Description
本発明は、電力変換装置と、これに用いられるプリント基板の製造方法に関する。
インバータやDCDCコンバータ等の電力変換装置には、例えばスイッチング動作により電力変換を行う半導体素子など、高電圧が印加される電気部品が数多く含まれる。プリント基板上に電気部品を実装する場合、各部品の電極間で電圧に応じた絶縁沿面距離を確保しなければならないが、高電圧が印加される電極では必要な絶縁沿面距離が長くなる。そのため、電力変換装置のプリント基板では電気部品を高密度に実装することが困難であり、サイズが増大するという問題がある。
上記の解決方法として、プリント基板上で高電圧が印加される電極間を含む範囲に絶縁樹脂をコーティングすることで、必要な絶縁沿面距離を低減する手法が知られている。例えば特許文献1には、電気部品が配置された成形型内に液状のエポキシ樹脂組成物を注入し、光を照射するとともに加熱してエポキシ樹脂組成物を半硬化させた後に成形型を開放して、エポキシ樹脂組成物を完全硬化させる手法が記載されている。
特許文献1の手法では、所定の範囲にエポキシ樹脂をコーティングするためには、成形型の設置工程、エポキシ樹脂の半硬化工程、成形型の開放工程およびエポキシ樹脂の完全硬化工程と、複数の工程を行う必要があり、これには多くの手間と時間がかかるため、製造コストの増大につながるという問題がある。また、近年では地球温暖化対策として、製造時に使用するエネルギーをなるべく削減することが重要となっているが、特許文献1の手法ではエポキシ樹脂の半硬化工程において、加熱のためにエネルギーが消費されてしまうという問題もある。
本発明は、上記課題に鑑みてなされたものであり、主な目的は、電気部品が高密度に実装された電力変換装置を、低コストかつ低消費エネルギーで実現することにある。
本発明による電力変換装置は、電気部品が搭載されたプリント基板を備え、前記プリント基板の表面には、前記電気部品の端子部と前記プリント基板との電気的接続部を含む所定の封止範囲において絶縁性の樹脂材料が固着されており、前記樹脂材料は、光の照射により重合を開始する光重合開始剤を含む。
本発明による電力変換装置用プリント基板の製造方法は、電気部品を搭載して電力変換装置に備えられるプリント基板の製造方法であって、前記電気部品の端子部と前記プリント基板との電気的接続部を取り囲むように設定された所定の照射範囲に光を照射しながら、硬化前の状態では流動性を有しており前記光を受けて硬化する絶縁性の樹脂材料を、前記プリント基板の表面上に設定された所定の供給位置から供給する第1工程と、前記第1工程で前記照射範囲に対応する部分が選択的に硬化された前記樹脂材料における未硬化の部分を硬化させる第2工程と、を含む。
本発明による電力変換装置用プリント基板の製造方法は、電気部品を搭載して電力変換装置に備えられるプリント基板の製造方法であって、前記電気部品の端子部と前記プリント基板との電気的接続部を取り囲むように設定された所定の照射範囲に光を照射しながら、硬化前の状態では流動性を有しており前記光を受けて硬化する絶縁性の樹脂材料を、前記プリント基板の表面上に設定された所定の供給位置から供給する第1工程と、前記第1工程で前記照射範囲に対応する部分が選択的に硬化された前記樹脂材料における未硬化の部分を硬化させる第2工程と、を含む。
本発明によれば、電気部品が高密度に実装された電力変換装置を、低コストかつ低消費エネルギーで実現することができる。
以下、図面を参照して本発明の実施形態を説明する。以下の記載および図面は、本発明を説明するための例示であって、説明の明確化のため、適宜、省略および簡略化がなされている。本発明は、他の種々の形態でも実施する事が可能である。特に限定しない限り、各構成要素は単数でも複数でも構わない。
図面において示す各構成要素の位置、大きさ、形状、範囲などは、発明の理解を容易にするため、実際の位置、大きさ、形状、範囲などを表していない場合がある。このため、本発明は、必ずしも、図面に開示された位置、大きさ、形状、範囲などに限定されない。
