Abstract

본 발명은 실리콘 음극재로 사용되는 탄소-실리콘/산화물 복합체, 이를 제조하는 방법 및 이를 이용한 실리콘 음극재에 관한 것으로서, 탄소-실리콘/산화물 복합체의 실리콘 유출에 의한 전해질과의 부반응을 방지하면서, 복합체의 부피팽창을 저하시킬 수 있는 실리콘-탄소 복합체, 이를 제조하는 방법 및 이를 이용한 실리콘 음극재에 관한 것이다.

Description

탄소-실리콘/산화물 복합체, 이의 제조방법 및 이를 포함하는 실리콘 음극재
본 발명은 리튬이온 전지 및/또는 전고체 전지의 음극재는 전지의 반복구동에 의해 리튬이온 등이 음극재에 삽입되어 부피팽창이 발생하고, 전해성분과의 부반응에 의해 전지의 수명이 단축되는 문제가 발생하는데, 본 발명은 이러한 부피팽창 최소화 및 전해성분과의 부반응을 최소화시킬 수 있는 탄소-실리콘/산화물 복합체, 이를 제조하는 방법 및 이를 포함하는 실리콘 음극재에 관한 것이다.
최근 정보 통신 산업의 발전에 따라 전자 기기에 대한 수요가 급증하고 있고, 전기자동차 시장이 활성화됨에 따라서, 이들 전자 기기나 전기자동차에 사용되는 배터리에 대한 수요도 크게 증가하고 있다.
액상 전해질을 포함하는 리튬 이차전지 및 전고체 전지 등, 이차전지는 에너지 밀도가 높고, 사용되지 않을 때 자가방전의 정도가 작기 때문에, 이러한 용도로 가장 널리 사용되고 있다. 이차전지는 대체로 양극, 음극 및, 전해질(액상 또는 고상) 등으로 구성되는데, 이차전지의 음극 활물질로는 흑연과 같은 탄소계 재료가 널리 사용되고 있다.
최근에는, 이차전지의 용량을 향상시키기 위해 실리콘계 음극재를 사용하려는 시도가 이루어지고 있다. 실리콘은 이론상 에너지 밀도가 매우 높아서 흑연을 대체할 차세대 배터리 음극재로 각광받고 있지만, 충방전 시 리튬과 반응하여 부피가 최대 300% 정도까지 증가하기 때문에, 충방전을 진행할수록 음극재 성분 중 하나인 실리콘이 파쇄되는 등 기계적 안정성이 매우 떨어지는 문제를 가지고 있다.
또한, 상기 실리콘계 음극재의 지지체로서, 탄소 소재 도입이 시도 및 개발되고 있다.
탄소 소재는 지구상에 가장 흔한 자원 중 하나인 탄소로 이뤄진 소재를 말한다. 탄소 소재는 매우 가볍고, 강하며, 전기 및 열 전도성이 우수해서, 수소차, 항공, 2차 전지, 고급 소비재 등의 분야에서 널리 사용되는 핵심 소재이다. 탄소 소재는 야자각, 폴리아크릴로니트릴, 레이온, 피치 등의 다양한 원료로부터 제조될 수 있는데, 이 중에서 야자각과 같은 고체 상태의 원료로부터 제조되는 탄소 소재는 그 분자량과 성분을 제어하기 어렵다(대한민국 특허출원 공개 10-2019-0093960).
반면, 원유나 식물에서 추출되며 점탄성을 가진 고형 중합체인 피치(pitch)는 탄소 소재로 전환될 때 수율이 높고, 원료 물질이 저렴하며, 다른 원료보다 분자 구조가 흑연 구조에 가까워 열처리에 드는 에너지를 줄일 수 있다는 장점을 가지고 있다(미국 특허 제4242196호 및 제4340464호).
특히, 석유 정제 공정에서 부산물로서 얻어지는 열분해 연료유(pyrolysis fuel oil; PFO), 나프타 분해 잔사유(naphtha cracking bottom oil; NCB), 감압 잔사유(vacuum residue; VR), 유동 접촉 분해유(fluid catalytic cracking decant oil; FCC-DO) 등은 방향족 화합물의 함량이 높고, 황과 질소 등 불순물 함량이 적어서, 이로부터 제조되는 피치는 탄소 소재의 재료로서 주목받고 있다.
하지만, 연료유(PFO) 유래의 피치에 기반한 탄소지지체는 2차 전지의 음극재로 적용하기에 금속불순물 함량이 상대적으로 높은 편이다. 이러한 금속불순물의 잔류량이 많으면, 2차 전지의 전해액과 반응하여 가스를 생성하고, 화재, 폭발의 위험성이 증가되는 문제가 있으며, 금속불순물에 의한 각종 화학적 부반응이 비가역용량을 증가시켜서 충방전 효율을 떨어뜨리는 결과를 초래하는 문제가 있어서, 이를 2차 전지 음극재로 적용하는데 한계가 있다.

리튬이온 전지 및/또는 전고체 전지의 음극재는 전지의 반복구동에 의해 리튬이온 등이 음극재에 삽입되어 부피팽창이 발생하고, 전해성분과의 부반응에 의해 전지의 수명이 단축되는 문제가 발생하는데, 구체적으로 실리콘이 전해액과 접촉하면 부반응에 의해 가스 발생하여 배터리 수명이 감소하며, 탄소 코팅시키는 방법은 수명안정성은 높지만, 탄화 과정에서 실리콘의 일부가 결정화 및 실리콘카바이드 형성으로 인하여 용량이 감소하는 문제가 있다. 이에, 본 발명은 이러한 부피팽창 최소화 및 전해성분과의 부반응을 최소화시킬 수 있도록, 탄소-실리콘 복합체 표면에 실리콘 산화층을 형성시켜서, 부피팽창 최소화 및 부반응을 최소화를 달성한 탄소-실리콘/산화물 복합체, 이를 제조하는 방법, 이를 이용한 실리콘 음극재 및 상기 음극재가 적용된 리튬이온 전지 및/또는 전고체 전지를 제공하고자 한다.
상기 과제를 해결하기 위한 본 발명의 탄소-실리콘/산화물 복합체는, 표층부와 심부를 포함하는 다공성 탄소 지지체와, 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함하는, 탄소-실리콘 복합체, 및 상기 탄소-실리콘 복합체 상에 형성된 실리콘 산화층을 포함한다.
본 발명의 바람직한 일실시예로서, 상기 실리콘 증착층은 XPS(X-ray Photoelectron Spectroscope) 측정시, 하기 식 1에 따른 Si 강도비가 25 ~ 60%일 수 있다.

식 1에서, Si 피크 강도는 99.9eV에서 나타내는 Si 2p 피크의 강도이고, SiO2 피크 강도는 103.5 eV에서 나타나는 피크 강도이다.
본 발명의 바람직한 일실시예로서, 상기 실리콘 산화층은 실리콘 증착층의 표면을 산화처리하여 형성된 것일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 실리콘 산화층은 평균두께가 5 ~ 100 nm일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 탄소-실리콘/산화물 복합체는 SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소(O) 함량이 10 ~ 30 중량%일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 탄소-실리콘/산화물 복합체는 XRF(Xray fluorescene spectroscopy)로 측정한 실리콘(Si) 함량이 20 ~ 60%일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 다공성 탄소지지체는 직경이 2 nm ~ 50 nm인 메조 기공을 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 상기 다공성 탄소지지체의 전체 메조 기공의 부피에 대한 표층부의 메조 기공의 부피의 비율이 50 ~ 76%일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 10% 이상일 수 있다.
본 발명의 바람직한 일실시예로서, 상기 다공성 탄소지지체는 심부의 기공율 보다 표층부의 기공율이 더 클 수 있다.
본 발명의 바람직한 일실시예로서, 탄소-실리콘/산화물 복합체의 BET는 200 m2/g 이하일 수 있고, 평균입도는 5 ~ 15 ㎛일 수 있으며, 탭밀도는 0.50 ~ 0.80 g/ml일 수 있다.
또한, 본 발명의 탄소-실리콘/산화물 복합체의 제조방법은 표층부와 심부를 포함하는 다공성 탄소 지지체와 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함하는, 탄소-실리콘 복합체를 준비하는 1단계, 및 상기 탄소-실리콘 복합체를 산화처리하여 실리콘 증착층 표면에 실리콘 산화층을 형성시키는 2단계를 포함한다.
본 발명의 바람직한 일실시예로서, 2단계의 상기 산화처리는 공기(air) 또는 산소 분위기 하에서 90 ~ 550℃로 열처리를 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 상기 열처리는, 로터리 킬른에서 수행할 수 있으며, 회전속도 1 ~ 10 rpm 및 500 ~ 4,500 ml/분의 유량속도로 공기 또는 산소를 주입하면서 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 1단계의 상기 탄소-실리콘 복합체는, 직경 2 nm ~ 50 nm인 메조 기공을 포함할 수 있고, 전체 메조 기공의 부피에 대한 표층부의 메조 기공의 부피의 비율이 50 ~ 76%인 다공성 탄소지지체를 준비하는 1-1단계; 및 상기 다공성 탄소지지체 상에 실리콘(Si)를 증착하는 1-2단계;를 포함하는 공정을 수행하여 제조한 것을 사용할 수 있다.
본 발명의 바람직한 일실시예로서, 1-2단계의 상기 증착은, 300℃ ~ 600℃의 증착 온도 및 실란(SiH4) 가스를 공급하는 분위기 하에서 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 상기 탄소-실리콘/산화물 복합체는, 하기 식 2에 따른 산소함량 증가율이 100 내지 400%일 수 있다.

