Abstract
多孔質構造の有機ポリマーを含む、水電解用多孔質膜であって、 上記多孔質膜の両方の表面が、いずれも、10μm四方の領域内に直径1μm以上の孔を5個以上有し、 バブルポイント法により測定される平均孔径が0.3μm以下であり、 厚みが200μm以下である、多孔質膜及びその製造方法、アルカリ水電解部材、アルカリ水電解セル、アルカリ水電解装置、並びに水素の製造方法。
Description
本発明は、多孔質膜及びその製造方法、アルカリ水電解部材、アルカリ水電解セル、アルカリ水電解装置、並びに水素の製造方法に関する。
水素は二酸化炭素を排出しないクリーンなエネルギーであり、例えば、燃料電池自動車及び家庭用燃料電池等の燃料として使用されている。水素の製造方法として、電解質に高濃度のアルカリ水溶液を用いるアルカリ水電解が知られている。再生可能エネルギーを利用する発電システムを電力源としてアルカリ水電解を行えば、二酸化炭素を排出せずに水素を製造することができるため、サステナブル社会の基盤エネルギーとして水素が益々注目されている。
アルカリ水電解では、カソード(陰極)で生成したバブル状の水素(2H2O+2e-→H2+2OH-)がアノード側に移動することを防ぎ、またアノード(陽極)で生成したバブル状の酸素(4OH-→O2+2H2O+4e-)がカソード側に移動することを防ぐために、カソードとアノードとの間にはガスバリア性のセパレータ(隔膜)が配される。また、アルカリ水電解装置においては、カソード側では水が消費され、アノード側では水が発生するため、そのままではセパレータを挟んで電解液のバランスが変化してしまう。これを抑制するため、アルカリ水電解時にはカソード及びアノードの電極毎に電解液の流量を調節している。このとき、セパレータの液透過性が高いと上記の流量調節の効果が薄れてしまうため、電解液の透過を抑制すること(以下、「液透過性の抑制」と称す)も求められる。さらに、このセパレータにはガスバリア性、及び液透過性の抑制に加え、カソード側からアノード側へとOH-(ヒドロキシイオン)を透過させるイオン伝導性も求められる。そのため、アルカリ水電解のセパレータには有機ポリマー材料で形成された多孔質膜(微多孔膜)が用いられている。すなわち、上記セパレータには、多孔質膜により液浸透性を付与してイオン伝導性を担保しながら、液透過性は抑制するという、相反する特性の両立が求められる。
多孔質からなるアルカリ水電解用セパレータは、湿式相分離法により形成することができる。湿式相分離ではまず、多孔質膜の構成材料である有機ポリマーを、この有機ポリマーを溶解する溶媒(良溶媒)に溶解させて製膜溶液を調製し、この製膜溶液の塗膜を形成する。次いで、上記有機ポリマーを溶解せず、かつ上記良溶媒と相溶性(混和性)の溶媒(貧溶媒、凝固浴)に上記塗膜を浸漬する。この浸漬によって塗膜中の良溶媒の割合が減少すると有機ポリマーと溶媒が相分離して有機ポリマーがゲル化(凝固)し、多孔質膜を得ることができる。
多孔質セパレータの機械強度を高めるために、製膜溶液に不織布、織布等の多孔質支持体を配し、多孔質支持体の存在下で上記相分離を行い、含浸させた製膜溶液中の有機ポリマーを多孔質構造とし、多孔質支持体と有機ポリマーの多孔質構造とが一体となった多孔質セパレータを形成することができる。また、セパレータに親水性無機粒子を含有させることにより、ガスバリア性を高めながら、アルカリ水溶液をセパレータ内部へと効率的に浸み込ませてイオン伝導性もより高めることができる。
多孔質セパレータの機械強度を高めるために、製膜溶液に不織布、織布等の多孔質支持体を配し、多孔質支持体の存在下で上記相分離を行い、含浸させた製膜溶液中の有機ポリマーを多孔質構造とし、多孔質支持体と有機ポリマーの多孔質構造とが一体となった多孔質セパレータを形成することができる。また、セパレータに親水性無機粒子を含有させることにより、ガスバリア性を高めながら、アルカリ水溶液をセパレータ内部へと効率的に浸み込ませてイオン伝導性もより高めることができる。
このような多孔質セパレータとして、例えば特許文献1には、ウェブ(多孔質支持体に相当する。)および適切なペーストを準備し、ウェブを垂直位置で案内し、上記ウェブの両側をペーストで均等に被覆し、得られたペースト被覆ウェブに対称的な表面細孔形成工程及び対称的な凝固工程を適用することを含む、イオン透過性ウェブ補強分離膜の製造方法、及びこの方法により得られる、ウェブが膜の中間に配置され、膜の両側が同じ細孔寸法特性を持つウェブ補強分離膜が記載されている。
一方で、上記特許文献1に記載されるような対称的な表面細孔形成工程及び凝固工程により得られる多孔質膜からなる水電解用セパレータは、膜内の孔への電解液浸透性(電解液含浸性とも称される。)が不十分であり、多孔質膜の孔内に残存する空気(気泡)によってイオン伝導が妨げられ、電解効率の低下が生じてしまう問題があることも知られている。
このような問題に対応した技術として、従来の対照的な孔構造を有するセパレータから一転して、非対称な孔構造を有するセパレータの研究が進められている。
例えば、特許文献2には、多孔性支持体と、上記多孔質支持体の両側に多孔性ポリマー層を有するセパレータであって、セパレータ表面の一方の側の多孔性ポリマー層の外面の最大孔径(PDmax(1))に対する、他方の側の多孔性ポリマー層の外面の最大孔径(PDmax(2))の比(PDmax(2)/PDmax(1))が1.25から10の間である、非対称な孔構造を有するセパレータが記載されている。上記特許文献2に記載のセパレータによれば、電解液浸透性を確保しつつ、セパレータに求められる低い液透過性も実現できるとされる。
このような問題に対応した技術として、従来の対照的な孔構造を有するセパレータから一転して、非対称な孔構造を有するセパレータの研究が進められている。
例えば、特許文献2には、多孔性支持体と、上記多孔質支持体の両側に多孔性ポリマー層を有するセパレータであって、セパレータ表面の一方の側の多孔性ポリマー層の外面の最大孔径(PDmax(1))に対する、他方の側の多孔性ポリマー層の外面の最大孔径(PDmax(2))の比(PDmax(2)/PDmax(1))が1.25から10の間である、非対称な孔構造を有するセパレータが記載されている。上記特許文献2に記載のセパレータによれば、電解液浸透性を確保しつつ、セパレータに求められる低い液透過性も実現できるとされる。
近年、多孔質セパレータの電解液含浸性を向上させることにより電解効率を高めるべくセパレータの薄膜化が進んでおり、従来の厚み500μm程度のセパレータに対して、その半分程度、あるいはそれ以下の厚みまで薄くしたセパレータの技術開発が進められている。しかし、本発明者らの検討の結果、200μm以下まで薄膜化した多孔質セパレータでは、多孔質セパレータを純水に浸した際に、反りが生じて平面を維持できなかったり、電解液含浸性だけでなく液透過性まで高まってしまう問題が生じることがわかってきた。
上記の反りの問題について詳しく説明する。多孔質セパレータを水電解装置(セル)に組み込む際には、多孔質セパレータを純水に浸して孔内の空気を水に置き換える前処理が行われる。この前処理において多孔質セパレータに反りが生じると、多孔質セパレータを水電解装置へ組み込む際に、反り戻し作業のために複数の作業者が必要になる等、作業効率が低下してしまう。また、反り伸ばし時に誤ってセパレータを折り曲げてしまうこともあり、電解性能の低下を引き起こすリスクも抱えている。
また、近年では、製造コスト削減の観点から、電解セルを大面積化する検討もなされている。200μm以下まで薄膜化し、かつ、面積を広げた多孔質セパレータでは、上記反りの問題がより顕在化してくる。特に、多孔質セパレータは、幅1.1m以上、長さ1m以上の長尺シートの形態での取り扱いが主流となってきており、上記反りの問題への対処は、多孔質セパレータの製造において喫緊の課題となってきた。
上記の反りの問題について詳しく説明する。多孔質セパレータを水電解装置(セル)に組み込む際には、多孔質セパレータを純水に浸して孔内の空気を水に置き換える前処理が行われる。この前処理において多孔質セパレータに反りが生じると、多孔質セパレータを水電解装置へ組み込む際に、反り戻し作業のために複数の作業者が必要になる等、作業効率が低下してしまう。また、反り伸ばし時に誤ってセパレータを折り曲げてしまうこともあり、電解性能の低下を引き起こすリスクも抱えている。
また、近年では、製造コスト削減の観点から、電解セルを大面積化する検討もなされている。200μm以下まで薄膜化し、かつ、面積を広げた多孔質セパレータでは、上記反りの問題がより顕在化してくる。特に、多孔質セパレータは、幅1.1m以上、長さ1m以上の長尺シートの形態での取り扱いが主流となってきており、上記反りの問題への対処は、多孔質セパレータの製造において喫緊の課題となってきた。
本発明者らが上記問題について検討を重ねた結果、電解液浸透性の向上と液透過性の抑制とを両立させることができると記載する特許文献2に記載の非対称な孔構造を有するセパレータでは、200μm以下まで薄膜化すると、上記前処理によって大きな反りが発生することがわかってきた。
また、上記特許文献2の比較例に記載の対称な孔構造を有するセパレータでは、200μm以下まで薄膜化しても反りが発生しにくいものの、液透過性が高まってしまう。

よって、本発明は、厚み200μm以下の多孔質膜であって、優れた電解液含浸性を示し、また純水に浸しても反りを生じにくく、さらに、液透過性は低く抑えられた多孔質膜及びその製造方法を提供することを課題とする。
また、本発明は、本発明の多孔質膜を用いたアルカリ水電解部材、アルカリ水電解セル、アルカリ水電解装置、及び水素の製造方法を提供することを課題とする。
また、本発明は、本発明の多孔質膜を用いたアルカリ水電解部材、アルカリ水電解セル、アルカリ水電解装置、及び水素の製造方法を提供することを課題とする。
本発明の上記課題は、下記手段によって解決された。

本発明において、物性等について、数値範囲を示して説明する場合、数値範囲の上限値及び下限値を別々に説明するときは、いずれかの上限値及び下限値を適宜に組み合わせて、特定の数値範囲とすることができる。一方、「~」を用いて表される数値範囲を複数設定して説明するときは、数値範囲を形成する上限値及び下限値は、特定の数値範囲として「~」の前後に記載された特定の上限値及び下限値の組み合わせに限定されず、各数値範囲の上限値と下限値とを適宜に組み合わせた数値範囲とすることができる。なお、本発明において「~」を用いて表される数値範囲は、「~」前後に記載される数値を下限値及び上限値として含む範囲を意味する。
本発明の多孔質膜は、厚み200μm以下の多孔質膜であって、優れた電解液含浸性を示し、また純水に浸しても反りを生じにくく、さらに、液透過性は低く抑えられている。また、本発明の多孔質膜の製造方法によれば、本発明の多孔質膜を好適に製造することができる。
また、本発明のアルカリ水電解部材、アルカリ水電解セル及びアルカリ水電解装置は、本発明の多孔質膜を含む。
また、本発明の水素の製造方法によれば、本発明のアルカリ水電解装置を用いて水素を製造することができる。

[多孔質膜]
本発明の多孔質膜は、多孔質構造の有機ポリマーを含む、水電解用多孔質膜であって、
上記多孔質膜の両方の表面が、いずれも、10μm四方の領域内に直径1μm以上の孔を5個以上有し、
バブルポイント法により測定される平均孔径が0.3μm以下であり、
厚みが200μm以下である、多孔質膜である。
本発明の多孔質膜は、多孔質構造の有機ポリマーを含む、水電解用多孔質膜であって、
上記多孔質膜の両方の表面が、いずれも、10μm四方の領域内に直径1μm以上の孔を5個以上有し、

