Abstract

研磨加工での損傷を抑制でき、機械的特性に優れた製品が得られる窒化ケイ素焼結体、それを用いた機械部品、および軸受を提供する。窒化ケイ素焼結体は、希土類元素およびアルミニウム元素を含む窒化ケイ素焼結体であって、希土類元素の含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、アルミニウム元素の含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、窒化ケイ素焼結体の表面から500μm以内の領域に存在するスノーフレークの√areamaxが30μm以上200μm以下である。

Description

窒化ケイ素焼結体、機械部品および軸受
 本発明は、窒化ケイ素焼結体、それを用いた機械部品、および軸受に関する。
 窒化ケイ素(Si)焼結体は、低温から高温までの広い温度範囲で機械的特性や耐食性に優れ、エンジン部品、切削工具、摺動部材などに広く用いられている。特に、摺動部材としては、潤滑化において摩擦係数を低下させることができ、しかも耐摩耗性にも優れた性能を得ることが可能であることから、近年、窒化ケイ素焼結体を転動体に用いた軸受などの需要が増えている。
 窒化ケイ素焼結体を転動体などの構造材料に用いる際、キズや、亀裂、気孔などの欠陥は破壊の起点になりうるため、そのような欠陥はできる限り排除するような対策がとられている。例えば特許文献1には、焼結後、得られた窒化ケイ素焼結体に対し、さらに300気圧以上の非酸化性雰囲気中で温度1600℃~1850℃で熱間静水圧プレス(HIP)処理を実施することが記載されている。これにより、疲労破壊の起点となる焼結体の気孔の影響をより低減できるとされている。
 また一般に、焼結体の表面近傍に存在する気孔などは、最終的に製品に加工する際に研磨加工によって除去されている。

 従来、気孔などの欠陥に対する対策は、種々検討されている。一方で、サブミクロンの欠陥も破壊の起点になりうるため、その管理も重要である。そのような欠陥として、スノーフレーク(白色斑点)と呼ばれる微小欠陥の集合体がある。スノーフレークは、主に焼結体の表層部において発生する。
 上記特許文献1では、焼結体の気孔の低減については検討されているが、スノーフレークについては検討されていない。また、特許文献1では、焼結体に対して、最終的に研磨加工が施されているが、表層部に存在するスノーフレークの大きさや密集具合によっては、研磨加工や最終的な製品の機械的特性に悪影響を及ぼすおそれがある。
 一方、品質担保の観点から、焼結体表面の加工しろ(加工により除去する表面からの深さ)を増大させることも考えられるが、その場合、製品が高価になるおそれがある。
 本発明は、このような事情に鑑みてなされたものであり、研磨加工での損傷を抑制でき、機械的特性に優れた製品が得られる窒化ケイ素焼結体、それを用いた機械部品、および軸受を提供することを目的とする。
 本発明の窒化ケイ素焼結体は、希土類元素およびアルミニウム元素を含む窒化ケイ素焼結体であって、上記希土類元素の含有量は、上記窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、上記アルミニウム元素の含有量は、上記窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、上記窒化ケイ素焼結体の表面から500μm以内の領域に存在するスノーフレークの√areamaxが30μm以上200μm以下であることを特徴とする。
 スノーフレークは微小欠陥の集合体であり、後述の実施例で示すように、焼結体断面の暗視野による顕微鏡観察によって白色斑点として観察できる。スノーフレークは、希土類元素およびアルミニウム元素を含む焼結助剤などからなるガラス相のヒケなどによって形成されるとされている。なお、上記スノーフレークの√areamaxは50μm以上であることが好ましい。
 上記窒化ケイ素焼結体が、Ti、W、Mo、Ta、Nb、FeおよびCrから選ばれる少なくとも1種の金属元素を含むことを特徴とする。
 上記希土類元素および上記アルミニウム元素の含有量の合計が、上記窒化ケイ素焼結体の総重量に対して、酸化物換算で18重量%以上26重量%以下であることを特徴とする。
