Description

共重合体、組成物、及び成形体
 本発明は、共重合体、組成物、及び成形体に関する。
 テトラフルオロエチレンに基づく単位を含むテトラフルオロエチレン系共重合体は、耐熱性、耐薬品性、難燃性、耐候性等に優れているため種々の産業分野で用いられている。以下、テトラフルオロエチレンを「TFE」、TFEに基づく単位を「TFE単位」ともいう。
 TFE系共重合体としては、TFE単位とパーフルオロアルキルビニルエーテルに基づく単位(以下「PAVE単位」ともいう)とからなる共重合体が知られている。また、特許文献1には、TFE単位とパーフルオロアルキルアリルエーテルに基づく単位とを含み、任意選択的にパーフルオロメチルビニルエーテル、パーフルオロエチルビニルエーテル、及びこれらの組み合わせに基づく単位を更に含む共重合体が開示されている。

 例えば半導体製造装置に用いられるチューブ等のように、高温下において流体が表面に接しながら流れる部材の材料として共重合体を用いる場合、前記共重合体においては、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れることが求められる。
 本発明の一実施形態は、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れる共重合体、前記共重合体を含む組成物、及び前記組成物の成形体を提供することを目的とする。
 本開示は、以下の態様を含む。

 本発明の一実施形態によれば、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れる共重合体、前記共重合体を含む組成物、及び前記組成物の成形体が提供される。
 本開示において「~」を用いて示された数値範囲には、「~」の前後に記載される数値がそれぞれ最小値及び最大値として含まれる。
 本開示中に段階的に記載されている数値範囲において、一つの数値範囲で記載された上限値又は下限値は、他の段階的な記載の数値範囲の上限値又は下限値に置き換えてもよい。また、本明細書中に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値に置き換えてもよい。
 本開示において、組成物中の各成分の量は、組成物中に各成分に該当する物質が複数存在する場合には、特に断らない限り、組成物中に存在する複数の物質の合計量を意味する。
 本開示において、2以上の好ましい態様の組み合わせは、より好ましい態様である。
 本開示において、「工程」という語は、独立した工程だけでなく、他の工程と明確に区別できない場合であっても、その工程の所期の目的が達成されれば、本用語に含まれる。
[共重合体]
 本開示の一実施形態に係る共重合体(以下「本共重合体」ともいう)は、TFE単位である単位Aと下記式(1)で表される化合物に基づく単位Bとを含み、単位Bの含有率が共重合体に含まれる全単位に対して2.0モル%超え6.0モル%以下であり、単位Aと単位Bとの合計含有率が共重合体に含まれる全単位に対して90.0モル%以上であり、共重合体の主鎖炭素数10個あたりの官能基数の合計が150個未満である。

 式(1)中、Rfは、炭素数1~10のパーフルオロアルキル基であり、パーフルオロアルキル基における炭素原子間にエーテル性酸素原子を有していてもよい。
 以下、共重合体に含まれる全単位に対する含有率を単に「含有率」ともいう。また、式(1)で表される化合物を「化合物(1)」、共重合体の主鎖炭素数10個あたりの官能基数の合計を「合計官能基数」ともいう。
 前記の通り、例えば、高温下において流体が表面に接しながら流れる部材の材料として共重合体を用いる場合、前記共重合体においては、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れることが求められる。
 一方、従来一般的に用いられているTFE系共重合体の一種である、TFE単位とPAVE単位とからなる共重合体においては、耐熱性及び得られる成形体の表面平滑性に改良の余地があることが分かった。
 本共重合体は、単位A及び単位Bを合計で90.0モル%以上含む共重合体であって、単位Bを2.0モル%超え6.0モル%以下の範囲で含有し、かつ、合計官能基数が150個未満であることにより、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れる。その理由は定かではないが、以下のように推測される。
 化合物(1)は、パーフルオロアルキルビニルエーテルに比べて、重合の過程で生じるラジカルが安定であり、オリゴマー等の低分子量成分を形成しにくいと考えられる。共重合体が低分子量成分を多く含む場合、耐熱性が低下することに加え、成形体の製造過程において低分子量成分が成形体の表面に染み出すことで、成形体の表面平滑性も低下することが考えられる。本共重合体は、TFE単位とPAVE単位とからなる共重合体に比べて低分子量成分が少ないため、耐熱性に優れ、かつ、低分子量成分の染み出しに起因する表面平滑性の低下が抑制されると推測される。
 加えて、本共重合体は、単位Bの含有率が上記上限値を超える場合に比べ、低分子量成分が少なく、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れると推測される。また、本共重合体は、単位Bの含有率が上記下限値以下である場合に比べ、共重合体の結晶性が高すぎることに起因した粒状物の発生が起こりにくく、粒状物に起因する表面平滑性の低下が抑制された成形体が得られると推測される。
 さらに、本共重合体は、合計官能基数が上記範囲であることにより、上記上限値を超える場合に比べ、官能基を起点とした共重合体の熱分解が抑制されることにより、耐熱性に優れると推測される。
<共重合体に含まれる単位>
 本共重合体は、TFE単位である単位Aと化合物(1)に基づく単位Bとを含む。

 Rfの炭素数は2~8が好ましく、3~8がより好ましい。
 Rfは、直鎖状であってもよく、分岐鎖状であってもよく、環構造を含んでいてもよい。