本発明の多孔質膜の両方の表面は、いずれも、表面の10μm四方の領域内に存在する直径1μm以上の孔の個数が5個以上であり、反りの発生をより抑制する観点から、7個以上が好ましく、9個以上がより好ましい。なお、実際的な上限値は、通常、20個以下である。すなわち、好ましい範囲としては、5~20個が好ましく、7~20個がより好ましく、9~20個がさらに好ましい。
本発明の多孔質膜における、表面の10μm四方の領域内に存在する直径1μm以上の孔の個数は、反りの発生をより抑制する観点から、多孔質膜の両表面のうちの一方の側ともう一方の側とで同程度であることが好ましい。具体的には、多孔質膜の両表面のうち一方の側の表面の10μm四方の領域内に存在する直径1μm以上の孔の個数と、もう一方の側の表面の10μm四方の領域内に存在する直径1μm以上の孔の個数との差は、絶対値で、0~15個が好ましく、0~13個がより好ましく、0~11個が更に好ましく、0~7個が特に好ましく、0~5個が最も好ましい。
上記の表面の10μm四方の領域内に存在する直径1μm以上の孔の個数は、多孔質膜の両方の各表面についての10μm四方の視野角での表面SEM(走査電子顕微鏡)画像を3つの異なる視野で観察し、各10μm四方の領域内に存在する直径1μm以上の孔の個数を数え、得られた3つの孔の数の算術平均値を求め、小数第一位を四捨五入した値を「表面の10μm四方の領域内に存在する直径1μm以上の孔の個数」とする。
なお、直径1μm以上の孔とは、SEM画像から2値解析で求めた最大フェレ径が1μm以上となる孔を意味し、10μm四方の視野角内で閉曲線となる直径1μm以上の孔のみをカウントする。
その他の詳細な条件については、後述の実施例の記載を適用することができる。
本発明の多孔質膜の両方の表面は、いずれも、表面の10μm四方の領域内に存在する直径1μm以上の孔の個数が5個以上であり、反りの発生をより抑制する観点から、7個以上が好ましく、9個以上がより好ましい。なお、実際的な上限値は、通常、20個以下である。すなわち、好ましい範囲としては、5~20個が好ましく、7~20個がより好ましく、9~20個がさらに好ましい。

(平均孔径(貫通細孔の平均値))
本発明の多孔質膜のバブルポイント法により測定される平均孔径(本発明において、単に、「平均孔径」とも称す。)は、0.3μm以下であり、液透過性をより抑制する観点から、0.2μm以下が好ましい。なお、実際的な下限値は、通常、0.01μm以上である。すなわち、好ましい範囲としては、0.01~0.3μmが好ましく、0.01~0.2μmがより好ましい。上記平均孔径は、多孔質膜の貫通細孔の平均値に相当する。
上記平均孔径は、ASMT(American Society for Testing and Materials) F316-86に記載のバブルポイント法に基づき、PMI社製のポロメーターを用いて測定する。浸漬液としてGalwick(商品名、Porous Materials社製、フッ素系溶媒、表面張力15.6dyn/cm)を用いて完全に濡らした測定用多孔質膜を用いて、印加圧力、及び空気透過量の測定を昇圧モードで行い、測定した細孔径分布から、最も頻度が高い(孔径分布に占める割合が最も高い)孔径のμm表記での小数第二位を四捨五入した値を「平均孔径」と定義する。なお、上記の最も頻度が高い孔径が0.0Xμm(Xは0~9の数である。)である場合には、その値(0.0Xμm)を「平均孔径」とする。
その他の詳細な条件については、後述の実施例の記載を適用することができる。
本発明の多孔質膜のバブルポイント法により測定される平均孔径(本発明において、単に、「平均孔径」とも称す。)は、0.3μm以下であり、液透過性をより抑制する観点から、0.2μm以下が好ましい。なお、実際的な下限値は、通常、0.01μm以上である。すなわち、好ましい範囲としては、0.01~0.3μmが好ましく、0.01~0.2μmがより好ましい。上記平均孔径は、多孔質膜の貫通細孔の平均値に相当する。
上記平均孔径は、ASMT(American Society for Testing and Materials) F316-86に記載のバブルポイント法に基づき、PMI社製のポロメーターを用いて測定する。浸漬液としてGalwick(商品名、Porous Materials社製、フッ素系溶媒、表面張力15.6dyn/cm)を用いて完全に濡らした測定用多孔質膜を用いて、印加圧力、及び空気透過量の測定を昇圧モードで行い、測定した細孔径分布から、最も頻度が高い(孔径分布に占める割合が最も高い)孔径のμm表記での小数第二位を四捨五入した値を「平均孔径」と定義する。なお、上記の最も頻度が高い孔径が0.0Xμm(Xは0~9の数である。)である場合には、その値(0.0Xμm)を「平均孔径」とする。
その他の詳細な条件については、後述の実施例の記載を適用することができる。
(多孔質膜の厚み)
本発明の多孔質膜の厚みは200μm以下である。
本発明の多孔質膜の厚みの下限値は、通常、30μm以上であればよく、50μm以上が好ましく、100μm以上がより好ましい。すなわち、好ましい範囲としては、30~200μmが挙げられ、50~200μmがより好ましく、100~200μmがさらに好ましい。
この厚みは、多孔質膜から剃刀で切り出した断面を、多孔質膜断面が一視野で収まる倍率(例えば400倍)で、断面SEM(走査電子顕微鏡)画像を取得し、得られた断面SEM画像において、孔が存在しないと仮定し(孔内に有機ポリマーが充填された状態を仮定し)、厚みを20点、等間隔に計測し、得られた20個の測定値の算術平均値を求め、μm表記での小数第一位を四捨五入した値である。
本発明の多孔質膜の厚みは200μm以下である。

本発明の多孔質膜が、厚み200μm以下と薄膜にも関わらず、優れた電解液含浸性を示し、また純水に浸しても反りを生じにくく、さらに、液透過性は低く抑えられる理由については、以下のように考えられる。
本発明の多孔質膜は多孔質構造の有機ポリマーを含む、厚み200μm以下の水電解用多孔質膜であるため、優れた電解液含浸性を示す。また、本発明の多孔質膜の両方の表面が、いずれも、10μm四方(縦10μm×横10μmの正方形)の領域内に直径1μm以上の孔(孔の一部が、この正方形の外周の外側に出ている直径1μm以上の孔は含めない)を5個以上有する(〔規定A〕)ため、膜表面における収縮応力が働きにくく、純水に浸しても反りを生じにくい。さらに、本発明の多孔質膜は、バブルポイント法により測定される平均孔径が0.3μm以下である(〔規定B〕)ため、液透過性は低く抑えられる。
本発明の多孔質膜の厚み、〔規定A〕及び〔規定B〕の組み合わせにおいて、多孔質膜の厚み、表面の10μm四方の領域内に存在する直径1μm以上の孔の個数及びバブルポイント法により測定される平均孔径の数値範囲は、それぞれ、上述の好ましい範囲(上限値及び下限値の少なくとも一方)、より好ましい範囲(上限値及び下限値の少なくとも一方)、さらに好ましい範囲(上限値及び下限値の少なくとも一方)を適宜に採用することができる。
以下に、本発明の多孔質膜と、〔規定A〕又は〔規定B〕を満たさない多孔質膜(例えば、比較例1及び2)との対比に基づき、より詳細に説明する。
本発明の多孔質膜は多孔質構造の有機ポリマーを含む、厚み200μm以下の水電解用多孔質膜であるため、優れた電解液含浸性を示す。また、本発明の多孔質膜の両方の表面が、いずれも、10μm四方(縦10μm×横10μmの正方形)の領域内に直径1μm以上の孔(孔の一部が、この正方形の外周の外側に出ている直径1μm以上の孔は含めない)を5個以上有する(〔規定A〕)ため、膜表面における収縮応力が働きにくく、純水に浸しても反りを生じにくい。さらに、本発明の多孔質膜は、バブルポイント法により測定される平均孔径が0.3μm以下である(〔規定B〕)ため、液透過性は低く抑えられる。
本発明の多孔質膜の厚み、〔規定A〕及び〔規定B〕の組み合わせにおいて、多孔質膜の厚み、表面の10μm四方の領域内に存在する直径1μm以上の孔の個数及びバブルポイント法により測定される平均孔径の数値範囲は、それぞれ、上述の好ましい範囲(上限値及び下限値の少なくとも一方)、より好ましい範囲(上限値及び下限値の少なくとも一方)、さらに好ましい範囲(上限値及び下限値の少なくとも一方)を適宜に採用することができる。
以下に、本発明の多孔質膜と、〔規定A〕又は〔規定B〕を満たさない多孔質膜(例えば、比較例1及び2)との対比に基づき、より詳細に説明する。
純水等の水に含浸させた後の多孔質膜の反りは、親水的な膜表面に塗られた状態の水が蒸発して、表面に収縮応力が働くことによって発生し、この収縮は、表面が平滑かつ緻密で、水の膜が残りやすい条件にて発生しやすいと考えられる。本発明の多孔質膜は、上記〔規定A〕を満たし、多孔質膜の両方の表面のいずれにも直径1μm以上の孔が特定数分布しているため、平滑かつ緻密な面ではなく、収縮応力が働きにくく、反りが発生しにくい。さらに、本発明の多孔質膜は上記〔規定B〕を満たすように貫通細孔の平均値が小径であるため、液透過性は低く抑えられる。
本発明の上記〔規定A〕及び〔規定B〕を満たす構成は、後述の実施例に詳述する通り、多孔質膜の作製時に蒸気誘導相分離と液体誘導相分離とを片面に製膜用支持体を用いた条件で行うことにより、実現可能となる。