식 2에서, A와 B는 SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소함량(%)이며, A는 1단계의 탄소-실리콘 복합체 표면의 산소함량(%)이고, B는 2단계를 수행하여 제조한 탄소-실리콘/산화물 복합체 표면의 산소함량(%)이다.
본 발명의 또 다른 목적은 앞서 설명한 탄소-실리콘/산화물 복합체를 포함하는 실리콘 음극재를 제공하는데 있다.
또한, 본 발명의 다른 목적은 상기 실리콘 음극재를 포함하는 리튬이온 전지 및/또는 전고체 전지를 제공하는데 있다.
본 발명의 탄소-실리콘/산화물 복합체는 최적 두께의 실리콘 산화층의 존재로 인해, 리튬이온의 복합체 내 삽입에 의한 부피 팽창을 억제에 의해 저팽창성을 가지며, 또한, 실리콘 유출로 인한 전해질 성분과의 부반응을 최소화시킴으로써, 부반응층 형성을 억제, 방지하는 효과가 있다. 이러한 탄소-실리콘/산화물 복합체를 2차 전지의 실리콘 음극재로 적용시, 이를 이용한 2차 전지(리튬이온 전지 및/또는 전고체 전지)는 증대된 충방전 효율 및 높은 장기 안정성을 확보할 수 있다.
본 명세서에서, "가진다", "가질 수 있다", "포함한다", 또는 "포함할 수 있다" 등의 표현은 해당 특징 (예: 수치, 기능, 동작, 또는 부품 등의 구성요소)의 존재를 가리키며, 추가적인 특징의 존재를 배제하지 않는다.
본 명세서에서, "A 또는 B", "A 또는/및 B 중 적어도 하나", 또는 "A 또는/및 B 중 하나 또는 그 이상" 등의 표현은 함께 나열된 항목들의 모든 가능한 조합을 포함할 수 있다. 예를 들면, "A 또는 B", "A 및 B 중 적어도 하나", 또는 "A 또는 B 중 적어도 하나"는, (1) 적어도 하나의 A를 포함, (2) 적어도 하나의 B를 포함, 또는 (3) 적어도 하나의 A 및 적어도 하나의 B 모두를 포함하는 경우를 모두 지칭할 수 있다.

본 명세서에 기재된 실리콘 산화층은 SiOx를 포함하여 구현된 것일 수 있다.
이하, 본 발명을 보다 상세하게 설명한다.
본 발명의 탄소-실리콘/산화물 복합체는, 탄소-실리콘 복합체를 산화처리하여 실리콘 증착층 표면에 실리콘 산화층이 형성된 복합체로서, 상기 탄소-실리콘 복합체는 표층부 및 심부를 포함하는 다공성 탄소지지체와, 상기 다공성 탄소지지체 상에 형성된 실리콘(Si) 증착층을 포함하며, 상기 탄소-실리콘 복합체 상에 실리콘 산화층이 형성되어 있다.
상기 실리콘 산화층은 상기 탄소-실리콘 복합체를, 즉, 실리콘 증착층의 표면을 산화처리하여 형성시킨 것으로서, 2차전지의 음극재로 탄소-실리콘/산화물 복합체를 사용시, 리튬이온 삽입에 의한 탄소-실리콘/산화물 복합체의 부피 팽창을 최소화하고, 전해질 내 F와 음극재 성분의 반응에 의해 형성되는 부반응층 형성을 최소화하는 역할을 하는 것으로서, 평균두께가 5 ~ 100 nm일 수 있으며, 바람직하게는 평균두께가 5 ~ 50 nm일 수 있고, 더욱 바람직하게는 평균두께가 10 ~ 30 nm일 수 있다. 이때, 실리콘 산화층의 평균두께가 5 nm 미만이면 그 두께가 충분치 않아서 음극재로서 탄소-실리콘/산화물 복합체의 팽창율 증가 억제 효과가 미비할 수 있고, 실리콘 산화층의 평균두께가 100 nm를 초과하면 저팽창율 및 전해성분과의 부반응 억제 측면에서는 유리하나, 전기전도 및 이온전도의 저하로 인하여 2차전지의 전기적 효율 증대 효과가 감소할 수 있으므로 상기 범위 내의 두께로 형성시키는 것이 적절하다.
또한, 상기 탄소-실리콘/산화물 복합체는 SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소(O) 함량이 10 ~ 30%일 수 있고, 바람직하게는 12.0 ~ 23.0%일 수 있다.
또한, 상기 탄소-실리콘/산화물 복합체는 XRF(Xray fluorescene spectroscopy)로 측정한 실리콘(Si) 함량이 20 ~ 60%일 수 있고, 바람직하게는 46.0 ~ 59.0% 일 수 있다.
또한, 상기 탄소-실리콘/산화물 복합체는 BET 비표면적이 200.0 m2/g 이하일 수 있으며, 바람직하게는 100.0 ~ 200.0 m2/g, 더욱 바람직하게는 120.0 ~ 200.0 m2/g 일 수 있다.
또한, 상기 탄소-실리콘/산화물 복합체는 탭밀도가 0.50 ~ 0.80 g/ml일 수 있고, 바람직하게는 0.54 ~ 0.65 g/ml일 수 있으며, 더욱 바람직하게는 0.56 ~ 0.63 g/ml일 수 있다.
또한, 상기 탄소-실리콘/산화물 복합체는 평균입도가 5 ~ 15 ㎛일 수 있고, 바람직하게는 평균입도가 5.5 ~ 14㎛일 수 있다.
상기 탄소-실리콘/산화물 복합체가 상기 산소 함량 범위, 실리콘 함럄 범위, BET 비표면적 범위. 탭밀도 범위 및 평균입도 범위를 만족함에 따라, 본 발명의 목적 달성에 더욱 유리할 수 있다.
앞서 설명한 탄소-실리콘/산화물 복합체는, 표층부와 심부를 포함하는 다공성 탄소 지지체와 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함하는, 탄소-실리콘 복합체를 준비하는 1단계; 및 상기 탄소-실리콘 복합체를 산화처리하여 실리콘 증착층 표면에 실리콘 산화층을 형성시키는 2단계;를 포함하는 공정을 수행하여 제조된다.
상기 1단계의 상기 탄소-실리콘 복합체의 구체적인 특징, 물성 및 제조방법은 후술하도록 한다.
상기 2단계의 상기 산화처리는 공기{또는 산소(추가)} 분위기 하에서 90 ~ 550℃로, 바람직하게는 200 ~ 520℃로, 더욱 바람직하게는 350 ~ 520℃로 20분 ~ 90분간, 바람직하게는 20분 ~ 70분간 열처리를 수행할 수 있으며, 이때, 열처리 온도가 90℃ 미만이면 산화처리 진행이 잘 되지 않을 수 있고, 550℃를 초과하면 탄소-실리콘 복합체의 실리콘 증착층 내 결정질 실리콘이 증가하거나, 실리콘 카바이드가 생성되는 문제가 있을 수 있으므로, 상기 온도 범위 및 시간 내에서 산화처리를 수행하는 것이 적절하다.
또한, 상기 열처리는, 로터리 킬른에서 수행할 수 있으며, 회전속도 1 ~ 10 rpm 및 500 ~ 4,500 ml/분의 유량속도로, 바람직하게는 회전속도 1 ~ 8 rpm 및 900 ~ 4,200 ml/분의 유량속도로 공기 또는 산소를 주입하면서 수행하는 것이 적절한 두께 및 적정 산소 함량의 실리콘산화층 형성에 유리하다.
일 구현예를 들면, 회전속도 4 ~ 8 rpm 및 1,000 ~ 4,200 ml/분의 유량속도로, 바람직하게는 회전속도 4 ~ 6 rpm 및 2,000 ~ 4,200 ml/분의 유량속도로 공기 또는 산소를 주입하면서 수행할 수 있다.
상기 단계를 수행하여 제조한 탄소-실리콘/산화물 복합체는 하기 식 2에 따른 산소함량 증가율이 100 ~ 400%, 바람직하게는 150 ~ 350%, 더욱 바람직하게는 170 ~ 350%일 수 있다.