 上記希土類元素はCeであり、上記窒化ケイ素焼結体は遷移金属元素を含まないことを特徴とする。
 上記窒化ケイ素焼結体を研磨加工した3/8インチ球の圧砕強度が20kN以上であることを特徴とする。
 本発明の機械部品は、本発明の窒化ケイ素焼結体の研磨加工品であることを特徴とする。また、上記機械部品は、軸受用転動体であることを特徴とする。上記軸受用転動体は、最大接触面圧3.6GPa、回転速度3000min-1の条件下で転がり寿命をラジアル型軸受試験機で測定したときに、1000時間以上の転がり寿命を有することを特徴とする。
 本発明の軸受は、本発明の機械部品を軸受部材として備えることを特徴とする。
 本発明の窒化ケイ素焼結体は、希土類元素およびアルミニウム元素の各含有量が、窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、窒化ケイ素焼結体の表面から500μm以内の領域に存在するスノーフレークの√areamaxが200μm以下であるので、ある程度含まれる焼結助剤によって窒化ケイ素焼結体を緻密化しながら、表層部に形成されるスノーフレークの大きさが制限されることから、研磨加工での損傷(クラックなど)を抑制でき、機械的特性に優れた製品を得ることができる。
 本発明の機械部品は、本発明の窒化ケイ素焼結体の研磨加工品であるので、窒化ケイ素焼結体の研磨加工での損傷を抑制でき、機械的特性に優れた機械部品となる。本発明の機械部品は軸受用転動体であるので、研磨加工での損傷に起因する剥離などを抑制でき、長寿命化に寄与できる。また、本発明の軸受は、本発明の機械部品を軸受部材として備えるので、摺動特性、転がり寿命などに優れる。

以下、本発明の実施形態について説明する。
(窒化ケイ素焼結体)
 本実施形態の窒化ケイ素焼結体は、窒化ケイ素の結晶質相を主体とし、希土類元素およびアルミニウム元素を含む焼結助剤などからなるガラス相(非結晶質相)を適量含む。なお、対象とする窒化ケイ素焼結体は、焼結後に表面の研磨加工が行われていないものを指す。
 上述したように、窒化ケイ素焼結体は、最終的に製品に加工する際に表層が研磨加工によって除去される。一方、窒化ケイ素焼結体の欠陥として、スノーフレークという微小欠陥は知られているところ、本発明者らは、焼結体の表層部に存在するスノーフレークの大きさが、その後の研磨加工に影響し、ひいては製品の機械的特性などに影響を及ぼすことを見出した。本発明はこのような知見に基づくものである。
 本発明の窒化ケイ素焼結体では、表面から500μm以内の領域に存在するスノーフレークの√areamaxを規定している。この√areamaxの算出について、以下にまず説明する。
 窒化ケイ素焼結体の切断面に鏡面研磨を施した試験片について、暗視野で顕微鏡観察(例えば走査電子顕微鏡(SEM)観察)を行い、定めた基準面積S(mm)の画像を取得する。そして、得られた画像について画像解析ソフトを用いて二値化して、白色斑点として観察されるスノーフレークの包絡面積を解析する。得られた包絡面積のうち最も大きなものを基準面積S中の最大スノーフレーク包絡面積とし、その平方根をその領域における√areamaxとする。この測定を、検査領域を変えてn回繰り返す。
 測定したn個の√areamaxを小さいものから順に並べ、それぞれ√areamax,j(j=1~n)とする(下記式(1)参照)。
 それぞれのj(j=1~n)について、下記式(2)で表される累積分布関数F(%)および下記式(3)で表される基準化変数yを計算する。
 極値確率用紙の座標横軸に√areamaxを取り、上記結果をプロットして極値分布を得る(なお、極値確率用紙の縦軸はFまたはyを取っている)。最小二乗法による近似直線を極値分布に対して外挿し、下記式(4)で表されるaおよびbを得る。ただし、yは下記式(5)で表される基準化変数、Tは下記式(6)で表される再帰期間、Vは推定対象領域の体積(mm)、Vは下記式(7)で表される基準体積(mm)、hは下記式(8)で表される測定した√areamaxの平均値(mm)である。