〔規定A〕を満たさない多孔質膜としては、例えば、比較例1に示されるように、膜の両方の表面のうち、片面(表中の表面)の10μm四方の領域内に存在する直径1μm以上の孔の個数が5個未満であり、図2(a)の表面SEM画像に示されるように、平滑かつ緻密な面となっている。このため、この平滑かつ緻密な面側は、もう片方の表面(表中の裏面)の、10μm四方の領域内に存在する直径1μm以上の孔の個数が5個以上である面(図2(b)の表面SEM画像に示される、平滑かつ緻密な面ではない面)側よりも水蒸発による収縮応力が大きくなり、厚み200μm以下と薄膜の多孔質膜においては、膜の両面の収縮応力差により反りが発生してしまう。
また、〔規定B〕を満たさない多孔質膜としては、例えば、比較例2に示されるように、〔規定A〕を満たすことにより膜の両表面近傍の孔径が大きくなることで凝縮浴内での両面からの水の浸透が加速され、バブルポイント法により測定される平均孔径(貫通細孔の平均値)が0.4μmと大きくなり、液透過性が高まってしまう。
また、〔規定B〕を満たさない多孔質膜としては、例えば、比較例2に示されるように、〔規定A〕を満たすことにより膜の両表面近傍の孔径が大きくなることで凝縮浴内での両面からの水の浸透が加速され、バブルポイント法により測定される平均孔径(貫通細孔の平均値)が0.4μmと大きくなり、液透過性が高まってしまう。
本発明の多孔質膜の具体的な構成については、多孔質構造の有機ポリマーを含む、厚み200μm以下である水電解用多孔質膜であって、上記〔規定A〕及び〔規定B〕を満たす多孔質膜である限り、特に制限されない。
例えば、本発明の多孔質膜は、多孔質支持体を含有していてもよく、含有していなくともよい。本発明の多孔質膜が多孔質支持体を含有する場合、本発明の多孔質膜は、多孔質支持体と、この多孔質支持体の外表面と空隙の少なくとも一方に多孔質構造の有機ポリマー(以下、「多孔質材料」とも称す。)が配された構成とすることが好ましい。
また、上記多孔質材料は、多孔質支持体の含有の有無に関わらず、有機ポリマーに加えて、親水性無機粒子をさらに含有することも好ましい。
なお、「多孔質支持体の外表面」とは、多孔質支持体をマクロな視点で1枚の厚みを有する膜として見た際の、この膜の表面を意味し、「多孔質支持体の空隙」とは、多孔質支持体を構成する繊維、金属、セラミック間の隙間を意味する。多孔質支持体の外表面と空隙の少なくとも一方に、有機ポリマー(好ましくはさらに親水性無機粒子)を含む多孔質材料が配される構造としては、多孔質膜が上記〔規定A〕及び〔規定B〕を満たす範囲で適宜に調整することができる。例えば、多孔質支持体の外表面にのみ上記多孔質材料が配される構造であってもよく、この場合、多孔質支持体の片面のみに上記多孔質材料が配される構造であってもよく、両面に上記多孔質材料が配される構造であってもよい。また、多孔質支持体の空隙にのみ上記多孔質材料が配される構造であってもよい。さらに、多孔質支持体の外表面の一部と、空隙の一部とに上記多孔質材料が配される構造であってもよい。このような形態も、本発明では、多孔質支持体の外表面と空隙の少なくとも一方に、有機ポリマー(好ましくはさらに親水性無機粒子)を含む多孔質材料が配される構造に包含されるものとする。なかでも、多孔質支持体の外表面の全体と空隙全体とに上記多孔質材料が配される構造であることが好ましい。
以下に、上記の多孔質支持体、多孔質材料、多孔質材料の構成材料である有機ポリマー及び親水性無機粒子について詳述する。
例えば、本発明の多孔質膜は、多孔質支持体を含有していてもよく、含有していなくともよい。本発明の多孔質膜が多孔質支持体を含有する場合、本発明の多孔質膜は、多孔質支持体と、この多孔質支持体の外表面と空隙の少なくとも一方に多孔質構造の有機ポリマー(以下、「多孔質材料」とも称す。)が配された構成とすることが好ましい。
また、上記多孔質材料は、多孔質支持体の含有の有無に関わらず、有機ポリマーに加えて、親水性無機粒子をさらに含有することも好ましい。
なお、「多孔質支持体の外表面」とは、多孔質支持体をマクロな視点で1枚の厚みを有する膜として見た際の、この膜の表面を意味し、「多孔質支持体の空隙」とは、多孔質支持体を構成する繊維、金属、セラミック間の隙間を意味する。多孔質支持体の外表面と空隙の少なくとも一方に、有機ポリマー(好ましくはさらに親水性無機粒子)を含む多孔質材料が配される構造としては、多孔質膜が上記〔規定A〕及び〔規定B〕を満たす範囲で適宜に調整することができる。例えば、多孔質支持体の外表面にのみ上記多孔質材料が配される構造であってもよく、この場合、多孔質支持体の片面のみに上記多孔質材料が配される構造であってもよく、両面に上記多孔質材料が配される構造であってもよい。また、多孔質支持体の空隙にのみ上記多孔質材料が配される構造であってもよい。さらに、多孔質支持体の外表面の一部と、空隙の一部とに上記多孔質材料が配される構造であってもよい。このような形態も、本発明では、多孔質支持体の外表面と空隙の少なくとも一方に、有機ポリマー(好ましくはさらに親水性無機粒子)を含む多孔質材料が配される構造に包含されるものとする。なかでも、多孔質支持体の外表面の全体と空隙全体とに上記多孔質材料が配される構造であることが好ましい。
以下に、上記の多孔質支持体、多孔質材料、多孔質材料の構成材料である有機ポリマー及び親水性無機粒子について詳述する。
(多孔質支持体)
多孔質支持体は、水電解用多孔質膜に適用可能な物であれば特に制限されず、アルカリ水電解の多孔質セパレータに適用可能なものであることが好ましい。例えば、多孔質布、多孔質金属板及び多孔質セラミック板から選ばれるものを用いることができる。多孔質支持体の開口率は、好ましくは30~80%、より好ましくは40~70%である。開口率とは、多孔質支持体を平面的にとらえた場合に、単位面積に占める空隙の面積の割合である。
多孔質支持体は多孔質布が好ましく、多孔質ポリマー布がより好ましい。多孔質ポリマー布は、織布又は不織布である。
多孔質支持体は、水電解用多孔質膜に適用可能な物であれば特に制限されず、アルカリ水電解の多孔質セパレータに適用可能なものであることが好ましい。例えば、多孔質布、多孔質金属板及び多孔質セラミック板から選ばれるものを用いることができる。多孔質支持体の開口率は、好ましくは30~80%、より好ましくは40~70%である。開口率とは、多孔質支持体を平面的にとらえた場合に、単位面積に占める空隙の面積の割合である。
多孔質支持体は多孔質布が好ましく、多孔質ポリマー布がより好ましい。多孔質ポリマー布は、織布又は不織布である。
多孔質ポリマー布を構成するポリマーは特に制限されず、例えば、ポリプロピレン、ポリエチレン、ポリスルホン、ポリフェニレンスルフィド、ポリアミド、ポリエーテルスルホン、ポリフェニルスルホン、ポリエチレンテレフタレート、ポリエーテルエーテルケトン、スルホン化ポリエーテルエーテルケトン、モノクロロトリフルオロエチレン、エチレンとテトラフルオロエチレン又はクロロトリフルオロエチレンとのコポリマー、ポリイミド、ポリエーテルイミド及びm-アラミド等を挙げることができる。
多孔質ポリマー布を構成するポリマーとしては、上記のなかでもポリプロピレン、ポリフェニレンスルフィド及びポリエーテルエーテルケトンのうちの少なくとも1種を含むことが好ましく、ポリフェニレンスルフィド及びポリエーテルエーテルケトンのうちの少なくとも1種を含むことがより好ましい。
多孔質ポリマー布を構成するポリマーとしては、上記のなかでもポリプロピレン、ポリフェニレンスルフィド及びポリエーテルエーテルケトンのうちの少なくとも1種を含むことが好ましく、ポリフェニレンスルフィド及びポリエーテルエーテルケトンのうちの少なくとも1種を含むことがより好ましい。
多孔質支持体の厚みは、30~150μmが好ましく、30~100μmがより好ましく、30~75μmがさらに好ましい。
多孔質支持体の厚みは、打点式厚み計により測定される値である。
なお、多孔質膜中の多孔質支持体の厚みについては、多孔質材料に含まれる有機ポリマーが溶解する溶剤を使用して多孔質膜から多孔質支持体を取り出し、取り出した多孔質支持体について、上記の方法により測定、算出することができる。
多孔質支持体の厚みは、打点式厚み計により測定される値である。
なお、多孔質膜中の多孔質支持体の厚みについては、多孔質材料に含まれる有機ポリマーが溶解する溶剤を使用して多孔質膜から多孔質支持体を取り出し、取り出した多孔質支持体について、上記の方法により測定、算出することができる。
(多孔質材料)
多孔質材料は、本発明の多孔質膜を上記〔規定A〕及び〔規定B〕を満たす多孔質膜とすることができるものであればよく、水電解用セパレータとして、ガス(好ましくは水素ガス及び酸素ガス)の透過をブロックし、イオン(好ましくはヒドロキシイオン)を透過させる機能を有することが好ましい。
多孔質材料は少なくとも有機ポリマーを含有し、親水性無機粒子等のその他の成分をさらに含有していてもよい。
多孔質材料は、本発明の多孔質膜を上記〔規定A〕及び〔規定B〕を満たす多孔質膜とすることができるものであればよく、水電解用セパレータとして、ガス(好ましくは水素ガス及び酸素ガス)の透過をブロックし、イオン(好ましくはヒドロキシイオン)を透過させる機能を有することが好ましい。
多孔質材料は少なくとも有機ポリマーを含有し、親水性無機粒子等のその他の成分をさらに含有していてもよい。
- 有機ポリマー -
多孔質材料に含まれる有機ポリマーとしては、後述の湿式相分離に適用可能な種々の有機ポリマーを採用することができる。

有機ポリマーは、例えば、フッ素樹脂、オレフィン樹脂、ポリエステル樹脂、芳香族炭化水素樹脂等から選択することができる。
上記フッ素樹脂としては、ポリフッ化ビニリデン及びポリテトラフルオロエチレンから選ばれる樹脂が好ましい。
上記オレフィン樹脂としては、ポリプロピレン樹脂が好ましい。
上記ポリエステル樹脂としては、ポリエチレンテレフタレート、ポリブチレンテレフタレート及びポリブチレンナフタレートから選ばれる樹脂が好ましい。
上記芳香族炭化水素樹脂としては、ポリスチレン樹脂が好ましい。
上記フッ素樹脂としては、ポリフッ化ビニリデン及びポリテトラフルオロエチレンから選ばれる樹脂が好ましい。

別の好ましい有機ポリマーとして、ポリスルホン、ポリエーテルスルホン、ポリフェニレンスルフィド、ポリフェニルスルホン、ポリアクリレート、ポリエーテルイミド、ポリイミド、及びポリアミドイミド等が挙げられる。
有機ポリマーは、1種を単独で使用してもよく、2種以上を組合せて使用してもよい。
有機ポリマーは、ポリフッ化ビニリデン、ポリスルホン、ポリエーテルスルホン及びポリフェニルスルホンのうちの少なくとも1種を含むことがより好ましく、ポリスルホン、ポリエーテルスルホン及びポリフェニルスルホンのうちの少なくとも1種を含むことがさらに好ましい。

- 親水性無機粒子 -
多孔質材料は、親水性無機粒子を含有することができる。親水性無機粒子は金属酸化物及び金属水酸化物から選ばれる粒子が好ましい。

多孔質材料が親水性無機粒子を含有する場合、多孔質材料中の親水性無機粒子の含有量は、50.00~94.99質量%が好ましく、60.00~94.99質量%がより好ましく、70.00~93.00質量%がさらに好ましく、75.00~91.00質量%が特に好ましい。
多孔質材料が親水性無機粒子を含有する場合、多孔質材料中、有機ポリマーの含有量に対する親水性無機粒子の含有量の比の値(親水性無機粒子/有機ポリマー)は、質量比で、10/1~1/1が好ましく、9/1~2/1がより好ましく、8/1~3/1がさらに好ましく、7/1~4/1がさらに好ましく、6.5/1~4/1がさらに好ましい。
本発明の多孔質膜を、後述の本発明の多孔質膜の製造方法により製造する場合には、多孔質材料中には、後述の製膜溶液において記載する良溶媒が不可避的に一定量残留する。この結果、多孔質材料中における良溶媒の含有量の合計は、通常、0.01~5.00質量%となる。
(膜表面領域における平均孔径)
本発明の多孔質膜の膜表面領域における平均孔径は、膜の表面及び裏面のいずれにおいても、0.05~1.0μmが好ましく、0.1~0.8μmがより好ましく、0.1~0.5μmがさらに好ましい。
上記の膜表面領域における平均孔径は、以下のようにして測定、算出される値である。
多孔質膜にメタノールを含浸させ、液体窒素中で凍結させた多孔質膜からミクロトーム(例えば、Leica社製、商品名:EM UC6)を用いて切り出した断面について、走査型電子顕微鏡(例えば、日立ハイテク社製、型番:S4700)を用いて、表面から多孔質膜の厚み10%の領域(例えば、厚み200μmの多孔質膜においては、表面から厚み20μmの領域)が1つの視野に収まるようにして、表面から多孔質膜の厚み10%の領域における孔径の算術平均値を求め、小数第二位を四捨五入した値を「膜表面領域における平均孔径」とする。なお、上記の算術平均値が0.0Xμm(Xは0~9の数である。)である場合には、その値(0.0Xμm)を「膜表面領域における平均孔径」とする。
その他の詳細な条件については、後述の実施例の記載を適用することができる。
本発明の多孔質膜の膜表面領域における平均孔径は、膜の表面及び裏面のいずれにおいても、0.05~1.0μmが好ましく、0.1~0.8μmがより好ましく、0.1~0.5μmがさらに好ましい。
上記の膜表面領域における平均孔径は、以下のようにして測定、算出される値である。
多孔質膜にメタノールを含浸させ、液体窒素中で凍結させた多孔質膜からミクロトーム(例えば、Leica社製、商品名:EM UC6)を用いて切り出した断面について、走査型電子顕微鏡(例えば、日立ハイテク社製、型番:S4700)を用いて、表面から多孔質膜の厚み10%の領域(例えば、厚み200μmの多孔質膜においては、表面から厚み20μmの領域)が1つの視野に収まるようにして、表面から多孔質膜の厚み10%の領域における孔径の算術平均値を求め、小数第二位を四捨五入した値を「膜表面領域における平均孔径」とする。なお、上記の算術平均値が0.0Xμm(Xは0~9の数である。)である場合には、その値(0.0Xμm)を「膜表面領域における平均孔径」とする。
その他の詳細な条件については、後述の実施例の記載を適用することができる。
本発明の多孔質膜は、水電解用セパレータに求められるガスバリア性の観点から、バブルポイントが1bar超えであることが好ましく、2bar超えであることがより好ましい。
バブルポイントは、ASMT(American Society for Testing and Materials) F316-86に記載のバブルポイント法に基づき、パームポロメータを用いた測定を行い、得られた湿潤曲線において、最初のバブルが発生した圧力を、バブルポイントとする。

本発明の多孔質膜の多孔度は、優れたイオン透過性、及び優れたガスバリア性を示す観点から、好ましくは30~70%、より好ましくは40~60%である。この多孔度は、水銀圧入法による挿入曲線から算出される多孔度の値である。
本発明の多孔質膜は、水電解用セパレータに求められるイオンの透過性の観点から、イオン抵抗は0.01~0.30Ω・cm2が好ましく、0.01~0.15Ω・cm2がより好ましい。
イオン抵抗は、円形状に打ち抜いた本発明の多孔質膜をセルにセットして、30℃で、交流インピーダンス法により測定される値である。詳細については、後述の実施例に記載の通りである。

