Description

回転電機
 本発明は、回転電機の構造に係り、特に、ステータコアへのコイルの固定方法に適用して有効な技術に関する。
 モータや発電機などの回転電機は、自動車、トラック、バス、建設機械、鉄道車両、エレベータ、家電製品など、幅広い分野の製品に搭載されている。
 これらの回転電機では、駆動時にステータコアやコイルが振動すると、コイルの絶縁被膜が損傷し、短絡事故を招くリスクが高まる。このため、従来はステータコアとコイルをワニス硬化や樹脂ポッティングによって固定していた。
 本技術分野の背景技術として、例えば、特許文献1のような技術がある。特許文献1には、ステータコアとコイルとの間に、接着層と発泡性樹脂から成る膨張材および絶縁体(インシュレータ)を順に配置し、加熱により発泡性樹脂を膨張させてコイルを固定する技術が開示されている。

 ところで、昨今の電動車両の急速な普及に伴い、駆動源となるモータに対しては駆動中のエネルギー消費効率のみならず、ライフサイクルでのCO排出量の低減や、資源循環が求められている。
 しかしながら、従来のコイルに施されているワニス硬化や樹脂ポッティングでは、製造過程において加熱のために大きなエネルギーが消費される他、絶縁破壊などの故障時にはコイルの解体が困難であり、製造時のCO排出量の低減や資源循環が図れない課題があった。
 上記特許文献1の方法によれば、ステータコアとコイルは接着層を介して固定されるため、比較的容易にコイルを解体できる。しかし、コイル解体後のステータコアには接着層が残留するため再利用は困難である。また、従来のワニス硬化や樹脂ポッティングと同様に加熱工程が必要となるため、製造時のエネルギー消費を大きく削減することはできない。
 そこで、本発明の目的は、回転駆動時におけるステータコアへのコイルの確実な固定を維持しながら、コイルの組み立て及び解体が容易で、製造時のCO排出量の低減と資源循環が可能な回転電機を提供することにある。
 上記目的を達成するために、本発明には様々な実施形態を含むが、その一例を挙げると、本発明の回転電機は、複数のティースと隣接するティース同士の間に形成される複数のスロットとを有するステータコアと、前記ティースに巻回されるコイルとを含むステータと、前記ステータと所定のギャップを介して対向して配置され、回転自在に保持されるロータと、を備える回転電機であって、前記スロットは、前記回転電機の径方向の一端が開口しており、前記コイルは、前記スロットに挿入される第一スロット挿入部および第二スロット挿入部と、前記第一スロット挿入部と前記第二スロット挿入部とを前記回転電機の軸方向端部で接続する巻回部とを有し、前記第一スロット挿入部および前記第二スロット挿入部は、前記スロットの形状に合わせて形成される絶縁材料に覆われており、前記絶縁材料は、前記径方向に延在して形成された突部をそれぞれ少なくとも1つ有することを特徴とする。
 本発明によれば、回転駆動時におけるステータコアへのコイルの確実な固定を維持しながら、コイルの組み立て及び解体が容易で、製造時のCO排出量の低減と資源循環が可能な回転電機を実現することができる。
 上記した以外の課題、構成及び効果は、以下の実施形態の説明により明らかにされる。

 以下、図面を用いて本発明の実施例を説明する。なお、各図面において同一の構成については同一の符号を付し、重複する部分についてはその詳細な説明は省略する。
 また、以下の説明では主にインナーロータ型の回転電機を対象としているが、本発明の対象はこれに限定されるものではなく、実施例3で後述するアウターロータ型の回転電機にも適用可能である。
 図1から図5、及び図10Aから図10Cを参照して、本発明の実施例1に係る回転電機について説明する。
 図1は、本実施例の回転電機(モータ)1の概略構成を示す断面図である。図2は、図1のコイル200の構造を示す図である。図3は、図1のスロット13の構造を示す図である。図4Aは、図1のコイル200の断面構造を示す図である。図4B及び図4Cはいずれも、図4Aの変形例を示す図である。図5Aは、図1のコイル200の3次元形状を示す斜視図である。図5Bは、図5Aの変形例を示す図である。図10Aは、従来の分布巻構造の製造過程を示す図である。図10Bは、従来の集中巻構造の製造過程を示す図である。図10Cは、本発明による回転電機製造時のCO排出量の低減と資源循環の効果を示す図である。
 図1に示すように、本実施例の回転電機(モータ)1は、主要な構成として、円筒形のステータ10と、ステータ10の内側にギャップ30を介して同心配置されるロータ20とを備える。以下の説明では、回転電機1のロータ20の回転中心軸に平行な方向を「軸方向」と記し、回転電機1のロータ20の回転中心軸に直交するロータ20の直径方向を「径方向」と記し、回転電機1のロータ20の回転中心軸を中心とする円周方向を「周方向」と記す。図1は、回転電機1を軸方向から見た図である。
