Abstract

본 발명은 무기 입자, 셀룰로오스계 화합물, 고무계 바인더 및 특정 첨가제를 최적의 함량으로 포함하는 음극 댐 조성물로부터 제조된 음극 댐을 통해 제조 공정상의 결함과 최종 전극의 기계적 물성 저하를 동시에 방지함으로써, 우수한 생산성과 장기 신뢰성을 모두 확보할 수 있는 음극 및 음극의 제조 방법을 제공한다.

Description

음극 및 음극의 제조 방법
본 발명은 음극 및 음극의 제조 방법에 관한 것이다.
본 출원은 2024년 7월 19일 자 한국 특허 출원 10-2024-0095934호 및 2025년 7월 18일 자 한국 특허 출원 10-2025-0097289호에 기초한 우선권의 이익을 주장하며, 해당 한국 특허 출원의 문헌에 개시된 모든 내용은 본 명세서의 일부로서 포함된다.
화석 연료에 대한 의존도를 줄이고 탄소 배출을 감소시키기 위해, 재충전을 통해 장시간 반복 사용이 가능한 이차전지의 수요가 급증하고 있다. 특히, 에너지 밀도와 수명이 우수한 리튬 이차전지는 다양한 분야의 핵심 에너지원으로 사용되고 있으며, 관련 기술 개발이 활발하게 이루어지고 있다.
리튬 이차전지 전극은 일반적으로 집전체 위에 슬러리를 도포하고 건조하여 형성하는데, 이 과정에서 슬러리의 유동성으로 인해 가장자리 부분이 얇아지는 '슬라이딩(Sliding) 현상'이 발생한다.
양극의 경우, 활물질층 가장자리에 절연층을 형성하여 슬러리가 퍼지는 것을 막는 기술이 일부 적용되어 왔다. 하지만 별도의 절연층이 없는 음극의 경우에는 다른 접근이 필요했고, 이에 따라 활물질층 가장자리에 '음극 댐'이라는 신규한 지지 구조물을 형성하는 기술이 도입되었다. 그러나 이는 또 다른 기술적 난제들을 야기했다.
음극 댐의 조성은, 단순히 슬러리의 퍼짐을 막는 물리적 특성뿐만 아니라, 음극 활물질층과의 상호작용 및 공정성까지 모두 고려해야 하는 매우 어려운 과제이다. 종래의 기술은 이러한 복합적인 요구사항들을 동시에 만족시키지 못하는 한계가 있었다.
예를 들어, 댐 조성물의 일부 특성을 강화하면 다른 문제가 발생하는 상충 관계가 뚜렷했다. 댐의 지지력을 높이려다 보면 음극 활물질층의 인장강도를 저하시켜 전극 탈리를 유발했고, 공정성을 개선하려 하면 용액이 뭉치거나 과도한 수직화로 인한 팻-엣지(Fat-edge) 결함이 발생했다. 반대로, 물리적 형상 유지에만 집중하면 슬라이딩 현상을 제대로 억제하지 못하는 문제도 여전했다.

본 발명은 최적화된 음극 댐 조성을 통해 제조 공정상의 결함과 최종 전극의 기계적 물성 저하를 동시에 방지함으로써, 우수한 생산성과 장기 신뢰성을 모두 확보할 수 있는 음극 및 음극의 제조 방법을 제공하는 것을 해결하고자 하는 과제로 한다.
상기 과제를 해결하기 위하여, 본 발명의 일 실시예에 따르면, 음극 집전체, 음극 집전체의 일면 또는 양면에 형성된 음극 활물질층, 및 음극 활물질층의 폭 방향 양 측 가장자리를 지지하고, 무기 입자, 셀룰로오스계 화합물, 고무계 바인더 및 첨가제를 포함하는 음극 댐용 조성물이 건조되어 형성된 음극 댐을 포함하고, 상기 음극 댐용 조성물의 각 성분들의 함량은 하기 (a) 내지 (d)를 만족하는, 음극이 제공된다:
(a) 무기 입자는 50 내지 85 중량부,
(b) 셀룰로오스계 화합물은 0.5 내지 15 중량부,
(c) 고무계 바인더는 3 내지 20 중량부,
(d) 첨가제는 5 내지 12 중량부.

또한, 상기 음극에 있어서, 상기 셀룰로오스계 화합물의 중량평균분자량(Mw)은 100,000 내지 600,000 범위 내일 수 있다.
또한, 상기 음극에 있어서, 상기 고무계 바인더는 스티렌-부타디엔 러버, 아크릴레이트 스티렌-부타디엔 러버, 아크릴로니트릴-부타디엔 러버 및 아크릴로니트릴-부타디엔-스티렌 러버로 이루어진 군으로부터 선택된 하나 이상을 포함할 수 있다.

본 발명의 다른 실시예에 따르면, 음극 집전체, 상기 음극 집전체의 일면 또는 양면에 형성된 음극 활물질층, 상기 음극 활물질층의 가장자리를 따라 형성된 음극 댐, 및 상기 음극 활물질층으로부터 유래된 제1 성분 및 음극 댐으로부터 유래된 제2 성분을 포함하는 오버랩 부를 포함하고, 상기 제1 성분의 함량은 40 내지 70 중량부이고, 상기 제2 성분의 함량은 30 내지 60 중량부인 음극이 제공된다.