本発明の多孔質膜は、水電解用セパレータに求められる電解液の透過性の抑制及びガスバリア性を満たす観点から、透水量は100L/(bar・m2・hr)以上1000L/(bar・m2・hr)未満が好ましく、100L/(bar・m2・hr)以上500L/(bar・m2・hr)未満がより好ましい。
透水量は、円形状に打ち抜いた本発明の多孔質膜をフィルターホルダーにセットして、多孔質膜の上方から、50mbarの加圧条件下、85℃に加熱した濃度30質量%の電解液(例えば、アルカリ水電解用においては30質量%水酸化カリウム水溶液)を円形状のセパレータに供給し、8分間で透過する電解液の液量(mL)を測定し、算出される値である。詳細については、後述の実施例に記載の通りである。
透水量は、円形状に打ち抜いた本発明の多孔質膜をフィルターホルダーにセットして、多孔質膜の上方から、50mbarの加圧条件下、85℃に加熱した濃度30質量%の電解液(例えば、アルカリ水電解用においては30質量%水酸化カリウム水溶液)を円形状のセパレータに供給し、8分間で透過する電解液の液量(mL)を測定し、算出される値である。詳細については、後述の実施例に記載の通りである。
本発明の多孔質膜は、反りの発生が高度なレベルで抑制されている。例えば、下記のようにして測定される「反り」は、本発明の多孔質膜では4mm以下に抑制することができ、好ましくは2mm以下まで抑制することができる。
(反り)
多孔質膜から切り出した10mm四方のサンプルを純水中に1時間含浸させた後、平坦面上に載せて、3分経過時点で発生した反り高さを定規で測定し、最大の反り高さを「反り」とする。
上記「反り」が4mm以下に抑制されている場合には、多孔質膜を水電解用セパレータとして組み込む際の作業性を改善することができる。例えば、セパレータ幅1.8mの電解セルへ多孔質膜をセパレータとして組み込む際に、反り戻し作業を行う補助者を必要とすることなく、良好な作業性を得ることができる。
(反り)
多孔質膜から切り出した10mm四方のサンプルを純水中に1時間含浸させた後、平坦面上に載せて、3分経過時点で発生した反り高さを定規で測定し、最大の反り高さを「反り」とする。
上記「反り」が4mm以下に抑制されている場合には、多孔質膜を水電解用セパレータとして組み込む際の作業性を改善することができる。例えば、セパレータ幅1.8mの電解セルへ多孔質膜をセパレータとして組み込む際に、反り戻し作業を行う補助者を必要とすることなく、良好な作業性を得ることができる。
本発明の多孔質膜は、水電解用多孔質膜であり、アルカリ水電解装置におけるセパレータ(アルカリ水電解用セパレータ)、食塩水を電解セルにより水電解して水素を製造する食塩電解装置におけるセパレータ(食塩電解用セパレータ)等の水電解用セパレータとして好ましく用いることができる。
本発明の多孔質膜は、水電解用セパレータとして用いる観点から、水電解用途に向けた基本特性として、所望のイオン透過性(好ましくはヒドロキシイオン透過性)を有することが好ましい。

本発明の多孔質膜は、長尺のシートがロール状に巻き取られた形態を呈していてもよく、使用用途、装置等に併せて予め所定形状に切断されていてもよい。
本発明の多孔質膜は、長尺のシート形状であって、幅方向及び長手方向のうちの少なくとも1方向において、シートの両端部の厚みに対して中央部の厚みが大きくなる厚み分布を有することも、製造効率の観点から好ましい。
また、本発明の多孔質膜は、純水等の保存液中に浸漬する形で保存、保管されていてもよい。また、本発明の多孔質膜は、保存液中に浸漬されず、乾燥した膜として保存、保管されていてもよい。
本発明の多孔質膜は、長尺のシート形状であって、幅方向及び長手方向のうちの少なくとも1方向において、シートの両端部の厚みに対して中央部の厚みが大きくなる厚み分布を有することも、製造効率の観点から好ましい。
また、本発明の多孔質膜は、純水等の保存液中に浸漬する形で保存、保管されていてもよい。また、本発明の多孔質膜は、保存液中に浸漬されず、乾燥した膜として保存、保管されていてもよい。
[多孔質膜の製造方法]
多孔質膜の製造方法は特に制限されないが、通常、多孔質膜は、湿式相分離により多孔質材料を形成することを含む方法により製造される。このように、湿式相分離により多孔質材料を形成する方法においては、多孔質材料の構成材料として有機ポリマーを含有する。この湿式相分離の工程により、有機ポリマーを含む多孔質材料により構成されてなる、本発明の多孔質膜が得られる。
なかでも、上記〔規定A〕及び〔規定B〕を満たす本発明の多孔質膜は、湿式相分離として蒸気誘導相分離と液体誘導相分離とを、製膜用支持体を用いた条件で行うことにより得ることができる。具体的には、製膜用支持体と、この製膜用支持体上に形成された、本発明の多孔質膜の構成材料を含む塗膜とからなる積層体の、上記塗膜側の面に水蒸気誘導相分離を行い、上記水蒸気誘導相分離を行った積層体を凝縮浴へ浸漬させること含む方法により、好適に製造される。
製膜用支持体を用いた湿式相分離においては、製膜用支持体側の塗膜は、凝縮浴内において製膜用支持体を有しない側の塗膜表面からの水の浸透に時間がかかるため、孔の成長時間が長くなり、孔径が大きくなる。また、製膜用支持体を有しない側の塗膜の表面近傍の孔径は、凝縮浴内に含浸させる前に行う、水蒸気誘導相分離の条件により調節できる。水蒸気誘導相分離における水蒸気を高温、高湿にするほど、製膜用支持体を有しない側の塗膜の表面近傍の孔径を大きく調節することができる。
例えば、上記有機ポリマーを溶解してなる製膜溶液を製膜用支持体上に流延して塗膜を形成して得られた、製膜用支持体と塗膜との積層体を、上記製膜用支持体を塗膜に貼り付けた状態で、湿式相分離を行うことにより上記多孔質材料を形成することを含む方法が挙げられる。この工程により、少なくとも有機ポリマーを含む多孔質材料で構成され、多孔質支持体を含まない、本発明の多孔質膜が得られ、また、塗膜中にさらに多孔質支持体を含浸させる工程を含ませることにより、多孔質支持体と多孔質材料とを含む本発明の多孔質膜が得られる。
多孔質膜の製造方法は特に制限されないが、通常、多孔質膜は、湿式相分離により多孔質材料を形成することを含む方法により製造される。このように、湿式相分離により多孔質材料を形成する方法においては、多孔質材料の構成材料として有機ポリマーを含有する。この湿式相分離の工程により、有機ポリマーを含む多孔質材料により構成されてなる、本発明の多孔質膜が得られる。
なかでも、上記〔規定A〕及び〔規定B〕を満たす本発明の多孔質膜は、湿式相分離として蒸気誘導相分離と液体誘導相分離とを、製膜用支持体を用いた条件で行うことにより得ることができる。具体的には、製膜用支持体と、この製膜用支持体上に形成された、本発明の多孔質膜の構成材料を含む塗膜とからなる積層体の、上記塗膜側の面に水蒸気誘導相分離を行い、上記水蒸気誘導相分離を行った積層体を凝縮浴へ浸漬させること含む方法により、好適に製造される。
製膜用支持体を用いた湿式相分離においては、製膜用支持体側の塗膜は、凝縮浴内において製膜用支持体を有しない側の塗膜表面からの水の浸透に時間がかかるため、孔の成長時間が長くなり、孔径が大きくなる。また、製膜用支持体を有しない側の塗膜の表面近傍の孔径は、凝縮浴内に含浸させる前に行う、水蒸気誘導相分離の条件により調節できる。水蒸気誘導相分離における水蒸気を高温、高湿にするほど、製膜用支持体を有しない側の塗膜の表面近傍の孔径を大きく調節することができる。
例えば、上記有機ポリマーを溶解してなる製膜溶液を製膜用支持体上に流延して塗膜を形成して得られた、製膜用支持体と塗膜との積層体を、上記製膜用支持体を塗膜に貼り付けた状態で、湿式相分離を行うことにより上記多孔質材料を形成することを含む方法が挙げられる。この工程により、少なくとも有機ポリマーを含む多孔質材料で構成され、多孔質支持体を含まない、本発明の多孔質膜が得られ、また、塗膜中にさらに多孔質支持体を含浸させる工程を含ませることにより、多孔質支持体と多孔質材料とを含む本発明の多孔質膜が得られる。
(製膜溶液)
製膜溶液は、多孔質材料の構成材料となる有機ポリマーの溶解液であればよく、有機ポリマーと溶媒とを含み、さらに、親水性無機粒子を含んでいてもよい。
製膜溶液中に含まれる有機ポリマーについては、上述の多孔質膜における有機ポリマーの記載を適用することができる。
また、製膜溶液中に含まれていてもよい親水性無機粒子については、上述の多孔質膜における親水性無機粒子の記載を適用することができる。
製膜溶液は、多孔質材料の構成材料となる有機ポリマーの溶解液であればよく、有機ポリマーと溶媒とを含み、さらに、親水性無機粒子を含んでいてもよい。
製膜溶液中に含まれる有機ポリマーについては、上述の多孔質膜における有機ポリマーの記載を適用することができる。
また、製膜溶液中に含まれていてもよい親水性無機粒子については、上述の多孔質膜における親水性無機粒子の記載を適用することができる。
- 溶媒 -
湿式相分離における製膜溶液は、上記有機ポリマーを溶解させることができる溶媒(良溶媒)であればよく、水に混和性であることが好ましい。
溶媒は、好ましくは、N-メチル-ピロリドン(NMP)、N-エチル-ピロリドン(NEP)、N-ブチル-ピロリドン(NBP)、N,N-ジメチルホルムアミド(DMF)、ホルムアミド、ジメチルスルホキシド(DMSO)、N,N-ジメチルアセトアミド(DMAC)、アセトニトリル、γ-バレロラクトン、下記に示す化合物(2)、化合物(3)並びにそれらの混合物から選択され、NMP、NBP、γ-バレロラクトン、下記に示す化合物(2)及び化合物(3)のうちの少なくとも1種がより好ましい。
湿式相分離における製膜溶液は、上記有機ポリマーを溶解させることができる溶媒(良溶媒)であればよく、水に混和性であることが好ましい。
溶媒は、好ましくは、N-メチル-ピロリドン(NMP)、N-エチル-ピロリドン(NEP)、N-ブチル-ピロリドン(NBP)、N,N-ジメチルホルムアミド(DMF)、ホルムアミド、ジメチルスルホキシド(DMSO)、N,N-ジメチルアセトアミド(DMAC)、アセトニトリル、γ-バレロラクトン、下記に示す化合物(2)、化合物(3)並びにそれらの混合物から選択され、NMP、NBP、γ-バレロラクトン、下記に示す化合物(2)及び化合物(3)のうちの少なくとも1種がより好ましい。
製膜溶液が親水性無機粒子を含有する場合、上記製膜溶液中の溶媒の含有量は、10~85質量%が好ましく、15~80質量%がより好ましく、25~70質量%がさらに好ましく、30~65質量%がさらに好ましく、32~60質量%がさらに好ましく、35~50質量%がさらに好ましい。
製膜溶液が親水性無機粒子を含有しない場合、上記製膜溶液中の溶媒の含有量は、20~95質量%が好ましく、25~90質量%がより好ましく、30~80質量%がさらに好ましく、40~80質量%がさらに好ましく、45~75質量%がさらに好ましく、50~75質量%がさらに好ましい。
製膜溶液が親水性無機粒子を含有しない場合、上記製膜溶液中の溶媒の含有量は、20~95質量%が好ましく、25~90質量%がより好ましく、30~80質量%がさらに好ましく、40~80質量%がさらに好ましく、45~75質量%がさらに好ましく、50~75質量%がさらに好ましい。
- 有機ポリマー -
製膜溶液が親水性無機粒子を含有する場合、上記製膜溶液中の有機ポリマーの含有量は、2~30質量%が好ましく、4~20質量%がより好ましく、5~15質量%がさらに好ましく、6~15質量%がさらに好ましい。
製膜溶液が親水性無機粒子を含有しない場合、上記製膜溶液中の有機ポリマーの含有量は、2~30質量%が好ましく、4~30質量%がより好ましく、6~25質量%がさらに好ましく、8~20質量%がさらに好ましい。