 極値確率用紙の縦軸であるF目盛の10~85%におけるプロット点が近似直線上に乗ることを確認する。これにより、得られた極値分布が二重指数分布に従うことを確認できる。上記式(6)に推定対象領域の体積V(予測体積)を代入し、再帰期間Tと得られた極値分布が交わる点が、予測体積中に内在すると推定される最大スノーフレーク包絡面積の平方根√areamaxである。
 窒化ケイ素焼結体の表面から500μm以内の領域にスノーフレークは点在するが、算出の対象となるスノーフレークは、表面から500μm以内の領域にスノーフレーク全体が存在するものとする。スノーフレークの√areamaxは200μm以下であり、180μm以下、160μm以下、120μm以下であってもよい。なお、表面から500μm以内の領域にスノーフレークは存在していてもよく、√areamaxは、30μm以上、50μm以上、80μm以上であってもよい。
 スノーフレークは、例えば、ガラス相のヒケなどによって形成されるところ、実施例で示すように、所定の組成からなる窒化ケイ素焼結体において、焼結直後の焼結体の冷却速度を制御することなどで、その大きさを調整することができる。例えば、スノーフレークの√areamaxが200μmを超える窒化ケイ素焼結体を研磨加工すると、比較的粗大なスノーフレークが起点となってクラックなどの欠陥が生じやすく、その結果、最終的な製品に欠陥が残存してしまうおそれがあり、製品の機械的特性の低下などに繋がるおそれがある。
 また、スノーフレークの√areamaxを所定以下にすることで、研磨加工での損傷や転動疲労特性などの機械的特性への影響を抑えることができる。そのため、そのようなスノーフレークは全て除去される必要はなく、本発明の窒化ケイ素焼結体では、加工しろを、例えば表面から200μm~300μm程度とすることができる。このように、加工しろを抑えることで、完成品(製品)を安価に製造することができ、且つ、軸受機能なども満足させることができる。
 本実施形態の窒化ケイ素焼結体は、希土類元素およびアルミニウム元素を含む。窒化ケイ素焼結体において、希土類元素の含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、アルミニウム元素の含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であることが好ましい。希土類元素およびアルミニウム元素の含有量がこの範囲内であることにより、窒化ケイ素焼結体を緻密化させやすい。
 また、出発原料として、窒化ケイ素粉末よりも安価なケイ素粉末(金属シリコン粉末)を用い、これを反応焼結させることにより窒化ケイ素焼結体を製造する方法(PS-RBSN(Post-Sintering of Reaction
 Bonded Silicon-Nitride)法)で行う場合には、窒化反応を促進させつつ、窒化ケイ素焼結体を緻密化させやすい。
 希土類元素としては、例えば、イットリウム(Y)、ランタン(La)、セリウム(Ce)、サマリウム(Sm)、ネオジウム(Nd)、ジスプロシウム(Dy)、ユウロピウム(Eu)、エルビウム(Er)などが挙げられる。これらは1種単独で含まれていてもよく、2種以上が含まれていてもよい。このうち、Y、LaおよびCeからなる群より選ばれる1種以上を含むことが好ましい。例えば、原料にケイ素粉末を用いる場合、窒化を促進させる観点ではCeを含むことが好ましい。
 希土類元素の上記含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で5重量%以上であってもよく、6.5重量%以上であってもよく、10重量%以上であってもよい。希土類元素の上記含有量は、15重量%以下であってもよく、14重量%以下であってもよく、12重量%以下であってもよい。
 アルミニウム元素の上記含有量は、窒化ケイ素焼結体の総重量に対して、酸化物換算で5重量%以上であってもよく、6.5重量%以上であってもよく、10重量%以上であってもよい。アルミニウム元素の上記含有量は、15重量%以下であってもよく、14重量%以下であってもよく、12重量%以下であってもよい。
 アルミニウム元素の含有量(酸化物換算)は、希土類元素の含有量(酸化物換算)に対して1:3~3:1の比率で含まれてもよく、1:2~2:1の比率で含まれてもよい。また、アルミニウム元素の含有量(酸化物換算)は、希土類元素の含有量(酸化物換算)の±5重量%以内であってもよく、±2重量%以内であってもよく、±1重量%以内であってもよく、希土類元素の含有量と同じであってもよい。
