Abstract
本発明は、白斑の発生を減少させ、優れた外観品質を備えるリバース型調光フィルム及び透明導電フィルムを提供することを目的とする。 本発明の調光フィルムは、一対の透明基材(1)と、前記透明基材(1)の内側に配置される透明電極層(2)と、前記透明電極層(2)の内側に配置される配向層(3)と、前記配向層(3)の内側に配置され、液晶分子(6)を含む調光層(4)とを、有し、前記配向層(3)と対向する側の前記透明電極層(2)の表面の算術平均粗さSa値が、2.5nm以下である、ことを特徴とする。また、前記透明電極層(2)の表面にて、隣接する谷と山の最大高さPEEK値が、140nm以下であることが好ましい。
Description
本発明は、調光フィルム及び透明導電フィルムに関する。
特許文献1には、一対の基板と、一対の基板の対向する面に形成される一対の電極と、一対の電極の間に挟持され、銀を含むエレクトロクロミック材料及びメディエータを含む電解質層を有する表示装置が開示されている。一対の電極の一方は、凹凸のある透明電極であり、最大高さと最小高さの差は、50nm以上400nm以下であることが好ましいとしている。
リバース型調光フィルムにおいて、液晶分子の配向乱れによる白斑が現れる問題があった。
しかしながら、特許文献1の表示装置は、電極表面に比較的大きな凹凸を設けて、多色表示を可能とする調光方法であり、リバース型調光フィルムとは構成も目的も異なる。
本発明は、かかる点に鑑みてなされたものであり、白斑の発生を減少させ、優れた外観品質を備えるリバース型調光フィルム及び透明導電フィルムを提供することを目的とする。
本実施形態の調光フィルムは、一対の透明基材と、前記透明基材の内側に配置される透明電極層と、前記透明電極層の内側に配置される配向層と、前記配向層の内側に配置され、液晶分子を含む調光層とを、有し、前記配向層と対向する側の前記透明電極層の表面の算術平均粗さSa値が、2.5nm以下である、ことを特徴とする。
或いは、本実施形態の調光フィルムは、一対の透明基材と、前記透明基材の内側に配置される透明電極層と、前記透明電極層の内側に配置される配向層と、前記配向層の内側に配置され、液晶分子を含む調光層とを、有し、前記配向層と対向する側の前記透明電極層の表面に形成された突起の高さは、前記配向層の膜厚よりも小さい、ことを特徴とする。
また、本実施形態の透明導電フィルムは、透明基材の表面に透明電極層が形成された、リバース型の調光フィルムに適用される透明導電フィルムであって、前記透明電極層の表面の算術平均粗さSa値が、2.5nm以下である、ことを特徴とする。
本発明によれば、白斑の発生を減らすことができ、良好な外観品質を備えるリバース型調光フィルム、及びそれに用いる透明導電フィルムを提供することができる。
以下に本発明の実施の形態を詳細に説明するが、以下の説明は、本説明の実施の形態の一例(代表例)であり、本発明はその要旨を超えない限りこれらの内容に限定されない。また、「~」の記載は、下限値及び上限値を含む。
<調光フィルム10の構成>
図1は、第1の実施の形態の調光フィルム10の断面模式図である。図1に示すように、調光フィルム10は、一対の透明基材1と、各透明基材1の内側に形成された透明電極層2と、各透明電極層2の内側に形成された配向層3と、各配向層の内側に形成された調光層4と、を有した積層構造である。「内側」とは対向する側を指す。
図1は、第1の実施の形態の調光フィルム10の断面模式図である。図1に示すように、調光フィルム10は、一対の透明基材1と、各透明基材1の内側に形成された透明電極層2と、各透明電極層2の内側に形成された配向層3と、各配向層の内側に形成された調光層4と、を有した積層構造である。「内側」とは対向する側を指す。
また、換言すれば、調光フィルム10は、下から、透明基材1(第1の透明基材)、透明電極層2(第1の透明電極層)、配向層3(第1の配向層)、調光層4、配向層3(第2の配向層)、透明電極層2(第2の透明電極層)、及び透明基材(第2の透明基材)の順に積層されている。
