Description

複合半透膜及び複合半透膜の製造方法並びに複合半透膜を用いた原料液濃縮方法
 本発明は、複合半透膜及び複合半透膜の製造方法並びに複合半透膜を用いた原料液濃縮方法に関する。
 詳しくは、液状混合物から固体又は溶質を除去して溶媒を分離するために用いられる、選択的な透過性を有する複合半透膜及び複合半透膜の製造方法並びに複合半透膜を用いた原料液濃縮方法に関する。
 さらに詳しくは、選択透過性を有する高分子重合体薄膜からなる分離機能層を、界面重合法により微多孔性中空糸支持膜の内表面に形成させることによって製造される複合半透膜、及び該複合半透膜の製造方法並びに複合半透膜を用いた原料液濃縮方法に関するものである。
 浄水の製造方法として、正浸透技術が知られている(特許文献1及び2)。
 正浸透技術は、浄化すべき原水を、水と分離可能な溶質を高濃度で含有する誘導溶液と半透膜を介して接触させ、前記原水中の水のみを前記誘導溶液中に抽出した後に、誘導溶液から溶質を除去することによって、浄水を得る技術である。正浸透技術を用いる浄水システムにおいては、原水から誘導溶液への水の抽出は浸透圧差によって駆動されるから、人為的な圧力差を創出することは不要である。
 一般に正浸透膜として用いられる複合膜は、支持膜の表面に薄膜からなる活性層を形成させることにより製造される。この活性層の形成は、例えばコート法、界面重合法、プラズマ重合法等によって行われる。
 界面重合法は、2種類の反応性モノマーを、水及び水と混和しない有機溶媒にそれぞれ溶解し、それらの溶液を接触させることにより、両溶液の界面でモノマーを反応させてポリマーを生成する技術である。この界面重合反応を微細孔性支持膜表面上で行うことにより、正浸透膜として用いられる複合膜を得ることができる。一般によく知られた界面重合法による複合膜の製造は、相互に反応して重合体を形成し得る2種類の反応性化合物を用いて、以下のように行われる。すなわち;
一方の反応性化合物を含有する第1溶液、及び他方の反応性化合物を含有し、且つ前記第1溶液とは混和しない第2溶液を準備する。そして、微細孔性支持膜を、前記第1溶液中に浸漬した後、過剰の第1溶液を除去したうえで、第2溶液中に浸漬する。このことにより、前記微細孔性支持膜の表面上で反応性化合物の界面重合を行う。しかる後に、前記第2溶液の溶媒を除去することにより、微細孔性支持膜表面上に薄膜を有する複合膜が形成される。
 中空糸の形状を有する微細孔性支持膜の外表面上に、界面重合法によって重合体薄膜を形成する方法は、よく知られている。例えば、反応溶液槽内にガイドロールを設け、このロールを通して微細孔性中空糸支持膜を連続的に反応溶液に浸漬させる方法が知られている(特許文献3、4など)。
 中空糸の外表面に重合体膜を形成させる技術は、紡糸工程に続けて連続的に行い得るという利点がある。しかし、この技術は、ガイドロールとの接触、モジュールに充填する際の中空糸同士の接触などにより、せっかく形成させた重合体膜を傷める問題がある。
 これに対して、中空糸の内表面に重合体薄膜を形成させる場合には、中空糸をモジュール化した後に重合体膜を形成することが可能であり、その後のハンドリングで重合体膜を傷めることはない。
 中空糸内面に重合体薄膜を形成させる方法としては、例えば、中空糸の中空部に第1溶液を充填して中空糸内面に第1溶液の液膜を形成し、高圧空気を通じて余分な溶液を除去した後、該中空部に第2溶液を通じる方法が知られている(特許文献5)。さらに、中空糸の内表面に、プレポリマー又はオリゴマーを塗布した後に架橋することにより、前記中空糸の内面に重合体薄膜を形成する方法が知られている(特許文献6)。

 複合半透膜が高透水性かつ高阻止性を両立するためには、分離機能層であるポリアミドの膜厚を薄く、かつ、無欠陥で製膜することが重要である。一方で、ポリアミドの膜厚を薄くしすぎると、塩の阻止性や逆圧耐性が低下してしまう課題がある。
 前記特許文献6の技術によって形成された薄膜の表面は極めて平滑なものであり、従って、実用に供するには透水量が不十分である。
 例えば、特許文献7には、半径方向及び長さ方向における平均厚みのばらつきが少ない分離活性層を有する複合半透膜が開示されているが、透水性能及び阻止性能の両立には、改善の余地がある。
 本発明は、上記の現状を改善しようとしてなされたものである。従って本発明の目的は、ポリアミドの膜厚が厚い箇所と、ポリアミドの膜厚が薄い箇所を所定の範囲の割合で持つ分離機能層を有し、高透水性かつ高阻止性を発揮する複合半透膜、及びその製造方法を提供することである。
 本発明は以下のとおりである。
[1] 支持膜と、前記支持膜上のポリアミド分離機能層を備える複合半透膜であって、
 前記ポリアミド分離機能層は、複数の凸部と複数の凹部とを備える突起構造を有する突起部と、前記突起構造を有さない平滑部とを含み、
 走査型電子顕微鏡を用いた倍率1000倍の前記ポリアミド分離機能層の表面画像において、前記支持膜表面に占める前記突起部の割合が10%以上90%以下であることを特徴とする、複合半透膜。
[2] 前記突起部の割合が10%以上60%以下である、[1]に記載の複合半透膜。
[3] 前記ポリアミド分離機能層が、多官能アミンから選択される1種以上の第1モノマーと、多官能酸ハライドから選択される1種以上の第2モノマーとの重縮合生成物である、[1]又は[2]に記載の複合半透膜。

 前記微細孔性中空糸支持膜の内表面に、多官能アミンから選択される1種以上の第1モノマー及び多官能酸ハライドから選択される1種以上の第2モノマーのうちの一方を含有する第1溶液の液膜を形成し、
 次いで、前記微細孔性中空糸支持膜の内側と外側とが、(内側圧力)>(外側圧力)となるように圧力差を設け、
 次いで、
 前記第1モノマー及び前記第2モノマーのうちの他方を含有する第2溶液を、前記第1溶液の液膜と接触させる、
 ことを含む、複合半透膜の製造方法。

 本発明の複合半透膜は、ポリアミドの膜厚が厚い箇所と、ポリアミドの膜厚が薄い箇所を所定の範囲の割合で持つ分離機能層を有するため、複合半透膜の薄膜化を達成できる。そのため、透水性及び阻止性が高く、塩の阻止性及び逆圧耐性も低下せず安定した性能を有する。従って、該複合中空糸膜は、原料液の濃縮に好適に適用することができ、例えば、有価物の濃縮などに用いることができる。

 以下、本発明の実施形態の一例について詳細に説明する。
 本実施形態は、支持膜上のポリアミド分離機能層を備える複合半透膜を提供する。一態様において、本実施形態の複合半透膜のポリアミド分離機能層は、複数の凸部と複数の凹部とを備える突起構造を有する突起部と、突起構造を有さない平滑部とを含む。一態様において、本実施形態の複合半透膜のポリアミド分離機能層は、走査型電子顕微鏡を用いた倍率1000倍の表面画像において、支持膜表面に占める突起部の割合が10%以上90%以下である。一態様において、複合半透膜は中空糸で構成される。