 窒化ケイ素焼結体中の希土類元素およびアルミニウム元素の含有量が上記の範囲内であることにより、例えばPS-RBSN法により窒化ケイ素焼結体を製造する場合に、原料であるケイ素粉末の窒化反応を促進し、その後の焼結を促進することができる。希土類元素、アルミニウム元素の含有量は、原料に添加する希土類元素を含む焼結助剤(例えば、希土類元素の酸化物)、アルミニウム元素を含む焼結助剤(例えば、酸化アルミニウム)の添加量によって調整することができる。
 また、希土類元素およびアルミニウム元素の含有量の合計が、窒化ケイ素焼結体の総重量に対して、酸化物換算で、例えば8重量%以上26重量%以下である。例えば、原料にケイ素粉末を用いる場合、上記の含有量の合計は、18重量%以上26重量%以下であってもよく、18重量%以上22重量%以下であってもよい。
 希土類元素およびアルミニウム元素の上記含有量は、蛍光X線分析装置(XRF)、エネルギー分散型X線分析(EDX)、または高周波誘導結合プラズマ(ICP)発光分析装置を用いて決定すればよい。具体的には、上記分析装置により、窒化ケイ素焼結体中の希土類元素およびアルミニウム元素の含有量を求め、希土類元素(RE)の酸化物(REまたはREO)および酸化アルミニウム(Al)に換算すればよい。窒化ケイ素焼結体を構成する他の成分の元素についても上記分析装置を用いて分析し、窒化ケイ素焼結体の総重量を算出して、希土類元素およびアルミニウム元素の上記含有量を決定すればよい。窒化ケイ素焼結体を製造するために用いる原料粉末にケイ素(金属シリコン粉末)が含まれ、当該ケイ素が窒化によりSiとなる場合、窒化ケイ素焼結体におけるSiの重量はケイ素の重量の1.67倍となる。したがって、ケイ素が窒化されたときの重量変化を考慮すれば、原料粉末の組成から希土類元素の酸化物および酸化アルミニウムの含有量を算出することができる。
 窒化ケイ素焼結体は、希土類元素とアルミニウム元素以外の焼結助剤に由来する成分を含んでいてもよい。具体的には、チタン(Ti)、タングステン(W)、モリブデン(Mo)、タンタル(Ta)、ニオブ(Nb)、鉄(Fe)、およびクロム(Cr)から選ばれる少なくとも1種の金属元素を含んでいてもよい。これら金属元素は、例えば、原料粉末において、金属単体、金属元素の酸化物、金属元素の窒化物などとして添加される。
 上記金属元素の含有量(2種以上の場合はその合計量)は、窒化ケイ素焼結体の総重量に対して、例えば、酸化物換算で0.1質量%~5質量%であり、0.5質量%~3質量%が好ましく、1質量%~3質量%であってもよい。なお、この含有量は、上述した希土類元素およびアルミニウム元素の含有量と同様の方法で算出することができる。
 また、原料にケイ素粉末を用いる場合、窒化ケイ素焼結体は、遷移金属元素を含まないことが好ましい。遷移金属元素は、IUPAC周期表の第3属から第11属までの間に含まれる元素であり、上述したTi、Fe、Crなどが挙げられる。
 本発明の窒化ケイ素焼結体は、優れた機械的特性を有しており、窒化ケイ素焼結体を研磨加工した3/8インチ球の圧砕強度が20kN以上であることが好ましい。なお、圧砕強度は、例えば30kN以下である。圧砕強度は、例えば、後述の実施例に記載の2球圧砕試験によって測定できる。
 本実施形態の窒化ケイ素焼結体の形状は特に限定されず、球状、円柱形状、円錐形状、円錐台形状、直方体形状など、用途によって適宜選択すればよいが、球状であることが好ましい。窒化ケイ素焼結体のサイズも特に限定されず、例えば、球状であれば直径を0.5cm~10cmとすることができ、円柱形状であれば底面の直径を0.5cm~15cmとし、高さを3cm~20cmとすることができる。
(窒化ケイ素焼結体の製造)
 上述した窒化ケイ素焼結体は、出発原料に窒化ケイ素粉末を用いてもよいが、安価なケイ素粉末を用いて、PS-RBSN法(2段階焼結法)によって製造されることが好ましい。その場合、窒化ケイ素焼結体を製造する方法は、ケイ素粉末と焼結助剤を含む原料粉末を混合する混合工程と、混合された原料粉末を圧粉体に成形する成形工程と、圧粉体を焼結する焼結工程と、焼結直後の焼結体を冷却する冷却工程とを含む。