이하 각 구성 성분의 역할과 그에 따른 효과를 상세히 설명한다.
무기 입자
상기 무기 입자는 음극 댐(300) 의 주된 골격을 형성하여 물리적 형상을 유지하는 역할을 할 수 있다. 그 함량은 최종 전극의 기계적 신뢰도와 직접적으로 연관될 수 있다. 함량이 본 발명의 범위를 벗어나 너무 낮으면, 음극 댐(300)의 구조가 약해져 건조 후 전극이 탈리되는 문제가 발생할 수 있다. 반대로, 함량이 과도하게 높으면 음극 활물질층(200)과의 불필요한 상호작용을 유발하여 음극 활물질층(200)의 인장강도가 낮아지는 원인이 될 수 있다. 본 발명은 최적의 함량 범위를 통해 이러한 문제들을 방지하고 안정적인 구조를 구현할 수 있다.
고무계 바인더
상기 고무계 바인더는 음극 댐(300)의 구성 입자들을 서로 결착시키고, 이를 음극 집전체(100)에 단단히 접착시키는 역할을 할 수 있다. 바인더의 함량은 접착력 확보와 공정성 유지라는 상충 관계를 고려하여 최적의 범위로 제어될 수 있다.
만약 함량이 너무 적으면 입자 간 결착력 및 집전체(100)와의 접착력이 부족하여, 최종 전극에서 음극 댐(300)이 박리되는 문제를 유발할 수 있다. 반대로, 함량이 과도하면 조성물의 점성과 점착성이 지나치게 높아져 용액 뭉침 현상을 야기하는 등 공정성을 저해하는 원인이 될 수 있다.
따라서 본 발명은 고무계 바인더의 함량을 최적 범위로 제어함으로써, 견고한 물리적 접착력과 안정적인 생산성을 동시에 확보할 수 있다.
셀룰로오스계 화합물
상기 셀룰로오스계 화합물은 조성물의 점도와 분산 안정성을 조절하여 제조 공정성을 확보하는 역할을 할 수 있다. 그 함량이 최적 범위를 벗어나 과도하게 높아지면, 조성물의 점도가 급격히 상승하여 입자들이 균일하게 분산되지 못하고 용액이 뭉치는 현상(solution agglomeration)이 발생할 수 있다. 이는 균일한 음극 댐(300) 코팅을 방해하는 심각한 결함이 될 수 있으므로, 본 발명의 범위 내에서 함량을 제어하는 것이 중요할 수 있다.
첨가제
상기 첨가제는 최종 음극의 기계적 신뢰성 확보와 제조 공정성 유지라는 상충 관계의 과제들을 동시에 해결하는 핵심적인 역할을 할 수 있다.
구체적으로, 첨가제는 조성물의 유변 특성과 계면 안정성을 정밀하게 제어하여, 슬라이딩 현상이나 팻-엣지(Fat-edge)와 같은 공정 불량을 억제하는 동시에, 건조 후 전극의 인장강도를 확보하고 구조적 안정성을 부여하는 데 결정적인 영향을 미칠 수 있다.
따라서 본 발명은 첨가제의 종류 및 함량을 최적의 범위로 제어함으로써, 우수한 공정성과 높은 기계적 신뢰성을 모두 달성할 수 있다.
하나의 예시에서, 상기 무기 입자는 AlO(OH), Al2O3, γ-AlOOH, Al(OH)3, SiO2, TiO2, SnO2, CeO2, MgO, NiO, CaO, ZnO, ZrO2, Y2O3, SrTiO3, BaTiO3 및 Mg(OH)2로 이루어진 군에서 선택된 하나 이상을 포함할 수 있고, AlO(OH), Al2O3, γ-AlOOH 및 Al(OH)3로 이루어진 군으로부터 선택되는 하나 이상일 수 있다. 예를 들어, 무기입자는 AlO(OH) (이하, 보헤마이트라고도 함)를 포함할 수 있다.
이러한 무기 입자의 평균 입경(D50) 은, 조성물의 균일한 코팅성과 건조 후 형성되는 댐의 구조적 안정성을 동시에 확보하는 데 중요한 요소일 수 있다. 무기 입자의 평균 입경(D50)은 0.1㎛ 내지 100㎛일 수 있으며, 보다 구체적으로, 0.5㎛ 내지 80㎛, 1㎛ 내지 50㎛, 2㎛ 내지 30㎛, 3㎛ 내지 20㎛, 5㎛ 내지 10㎛, 0.3 ㎛ 내지 15㎛ 또는 0.3㎛ 내지 10㎛ 범위 내일 수 있다. 만약 입경이 너무 작으면 입자 간 응집으로 인해 조성물의 분산 안정성이 저하될 수 있고, 반대로 너무 크면 코팅 면의 균일도를 해치고 미세한 균열의 원인이 될 수 있다. 따라서 상기 범위의 입경을 가짐으로써, 균일한 코팅을 가능하게 하고 국부적인 응력 집중을 방지하여 최종 전극의 기계적 신뢰성을 높일 수 있다.
본 명세서에서 평균 입경(D50)은 입경 분포의 50% 기준에서의 입경으로 정의할 수 있다. 상기 평균 입경은 특별히 제한되지 않지만, 예컨대 레이저 회절법(laser diffraction method) 또는 주사전자현미경(SEM) 사진을 이용하여 측정할 수 있다. 상기 레이저 회절법은 일반적으로 서브미크론(submicron) 영역에서부터 수 mm 정도의 입경의 측정이 가능하며, 고 재현성 및 고 분해성을 가지는 결과를 얻을 수 있다.
또한, 상기 셀룰로오스계 화합물은 카르복시메틸셀룰로오스, 카르복시메틸셀룰로오스의 리튬염, 카르복시메틸셀룰로오스의 나트륨염으로 이루어진 군에서 선택된 하나 이상을 포함할 수 있다. 보다 구체적으로, 상기 셀룰로오스계 화합물은 카복시메틸셀룰로오스(carboxymethyl cellulose, CMC)를 포함할 수 있다.
상기 셀룰로오스계 화합물은 소량으로도 조성물의 점도와 유변 특성을 효과적으로 제어하는 증점제(thickener)로서, 슬라이딩 현상과 팻-엣지(Fat-edge) 발생이라는 상충 관계를 제어하는 핵심적인 역할을 할 수 있다. 구체적으로, 셀룰로오스계 화합물은 조성물에 적절한 점탄성을 부여하여 코팅 후 형상이 무너지거나 퍼지는 것을 방지하고, 동시에, 조성물의 표면 장력을 음극 활물질 슬러리의 수준과 유사하게 제어함으로써, 두 액상 계면의 장력 차이로 인해 발생하는 팻-엣지 현상을 효과적으로 억제할 수 있다.
이러한 정밀한 유변 특성을 구현하기 위해, 셀룰로오스계 화합물의 중량평균분자량(Mw)은 100,000 내지 600,000 범위 내일 수 있다. 중량평균분자량은 증점 효율과 직접적인 관련이 있을 수 있다. 예를 들어, 중량평균분자량이 너무 낮으면 충분한 점성을 부여하지 못해 슬라이딩을 막기 어렵고, 반대로 너무 높으면 과도한 점성으로 인해 공정성이 저하되거나 다른 입자와의 상용성이 나빠질 수 있다. 따라서 상기 중량평균분자량 범위는 효과적인 점도 및 표면 장력 제어를 통해 공정 불량을 방지하는 데 최적화된 범위일 수 있다.
본 명세서에서 "중량평균분자량(Mw)"은 겔투과크로마토그래피(Gel Permeation Chromatography: GPC)로 측정된 표준 폴리스티렌에 대한 환산 수치를 의미한다. 구체적으로는, 상기 중량평균분자량은 GPC를 이용하여 하기 조건으로 측정된 값을 환산한 값이며, 검량선 제작에는 Agilent system의 표준 폴리스티렌을 사용하였다.