一態様において、本実施形態は、本実施形態の複合半透膜を製造する方法を提供する。一態様において、本実施形態は、本実施形態の複合半透膜を使用する原料液濃縮方法を提供する。
 一態様において、本実施形態の複合中空糸膜モジュールは、中空糸で構成される複数の複合半透膜を含むモジュールである。一態様において、複合中空糸膜モジュールは、複数の微細孔性中空糸支持膜を含む微細孔性中空糸支持膜モジュールの当該微細孔性中空糸支持膜上にポリアミド分離機能層を形成することによって製造できる。
 <ポリアミド分離機能層>
 本実施形態のポリアミド分離機能層は、複数の凸部と複数の凹部とを備える突起構造を有する突起部と、突起構造を有さない平滑部とを含む。
 走査型電子顕微鏡を用いてポリアミド分離機能層の画像を撮影する際に、層の凹凸に応じて二次電子の発生量が異なるため、突起の多い部分では二次電子量が多く、撮影した画像が白くなり、突起の少ない部分では二次電子量が少なく、撮影した画像が黒くなる。
 本開示において、ポリアミド分離機能層を走査型電子顕微鏡を用いて撮影した画像について二値化処理を行った画像の白い部分及び黒い部分をそれぞれ、突起部及び平滑部という。
 なお、走査型電子顕微鏡を用いてポリアミド分離機能層の画像を撮影する際の条件は、実施例に記載の条件と同様である。
 本実施形態のポリアミド分離機能層は、走査型電子顕微鏡を用いた倍率1000倍の表面画像において、支持膜表面に占める突起部の割合が10%以上90%以下であることが好ましく、10%以上60%以下であることがより好ましく、10%以上50%以下であることが更に好ましい。上記表面画像において、支持膜表面の面積はポリアミド分離機能層の面積に対応する。
 本発明者は、複合半透膜のポリアミド分離機能層において、膜厚が厚い突起部の割合が増えると、透水性が低下するが、塩の阻止性及び逆圧印加後の塩の阻止性並びに耐久性が上昇することを明らかにした。一方で、本発明者は、複合半透膜のポリアミド分離機能層において、膜厚が薄い平滑部の割合が増えると、透水性が上昇することを明らかにした。
 本実施形態の複合半透膜は、ポリアミド分離機能層が、膜厚が厚い突起部と、膜厚が薄い平滑部を適切な割合で持つことにより、透水性、塩の阻止性及び耐久性がバランスよく上昇する。
 ポリアミド分離機能層の厚みは、0.1~3μmが好ましいが、より好ましくは0.2~2μmである。
 本実施形態における微細孔性中空糸支持膜(以下、支持膜ともいう)とは、上記高分子重合体薄膜からなるポリアミド分離機能層を支持するための膜であり、これ自体は分離対象物に対して実質的に分離性能を示さないことが好ましい。この微細孔性中空糸支持膜としては、公知の微細孔性中空糸支持膜を含むどのようなものでも使用できる。
 本実施形態における微細孔性中空糸支持膜は、その内表面に、孔径が好ましくは0.001μm以上0.1μm以下、より好ましくは0.005μm以上0.05μm以下の微細孔を有することが好ましい。一方、微細孔性中空糸支持膜の内表面以外の外表面までの構造については、透過する流体の透過抵抗を小さくするために、強度を保っていればできるだけ疎な構造であることが好ましい。この部分の疎な構造は、例えば網状、指状ボイド又はそれらの混合構造のいずれかであることが好ましい。
 本実施形態における微細孔性中空糸支持膜に対して一定圧力をかけた時に一定時間に一定膜面積(内表面積)を透過する純水の量で表される透過性能は、好ましくは100kg/m/hr/100kPa以上、より好ましくは200kg/m/hr/100kPa以上である。支持膜の透過性能が小さすぎると、得られる複合中空糸膜モジュールの透過性能も小さいものとなり易い。
 支持膜の透過性能は、支持膜の機械的強度を損ねない範囲で大きいほど好ましい。一般的には透過性能が大きくなると、機械的強度は小さくなる。そのため、本実施形態における微細孔性中空糸支持膜の透過性能は、好ましくは50,000kg/m/hr/100kPa以下、より好ましくは10,000kg/m/hr/100kPa以下が目安となる。
 このような微細孔性中空糸支持膜の素材としては、微細孔性中空糸支持膜を形成できるものであればどのようなものでも使用できる。ただし、本実施形態における好ましい製造方法によって複合半透膜を製造するにあたり、使用されるモノマー溶液などによって化学的に損傷を受けないことが必要である。
 従って、耐薬品性、製膜性、耐久性などの観点から、微細孔性中空糸支持膜の素材としては、例えばポリスルホン、ポリエーテルスルホン、ポリアクリロニトリル、ポリエチレン、ポリプロピレン、ポリアミド、ポリフッ化ビニリデン、及び酢酸セルロースから選ばれる少なくとも1種を主成分とすることが好ましく、より好ましくはポリスルホン及びポリエーテルスルホンから選ばれる少なくとも1種を主成分とすることであり、さらに好ましくはポリエーテルスルホンである。
 本実施形態に用いられる微細孔性中空糸支持膜の糸径サイズは特に限定されない。
 製膜安定性、ハンドリングのし易さ、モジュールにした時の膜面積などを考慮すると、外径が100μm~3,000μmであって内径が30μm~2,500μmの範囲が好ましく、外径が200μm~1,500μmであって内径が50μm~1,000μmがより好ましい。このような微細孔性中空糸支持膜は、上記素材から選択される材料を用いて、公知の乾湿式製膜法、溶融製膜法、湿式製膜法などにより製造することができる。
 本実施形態に用いられる微細孔性中空糸支持膜モジュールは、前記微細孔性中空糸支持膜をモジュール化することにより得られる。モジュールハウジングとしては2インチ~20インチ径の円筒状ハウジングなどを用いることができ、例えばウレタン系、エポキシ系などの接着剤を用いてモジュールとすることができる。微細孔性中空糸支持膜は、中空糸束をモジュール内に収納し、糸束端部を前記の接着剤で固定した構造を有する。ここで接着剤は、各中空糸の孔を閉塞しないように固化される。このことにより、中空糸の流通性を確保することができる。さらに前記モジュールは、中空糸束の内側(中空部)に連通し、外側には連通しない導管と、中空糸束の外側に連通し、内側には連通しない導管とを備えることが好ましい。このような構成とすることにより、中空糸束の内側と外側とを、相異なる圧力下に置くことが可能となり、本実施形態におけるポリアミド分離機能層の形成(後述)に好適に使用することができる。