이하에서는 탄소-실리콘/산화물 복합체를 구성하는 탄소-실리콘 복합체에 대해 자세하게 설명한다.
[탄소-실리콘 복합체]
본 발명의 탄소-실리콘/산화물 복합체에 있어서, 상기 탄소-실리콘 복합체는, 표층부 및 심부를 포함하는 다공성 탄소지지체와, 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함한다. 상기 실리콘 증착층은 다공성 탄소지지체의 표층부 및/또는 심부에 증착되어 존재할 수 있다.
본 명세서에서 다공성 탄소지지체의 심부는 상기 지지체의 중심으로부터 지지체의 반지름의 1/2 거리 내의 영역을 의미할 수 있고, 표층부는 상기 심부를 제외한 지지체의 나머지 영역을 의미할 수 있다.
상기 다공성 탄소지지체는 상업적으로 구입가능한 것을 사용할 수 있으며, 바람직하게는 하기 방법으로 제조한 것을 사용할 수도 있다.
[다공성 탄소지지체]
본 발명의 일 구현예에 따른 다공성 탄소지지체 분말은 (1) 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (2) 피치를 고체화하여 고상의 피치를 얻는 단계, (3) 피치를 안정화시키는 단계, (4) 안정화된 피치를 탄화시켜 탄화체를 얻는 단계 및 (5) 탄화체를 활성화시켜 다공성 탄소지지체를 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
단계 (1)
본 발명에 따른 다공성 탄소지지체의 제조 방법 중 단계 (1)은 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계일 수 있다.
본 발명의 구체예에서, 상기 석유계 원료는 열분해 연료유(PFO), 나프타 분해 잔사유(NCB), 에틸렌 분해 잔사유(ethylene cracker bottom oil; EBO), 감압 잔사유(VR), 탈아스팔트 오일(de-asphalted oil; DAO), 상압 잔사유(atmospheric residue; AR), 유동 접촉 분해유(RFCC-DO), RFCC-DO(residue fluid catalytic cracking decant oil) 및 중질 방향족 유분(heavy aromatic oil)으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료는 열분해 연료유를 포함할 수 있다.
본 발명의 구체예에서, 상기 석유계 원료는 방향족 화합물을 10~90 중량%의 함량으로 포함할 수 있다. 바람직하게는, 석유계 원료는 방향족 화합물을 20~80 중량%의 함량, 더 바람직하게는 30~70 중량%의 함량으로 포함할 수 있다. 석유계 원료 중의 방향족 화합물의 함량이 위 범위를 만족할 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 방향족 화합물은 방향족 고리가 1~4개인 화합물일 수 있다. 구체적으로, 방향족 화합물은 치환 또는 비치환된 벤젠, 나프탈렌, 페난트렌, 인덴, 비페닐, 안트라센, 테트랄린, 및 플루오렌 중에서 선택되는 적어도 1종을 포함할 수 있다. 이 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 350~500℃의 온도에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 400~500℃의 온도에서 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 430~470℃의 온도에서 수행될 수 있다. 석유계 원료의 열분해 및 축중합 온도가 350~500℃일 경우, 상대적으로 저분자량인 성분이 많이 포함되는 피치를 제조할 수 있고, 후술하는 단계 (5)의 활성화 과정에서 상대적으로 분자량이 작은 성분들이 먼저 기화되면서 탄소지지체에 메조 기공을 충분히 형성할 수 있다. 만약, 석유계 원료의 열분해 및 축중합 온도가 350℃ 미만일 경우, 상온에서 고형인 피치의 제조가 곤란하고, 이 온도가 500℃를 초과할 경우, 상대적으로 고분자량인 성분이 피치에 많이 포함되어, 메조 기공을 갖는 탄소지지체를 제조하기 어렵다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 산화성 기체, 비활성 기체, 또는 그 혼합 기체의 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 산화성 기체는 산소, 오존 또는 이들의 조합일 수 있고, 비활성 기체는 질소, 헬륨, 네온, 아르곤 또는 이들의 조합일 수 있고, 그 혼합 기체는 공기일 수 있으나, 이들로 특별히 제한되는 것은 아니다.
석유계 원료의 열분해 및 축중합 시 산화성 기체를 사용할 경우, 연화점이 높은 피치를 제조할 수 있으나, 고온에서 열분해 및 축중합을 수행하기 어렵다. 석유계 원료의 열분해 및 축중합 시 비활성 기체를 사용할 경우, 고온에서 열분해 및 축중합을 수행할 수 있으나, 상대적으로 연화점이 높은 피치를 제조하기 어렵다. 석유계 원료의 열분해 및 축중합 시 산화성 기체와 비활성 기체의 혼합 기체를 사용할 경우, 상대적으로 높은 온도에서 열분해 및 축중합을 수행하여 상대적으로 연화점이 높은 피치를 제조할 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 10~800 ㎖/분의 유량으로 공급될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 100 ~ 500 ㎖/분의 유량으로 공급될 수 있다. 위 기체의 유량이 10 ㎖/분 미만일 경우, 피치의 수율은 높아지지만 저 분자량 성분이 너무 많아져서 이후 공정(예컨대, 안정화)에 불리하다. 위 기체의 유량이 800 ㎖/분을 초과할 경우, 피치의 수율이 낮아질 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 1~10시간 동안 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~8시간 동안 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~7시간 동안 수행될 수 있다. 석유계 원료의 열분해 및 축중합 시간이 1시간 미만일 경우, 연화점이 높은 피치를 제조하기 어렵고, 석유계 원료의 열분해 및 축중합 시간이 10시간을 초과할 경우, 퀴놀린 불용 성분이 과도하게 생성될 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 교반 하에서 수행될 수 있다. 석유계 원료의 교반 조건은 특별히 제한되지 않으나, 예를 들어 10~500 rpm으로 회전하는 교반기를 이용할 수 있다.
본 발명의 구체예에서, 단계 (1)에서 합성되는 피치는 200~350℃의 연화점을 가질 수 있다. 본 발명의 바람직한 구체예에서, 피치는 200~330℃의 연화점을 가질 수 있다. 본 발명의 더 바람직한 구체예에서, 피치는 200~300℃의 연화점을 가질 수 있다. 본 발명에 따라 제조되는 피치가 높은 연화점을 가짐으로써, 탄소지지체를 제조하는 전구체로서 사용될 경우, 안정화 공정이 용이하고, 탄화 및 활성화 후 높은 수율을 얻을 수 있다.
본 발명의 구체예에서, 단계 (1)에서 합성되는 피치의 수율은 10~50 중량%일 수 있다. 본 발명의 다른 구체예에서, 피치의 수율은 10~40 중량%일 수 있다. 본 발명의 또 다른 구체예에서, 피치의 수율은 20~30 중량%일 수 있다.
본 발명의 일 구현예에 따른 석유계 원료로부터 다공성 탄소지지체를 제조하는 공정에서, 위 단계 (1) 전에 석유계 원료를 전처리하는 단계가 수행될 수 있다. 전처리 단계를 통해 석유계 원료에 포함되어 있는 저비점 성분을 제거함으로써, 보다 높은 연화점을 갖는 피치를 제조할 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (1)의 석유계 원료의 열분해 및 축중합 온도와 같거나 더 낮은 온도에서 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 250~450℃, 바람직하게는 250~400℃, 더 바람직하게는 300~400℃에서 수행될 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (1)의 석유계 원료의 열분해 및 축중합 시간과 같거나 더 짧은 시간동안 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 1~8시간, 바람직하게는 1~6시간, 더 바람직하게는 1~5시간 동안 수행될 수 있다.
단계 (2)
본 발명의 일 구현예에 따른 석유계 원료로부터 다공성 탄소지지체 분말을 제조하는 공정의 단계 (2)에서, 피치를 고체화하여 고상의 피치를 얻을 수 있다.
단계 (1)에서 얻은 액상의 피치는 예컨대 압출 및 냉각에 의해 고체화되어 고상의 피치를 얻는다. 액상의 피치를 압출, 냉각 및 고체화하여 고상의 피치를 얻는 과정은 상업화된 장치를 이용하여 수행될 수 있다. 예를 들어, 이 과정은 IPCO사의 더블밸트 쿨러 & 플레이커를 이용하여 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다.
단계 (2)에서 얻어지는 피치는 1~30 ㎜, 바람직하게는 5~25 ㎜의 평균 입자 크기를 갖는다. 피치의 평균 입자 크기가 이 범위 내일 때, 이 피치를 별도로 분쇄하지 않고, 후술하는 안정화, 탄화 및 활성화를 통해 다공성 탄소지지체를 제조할 수 있다.
그러나, 필요할 경우, 단계 (2)에서 얻어진 피치를 추가로 해쇄 또는 분쇄 및 분급할 수 있다. 해쇄 또는 분쇄를 통해 피치를 더 미분화할 수 있고, 분급을 통해 피치의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 직경 50~500 ㎛의 분말 피치를 얻을 수 있다.
단계 (3)
본 발명에 따른 다공성 탄소지지체 분말의 제조 방법 중 단계 (3)은 고상의 피치를 안정화시키는 단계일 수 있다. 구체적으로, 고상의 피치를 1차 산화시켜 피치의 구조를 안정화시키는 단계일 수 있다. (2) 단계에서 고상의 피치를 분쇄한 경우, 본 단계는 분쇄된 분말 피치를 안정화시키는 단계일 수 있다.
본 발명의 구체예에서, 상기 피치의 안정화는 100 ~ 500℃ 바람직하게는 150 ~ 350℃의 온도에서 수행될 수 있다. 피치의 안정화가 이 온도에서 수행될 경우, 피치 내의 탄소 구조가 열가소성으로부터 열경화성으로 변화되어, 이후 탄화 과정에서 그 구조가 안정적으로 유지될 수 있다. 이때, 승온 속도는 2~10℃/분일 수 있다. 이 승온 속도가 너무 느리면 생산성이 좋지 않고, 승온 속도가 과도하게 빠르면 균일한 안정화 처리가 어려울 수 있다.
본 발명의 구체예에서, 상기 피치의 안정화는 0.1 ~ 10.0 bar, 바람직하게는 0.5 ~ 5.0 bar의 압력에서 수행될 수 있다. 피치의 안정화가 이 압력에서 수행될 경우, 피치의 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 피치의 안정화는 0.1~500 ㎖/분, 바람직하게는 1~300 ㎖/분의 산화성 기체, 바람직하게는 공기 또는 산소의 유량 조건 하에서 수행될 수 있다. 피치의 안정화가 이 산화성 기체 유량 조건에서 수행될 경우, 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 피치의 안정화는 1~10시간, 바람직하게는 2~8시간의 시간 동안 수행될 수 있다. 피치의 안정화가 이 시간 동안 수행될 경우, 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
단계 (4)
본 발명에 따른 다공성 탄소지지체의 제조 방법 중 단계 (4)는 안정화된 피치를 탄화시켜 탄화체를 얻는 단계일 수 있다. 피치의 탄화를 통해 피치에 포함된 다른 기능기들은 제거되고 실질적으로 순수한 탄소로 이루어진 탄화체를 얻을 수 있다.
본 발명의 구체예에서, 피치의 탄화는 불활성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 피치의 탄화는 질소 또는 아르곤 분위기 하에서 수행될 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 피치의 탄화는 700℃ ~ 1,000℃ 또는 800℃ ~ 1,000℃의 온도에서 수행될 수 있다. 피치의 탄화 시 온도가 이 범위보다 낮을 경우 탄화가 충분히 이루어지지 않을 수 있고, 피치의 탄화시 온도가 이 범위보다 높을 경우, 탄화 수율이 감소할 수 있다.
본 발명의 구체예에서, 피치의 탄화는 0.1 ~ 30.0 ㎖/분, 바람직하게는 0.1 ~ 10.0 ㎖/분의 불활성 기체, 바람직하게는 질소의 유량 조건하에서 수행될 수 있다. 피치의 탄화가 이 불활성 기체 유량 조건에서 수행될 경우, 피치가 충분히 탄화될 수 있다.
본 발명의 구체예에서, 피치의 탄화는 0.5 ~ 5.0시간, 바람직하게는 1 ~ 3시간 동안 수행될 수 있다. 피치의 탄화가 이 시간 동안 수행될 경우, 피치가 충분히 탄화될 수 있다.
단계 (5)