図1は、本発明の一実施形態に係る電力変換装置の外観斜視図である。図1に示す電力変換装置100は、例えばインバータであり、筐体101の開口部を蓋体102で塞ぐことにより構成されている。筐体101の内部には、スイッチング動作を行う半導体素子等の電気部品が搭載されたプリント基板1が設置される。なお、筐体101の内部にはプリント基板1以外にも、例えば制御回路、EMCフィルタ、平滑コンデンサ等の様々な構成部品が設置されるが、図1ではその図示を省略している。筐体101からは交流コネクタ103と直流コネクタ104が突出し、蓋体102には信号コネクタ105が取り付けられている。
図2は、本発明の一実施形態に係る電力変換装置が備えるプリント基板の構造を示す図である。図2において、(a)はプリント基板1の平面図、(b)はプリント基板1の断面図をそれぞれ示している。
プリント基板1は、表面と裏面の間がそれぞれ貫通された複数の貫通領域2を有している。貫通領域2は、例えばスルーホールである。またプリント基板1は、半導体素子等の電気部品3を複数搭載している。各電気部品3は、高電圧が印加される端子部4を有しており、端子部4がプリント基板1に設けられた配線パターン5にはんだ等で接続される。これにより、各電気部品3とプリント基板1が電気的に接続される。
プリント基板1の表面には、各電気部品3の端子部4とプリント基板1との電気的接続部を含む所定の封止範囲において、絶縁性の樹脂材料10が硬化された状態で固着されている。この樹脂材料10は、光硬化性の樹脂であり、光の照射により重合を開始する光重合開始材を含んでいる。なお、プリント基板1の製造時に樹脂材料10を硬化させる方法の詳細については後述する。
さらに樹脂材料10は、湿度により重合を開始する湿度重合開始剤を含んでもよい。これにより、樹脂材料10において光の照射が不十分で完全には硬化できなかった部分についても、大気中の湿度により、時間経過とともに完全硬化させることができる。
プリント基板1において、樹脂材料10の外縁部11の側面や、貫通領域2に充填された樹脂材料10の底面12は、不均一で凸凹な面となっている。換言すると、これらの面は外側に凸の形状を有している。こうした面形状は、プリント基板1の製造時において、電気部品3が搭載されたプリント基板1の表面上に流動性を有する硬化前の樹脂材料10を供給しながら、所定の照射位置に対して光を照射することにより、型枠等を用いずに樹脂材料10を直接硬化させて形成されたものである。
図3は、本発明の一実施形態に係るプリント基板の製造方法を示す図である。図3では、プリント基板1の製造工程のうち、プリント基板1に搭載された各電気部品3の端子部4とプリント基板1との電気的接続部を樹脂材料10により封止する工程を示している。この工程では、図3に示すように、プリント基板1の表面側(上側)に、樹脂材料10を硬化させるための光をそれぞれ照射する複数の光源20と、光源20から照射される光を遮るマスク22とが配置されている。具体的には、マスク22は、プリント基板1の表面上において、封止対象とする電気部品3の端子部4とプリント基板1との電気的接続部を全て覆うように定められた封止範囲に合わせて配置される。また、各光源20は、このマスク22を取り囲むように配置される。これにより、各電気部品3の端子部4とプリント基板1との電気的接続部を取り囲むように、光源20による光の照射範囲が設定される。
マスク22で覆われた封止範囲には、硬化前の樹脂材料10を滴下して供給するためのノズル23が配置される。このノズル23の位置により、プリント基板1の表面上で硬化前の樹脂材料10が供給される位置が決定される。硬化前の樹脂材料10は低粘度であり流動性を有しているため、その供給位置(ノズル23の位置)からプリント基板1の表面に沿って次第に広がる。