 本実施形態において、高分子重合体薄膜からなるポリアミド分離機能層は、界面重合反応によって形成することができ、実質的に分離性能を有するものである。
 高分子重合体薄膜の厚みは、ピンホールがなければ薄いほど好ましい。しかし、機械的強度及び耐薬品性を維持するためには、適当な厚みを持たせなければならない。従って、製膜安定性、透過性能などを考慮すると、高分子重合体薄膜の厚みは、0.1~3μmが好ましく、より好ましくは0.2~2μmである。
 本実施形態において、膜面積とは、モジュール内の接着部を除く中空糸の長さ、内径、及び本数から、下記数式(3)によって定義される値である。ここでaは膜面積(m)、bは接着部を除いた中空糸の長さ(m)、cは中空糸の内径(m)、nは中空糸の本数である。

 モジュールの膜面積は、実用に供する観点から、1m以上であることが好ましく、1.5m以上であることがより好ましい。
 前記高分子重合体薄膜における重合体としては、例えば、多官能アミンから選択される1種以上の第1モノマーと、多官能酸ハライドから選択される1種以上の第2モノマーとの重縮合生成物であることが好ましい。
 より具体的には、例えば多官能アミンと多官能酸ハライドとの界面重縮合反応により得られるポリアミドなどが挙げられる。本開示のポリアミド分離機能層としてこれらの重合体薄膜を用いる場合の分離性能とは、純水とそれに溶解しているイオンなどの溶質とを分離する性能を指す。
 前記第1モノマー及び第2モノマーの種類、組合せ、及び使用溶媒(後述)の種類は、両モノマーが界面で直ちに重合反応を起こして高分子重合体薄膜を形成するものであればよく、それ以外は特に限定されない。しかしながら、前記第1モノマー及び第2モノマーのうちの少なくとも一方には、3つ以上の反応性基を持つ反応性化合物を含むことが好ましい。このことにより、3次元高分子重合体からなる薄膜が形成されるから、膜強度の点でより好ましい。
 前記多官能アミンとしては、多官能性芳香族アミン、多官能性脂肪族アミン、複数の反応性アミノ基を有するモノマーなど、及びこれらのプレポリマーを挙げることができる。
 前記多官能性芳香族アミンとは、一分子中に2個以上のアミノ基を有する芳香族アミノ化合物であり、さらに具体的には、例えばm-フェニレンジアミン、p-フェニレンジアミン、3,3’-ジアミノジフェニルメタン、4,4’-ジアミノジフェニルアミン、4,4’-ジアミノジフェニルエーテル、3,4’-ジアミノジフェニルエーテル、3,3’-ジアミノジフェニルアミン、3,5-ジアミノ安息香酸、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルスルホン、3,4’-ジアミノジフェニルスルホン及び1,3,5,-トリアミノベンゼン、1,5-ジアミノナフタレンなどを挙げることができ、これらの単独又は混合物を用いることができる。
 前記多官能性脂肪族アミンとは、一分子中に2個以上のアミノ基を有する脂肪族アミノ化合物であり、さらに具体的には、例えば1,3-ジアミノシクロヘキサン、1,4-ジアミノシクロヘキサン、4,4’-ビス(パラアミノシクロヘキシル)メタン、1,3-ビスー(アミノメチル)シクロヘキサン、2,4-ビスー(アミノメチル)シクロヘキサン、1,3,5,-トリアミノシクロヘキサンなどの、シクロヘキサン環を持つ第1級アミン;
ピペラジン、2-メチルピペラジン、エチルピペラジン、2,5-ジメチルピペラジンなどの、ピペラジン環を持つ第2級アミン;
1,3-ビス(4-ピペリジル)メタン、1,3-ビス(4-ピペリジル)プロパン、4,4’-ビピペリジンなどの、ピペリジン環を持つ第2級アミン;
4-(アミノメチル)ピペリジンなどの、第1級及び第2級の両方のアミノ基を持つアミンなどの他;
エチレンジアミン、プロピレンジアミン、1,2-プロパンジアミン、1,2-ジアミノ-2-メチルプロパン、2,2-ジメチル-1,3-プロパンジアミン、トリス(2-アミノエチル)アミン、N,N’-ジメチルエチレンジアミン、N,N’-ジメチルプロパンジアミンなどを挙げることができ、これらの単独又は混合物を用いることが可能である。
 本実施形態においては、多官能性脂肪族アミンとしては、特に、2,5-ジメチルピペラジンが好適に用いられる。これら多官能性脂肪族アミンと、上記した多官能性芳香族アミンとの混合物も用いることができる。
 前記複数の反応性アミノ基を有するモノマーとしては、例えばポリエチレンイミン、アミン変性ポリエピクロロヒドリン及びアミノ化ポリスチレンなどを挙げることができる。前記プレポリマーとしては、例えばピペラジン、4-(アミノメチル)ピペリジン、エチレンジアミン、及び1,2-ジアミノ-2-メチルプロパンから選ばれる1種以上からなるプレポリマーが好適に用いられる。
 前記多官能酸ハライドとしては、例えば、多官能性芳香族酸ハライド及び多官能性脂肪族酸ハライドなどを挙げることができる。これらは、前記多官能性アミンと反応して重合体を形成し得るように、2官能以上であればよい。
 前記多官能性芳香族酸ハライドとは、一分子中に2個以上の酸ハライド基を有する芳香族酸ハライド化合物である。
 具体的には、例えばトリメシン酸ハライド、トリメリット酸ハライド、イソフタル酸ハライド、テレフタル酸ハライド、ピロメリット酸ハライド、ベンゾフェノンテトラカルボン酸ハライド、ビフェニルジカルボン酸ハライド、ナフタレンジカルボン酸ハライド、ピリジンジカルボン酸ハライド、ベンゼンジスルホン酸ハライドなどを挙げることができ、これらの単独又は混合物を用いることができる。
 本実施形態においては、特にトリメシン酸クロリド単独、又はトリメシン酸クロリドとイソフタル酸クロリドとの混合物、若しくはトリメシン酸クロリドとテレフタル酸クロリドとの混合物が好ましく用いられる。
 前記多官能性脂肪族酸ハライドとは、一分子中に2個以上の酸ハライド基を有する脂肪族酸ハライド化合物である。
 具体的には、例えばシクロブタンジカルボン酸ハライド、シクロペンタンジカルボン酸ハライド、シクロペンタントリカルボン酸ハライド、シクロペンタンテトラカルボン酸ハライド、シクロヘキサンジカルボン酸ハライド、シクロヘキサントリカルボン酸ハライドなどの脂環式多官能性酸ハライド化合物などの他;
プロパントリカルボン酸ハライド、ブタントリカルボン酸ハライド、ペンタントリカルボン酸ハライド、こはく酸ハライド、グルタル酸ハライドなどを挙げることができる。これらは、単独又は混合物も用いることが可能であり、これら多官能性脂肪族ハライドと、上記した多官能性芳香族酸ハライドとの混合物を用いることができる。
 上記のような第1モノマー及び第2モノマーは、それぞれ、これらを適当な溶媒に溶解した溶液として界面重合に供される。