(透明導電フィルム5)
図1に示す透明基材1と透明電極層2とで透明導電フィルム5を構成する。ここで、「フィルム」は、厚みより平面の幅及び長さが極めて大きい平面形状を指すが、「シート」と読み替えることもできる。なお、本実施の形態では、JIS規格に規定する厚みにより「フィルム」、「シート」を区別するものではない。
図1に示す透明基材1と透明電極層2とで透明導電フィルム5を構成する。ここで、「フィルム」は、厚みより平面の幅及び長さが極めて大きい平面形状を指すが、「シート」と読み替えることもできる。なお、本実施の形態では、JIS規格に規定する厚みにより「フィルム」、「シート」を区別するものではない。
透明基材1の材質を限定するものではないが、PET(Polyethylene Terephthalate)フィルムが好ましく使用される。
また、透明電極層2は、導電性を有する透明な層であり、材質を限定するものではないが、例えば、酸化インジウムスズ(ITO)、フッ素ドープ酸化スズ(FTO)、酸化スズ、酸化亜鉛、カーボンナノチューブ(CNT)、ポリ(3,4-エチレンジオキシチオフェン)(PEDOT)を含むポリマー、或いは、Ag合金薄膜を含む多層膜等が挙げられる。このうち、透明電極層2には、ITO又はAg合金を用いることが好ましい。
また、膜厚を限定するものでないが、透明基材1は、50μm~200μm程度であり、透明電極層2は、10nm~100nm程度である。

また、透明導電フィルム5には、透明基材1と透明電極層2との間や、透明基材1の外側に位置する外面(透明電極層2と対向する側の反対に位置する面)1aの少なくともいずれかに、機能層が設けられていてもよい。機能層は、例えば、ハードコート層、アンチブロッキング層、プライマー層、保護層、或いは、インデックマッチング層の少なくともいずれか1つを含むことが好ましい。
(配向層3)
配向層3は、調光層4が含む液晶分子の配向を制御する層である。本実施の形態の調光フィルム10は、リバース型調光フィルムであり、駆動電圧が印加されていないとき、液晶分子を配向層3の法線方向に沿って配向(垂直配向)させて透明とされており、駆動電圧が印加されているとき、調光フィルム10は不透明となる。
配向層3は、調光層4が含む液晶分子の配向を制御する層である。本実施の形態の調光フィルム10は、リバース型調光フィルムであり、駆動電圧が印加されていないとき、液晶分子を配向層3の法線方向に沿って配向(垂直配向)させて透明とされており、駆動電圧が印加されているとき、調光フィルム10は不透明となる。
配向層3を構成する材料を限定するものではないが、例えば、ポリアミド、ポリイミド、ポリカーボネート、ポリスチレン、ポリシロキサン、ポリエチレンテレフタレートやポリエチレンナフタレート等のポリエステル、ポリメチルメタクリレート等のポリアクリレートが挙げられる。このうち、ポリイミド系樹脂を用いることが好ましい。
配向層3の膜厚を限定するものではないが、50nm~250nm程度であり、好ましくは、70nm~220nm程度であり、より好ましくは、100nm~200nm程度である。これにより、液晶分子に対する優れた配向規制力を有することができる。
(調光層4)
調光層4は、液晶分子を含んでいる。液晶分子は、例えば、誘電率異方性が正であって、液晶分子の長軸方向の誘電率が液晶分子の短軸方向の誘電率よりも大きい。液晶分子を限定するものではないが、例えば、シッフ塩基系、アゾ系、アゾキシ系、ビフェニル系、ターフェニル系、安息香酸エステル系、トラン系、ピリミジン系、シクロヘキサンカルボン酸エステル系、フェニルシクロヘキサン系、ジオキサン系の液晶分子である。
調光層4は、液晶分子を含んでいる。液晶分子は、例えば、誘電率異方性が正であって、液晶分子の長軸方向の誘電率が液晶分子の短軸方向の誘電率よりも大きい。液晶分子を限定するものではないが、例えば、シッフ塩基系、アゾ系、アゾキシ系、ビフェニル系、ターフェニル系、安息香酸エステル系、トラン系、ピリミジン系、シクロヘキサンカルボン酸エステル系、フェニルシクロヘキサン系、ジオキサン系の液晶分子である。