 混合工程では、例えば、原料粉末を水および有機溶媒を使用せずに乾式で混合する。この場合、バインダ成分を用いずに混合することが好ましい。混合後の粉末の粒径は、特に限定されないが、D90が10μm以上100μm以下であることが好ましい。また、D50が2μm以上10μm以下であることが好ましい。D90および/またはD50が上記の範囲内であることにより、良好な流動性および成形性を発揮させつつ、緻密な窒化ケイ素焼結体を得ることができる。なお、D50およびD90は、それぞれ体積基準の累積50%径および累積90%径であり、レーザー回折散乱式粒度分布測定などによって得られる。
 なお、混合工程で湿式造粒を行い、混合物として造粒粉を得るようにしてもよい。この場合、原料粉末とバインダ成分を、水および/または有機溶媒(例えばエタノール)で混合してスラリー化し、それをスプレードライなどで噴霧造粒乾燥することで造粒粉を得ることができる。バインダ成分には有機バインダなどが用いられ、原料粉末全体に対して、例えば1重量%~10重量%添加される。
 成形工程では、混合工程で得られた混合物を、CIP法(冷間等方圧加圧法)やプレス成形などの公知の成形法を適用して、所定の形状に成形して圧粉体を得る。例えば、球状の場合、球状の圧粉体とした後、その圧粉体をグリーン加工装置で加工することでグリーン球を得てもよい。また、必要に応じて脱脂工程を行ってもよい。
 焼結工程では、得られた圧粉体を、窒素雰囲気中にて、例えば1600℃~1800℃(好ましくは1750℃~1800℃)で、所定時間保持して熱処理することにより焼結させる。焼結時間は、例えば3時間~10時間に設定される。焼結方法は、常圧焼結、雰囲気加圧焼結、加圧焼結(ホットプレス)などの方法が適用できる。雰囲気加圧焼結では、例えば圧力が0.1MPa~10MPaに設定される。また、焼結工程では、異なる圧力下で1次焼結と2次焼結を行ってもよい。
 上記の窒化ケイ素焼結体の製造において、原料粉末に用いる焼結助剤としては、希土類元素、アルミニウム元素、遷移金属元素を含むものを用いることができる。希土類元素を含む焼結助剤としては、Y、La、およびCeOのうちのいずれかを用いることが好ましい。アルミニウム元素を含む焼結助剤としては、Alを含むことが好ましい。また、遷移金属元素を含む焼結助剤としては、Cr、TiO、MnO、Feなどが挙げられる。
 原料粉末は、ケイ素粉末および焼結助剤以外に、窒化ケイ素粉末および/または有機バインダを含んでいてもよく、希土類元素、アルミニウム元素、および遷移金属元素以外の元素を含む焼結助剤を含んでいてもよい。
 原料粉末に含まれるケイ素粉末の含有量は、ケイ素粉末、窒化ケイ素粉末、および焼結助剤の総重量に対して、60重量%超えであることが好ましく、65重量%以上であることがより好ましく、70重量%以上あってもよい。また、85重量%未満であることが好ましく、80重量%以下であることがより好ましい。なお、原料粉末は窒化ケイ素粉末を含んでいないことが好ましい。
 原料粉末に含まれる希土類元素を含む焼結助剤(例えば、希土類元素の酸化物)の含有量は、上記総重量に対して、10重量%以上であってもよく、15重量%以上であってもよく、20重量%以下であってもよい。原料粉末に含まれるアルミニウム元素を含む焼結助剤(例えば、酸化アルミニウム)の含有量は、上記総重量に対して、10重量%以上であってもよく、15重量%以上であってもよく、20重量%以下であってもよい。原料粉末に含まれる焼結助剤の含有量が少ないと緻密な窒化ケイ素焼結体が得られにくく、焼結助剤の含有量が多いと窒化ケイ素焼結体の機械特性が低下しやすい。
 原料粉末に含まれるケイ素粉末の平均粒径は、例えば5μm以下とすることができる。窒化ケイ素粉末を含む場合、その平均粒径は、例えば0.5μm以下とすることができる。焼結助剤の平均粒径は、焼結助剤の種類にもよるが、10μm以下であることが好ましく、7μm以下であってよく、5μm以下であってもよく、3μm以下であってもよく、2μm以下であってよく、1μm以下であってもよく、0.4μm以下であってもよい。なお、平均粒径は、体積基準の累積50%径であり、レーザー回折散乱式粒度分布測定などによって得られる。