 Rfとしては、例えば、-(CFCF、及び-(CFr1-O-(CFr2CFが挙げられ、共重合体の結晶性が向上するという観点から-(CFCFが好ましい。
 mは0~9の整数である。
 r1は1~9の整数であり、r2は0~8の整数であり、r1+r2は1~9の整数である。
 中でも、mは、1~7の整数が好ましく、1~5の整数がより好ましい。
 r1は、1~6の整数が好ましく、1~4の整数がより好ましい。
 r2は、1~6の整数が好ましく、1~4の整数がより好ましい。
 特に、化合物(1)は、CF=CF-CF-OCFCFCFが好ましい。
 単位Bの含有率は、共重合体に含まれる全単位に対し、2.0モル%超え6.0モル%以下であり、耐熱性及び得られる成形体の表面平滑性の観点から、2.2~5.5モル%が好ましく、2.4~5.0モル%がより好ましく、2.4~3.5モル%がさらに好ましい。
 機械物性の観点からは、単位Bの含有率は、共重合体に含まれる全単位に対し、2.0モル%超え3.0モル%以下が好ましい。
 また、単位A及び単位Bの合計に対する単位Bの含有率は、耐熱性及び得られる成形体の表面平滑性の観点から、2.0モル%超え6.0モル%以下が好ましく、2.2~5.5モル%がより好ましく、2.4~5.0モル%がさらに好ましく、2.4~3.5モル%が特に好ましい。
 機械物性の観点からは、単位A及び単位Bの合計に対する単位Bの含有率は、2.0モル%超え3.0モル%以下が好ましい。
 単位Aの含有率は、共重合体に含まれる全単位に対し、94.0モル%以上98.0モル%未満が好ましく、耐熱性及び得られる成形体の表面平滑性の観点から、95.0モル%以上98.0モル%未満がより好ましく、96.0モル%以上98.0モル%未満がさらに好ましい。
 また、単位A及び単位Bの合計に対する単位Aの含有率は、耐熱性及び得られる成形体の表面平滑性の観点から、94.0モル%以上98.0モル%未満が好ましく、95.0モル%以上98.0モル%未満がより好ましく、96.0モル%以上98.0モル%未満がさらに好ましく、96.5モル%以上98.0モル%未満が特に好ましい。
 共重合体中に含まれる各単位の含有率は、固体19F-NMR分析により算出される。
 本共重合体は、表面平滑性の観点からは、下記式(3)で表わされる化合物に基づく単位Cを実質的に含まないことが好ましい。以下、式(3)で表される化合物を「化合物(3)」ともいう。単位Cを実質的に含まないとは、単位Cに基づく単位の含有率が、共重合体に含まれる全単位に対し、0.01モル%以下であることを意味し、0.00モル%がより好ましい。
 本共重合体は、機械物性の観点からは、さらに単位Cを含んでもよい。本共重合体は、単位Bを所定の含有率で含むため、単位Cを含んでも、耐熱性に優れ、かつ、得られる成形体の表面平滑性に比較的優れやすい。
 CF=CF-O-Rf  …(3)
 式(3)中、Rfは、炭素数1~10のパーフルオロアルキル基であり、パーフルオロアルキル基における炭素原子間にエーテル性酸素原子を有していてもよい。
 Rfの炭素数は2~8が好ましく、3~8がより好ましい。
 Rfは、直鎖状であってもよく、分岐鎖状であってもよく、環構造を含んでいてもよい。

 本共重合体が単位Cを含む場合、単位Cの含有率は、剛性が低下する観点から、共重合体に含まれる全単位に対し、6.0モル%以下が好ましく、4.0モル%以下がより好ましく、2.0モル%以下がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Cの含有率は、機械物性向上の観点から、共重合体に含まれる全単位に対し、0.1モル%以上が好ましく、0.2モル%以上がより好ましく、0.3モル%以上がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Cの含有率は、上記観点から、共重合体に含まれる全単位に対し、0.1~6.0モル%が好ましく、0.2~4.0モル%がより好ましく、0.3~2.0モル%がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計は、剛性低下の観点から、共重合体に含まれる全単位に対し、8.0モル%以下が好ましく、7.0モル%以下がより好ましく、6.0モル%以下がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計は、機械物性向上の観点から、共重合体に含まれる全単位に対し、2.1モル%以上が好ましく、2.3モル%以上がより好ましく、2.5モル%以上がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計は、上記観点から、共重合体に含まれる全単位に対し、2.1~8.0モル%が好ましく、2.3~7.0モル%がより好ましく、2.5~6.0モル%がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計に対する単位Bの含有率の割合は、耐熱性の観点から、99.5モル%以下が好ましく、99.0モル%以下がより好ましく、98.0モル%以下がさらに好ましい。
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計に対する単位Bの含有率の割合は、機械物性の観点から、1.0モル%以上が好ましく、5.0モル%以上がより好ましく、10.0モル%以上がさらに好ましい。  
 本共重合体が単位Cを含む場合、単位Bと単位Cの含有率の合計に対する単位Bの含有率の割合は、上記観点から、1.0~99.5モル%が好ましく、5.0~99.0モル%がより好ましく、10.0~98.0モル%がさらに好ましい。
 本共重合体が単位Cを含む場合、単位A、単位B、及び単位Cの合計に対する単位Aの含有率は、94.0モル%以上98.0モル%未満が好ましく、耐熱性及び得られる成形体の表面平滑性の観点から、95.0モル%以上98.0モル%未満がより好ましく、96.0モル%以上98.0モル%未満がさらに好ましい。