調光層4は、高分子ネットワーク型液晶(PNLC:Polymer Network Liquid Crystal)で構成されることが好ましい。高分子ネットワーク型液晶は、3次元の網目状を有した高分子ネットワークを備え、高分子ネットワークが有する空隙に液晶分子を保持する。
本実施の形態におけるPNLC層は、液晶分子、光硬化性樹脂、及びスペーサを含有して構成されることが好ましい。
<本実施の形態の調光フィルム10に至る経緯>
図2は、従来において、白斑が発生した課題を説明するための部分拡大模式図である。図2では、図1に示す調光フィルム10の調光層4から図示下側の層のみ示した。なお、従来において、調光層4から図示上側の層にも同様の課題が生じるが、下側と同じであるため説明を省略する。また、図2では、透明基材を符号11、透明電極層を符号12、配向層を符号13、調光層を符号14として説明する。
図2は、従来において、白斑が発生した課題を説明するための部分拡大模式図である。図2では、図1に示す調光フィルム10の調光層4から図示下側の層のみ示した。なお、従来において、調光層4から図示上側の層にも同様の課題が生じるが、下側と同じであるため説明を省略する。また、図2では、透明基材を符号11、透明電極層を符号12、配向層を符号13、調光層を符号14として説明する。
図2に示すように、透明電極層12の表面12aは、平坦でなく突起12bを有している。すなわち、表面12aは凹凸面になっている。図2に示すように、大きな突起12bが存在し、しかもばらつきが大きい。この結果、透明電極層12の表面12aに形成される配向層13の表面13aの平坦度が低くなり、結晶分子15の垂直配向が乱れる結果、電源をオフとした本来なら透明な状態において、白斑が発生した。図3(a)は、白斑写真であり、(b)はその模式図である。図3の中央に白っぽく写る円形状の部分が白斑であり、該白斑の直径は1mm以上である。このため視認可能であり、外観品質が低下した。
特に、図2に示すように、透明電極層12の表面12aに形成された突起12bの高さt1が、配向層13の膜厚t2よりも大きい部分では、配向層13の表面13aの凹凸が顕著になり、結晶分子15の垂直配向がより乱れやすくなった。
そこで、本発明者は、鋭意研究を行った結果、透明電極層の表面粗さを調整して、配向層の表面を整え、白斑の発生を低減できるリバース型の調光フィルム10を発明するに至った。
<本実施の形態の調光フィルム10の特徴点>
本実施の形態では、配向層3と対向する側の透明電極層2の表面の算術平均粗さSa値が、2.5nm以下であることを特徴とする。

算術平均粗さSa値(三次元表面性状国際規格ISO25178)は、線の算術平均粗さRaを面に拡張したパラメータであり、測定面の複数点の高さの差の絶対値の平均を示す。「測定面」を、例えば、単位面積(1m2)当たりの大きさとするが、それに限定されるものではなく、例えば、1辺を0.5mmより大きく5mm以下程度とした測定面にて測定することもできる。Sa値を、後述するPEEK値と合わせて、株式会社菱化システムのVertScan R3300G Liteで計測することができる。
本実施の形態では、配向層3と対向する側の透明電極層2の表面にて、隣接する谷(凹部と言い換えることができる)と山(突起や凸部と言い換えることができる)の最大高さPEEK値が、140nm以下であることが好ましい。
このように本実施の形態では、算術平均粗さSa値を調整し、好ましくは、算術平均粗さSa値とともに、PEEK値を調整することで、図4に示すように、配向層3の表面3aの平坦度を従来より良好にでき、よって、調光層4に含まれる液晶分子6の垂直配向の乱れを抑制でき、白斑の発生を低減することができる。