상기 용매는 디메틸설폭사이드(DMSO), N-메틸피롤리돈(NMP)과 같은 유기 용매 또는 물과 같은 수계 용매를 단독으로 또는 2종 이상 혼합하여 사용할 수 있다. 이들 중, 물(water)은 상기 음극 댐용 조성물의 용매로서 특히 바람직할 수 있다. 이는 물이 갖는 고유의 높은 표면 장력이 댐 조성물 전체의 표면 장력 제어에 긍정적으로 기여하여, 팻-엣지(Fat-edge) 현상을 억제하는 데 유리하기 때문일 수 있다. 또한, 수계 용매를 사용하는 것은 친환경적이며 비용 효율적인 공정을 가능하게 한다는 장점도 가질 수 있다.
일 구체예에서, 상기 고무계 바인더는 스티렌-부타디엔 러버, 아크릴레이트 스티렌-부타디엔 러버, 아크릴로니트릴-부타디엔 러버 및 아크릴로니트릴-부타디엔-스티렌 러버로 이루어진 군으로부터 선택된 하나 이상을 포함할 수 있고, 구체적으로, 스티렌-부타디엔 러버를 포함할 수 있다. 특히, 스티렌-부타디엔 러버는 구리 소재의 음극 집전체(100)에 대한 접착력이 뛰어나, 음극 댐(300)의 들뜸이나 박리 현상을 효과적으로 억제할 수 있다. 또한, 스티렌-부타디엔 러버는 유연성 및 탄성이 높아, 충방전 시 발생하는 음극 활물질층(200)의 부피 변화를 효과적으로 수용하고 완충하여 음극 댐(300)의 균열이나 파손을 방지할 수 있다. 이러한 특성들을 통해, 스티렌-부타디엔 러버는 전극의 장기적인 구조적 안정성을 확보하는 데 핵심적으로 기여할 수 있다.
그리고, 상기 첨가제는 다공성 첨가제 및 카본계 물질을 포함할 수 있다. 예를 들어, 상기 첨가제는 0.1 내지 0.6 중량부 또는 0.1 내지 0.5 중량부의 다공성 첨가제 및 5 내지 10 중량부 또는 7 내지 10 중량부의 카본계 물질을 포함할 수 있다.
상기 첨가제는 다공성 첨가제와 카본계 물질을 특정 함량 범위로 포함함으로써, 최종 전극의 기계적 물성(인장강도)을 확보하는 동시에 슬라이딩이나 팻-엣지와 같은 공정 불량을 억제하여, 서로 상충 관계에 있던 구조적 신뢰성과 생산 안정성을 모두 개선할 수 있다.
상기 다공성 첨가제는 주로 조성물의 유변 특성을 제어하여 슬라이딩 현상을 억제하고 음극 댐(300)의 형상을 정밀하게 제어하는 역할을 할 수 있다.
구체적으로, 다공성 첨가제는 넓은 비표면적을 갖는 활성탄일 수 있다. 고무계 바인더는 접착력 확보에 필수적이지만, 그 효과가 과도할 경우 오히려 슬라이딩 현상을 유발하는 등 공정성에 부정적인 영향을 미칠 수 있다. 이때, 활성탄은 자신의 넓은 표면 및 기공으로 바인더 성분 중 일부를 흡착하여 바인더의 과도한 효과를 제어하고 완화하는 역할을 할 수 있다.
이러한 상호 작용을 통해 조성물은 슬라이딩 억제에 최적화된 점탄성과 표면 장력을 가질 수 있으며, 이는 액상의 댐 슬러리가 퍼지는 것을 막고 수직에 가까운 형상을 유지하는 데 결정적으로 기여할 수 있다.
이러한 효과를 극대화하기 위해, 상기 다공성 첨가제는 비표면적(BET)이 700 내지 3,000 m²/g 범위 내인 활성탄일 수 있다. 상기 비표면적은 BET(Brunauer-Emmett-Teller;BET)법으로 측정할 수 있다. 예컨대, 기공분포 측정기(Porosimetry analyzer; Bell Japan Inc, Belsorp-II mini)를 사용하여 질소 가스 흡착 유통법에 의해 BET 6 점법으로 측정할 수 있다.
상기 카본계 물질은 최종 전극의 구조적 안정성을 확보하는 데 핵심적인 역할을 할 수 있다.
상기 카본계 물질은 카본블랙, 흑연, 탄소나노튜브 및 탄소나노섬유 중에서 선택된 하나 이상을 포함할 수 있고, 구체적으로 카본 블랙을 포함할 수 있다. 예를 들어, 상기 흑연은 인조 흑연, 천연 흑연 등일 수 있고, 상기 카본블랙은 아세틸렌 블랙, 케첸 블랙, 퍼니스 블랙, 채널 블랙, 램프 블랙, 서멀 블랙 등일 수 있다.
상기 카본계 물질이 음극 활물질층(200)과 음극 댐(300)의 계면 안정성을 확보하는 데 핵심적인 역할을 할 수 있다. 예를 들어, 무기 입자(예: 보헤마이트) 함량이 높을 경우, 이들이 음극 활물질층(200)과 섞여 음극 활물질층(200)의 구조적 안정성(예: 인장강도)을 저하시킬 수 있다. 카본 블랙과 같은 카본계 물질은, 음극 댐(300)과 음극 활물질층(200) 사이의 계면에 위치하여 물리적, 전기화학적 장벽으로 작용함으로써 이러한 섞임 현상을 효과적으로 방지할 수 있다. 결과적으로, 이는 음극 활물질층의 인장강도가 보존되도록 하여, 전극의 박리 문제를 해결하는 데 기여할 수 있다.
상기 음극 댐용 조성물은 안정적인 댐 형상 유지와 우수한 생산 공정성이라는 상충 관계의 두 목표를 모두 만족시키기 위해 점도가 정밀하게 제어될 수 있다. 예를 들어, 25℃온도 및 1s¹의 전단속도(shear rate) 조건으로 측정한 점도는 1,000 내지 15,000 cp 범위 내일 수 있다.
상기 점도는 음극 댐(300)의 형상 유지력과 직접적으로 관련된 물성일 수 있다. 만약 점도가 1,000 cp 미만으로 너무 낮으면, 조성물이 자체 무게나 음극용 슬러리의 측압을 이기지 못하고 퍼져버려 슬라이딩 현상을 억제하기 어려울 수 있다. 반대로, 점도가 15,000 cp를 초과하여 지나치게 높으면, 이중 슬롯 다이와 같은 코팅 설비의 토출 노즐을 통과하기 어려워 생산성이 저하되는 문제가 발생할 수 있다.

상기 음극 댐용 조성물의 고형분 함량(%)은 건조 공정의 효율성과 최종 댐 구조의 완성도를 결정하는 중요한 인자일 수 있다. 고형분 함량(%) 10 내지 40 %범위 내일 수 있다.
상기 고형분 함량은 조성물에서 용매를 제외한 실제 유효 성분의 비율을 의미한다. 고형분 함량이 10%미만으로 너무 낮으면, 과도한 용매를 증발시키는 데 많은 에너지가 소요될 뿐만 아니라, 건조 후 음극 댐(300)의 수축이 커져 충분한 두께와 안정적인 구조를 확보하기 어려울 수 있다. 반면, 함량이 40%를 초과하여 너무 높으면, 점도가 급격히 상승하여 코팅 공정의 안정성을 해칠 수 있다.