- 親水性無機粒子 -
なお、親水性無機粒子は製膜溶液中に溶解せずに分散して存在する粒子であるが、このような分散液の状態も、本発明では製膜溶液と呼ぶ。すなわち、製膜溶液の「溶液」とは、有機ポリマーが溶媒に溶解していることを指し示す意味である。
上記製膜溶液が親水性無機粒子を含有する場合、製膜溶液中の親水性無機粒子の含有量は、10~85質量%が好ましく、15~80質量%がより好ましく、20~70質量%がさらに好ましく、25~60質量%が特に好ましい。
なお、親水性無機粒子は製膜溶液中に溶解せずに分散して存在する粒子であるが、このような分散液の状態も、本発明では製膜溶液と呼ぶ。すなわち、製膜溶液の「溶液」とは、有機ポリマーが溶媒に溶解していることを指し示す意味である。
上記製膜溶液が親水性無機粒子を含有する場合、製膜溶液中の親水性無機粒子の含有量は、10~85質量%が好ましく、15~80質量%がより好ましく、20~70質量%がさらに好ましく、25~60質量%が特に好ましい。
- 他の成分 -
上記製膜溶液は、上記で説明した成分(溶媒、有機ポリマー及び親水性無機粒子)以外の成分(他の成分)を含んでもよい。例えば、湿式相分離において細孔の形成を制御するために、ポリエチレングリコール、ポリエチレンオキシド、ポリプロピレングリコール、エチレングリコール、トリプロピレングリコール、グリセロール、多価アルコール、フタル酸ジブチル、フタル酸ジエチル、フタル酸ジウンデシル、イソノナン酸、ネオデカン酸、ポリビニルピロリドン、ポリビニルアルコール、ポリ酢酸ビニル、ポリエチレンイミン、ポリアクリル酸、メチルセルロース、デキストラン、塩化カルシウム、塩化マグネシウム及び塩化リチウム等を含むことができる。
上記製膜溶液が他の成分を含み、親水性無機粒子を含む場合、上記製膜溶液中、他の成分の含有量は、合計で0.1~15質量%が好ましく、0.2~10質量%がより好ましく、0.5~5質量%がさらに好ましい。
上記製膜溶液が他の成分を含み、親水性無機粒子を含まない場合、上記製膜溶液中、他の成分の含有量は、合計で1~25質量%が好ましく、5~25質量%がより好ましく、7~20質量%がさらに好ましい。
上記製膜溶液は、上記で説明した成分(溶媒、有機ポリマー及び親水性無機粒子)以外の成分(他の成分)を含んでもよい。例えば、湿式相分離において細孔の形成を制御するために、ポリエチレングリコール、ポリエチレンオキシド、ポリプロピレングリコール、エチレングリコール、トリプロピレングリコール、グリセロール、多価アルコール、フタル酸ジブチル、フタル酸ジエチル、フタル酸ジウンデシル、イソノナン酸、ネオデカン酸、ポリビニルピロリドン、ポリビニルアルコール、ポリ酢酸ビニル、ポリエチレンイミン、ポリアクリル酸、メチルセルロース、デキストラン、塩化カルシウム、塩化マグネシウム及び塩化リチウム等を含むことができる。
上記製膜溶液が他の成分を含み、親水性無機粒子を含む場合、上記製膜溶液中、他の成分の含有量は、合計で0.1~15質量%が好ましく、0.2~10質量%がより好ましく、0.5~5質量%がさらに好ましい。
上記製膜溶液が他の成分を含み、親水性無機粒子を含まない場合、上記製膜溶液中、他の成分の含有量は、合計で1~25質量%が好ましく、5~25質量%がより好ましく、7~20質量%がさらに好ましい。
<湿式相分離による多孔質材料の形成>
(水蒸気誘導相分離)
本発明の多孔質膜の好適な製造方法においては、製膜用支持体と、この製膜用支持体上に形成された、本発明の多孔質膜の構成材料を含む塗膜とからなる積層体の、上記塗膜側の面(以下、単に「積層体の塗膜側の面」とも称す。)に水蒸気誘導相分離を行う。
上記積層体は、例えば、上記有機ポリマーを溶解してなる製膜溶液を製膜用支持体上に流延して、適宜、表面の乾燥処理を施して、塗膜を形成することができる。
本発明の多孔質膜が多孔質支持体を含有する場合には、上記の製膜溶液を製膜用支持体上に流延した後、織布支持体をのせて、この織布支持体を流延して得られた膜中に浸し、織布支持体に上記製膜溶液を含浸、好ましくは完全に含浸させる。
(水蒸気誘導相分離)
本発明の多孔質膜の好適な製造方法においては、製膜用支持体と、この製膜用支持体上に形成された、本発明の多孔質膜の構成材料を含む塗膜とからなる積層体の、上記塗膜側の面(以下、単に「積層体の塗膜側の面」とも称す。)に水蒸気誘導相分離を行う。
上記積層体は、例えば、上記有機ポリマーを溶解してなる製膜溶液を製膜用支持体上に流延して、適宜、表面の乾燥処理を施して、塗膜を形成することができる。
本発明の多孔質膜が多孔質支持体を含有する場合には、上記の製膜溶液を製膜用支持体上に流延した後、織布支持体をのせて、この織布支持体を流延して得られた膜中に浸し、織布支持体に上記製膜溶液を含浸、好ましくは完全に含浸させる。
水蒸気誘導相分離においては、蒸気誘導相分離における貧溶媒の蒸気として、高温、高湿の水蒸気を用いることが好ましい。
水蒸気誘導相分離を行う領域内の相対湿度は、積層体の塗膜側の面の孔の孔径を制御する観点から、80~99%が好ましく、85~99%がより好ましく、90~99%がさらに好ましい。
また、水蒸気誘導相分離を行う領域内の温度は、積層体の塗膜側の面の孔の孔径を制御する観点から、55~85℃が好ましく、60~80℃がより好ましく、60~75℃がさらに好ましい。上記の水蒸気誘導相分離を行う領域内の温度範囲(好ましい範囲、より好ましい範囲及びさらに好ましい範囲における上限値及び下限値の少なくとも一方)は、それぞれ、上述の各温度範囲における上限値及び下限値の少なくとも一方を適宜に採用することができる。
水蒸気誘導相分離は、具体的には、相対湿度85~99%、60~80℃の条件での水蒸気誘導相分離であることが好ましい。この組み合わせにおいて、相対湿度及び温度の数値範囲(上限値及び下限値の少なくとも一方)は、それぞれ、上述のより好ましい範囲(上限値及び下限値の少なくとも一方)、さらに好ましい範囲(上限値及び下限値の少なくとも一方)を適宜に採用することができる。
水蒸気誘導相分離を行う時間は、バブルポイント法により測定される平均孔径を制御する観点から、1~35秒が好ましく、1~30秒がより好ましく、1~25秒がさらに好ましい。
水蒸気誘導相分離を行う空間は、所定の温度及び湿度が保たれた空間とすることができる限り、具体的な調整方法、設備等については特に制限されない。水蒸気誘導相分離の後、液体誘導相分離を行う凝固浴に連続するようにして設けられていることが好ましい。
水蒸気誘導相分離を行う領域内の相対湿度は、積層体の塗膜側の面の孔の孔径を制御する観点から、80~99%が好ましく、85~99%がより好ましく、90~99%がさらに好ましい。
また、水蒸気誘導相分離を行う領域内の温度は、積層体の塗膜側の面の孔の孔径を制御する観点から、55~85℃が好ましく、60~80℃がより好ましく、60~75℃がさらに好ましい。上記の水蒸気誘導相分離を行う領域内の温度範囲(好ましい範囲、より好ましい範囲及びさらに好ましい範囲における上限値及び下限値の少なくとも一方)は、それぞれ、上述の各温度範囲における上限値及び下限値の少なくとも一方を適宜に採用することができる。
水蒸気誘導相分離は、具体的には、相対湿度85~99%、60~80℃の条件での水蒸気誘導相分離であることが好ましい。この組み合わせにおいて、相対湿度及び温度の数値範囲(上限値及び下限値の少なくとも一方)は、それぞれ、上述のより好ましい範囲(上限値及び下限値の少なくとも一方)、さらに好ましい範囲(上限値及び下限値の少なくとも一方)を適宜に採用することができる。
水蒸気誘導相分離を行う時間は、バブルポイント法により測定される平均孔径を制御する観点から、1~35秒が好ましく、1~30秒がより好ましく、1~25秒がさらに好ましい。

(液体誘導相分離)
本発明の多孔質膜の好適な製造方法においては、上記水蒸気誘導相分離を行った積層体を、上記製膜用支持体を積層した状態のまま凝固浴へ含浸させ、液体誘導相分離を行うことにより、上記〔規定A〕及び〔規定B〕を満たす本発明の多孔質膜を製造することができる。液体誘導相分離については、上記有機ポリマーを溶解せず、かつ上記良溶媒と相溶性(混和性)の溶媒(貧溶媒、凝固浴)に上記水蒸気誘導相分離を行った積層体を浸漬させる。この浸漬によって製膜溶液の塗膜中の良溶媒の割合がさらに減少することによって、有機ポリマーと溶媒とが相分離(液体誘導相分離)して有機ポリマーがゲル化(凝固)し、多孔質材料が形成され、本発明の多孔質膜を得ることができる。
本発明の多孔質膜の好適な製造方法においては、上記水蒸気誘導相分離を行った積層体を、上記製膜用支持体を積層した状態のまま凝固浴へ含浸させ、液体誘導相分離を行うことにより、上記〔規定A〕及び〔規定B〕を満たす本発明の多孔質膜を製造することができる。液体誘導相分離については、上記有機ポリマーを溶解せず、かつ上記良溶媒と相溶性(混和性)の溶媒(貧溶媒、凝固浴)に上記水蒸気誘導相分離を行った積層体を浸漬させる。この浸漬によって製膜溶液の塗膜中の良溶媒の割合がさらに減少することによって、有機ポリマーと溶媒とが相分離(液体誘導相分離)して有機ポリマーがゲル化(凝固)し、多孔質材料が形成され、本発明の多孔質膜を得ることができる。
貧溶媒として、例えば、水、又は、水と親水性有機溶媒(水と混和する有機溶媒)又は水溶性ポリマーとの混合溶媒を用いることができる。親水性有機溶媒としては、N-メチルピロリドン(NMP)、ジメチルホルムアミド(DMF)、ジメチルスルホキシド(DMSO)及びジメチルアセトアミド(DMAC)等の非プロトン性溶媒、エタノール、プロパノール若しくはイソプロパノール等のアルコール溶媒が挙げられ、水溶性ポリマーとしてはポリビニルピロリドン(PVP)若しくはポリビニルアルコール(PVA)等の水溶性ポリマーが挙げられる。
上記のなかでも、貧溶媒としては、水が好適である。

凝固浴の温度は、好ましくは20~90℃、より好ましくは40~70℃である。

なお、上記液体誘導相分離においては、上記貧溶媒に膜を浸漬して多孔質材料(多孔質膜)を形成した後、エチレングリコール、ジエチレングリコール等のグリコール、及び水等への浸漬、上記のグリコール及び水等による洗浄を行ってもよい。この工程により、膜中に残存する溶媒を除去することができる。
上述の多孔質膜の製造方法で得られた多孔質膜中には、その製造で用いた製膜溶液中の良溶媒が不可避的に一定量残留する。この結果、多孔質材料中における良溶媒の含有量の合計が0.01~5.00質量%である多孔質膜が提供される。
残留溶媒量は、多孔質膜を事前に40℃で12時間送風乾燥した後、ガスクロマトグラフィー又は1H-NMR(核磁気共鳴)測定により、上記乾燥後の多孔質膜100質量%中の質量%として定量することができる。