図4に示すように、透明電極層2の表面2aに形成された突起2bは、図2に比べて小さくなっており、突起2bの高さt3は、配向層3の膜厚t4よりも小さい。ここで、突起2bの高さt3は、透明電極層2の平らな表面2a(凹部の底面)からの寸法であり、配向層3の膜厚t4は、透明電極層2の表面2aから配向層3の表面3aまでの寸法で示される。このように、突起2bの高さt3<配向層3の膜厚t4との関係となるように、液状の配向材料を透明電極層2の表面2aに塗布し硬化させると、配向層3の表面3aは平坦となるように整い、配向層3の表面3aに形成される突起数やその大きさを小さくできる。
したがって、配向層3は、液晶分子6に対し、優れた配向規制力を発揮でき、電源オフの状態で、液晶分子6を適切に垂直配向させることができる。それに伴い、白斑を減らすことができ、良好な外観品質を備えたリバース型調光フィルムを提供できる。具体的には、1m2に占める直径1mm以上の白斑の数を1個以下、好ましくは、0.7個以下にできる。
本実施の形態では、透明電極層2の表面2aの算術平均粗さSa値が、2.0nm以下であることがより好ましく、1.5nm以下であることがさらに好ましい。また、透明電極層2の表面2aのPEEK値は、100nm以下であることがより好ましく、70nm以下であることがさらに好ましく、50nm以下であることがさらにより好ましい。これにより、1m2に占める直径1mm以上の白斑の数を0.6個以下にでき、好ましくは0.5個以下にできる。
以下、本発明の効果を明確にするために実施した実施例により、本発明を詳細に説明する。なお、本発明は、以下の実施例によって何ら限定されるものではない。
<表面粗さ計測>
導電フィルムの透明電極層の表面粗さが異なる複数のサンプルを用い、各サンプルのISO25178表面性状(面粗さ測定)として、Sa値及びPEEK値を、株式会社菱化システムのVertScan R3300G Liteで計測した。

<リバース型調光フィルムの作製、及び白斑個数の測定>
各導電フィルムを用いて、リバース型調光フィルムを製造した。このとき、配向層の膜厚を100nm~200nm程度とした。そして、1m2に占める直径1mm以上の白斑の数を求めた。その実験結果が、以下の表1に示されている。

図5は、透明電極層の表面の算術平均粗さSa値と白斑個数との関係を示すグラフであり、図6は、透明電極層の表面のPEEK値と白斑個数との関係を示すグラフである。
表1及び図5に示すように、Sa値が2.5nm以下であると、1m2に占める直径1mm以上の白斑の数を1個以内に収めることができるとわかった。特に、Sa値を2.0nm以下にすると、1m2に占める直径1mm以上の白斑の数を0.5個以下できるとわかった。
また、表1及び図6に示すように、PEEK値を、140nm以下にすることで、1m2に占める直径1mm以上の白斑の数を1個以内に収めることができるとわかった。PEEK値は、100nm以下にすることが好ましく、特に、50nm以下にすることで、1m2に占める直径1mm以上の白斑の数を0.5個以下できるとわかった。

- 一対の透明基材と、前記透明基材の内側に配置される透明電極層と、前記透明電極層の内側に配置される配向層と、前記配向層の内側に配置され、液晶分子を含む調光層とを、有し、
前記配向層と対向する側の前記透明電極層の表面の算術平均粗さSa値が、2.5nm以下である、ことを特徴とする調光フィルム。 - 前記透明電極層の表面にて、隣接する谷と山の最大高さPEEK値が、140nm以下である、ことを特徴とする請求項1に記載の調光フィルム。

- 前記機能層が、ハードコート層、アンチブロッキング層、プライマー層、保護層、或いは、インデックマッチング層の少なくともいずれか1つを含む、ことを特徴とする請求項7に記載の調光フィルム。
- 前記調光層は、液晶分子、光硬化性樹脂、及びスペーサを含有して構成される、ことを特徴とする請求項1又は請求項3に記載の調光フィルム。
- 透明基材の表面に透明電極層が形成された、リバース型の調光フィルムに適用される透明導電フィルムであって、