 本共重合体が単位Cを含む場合、単位A、単位B、及び単位Cの合計に対する単位Bの含有率は、表面平滑性の観点から、2.0モル%超以上6.0モル%未満が好ましく、2.05モル%以上5.0モル%未満がより好ましく、2.08モル%以上4.0モル%未満がさらに好ましい。
 本共重合体が単位Cを含む場合、単位A、単位B、及び単位Cの合計に対する単位Cの含有率は、表面平滑性の観点から、0.1モル%以上4.0モル%未満が好ましく、0.15モル%以上3.5モル%未満がより好ましく、0.2モル%以上3.0モル%未満がさらに好ましい。
 本共重合体は、必要に応じて、TFE、化合物(1)及び化合物(3)以外の他の単量体に基づく単位を含んでもよい。耐熱性の観点から、他の単量体に基づく単位の含有率は、共重合体に含まれる全単位に対し、10.0モル%以下が好ましく、5.0モル%以下がより好ましい。本実施形態の共重合体は、他の単量体に基づく単位を実質的に含まないことが更に好ましい。
 他の単量体に基づく単位を実質的に含まないとは、他の単量体に基づく単位の含有率が、共重合体に含まれる全単位に対し、0.01モル%以下であることを意味し、0.00モル%がより好ましい。
 つまり、単位Aと単位Bと単位Cとの合計含有率は、耐熱性の観点から、共重合体に含まれる全単位に対し、90.0モル%以上が好ましく、95.0モル%以上がより好ましく、99.99モル%以上がさらに好ましく、100.00モル%が特に好ましい。
 他の単量体としては、例えば、ヘキサフルオロプロピレン(HFP)、フルオロオレフィン(ただし、TFE、化合物(1)、及び化合物(3)を除く);無水イタコン酸、無水シトラコン酸、5-ノルボルネン-2,3-ジカルボン酸無水物等の酸無水物が挙げられる。
<共重合体の合計官能基数>
 本共重合体の主鎖炭素数10個あたりの官能基数の合計、つまり合計官能基数は、150個未満であり、耐熱性により優れる点から、100個未満が好ましく、50個以下がより好ましく、30個以下が更に好ましく、25個未満が特に好ましい。
 本共重合体中の官能基は、共重合体の主鎖末端又は側鎖末端に存在する官能基、及び、主鎖中又は側鎖中に存在する官能基である。
 上記官能基としては、-CF以外の末端基が挙げられ、具体的には-CF=CF、-CFH、-COF、-COOH、-COOCH、-CONH、及び-CHOHが挙げられる。
 上記合計官能基数は、-CF=CF、-CFH、-COF、-COOH、-COOCH、-CONH、及び-CHOHの合計数であってもよい。
 以下、-CF=CF、-CFH、-COF、-COOH、-COOCH、-CONH、及び-CHOHからなる群より選択される少なくとも一種を「特定官能基」ともいう。
 特定官能基は、例えば、共重合体を製造する際に用いる連鎖移動剤、重合開始剤等によって導入される。具体的には、例えば連鎖移動剤としてアルコールを用いた場合、重合開始剤として-CHOHの構造を有する過酸化物を用いた場合等においては、共重合体の主鎖末端に-CHOHが導入される。また、他の単量体として特定官能基を有する単量体を用いて重合することによって、上記特定官能基が共重合体の側鎖末端に導入される。
 共重合体の合計官能基数を前記範囲内とする方法としては、官能基を有する重合体に対して後述するフッ素化処理を行う方法が挙げられる。すなわち、本共重合体は、フッ素化処理が行われた重合体であることが好ましい。
 共重合体が有する官能基の種類の同定、及び、合計官能基数の測定には、赤外分光分析法を用いることができる。
 合計官能基数は、以下の方法で測定される。
 測定対象である共重合体を330℃でプレス成形することで、厚さ300~350μmのフィルムを作製する。このフィルムをフーリエ変換赤外分光分析装置により分析して、測定対象である共重合体の赤外吸収スペクトルを得る。別途、完全にフッ素化されて特定官能基が存在しない共重合体の赤外吸収スペクトル(ベーススペクトル)を得た後、フッ素化処理を行っていない測定対象である共重合体から得られた赤外吸収スペクトルとベーススペクトルとの差スペクトルを得る。この差スペクトルに現れる特定官能基の吸収ピークから、下記式(A)により、主鎖炭素数10個あたりの官能基数Nを各官能基について算出する。各官能基における官能基数Nを合計することで、合計官能基数を求める。

 表1に、特定官能基について、吸収周波数、モル吸光係数、及び補正係数を示す。特定官能基のモル吸光係数は、低分子モデル化合物のFT-IR(フーリエ変換型赤外分光)測定データから決定される。
 なお、共重合体において、-CHCFH、-CHCOF、-CHCOOH、-CHCOOCH、及び-CHCONHの吸収周波数は、表中に示す-CFH、-COF、-COOH(freeおよびbonded)、-COOCH、及び-CONHのそれぞれの吸収周波数から、数十カイザー(cm-1)低くなる。例えば、-COFの数は、-CFCOFに起因する吸収周波数1883cm-1の吸収ピークから求めた官能基数と、-CHCOFに起因する吸収周波数1840cm-1の吸収ピークから求めた官能基数との合計である。
<共重合体の特性>
(メルトフローレート)
 本共重合体のメルトフローレート(以下「MFR」ともいう)は、成形容易性の観点から、1~200g/10分が好ましく、1~150g/10分がより好ましく、1~100g/10分がさらに好ましく、5~20g/10分が特に好ましく、13~20g/10分が極めて好ましい。
 共重合体のMFRを上記範囲内にする方法としては、共重合体の分子量を調節する方法が挙げられる。共重合体の分子量が大きいほど、MFRは小さくなる。
 上記共重合体のMFRは、ASTM D1238に準拠して、温度372℃、荷重5kgの条件下で測定した、直径2mm、長さ8mmのオリフィスから10分間に流れ出す共重合体の質量を意味する。
(融点)
 本実施形態における共重合体の融点は、耐熱性の観点から、200~325℃が好ましく、220~320℃がより好ましく、240~315℃がさらに好ましい。
 共重合体の融点を上記範囲内にする方法としては、単位Bの含有率を調整する方法が挙げられる。単位Bの含有率が高いほど、共重合体の融点が低くなる。