본 발명에 따른 다공성 탄소지지체의 제조 방법은 단계 (5)에서, 탄화체를 활성화시켜 다공성 탄소지지체를 얻을 수 있다. 탄화체(탄화된 피치)의 활성화를 통해 피치에 기공이 형성됨으로써 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 탄화체의 활성화는 산화성 기체 분위기 하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 탄화체의 활성화는 수증기 분위기 하에서 수행될 수 있으나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 탄화체의 활성화는 700℃ ~ 1,000℃ 또는 800℃ ~ 1,000℃의 온도에서 수행될 수 있다. 탄화체의 활성화가 이 온도에서 수행될 경우, 마이크로 기공(micropore)과 메조 기공(mesopore)이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 탄화체의 활성화는 0.1 ~ 10.0 bar, 바람직하게는 0.1 ~ 5.0 bar의 압력에서 수행될 수 있다. 탄화체의 활성화가 이 압력에서 수행될 경우, 마이크로 기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 탄화체의 활성화는 0.1 ~ 100.0 ㎖/분, 바람직하게는 0.1 ~ 50.0 ㎖/분의 산화성 기체, 바람직하게는 수증기의 유량 조건하에서 수행될 수 있다. 탄화체의 활성화가 이 산화성 기체 유량 조건에서 수행될 경우, 마이크로기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 탄화체의 활성화는 0.5 ~ 5.0시간, 바람직하게는 1 ~ 3시간 동안 수행될 수 있다. 탄화체의 활성화가 이 시간 동안 수행될 경우, 마이크로 기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 위 단계 (3) 내지 (5)는 각각 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (3) 내지 (5)는 모두 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 마이크로웨이브를 이용한 가열로는 피치 펠렛의 외부 온도는 상승시키지 않으면서 피치 펠렛 자체의 온도를 상승시킬 수 있어서 바람직하나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 위 단계 (3) 내지 (5)는 하나의 장치에서 연속적으로 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (3) 내지 (5)는 하나의 로터리 킬른에서 연속적으로 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다. 피치 펠렛의 안정화, 탄화 및 활성화가 하나의 장치에서 연속적으로 수행됨으로써, 공정의 최적화를 쉽게 달성할 수 있다.
본 발명의 구체예에서, 단계 (5)에서 얻어진 다공성 탄소지지체(또는 다공성 탄소지지체 분말)는 추가로 해쇄 또는 분쇄 및 분급될 수 있다. 해쇄 또는 분쇄를 통해 다공성 탄소지지체 분말을 더 미분화할 수 있고, 분급을 통해 다공성 탄소지지체의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 직경 1~20 ㎛의 분말화된 다공성 탄소지지체를 얻을 수 있다.
상기 단계 (1) ~ (5)를 수행하여 제조한 다공성 탄소지지체는 직경이 2 nm ~ 50 nm인 메조 기공을 포함하고, 전체 메조 기공의 부피에 대한 표층부의 메조 기공의 부피의 비율이 50% 이상, 바람직하게는 50 ~ 76%일 수 있다. 다공성 탄소지지체의 전체 메조 기공에 대한 표층부의 메조 기공의 비율이 50% 이상인 경우, 표층부에서의 형성된 메조 기공이 심부까지 기공이 형성될 수 있는 통로로서 작용하여 실리콘이 지지체의 내부까지 증착될 수 있다. 또한, 다공성 탄소지지체의 전체 메조 기공의 부피는 다공성 탄소지지체의 내부에 배치되는 전체 메조 기공의 부피를 의미할 수 있고, 표층부의 메조 기공의 부피는 다공성 탄소지지체의 표층부에 배치되는 전체 메조 기공의 부피를 의미할 수 있다. 또한, 상기 표층부의 메조 기공의 부피는, 다공성 탄소지지체에 배치되는 전체 메조 기공에 대하여 표층부에 대응되는 영역의 부피를 의미하는 것일 수 있다.
이때, 탄소-실리콘 복합체의 전체 메조 기공에 대한 표층부의 메조 기공의 비율이 상기 범위를 벗어나는 경우, 충방전 용량이 낮아질 수 있고, 사이클 특성이 저하될 수 있다.
본 발명의 일 예시에서, 본 발명에 따른 탄소-실리콘 복합체의 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 10% 이상일 수 있다. 다공성 탄소지지체가 가지는 기공은 그 크기에 따라 직경이 2 nm 미만인 마이크로 기공, 직경이 2 nm ~ 50 nm인 메조 기공 및 직경이 50 nm를 초과하는 매크로 기공으로 구분할 수 있다. 이러한 다공성 지지체는 비표면적을 늘리기 위해 마이크로 기공의 비율을 높이거나, 기공 내부에 담지되는 물질의 양을 늘리기 위해 매크로 기공의 비율을 높이는 방향으로 연구되어 왔다. 하지만 마이크로 기공이 많은 경우 기공의 내부에 실리콘(Si)이 증착되기 어려워 전기적 용량이 저하되는 문제가 있다. 또한, 매크로 기공이 많은 경우 실리콘의 응집이 이루어져 반복적인 충방전 과정에서 응력을 발생시켜 음극재를 기계적으로 손상시킬 수 있다.
반면에, 메조 기공의 경우 실리콘의 증착 시 기공의 심부에 충분히 증착될 수 있다. 본 발명에 따른 탄소-실리콘 복합체는, 메조 기공을 소정 범위로 포함함으로써 다공성 지지체의 기공 내부에 충분한 양의 실리콘을 증착시킬 수 있다.
상기 다공성 탄소지지체는 전체 기공의 부피의 비율에 대한 메조 기공의 부피의 비율은, 10% 이상, 12% 이상, 14% 이상 또는 15% 이상일 수 있으나, 이에 제한되는 것은 아니다. 상기 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율의 상한은 특별히 제한되는 것은 아니나, 예를 들어 70% 이하, 60% 이하, 50% 이하 또는 40% 이하일 수 있다. 탄소-실리콘 복합체의 다공성 탄소지지체의 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 상기 범위를 만족하는 경우 우수한 전기적 특성을 가지면서도, 과도한 실리콘의 응집을 방지하여 실리콘의 부피 팽창으로 인한 손상을 방지할 수 있다.
본 발명의 일 실시예에서, 상기 탄소-실리콘 복합체의 다공성 탄소지지체의 탭밀도는 0.70 g/ml 이하일 수 있다. 상기 다공성 탄소지지체의 탭밀도(tap density)는 PT-TD200(Pharma Test)를 이용하여 측정한 값일 수 있다. 구체적으로 실린더에 40ml의 다공성 탄소지지체를 장입하고, 1000회 탭핑(tapping)한 후 1차 부피를 관찰한다. 관찰 후 다시 1000회 탭핑을 수행하고 부피를 관찰하는 과정을 이전 부피와 차이가 없을 때까지 3번을 반복한 후 최종 부피로 탭밀도를 계산할 수 있다. 상기 다공성 탄소지지체의 탭밀도는 0.70 g/ml 이하, 0.65 g/ml 이하 또는 0.60 g/ml 이하일 수 있으며, 0.05 g/ml 이상, 0.10 g/ml 이상, 0.15 g/ml 이상, 0.20 g/ml 이상 또는 0.22 g/ml 이상일 수 있으나, 이에 제한되는 것은 아니다. 탄소-실리콘 복합체의 다공성 탄소지지체의 탭밀도가 너무 낮은 경우 실란 가스 증착 시 공정 제어가 어려워 수율이 저하될 수 있다. 또한 탄소-실리콘 복합체의 다공성 탄소지지체의 탭 밀도가 너무 높을 경우 실란 가스 증착 시 균일한 코팅이 어려울 수 있다.
본 발명의 일 예시에서, 본 발명에 따른 탄소-실리콘 복합체 구성 중 다공성 탄소지지체의 BET 비표면적은 300 m2/g ~ 3,000 m2/g의 범위 내일 수 있다. 상기 다공성 탄소지지체의 BET 비표면적은 ASAP 2420(Micromeritics instrument(USA))을 이용하여 측정한 값일 수 있다. 구체적으로 300℃에서 5시간 동안 진공 건조 후 분석을 실시하였으며, ISO9277에 의하여 N2/77K Isotherm adsorption(등온 흡착) 결과를 이용하여 BET식과 BJH식을 이용하여 계산할 수 있다. 상기 다공성 탄소지지체의 BET 비표면적은 300 ㎡/g 이상, 400 ㎡/g 이상 또는 500 ㎡/g 이상일 수 있고, 3,000 ㎡/g 이하, 2,800 ㎡/g 이하, 2,600 ㎡/g 이하, 2,000 ㎡/g 이하 또는 1,900 ㎡/g 이하일 수 있으나, 이에 제한되는 것은 아니다. 탄소-실리콘 복합체의 다공성 탄소지지체의 BET 비표면적이 과도하게 낮은 경우, 매크로 기공(macropore)의 비율이 높아져 음극재의 기계적 강도가 저하될 수 있고, 유효한 기공이 부족할 수 있다. 또한 탄소-실리콘 복합체의 다공성 탄소지지체의 BET 비표면적이 너무 높은 경우 마이크로 기공(micropore)의 비율이 높아질 수 있고, 실리콘이 다공성 탄소지지체의 심부에까지 충분히 증착되지 못할 수 있다.
상기 탄소-실리콘 복합체의 다공성 탄소지지체의 직경은 20 ㎛ 이하일 수 있다. 상기 직경은 D50 직경을 의미할 수 있으며, MICROTRAC S3500 장비를 사용하여 측정한 값일 수 있다. 구체적으로, 에탄올에 다공성 탄소지지체를 분산시킨 후 입도 분석을 3회 실시하여 얻은 평균 값을 의미할 수 있다. 상기 다공성 탄소지지체의 직경은 20 ㎛ 이하, 18 ㎛ 이하, 16 ㎛ 이하, 14 ㎛ 이하, 12 ㎛ 이하 또는 10 ㎛ 이하일 수 있고, 1 ㎛ 이상, 2 ㎛ 이상, 3 ㎛ 이상, 4 ㎛ 이상 또는 4.5 ㎛ 이상일 수 있으나, 이에 제한되는 것은 아니다. 탄소-실리콘 복합체의 다공성 탄소지지체의 직경이 너무 작은 경우, 코팅 수행 시 내부에 빠르게 실리콘이 채워진 후 표층부에 추가적인 코팅이 수행될 수 있어 표층부 코팅층이 두껍게 형성될 수 있다. 이 경우 충방전 시 열화가 가속화될 수 있고, 전극 제작 시 작은 입도를 갖는 소재끼리의 응집이 발생할 수 있고, 응집부의 열화가 크게 나타날 수 있다. 또한, 상기 다공성 탄소지지체의 직경이 너무 큰 경우 다공성 탄소지지체의 내부로 실란가스 확산이 어려워 지지체 내부에 균일한 실리콘 코팅층 형성이 어려울 수 있다. 또한 다공성 탄소지지체의 직경이 너무 큰 경우 전극 제조시 집전체 위에 슬러리의 균일한 코팅이 어려워 용량의 균일성이 저하될 수 있다.
하나의 예시에서, 본 발명에 따른 탄소-실리콘 복합체의 다공성 탄소지지체는 직경이 50 nm를 초과하는 매크로 기공을 포함할 수 있다. 이 때, 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율이 40% 이하일 수 있다. 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율은 40% 이하, 35% 이하, 30% 이하, 25% 이하, 20% 이하 또는 15% 이하일 수 있으나, 이제 제한되는 것은 아니다. 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율의 하한은 특별히 제한되는 것은 아니나, 예를 들어 0 이상 또는 0 초과일 수 있다. 탄소-실리콘 복합체의 다공성 탄소지지체의 매크로 기공이 비율이 너무 높은 경우 상기 탄소-실리콘 복합체로 제조되는 음극재의 기계적 강도가 저하될 수 있다. 또한 음극재 내부에 실리콘의 국부적인 응집이 일어나게 되어, 반복적인 충방전 과정에서 부피 팽창으로 인한 응력을 발생시켜 음극재에 대한 손상을 일으킬 수 있다.
본 발명에 따른 탄소-실리콘 복합입체에 포함되는 실리콘(Si) 증착층은 다공성 탄소지지체의 표층부 및/또는 심부의 기공 내부 및/또는 외부의 표면에 형성될 수 있다. 상기 실리콘은 후술하는 바와 같이 증착에 의해 형성된 것일 수 있다.
본 발명에 따른 탄소-실리콘 복합체가 상기 구조를 가짐으로써 본 발명에 따른 탄소-실리콘/산화물 복합체로 제조한 음극재는 높은 전기적 용량을 가지면서도 실리콘의 부피 팽창으로 인한 영향을 최소화 할 수 있다.
다른 예시에서, 본 발명에 따른 탄소-실리콘 복합체의 실리콘 함량(또는 실리콘 증착층의 함량)은 탄소-실리콘 복합체의 전체 중량에 대하여 10 중량% 이상일 수 있다. 상기 탄소-실리콘 복합체의 실리콘의 함량은, 에너지 분산형 광학분석(energy dispersive spectrometer;EDS) 또는 X-선 형광분석 (X-ray fluorescence, XRF)을 통해 분석하여 얻은 값일 수 있다.
상기 탄소-실리콘 복합체 내 실리콘(또는 실리콘 증착층)의 함량은 10 중량% 이상, 15 중량% 이상, 20 중량% 이상, 25 중량% 이상 또는 30 중량% 이상일 수 있으나, 이에 제한되는 것은 아니다. 또한 상기 탄소-실리콘 복합체의 실리콘(또는 실리콘 증착층)의 함량은 60 중량% 이하, 58 중량% 이하, 56 중량% 이하, 54 중량% 이하, 52 중량% 이하 또는 50 중량% 이하일 수 있으나, 이에 제한되는 것은 아니다. 탄소-실리콘 복합체의 실리콘(또는 실리콘 증착층) 함량이 너무 적은 경우 전기용량이 저하될 수 있으며, 실리콘(또는 실리콘 증착층) 함량이 너무 큰 경우, 충방전시 실리콘의 부피 팽창율이 증가하여 음극재의 구조적인 손상을 일으킬 수 있고 사이클 특성이 저하될 수 있다.
또한, 상기 탄소-실리콘 복합체를 산화처리하여 형성된 실리콘(Si) 증착층은 적어도 일부가 산화되어 실리콘 산화(SiOx)층을 형성할 수 있으며, 상기 실리콘 증착층은 XPS(X-ray Photoelectron Spectroscope) 측정시, 하기 식 1에 따른 Si 강도비가 25 ~ 60%일 수 있고, 바람직하게는 27 ~ 56%일 수 있다.