本発明の多孔質膜は、アルカリ水溶液を電解セルにより水電解し、水素を製造する方法、又は、食塩水を電解セルにより水電解し、水素を製造する方法において、セパレータとして用いることができる。特に、以下に記載するアルカリ水電解装置におけるアルカリ水電解用セパレータとして好適に用いることができる。
[アルカリ水電解]
本発明の多孔質膜をアルカリ水電解用セパレータとして用いる場合、本発明の多孔質膜(以降において、単に「本発明のセパレータ」とも称す)は、アルカリ水電解において、カソードとアノードとの間に配して使用される。本発明のセパレータが適用されるアルカリ水電解装置(「本発明のアルカリ水電解装置」とも称す)の好ましい実施形態について説明するが、本発明のアルカリ水電解はこれらの形態に限定されるものではない。
本発明の多孔質膜をアルカリ水電解用セパレータとして用いる場合、本発明の多孔質膜(以降において、単に「本発明のセパレータ」とも称す)は、アルカリ水電解において、カソードとアノードとの間に配して使用される。本発明のセパレータが適用されるアルカリ水電解装置(「本発明のアルカリ水電解装置」とも称す)の好ましい実施形態について説明するが、本発明のアルカリ水電解はこれらの形態に限定されるものではない。
図4は、本発明のアルカリ水電解装置の好ましい一実施形態を模式的に示すものである。図4に示すアルカリ水電解装置(10)は、本発明のセパレータ(11)の一方の側にカソード電極(12)、他方の側にアノード電極(13)が配され、セパレータ(11)と各電極(12、13)は高濃度のアルカリ水溶液(14、好ましくは水酸化カリウム水溶液又は水酸化ナトリウム水溶液)中に浸されている。電極間に電流が流れると、カソード側には電子が供給されて水からバブル状の水素(H2)が発生する(2H2O+2e-→H2+2OH-)。この水素の発生に伴い生成したヒドロキシイオン(OH-)はセパレータ(11)を通過してアノード側に移動し、アノードで電子が奪われてバブル状の酸素(O2)が発生する(4OH-→O2+2H2O+4e-)。上記カソード電極(12)及びアノード電極(13)は、好ましくは、電極基材(導電性材料)と、電極基材上の触媒層とで構成される。触媒層を含む場合、上記カソード電極(12)とアノード電極(13)との間で触媒種は同じでも異なってもよい。
図4に示すアルカリ水電解装置(10)は、セパレータ(11)と各電極(12、13)とが離れているためヒドロキシイオンの移動距離が長く、イオン伝導効率の向上において制約がある。

図5は、本発明のアルカリ水電解装置の別の好ましい実施形態を模式的に示すものである。図5に示すアルカリ水電解装置(20)は、図4に示すアルカリ水電解装置(10)において、セパレータ(11)と各電極(12、13)とを接して配したもの(ゼロギャップ型)である。図5に示すアルカリ水電解装置(20)は、セパレータ(11)と各電極(12、13)とが接しているためヒドロキシイオンの移動距離が短くイオン伝導効率において有利である。本発明のセパレータ(11)は上記〔規定A〕を満たすため、図5に示すゼロギャップ型のアルカリ水電解装置(20)においては、本発明のセパレータ(11)と各電極(12、13)との間にわずかな隙間が生じ、電極(12、13)表面で発生したバブル状の水素(H2)、酸素(O2)が逃げやすくなり、イオン透過性も向上することができると考えられる。
なお、アルカリ水電解装置においては、再生可能エネルギー適性を付与する観点から、常圧(約1bar)に対して圧力10bar以上の加圧下で運転される、加圧アルカリ水電解装置も知られている。このような加圧アルカリ水電解装置としては、例えば、図5に示すアルカリ水電解装置において、加圧運転(例えば、圧力10bar以上の加圧条件下の運転)に対応可能なように、アルカリ水電解装置の構成、部材等を適宜調整したものが挙げられる。
なお、アルカリ水電解装置においては、再生可能エネルギー適性を付与する観点から、常圧(約1bar)に対して圧力10bar以上の加圧下で運転される、加圧アルカリ水電解装置も知られている。このような加圧アルカリ水電解装置としては、例えば、図5に示すアルカリ水電解装置において、加圧運転(例えば、圧力10bar以上の加圧条件下の運転)に対応可能なように、アルカリ水電解装置の構成、部材等を適宜調整したものが挙げられる。
図6は、本発明のアルカリ水電解装置のさらに別の好ましい実施形態を模式的に示すものである。図6に示すアルカリ水電解装置(30)は膜電極接合体を含む形態である。すなわち、本発明のセパレータ(31)の一方の側にカソード触媒層(32)、他方の側にアノード触媒層(33)が配されている。これらの触媒層は、触媒とその結着剤により構成される。さらにこれらの触媒層の外側の面(セパレータ(33)が配される側とは反対側の面)にはガス拡散層(34)が形成されて膜電極接合体を構成している。図6では、膜電極接合体のさらにその外側にバイポーラプレート(35)が形成されている。この膜電極接合体のカソード触媒層(32)とアノード触媒層(33)にアルカリ水溶液を供給し、カソード触媒層(32)とアノード触媒層(33)とを電気的に接続して通電することにより、カソード触媒層(32)からバブル状の水素が発生し、アノード触媒層(33)からバブル状の酸素が発生する。
上記アルカリ水電解装置において、カソード電極、カソード触媒層、アノード電極、アノード触媒層等の、セパレータ以外の構成は特に制限されず、アルカリ水電解装置に用いられる通常の部材を適宜に適用することができる。
このように、本発明は一実施形態において、本発明のセパレータをアルカリ水電解装置のセパレータとして組み込まれたアルカリ水電解装置を提供するものである。また、本発明は一実施形態において、本発明のセパレータをアルカリ水電解装置のセパレータとして組み込むことを含む、アルカリ水電解装置の製造方法を提供するものである。
[アルカリ水電解部材]
本発明のアルカリ水電解部材は、本発明のセパレータを含む。
具体的には、本発明のアルカリ水電解部材は、本発明のセパレータと、触媒、アノード電極及びカソード電極のうちの少なくともいずれか1つとを含む。なお、本発明のセパレータと、アノード電極及びカソード電極とを含む形態については、後述の本発明のアルカリ水電解セルに分類するものとする。
本発明のアルカリ水電解部材が電極を含まず、触媒を含む形態としては、本発明のセパレータの一方の側にのみ触媒を有する形態、及び、本発明のセパレータの両側に触媒を有する形態が挙げられる。
本発明のアルカリ水電解部材がカソード電極を含まず、アノード電極を含む形態としては、本発明のセパレータの一方の側にアノード電極を有する形態が挙げられる。この形態においては、触媒を有していてもよく、有していなくてもよい。触媒を有する場合、本発明のセパレータの一方の側にのみ触媒を有する形態であってもよく、本発明のセパレータの両側に触媒を有する形態であってもよい。

本発明のアルカリ水電解セルは、本発明のセパレータ又は本発明のアルカリ水電解部材を含む。
「アルカリ水電解セル」は、セパレータと、セパレータによって分離された2つの電極(アノード電極及びカソード電極)とを含む。この形態では、両方の電極間(本発明のセパレータを含む。)に、アルカリ水溶液を電解質として存在させてもよく、アノード電極及びカソード電極は、それぞれ触媒をさらに含んでいてもよい。
例えば、本発明のアルカリ水電解セルが本発明のセパレータを含む場合、本発明のセパレータと、アノード電極及びカソード電極と組み合わせることにより、本発明のアルカリ水電解セルとすることができる。この場合において、アノード電極及びカソード電極は各々独立に触媒を含んでいる形態であってもよい。
また、本発明のアルカリ水電解セルが電極を含まず、本発明のセパレータと触媒とを含む場合、アノード電極及びカソード電極と組み合わせることにより、本発明のアルカリ水電解セルとすることができる。この場合において、触媒は、本発明のアルカリ水電解部材に含まれている形態であってもよく、アノード電極又はカソード電極と同様に、本発明のアルカリ水電解部材に組み合わせるようにして別途含ませる形態であってもよい。なお、本発明のアルカリ水電解セルにおいて、触媒は本発明のセパレータの少なくとも一方の側に含まれていればよく、両側に含まれていてもよい。

また、本発明のアルカリ水電解セルがカソード電極を含まず、本発明のセパレータとアノード電極とを含む場合、カソード電極と組み合わせることにより、本発明のアルカリ水電解セルとすることができる。この場合において、アノード電極及びカソード電極は各々独立に触媒を含んでいる形態であってもよい。また、触媒は、本発明のアルカリ水電解部材に含まれている形態であってもよく、カソード電極と同様に、本発明のアルカリ水電解部材に組み合わせるようにして別途含ませる形態であってもよい。

[水素の製造方法]
本発明の水素の製造方法は、本発明のアルカリ水電解装置を用いること以外は、通常の水素の製造方法(水電解)と同様である。

以下に、実施例に基づき本発明についてさらに詳細に説明するが、本発明はこれにより限定して解釈されるものではない。使用した水は、脱イオン水である。RHは相対湿度を意味し、secは秒、minは分、hrは時間をそれぞれ意味する。多孔質支持体の厚みについては、前述の方法により測定される値である。
[多孔質膜の作製]
<実施例1>
ポリスルホン(商品名:Udel P-3500 LCD MB7、Solvay社製、Mw:80000)8.5gをγ-バレロラクトン(Merck社製)20.8g及びPolarClean(商品名、Solvay社製、前述の化合物(2)と(3)の混合物)20.8gに加え、60℃で5時間攪拌し、完全に溶解させた。次にPVP K90(商品名、Merck社製、ポリビニルピロリドン)2.4gを加え、60℃で1時間攪拌したのち、酸化ジルコニウム粒子(商品名:E101、Luxfer社製、メディアン径(D50)0.80μm)47.9gを加え、3時間攪拌し塗布液を得た。
得られた塗布液を、クリアランスの厚みを230μmに設定したアプリケーターを用いて、PET(ポリエチレンテレフタレート)フィルムからなる製膜用支持体上に流延した。その上から多孔質支持体としてのPEEK(ポリエーテルエーテルケトン)製の織布支持体(Safer社製、厚み54μm、開口率60%)をのせ、完全に塗布液を含浸させた。上記の織布支持体を含浸させた塗布液の膜側表面(製膜用支持体を貼り合わせた側(製膜用支持体に接する側)とは反対側の面)を、65℃、相対湿度98%の水蒸気環境内に20秒間さらした(水蒸気誘導相分離工程)。続いて、50℃の純水からなる凝縮浴に5分間、静かに浸漬し、多孔質構造を形成した(凝縮浴内相分離工程)。さらに50℃の水で10分水洗した後、PETフィルムから多孔質膜を剥離した。続いて、90℃の水で1時間水洗し、実施例1の多孔質膜を得た。この多孔質膜の厚みは180μmであった。
<実施例1>

<実施例2>
実施例1において、水蒸気環境内にさらす時間を20秒から30秒に変更した以外は実施例1と同様にして、実施例2の多孔質膜を得た。
<実施例3>
実施例1において、PEEK製の織布支持体(Safer社製)を使用しなかった以外は実施例1と同様にして、実施例3の多孔質膜を得た。
<実施例4>
実施例1において、得られる多孔質膜の厚みが100μmとなるようにコーティング工程を調整した以外は実施例1と同様にして、実施例4の多孔質膜を得た。
実施例1において、水蒸気環境内にさらす時間を20秒から30秒に変更した以外は実施例1と同様にして、実施例2の多孔質膜を得た。
<実施例3>
実施例1において、PEEK製の織布支持体(Safer社製)を使用しなかった以外は実施例1と同様にして、実施例3の多孔質膜を得た。
<実施例4>
実施例1において、得られる多孔質膜の厚みが100μmとなるようにコーティング工程を調整した以外は実施例1と同様にして、実施例4の多孔質膜を得た。
<比較例1>
特表2020-527193号公報の図3に概略的に示されるセパレータの製造方法に基づき、以下のようにして、比較例1の多孔質膜を作製した。
上記実施例1で調製した塗布液を、3m/分のスロットダイコーティング技術を用いて多孔質支持体としての1.8m幅のPEEK(ポリエーテルエーテルケトン)製の織布支持体(Safer社製、厚み54μm、開口率60%)の両側に、完成後の多孔質膜の膜厚が180μmになるようコーティングした。
次いで、コーティングした織布支持体を、50℃に保った水浴(凝固浴)に輸送する間に、領域(コーティングの後、水浴に到達するまでの距離7cmの領域)内で蒸気誘導相分離工程を行った。蒸気誘導相分離工程は、コーティングされた織布支持体の一方の面に対して、25℃、相対湿度70%の条件で、もう一方の面に対して、65℃、相対湿度98%の条件で、10秒さらされるようにして行った。次いで、コーティング及び蒸気誘導相分離を施した織布支持体を、50℃の水浴に5分間浸漬することで、液体誘導相分離を行った。さらに、80℃の水中で30分間のインライン洗浄工程を行い、比較例1の多孔質膜を作製した。