 上記共重合体の融点は、走査型示差熱分析器を用いて、空気雰囲気下、10℃/分で昇温し、共重合体を加熱した際の吸熱ピークに対応する温度である。
<共重合体の製造方法>
 本共重合体は、上記の単量体(TFE及び化合物(1)並びに必要に応じて用いられる他の単量体)を用いて、塊状重合、溶液重合、懸濁重合、乳化重合等の公知の方法で製造でき、中でも、溶液重合で製造されるのが好ましい。
 本共重合体の製造では、上記の単量体の他に、重合開始剤、重合媒体、連鎖移動剤等が使用できる。
 重合開始剤は、半減期が10時間である温度が0~100℃であるラジカル重合開始剤が好ましく、上記温度が20~90℃であるラジカル重合開始剤がより好ましい。重合開始剤の具体例としては、国際公開第2013/015202号に例示されている各種重合開始剤が挙げられる。
 重合開始剤は、1種単独で用いても2種以上を併用してもよい。
 重合開始剤の使用量は、単量体の使用量100質量部に対して、0.01~0.9質量部が好ましく、0.05~0.5質量部がより好ましい。
 重合媒体としては、水、有機溶媒、及び水と有機溶媒との混合溶媒が挙げられる。有機溶媒としては、パーフルオロカーボン、ハイドロフルオロカーボン、及びハイドロフルオロエーテル等のフッ素系溶媒を使用できる。有機溶媒の具体例としては、国際公開第2013/015202号に例示されている重合媒体が挙げられる。
 重合媒体は、1種単独で用いても2種以上を併用してもよい。重合媒体としては、水とフッ素系溶媒との混合溶媒が好ましく、水とパーフルオロカーボンとの混合溶媒がより好ましい。フッ素系溶媒の使用量は、懸濁性及び経済性の面から、混合溶媒に対して10~100質量%が好ましい。
 重合媒体の使用量は、単量体の使用量に対して、質量比で3倍以上が好ましく、4.5倍以上がより好ましい。また、20倍以下が好ましく、17倍以下がより好ましい。
 連鎖移動剤は、連鎖移動定数が大きく、添加量が少なくてすむ点から、メタノール、エタノール、2,2,2-トリフルオロエタノール、2,2,3,3-テトラフルオロプロパノール、1,1,1,3,3,3-ヘキサフルオロイソプロパノール、2,2,3,3,3-ペンタフルオロプロパノール等のアルコール類;n-ペンタン、n-ヘキサン、シクロヘキサン等のハイドロカーボン類;CF等のハイドロフルオロカーボン類;アセトン等のケトン類;メチルメルカプタン等のメルカプタン類;酢酸メチル、酢酸エチル等のエステル類;ジエチルエーテル、メチルエチルエーテル等のエーテル類が好ましい。
 中でも、連鎖移動定数がより高く、本共重合体の末端基の安定性が高い点から、アルコール類、ハイドロカーボン類、及びハイドロフルオロカーボン類からなる群から選択される少なくとも1種が好ましく、アルコール類及びハイドロカーボン類からなる群から選択される少なくとも1種がより好ましく、アルコール類が更に好ましい。アルコール類の中では、メタノール又はエタノールが好ましく、反応性及び入手容易性から、メタノールがより好ましい。連鎖移動剤は、2種以上を用いてもよい。
 連鎖移動剤の使用量は、単量体の使用量に対して、質量比で0.001倍以上が好ましく、0.005倍以上がより好ましい。また、5倍以下が好ましく、4倍以下がより好ましい。
 重合温度は、30~130℃が好ましく、35~110℃がより好ましく、40~90℃が更に好ましく、60~90℃が特に好ましい。重合温度が60℃以上であれば、重合性が優れる。
 重合圧力は、0.5~3.0MPaGが好ましく、0.9~2.5MPaGがより好ましい。
 重合時間は、1~12時間が好ましい。
 重合により本共重合体を含む水性分散液が得られる場合は、水性分散液中に含まれる本共重合体を凝析させ、洗浄し、乾燥することにより、本共重合体を回収できる。また、重合により本共重合体がスラリーとして得られる場合は、反応容器からスラリーを取り出し、洗浄し、乾燥することにより、本共重合体を回収できる。乾燥することによりパウダーの形状で本共重合体を回収できる。
 重合により得られた共重合体を、ペレットに成形してもよい。共重合体のペレットは、従来公知の方法で成形できる。ペレットの成形方法としては、例えば、単軸押出機、二軸押出機、及びタンデム押出機を用いて共重合体を溶融しながら押し出して、所定の長さに切断してペレット状に成形する方法が挙げられる。
 溶融押出における押出温度は、共重合体の溶融粘度及び製造方法によって適宜変更されるが、共重合体の融点+20℃~共重合体の融点+140℃が好ましい。共重合体の切断方法は、ストランドカット方式、ホットカット方式、アンダーウォーターカット方式、及びシートカット方式等の従来公知の方法を採用できる。得られたペレットを加熱することにより、ペレット中の揮発分を除去してもよい(脱気処理)。得られたペレットを、30~200℃の温水、100~200℃の水蒸気、又は、40~200℃の温風と接触させて処理してもよい。
 重合により得られた共重合体を、フッ素化処理してもよい。フッ素化処理により、共重合体が有する、-COOH、-COOCH、-CHOH、-COF、-CF=CF、-CONH、及び-CFHからなる特定官能基を、-CFに変換できる。これにより、共重合体の合計官能基数が所定の範囲を超える場合であっても、フッ素化処理によって共重合体の合計官能基数を容易に低減できる。
 フッ素化処理は、フッ素化処理されていない共重合体とフッ素含有化合物とを接触させることにより行う。
 フッ素含有化合物としては、フッ素化処理条件下にてフッ素ラジカルを発生するフッ素ラジカル源が挙げられる。上記フッ素ラジカル源としては、Fガス、N、及びフッ化ハロゲン(例えばIF、ClF)が挙げられる。
 Fガス等のフッ素ラジカル源の濃度は、100体積%であってもよい。安全性の面からは、Fガスの濃度が5~50体積%(より好ましくは15~30体積%)になるように不活性ガスにより希釈して得られる混合ガスを使用することが好ましい。上記不活性ガスとしては、窒素ガス、ヘリウムガス、及びアルゴンガスが挙げられるが、経済的な面より窒素ガスが好ましい。