식 1에서, Si 피크 강도는 99.9eV에서 나타내는 Si 2p 피크의 강도이고, SiO2 피크 강도는 103.5 eV에서 나타나는 피크 강도이다.
그리고, 앞서 설명한 탄소-실리콘 복합체는 다음과 같은 방법으로 제조한 것을 사용할 수 있다.
[탄소-실리콘 복합체 제법]
본 발명의 탄소-실리콘/산화물 복합체를 구성하는 탄소-실리콘 복합체는, 다공성 탄소지지체를 준비하는 1-1단계; 및 상기 다공성 탄소지지체 상에 실리콘(Si)를 증착하여 실리콘 증착층을 형성시키는 1-2단계;를 포함하는 공정을 수행하여 제조한 것을 사용할 수 있다.
상기 1-1단계의 상기 다공성 탄소지지체는 상업적으로 구입 가능한 것을 사용할 수 있고, 앞서 설명한 제조방법 및 물성을 가지는 것을 사용할 수 있다.
상기 1-2단계의 상기 증착은, 300℃ ~ 600℃의 증착 온도 및 실란(SiH4) 가스를 공급하는 분위기 하에서 수행할 수 있다.
그리고, 실란 가스 공급은 50 sccm ~ 500 sccm로 공급하면서 수행할 수도 있다.
바람직한 일 구현예를 들면, 상기 방법으로 300℃ ~ 600℃의 온도 및 50 sccm ~ 500 sccm 조건 및 실란(SiH4) 가스 공급하는 분위기 하에서 증착을 수행할 수 있다. 상기 증착은 예를 들어 화학 기상 증착(CVD)을 이용할 수 있고 상압 조건에서 수행될 수 있으나, 이에 제한되는 것은 아니다. 상기 증착에 의해 본 발명에 따른 다공성 탄소지지체의 표면 및 기공의 내부 및/또는 외부에 실리콘이 증착될 수 있다.
또한, 1-2단계의 증착 전에, 1-1단계에서 준비한 다공성 탄소지지체를 전처리 공정을 더 수행한 후, 이를 이용하여 증착을 수행할 수도 있다.
바람직한 일 예시를 들면, 상기 1-1단계의 다공성 탄소지지체를 무기산 수용액에 침지 및 교반하여 산정제, 세척 및 건조를 차례대로 수행하는 전처리 공정을 수행할 수 있다. 상기 전처리 공정을 수행함에 따라, 다공성 탄소지지체에 포함된 금속불순물을 제거할 수 있다.
상기 무기산 수용액은 무기산을 물에 용해시킨 수용액으로서, 상기 무기산은 염산, 질산, 불산, 황산 및 인산 중에서 선택된 1종 이상을 포함할 수 있다. 그리고, 무기산 수용액 내 무기산의 농도는 0.2 ~ 5.0M, 바람직하게는 0.3 ~ 1.2M, 더 바람직하게는 0.4 ~ 1.0M일 수 있다.
그리고, 다공성 탄소지지체 및 무기산 수용액의 혼합비는 분말 및 무기산 수용액을 1 : 8 ~ 12 중량비 정도로, 바람직하게는 1:9 ~ 11 중량비 정도로 혼합하는 것이 적절하다.
또한, 산정제는 무기산 수용액에 상기 다공성 탄소지지체를 침지 및 교반을 수행하면서 2 ~ 24시간 동안 수행하는 것이, 바람직하게는 무기산의 농도가 0.5 ~ 1.2M 정도일 때, 6 ~ 24 시간 동안, 더욱 바람직하게는 12 ~ 24 시간 동안 수행하는 것이 적절하다.
그리고, 산정제된 다공성 탄소지지체를 세척하며, 바람직한 일구현예를 들면, 60 ~ 80℃의 증류수로 1회 이상 반복 세척을 수행한다.
그리고, 세척이 완료되면, 중화가 되었는지 확인 후, 중화가 되었으면 자연건조, 열풍건조 등 당업계에서 사용하는 일반적인 방법으로 건조를 수행하여 정제된 고순도의 다공성 탄소지지체를 수득할 수 있다.
상기 전처리 공정을 수행하여 정제된 다공성 탄소지지체는 금속불순물이 매우 낮은 고순도의 분말일 수 있다.
앞서 설명한 본 발명의 탄소-실리콘/산화물 복합체는 전지 음극재 소재로 적용할 수 있으며, 상기 전지 음극재는 높은 전기적 용량 및 우수한 사이클 특성과 함께 향상된 기계적 강도를 가질 수 있다.
상기 전지 음극재를 제조하는 방법은 특별히 제한되지 않으며, 일반적인 전지 음극재의 제조 방법으로 제조할 수 있다. 예를 들어 상기 전지 음극재는 탄소-실리콘/산화물 복합체, 활물질, 도전재 및 결합제 등을 혼합하고, 전극 집전체 등의 부재에 코팅/건조/압연을 통해 제조할 수 있으나, 이에 제한되는 것은 아니다.
본 발명은 또한 전술한 전지 음극재를 포함하는 전지에 관한 것이다. 본 발명에 따른 전지 음극재를 포함하는 전지는 2차 전지로서, 리튬이온 전지 또는 전고체 전지일 수 있으나, 이에 제한되는 것은 아니다.
상기 리튬이온 전지는 구체적으로, 양극, 음극, 분리막 및 전해질을 포함할 수 있다. 이 때, 상기 음극은 전술한 전지 음극재를 포함할 수 있다. 상기 양극은 리튬이온 전지에 사용 가능한 소재를 사용할 수 있으며, 예를 들어, 도핑 또는 미도핑된 리튬니켈 산화물, 리튬코발트 산화물, 리튬코발트알루미늄 산화물, 리튬니켈코발트망간 산화물, 리튬망간 산화물, 및 리튬니켈코발트알루미늄 산화물에서 선택되는 하나 이상의 양극 활물질 및 알루미늄, 스테인레스 스틸, 니켈, 티타늄, 백금 또는 이들의 합금에서 선택되는 양극 집전체를 포함할 수 있으나, 이에 제한되는 것은 아니다. 또한 상기 분리막은 리튬이온 전지에 사용 가능한 통상적인 분리막을 사용할 수 있다. 상기 분리막은 예를 들어 유리 섬유, 폴리에스테르, 테프론, 폴리에틸렌, 폴리프로필렌 및 폴리테트라플루오로에틸렌(PTFE)에서 선택되는 하나 이상을 포함할 수 있으나, 이에 제한되는 것은 아니다.
상기 리튬이온 전지의 음극은 전술한 상기 전지 음극재를 포함할 수 있다. 상기 음극은 음극 집전체 및 전지 음극재를 포함할 수 있으며, 상기 음극 집전체는 알루미늄, 스테인레스 스틸, 니켈, 티타늄, 백금 또는 이들의 합금에서 선택되는 하나 이상을 포함할 수 있으나, 이에 제한되는 것은 아니다.
상기 리튬이온 전지의 전해질은 리튬이온 전지에서 사용 가능한 유기계 액체 전해질, 무기계 액체 전해질, 고분자 전해질 또는 용융형 무기 전해질 등을 포함할 수 있으나, 이에 제한되는 것은 아니다.
상기 전고체 전지는 구체적으로 양극, 음극 및 고체 전해질을 포함할 수 있으며, 필요에 따라 분리막을 더 포함할 수 있으나, 이에 제한되는 것은 아니다. 상기 양극은 전술한 양극 활물질을 포함할 수 있고, 필요에 따라 양극 집전체를 포함할 수 있으나 이에 제한되는 것은 아니다.
상기 음극은 본 발명에 따른 전지 음극재를 포함할 수 있다. 상기 음극은 상기 전지 음극재를 포함하는 단일층 구조를 가지거나, 필요에 따라 음극 집전체를 더 포함할 수 있으나, 이에 제한되는 것은 아니다.
상기 고체 전해질은 전고체 전지에 사용 가능한 고체 전해질을 선택적으로 사용할 수 있다. 상기 고체 전해질은 예를 들어 가넷계(Garnet-type), 나시콘계(Nasicon-type), 리시콘계(LISICON-type), 페로브스카이트계(perovskite-type) 및 리폰계(LiPON-type)으로 이루어진 군에서 선택되는 1종 이상일 수 있으나, 이에 제한되는 것은 아니다.
이하에서는 실시예를 통하여 본 발명을 더욱 구체적으로 설명하기로 하지만, 하기 실시예가 본 발명의 범위를 제한하는 것은 아니며, 이는 본 발명의 이해를 돕기 위한 것으로 해석되어야 할 것이다.
[실시예]
준비예 1 : 다공성 탄소지지체의 제조
석유계 잔사유(YNCC, HTC PFO(열분해 연료유)) 300 g을 교반기가 부착된 반응기에 투입하고, 질소를 100 ㎖/분의 유량으로 공급하면서 450℃에서 3시간 동안 열분해 및 축중합하였다. 이때, 반응물의 혼합을 위해 교반기를 200 rpm의 속도로 회전시켰다. 중합된 피치를 고체화 및 펠렛화하여 평균 입자 크기 1~30 ㎜인 고상의 피치 펠렛을 얻었다.
위에서 얻은 고상의 피치 펠렛을 분쇄한 후, 3개의 구역을 갖는 로터리 킬른에 투입하여 차례로 안정화, 탄화 및 활성화를 수행하였다. 안정화, 탄화 및 활성화의 조건은 아래 표 1과 같다.
상기 활성화가 완료된 활성화된 탄화체를 분쇄기(네취, 에어제트밀)를 이용하여 분쇄하여 다공성 탄소 지지체를 제조하였다.