또 하나의 예시에서, 인장 강도는 3kgf 초과일 수 있다. 상기 인장 강도는 전지의 장기 신뢰성을 담보하는 기계적 물성일 수 있다. 이는 충방전이 반복됨에 따라 발생하는 음극 활물질층(200)의 팽창 및 수축 응력을 음극 댐(300)이 물리적으로 견뎌낼 수 있는지를 나타내는 중요한 척도이기 때문이다. 만약 인장 강도가 3kgf 이하로 충분하지 않을 경우, 이러한 기계적 스트레스를 이기지 못하고 음극 댐(300)에 미세 균열이 발생하거나 파손될 수 있다. 이는 곧 전극의 박리(delamination) 현상으로 이어져 전지 수명을 저하시키는 치명적인 원인이 될 수 있다.
따라서, 본 발명은 3kgf을 초과하는 우수한 인장 강도를 확보함으로써, 전극의 구조적 안정성을 보장하고 장기 수명 특성을 획기적으로 향상시킬 수 있다.
상기 인장 강도는, 다음과 같은 방법으로 측정될 수 있다.
먼저, 평가하고자 하는 음극을 규격에 맞게 절단하여 직사각형 형태의 시편을 준비한다. 이때, 일정한 단면적을 갖도록 시편을 가공하고 표면의 이물질을 제거한다.
준비된 시편을 만능재료시험기(Universal Testing Machine, UTM) 에 장착하고, 일정한 속도(예: 10 ± 1 mm/min)로 인장 하중을 가하여 시편이 파단될 때까지의 최대 하중(Fmax)을 측정한다. 상기 측정은 항온항습(예: 23 ± 2℃, 50 ± 5% RH) 조건에서 수행한다.
최종적으로, 측정된 최대 하중(Fmax)을 시편의 초기 단면적(A)으로 나누어 인장 강도(σ) 값을 계산한다 (σ = Fmax / A).
본 발명은 이러한 방식으로 측정된 인장 강도가 3kgf을 초과함으로써, 전극의 장기적인 구조적 신뢰성을 확보할 수 있습니다.
이하에서, 음극의 각 구성들에 대한 설명을 자세히 다루기로 한다.
음극 집전체
상기 음극 집전체(100)는 음극 활물질로부터 전자를 모아 외부 회로로 전달하는 통로이자, 음극 활물질층(200)을 물리적으로 지지하는 기판의 역할을 할 수 있다.
따라서, 음극 집전체(100)는 높은 전기 전도성을 가지면서 해당 전지의 전압 범위에서 반응성이 없는 소재라면 특별히 제한 없이 사용될 수 있다. 구체적으로 구리, 스테인리스 스틸, 알루미늄, 니켈, 티탄, 소성탄소 등을 사용할 수 있으며, 필요에 따라 카본, 니켈, 티탄 또는 은으로 표면 처리된 스테인리스 스틸이나 알루미늄-카드뮴 합금 등도 사용될 수 있다.
또한, 음극 집전체(100) 표면에 미세한 요철을 형성하여 음극 활물질과의 결합력을 강화시킬 수도 있으며, 그 형태는 필름, 시트, 호일, 네트(net), 다공질체, 발포체, 또는 부직포체 등 다양한 형태로 사용될 수 있다. 음극 집전체(100)의 두께는 일반적으로 약 3㎛ 내지 약 500㎛ 범위일 수 있다.
음극 활물질층
상기 음극 활물질층(200)은 리튬 이온의 삽입(intercalation)과 탈리(de-intercalation)가 일어나는 주된 전기화학 반응 영역으로서, 통상적으로 음극 집전체(100)의 일면 또는 양면에 음극용 슬러리를 도포하고 건조하는 코팅 과정을 거쳐 형성될 수 있다.
상기 음극용 슬러리는 용매에 음극 활물질, 입자 간 및 집전체와의 결착을 위한 바인더, 그리고 필요에 따라 도전성을 향상시키는 도전재나 전극의 팽창을 억제하는 충진제 등을 혼합 및 교반하여 제조될 수 있다.
이때 사용되는 용매로는 디메틸설폭사이드(DMSO), 이소프로필 알코올(isopropyl alcohol), N-메틸피롤리돈(NMP), 아세톤(acetone) 또는 물 등이 단독 또는 2종 이상 혼합되어 사용될 수 있다. 용매의 함량은 슬러리의 도포성과 공정성을 고려하여, 사용되는 코팅 방식에 적합한 점도를 갖도록 조절될 수 있다.
상기 음극 활물질은 리튬의 가역적인 인터칼레이션 및 디인터칼레이션이 가능한 화합물이 사용될 수 있다. 구체적인 예로는 인조흑연, 천연흑연, 흑연화 탄소섬유, 비정질 탄소 등의 탄소질 재료; Si, Al, Sn, Pb, Zn, Bi, In, Mg, Ga, Cd, Si 합금, Sn 합금 또는 Al 합금 등 리튬과 합금화가 가능한 금속질 화합물; SiOβ(0 < β < 2), SnO2, 바나듐 산화물, 리튬 바나듐 산화물과 같이 리튬을 도프 및 탈도프할 수 있는 금속 산화물; 또는 Si-C 복합체 또는 Sn-C 복합체과 같이 상기 금속질 화합물과 탄소질 재료를 포함하는 복합물 등을 들 수 있으며, 이들 중 어느 하나 또는 둘 이상의 혼합물이 사용될 수 있다. 상기 음극 활물질로서 금속 리튬 박막이 사용될 수도 있다.
상기 탄소질 재료는, 구체적으로 저결정 탄소 및 고결정 탄소 등이 모두 사용될 수 있다. 저결정성 탄소로는 연화 탄소(soft carbon) 및 경화 탄소(hard carbon)가 대표적이며, 고결정성 탄소로는 천연흑연(natural graphite), 인조흑연(artificial graphite), 키시흑연(Kish graphite), 열분해 탄소(pyrolytic carbon), 액정 피치계 탄소섬유(mesophase pitch based carbon fiber), 탄소 미소구체(mesocarbon microbeads), 액정피치(Mesophase pitches) 및 석탄계 코크스(petroleum or coal tar pitch derived cokes) 등의 소성 탄소를 사용할 수 있으며, 구체적으로는, 천연흑연이나 인조흑연과 같은 흑연계 음극 활물질이 구조적, 전기적 성질을 유지하면서 가역적인 리튬 이온의 삽입 및 탈리가 가능한 점에서 보다 바람직하다.
상기 음극 활물질은 음극 활물질층(200) 전체 중량 대비 약 80 중량% 내지 99.5 중량%의 범위 내 또는 88 중량% 내지 99 중량%의 범위 내로 포함될 수 있지만, 함량이 상기에 제한되는 것은 아니다.
상기 바인더는 음극 활물질과 도전재 등의 결합 및 집전체에 대한 결합에 조력하는 성분이면 특별히 제한되지 않으며, 예를 들어 폴리불화비닐리덴, 폴리비닐알코올, 카르복시메틸셀룰로오스(CMC), 전분, 히드록시프로필셀룰로오스, 재생 셀룰로오스, 폴리비닐피롤리돈, 테트라플루오로에틸렌, 폴리에틸렌, 폴리프로필렌, 에틸렌-프로필렌-디엔 모노머(EPDM), 술폰화 EPDM, 스티렌 부타디엔 고무, 불소 고무, 다양한 공중합체 등을 들 수 있다.
상기 바인더는 음극 슬러리의 용매가 물과 같은 수계 용매일 경우, 수계 바인더가 바람직하다. 구체적인 예에서, 수계 바인더는 스티렌-부타디엔 러버, 아크릴레이트 스티렌-부타디엔 러버, 아크릴로니트릴-부타디엔 러버, 아크릴로니트릴-부타디엔-스티렌 러버, 아크릴 고무, 부틸고무, 불소고무, 폴리테트라플루오로에틸렌, 폴리에틸렌, 폴리프로필렌, 에틸렌프로필렌공중합체, 폴리에틸렌옥시드, 폴리비닐피롤리돈, 폴리에피크로로히드린, 폴리포스파젠, 폴리아크릴로니트릴, 폴리스틸렌, 에틸렌프로필렌디엔공중합체, 폴리비닐피리딘, 클로로설폰화폴리에틸렌, 라텍스, 폴리에스테르수지, 아크릴수지, 페놀수지, 에폭시 수지, 폴리비닐알콜, 하이드록시프로필메틸셀룰로오스, 히드록시프로필셀룰로오스 및 디아세틸셀룰로오스로 이루어진 군으로부터 선택된 하나 이상을 포함할 수 있다.
구체적인 예에서, 상기 수계 바인더는 스티렌-부타디엔 러버, 아크릴레이트 스티렌-부타디엔 러버, 아크릴로니트릴-부타디엔 러버 및 아크릴로니트릴-부타디엔-스티렌 러버로 이루어진 군으로부터 선택된 하나 이상을 포함할 수 있다. 예를 들어, 수계 바인더는 스티렌-부타디엔 러버일 수 있다.
상기 바인더는 통상적으로 음극 활물질층(200) 전체 중량을 기준으로 1 내지 30 중량%로 포함될 수 있다.
상기 도전재는 당해 전지에 화학적 변화를 유발하지 않으면서 도전성을 가진 것이라면 특별히 제한되는 것은 아니며, 예를 들어, 천연 흑연이나 인조 흑연 등의 흑연; 카본블랙, 아세틸렌 블랙, 케첸 블랙, 채널 블랙, 파네스 블랙, 램프 블랙, 서멀 블랙 등의 카본블랙; 탄소 섬유나 금속 섬유 등의 도전성 섬유; 탄소 나노 튜브 등의 도전성 튜브; 플루오로카본, 알루미늄, 니켈 분말 등의 금속 분말; 산화아연, 티탄산 칼륨 등의 도전성 위스커; 산화 티탄 등의 도전성 금속 산화물; 폴리페닐렌 유도체 등의 도전성 소재 등이 사용될 수 있다.
상기 도전재는 통상적으로 음극 활물질층(200) 전체 중량을 기준으로 1 내지 30 중량%로 포함될 수 있다.
상기 충진제는 전극의 팽창을 억제하는 성분으로서 선택적으로 사용되며, 당해 전지에 화학적 변화를 유발하지 않으면서 섬유상 재료라면 특별히 제한되는 것은 아니며, 예를 들어, 폴리에틸렌, 폴리프로필렌 등의 올레핀계 중합체; 유리섬유, 탄소섬유 등의 섬유상 물질이 사용될 수 있다.
음극 댐
음극 댐(300)은 음극 집전체(100)의 일면에 음극 댐용 조성물을 도포하고 건조하여 형성될 수 있다. 본 발명에서는, 음극 활물질층(200)과 음극 댐(300)이 동시 코팅(Co-coating) 공정을 통해 일체로 형성될 수 있다.
도 2는 본 발명의 일 실시예에 따라 동시 코팅 공정을 수행하는 전극 제조장치를 개략적으로 나타낸 도면이고, 도 3은 도 2의 전극 제조장치의 코팅 장치로 사용될 수 있는 이중 다이 코터의 일례를 나타낸 전면도이며, 도 4는 도 2의 전극 제조장치의 코팅 장치로 사용될 수 있는 이중 다이 코터의 또 다른 예를 나타낸 전면도이다.
도면에서, 전극이 주행하는 방향을 기계 방향(MD, machine direction), 폭 방향을 횡 방향(TD, transverse direction), 두께 방향을 수직 방향(VD, vertical direction)으로 나타내었다.
도 2를 참조하면, 전극 제조장치(1000')는 집전체(cc)의 권출을 위한 제1 롤(1100), 집전체(cc)의 권취를 위한 제2 롤(1200), 동시 코팅을 위한 코팅 장치(1600) 및 용매를 증발시키기 위한 건조 장치(1500)를 포함하는 롤투롤(roll-to-roll) 공정으로 구현될 수 있다.
상기 코팅 장치(1600)는 이중 다이 코터(dual die coater)일 수 있으며, 그 구체적인 예는 도 3 및 도 4에 도시되어 있다.
도 3은 코팅 장치(1600)의 첫 번째 예를 상세히 나타낸다. 도 3을 참조하면, 코팅 장치(1600)는 상부 다이(1610)와 하부 다이(1620), 그리고 그 사이에 개재된 하나의 코팅 심(shim, 1630)으로 구성될 수 있다. 이 구조에서는 하나의 코팅 심(1630) 내에 음극 댐용 조성물을 토출하는 제1 토출부(1630H1)와 음극용 슬러리를 토출하는 제2 토출부(1630H2)가 함께 형성될 수 있다.
한편, 도 4는 코팅 장치(1600')의 또 다른 예를 나타낸다. 도 3의 예시와 달리, 도 4에서는 두 개의 분리된 코팅 심을 사용할 수 있다. 구체적으로, 도 4의 코팅 장치(1600')는 상부 다이(1610'), 중간 다이(1620') 및 하부 다이(1630')를 포함하고, 또한, 상부 다이(1610') 및 중간 다이(1620')의 사이에 개재된 상부 코팅 심(1640), 및 중간 다이(1620') 및 하부 다이(1630')의 사이에 개재된 하부 코팅 심(1650)을 포함할 수 있다.
상부 코팅 심(1640)에는 음극 댐용 조성물 토출부(1640H)가, 하부 코팅 심(1650)에는 음극용 슬러리 토출부(1650H)가 각각 위치할 수 있다. 이러한 다중 심 구조는 각 조성물의 유량이나 압력을 독립적으로 제어하는 데 더 유리할 수 있다.
이처럼, 본 발명은 다양한 형태의 이중 다이 코터를 통해 두 종류의 액상 조성물을 집전체(100) 위에 한 번의 공정으로 정밀하고 균일하게 동시 도포하는 것을 가능하게 할 수 있다.
이러한 동시 코팅(Co-coating) 방식은, 공정을 단순화하는 장점과 더불어, 두 층을 별도로 형성하는 것보다 더욱 견고하고 안정적인 계면을 형성하는 데 유리할 수 있다. 예를 들어, 이중 다이 코터(dual die coater)와 같은 설비를 사용하여 음극용 슬러리와 음극 댐용 조성물을 집전체(100) 상에 동시에 정밀하게 도포하고 함께 건조할 수 있다. 그 결과, 음극 활물질층(200)과 동일한 면에 음극 댐(300)이 일체로 형성될 수 있다.
상기 음극 댐용 조성물의 성분과 관련된 자세한 설명은 전술한 바와 중복되므로 생략하기로 한다.
오버랩 부
오버랩 부(400)는 앞서 설명한 동시 코팅(Co-coating) 공정 중, 액상 상태의 음극용 슬러리와 음극 댐용 조성물이 접하는 계면에서 자연스럽게 혼합되면서 형성될 수 있다. 따라서 오버랩 부(400)는 음극 활물질층(200) 으로부터 유래된 성분(제1 성분)과 음극 댐(300)으로부터 유래된 성분(제2 성분)이 물리적으로 혼재하는, 성분 구배(composition gradient)를 갖는 영역으로 존재할 수 있다.
이처럼 자연스럽게 형성된 계면은, 인위적으로 형성된 급격한 경계면보다 기계적 응력을 완화하는 데 훨씬 효과적일 수 있다. 즉, 오버랩 부(400)는 물성이 다른 두 영역 사이의 물리적, 전기화학적 특성을 점진적으로 변화시키는 완충층(buffer layer) 역할을 하여, 전극의 구조적 안정성을 확보하는 데 핵심적으로 기여할 수 있다.
따라서, 본 발명은 음극 댐용 조성물의 조성 및 다양한 물성을 정밀하게 제어함으로써, 최종적으로 형성되는 오버랩 부(400)의 구조와 특성까지 최적화하여 목적하는 효과를 구현할 수 있다.
하나의 예시에서, 본 발명에 따른 음극은 하기 식 1을 만족할 수 있다:

상기 식 1에서 Wa은 오버랩 부(400)의 폭이고, Wb는 음극 댐(300) 의 폭이다.
이 비율은 이종 소재인 두 영역 사이에서 이상적인 완충층(buffer layer)을 형성하는 것과 댐 본연의 지지 기능을 유지하는 것 사이의 균형을 제어하는 핵심적인 인자일 수 있다.
예를 들어, Wa/Wb 비율이 0.005 이하로 오버랩 부(400)가 거의 존재하지 않으면, 물성이 다른 두 영역이 급격한 경계면을 형성하게 됩니다. 이러한 경계면은 배터리의 충방전 시 발생하는 전극의 반복적인 팽창과 수축 과정에서 응력 집중의 원인이 될 수 있다. 집중된 응력은 결국 전극 가장자리의 박리(Delamination) 현상을 유발하여 전지의 수명과 신뢰성을 저해하는 주된 요인이 될 수 있다. 따라서, 본 발명은 유의미한 폭의 오버랩 부(400)를 확보하여 이러한 문제를 방지할 수 있다.
한편, Wa/Wb 비율이 15.0 미만으로 제어되어야 하는 이유는, 음극 댐(300)의 고유 기능인 구조적 지지 역할을 보장하기 위함일 수 있다. 만약 이 비율이 15.0 이상으로 과도하게 커지면, 순수한 음극 댐(300) 영역(Wb)이 상대적으로 너무 좁아져 물리적 지지체로서의 역할을 온전히 수행하기 어려울 수 있다. 이는 제조 공정에서 음극용 슬러리의 퍼짐(sliding)을 효과적으로 억제하지 못하거나, 충방전 시 활물질층의 가장자리를 단단하게 지지하지 못해 전극의 구조적 붕괴나 변형을 야기할 수 있다.
결론적으로, 본 발명의 음극은 상기 식 1을 만족함으로써, 전극의 장기 신뢰도를 저해하는 '계면 박리' 문제와 댐의 기능 부전으로 인한 '구조적 붕괴' 문제를 동시에 방지하고, 이를 통해 전지의 성능과 내구성을 극대화할 수 있다.
또 하나의 예시에서, 상기 오버랩 부(400)의 폭(Wa)은 0.01 내지 2.0 mm 범위 내일 수 있다. Wa가 상기 범위 내에 있을 경우, 오버랩 부(400)는 이종 소재인 음극 활물질층(200)과 음극 댐(300) 사이의 물리적, 화학적 특성 차이를 점진적으로 연결하는 효과적인 완충 역할을 할 수 있다. 이를 통해 두 영역 간의 계면 접착력을 확보하고 충방전 시 발생하는 기계적 스트레스를 완화하여 구조적 안정성을 향상시킬 수 있다.
상기 Wa가 0.01 mm 미만으로 지나치게 좁을 경우, 완충 역할을 충분히 수행하지 못하여 경계면에 응력이 집중될 수 있고, 이는 결국 계면 박리(delamination)를 유발하여 전지의 수명을 저하시킬 수 있다.
반대로, 상기 Wa가 2.0 mm를 초과하여 지나치게 넓어질 경우, 오버랩 부(400)가 활물질이 코팅될 유효 면적을 침범하여 배터리의 용량 손실을 야기할 수 있다.
일 구체예에서, Wb는 0.1 내지 3.0 mm 범위 내일 수 있다. Wb가 상기 범위 내에 있을 경우, 음극 댐(300)은 전극 가장자리를 지지하고 전극의 형상을 유지하는 구조적 지지체로서의 역할을 안정적으로 수행할 수 있다. 상기 Wb가 0.1 mm 미만으로 지나치게 좁을 경우, 음극 댐(300)의 구조적 지지 기능이 저하되어 슬라이딩 현상을 효과적으로 억제하기 어려울 수 있다. 반대로, 상기 Wb가 3.0 mm를 초과하여 지나치게 넓어질 경우, 이 또한 활물질 유효 면적을 감소시켜 배터리의 용량 손실을 야기할 수 있다.
일 구체예에서, 상기 음극 댐(300)의 두께(t)는 5 내지 200 um 범위 내, 10 내지 150um 범위 내, 10 내지 100um 범위 내 또는 10 내지 50um 범위 내일 수 있다. 상기 두께(t)를 만족하는 음극 댐(300)은 지지 구조물로서의 안정적인 기능을 수행할 수 있다. 음극 댐(300)의 두께가 너무 얇으면 물리적 지지력이 부족할 수 있고, 너무 두꺼우면 전지 조립 시 단차 문제를 유발하거나 재료비 상승의 원인이 될 수 있다.
본 발명은 다른 실시예에 따르면, 음극 활물질층(200)과 음극 댐(300) 이 만나는 오버랩 부(400) 내부의 조성을 최적화하여 전극의 신뢰성을 극대화하는 음극에 관한 것이다. 이하에서 전술한 내용과 중복되는 자세한 설명은 이하에서 생략하기로 한다.
상기 다른 실시예에 따른 음극은 음극 집전체(100), 상기 음극 집전체(100)의 일면 또는 양면에 형성된 음극 활물질층(200), 상기 음극 활물질층(200)의 가장자리를 따라 형성된 음극 댐(300), 및 상기 음극 활물질층(200)으로부터 유래된 제1 성분 및 음극 댐(300)으로부터 유래된 제2 성분을 포함하는 오버랩 부(400)를 포함하고, 상기 제1 성분의 함량은 40 내지 70 중량부이고, 상기 제2 성분의 함량은 30 내지 60 중량부이다.
구체적으로, 상기 제1 성분은 45 내지 65 중량부일 수 있고, 상기 제2 성분은 35 내지 55 중량부일 수 있다.
이러한 조성 제어는 오버랩 부(400)가 기계적 완충 기능과 원활한 이온 전달 기능이라는 상충 관계의 두 역할을 동시에 최적으로 수행하도록 하기 위함일 수 있다.
만약 오버랩 부(400) 내에 제1 성분이 70 중량부를 초과하고 제2 성분이 상대적으로 너무 적으면, 오버랩 부(400)의 특성이 음극 활물질층(200)에 가까워져 음극 댐(300)과의 물성 차이를 효과적으로 완충하지 못하고, 기계적 스트레스 완화 효과가 미미해질 수 있다.
반대로, 제2 성분이 60 중량부를 초과하고 제1 성분이 너무 적으면, 오버랩 부(400)의 전기 저항이 커져 리튬 이온의 이동을 방해하는 전기화학적 비활성 영역이 될 수 있다. 이는 전극의 출력 및 수명 특성을 저하시키는 원인이 될 수 있다.
따라서, 본 발명은 오버랩 부(400)의 조성을 상기 특정 범위로 제어함으로써, 기계적 응력 완화를 통해 구조적 안정성을 확보함과 동시에, 원활한 이온 전달 경로를 보장하여 전기화학적 성능 저하를 방지하는 이중의 효과를 달성할 수 있다.
하나의 예시에서, 상기 제1 성분은 음극 활물질을 포함하고, 제2 성분은 무기 입자 및 첨가제를 포함할 수 있다.
또한, 상기 첨가제는 다공성 첨가제, 카본계 물질 및 점탄성 부여제 중 적어도 하나 이상을 포함할 수 있다.
본 발명의 또 다른 실시예에 따르면 전술한 음극을 제조하는 방법에 관한 것이다. 전술한 내용과 중복되는 자세한 설명은 이하에서 생략하기로 한다.
본 발명에 따른 음극의 제조 방법은, 음극용 슬러리 및 음극 댐용 조성물을 준비하는 단계, 및 음극 집전체의 일면 또는 양면에, 음극용 슬러리와 음극 댐용 조성물을 동시 코팅하는 단계를 포함한다.
상기 상기 음극 댐용 조성물은 무기 입자, 셀룰로오스계 화합물, 고무계 바인더 및 첨가제를 포함하고, 상기 음극 댐용 조성물의 각 성분들의 함량은 하기 (a) 내지 (d)를 만족한다:
(a) 무기 입자는 50 내지 85 중량부,
(b) 셀룰로오스계 화합물은 0.5 내지 15 중량부,
(c) 고무계 바인더는 3 내지 20 중량부,
(d) 첨가제는 5 내지 12 중량부.
상기 준비하는 단계는, 상기 (a) 내지 (d)의 함량을 만족하도록 각 성분을 용매에 혼합 및 교반하여 음극 댐용 조성물을 제조하는 단계를 포함할 수 있다.
또한, 상기 준비하는 단계는, 통상적인 방법으로 음극 활물질, 바인더 등을 포함하는 음극용 슬러리를 준비할 수 있다.
상기 동시 코팅 단계는, 앞서 도 2 내지 도 4를 통해 설명된 바와 같이, 이중 다이 코터(1600)와 같은 설비를 이용하여 수행될 수 있다. 이를 통해 음극용 슬러리가 중앙에 위치하고, 음극 댐용 조성물이 그 양측 가장자리에 나란하게 도포될 수 있다. 이후, 동시 코팅된 집전체를 건조 장치(1500)등을 이용하여 건조시켜 용매를 제거함으로써, 음극 활물질층(200)과 음극 댐(300)이 일체로 형성된 최종 음극을 제조할 수 있다.
하나의 예시에서, 상기 첨가제는 0.1 내지 0.6 중량부의 다공성 첨가제 및 5 내지 10 중량부의 카본계 물질을 포함할 수 있습니다.