 フッ素化処理は、通常、共重合体の融点以下、好ましくは20~240℃、より好ましくは100~235℃の温度条件下で行われる。フッ素化処理は、溶融状態の共重合体とフッ素含有化合物とを接触させてもよい。
 フッ素化処理の具体的方法としては、例えば、オーブン内に共重合体のペレットを載せた棚を設置し、オーブン内部をFガス又は上記混合ガスで満たし、一定時間加熱する方法が挙げられる。また、共重合体のペレットを充填した流通式カラムを加熱しながら、流通式カラムにガス又は上記混合ガスを一定時間流通させる方法も挙げられる。
 フッ素化処理の処理時間は、フッ素化処理前の共重合体の合計官能基数、目的の合計官能基数、及びフッ素化処理方法によって適宜変更されるが、例えば0.5~30時間であり、1~24時間が好ましい。
 本共重合体は、重合により共重合体を得た後、共重合体に対して上記フッ素化処理を施して製造することが好ましい。
[組成物]
 本開示の一実施形態に係る組成物(以下、「本組成物」ともいう。)は、上記の本共重合体を含む。本組成物は、本共重合体を含むので、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れる。
 本共重合体の含有率は、本組成物の全質量に対して、50~100質量%が好ましく、70~100質量%がより好ましく、90~100質量%が更に好ましく、95~100質量%が特に好ましく、99~100質量%が極めて好ましい。
<他の成分>
 本組成物は、上記以外の他の成分を含んでいてもよい。このような他の成分の具体例としては、本共重合体以外の他の樹脂、熱安定剤、酸化防止剤、着色剤、紫外線吸収剤、充填剤、架橋剤、架橋助剤、有機過酸化物が挙げられる。
 本組成物が他の成分を含む場合、他の成分の含有率は、本組成物中の本共重合体の100質量部に対して、0.0000001~70質量部が好ましく、0.0000005~60質量部がより好ましく、0.000001~50質量部が更に好ましい。
 他の成分のうち、下記式(2)で表される化合物(以下「化合物(2)」ともいう)の含有率の合計は、耐熱性の観点から、本組成物全体に対して、100質量ppb未満が好ましく、50質量ppb未満がより好ましく、25質量ppb未満がさらに好ましい。
 CF-(CF-COOH  …(2)
 式(2)中、nは5~12の整数である。
 本組成物の製造方法としては、本共重合体と、必要に応じて使用する上記成分とを公知の方法で溶融混練する方法が挙げられる。
<組成物の特性>
(フッ化物イオンの溶出量)
 本組成物における、SEMI F57-0314に基づいて測定されるフッ化物イオンの溶出量は、耐熱性の観点から、200μg/m以下が好ましく、175μg/m以下がより好ましく、150μg/m未満がさらに好ましい。
 以下、SEMI F57-0314に基づいて測定されるフッ化物イオンの溶出量を、単に「フッ化物イオンの溶出量」ともいう。
 フッ化物イオンの溶出量が高い組成物に含まれる共重合体は、特定官能基を多く含み、熱、薬品等により分解しやすい重合体であると考えられる。そのため、フッ化物イオンの溶出量が前記範囲であることで、耐熱性に優れると推測される。
 フッ化物イオンの溶出量を上記範囲に制御する方法としては、例えば、特定官能基を有する重合体に対して後述するフッ素化処理を行うことで、共重合体の合計官能基数を低くする方法が挙げられる。
 上記フッ化物イオンの溶出量は、後述する方法により測定される。
[成形体]
 本開示の一実施形態に係る成形体(以下、「本成形体」ともいう。)は、上記の本共重合体、又は、上記の本組成物を成形して得られる。本成形体は、本共重合体を含むので、表面平滑性に優れる。
 本成形体の具体例としては、本共重合体又は本組成物を、射出成形して得られる射出成形体、押出成形して得られる押出成形体、ブロー成形して得られるブロー成形体、トランスファー成形して得られるトランスファー成形体、プレス成形して得られるプレス成形体、回転成形して得られる回転成形体、及び静電塗装して得られる塗膜が挙げられる。本成形体は、成形に用いる金型を腐食させることなく、表面平滑性の高い射出成形体を得ることができる点から、射出成形体が好ましい。
 本成形体の具体例としては、ナット、ボルト、継手、フィルム、ボトル、ガスケット、電線被覆材、チューブ、ホース、パイプ、バルブ、シート、シール、パッキン、タンク、ローラー、容器、コック、コネクタ、フィルターハウジング、フィルターケージ、流量計、ポンプ、ウェハーキャリア、及びウェハーボックスが挙げられる。
 本成形体におけるフッ化物イオンの溶出量は、耐熱性に優れる観点から、200μg/m以下が好ましく、175μg/m以下がより好ましく、150μg/m未満がさらに好ましい。フッ化物イオンの溶出量の測定方法は、前述の通りである。
 本共重合体、本組成物、又は本成形体は、次の用途に使用できる。
 食品包装用フィルム、食品製造工程で使用する流体移送ラインのライニング材、パッキン、シール材、及びシート等の食品製造装置用流体移送部材;
 薬品用の薬栓、包装フィルム、薬品製造工程で使用される流体移送ラインのライニング材、パッキン、シール材、及びシート等の薬液移送部材;
 化学プラント又は半導体工場の薬液タンク及び配管の内面ライニング部材;
 自動車の燃料系統及び周辺装置に用いられるOリング、角リング、チューブ、パッキン、バルブ芯材、ホース、及びシール材等、並びに、自動車のAT装置に用いられるホース及びシール材等の燃料移送部材;
 自動車のエンジン及び周辺装置に用いられるキャブレターのフランジガスケット、シャフトシール、バルブステムシール、シール材、及びホース等、並びに、自動車のブレーキホース、エアコンホース、ラジエーターホース、及び電線被覆材等のその他の自動車部材;
 半導体製造装置のOリング、角リング、チューブ、パッキン、バルブ芯材、ホース、シール材、ロール、ガスケット、ダイヤフラム、及び継手等の半導体装置用薬液移送部材;
 塗装設備用の塗装ロール、ホース、チューブ、及びインク用容器等の塗装及びインク用部材;
 飲食物用のチューブ又は飲食物用ホース等のチューブ、ホース、ベルト、パッキン、及び継手等の飲食物移送部材、食品包装材、並びに、ガラス調理機器;