하기 표 2는 제조된 다공성 탄소 지지체의 물성을 측정한 것이다. 다공성 탄소 지지체의 비표면적은 Belsorp mini II를 이용하고 ASTM D4820-93법에 의거하여 측정하였다. 탄소 지지체의 탭 밀도는 탭 밀도 분석기(Electrolab, ETD-1020x)를 이용하고 ASTM B527법에 의거하여 측정하였다. 탄소 지지체의 평균 입자 크기는 입도분석기(Horiba, 레이저 입자 분석기, LA-960V2)를 사용하고 ASTM E112에 의거하여 측정하였다.

실시예 1: 탄소-실리콘/산화물 복합체 제조
앞서 제조한 준비예 1의 다공성 탄소지지체를 이용하여 탄소-실리콘(C-Si) 복합체를 제조하였다.
구체적으로, 다공성 탄소지지체 20g을 회전형 로터리 킬른에 투입하고, 실란(SiH4) 가스를 주입하여 다공성 탄소지지체를 증착하였다.
실란 가스 코팅 시 압력은 상압에서 수행하였고, 475℃의 온도 및 300 sccm의 유량으로 1시간 동안 증착을 수행하여, 탄소-실리콘(C-Si) 복합체를 제조하였다.
앞서 제조한 탄소-실리콘(C-Si) 복합체 10g을 로터리 킬른에 투입한 후, 회전속도 5 rpm, 유량 4,000 ml/분으로 외부 공기를 투입하면서, 온도 500℃에서 30분간 열처리하여 탄소-실리콘(C-Si) 복합체의 실리콘 증착층 표면을 산화처리하여 실리콘 증착층 표면에 실리콘 산화층(SiOx)을 형성시켜서, 탄소-실리콘/산화물 복합체를 제조하였다.
실시예 2 ~ 실시예 7: 탄소-실리콘/산화물 복합체의 제조
실시예 1과 동일한 방법으로 진행하되, 표 3에 나타낸 조건으로 탄소-실리콘(C-Si) 복합체의 실리콘 증착층 표면을 산화처리하여, 실리콘 증착층 표면에 실리콘 산화층(SiOx)를 형성시켜서, 탄소-실리콘/산화물 복합체를 각각 제조하였다.