<比較例6>
比較例2において、得られる多孔質膜の厚みが500μmとなるようにコーティング工程を調整し、蒸気誘導相分離にさらされる時間を20秒から10秒に変更した以外は比較例2と同様にして、比較例6の多孔質膜を得た。
比較例1において、得られる多孔質膜の厚みが220μmとなるようにコーティング工程を調整した以外は比較例1と同様にして、比較例3の多孔質膜を得た。
<比較例4>
比較例2において、得られる多孔質膜の厚みが220μmとなるようにコーティング工程を調整し、蒸気誘導相分離にさらされる時間を20秒から10秒に変更した以外は比較例2と同様にして、比較例4の多孔質膜を得た。
<比較例5>
比較例1において、得られる多孔質膜の厚みが500μmとなるようにコーティング工程を調整した以外は比較例1と同様にして、比較例5の多孔質膜を得た。
<比較例6>
比較例2において、得られる多孔質膜の厚みが500μmとなるようにコーティング工程を調整し、蒸気誘導相分離にさらされる時間を20秒から10秒に変更した以外は比較例2と同様にして、比較例6の多孔質膜を得た。
各多孔質膜について、以下の測定、評価を行った。これらの結果を表1-1及び1-2(以下、まとめて「表1」と称す)に示す。
また、図1に、実施例1の多孔質膜の表面及び裏面の表面SEM画像を、図2に、比較例1で作製した多孔質膜の表面及び裏面の表面SEM画像を、それぞれ示す。これらの図1及び2は、多孔質膜の表面形態を示すための参考画像であり、いずれも10μm四方の視野角の画像ではない。なお、図1においては、実施例1の多孔質膜の表面及び裏面の表面SEM画像(図1(a)及び(b))と、これらの表面SEM画像において、最大フェレ径が1μm以上となる孔(図に示す表面SEM画像内で閉曲線とならない孔を含む)の箇所に、直径1μmの円を記載したもの(図1(c)及び(d))を、それぞれ示す。
なお、各評価を行うにあたり、得られた多孔質膜については、特段の断りのない限り、乾燥せずに巻き上げ、後述の評価にあわせて、所望の形状に切断した多孔質膜をそのまま用いた。
また、図1に、実施例1の多孔質膜の表面及び裏面の表面SEM画像を、図2に、比較例1で作製した多孔質膜の表面及び裏面の表面SEM画像を、それぞれ示す。これらの図1及び2は、多孔質膜の表面形態を示すための参考画像であり、いずれも10μm四方の視野角の画像ではない。なお、図1においては、実施例1の多孔質膜の表面及び裏面の表面SEM画像(図1(a)及び(b))と、これらの表面SEM画像において、最大フェレ径が1μm以上となる孔(図に示す表面SEM画像内で閉曲線とならない孔を含む)の箇所に、直径1μmの円を記載したもの(図1(c)及び(d))を、それぞれ示す。
なお、各評価を行うにあたり、得られた多孔質膜については、特段の断りのない限り、乾燥せずに巻き上げ、後述の評価にあわせて、所望の形状に切断した多孔質膜をそのまま用いた。
(多孔質膜の厚み)
多孔質膜から剃刀で切り出した断面を、多孔質膜断面が一視野で収まる倍率(例えば400倍)で、断面SEM(走査電子顕微鏡)画像を取得し、得られた断面SEM画像において、孔が存在しないと仮定し(孔内に有機ポリマーが充填された状態を仮定し)、厚みを20点、等間隔に計測し、得られた20個の測定値の算術平均値を求め、μm表記での小数第一位を四捨五入した値を、多孔質膜の厚みとした。
なお、断面SEM観察には、以下の装置を用いた。以降のSEM観察においても同様である。

多孔質膜から剃刀で切り出した断面を、多孔質膜断面が一視野で収まる倍率(例えば400倍)で、断面SEM(走査電子顕微鏡)画像を取得し、得られた断面SEM画像において、孔が存在しないと仮定し(孔内に有機ポリマーが充填された状態を仮定し)、厚みを20点、等間隔に計測し、得られた20個の測定値の算術平均値を求め、μm表記での小数第一位を四捨五入した値を、多孔質膜の厚みとした。
なお、断面SEM観察には、以下の装置を用いた。以降のSEM観察においても同様である。

(膜表面領域における平均孔径)
多孔質膜にメタノールを含浸させ、液体窒素中で凍結させた多孔質膜からミクロトーム(Leica社製、商品名:EM UC6)を用いて切り出した断面について、走査型電子顕微鏡(型番:S4700、日立ハイテク社製)を用いて、表面から多孔質膜の厚み10%の領域(例えば、厚み200μmの多孔質膜においては、表面から厚み20μmの領域)が1つの視野に収まるようにして、表面から多孔質膜の厚み10%の領域における孔径の算術平均値を求め、小数第二位を四捨五入した値を「膜表面領域における平均孔径」とした。

(バブルポイント法により測定される平均孔径)
平均孔径はASMT(American Society for Testing and Materials) F316-86に記載のバブルポイント法に基づき、PMI社製のポロメーターを用いて測定を行った。浸漬液としてGalwick(商品名、Porous Materials社製、フッ素系溶媒、表面張力15.6dyn/cm)を用いて完全に濡らした測定用多孔質膜を用いて、印加圧力、及び空気透過量の測定を昇圧モードで行い、測定した細孔径分布から、最も頻度が高い(孔径分布に占める割合が最も高い)孔径のμm表記での小数第二位を四捨五入した値を「平均孔径」とした。
平均孔径はASMT(American Society for Testing and Materials) F316-86に記載のバブルポイント法に基づき、PMI社製のポロメーターを用いて測定を行った。浸漬液としてGalwick(商品名、Porous Materials社製、フッ素系溶媒、表面張力15.6dyn/cm)を用いて完全に濡らした測定用多孔質膜を用いて、印加圧力、及び空気透過量の測定を昇圧モードで行い、測定した細孔径分布から、最も頻度が高い(孔径分布に占める割合が最も高い)孔径のμm表記での小数第二位を四捨五入した値を「平均孔径」とした。
(膜表面の10μm四方の領域内に存在する直径1μm以上の孔の個数)
多孔質膜の両方の各表面についての10μm四方の視野角での表面SEM画像を3つの異なる視野で観察し、各10μm四方の領域内に存在する直径1μm以上の孔の個数を数え、得られた3つの孔の数の算術平均値を求め、小数第一位を四捨五入した値を「表面の10μm四方の領域内に存在する直径1μm以上の孔の個数」とした。
なお、直径1μm以上の孔とは、SEM画像から2値解析で求めた最大フェレ径が1μm以上となる孔を意味し、10μm四方の視野角内で閉曲線となる直径1μm以上の孔のみをカウントした。
多孔質膜の両方の各表面についての10μm四方の視野角での表面SEM画像を3つの異なる視野で観察し、各10μm四方の領域内に存在する直径1μm以上の孔の個数を数え、得られた3つの孔の数の算術平均値を求め、小数第一位を四捨五入した値を「表面の10μm四方の領域内に存在する直径1μm以上の孔の個数」とした。
なお、直径1μm以上の孔とは、SEM画像から2値解析で求めた最大フェレ径が1μm以上となる孔を意味し、10μm四方の視野角内で閉曲線となる直径1μm以上の孔のみをカウントした。
(反り)
多孔質膜から10mm四方のサンプルを切り出し、このサンプルを純水に1時間含浸させた後、平坦面上に載せて、3分経過時点で発生した反り高さを定規で測定し、最大の反り高さを「反り」とした。反りが小さいほど、純水に1時間含浸させた多孔質膜をセパレータとして電解セルへ組み込む作業を効率よく行うことができる。
多孔質膜から10mm四方のサンプルを切り出し、このサンプルを純水に1時間含浸させた後、平坦面上に載せて、3分経過時点で発生した反り高さを定規で測定し、最大の反り高さを「反り」とした。反りが小さいほど、純水に1時間含浸させた多孔質膜をセパレータとして電解セルへ組み込む作業を効率よく行うことができる。
(イオン抵抗の測定、電解液含浸性の評価)
電流制御端子にニッケル電極、電圧制御用端子に3M-KCl水溶液で満たしたルギン管を有する2室セルに、電解液として30質量%水酸化カリウム水溶液を加え、30℃に保持した。ガルバノスタットモードにて電流密度が10mA/cm2となる条件でイオン抵抗を測定して、測定のブランク値を得た。次に下記のようにして調製したサンプルをセパレータとして挟み、上記ブランク値の測定と同様にして、30質量%水酸化カリウム水溶液を充填し、上記ブランク値の測定と同じ条件でイオン抵抗を測定した。得られた各多孔質膜の抵抗値とブランク値の差(すなわち、[多孔質膜の抵抗値]-[ブランク値]により算出される値)をその多孔質膜のイオン抵抗値とした。イオン抵抗は電解液含浸性の影響を受けるため、以下の評価基準により電解液含浸性を評価した。
なお、測定に用いた多孔質膜は、直径10mmの円形状に打ち抜き乾燥したものを含浸前のサンプル、30質量%水酸化カリウム水溶液(関東化学社製)に室温(25℃)で、2時間、8時間、又は20時間浸漬し、直径10mmの円形状に打ち抜いたものを含浸後のサンプル(浸漬時間の異なる3種類の含浸後のサンプル)として用意した。
- 評価基準 -
A:含浸前のサンプルのイオン抵抗値に対して、2時間浸漬、8時間浸漬、及び20時間浸漬のいずれの含浸後のサンプルもイオン抵抗値が小さく、電解液が2時間以内で含浸してイオン抵抗が低下した。
B:含浸前のサンプルのイオン抵抗値に対して、3種類の含浸後のサンプルのうち、8時間浸漬、及び20時間浸漬の含浸後のサンプルのイオン抵抗値が小さく、電解液が含浸してイオン抵抗が下がるまで8時間を要した。
C:含浸前のサンプルのイオン抵抗値に対して、3種類の含浸後のサンプルのうち、20時間浸漬後のサンプルのイオン抵抗値が小さく、電解液が含浸してイオン抵抗が下がるまで20時間を要した。
電流制御端子にニッケル電極、電圧制御用端子に3M-KCl水溶液で満たしたルギン管を有する2室セルに、電解液として30質量%水酸化カリウム水溶液を加え、30℃に保持した。ガルバノスタットモードにて電流密度が10mA/cm2となる条件でイオン抵抗を測定して、測定のブランク値を得た。次に下記のようにして調製したサンプルをセパレータとして挟み、上記ブランク値の測定と同様にして、30質量%水酸化カリウム水溶液を充填し、上記ブランク値の測定と同じ条件でイオン抵抗を測定した。得られた各多孔質膜の抵抗値とブランク値の差(すなわち、[多孔質膜の抵抗値]-[ブランク値]により算出される値)をその多孔質膜のイオン抵抗値とした。イオン抵抗は電解液含浸性の影響を受けるため、以下の評価基準により電解液含浸性を評価した。
なお、測定に用いた多孔質膜は、直径10mmの円形状に打ち抜き乾燥したものを含浸前のサンプル、30質量%水酸化カリウム水溶液(関東化学社製)に室温(25℃)で、2時間、8時間、又は20時間浸漬し、直径10mmの円形状に打ち抜いたものを含浸後のサンプル(浸漬時間の異なる3種類の含浸後のサンプル)として用意した。
- 評価基準 -
A:含浸前のサンプルのイオン抵抗値に対して、2時間浸漬、8時間浸漬、及び20時間浸漬のいずれの含浸後のサンプルもイオン抵抗値が小さく、電解液が2時間以内で含浸してイオン抵抗が低下した。
B:含浸前のサンプルのイオン抵抗値に対して、3種類の含浸後のサンプルのうち、8時間浸漬、及び20時間浸漬の含浸後のサンプルのイオン抵抗値が小さく、電解液が含浸してイオン抵抗が下がるまで8時間を要した。
C:含浸前のサンプルのイオン抵抗値に対して、3種類の含浸後のサンプルのうち、20時間浸漬後のサンプルのイオン抵抗値が小さく、電解液が含浸してイオン抵抗が下がるまで20時間を要した。
(液透過性の抑制)
多孔質膜を直径47mmの円形状に裁断したサンプル4を、図3の模式断面図に示すようにして、アルカリ水透過量測定装置にセットした。具体的には、サンプルホルダー下部2の上にステンレス製メッシュサポート5とサンプル4とをこの順に載せ、ゴム製のOリングパッキン3をさらに挟んでサンプルホルダー上部1を載せ、サンプルホルダー下部2とサンプルホルダー上部1により、サンプル4を固定した。サンプル上方(図3の矢印の箇所)から85℃に加温した30質量%水酸化カリウム水溶液を供給し、50mbarの圧力を加えた。サンプル下方より液滴が出てくることを目視で確認した時点を0分とし、8分間圧力を保持した。8分間でサンプルを透過した水酸化カリウム水溶液の量を定量し、単位換算することにより、アルカリ水透過量を算出し、以下の基準に当てはめて、液透過性の抑制効果を評価した。なお、本試験によるアルカリ水透過量が1000L/(bar・m2・hr)未満である場合、セパレータに求められるガスバリア性も満たすレベルとなる。
- 評価基準 -
A:アルカリ水透過量が100L/(bar・m2・hr)以上、500L/(bar・m2・hr)未満である。
B:アルカリ水透過量が500L/(bar・m2・hr)以上、1000L/(bar・m2・hr)未満である。
C:アルカリ水透過量が1000L/(bar・m2・hr)以上である。
多孔質膜を直径47mmの円形状に裁断したサンプル4を、図3の模式断面図に示すようにして、アルカリ水透過量測定装置にセットした。具体的には、サンプルホルダー下部2の上にステンレス製メッシュサポート5とサンプル4とをこの順に載せ、ゴム製のOリングパッキン3をさらに挟んでサンプルホルダー上部1を載せ、サンプルホルダー下部2とサンプルホルダー上部1により、サンプル4を固定した。サンプル上方(図3の矢印の箇所)から85℃に加温した30質量%水酸化カリウム水溶液を供給し、50mbarの圧力を加えた。サンプル下方より液滴が出てくることを目視で確認した時点を0分とし、8分間圧力を保持した。8分間でサンプルを透過した水酸化カリウム水溶液の量を定量し、単位換算することにより、アルカリ水透過量を算出し、以下の基準に当てはめて、液透過性の抑制効果を評価した。なお、本試験によるアルカリ水透過量が1000L/(bar・m2・hr)未満である場合、セパレータに求められるガスバリア性も満たすレベルとなる。
- 評価基準 -
A:アルカリ水透過量が100L/(bar・m2・hr)以上、500L/(bar・m2・hr)未満である。
B:アルカリ水透過量が500L/(bar・m2・hr)以上、1000L/(bar・m2・hr)未満である。
C:アルカリ水透過量が1000L/(bar・m2・hr)以上である。