 本明細書において、第1溶液とは微細孔性中空糸支持膜が先に接触するモノマーを含有する溶液をいい、第2溶液とは、前記第1溶液が接触した後の支持膜と接触し、前記第1溶液中のモノマーと反応して高分子重合体を形成するモノマーを含有する溶液をいう。前記第1モノマー及び第2モノマーのうちの片方が第1溶液に含有され、他方が第2溶液に含有されることになる。どちらのモノマーがどちらの溶液に含有されていてもよいが、片方の溶液に両モノマーが含有されている態様は好ましくない。
 これら第1溶液の溶媒及び第2溶液の溶媒としては、それぞれが含有するモノマーを溶解し、両溶液が接した場合に液-液界面を形成し微細孔性中空糸支持膜を損傷しないものであれば特に限定されない。かかる溶媒として例えば、第1溶液の溶媒としては水、アルコールの単独又は混合物が、
 第2溶液の溶媒としてはn-ヘキサン、シクロヘキサン、n-ヘプタン、n-オクタン、n-ノナン、n-デカンなどの炭化水素系溶剤の単独又は混合物を挙げることができる。上記のような溶媒を選択することにより、第1溶液と第2溶液とが非混和となり、界面重合が所期するとおりに進行することとなる。
 第1溶液に含有されるモノマーとしては第1モノマーを選択することが、
第2容液に含有されるモノマーとしては第2モノマーを選択することが、
それぞれ好ましい。
 第1溶液及び第2溶液中に含まれるこれら反応性化合物の濃度は、モノマーの種類、溶媒に対する分配係数などにより異なり、特に限定されるものではなく、当業者により適宜に設定される。
 例えば、2,5-ジメチルピペラジン水溶液を前記第1溶液とし、トリメシン酸クロリドのn-ヘキサン溶液を前記第2溶液として用いる場合を例に示すと、以下のとおりである;
2,5-ジメチルピペラジンの濃度は0.1~10質量%が好ましく、0.5~5質量%がより好ましい。トリメシン酸クロリドの濃度は、0.01~10質量%が好ましく、0.1~5質量%がより好ましい。これらの溶液の濃度が低すぎると、界面重合による薄膜の形成が不完全で欠点が生じ易くなり、分離性能の低下を招く。逆に高すぎると、形成される薄膜が厚くなりすぎて、透過性能の低下を来たすことの他、膜中の残留未反応物量が増加して膜性能へ悪影響を及ぼす可能性がある。
 界面重合反応の進行中に酸が発生する場合には、上記第1溶液中又は上記第2溶液中に、酸捕捉剤としてのアルカリを添加することもできる。また、微細孔性中空糸支持膜との濡れ性を向上させるなどのための界面活性剤、反応を促進するための触媒などを、必要に応じて添加してもよい。
 前記酸捕捉剤の例としては、例えば水酸化ナトリウムなどのカ性アルカリ;
リン酸三ナトリウムなどのリン酸ソーダ;
炭酸ナトリウムなどの炭酸ソーダ;
トリメチルアミン、トリエチルアミン、トリエチレンジアミンなどの3級アミンなどが挙げられる。
 前記界面活性剤の例としては、例えばラウリルスルホン酸ナトリウム、ラウリルベンゼンスルホン酸ナトリウムなどが挙げられる。前記触媒の例としては、例えばジメチルホルムアミドなどが挙げられる。これらは予め上記第1溶液中又は第2溶液中に含ませることが可能である。
 一態様において、本実施形態の複合半透膜は、複合中空糸膜モジュールが含む複数の複合中空糸膜として製造されてよい。以下では、複合半透膜の製造方法の一例としての、複合中空糸膜モジュールの製造について説明する。
本実施形態の複合中空糸膜モジュールは、複数の微細孔性中空糸支持膜を含む前述の微細孔性中空糸支持膜モジュール、すなわち、高分子重合体薄膜からなるポリアミド分離機能層を支持する膜モジュールに対して、ポリアミド分離機能層を付与することで製造できる。
 本実施形態における複合中空糸膜モジュールの構造例を図1に示す。
 複合中空糸膜モジュール1は、筒状体に、中空糸4の複数からなる糸束を充填し、前記中空糸束の両端を接着剤固定部5及び6で筒に固定した構造を有している。前記筒状体は、その側面にシェル側導管2及び3を有し、ヘッダー7及び8により、密閉されている。ここで接着剤固定部5及び6は、それぞれ、中空糸の孔を閉塞しないように固化されている。前記ヘッダー7及び8は、それぞれ、中空糸4の内側(中空部)に連通し、外側には連通しないコア側導管9及び10を有する。これらの導管により、中空糸4の内側に、液を導入し、又は液を取り出すことができる。前記シェル側導管2及び3は、それぞれ、中空糸4の外側に連通し、内側には連通していない。
 本明細書において、中空糸の内側をコア側と称し、中空糸の外側と筒との空間をシェル側と称する。
 本実施形態における複合中空糸膜モジュールは、コア側を流れる液体とシェル側を流れる液体とは、中空糸の膜を介してのみ接する構造になっている。また、シェル側導管2及び3と、コア側導管9及び10とに、それぞれ異なる圧力を印加することにより、中空糸の内側と外側に圧力差を設けることができる。
 本実施形態においては、微細孔性中空糸支持膜モジュールのコア側に、前記第1モノマー及び第2モノマーのうちの一方を含有する第1溶液を充填し、続いてコア側とシェル側とに圧力差を設ける。その後に、前記第1モノマー及び第2モノマーのうちの他方を含有し、前記第1溶液と非混和性の第2溶液を通すことにより、前記微細孔性中空糸支持膜内表面上で第1モノマーと第2モノマーとの反応を行って、高分子重合体薄膜を形成させ、目的とする複合半透膜を形成して、複合中空糸膜モジュールを製造するのである。
 コア側とシェル側とに圧力差を設ける方法は、任意である。例えばコア側及びシェル側の両方を減圧する方法;
シェル側を減圧し、コア側は大気圧とする方法;
シェル側を大気圧としてコア側を加圧する方法;
コア側及びシェル側の両方を加圧する方法
などを挙げることができ、どの方法も選択することが可能である。
 しかしながら本実施の形態においては、コア側に対してシェル側の圧力を低く設定することが好ましい。
 コア側への第1溶液充填後に、前記のような圧力差を設ける(コア側圧力>シェル側圧力)ことにより、余剰の第1溶液が支持膜の微細孔内に入り込み、支持膜内表面上にモジュール内全体にわたって比較的均一な厚みの第1溶液の液膜が形成されると考えられる。
 本実施形態において、複合中空糸膜モジュールの微細孔性中空糸支持膜の内表面に形成されている、高分子重合体薄膜からなるポリアミド分離機能層の突起部及び平滑部は、第1溶液の液膜の厚みと密接に関連している。この液膜の厚みは、モジュールにかけるコア側とシェル側との圧力差、圧力差を維持する時間、第1溶液に添加する界面活性剤の添加量などにより、調整することができる。