また、プリント基板1の裏面側(下側)にも、光源20と同じ波長の光をそれぞれ照射する複数の光源21が配置される。各光源21は、プリント基板1に設けられた複数の貫通領域2にそれぞれ対応する位置に配置される。これにより、プリント基板1の裏面側から各貫通領域2に向けて、光源21による光の照射範囲が設定される。
図3に示す工程では、以上説明したような構成を用いて、光源20,21によりそれぞれの照射範囲に光を照射しながら、ノズル23により所定の供給位置からプリント基板1の表面に硬化前の樹脂材料10を供給する。これにより、マスク22で覆われた範囲の全域に渡って樹脂材料10を広げつつ、その外縁部11や貫通領域2の底面12では、光の照射によって樹脂材料10を選択的に硬化させることができる。その結果、プリント基板1の表面に硬化前の樹脂材料10を充填するための入れ物を形成し、樹脂材料10が所定の封止範囲からはみ出さないようにすることが可能となる。
図3の工程を実施して製造されたプリント基板1では、前述のように、樹脂材料10の外縁部11の側面や、貫通領域2に充填された樹脂材料10の底面12が、外側に凸の形状を有する不均一で凸凹な面となっている。一方、図3の工程ではなく型枠等を用いて樹脂材料10の封止範囲を定めた場合には、外縁部11の側面や貫通領域2の底面12は、外側に凸の形状を有さずに滑らかな面となる。すなわち、プリント基板1において、樹脂材料10の外縁部11の側面や、貫通領域2に充填された樹脂材料10の底面12が、外側に凸の形状を有することにより、図3の工程が実施されたことを確認できる。
なお、図3の工程を実施しても、光が照射されていない部分では低粘度の樹脂材料10が未硬化状態で存在している。そのため、この工程の実施後にマスク22を取り外して、プリント基板1において樹脂材料10が充填された領域の全体に光を照射することで、樹脂材料10における未硬化の部分を硬化させる工程を実施する。これにより、樹脂材料10の全体を硬化させ、プリント基板1において必要な封止範囲を樹脂材料10で封止することができる。
また、図3の工程とその後の工程との間には、樹脂材料10の脱気処理を行う工程をさらに実施することが好ましい。樹脂材料10の脱気処理は、例えば真空脱気により行うことができる。このようにすれば、未硬化の樹脂材料10に含まれる気泡を脱泡し、硬化後の樹脂材料10においてボイドを低減することが可能となる。
図3の工程において、光源20,21は、それぞれ単数であってもよいし、必要な場所に必要な光量を照射するため、光源20,21をそれぞれ複数ずつ用いてもよい。また、ノズル23による樹脂材料10の供給位置は、光源20,21による光の照射範囲および貫通領域2の付近を避けた位置とすることが好ましく、できれば高電圧が印加される電気部品3の端子部4の付近とすることが望ましい。さらに、必要な充填速度に応じて複数のノズル23を用いても構わない。ノズル23からの樹脂材料10の供給方式は、状況に応じて定めればよく、滴下型、スプレー型等のいずれであってもよい。
また、図3の工程において、樹脂材料10の外縁部11や底面12を硬化させた後に、未硬化状態の樹脂材料10を、組成が異なる別の樹脂材料に入れ替えてもよい。この場合、製造されたプリント基板1における樹脂材料10は、入れ替え後の別の樹脂材料よりも封止範囲の外縁部11に近い位置に配置される。このようにして、各電気部品3の端子部4を封止するのに必要な特性を得てもよい。
以上説明した本発明の一実施形態によれば、以下の作用効果を奏する。
(1)電力変換装置100は、電気部品3が搭載されたプリント基板1を備える。プリント基板1の表面には、電気部品3の端子部4とプリント基板1との電気的接続部を含む所定の封止範囲において絶縁性の樹脂材料10が固着されている。樹脂材料10は、光の照射により重合を開始する光重合開始剤を含む。このようにしたので、型枠等を用いることなく、プリント基板1の表面上に任意に設定された封止範囲において任意の高さで樹脂材料10を充填するとともに、その封止範囲内で樹脂材料10を硬化させて、高電圧が印加される電気部品3の端子部4における絶縁距離を短縮することができる。また、樹脂材料10を硬化させるための加熱工程が不要となり、加熱のために電力を消費することがなくなる。したがって、電気部品3が高密度に実装された電力変換装置100を、低コストかつ低消費エネルギーで実現することができる。