 ステータ10は、複数のティース12と隣接するティース12同士の間に形成される複数のスロット13とを備えたステータコア11と、ティース12に巻回されたコイル200とで構成される。図1の例では、スロット数は12である。
 コイル200は、U,V,Wの三相から成り、各相2個で構成される。すなわち、U相はコイル200(U1)とコイル200(U2)、V相はコイル200(V1)とコイル200(V2)、W相はコイル200(W1)とコイル200(W2)で構成され、三相合計で6個のコイルとなる。
 ロータ20は、永久磁石22を埋設したロータコア21で構成される。V字状に配置された永久磁石22は、N極またはS極の磁極を構成し、極数は10である。
 図2に示すように、コイル200は、第一スロット挿入部210と、第二スロット挿入部220と、両者を軸方向端部で接続する巻回部230とを備える。第一スロット挿入部210と第二スロット挿入部220は、スロット13の形状に合わせて形成される絶縁材料300(図2では図示せず)により覆われている。絶縁材料300は、径方向に延在して形成された圧入保持突部400を備えており、図1の状態においては、圧入保持突部400はスロット13の内部と接触してコイル200を固定する。
 絶縁材料300は、エポキシ系の樹脂で構成しても良いし、それ以外の絶縁性の材料で構成しても良い。圧入保持突部400は、第一スロット挿入部210と第二スロット挿入部220それぞれに少なくとも1つ設けられていれば良く、図2ではコイル200の外側と内側の合計12カ所に圧入保持突部400が設けられている。
 図3に示すように、スロット13は、ギャップ30に面した径方向の一端が開口(オープンスロット)しており、製造時において、コイル200は径方向内側から外側に向かって(コイル圧入方向に)この開口部に圧入される。第一スロット挿入部210と第二スロット挿入部220はともに、圧入保持突部400とスロット13の内側とが接触することによって固定される。
 但し、圧入作業の際には、コイル200を覆う絶縁材料300が損傷しやすい。これを回避するために、絶縁紙や絶縁フィルムなどをスロット13に配置することも考えられるが、絶縁紙や絶縁フィルムなどのセッティング作業が必要となり製造コストが増加する他、コイル200の圧入に伴い絶縁紙や絶縁フィルムなどが破損して不良を招くといった課題がある。
 これに対して本発明では、圧入作業の際に圧入保持突部400がスロット13と接触する一方で、絶縁材料300とスロット13とは接触しない。このため、絶縁材料300の損傷を回避することができる。なお、コイル200とスロット13との間には圧入保持突部400が介在することで間隙が生じるが、この間隙を油路500として活用し、ここに冷却油を流すことでコイル200を冷却しても良い。
 ここで、図2に示すように、圧入保持突部400は、ギャップ30方向(径方向内側)に向かって徐々に幅広となるように構成する。これによって、コイル200をスロット13に挿入する際に、第一スロット挿入部210及び第二スロット挿入部220の位置決めや圧入作業を容易にできる。
 また、圧入保持突部400は、第一スロット挿入部210と第二スロット挿入部220とで、径方向視において軸方向の位置が異なるように、すなわち千鳥状に設ける。これによって、圧入時にコイル200が圧入保持突部400から受ける応力を軸方向に分散できるので、コイル200の変形や絶縁材料300の破損を回避できる。
 また、圧入保持突部400は、絶縁材料300とは異なる材質で構成しても良い。例えば、絶縁材料300よりも柔らかい材質や、弾性のある材質で圧入保持突部400を構成すると、圧入時において圧入保持突部400が変形して圧入作業をさらに容易にできる。
 また、圧入保持突部400と対向するティース12の面に凹部を設けて、圧入保持突部400と嵌合するように構成することで、圧入時において圧入保持突部400のみが変形するので、圧入作業をさらに容易にできる。
 図4Aから図4Cに示すように、コイル200の第一スロット挿入部210及び第二スロット挿入部220における断面は様々な形態を取り得る。具体的には、図4Aのように扁平で角形のコイル導体240を径方向に積み重ねる構成や、図4Bのように角形のコイル導体240を周方向及び径方向に並べる構成や、図4Cのように丸形のコイル導体240を周方向及び径方向に並べる構成などがある。いずれの構成においても、コイル導体240は1本ずつ絶縁被膜(図示せず)で覆われており、さらにスロット13の形状に合わせて形成される絶縁材料300に覆われている。