 廃液輸送用のチューブ及びホース等の廃液輸送用部材;
 高温液体輸送用のチューブ及びホース等の高温液体輸送用部材;
 スチーム配管用のチューブ及びホース等のスチーム配管用部材;
 船舶のデッキ等の配管に巻き付けるテープ等の配管用防食テープ;
 電線被覆材、光ファイバー被覆材、太陽電池の光起電素子の光入射側表面に設ける透明な表面被覆材及び裏面剤等の各種被覆材;
 ダイヤフラムポンプのダイヤフラム及び各種パッキン類等の摺動部材;
 農業用フィルム、燃料電池用キャリアフィルム、並びに、各種屋根材及び側壁等の耐侯性カバー;
 建築分野で使用される内装材、及び、不燃性防火安全ガラス等のガラス類の被覆材;
 家電分野等で使用されるラミネート鋼板等のライニング材。
 中でも、本成形体は、流体を移送するための配管部材(例えば、配管、継手、ガスケット、及びパッキン)、チューブ、又はフィルムとして好適に利用できる。
 また、本成形体は、電線被覆材としても好適に利用できる。具体的な使用態様としては、心線と、心線の周囲に設けられ、本成形体からなる被覆層と、を備える被覆電線が挙げられる。本成形体からなる被覆層を備える被覆電線は、心線が腐食しにくく、外径にほとんど変動がないことから、電気特性に優れており、高周波伝送ケーブル、フラットケーブル、及び耐熱ケーブル等として好適に利用される。このような被覆電線は、例えば、心線上に本共重合体又は本組成物を溶融押出成形して被覆層を形成することにより、製造できる。
 また、本成形体は、被圧縮部材としても好適に利用できる。被圧縮部材は、圧縮変形した状態で用いられる部材であり、被圧縮部材の大きさ及び形状は用途に応じて適宜設定される。被圧縮部材の形状は、例えば、環状であってよい。また、被圧縮部材は、平面視で円形、長円形、及び角を丸めた四角形等の形状を有し、かつ、その中央部に貫通孔を有するものであってよい。
 被圧縮部材は、流体を移送するための配管部材として利用できる。また、被圧縮部材は、非水電解液電池を構成するための部材として利用でき、非水電解液電池中の非水電解液と接する状態で用いられる部材として、特に好適である。
 被圧縮部材は、封止ガスケット及び封止パッキン等の封止部材、並びに、絶縁ガスケット及び絶縁パッキン等の絶縁部材としても、好適に利用できる。封止部材は、液体もしくは気体の漏出、又は、外部からの液体もしくは気体の侵入を防止するために用いられる部材である。絶縁部材は、電気を絶縁するために用いられる部材である。被圧縮部材は、封止及び絶縁の両方の目的のために用いられる部材であってもよい。
 以下、例を挙げて本開示の実施形態を詳細に説明する。例2、例4、例6、及び例11は実施例であり、例1、例3、例5、及び例7~例10は比較例である。ただし本開示はこれらの例に限定されない。
[例1]
 1.3Lのステンレス製耐圧反応器に、フッ素系溶媒(商品名:アサヒクリン-AE3000、AGC社製)(872g)、化合物(1)であるCF=CFCFOCFCFCF(84.3g)、連鎖移動剤であるメタノール(19.7g)、及び超純水(262.5g)を仕込み、500rpmで撹拌しながら70℃に昇温した。TFEを圧入し、1.4MPaGまで昇圧した。
 次に、重合開始剤であるtert-ブチルパーオキシピバレート(半減期が10時間である温度:54.6℃、以下「PBPV」ともいう)のAE3000溶液(0.5質量%、6ml、TFE及び化合物(1)の合計100質量部に対して0.027質量部)を添加し、重合を開始した。重合開始に伴い反応器内の圧力が低下するためTFEを添加し、圧力を一定に保った。TFEを9.4g圧入するごとに化合物(1)を0.6g圧入した。TFEを150g圧入したところで反応器を冷却し、重合反応を終了した。
 反応器内に残存するガスを回収した後、スラリー状のポリマーを含む液を抜き出した。エバポレーターを用いてAE3000を除去及び回収したのち、ろ過によりポリマーと水を分離し、得られたポリマーを150℃で15時間乾燥することで、ポリマー組成物1を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物1に99質量%以上含まれる共重合体1の組成は、単位A/単位B=97.5/2.5(モル比)であった。
[例2]
 以下のようにして、得られたポリマー組成物1のフッ素化処理を行った。
 具体的には、得られたポリマー組成物1を真空反応装置に入れ、210℃に昇温した。真空引き後、窒素ガスで20体積%に希釈したフッ素ガスを導入した。10時間後、反応器内を窒素ガスに十分に置換して、フッ素化処理を終了し、共重合体2を99質量%以上含むポリマー組成物2を得た。
[例3]
 メタノールの添加量を19.7gから27.7gに変更した以外は、例1のポリマー組成物1と同様にして、ポリマー組成物3を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物3に99質量%以上含まれる共重合体3の組成は、単位A/単位B=97.5/2.5(モル比)であった。
[例4]
 ポリマー組成物1の代わりにポリマー組成物3を用いた以外は、例2と同様にして、ポリマー組成物3のフッ素化処理を行い、共重合体4を99質量%以上含むポリマー組成物4を得た。
[例5]
 メタノールの添加量を19.7gから10.7gに変更し、重合開始前における化合物(1)の添加量を84.3gから134gに変更し、かつ、TFEを9.4g圧入するごとに化合物(1)を0.6g圧入する工程を、TFEを8.8g圧入するごとに化合物(1)を1.2g圧入する工程に変更した以外は、例1のポリマー組成物1と同様にして、ポリマー組成物5を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物5に99質量%以上含まれる共重合体5の組成は、単位A/単位B=96.0/4.0(モル比)であった。
[例6]
 ポリマー組成物1の代わりにポリマー組成物5を用いた以外は、例2と同様にして、ポリマー組成物5のフッ素化処理を行い、共重合体6を99質量%以上含むポリマー組成物6を得た。
