlichen Sinne.
Seiten und Oberflächen der Platte sind hochglänzend und das Marmorbild des Fliesspapiers ist durch die transparente Aussen- bzw. Glanzschicht sichtbar.
Beispiel 2 : Nach dem in Beispiel 1 angegebenen Verfahren kann man auch einfarbige Tafeln herstellen. Hiebei lässt man das Fliesspapier aus der Aussen- bzw. Glanzschicht heraus und färbt dafür das Harz der Zwischenschichte mit einer Polyesterfarbe ein, welches dann anschliessend auch dem Füllstoff den gewünschten Farbton gibt.
Beispiel 3 : Bei der Herstellung von Fassadenplatten wird im Prinzip das gleiche Verfahren wie in Beispiel 1 angewendet. Das Harz (nicht transparent und schwer entflammbar) wird auf eine

notwendigen Katalysatoren. In diese die Zwischenschicht bildende Harzschicht wird eine Glasseidenmatte eingelegt, welche von dem noch flüssigen Harz sofort umschlossen wird. Nachdem das Harz ausgehärtet ist, kann eine zirka 1, 5 mm starke Platte von der Form abgehoben werden, welche wieder eine vollkommen glatte Oberfläche hat und ausserdem eine sehr hohe Zugfestigkeit aufweist.
Beispiel 4 : Die Herstellung von Balkonverkleidung geschieht auf ähnlicher Basis. Als Form dient wieder eine vollkommen glatt beschichtete Spanplatte. Das Harz ist ein transparentes Spezialharz und für 1 m2 Balkonverkleidung werden 3 kg Harz mit Härter und Beschleuniger angerührt. 1 kg wird in die Form gegossen und in diese Schicht ein mit dem Bild von Holzmaserung bedrucktes Fliesspapier eingelegt. Hierauf wird wieder 1 kg Harz gegossen und gleichmässig verteilt.
In diese Zwischenschicht wird eine Glasseidenmatte zur Verstärkung eingelegt. Sobald das Harz wieder durch die Glasseide nach oben durchgedrungen ist, wird ein zweites Fliesspapier, diesmal mit dem Bild nach oben, eingelegt. Als obere Aussenschicht wird nochmals 1 kg Harz als zweite Glanzschicht aufgetragen.
Alle in den vorstehenden Beispielen beschriebenen Arbeitsvorgänge müssen direkt hintereinander durchgeführt werden, und die Polymerisation darf erst danach einsetzen.
Nach zirka 1 h kann die gehärtete Tafel aus der Form genommen werden und bedarf keinerlei Nachbearbeitung mehr.
In den Zeichnungen sind Ausführungsbeispiele der erfindungsgemässen Matte schematisch im Querschnitt dargestellt. Fig. l zeigt eine Platte mit einer Unterschichte und Fig. 2 eine Platte mit einer Zwischenschichte.

Bei der Platte gemäss Fig. 2 liegt die Glasfasermatte-l-zwischen zwei Papierfolien-3-in der Zwischenschichte über bzw. unter den Papierfolien sind die obere und untere Aussenschichte --4 bzw. 6-- angeordnet.
Der durch Punkte angedeutete Kunststoff erstreckt sich bei den Platten über deren ganzen Querschnitt und weist ein einheitliches Gefuge auf.
PATENTANSPRÜCHE :
1. Kunststoffplatte aus gehärtetem Kunststoff, insbesondere Polyesterharz, mit eingebetteten Einlagestoffen, wie z. B. Papierfolie, Sand, Steinen, Glasfasern u. dgl., dadurch gekenn- zeichnet, dass die über ihren ganzen Querschnitt aus Kunststoff bestehende Platte mindestens eine einlagstofffreie Aussenschichte (4 bzw. 4, 6), welche entweder nur an der Oberfläche oder aber auch an der Unterfläche der Kunststoffplatte angeordnet ist, aufweist und unter bzw. ober dieser eine Fliesspapierfolie (3) und unter bzw. ober dieser eine vorzugsweise Einlagestoffe, z. B. eine Glasfasermatte (1), beinhaltende Unter- bzw. Zwischenschichte (2 bzw. 5) angeordnet ist.