실시예 1과 동일한 방법 제조하되, 열처리를 수행하지 않아서, 실리콘 산화층이 없는 탄소-실리콘 복합체를 제조하였다.

실험예 1 : 탄소-실리콘/산화물 복합체의 물성 측정
실시예 및 비교예에서 제조한 탄소-실리콘/산화물 복합체 내 Si 함량을 XRF를 이용하여 측정하였고, 그 결과를 하기 표 4에 나타내었다.
또한, 탄소-실리콘/산화물 복합체의 산화 처리 후, 산소(O) 함량을 EDS 으로 분석하였고, 결과를 하기 표 2에 나타내었다.
그리고, 실리콘 산화층 내 Si 강도비는 XPS(X-ray Photoelectron Spectroscope) 측정하여, 하기 식 1에 의거하여 측정 및 계산한 값이다.

식 2에서, A와 B는 SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소함량(%)이며, A는 실리콘 산화층이 형성되지 않은 탄소-실리콘 복합체(비교예 1) 표면의 산소함량(%)이고, B는 제조된 탄소-실리콘/산화물 복합체(실시예 1) 표면의 산소함량(%)이다.
또한, 탄소-실리콘/산화물 복합체의 비표면적(BET), 입도 및 탭밀도를 측정하였고, 결과를 하기 표 4에 나타내었다.

표 4를 보면, 실시예 1 ~ 4의 경우, 실리콘 산화층 내 Si 강도비가 25 ~ 60% 정도이고, 실리콘-탄소 복합체 표면의 산소함량 증가율은 100 ~ 400%를 만족하여다.
이에 반해서, 열처리를 550℃ 초과한 600℃에서 수행한 실시예 6 의 경우, 표면에 탄소가 분해되어 이로 인하여 O 함량이 크게 증가하는 경향이 있으며, Si 강도비가 크게 감소하였으며, 표면에 실리콘 산화층이 과량 존재하였다.
또한, 비교예 1, 실시예 4 및 열처리를 90℃ 미만인 50℃에서 수행한 실시예 7 의 경우, 실시예 1(500℃) 및 실시예 4(100℃)와 비교할 때, 산소함량 증가율이 적었고, 이로 인해 실리콘 산화층 내 Si 강도비가 높은 결과를 보였다.
그리고, 비교예 1은 산소함량 증가율이 0%이었지만 Si 비결정인 상태가 반응성이 좋기 때문에 상온에서도 표면에서 공기와 접촉하면서 산화가 일어나서 표면 일부 형성될 수 있으며, 다만 표면 접촉에 의해 일어나는 산화는 한계가 있었다.
실험예 1 : 2차 전지의 전기화학 평가
앞서 제조한 실시예 및 비교예의 탄소-실리콘/산화물 복합체 각각을 이용하여 하프 코인셀을 제조하였다.
탄소-실리콘/산화물 복합체:도전재:바인더를 8:1:1의 비율로 혼합하여 슬러리를 제조하였다. 이때 상기 도전재는 super-P를 사용하였고, 상기 바인더는 스티렌부타디엔 고무 (styrene butadiene rubber ; SBR)와 소듐 카르복시메틸 셀룰로스(sodium carboxymethyl cellulose ; CMC)를 5 : 5의 중량비로 혼합하여 사용하였다.
다음으로, 상기 슬러리를 구리 호일에 균일하게 도포하고, 80℃ 오븐에서 약 1시간 가량 1차 건조하였다. 1차 건조 후 롤 프레스하고, 120℃ 진공 오븐에서 약 6시간 30분 동안 2차 건조하여 음극판을 제조하였다.
상기 제조된 음극판과 리튬호일을 상대전극으로 하여 하프 코인셀을 제조하였다. 다공성 폴리에틸렌막을 세퍼레이터로 사용하고, 하기 표 5에 나타난 조건으로 CR2032 하프 코인셀(하프셀)을 제조하였다.
전해질은 에틸렌 카보네이트(ethylene carbonate ; EC)와 에틸 메틸카보네이트(ethyl methyl carbonate ; EMC)와 디메틸 카보네이트(dimethyl carbonate ; DMC)를 3:5:2의 부피비로 혼합한 용매에 1.3M 농도의 LiPF6를 용해한 용액에, 10 중량%의 플루오로-에틸렌 카보네이트(fluoro-ethylene carbonate ;FEC), 0.2 중량%의 리튬 테트라플루오로보레이트(Lithium tetrafluoroborate ;LiBF4), 0.5 중량%의 비닐렌 카보네이트(vinylene carbonate ; VC) 및 1 중량%의 프로판 설톤(propane sulton ; PS) 첨가제를 용해하여 제조하였다(표 5 참조).