[例7]
 メタノールの添加量を19.7gから29gに変更し、重合開始前における化合物(1)の添加量を84.3gから33.7gに変更し、かつ、TFEを9.4g圧入するごとに化合物(1)を0.6g圧入する工程を、TFEを9.7g圧入するごとに化合物(1)を0.3g圧入する工程に変更した以外は、例1のポリマー組成物1と同様にして、ポリマー組成物7-1を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物7-1に99質量%以上含まれる共重合体7-1の組成は、単位A/単位B=99.0/1.0(モル比)であった。
 ポリマー組成物1の代わりにポリマー組成物7-1を用いた以外は、例2と同様にして、ポリマー組成物7-1のフッ素化処理を行い、共重合体7-2を99質量%以上含むポリマー組成物7-2を得た。
[例8]
 メタノールの添加量を19.7gから0gに変更し、重合開始前における化合物(1)の添加量を84.3gから168.6gに変更し、かつ、TFEを9.4g圧入するごとに化合物(1)を0.6g圧入する工程を、TFEを8.0g圧入するごとに化合物(1)を2.1g圧入する工程に変更した以外は、例1のポリマー組成物1と同様にして、ポリマー組成物8-1を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物8-1に99質量%以上含まれる共重合体8-1の組成は、単位A/単位B=92.0/8.0(モル比)であった。
 ポリマー組成物1の代わりにポリマー組成物8-1を用いた以外は、例2と同様にして、ポリマー組成物8-1のフッ素化処理を行い、共重合体8-2を99質量%以上含むポリマー組成物8-2を得た。
[例9]
 1.3Lのステンレス製耐圧反応器に、AE3000(787.7g)、パーフルオロ(プロピルビニルエーテル)(PPVE、84.3g)、超純水(262.5g)を仕込み、500rpmで撹拌しながら70℃に昇温した。TFEを圧入し、1.4MPaGまで昇圧した。次にPBPVのAE3000溶液(0.5質量%、6ml)を添加し、重合を開始した。重合開始に伴い反応器内の圧力が低下するためTFEを添加し、圧力を一定に保った。TFEを150g圧入したところで反応器を冷却し、重合反応を終了した。反応器内に残存するガスを回収した後、スラリー状のポリマーを含む液を抜き出した。エバポレーターを用いてAE3000を除去及び回収したのち、ろ過によりポリマーと水を分離し、得られたポリマーを150℃で15時間乾燥することで、ポリマー組成物9を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物9に99質量%以上含まれる共重合体9の組成は、単位A/PPVE単位=96.0/4.0(モル比)であった。上記「PPVE単位」は、PPVEに基づく単位である。
[例10]
 ポリマー組成物1の代わりにポリマー組成物9を用いた以外は、例2と同様にして、ポリマー組成物9のフッ素化処理を行い、共重合体10を99質量%以上含むポリマー組成物10を得た。
[例11]
 1.3Lのステンレス製耐圧反応器に、フッ素系溶媒(商品名:アサヒクリン-AE3000、AGC社製)(679.5g)、化合物(1)であるCF=CFCFOCFCFCF(138.8g)、化合物(3)であるCF=CFOCFCFCF(25g)、連鎖移動剤であるメタノール(27.9g)、及び超純水(338.6g)を仕込み、500rpmで撹拌しながら70℃に昇温した。TFEを圧入し、1.4MPaGまで昇圧した。
 次に、重合開始剤であるtert-ブチルパーオキシピバレート(半減期が10時間である温度:54.6℃、以下「PBPV」ともいう)のAE3000溶液(0.5質量%、6ml、TFE、化合物(1)、及び化合物(3)の合計100質量部に対して0.027質量部)を添加し、重合を開始した。重合開始に伴い反応器内の圧力が低下するためTFEを添加し、圧力を一定に保った。TFEを9.4g圧入するごとに化合物(1)を0.6g圧入した。TFEを150g圧入したところで反応器を冷却し、重合反応を終了した。
 反応器内に残存するガスを回収した後、スラリー状のポリマーを含む液を抜き出した。エバポレーターを用いてAE3000を除去及び回収したのち、ろ過によりポリマーと水を分離し、得られたポリマーを150℃で15時間乾燥することで、ポリマー組成物11-1を得た。
 固体19F-NMR分析の結果から、得られたポリマー組成物11-1に99質量%以上含まれる共重合体11-1の組成は、単位A/単位B/PPVE=97.5/2.1/0.4(モル比)であった。
 ポリマー組成物1の代わりにポリマー組成物11-1を用いた以外は、例2と同様にして、ポリマー組成物11-1のフッ素化処理を行い、共重合体11-2を99質量%以上含むポリマー組成物11-2を得た。
[測定及び評価方法]
 各種測定方法及び評価方法は下記のとおりである。結果を表2に示す。
<共重合体における各単位の割合>
 各例で得られたポリマー組成物に含まれる共重合体における各単位の割合を、固体19F-NMR分析から求めた。
<共重合体のMFR(メルトフローレート)>
 メルトインデクサー(テクノセブン社製)を用い、ASTM D1238に準拠し、温度372℃、荷重5kgの条件下で、直径2mm、長さ8mmのオリフィスから10分間に流れ出す共重合体の質量(g)を測定し、MFR(g/10分)とした。
<共重合体の融点>
 共重合体の融点(℃)は、走査型示差熱分析装置(商品名「DSC7020」、日立ハイテクサイエンス社製)を用いて、空気雰囲気下、10℃/分で300℃まで昇温し、共重合体を加熱した際の吸熱ピークから求めた。
<共重合体の合計官能基数>
 各例で得られたポリマー組成物を、330℃のホットプレスにより成形して、厚さ0.30~0.35mmのフィルムを作製した。このフィルムをフーリエ変換赤外分光分析装置(FT-IR、「Spectrum One」、パーキンエルマー社製)により40回スキャンし、分析して赤外吸収スペクトルを得た。