The above-mentioned operations are carried out one after the other and the polymerization may only start afterwards. After about 2 to 3 hours, the hardening of the plate is complete; it can be taken out of the mold ready-made and with a high-gloss finish. There is therefore no need for any conventional post-processing, such as grinding, polishing, buffing, etc. Further advantages are the high acid and alkali resistance of this material. The smooth inner surface of the molds is a prerequisite for a perfect surface of the board. Formica-coated chipboards are best suited for the forms.

The subject matter of the invention is explained in more detail using the following exemplary embodiments.
Example 1: To produce a table top with a size of 1 m2 and 22 mm thickness with a marble character, the process is as follows: 1 kg of special polyester resin is mixed in
20 cm3 catalyst (hardener) and 10 cm3 cobalt accelerator and pour this into a corresponding, open-top hollow mold. The shape must be perfectly horizontal. With the help of a brush, the resin is distributed evenly on the mold; an approx. 1 mm thick outer layer is created (called a glossy layer after curing). The resin is also drawn up on the side walls of the mold.
Blotting paper printed with a marble pattern is then inserted into this liquid outer resin layer, which is immediately absorbed by the resin layer.
At a room temperature of 180C the reaction occurs after about 20 minutes; d. that is, the glossy layer gels and begins to harden. Now the intermediate layer is prepared.
7 kg of special polyester resin are added to 140 cm3 of hardener and 70 cm3 of accelerator and stirred. Then 221 dry stone sand is added to the resin and everything is mixed into a mortar-like paste and poured into the mold onto the outer or glossy layer that has now gelled but not fully hardened. Both layers now combine; however, the resin-sand mixture cannot penetrate to the bottom of the mold.
Polyester resin has the property of hardening with the help of a hardener at room temperature in any layer thickness. The hardener contains a lot of oxygen, which is released into the resin.
As a result, the resin solidifies after about 11/2 hours with slight heat development. After a further hour, the resin-sand mixture has hardened and the reaction temperature drops again; the plate cools down. In doing so, it loses some volume.
Cracks form between the mold and the plate, the plate has detached from the mold and can now be removed. The table top is finished and does not require any post-treatment in the conventional sense.
The sides and surfaces of the plate are high-gloss and the marble image of the blotting paper is visible through the transparent outer or glossy layer.
Example 2: The procedure given in Example 1 can also be used to produce monochrome panels. Here, the blotting paper is left out of the outer or glossy layer and the resin of the intermediate layer is colored with a polyester paint, which then gives the filler the desired color.
Example 3: In principle, the same procedure as in Example 1 is used in the manufacture of facade panels. The resin (not transparent and flame retardant) is on a

necessary catalysts. A glass silk mat is inserted into this resin layer forming the intermediate layer, which is immediately enclosed by the still liquid resin. After the resin has hardened, an approximately 1.5 mm thick plate can be lifted from the mold, which again has a completely smooth surface and also has a very high tensile strength.
Example 4: The manufacture of balcony cladding takes place on a similar basis. A completely smooth coated chipboard serves as the form. The resin is a transparent special resin and for 1 m2 of balcony cladding, 3 kg of resin are mixed with hardener and accelerator. 1 kg is poured into the mold and blotting paper printed with the image of wood grain is inserted into this layer. Then 1 kg of resin is poured again and distributed evenly.
A glass silk mat is inserted into this intermediate layer for reinforcement. As soon as the resin has penetrated up through the glass fiber again, a second blotting paper is inserted, this time with the image facing up. As the upper outer layer, another 1 kg of resin is applied as a second gloss layer.
All of the operations described in the preceding examples must be carried out one after the other and the polymerization may only start afterwards.
After about 1 hour, the hardened sheet can be removed from the mold and does not require any further processing.