 所定の割合で突起部及び平滑部を有するポリアミド分離機能層を形成させるためには、コア側とシェル側との圧力差を、好ましくは5~70kPaである。圧力差を維持する時間は、1~100分が好ましく、より好ましくは10~50分である。第1溶液に添加する界面活性剤の添加量は、第1溶液の全量に対して、0.01~1質量%が好ましく、0.05~0.5質量%がより好ましい。
 圧力差が大きいほど、また圧力差を維持する時間が長いほど、第1溶液の液膜の厚みは薄くなり、その逆では厚くなる。液膜の厚みが小さすぎると、わずかな膜厚むらで液膜が形成されない箇所が発生し、分離機能層の欠陥の原因になる。また液膜の厚みが大きすぎると、十分な透過性能が得られない場合がある。
 本実施形態における複合中空糸膜モジュールの製造方法では、コア側とシェル側とに設ける圧力差は、モジュール内の中空糸の最外周部から中心部にわたって均一であり、且つモジュール内の中空糸の片末端からもう一方の片末端にわたって均一である。このことによって、各々の箇所で形成される第1溶液の液膜の厚みは均一になり、これを基にして形成される分離機能層の厚みも均一になる。従って、各々の箇所における液の透水量のばらつきは小さくなり、複合中空糸膜モジュールとして安定した高い性能を発揮できるようになる。
 高圧空気を通して中空糸内側に第1溶液の液膜を形成する従来技術の方法によると、モジュールの長さが長ければ長いほど、またモジュールの径が大きければ大きいほど、前記の各々の箇所における分離機能層の平均厚みのばらつきは大きくなる。しかし、本実施形態の複合中空糸膜モジュールの製造方法では、各々の箇所において実質的に均一となる。モジュールのサイズが大きいほど、本実施形態の効果は顕著に表れる。
 しかしながら、実用的には、モジュールの長さが50cm以上300cm以下、モジュールの径が2インチ以上20インチ以下のサイズとすることが便利である。もちろん、これ未満又はこれを超える長さ及び径のモジュールとしても、本実施形態の効果は発揮される。
 本実施形態の複合中空糸膜モジュールにおける分離機能層の表面が、このような複数の凸部と複数の凹部とを備える突起構造を有する機構につき、本発明者らは以下のように推察している。ただし本実施形態は、以下の理論に拘束されるものではない。
 本実施形態の複合中空糸膜モジュールにおける分離機能層は、好ましくは界面重合によって形成される。界面重合においては、中空糸表面に形成された第1モノマー溶液の液膜が、第2モノマー溶液と接触した際、両者が相溶せずに界面において重合が進行して重合層を形成すると考えられる。その結果、形成された分離機能層は、表面に突起構造を有する形状となるものと考えられる。分離機能層の形成を界面重合以外の手法によると、表面に突起構造を有する分離機能層を形成することはできないと推測される。
 以下に図2を参照しつつ、本実施形態の複合中空糸膜モジュールの製造方法について説明する。
 図2の装置において、微細孔性中空糸支持膜の内側(コア側)に第1溶液を充填させた微細孔性中空糸支持膜モジュール11には、コア側の入り口に第2溶液貯蔵タンク14からの配管15が繋ぎ込まれ、途中に第2溶液を圧送するポンプ16が繋がれている。コア側の出口には反応排液の貯槽タンク17からの配管18が繋ぎ込まれ、該タンクからは微細孔性中空糸支持膜モジュール11の中空糸内側の圧力を制御するコア側圧力調整装置12が繋ぎ込まれている。微細孔性中空糸支持膜モジュール11のシェル側の下部導管にはエンドキャップ19がはめ込まれ、上部導管にはシェル圧を制御するシェル側圧力調整装置13が繋ぎ込まれている。
 本実施形態における複合中空糸膜モジュールの製造は、例えば以下の手順で行われる;
先ず、コア側(微細孔性中空糸支持膜の内側)に第1溶液を充填させた微細孔性中空糸支持膜モジュール11に各配管を繋ぎ込む。次に、コア側圧力調整装置12及びシェル側圧力調整装置13により、コア側とシェル側とに圧力差を設ける(コア側圧力>シェル側圧力)。このとき、コア側の中空糸内の余分な第1溶液は、前記圧力差により微細孔に入り(シェル側にまで浸みだす場合もある)、中空糸内側に均一な厚みの液膜が形成される。次に、貯蔵タンク14内の第2溶液を、ポンプにより中空糸内側に送液し、第1溶液の液膜と接触させる。この接触により、両モノマーの界面重合が起こり、微細孔性中空糸支持膜の内側に高分子重合体薄膜からなる分離機能層が形成される。ここで、第2溶液を送液する際、コア側の圧が変動するおそれがあるが、コア側圧力制御装置12の機能により、この圧力変動は抑えられる。
 このように、界面重合を行う際には、事前に設定したコア側とシェル側との圧力差を維持することが好ましい。
 このようにして、第1モノマーと第2モノマーとの界面重合によって微細孔性中空糸支持膜の内側に高分子重合体薄膜が形成され、本実施形態の複合中空糸膜モジュールが製造される。
 本実施形態の複合中空糸膜モジュールの製造方法では、界面重合により高分子重合体を形成させるための第1モノマー溶液の液膜の厚みが、モジュールの外周部と中央部、及びモジュールの上部と下部とで均一になる。このため、複合中空糸膜モジュールは、その全体にわたって均一な高分子重合体層を有することになる。上記の界面重合は、第1モノマー溶液と第2モノマー溶液との界面において進行するから、形成される高分子重合体層の表面に複数の凸部と凹部とを備える突起構造を有する形状となる。
 本実施形態の複合半透膜の性能には、透水性能及び阻止性能があり、それぞれ透水量及び阻止率によって評価することができる。これら膜性能は、基本、室温(25℃)にて評価を行う。
 ここで、透水量(Flux)とは、加圧濾過における膜を透過した膜面積あたりの溶液量(単位:kg・m-2・hr-1・bar-1)であり、例えば0.1~5barの範囲で加圧した種々の溶液の膜面積あたりの膜を透過した溶液量(単位:kg・m-2・hr-1・bar-1)である。
 透水量で示される透水性能と阻止率で示される阻止性能は、通常トレードオフの関係にあり、両方の性能を両立することは難しい。しかし、本実施形態の複合半透膜によれば、透水性能と阻止性能がバランス良く両立できるため、原料液中の有価物の分離精製濃縮等の処理に優れる。
なお、Flux及び阻止率は、実施例記載の方法で測定する。
[Flux]
 本実施形態の原料液濃縮方法において、本実施形態の複合中空糸膜モジュールの膜面積当たりの透水量であるFluxは、大きければ大きいほど好ましい。
 しかしながら、現在市販されている膜と同等の空間占有体積のモジュールにより、これと同程度又はそれ以上の透水量を確保するためには、3kg/(m×hr×bar)以上の透水量が目安となる。