무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 75.9 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 11.2 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 4.7 중량부, 및 첨가제로서 활성탄 0.2 중량부와 카본 블랙 8.0 중량부를 물에 혼합 및 교반하여 음극 댐용 조성물을 제조하였다.
이때 최종 조성물의 고형분 함량은 20%였고, 점도(25℃, 1s-1)는 4820cps로 측정되었다.
음극용 슬러리의 제조
음극 활물질로서 인조흑연, 바인더로서 스티렌 부타디엔 러버(SBR), 증점제로서 카르복시메틸셀룰로오스(CMC), 도전재로서 탄소나노튜브를 95:2:1.5:1.5의 중량비로 물에 혼합 및 교반하여 음극용 슬러리를 제조하였다.
음극의 제조
두께 10㎛의 구리 호일 집전체 상에, 상기에서 제조된 음극용 슬러리와 음극 댐용 조성물을 이중 다이 코터를 이용하여 동시 코팅(Co-coating)하였다. 이때, 음극 댐용 조성물은 음극용 슬러리가 도포되는 영역의 양측 가장자리에 위치하도록 도포하였다. 이후 90℃의 온도에서 건조하고 압연하여 실시예 1의 음극을 제조하였다.
실시예 2
음극 댐용 조성물의 제조
무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 74.9 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 13.0 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 4.0 중량부, 및 첨가제로서 활성탄 0.1 중량부 및 카본 블랙 8.0 중량부를 물에 혼합 및 교반하여 음극 댐용 조성물을 제조하였다. 이때 최종 조성물의 고형분 함량은 20%였고, 점도(25℃, 1s-1)는 4840cps로 측정되었다.
음극용 슬러리의 제조
음극 활물질로서 인조흑연, 바인더로서 스티렌 부타디엔 러버(SBR), 증점제로서 카르복시메틸셀룰로오스(CMC), 도전재로서 탄소나노튜브를 95:2:1.5:1.5의 중량비로 물에 혼합 및 교반하여 음극용 슬러리를 제조하였다.
음극의 제조