 次いで、上記各ポリマー組成物に対して前述の例2で行われたフッ素化処理と同様のフッ素化処理を長時間(具体的には20時間)施して、完全にフッ素化されて特定官能基が存在しない各ベース用共重合体を含むポリマー組成物を別途用意して、上記同様に、ベース用フィルムを得た。そのベース用フィルムのベーススペクトルとの差スペクトルを得た。この差スペクトルに現れる特定官能基の吸収ピークから、-CF=CF、-CFH、-COF、-COOH、-COOCH、-CONH、及び-CHOHの各官能基について、下記式(A)に従って試料における共重合体の炭素数10個あたりの官能基数Nを算出した。そして、各官能基における官能基数Nを合計することで、合計官能基数を求めた。
 使用した補正係数等は前記表1のとおりである。

 上記官能基数は、150個未満であると、特定官能基が十分に低減されており、共重合体が耐熱性に優れやすい。
表中、「400<」は400個超え、「25>」は25個未満、「100>」は25個以上100個未満であることを意味する。
<フッ化物イオンの溶出量>
 事前に60℃に加熱した3.6wt%の塩酸水(ELグレードを超純水で希釈)で3回洗浄したポリプロピレン容器に、各例で得られたポリマー組成物をペレット化したサンプル10gと、3.6wt%の塩酸20mLと、を入れ、サンプルを塩酸に7日間浸漬した。浸漬後の液をICP-MSにて分析し、液中に含まれるフッ化物イオンの量を定量した。
 上記液中に含まれるフッ化物イオン量は、200μg/m未満であれば、フッ化物イオン量の溶出量が十分に低減されており、耐熱性に優れやすい。
 表中、「2000<」は2000μg/m超え、「150>」は150μg/m未満であることを意味する。
<化合物(2)含有率>
 各例で得られたポリマー組成物における化合物(2)の含有率(質量ppb)を、固体19F-NMR分析から求めた。
 上記化合物(2)の合計の含有率は、100質量ppb未満であれば、化合物(2)の含有率は十分低減されており、耐熱性に優れやすい。
 表中、「1000<」は1000質量ppb超え、「200<」は200質量ppb超え、「25>」は25質量ppb未満であることを意味する。
<表面平滑性評価>
 各例で得られたポリマー組成物を、340℃でプレス成形して、厚さ1mmのフィルムを得た。プレス成形は、加熱プレス機(テスター産業社製「SA-301」)を用いて行った。
 得られたフィルムの表面における平滑性を指触覚で確認し、下記基準で評価した。
A:表面がなめらかである。
B:表面がざらついている。
 また、得られたフィルムのうち、例2、4、6、11のフィルムについて、表面における微細なボイドをルーペで確認した。当該微細なボイドの数は少ないほど表面平滑性が高いといえる。確認の結果、微細なボイドの数は、例2が最も少なく、例4、例6、及び例11の順に多かった。つまり、ボイドの数は、例2<例4<例6<例11であった。
<耐熱性評価>
 各例で得られたポリマー組成物を、340℃でプレス成形して、厚さ1mmのフィルムを得た。プレス成形は、加熱プレス機(テスター産業社製「SA-301」)を用いて行った。
 得られたフィルムにおける、熱による着色及び発泡の有無を目視で確認し、下記基準で評価した。
A:着色及び発泡の両方が確認されない。
B:着色及び発泡の少なくとも一方が確認される。

 
 表2に示す通り、単位A及び単位Bを合計で90.0モル%以上含む共重合体であって、単位Bを2.0モル%超え6.0モル%以下の範囲で含有し、かつ、合計官能基数が150個未満である共重合体及び共重合体を含む組成物は、耐熱性に優れ、かつ、得られる成形体の表面平滑性に優れることが確認された。
 また、ルーペで微細なボイドの数を確認した結果から、表面平滑性は例2が最も優れており、表面平滑性に優れる順に並べると、例2>例4>例6>例11であることが確認された。

Claims (10)

  1.  テトラフルオロエチレンに基づく単位Aと、下記式(1)で表される化合物に基づく単位Bと、を含む共重合体であって、
     前記単位Bの含有率は、前記共重合体に含まれる全単位に対して2.0モル%超え6.0モル%以下であり、
     前記単位Aと前記単位Bとの合計含有率は、前記共重合体に含まれる全単位に対して90.0モル%以上であり、
     前記共重合体の主鎖炭素数10個あたりの官能基数の合計が150個未満である、共重合体。
     CF=CF-CF-O-Rf  …(1)
     式(1)中、Rfは、炭素数1~10のパーフルオロアルキル基であり、パーフルオロアルキル基における炭素原子間にエーテル性酸素原子を有していてもよい。
  2.  ASTM D1238に準拠して温度372℃の条件下で測定される前記共重合体のメルトフローレートが、1~200g/10分である、請求項1に記載の共重合体。
  3.  前記共重合体が、下記式(3)で表される化合物に基づく単位Cを実質的に含まない、請求項1に記載の共重合体。
     CF=CF-O-Rf  …(3)
     式(3)中、Rfは、炭素数1~10のパーフルオロアルキル基であり、パーフルオロアルキル基における炭素原子間にエーテル性酸素原子を有していてもよい。
  4.  前記共重合体が、下記式(3)で表される化合物に基づく単位Cを含み、前記単位Cの含有率が前記共重合体に含まれる全単位に対して6.0モル%以下である、請求項1に記載の共重合体。
     CF=CF-O-Rf  …(3)
     式(3)中、Rfは、炭素数1~10のパーフルオロアルキル基であり、パーフルオロアルキル基における炭素原子間にエーテル性酸素原子を有していてもよい。
  5.  請求項1~4のいずれか1項に記載の共重合体を含む組成物。
  6.  SEMI F57-0314に基づいて測定されるフッ化物イオンの溶出量が200μg/m以下である、請求項5に記載の組成物。
  7.  下記式(2)で表される化合物の含有率の合計が、組成物全体に対して100質量ppb未満である、請求項5に記載の組成物。

     式(2)中、nは5~12の整数である。
  8.  請求項5に記載の組成物の成形体。