 本明細書における複合中空糸膜モジュールの透水量とは、複合半透膜を挟んで処理する原水とこれより高濃度の誘導溶液を配置した時に、浸透圧によって原水から誘導溶液に移動する水の量を意味しており、下記数式(1)により定義される。

 ここで、Fluxは透水量(kg/(m×hr×bar))、Lは透過した水の量(kg)、Mは膜の内表面積(m)、Hは時間(hr)及びbarは背圧である。
 <原料液の濃縮方法>
 本実施形態の原料液濃縮方法は、本実施形態の複合半透膜を使用して電解質と、1種以上の溶質とを含む原料液を濃縮する工程を含む。
 このような方法としては、例えば、エバポレート、薄膜蒸留法、蒸発法、膜蒸留法、浸透気化膜法、蒸気透過膜法、逆浸透膜法、ナノ濾過膜法、正浸透膜法、透析法及び塩交換法等が挙げられる。上記蒸発法とは、原料液の入った容器に気体を流通させて、原料液中の第1溶媒を気化させて、容器外に除去する方法である。
 本実施形態の原料液濃縮方法において、逆浸透膜法、正浸透膜法、ナノ濾過膜法、透析法及び、塩交換法からなる群から選ばれる1種以上の方法によって濃縮を行うことが好ましいが、これら以外の方法を更に組み合わせて濃縮を行ってもよい。
 これらの方法のうち、透析法、塩交換法、逆浸透膜法、ナノ濾過膜法、及び正浸透膜法は、非加熱で原料液から溶媒を取り除くことができるため、熱による有価物の変性が少なく、有効である。
 複合半透膜の形態は、例えば、中空糸膜状、チューブラー状、及び平膜状の、いずれの構造でも構わない。中空糸膜状の複合半透膜は、スペーサー等を用いずに、原料液及び誘導溶液が通る流路を形成することができ、均一な濃縮を行えることから、好ましい。
 〈原料液〉
 本実施形態の濃縮方法で対象となる原料液は、1種以上の溶質と、電解質とを含む。一態様において、原料液は、1種以上の溶媒(例えば、1種以上の有機溶媒)を含んでもよい。
 本実施形態の濃縮方法に適用される原料液としては、例えば、食品;医薬品;海水;ガス田、油田等から排出される随伴水等を挙げることができる。しかしながら、加熱を要さずに濃縮可能であるとの本実施形態の利点を考慮すると、本実施形態の濃縮方法は、加熱により分解が懸念される物質、特に、医薬品原料、機能性化学種等を有価物として含む原料液に適用することが有効である。
 本実施形態の原料液濃縮方法に供される原料液の温度は、1℃以上50℃以下の範囲に調整されていることが好ましい。
 〈溶質〉
 本開示において、溶質とは、医薬品原料、機能性化学種等を指す。
 医薬品原料としては、例えば、アミノ酸、ペプチド、タンパク質、糖、ワクチン、核酸、抗生物質、抗体薬物複合体(ADC)、酵母、低分子医薬及びビタミン類からなる群から選ばれる1種以上の化合物が挙げられる。
 アミノ酸は、カルボキシル基及びアミノ基、並びにこれらを連結している部分からなる、アミノ酸骨格を1個有する化合物である。本開示におけるアミノ酸は、必須アミノ酸及び非必須アミノ酸、及び非天然アミノ酸を包含する概念である。
 必須アミノ酸としては、例えば、トリプトファン、リジン、メチオニン、フェニルアラニン、トレオニン、バリン、ロイシン及びイソロイシン等が挙げられる。非必須アミノ酸としては、例えば、アルギニン、グリシン、アラニン、セリン、チロシン、システイン、アスパラギン、グルタミン、プロリン、アスパラギン酸及びグルタミン酸等が挙げられる。
 非天然アミノ酸とは、天然に存在しない人工の化合物であって、分子内にアミノ酸骨格を1個有する化合物を指す。本開示における医薬品原料としての非天然アミノ酸としては、標識アミノ酸及び機能化アミノ酸等が挙げられる。
 標識アミノ酸は、アミノ酸骨格に所望の標識化合物が結合している化合物である。標識化合物としては、例えば、色素、蛍光物質、発光物質、酵素基質、補酵素、抗原性物質及びタンパク質結合性物質等が挙げられる。
 機能化アミノ酸としては、例えば、光応答性アミノ酸、光スイッチアミノ酸、蛍光プローブアミノ酸及び蛍光標識アミノ酸等が挙げられる。
 ペプチドは、2残基以上70残基未満のアミノ酸残基が結合した化合物を指し、鎖状であっても、環状であってもよい。本開示におけるペプチドとしては、例えば、L-アラニル-L-グルタミン、β-アラニル-L-ヒスチジンシクロスポリン、グルタチオンジスルフィド及びネオテーム等が挙げられる。
 タンパク質は、一般的には、アミノ酸残基が結合した化合物のうち、ペプチドよりも長鎖のものを指す。本開示におけるタンパク質としては、例えば、インターフェロンα、インターフェロンβ、インターロイキン1~12、成長ホルモン、エリスロポエチン、インスリン、顆粒状コロニー刺激因子(G-CSF)、組織プラスミノーゲン活性化因子(TPA)、ナトリウム利尿ペプチド、血液凝固第VIII因子、ソマトメジン、グルカゴン、成長ホルモン放出因子、血清アルブミン、カルシトニン及びリパーゼGアマノ50等が挙げられる。
 糖としては、例えば、単糖類、二糖類、糖鎖(二糖類を除く)及び糖鎖誘導体等が挙げられる。
 単糖類としては、例えば、グルコース、フルクトース、ガラクトース、マンノース、リボース及びデオキシリボース等が挙げられる。二糖類としては、例えば、マルトース、スクロース及びラクトース等が挙げられる。
 本開示における糖鎖とは、二糖類を除く概念であり、例えば、セルロース、グリコサミノグリカン、デンプン、サクラン、デキストラン、デキストリン、イヌリン、カードラン、フコイダン、フルクタン、プルラン、ペクチン、ポリデキストロース、マルトデキストリン、リグニン、キシラン、マンナン、グルコマンナン、グルクロノキシラン及びキシロース等が挙げられる。
 糖鎖誘導体としては、例えば、N-アセチルグルコサミン、N-アセチルガラクトサミン及びN-アセチルノイラミン酸等の糖類誘導体等が挙げられる。
 ワクチンとしては、例えば、A型肝炎ワクチン、B型肝炎ワクチン及びC型肝炎ワクチン等が;
 核酸としては、例えば、オリゴヌクレオチド、RNA、アプタマー及びデコイ等が;
 抗生物質としては、例えば、ストレプトマイシン及びバンコマイシン等が;
 抗体薬物複合体(ADC)としては、例えば、ブレンツキシマブ ベドチン(アドセトリス)、トラスツズマブ エムタンシン(カドサイラ)及びゲムツズマブオゾガマイシン(マイロターグ)等がそれぞれ挙げられる。
 酵母としては、例えば、Saccharomyces cerevisiae、Pichiastipitis、Candida shehatae及びPachysolentannophilus等が挙げられ、これらの変異株も含まれる。
 低分子医薬としては、アスピリン等が挙げられる。
 ビタミン類としては、例えば、ビタミンA、ビタミンB及びビタミンC等が挙げられ、これらの誘導体及び塩等も含まれる。ビタミンBには、例えば、ビタミンB6及びビタミンB12等が包含される。