 図5Aに示すように、コイル200は、第一スロット挿入部210と、第二スロット挿入部220と、両者を軸方向端部で接続する巻回部230とを備える。第一スロット挿入部210と第二スロット挿入部220は、スロット13の形状に合わせて形成される絶縁材料300(図4Aから図4C参照)に覆われ、コイル200の外側と内側に合計20の圧入保持突部400を備える。このように、圧入保持突部400はコイル200の軸方向長などに応じて数を増減しても良い。また、圧入保持突部400はコイル200の下半分に設けても良く、第一スロット挿入部210と第二スロット挿入部220と巻回部230の全体にコイル200の全周を覆うように設けても良い。
 また、図5Bに示すように、絶縁紙やフィルムなどの絶縁材料300に圧入保持突部400を予め備えておいて、それをコイル200に取り付ける方法でも良い。図5Bでは、絶縁材料300a,300bを、第1スロット挿入部210,第2スロット挿入部220にそれぞれ取り付けている。絶縁材料300は、接着剤などでコイル200に固定しても良いし、コイル200をスロット13に圧入する際に絶縁材料300が剥離したり破損したりしなければ他の方法で固定しても良い。また、絶縁材料300a,300bは、軸方向視で略コの字状に3辺で構成されているが、略ロの字状に4辺で構成しても良いし、一部の辺がオーバーラップするように構成しても良い。
 以上のように、本発明では、スロット13の開口部からコイル200を圧入し、圧入後に圧入保持突部400により生じる摩擦力を利用してコイル200を固定するため、加熱工程が不要となり製造時のCO排出量を低減することができる。また、接着剤を使用しないため、スロット13の開口部に向かってコイル200を押し出すことでステータコア11を容易に解体でき、資源循環が可能となる。また、製造時や解体時に、加熱装置などの高価な設備が不要となるため、設備投資や運用コストの削減が可能となる。
 本発明によって得られるこのような効果を、図10Aの従来の分布巻や図10Bの従来の集中巻と対比しながら図10Cに示す。図10Aに示すように、従来の分布巻では溶接やワニス硬化の工程において加熱が必要なため、製造時のエネルギー消費が大きくなる点が課題であった。また、運用中に絶縁破壊などの故障が発生した場合、ワニス硬化したコイルを分解してステータコアを再利用するためには多くの工数が必要となり、新品よりもコストが高くなる。したがって、故障後は分解せずに廃棄する以外に実質的な選択肢が無い点が課題であった。これらの課題は、図10Bに示す従来の集中巻でも同じである。一方で、図10Cに示すように、本発明の構成では溶接やワニス硬化といった加熱工程がなく、故障後のコイルの分解及びステータコアの再利用が可能となる。
 なお、本発明において最も安定してコイル200がステータコア11に固定されるのは、図3及び図4Aから図4Cに示す場合である。すなわち、隣接する3つのティース12a,12b,12cのうち、中央のティース12bにコイル200が巻回され、コイル200の第一スロット挿入部210は圧入保持突部400を介してティース12aとティース12bに対して固定され、第二スロット挿入部220は圧入保持突部400を介してティース12bとティース12cに対して固定される。
 このようなコイル構成は、回転電機1のスロット数Q、相数m、極数P、毎相毎極スロット数qの関係が式(1)で表され、かつ、式(1)のcが偶数となるような極スロットコンビネーションを選択することで成し得る。
 例えば、図1に示すようにスロット数Qが12、相数mが3、極数Pが10の場合、式(1)においてa=0、b=5、c=2となる。したがって、図3のようなコイル構成にできる。
 図6から図8を参照して、本発明の実施例2に係る回転電機について説明する。
 図6は、本実施例の回転電機(モータ)1の概略構成を示す断面図である。図7は、図6のスロット13の構造を示す図である。図8は、図6のコイル201,202の構造を示す図である。
 図6に示すように、実施例1(図1)と異なるのは、ティース12それぞれにコイル201,202が巻回され、集中巻の構成となっている点である。具体的には、図7に示すように、隣接するティース12a,12bにそれぞれ第一コイル201と第二コイル202が巻回され、同一のスロット13内に第一コイル201と第二コイル202が周方向に隣接して配置される。
 図8に示すように、第一コイル201と第二コイル202の隣接面において、第一コイル201と第二コイル202はそれぞれ少なくとも1カ所の圧入保持突部400を備え、それぞれの圧入保持突部400は、径方向視において位置が異なるように、すなわち千鳥状に設ける。
 このような集中巻の構成においても、本発明ではスロット13の開口部からコイル201,202を圧入し、圧入後に圧入保持突部400により生じる摩擦力を利用してコイル201,202を固定するため、加熱工程が不要となり製造時のCO排出量を低減することができる。また、接着剤を使用しないため、スロット13の開口部に向かってコイル201,202を押し出すことでステータコア11を容易に解体でき、資源循環が可能となる。