상기 표 5에서 AM, CM 및 BM은 각각 활물질(탄소-실리콘 복합체), 도전체(슈퍼P 카본블랙) 및 바인더(스티렌-부타디엔 고무/카르복시메틸 셀룰로오스 5:5)를 나타내고, EC, EMC, DMC, FEC, VC, PS는 에틸렌 카보네이트, 에틸 메틸 카보네이트, 디메틸 카보네이트, 플루오로에틸렌 카보네이트, 비닐렌 카보네이트, 프로판 설톤을 각각 나타낸다.
제조된 하프 코인 셀에 대하여 다음 조건으로 전기화학적 분석을 수행하였고, 그 결과를 하기 표 6에 나타내었다.

상기 표 6을 보면, 실시예 1 ~ 4의 탄소-실리콘/산화물 복합체를 음극재로 도입한 하프 코인 셀인 제조예 1 ~ 4는 비교제조예 1 및 제조예 5와 비교할 때, ICE는 상대적으로 낮으나, 상대적으로 용량 유지율이 매우 향상된 것을 확인할 수 있었다. 구체적으로 실리콘산화층이 없는 비교제조예 1(비교예 1)과 비교할 때, 제조예 1 ~ 4(실시예 1 ~ 4)의 하프 코인 셀은 최소 15.6% ~ 최대 84.3% 정도로 용량 유지율이 향상된 것이었다.
또한, 실시예 6의 탄소-실리콘/산화물 복합체를 음극재로 도입한 제조예 6은 제조예 1과 비교할 때, 그리고, 실시예 7의 탄소-실리콘/산화물 복합체를 음극재로 도입한 제조예 7을 제조예 4와 비교할 때, 용량 유지율이 크게 감소하는 문제가 있었다.
이는 음극재 소재인 실리콘-탄소 복합체가 적절한 두께로 실리콘산화층이 형성됨으로써, 리튬이온의 복합체 내 삽입에 의한 부피 팽창을 억제, 실리콘 유출로 인한 전해질 성분과의 부반응을 최소화를 통한 부반응층 형성의 억제 내지 방지에 의해서, 높은 용량 유지율(높은 장기 안정성)을 가지게 된 것으로 판단된다.
이상에서 본 발명의 실시 형태에 대하여 상세하게 설명하였지만 본 발명은 상술한 실시형태 및 첨부된 도면에 의해 한정되는 것이 아니며, 첨부된 청구범위에 의해 한정하고자 한다. 따라서, 청구범위에 기재된 본 발명의 기술적 사상을 벗어나지 않는 범위 내에서 당 기술분야의 통상의 지식을 가진 자에 의해 다양한 형태의 치환, 변형 및 변경이 가능할 것이며, 이 또한 본 발명의 범위에 속한다고 할 것이다.

Claims (16)

  1. 표층부와 심부를 포함하는 다공성 탄소 지지체와, 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함하는, 탄소-실리콘 복합체; 및
    상기 탄소-실리콘 복합체 상에 형성된 실리콘 산화층;을 포함하는, 탄소-실리콘/산화물 복합체.
  2. 제1항에 있어서, 상기 실리콘 증착층은 XPS(X-ray Photoelectron Spectroscope) 측정시, 하기 식 1에 따른 Si 강도비가 25 ~ 60%인, 탄소-실리콘/산화물 복합체:

    Si 강도비 = Si 피크 강도/(Si 피크 강도+SiO2 피크 강도)*100%
    식 1에서, Si 피크 강도는 99.6 ~ 99.9eV에서 나타내는 Si 2p 피크의 강도이고, SiO2 피크 강도는 103.5 ~ 103.7 eV에서 나타나는 피크 강도이다.
  3. 제1항에 있어서, 상기 실리콘 산화층은 실리콘 증착층의 표면을 산화처리하여 형성된 것인, 탄소-실리콘/산화물 복합체.
  4. 제1항에 있어서, 상기 탄소-실리콘/산화물 복합체는,
    SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소(O) 함량이 10 ~ 30 중량%이고,
    XRF(Xray fluorescene spectroscopy)로 측정한 실리콘(Si) 함량이 20 ~ 60 중량%인, 탄소-실리콘/산화물 복합체.
  5. 제1항에 있어서, 상기 다공성 탄소 지지체는, 직경이 2 내지 50 nm인 메조 기공을 포함하는, 탄소-실리콘/산화물 복합체.
  6. 제5항에 있어서, 상기 다공성 탄소지지체의 전체 메조 기공의 부피에 대한 표층부의 메조 기공의 부피의 비율이 50 ~ 76%인, 탄소-실리콘/산화물 복합체.
  7. 제5항에 있어서, 상기 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 10% 이상인, 탄소-실리콘/산화물 복합체.
  8. 제1항에 있어서, 상기 다공성 탄소지지체는, 심부의 기공율 보다 표층부의 기공율이 더 큰 것인, 탄소-실리콘/산화물 복합체.
  9. 제1항에 있어서,
    상기 탄소-실리콘/산화물 복합체의 BET 비표면적은 200 m2/g 이하이고, 평균입도는 5 ~ 15 ㎛이며, 탭밀도는 0.50 ~ 0.80 g/ml인, 탄소-실리콘/산화물 복합체.
  10. 표층부와 심부를 포함하는 다공성 탄소 지지체와 상기 다공성 탄소 지지체 상에 형성된 실리콘 증착층을 포함하는, 탄소-실리콘 복합체를 준비하는 1단계; 및
    상기 탄소-실리콘 복합체를 산화처리하여 실리콘 증착층 표면에 실리콘 산화층을 형성시키는 2단계;를 포함하는, 탄소-실리콘/산화물 복합체의 제조방법.
  11. 제10항에 있어서, 상기 산화처리는 공기 또는 산소 분위기 하에서 90 ~ 550℃로 열처리를 수행하는 것인, 탄소-실리콘/산화물 복합체의 제조방법.
  12. 제11항에 있어서, 상기 열처리는, 로터리 킬른에서 수행하며, 회전속도 1 ~ 10 rpm 및 500 ~ 4,500 ml/분의 유량속도로 공기 또는 산소를 주입하면서 수행하는 것인, 탄소-실리콘/산화물 복합체의 제조방법.
  13. 제10항에 있어서, 상기 탄소-실리콘/산화물 복합체는, 하기 식 2에 따른 산소함량 증가율이 100 내지 400%인, 탄소-실리콘/산화물 복합체의 제조방법.

    산소함량 증가율(%) = {(B-A)/A} * 100(%)
    식 2에서, A와 B는 SEM(scanning electron microscope) 및 EDS(Energy dispersive spectroscopy)로 측정한 산소함량(%)이며, A는 1단계의 탄소-실리콘 복합체 표면의 산소함량(%)이고, B는 2단계를 수행하여 제조된 탄소-실리콘/산화물 복합체 표면의 산소함량(%)이다.
  14. 제1항 내지 제9항 중에서 선택된 어느 한 항에 따른 탄소-실리콘/산화물 복합체;를 포함하는 실리콘 음극재.
  15. 제14항의 실리콘 음극재를 포함하는, 리튬이온 전지.
  16. 제14항의 실리콘 음극재를 포함하는, 전고체 전지.