 機能性化学種とは、機能性化学品として用いられる各種化学種、及びこれらの修飾体、前駆体、原料等を指す。
 機能性化学種としては、例えば、金属ナノ粒子、半導体ナノ粒子、金属コロイド、ナノダイヤモンド、多孔質ナノクレイ、金属有機構造体(MOFs)、カーボンナノチューブ、フラーレン、グラフェン、酸化グラフェン、カーボンナノホーン及びセルロースナノファイバー等、並びにこれらの修飾体、前駆体及び原料等が挙げられる。
 本実施形態の原料液濃縮方法に供される原料液に含まれる溶質の分子量は、数平均分子量として、300以上3000以下の範囲であることが好ましい。
 溶質の分子量は、溶質の化学式からの計算により、求めることができる。
 〈溶媒〉
 本開示において、溶媒とは、溶質及び電解質を溶解又は分散し得る化合物である。
 溶媒は、典型的には、水及び/又は1種以上の有機溶媒を含む。
 有機溶媒は、炭素原子を1種以上有する有機化合物であり、一態様においては、常圧で0℃以上50℃未満において液体で存在する化合物である。
 ただし、本開示における溶媒から、カルボン酸は除かれる。
 有機溶媒としては、例えば、アルコール、エステル、エーテル、非プロトン性極性化合物、芳香族化合物、脂肪族化合物、塩素化炭化水素ケトン及びアルデヒド等が挙げられる。
 有機溶媒の具体例としては、
 アルコールとして、例えば、メタノール、エタノール、1-プロパノール、2-プロパノール、1-プロピルアルコール、イソプロパノール、ノルマルブタノール、sec-ブタノール及びt-ブタノール、ヘキサフルオロイソプロピルアルコール等が;

 〈電解質〉
 本開示における電解質とは、原料液に含まれる有機又は無機化合物である。一態様において、電解質は、分子量50以上200以下の有機化合物である。一態様において、電解質は、分子量50以上200以下の硫酸マグネシウム、塩化ナトリウム等の無機化合物である。電解質の分子量は、電解質の化学式からの計算により、求めることができる。
 一態様において、電解質の酸解離定数(pKa)は-2以上4以下である。なお、電解質の酸解離定数(pKa)は、メチルオレンジ等を指示薬として水酸化ナトリウム等で滴定する中和滴定で測定する。
 本開示における電解質としては、有機酸が挙げられる。有機酸としては、例えば、ギ酸、酢酸、プロピオン酸、クエン酸、フルオロ酢酸、ジフルオロ酢酸、トリフルオロ酢酸(TFA)、シュウ酸、グルコン酸、乳酸、ヘキサフルオロイソパノール、グリコール酸及びグリセリン酸等が挙げられる。
 以下、実施例に基づいて本発明を具体的に説明するが、本発明は実施例によって限定されるものではない。
〈複合中空糸膜モジュールの透水量(Flux)〉
 溶媒として水、電解質として0.05質量%MgSO(分子量120)を含む試料液を用いた。後述の実施例1~7及び比較例1~3のモジュールの一次側に25℃の試料液を流量120mL/min、背圧2bar、運転時間10分で流して、ろ過した。
 10分後のろ液の重量(kg)を以下の式(1)に適用することによりFluxを求めた。

 ここで、Fluxは透水量(kg/(m×hr×bar))、Lは透過したろ液の重量(kg)、Mは膜の内表面積(m)、Hは時間(hr)及びbarは背圧である。
 複合中空糸膜モジュールの透水量(Flux)が3.0(kg/(m×hr×bar))以上であれば、原料液の濃縮に好適に使用できる。
〈複合中空糸膜モジュールのMgSOの阻止率〉
 上記ろ過を実施した試料液とろ液の導電率から、試料液中のMgSOの濃度及び、ろ液中のMgSOの濃度を測定した。試料液中のMgSOの濃度及び、ろ液中のMgSOの濃度を以下の式(2)に適用することにより、MgSOの阻止率を算出した。なお、試料液とろ液の導電率は、導電率計(堀場製作所製、製品名:HE-960)を使用して測定した。

 複合中空糸膜モジュールのMgSOの阻止率が97%以上であれば、原料液の濃縮に好適に使用できる。
〈分離機能層の走査型電子顕微鏡観察、並びに分離機能層の突起部及び平滑部の割合の測定〉
・観察試料の調製
 観察試料として複合半透膜を純水に浸漬して、液体窒素を用いて凍結させたものを、凍結乾燥法によって乾燥させた。乾燥後の試料を、割断又はBroad Ion Beam(BIB)加工法、好ましくはBIB加工法によって、膜面方向に垂直な断面を作製する。得られた断面に、白金、白金/パラジウム、四酸化オスミウム、又はオスミウムを薄くコーティングして、これを観察試料とした。この観察試料について、1~6kVの加速電圧、好ましくは1kVの加速電圧で、断面を観察した。
 観察倍率は、支持膜と分離機能層との接触界面、又は支持膜の表面付近が観察できる倍率であればよい。例えば、5,000~100,000倍が好ましく、より好ましくは50,000倍である。
・画像処理
 走査型電子顕微鏡(加速電圧1.0kV、機種:SU8000 株式会社日立ハイテクノロジーズ製)を用いて、ポリアミド分離機能層表面を膜10cmあたり、膜の上部、中部及び下部3箇所を抽出して、倍率:1000倍の視野角で観察し、二次電子像を撮影した。得られた画像を55×55のガウシアンフィルタで平滑化した。平滑化後の画像を公知の2値化処理方法(大津の2値化)で2値化し、白部と黒部の割合を算出することで、ポリアミド分離機能層の突起部及び平滑部の割合を求めた。
 [実施例1]
 実施例1における複合中空糸状正浸透膜モジュール(複合中空糸膜モジュールとして)に収納された正浸透膜(複合半透膜として)は、微細孔性中空糸支持膜としてポリスルホン(PSf)製の中空糸膜を用い、該中空糸膜の内側表面上にポリアミド製の分離機能層を有する正浸透膜であった。
 実施例1の複合中空糸状正浸透膜モジュールは、以下のようにして製造した。
〈微細孔性中空糸支持膜の製造〉
 紡糸原液として、ポリスルホン(Solvay Specialty polymers製、Udel-P3500)19質量%、N-メチル-2-ピロリドン(富士フィルム和光純薬(株)製)61質量%、及びテトラエチレングリコール(東京化成(株)製)20質量%からなる均一なポリマー溶液(紡糸原液)を調製した。二重紡口を装備した湿式中空糸紡糸機に上記紡糸原液を充填した。二重紡口の外側紡口から紡糸原液を、内側紡口から内部凝固液(水)をそれぞれ吐出させ、外部凝固液として水を満たした凝固浴中に導いて凝固させて、微細孔性中空糸支持膜を得た。
 得られた微細孔性中空糸支持膜の外径は1.00mm、内径は0.60mm及び膜厚は0.20mmであった。
〈支持膜モジュールの製造〉