 図9を参照して、本発明の実施例3に係る回転電機について説明する。
 図9は、本実施例の回転電機(モータ)の概略構成を示す図であり、実施例1の図3に相当する。実施例1及び実施例2では、インナーロータ型の回転電機を前提に説明したが、本発明は図9に示すアウターロータ型の回転電機にも適用可能である。
 本実施例では、図9に示すように、スロット13は、ギャップ30に面した径方向の一端が開口(オープンスロット)しており、製造時において、コイル200は径方向外側から内側に向かって(コイル圧入方向に)この開口部に圧入される。第一スロット挿入部210と第二スロット挿入部220はともに、圧入保持突部400とスロット13の内側とが接触することによって固定される。
 本実施例(図9)のようなアウターロータ型の回転電機においても、実施例1(図3)のインナーロータ型の回転電機と同様の効果を得ることができる。
 なお、本発明は上記した実施例に限定されるものではなく、様々な変形例が含まれる。例えば、上記した実施例は本発明を分かりやすく説明するために詳細に説明したものであり、必ずしも説明した全ての構成を備えるものに限定されるものではない。また、ある実施例の構成の一部を他の実施例の構成に置き換えることが可能であり、また、ある実施例の構成に他の実施例の構成を加えることも可能である。また、各実施例の構成の一部について、他の構成の追加・削除・置換をすることが可能である。

Claims (12)

  1.  複数のティースと隣接するティース同士の間に形成される複数のスロットとを有するステータコアと、前記ティースに巻回されるコイルとを含むステータと、
     前記ステータと所定のギャップを介して対向して配置され、回転自在に保持されるロータと、を備える回転電機であって、
     前記スロットは、前記回転電機の径方向の一端が開口しており、
     前記コイルは、前記スロットに挿入される第一スロット挿入部および第二スロット挿入部と、前記第一スロット挿入部と前記第二スロット挿入部とを前記回転電機の軸方向端部で接続する巻回部とを有し、
     前記第一スロット挿入部および前記第二スロット挿入部は、前記スロットの形状に合わせて形成される絶縁材料に覆われており、
     前記絶縁材料は、前記径方向に延在して形成された突部をそれぞれ少なくとも1つ有することを特徴とする回転電機。
  2.  請求項1に記載の回転電機であって、
     前記突部は、前記ギャップ方向に向かって、徐々に幅広となることを特徴とする回転電機。
  3.  請求項1に記載の回転電機であって、
     前記突部は、前記絶縁材料とは異なる材質で構成されることを特徴とする回転電機。
  4.  請求項1に記載の回転電機であって、
     前記突部は、前記第一スロット挿入部と前記第二スロット挿入部とで、径方向視において位置が異なることを特徴とする回転電機。
  5.  請求項1に記載の回転電機であって、
     前記スロットの数Q、相数m、極数P、毎相毎極スロット数qの関係が式(1)で表され、かつ式(1)のcが偶数となることを特徴とする回転電機。
  6.  請求項1に記載の回転電機であって、
     前記第一スロット挿入部と前記第二スロット挿入部とが、互いに隣接するスロットにそれぞれ挿入される分布巻であることを特徴とする回転電機。
  7.  請求項1に記載の回転電機であって、
     前記第一スロット挿入部と前記第二スロット挿入部とが、同一スロットに挿入される集中巻であることを特徴とする回転電機。
  8.  請求項7に記載の回転電機であって、
     前記コイルは、各ティースに巻回される第一コイルと第二コイルとを有し、
     前記同一スロット内に前記第一コイルと前記第二コイルとが周方向に隣接して配置され、
     前記第一コイルと前記第二コイルの隣接面において、前記第一コイルと前記第二コイルはそれぞれ少なくとも1つの突部を有することを特徴とする回転電機。
  9.  請求項8に記載の回転電機であって、
     前記同一スロット内の前記第一コイルと前記第二コイルの隣接面において、それぞれの前記突部は、径方向視において位置が異なることを特徴とする回転電機。
  10.  請求項1に記載の回転電機であって、
     インナーロータ型およびアウターロータ型のいずれかであることを特徴とする回転電機。
  11.  請求項1に記載の回転電機であって、
     前記絶縁材料は、前記突部を備える絶縁紙またはフィルム材であることを特徴とする回転電機。
  12.  請求項1に記載の回転電機であって、
     前記突部と対向する前記ティースの面に凹部を有し、前記突部と前記凹部とが嵌合することを特徴とする回転電機。