실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 49.5 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 40 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 10 중량부, 및 첨가제로서 활성탄 0.5 중량부를 사용하여 음극 댐용 조성물을 제조하였다. (카본 블랙 미포함) 이때 최종 조성물의 고형분 함량은 11%였고, 점도는 5300cps로 측정되었다.
음극용 슬러리 및 음극의 제조
음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
비교예 2
음극 댐용 조성물의 제조
실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 87.5 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 8 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 4 중량부, 및 첨가제로서 활성탄 0.5 중량부를 사용하여 음극 댐용 조성물을 제조하였다. (카본 블랙 미포함) 이때 최종 조성물의 고형분 함량은 23%였고, 점도는 3050cps로 측정되었다.
음극용 슬러리 및 음극의 제조
음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
비교예 3
음극 댐용 조성물의 제조
실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 82.5 중량부 및 셀룰로오스계 화합물로서 CMC(제품명 BH230) 17.5 중량부를 사용하여 음극 댐용 조성물을 제조하였다. (바인더 및 첨가제 미포함) 이때 최종 조성물의 고형분 함량은 25%였고, 점도는 4000cps로 측정되었다.
음극용 슬러리 및 음극의 제조
음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
비교예 4
음극 댐용 조성물의 제조
실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 80.8 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 9.6 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 5.4 중량부, 및 첨가제로서 활성탄 0.2 중량부와 카본 블랙 4.0 중량부를 사용하여 음극 댐용 조성물을 제조하였다. 이때 최종 조성물의 고형분 함량은 20%였고, 점도는 5080cps로 측정되었다.
음극용 슬러리 및 음극의 제조
음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
비교예 5
음극 댐용 조성물의 제조
실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 70.3 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 13 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 4 중량부, 및 첨가제로서 활성탄 0.2 중량부와 카본 블랙 12.5 중량부를 사용하여 음극 댐용 조성물을 제조하였다. 이때 최종 조성물의 고형분 함량은 20%였고, 점도는 4300cps로 측정되었다.
음극용 슬러리 및 음극의 제조 음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
비교예 6
음극 댐용 조성물의 제조
실시예 1과 동일한 방법으로 하되, 무기입자로서 보헤마이트(Boehmite, 제품명 JD3M-A-02) 70 중량부, 고무계 바인더로서 스티렌-부타디엔 러버(SBR, 제품명 M37) 13 중량부, 셀룰로오스계 화합물로서 CMC(제품명 BH230) 4 중량부, 및 첨가제로서 카본 블랙 13 중량부를 사용하여 음극 댐용 조성물을 제조하였다. (활성탄 미포함) 이때 최종 조성물의 고형분 함량은 20%였고, 점도는 4580cps로 측정되었다.
음극용 슬러리 및 음극의 제조
음극용 슬러리의 제조 및 이를 이용한 음극의 제조는 실시예 1과 동일한 방법으로 수행하였다.
실험예- 음극 물성 평가
본 발명의 효과를 확인하기 위하여, 앞서 설명한 실시예 1, 2 및 비교예 1 내지 6에서 제조된 각각의 음극에 대하여 주요 물성을 평가하고 그 결과를 하기 표 1에 나타내었다. 인장 강도의 경우, 전술한 측정 방법에 따라 측정하였다.