(2)電気部品3を搭載して電力変換装置100に備えられるプリント基板1の製造方法は、電気部品3の端子部4とプリント基板1との電気的接続部を取り囲むように設定された所定の照射範囲に光を照射しながら、硬化前の状態では流動性を有しており光を受けて硬化する絶縁性の樹脂材料10を、プリント基板1の表面上に設定された所定の供給位置から供給する工程(図3の工程)と、この工程で照射範囲に対応する部分が選択的に硬化された樹脂材料10における未硬化の部分を硬化させる工程と、を含む。このようにしたので、図2のような構造で電気部品3が高密度に実装された電力変換装置100用のプリント基板1を、低コストかつ低消費エネルギーで実現することができる。
なお、本発明は上記実施形態に限定されるものではなく、様々な変形例が含まれる。例えば、上記の各実施形態は本発明を分かりやすく説明するために詳細に説明したものであり、必ずしも説明した全ての構成を備えるものに限定されるものではない。また、ある実施形態の構成の一部を他の実施形態の構成に置き換えることが可能であり、また、ある実施形態の構成に他の実施形態の構成を加えることも可能である。また、各実施形態の構成の一部について、他の構成の追加、削除、置換をすることが可能である。
なお、本発明は、上述の実施の形態に限定されるものではなく、本発明の趣旨を逸脱しない範囲で種々の変更が可能である。

Claims (9)
- 電気部品が搭載されたプリント基板を備え、
前記プリント基板の表面には、前記電気部品の端子部と前記プリント基板との電気的接続部を含む所定の封止範囲において絶縁性の樹脂材料が固着されており、
前記樹脂材料は、光の照射により重合を開始する光重合開始剤を含む
電力変換装置。 - 請求項1に記載の電力変換装置において、
前記樹脂材料は、湿度により重合を開始する湿度重合開始剤を含む
電力変換装置。 - 請求項1に記載の電力変換装置において、
前記樹脂材料の外縁部側面は、外側に凸の形状を有する
電力変換装置。 - 請求項1に記載の電力変換装置において、
前記プリント基板は、表面と裏面の間が貫通された貫通領域を有し、
前記貫通領域に充填された前記樹脂材料の底面は、外側に凸の形状を有する
電力変換装置。 - 請求項1に記載の電力変換装置において、
前記樹脂材料は、前記光重合開始剤を含む第1の樹脂材料と、前記第1の樹脂材料とは組成が異なる第2の樹脂材料と、を含み、
前記第1の樹脂材料は、前記第2の樹脂材料よりも前記封止範囲の外縁部に近い位置に配置される
電力変換装置。 - 電気部品を搭載して電力変換装置に備えられるプリント基板の製造方法であって、
前記電気部品の端子部と前記プリント基板との電気的接続部を取り囲むように設定された所定の照射範囲に光を照射しながら、硬化前の状態では流動性を有しており前記光を受けて硬化する絶縁性の樹脂材料を、前記プリント基板の表面上に設定された所定の供給位置から供給する第1工程と、
前記第1工程で前記照射範囲に対応する部分が選択的に硬化された前記樹脂材料における未硬化の部分を硬化させる第2工程と、を含む
電力変換装置用プリント基板の製造方法。 - 請求項6に記載の電力変換装置用プリント基板の製造方法において、
前記プリント基板は、表面と裏面の間が貫通された貫通領域を有し、
前記第1工程では、前記プリント基板の裏面側から前記貫通領域にも前記光を照射する
電力変換装置用プリント基板の製造方法。 - 請求項7に記載の電力変換装置用プリント基板の製造方法において、
前記供給位置は、前記照射範囲および前記貫通領域の付近を避けた位置である
電力変換装置用プリント基板の製造方法。 - 請求項6に記載の電力変換装置用プリント基板の製造方法において、
前記第1工程と前記第2工程の間に、前記樹脂材料の脱気処理を行う工程をさらに含む