 長さ120mmに切断した上記微細孔性中空糸支持膜130本を、直径20mmの合成樹脂製の円筒型ハウジング内に収納し、中空糸の中空部を閉塞させないように、両端部を接着剤で固定することにより、有効長80mm、有効膜内表面積0.02mの支持膜モジュール(微細孔性中空糸支持膜モジュールとして)を製造した。
 この支持膜モジュールの内部の空間は、中空糸の膜壁によって2分割されており、膜壁を介して液体が行き来できる他は、2つの空間は流体的に遮断されていた。また、ハウジングは、中空糸の内側の空間に連通する液体出入口(液体入口及び液体出口)と、中空糸の外側の空間に連通する液体出入口(液体入口及び液体出口)とを有していた。
〈中空糸状正浸透膜モジュールの製造(分離機能層の形成)〉
 上記で得られた支持膜モジュールの中空糸内側の空間に、2,5-ジメチルピペラジン0.5質量%及びラウリル硫酸ナトリウム0.3質量%を含む水溶液(第1溶液)を、120mL/分の流速で20分間通液した。通液完了後、支持膜モジュールの軸方向がほぼ垂直になるように支持膜モジュールを保持し、モジュール下部の液体出入口から自然落下で第1溶液を抜いた。
 次いで、中空糸の内側表面が第1溶液で濡れている状態で、支持膜モジュールの中空糸外側の空間を、5kPaAに減圧し、この減圧状態を1分間保持した。その後、中空糸内側の空間にエアーを1分間流通させて、余剰の第1溶液を除去した。
 続いて、支持膜モジュールの中空糸内側の空間に、トリメシン酸クロリド(TMC)0.20質量%を含有するn-ヘキサン溶液(第2溶液)を、40mL/分の流量で2分間通液して、界面重合を実施して、中空糸の内側表面上にポリアミドを含む分離機能層を形成した。
 次いで、中空糸内側の空間に窒素を1分間流通させて余剰の第2溶液を除去した後、中空糸内側の空間に70℃の水を20分間流通させて、中空糸の内側表面を洗浄して、複合中空糸状正浸透膜モジュールを製造した。
 また、実施例1のモジュールを構成する複合半透膜の分離機能層の走査型電子顕微鏡画像を図3(倍率:1000倍)に示した。
 実施例1のモジュールを分解して測定した分離機能層の突起部及び平滑部の割合は、それぞれ54%及び46%であった。
 実施例1の複合正浸透中空糸膜モジュールの透水量は3.1kg/(m×hr×bar)であり、阻止率は98.4(%)であった。
 [実施例2~7及び比較例1~2]
 界面重合を行う際の支持膜モジュールの中空糸外側の空間(シェル側)の圧力を表1に示す数値に変えて減圧した以外は実施例1と同様にして、複合正浸透中空糸膜モジュール(実施例2~7及び比較例1~2)を作製した。実施例2~7及び比較例1~2のモジュールの透水量及び阻止率を表1に示した。
 これらのモジュールを分解して測定した分離機能層の突起部及び平滑部の割合を、表1に示した。
 [比較例3]
 重合したアミン種をメタフェニレンジアミンに変更した以外は、実施例2と同様にして、複合正浸透中空糸膜モジュール(比較例3)を作製した。比較例3のモジュールの透水量及び阻止率を表1に示した。
 比較例3のモジュールを分解して測定した分離機能層の突起部及び平滑部の割合を、表1に示した。
 表1から明らかなように、分離機能層の形成を所定の圧力差の範囲内で減圧した界面重合によった実施例1~7では、突起部及び平滑部を所定の割合で有する分離機能層により、高透水性と高阻止性が両立できた。
 一方で、分離機能層の形成を所定の圧力差から外れる範囲で減圧した比較例1~2、及び、分離機能層を形成する多官能アミンをメタフェニレンジアミンに変更する条件で行った比較例3では、突起部及び平滑部を所定の割合で有しない分離機能層のため、高透水性と高阻止性が両立できなかった。
 本発明の複合半透膜は、原料液の濃縮に使用することができ、例えば、各種有価物の濃縮などに好適に用いられる。

Claims (15)

  1.  支持膜と、前記支持膜上のポリアミド分離機能層を備える複合半透膜であって、
     前記ポリアミド分離機能層は、複数の凸部と複数の凹部とを備える突起構造を有する突起部と、前記突起構造を有さない平滑部とを含み、
     走査型電子顕微鏡を用いた倍率1000倍の前記ポリアミド分離機能層の表面画像において、前記支持膜表面に占める前記突起部の割合が10%以上90%以下であることを特徴とする、複合半透膜。
  2.  前記突起部の割合が10%以上60%以下である、請求項1に記載の複合半透膜。
  3.  前記ポリアミド分離機能層が、多官能アミンから選択される1種以上の第1モノマーと、多官能酸ハライドから選択される1種以上の第2モノマーとの重縮合生成物である、請求項1又は2に記載の複合半透膜。
  4.  前記多官能アミンが脂肪族アミンである、請求項3に記載の複合半透膜。
  5.  微細孔性中空糸支持膜と、前記微細孔性中空糸支持膜上のポリアミド分離機能層とを備える複合半透膜の製造方法であって、
     前記微細孔性中空糸支持膜の内表面に、多官能アミンから選択される1種以上の第1モノマー及び多官能酸ハライドから選択される1種以上の第2モノマーのうちの一方を含有する第1溶液の液膜を形成し、
     次いで、前記微細孔性中空糸支持膜の内側と外側とが、(内側圧力)>(外側圧力)となるように圧力差を設け、
     次いで、
     前記第1モノマー及び前記第2モノマーのうちの他方を含有する第2溶液を、前記第1溶液の液膜と接触させる、
     ことを含む、複合半透膜の製造方法。
  6.  前記圧力差を、前記微細孔性中空糸支持膜の外側を減圧することにより生じさせる、請求項5に記載の方法。
  7.  前記圧力差が5~70kPaである、請求項5又は6に記載の方法。
  8.  請求項1又は2に記載の複合半透膜を使用して、電解質と、1種以上の溶質とを含む原料液を濃縮する工程を含む、原料液濃縮方法。
  9.  逆浸透膜法、正浸透膜法、ナノ濾過膜法、透析法及び塩交換法からなる群から選ばれる1種以上によって前記濃縮を行うことを含む、請求項8に記載の原料液濃縮方法。
  10.  前記溶質が、核酸、タンパク質、ペプチド、アミノ酸、抗生物質、低分子医薬及びビタミン類からなる群から選ばれる1種以上の化合物である、請求項8に記載の原料液濃縮方法。
  11.  前記複合半透膜の形態が中空糸膜状である、請求項8に記載の原料液濃縮方法。
  12.  前記電解質が、分子量50以上200以下の有機又は無機化合物である、請求項8に記載の原料液濃縮方法。
  13.  前記電解質のpKaが-2以上4以下である、請求項8に記載の原料液濃縮方法。
  14.  前記溶質の分子量が300以上、3000以下である、請求項8に記載の原料液濃縮方法。
  15.  前記原料液が、1種以上の有機溶媒を含む、請求項8に記載の原料液濃縮方法。