상기 표 1의 결과에서 볼 수 있듯이, 본 발명의 청구범위에 따른 최적의 조성을 갖는 실시예 1 및 2의 경우에만 특별한 이슈 없이 안정적인 음극이 제조되었다.
구체적으로, 실시예 1과 2는 각각 4.0 kgf 및 3.9 kgf의 우수한 인장 강도 값을 나타내었다.
반면, 비교예 1과 2는 무기 입자(보헤마이트)의 함량이 최적 범위를 벗어난 경우이다. 함량이 너무 낮았던 비교예 1은 인장 강도가 2.7 kgf에 그쳐 최종적으로 전극 탈리가 발생하였고, 함량이 너무 높았던 비교예 2는 활물질층과의 과도한 혼합으로 인해 인장 강도가 0 kgf으로 측정되어, 구조적 안정성이 완전히 상실되었다.
비교예 3은 셀룰로오스계 화합물(CMC)의 함량이 과도하여 용액 뭉침 현상이 발생, 균일한 코팅 자체가 불가능하였다.
비교예 4와 5는 카본계 물질(카본 블랙)의 함량이 최적 범위를 벗어난 경우입니다. 함량이 너무 낮은 비교예 4는 인장 강도가 3.0 kgf에 머물러 기계적 물성이 부족하였다. 반면, 함량이 너무 높은 비교예 5는 인장 강도가 3.3 kgf로 기준을 넘었음에도 불구하고 '팻-엣지(Fat-edge)'라는 과도한 수직화에 따른 공정 불량이 발생하였다.
마지막으로, 비교예 6은 다공성 첨가제(활성탄)가 없는 경우로, 인장 강도는 3.6 kgf로 높았으나 '수직화 실패(슬라이딩)' 문제가 발생하여 댐 본연의 기능을 수행하지 못하였다.
결론적으로, 본 발명은 음극 댐 조성물의 각 구성 성분 함량을 특정 범위 내에서 유기적으로 제어함으로써, 3kgf을 초과하는 우수한 기계적 물성을 확보함과 동시에 공정 불량 및 구조적 결함을 억제하는, 상충 관계에 있던 여러 문제들을 동시에 해결하여 고신뢰성의 음극을 제공할 수 있음을 확인하였다.
위에서 설명된 본 발명의 바람직한 실시예는 예시의 목적을 위해 개시된 것이고, 본 발명에 대한 통상의 지식을 가지는 당업자라면 본 발명의 사상과 범위 안에서 다양한 수정, 변경, 부가가 가능할 것이며, 이러한 수정, 변경 및 부가는 하기의 청구범위에 속하는 것으로 보아야 할 것이다.

Claims (14)

  1. 음극 집전체;
    음극 집전체의 일면 또는 양면에 형성된 음극 활물질층; 및
    음극 활물질층의 폭 방향 양 측 가장자리를 지지하고, 무기 입자, 셀룰로오스계 화합물, 고무계 바인더 및 첨가제를 포함하는 음극 댐용 조성물이 건조되어 형성된 음극 댐을 포함하고,
    상기 음극 댐용 조성물의 각 성분들의 함량은 하기 (a) 내지 (d)를 만족하는, 음극:
    (a) 무기 입자는 50 내지 85 중량부,
    (b) 셀룰로오스계 화합물은 0.5 내지 15 중량부,
    (c) 고무계 바인더는 3 내지 20 중량부,
    (d) 첨가제는 5 내지 12 중량부.
  2. 제 1 항에 있어서, 상기 무기 입자는 AlO(OH), Al2O3, γ-AlOOH, Al(OH)3, SiO2, TiO2, SnO2, CeO2, MgO, NiO, CaO, ZnO, ZrO2, Y2O3, SrTiO3, BaTiO3 및 Mg(OH)2로 이루어진 군에서 선택된 하나 이상을 포함하는, 음극.
  3. 제 1 항에 있어서, 상기 셀룰로오스계 화합물은 카르복시메틸셀룰로오스, 카르복시메틸셀룰로오스의 리튬염, 카르복시메틸셀룰로오스의 나트륨염으로 이루어진 군에서 선택된 하나 이상을 포함하는, 음극.
  4. 제 1 항에 있어서, 상기 셀룰로오스계 화합물의 중량평균분자량(Mw)은 100,000 내지 600,000 범위 내인, 음극.
  5. 제 1 항에 있어서, 상기 고무계 바인더는 스티렌-부타디엔 러버, 아크릴레이트 스티렌-부타디엔 러버, 아크릴로니트릴-부타디엔 러버 및 아크릴로니트릴-부타디엔-스티렌 러버로 이루어진 군으로부터 선택된 하나 이상을 포함하는, 음극.
  6. 제 1 항에 있어서, 상기 첨가제는 다공성 첨가제 및 카본계 물질을 포함하는, 음극.
  7. 제 6 항에 있어서, 상기 첨가제는 0.1 내지 0.6 중량부의 다공성 첨가제 및 5 내지 10 중량부의 카본계 물질을 포함하는, 음극.
  8. 제 6 항에 있어서, 상기 카본계 물질은 카본블랙, 흑연, 탄소나노튜브 및 탄소나노섬유 중에서 선택된 하나 이상을 포함하는, 음극.
  9. 제 1 항에 있어서, 음극 댐용 조성물의 고형분 함량(%)은 10 내지 40% 범위 내인, 음극.
  10. 제 1 항에 있어서, 인장 강도는 3kgf 초과인, 음극.
  11. 음극 집전체;
    상기 음극 집전체의 일면 또는 양면에 형성된 음극 활물질층;
    상기 음극 활물질층의 가장자리를 따라 형성된 음극 댐; 및
    상기 음극 활물질층으로부터 유래된 제1 성분 및 음극 댐으로부터 유래된 제2 성분을 포함하는 오버랩 부를 포함하고,
    상기 제1 성분의 함량은 40 내지 70 중량부이고,
    상기 제2 성분의 함량은 30 내지 60 중량부인, 음극.
  12. 음극용 슬러리 및 음극 댐용 조성물을 준비하는 단계; 및
    음극 집전체의 일면 또는 양면에, 음극용 슬러리와 음극 댐용 조성물을 동시 코팅하는 단계를 포함하고,
    상기 음극 댐용 조성물은 무기 입자, 셀룰로오스계 화합물, 고무계 바인더 및 첨가제를 포함하고,
    상기 음극 댐용 조성물의 각 성분들의 함량은 하기 (a) 내지 (d)를 만족하는, 음극의 제조 방법:
    (a) 무기 입자는 50 내지 85 중량부,
    (b) 셀룰로오스계 화합물은 0.5 내지 15 중량부,
    (c) 고무계 바인더는 3 내지 20 중량부,
    (d) 첨가제는 5 내지 12 중량부.
  13. 제 12 항에 있어서, 상기 동시 코팅은 이중 다이 코터에 의해 수행되는, 음극의 제조 방법.
  14. 제 12 항에 있어서, 상기 첨가제는 0.1 내지 0.6 중량부의 다공성 첨가제 및 5 내지 10 중량부의 카본계 물질을 포함하는, 음극의 제조 방법.