ポリスルホン:UDEL P-3500 LCD MB7(商品名、Solvay社製、Mw:80000)
酸化ジルコニウム:E101(商品名、Luxfer社製、メディアン径(D50)0.80μm)

γ-バレロラクトン:Merck社製
PolarClean:商品名、Solvay社製、前述の化合物(2)と(3)の混合物
塗布液を構成する各成分の含有量の単位は「g」である。
PEEK:ポリエーテルエーテルケトン製の織布支持体(Safer社製、厚み54μm、開口率60%)
各項目における[ ]の中には、単位を記載する。
*1:実施例1、2及び4、比較例1~6において、PEEK製の織布支持体に代えてPPS(ポリフェニレンスルフィド)製の織布支持体(NBC Mesh Tec社製、厚み70μm)を用いて得られた多孔質膜の物性及び評価は、PEEK製の織布支持体を用いた多孔質膜の物性及び評価と同じ結果となった。
なお、Agfa社製のZirfon UTP 220(商品名)を用いた場合には、比較例3の多孔質膜と同じ評価結果(反り、電解液含浸性、液透過性の抑制について同じ評価結果)が得られた。
表面及び裏面は、膜の表面のどちら側かを特定するために用いられており、本発明の多孔質膜の両面のうち、いずれの面を表面、裏面とするかについては、特に制限はない。なお、実施例1~4においては、製膜用支持体を配していた側の膜の表面を裏面とした。
水蒸気誘導相分離の裏面側の温湿度の欄における「-」は、多孔質膜の裏面に製膜用支持体を配して水蒸気誘導相分離を行っており、裏面側は水蒸気誘導相分離が行われていないことを意味する。
ポリスルホン:UDEL P-3500 LCD MB7(商品名、Solvay社製、Mw:80000)
酸化ジルコニウム:E101(商品名、Luxfer社製、メディアン径(D50)0.80μm)

*1:実施例1、2及び4、比較例1~6において、PEEK製の織布支持体に代えてPPS(ポリフェニレンスルフィド)製の織布支持体(NBC Mesh Tec社製、厚み70μm)を用いて得られた多孔質膜の物性及び評価は、PEEK製の織布支持体を用いた多孔質膜の物性及び評価と同じ結果となった。
なお、Agfa社製のZirfon UTP 220(商品名)を用いた場合には、比較例3の多孔質膜と同じ評価結果(反り、電解液含浸性、液透過性の抑制について同じ評価結果)が得られた。
表面及び裏面は、膜の表面のどちら側かを特定するために用いられており、本発明の多孔質膜の両面のうち、いずれの面を表面、裏面とするかについては、特に制限はない。なお、実施例1~4においては、製膜用支持体を配していた側の膜の表面を裏面とした。
水蒸気誘導相分離の裏面側の温湿度の欄における「-」は、多孔質膜の裏面に製膜用支持体を配して水蒸気誘導相分離を行っており、裏面側は水蒸気誘導相分離が行われていないことを意味する。
上記表1から、以下のことがわかる。
比較例3~6に示されるように、多孔質膜の膜厚が500μmである場合(比較例5及び6)及び多孔質膜の膜厚が220μmである場合(比較例3及び4)には、電解液含浸性に劣っていた。なお、これらの比較例3~6の多孔質膜は、特表2020-527193号公報に記載される従来の製造方法により作製した多孔質膜であり、多孔質膜の膜厚が220μm又は500μmである場合には、反り及び液透過性の問題が生じていないことがわかる。
これに対して、比較例1及び2に示されるように、多孔質膜の膜厚を180μmと薄くした場合には、多孔質膜を水電解用セパレータとして組み込む際の作業性の観点から許容できないレベルの反りが発生し、あるいは反りの発生を抑制できていても液透過性が高まってしまい、低く抑えられていなかった。比較例1の膜厚180μmの多孔質膜は、多孔質膜の表面の一方が、直径1μm以上の孔を10μm四方の領域において2個しか有しておらず、本発明の規定を満たさない。この比較例1の多孔質膜は、反りが6mmと大きく、多孔質膜を水電解用セパレータとして電解セルへ組み込み際の作業性の観点から許容できるレベルを超えていた。また、比較例2の膜厚180μmの多孔質膜は、バブルポイント法による平均孔径が0.4μmである点で、本発明の規定を満たさない。この比較例2の多孔質膜は、アルカリ水透過量が1000L/(bar・m2・hr)以上と高く、液透過性が所望のレベルに抑えられておらず、劣っていた。
これに対して、本発明の規定を満たす実施例1~3の多孔質膜は、優れた電解液含浸性を示しており、しかも、多孔質膜の膜厚が180μmと薄いにも関わらず、反りがいずれも2mmと小さく抑えられており、多孔質膜を水電解用セパレータとして組み込む際の良好な作業性を示すレベルであり、かつ、アルカリ水透過量は1000L/(bar・m2・hr)未満と、水電解に求められる所望のレベルまで液透過性が低く抑えられていた。また、本発明の規定を満たす実施例4の多孔質膜は、優れた電解液含浸性を示しており、しかも、多孔質膜の膜厚が100μmとさらに薄いにも関わらず、反りは4mmと小さく抑えられており、多孔質膜を水電解用セパレータとして組み込む際の良好な作業性を示すレベルであり、かつ、アルカリ水透過量は500L/(bar・m2・hr)未満と、水電解に求められる所望のレベルまで液透過性が低く抑えられていた。また、実施例1と3との対比から、多孔質支持体の有無に関わらず、優れた電解液含浸性を示し、反りの発生を同レベルまで抑制できており、水電解に求められる所望のレベルまで液透過性が低く抑えられていることがわかる。
比較例3~6に示されるように、多孔質膜の膜厚が500μmである場合(比較例5及び6)及び多孔質膜の膜厚が220μmである場合(比較例3及び4)には、電解液含浸性に劣っていた。なお、これらの比較例3~6の多孔質膜は、特表2020-527193号公報に記載される従来の製造方法により作製した多孔質膜であり、多孔質膜の膜厚が220μm又は500μmである場合には、反り及び液透過性の問題が生じていないことがわかる。
これに対して、比較例1及び2に示されるように、多孔質膜の膜厚を180μmと薄くした場合には、多孔質膜を水電解用セパレータとして組み込む際の作業性の観点から許容できないレベルの反りが発生し、あるいは反りの発生を抑制できていても液透過性が高まってしまい、低く抑えられていなかった。比較例1の膜厚180μmの多孔質膜は、多孔質膜の表面の一方が、直径1μm以上の孔を10μm四方の領域において2個しか有しておらず、本発明の規定を満たさない。この比較例1の多孔質膜は、反りが6mmと大きく、多孔質膜を水電解用セパレータとして電解セルへ組み込み際の作業性の観点から許容できるレベルを超えていた。また、比較例2の膜厚180μmの多孔質膜は、バブルポイント法による平均孔径が0.4μmである点で、本発明の規定を満たさない。この比較例2の多孔質膜は、アルカリ水透過量が1000L/(bar・m2・hr)以上と高く、液透過性が所望のレベルに抑えられておらず、劣っていた。
これに対して、本発明の規定を満たす実施例1~3の多孔質膜は、優れた電解液含浸性を示しており、しかも、多孔質膜の膜厚が180μmと薄いにも関わらず、反りがいずれも2mmと小さく抑えられており、多孔質膜を水電解用セパレータとして組み込む際の良好な作業性を示すレベルであり、かつ、アルカリ水透過量は1000L/(bar・m2・hr)未満と、水電解に求められる所望のレベルまで液透過性が低く抑えられていた。また、本発明の規定を満たす実施例4の多孔質膜は、優れた電解液含浸性を示しており、しかも、多孔質膜の膜厚が100μmとさらに薄いにも関わらず、反りは4mmと小さく抑えられており、多孔質膜を水電解用セパレータとして組み込む際の良好な作業性を示すレベルであり、かつ、アルカリ水透過量は500L/(bar・m2・hr)未満と、水電解に求められる所望のレベルまで液透過性が低く抑えられていた。また、実施例1と3との対比から、多孔質支持体の有無に関わらず、優れた電解液含浸性を示し、反りの発生を同レベルまで抑制できており、水電解に求められる所望のレベルまで液透過性が低く抑えられていることがわかる。
本発明をその実施態様とともに説明したが、我々は特に指定しない限り我々の発明を説明のどの細部においても限定しようとするものではなく、添付の請求の範囲に示した発明の精神と範囲に反することなく幅広く解釈されるべきであると考える。
本願は、2024年6月21日に日本国で特許出願された特願2024-100851に基づく優先権を主張するものであり、これはここに参照してその内容を本明細書の記載の一部として取り込む。

Claims (10)
- 多孔質構造の有機ポリマーを含む、水電解用多孔質膜であって、
前記多孔質膜の両方の表面が、いずれも、10μm四方の領域内に直径1μm以上の孔を5個以上有し、
バブルポイント法により測定される平均孔径が0.3μm以下であり、
厚みが200μm以下である、多孔質膜。 - 前記多孔質膜が親水性無機粒子を含有する、請求項1に記載の多孔質膜。
- 前記多孔質膜が多孔質支持体を含有する、請求項1に記載の多孔質膜。
- 水電解用セパレータである、請求項1に記載の多孔質膜。
- 製膜用支持体と、該製膜用支持体上に形成された、前記多孔質膜の構成材料を含む塗膜とからなる積層体の、前記塗膜側の面に水蒸気誘導相分離を行い、前記水蒸気誘導相分離を行った積層体を凝縮浴へ浸漬させることを含む、請求項1~4のいずれか1項に記載の多孔質膜の製造方法。
- 前記水蒸気誘導相分離が、相対湿度85~99%、60~80℃の条件での水蒸気誘導相分離である、請求項5に記載の多孔質膜の製造方法。
- 請求項4に記載の多孔質膜を含む、アルカリ水電解部材。
- 請求項1~4のいずれか1項に記載の多孔質膜、又は、請求項7に記載のアルカリ水電解部材を含む、アルカリ水電解セル。
- 請求項8に記載のアルカリ水電解セルを含む、アルカリ水電解装置。
- 請求項9に記載のアルカリ水電解装置を用いる、水素の製造方法。