 本実施形態の窒化ケイ素焼結体を製造する方法は、ケイ素粉末と、希土類酸化物および酸化アルミニウムを含む焼結助剤を含む原料粉末を混合する混合工程と、混合された原料粉末を圧粉体に成形する成形工程と、圧粉体を焼結する焼結工程と、焼結直後の焼結体を冷却する冷却工程とを有する。上記焼結工程は、窒素雰囲気中にて、1600℃~1800℃の焼結温度で、所定時間保持して熱処理する工程であることが好ましい。
 また、上記冷却工程は、焼結直後の焼結体の冷却速度を10℃/min以上で行うことが好ましい。上記冷却速度は12℃/min以上30℃/min以下であってもよく、12℃/min以上20℃/min以下であってもよい。通常は、焼結後に炉を自然冷却することが行われるが、この冷却工程では、意図的に比較的急速に冷却することで、実施例に示すように、スノーフレークの大きさを制御しやすく、その結果、√areamaxを所望の範囲にしやすくなる。上記の冷却速度は、例えば冷却水の循環による冷却、加熱を制御することによって冷却させることで実現できる。冷却速度を速めて、比較的急速に冷却することで、ガラス相が結晶化しにくく、結晶化による体積収縮で発生するスノーフレークを抑制できるため、スノーフレークが小さくなると考えられる。
 また、本発明では、焼結工程後、得られた焼結体に対してHIP処理を実施しないことが好ましい。このHIP処理は、例えば、100MPa以上のガス圧力下で1500℃~1700℃の温度で所定時間保持することにより行われる。上記冷却工程で所定の冷却速度で冷却することで、HIP処理を実施しなくてもスノーフレークの大きさを小さく制御でき、HIP処理に伴うコスト増などを回避することができる。
 また、PS-RBSN法を行う場合、上記希土類酸化物がCeOであることが好ましい。また、上記原料粉末は、上記希土類酸化物と上記酸化アルミニウムを合計で、上記原料粉末全体に対して20重量%以上35重量%以下(より好ましくは25重量%以上35重量%以下)含むことが好ましい。また、上記原料粉末は遷移金属酸化物を含まないことが好ましい。また、上記方法に対して、上述した数値範囲などを適宜組み合わせることができる。
(窒化ケイ素焼結体の用途)
 本実施形態の窒化ケイ素焼結体は、所定の製品規格を満たすように研磨加工されて、窒化ケイ素焼結体製品が得られる。当該製品の用途は特に限定されないが、機械的特性などに優れることから、機械部品として用いられることが好ましい。機械部品は、例えば、転がり部位や滑り部位に使用される。本発明の機械部品は、本発明の窒化ケイ素焼結体の研磨加工品を構成の一部または全部に用いた部品である。機械部品としては、例えば、摺動部材、軸受部材、圧延用ロール材、コンプレッサ用ベーン、ガスタービン翼などのエンジン部品、切削工具(チップ)などが挙げられる。軸受部材としては、例えば、内外輪などの軌道輪、軸受用転動体、保持器などが挙げられる。本発明の軸受は、この機械部品を軸受部材の一部または全部として備える軸受であり、例えば、転がり軸受、滑り軸受(球面ブッシュなど)、直動案内軸受、ボールねじ、直動ベアリングなどが挙げられる。特に、本発明の軸受としては、上記窒化ケイ素焼結体の研磨加工品を軸受用転動体に用いた転がり軸受であることが好ましい。
 本実施形態の軸受の一例について図1に基づいて説明する。図1は深溝玉軸受の断面図である。転がり軸受1は、外周面に内輪軌道面2aを有する内輪2と内周面に外輪軌道面3aを有する外輪3とが同心に配置され、内輪軌道面2aと外輪軌道面3aとの間に複数個の玉(転動体)4が配置される。これら玉4が、上述した窒化ケイ素焼結体の研磨加工品である。玉4は、保持器5により保持される。また、内・外輪の軸方向両端開口部8a、8bがシール部材6によりシールされ、少なくとも玉4の周囲にグリース組成物7が封入される。グリース組成物7が玉4との軌道面に介在して潤滑される。
 なお、転がり軸受の軸受形式は、深溝玉軸受に限定されず、アンギュラ玉軸受、スラスト玉軸受などでもよく、また、ころ軸受の場合には、上記窒化ケイ素焼結体の研磨加工品をころに適用することもできる。
 以下、実施例および比較例に基づいて本発明をさらに具体的に説明するが、本発明はこれらの例によって限定されるものではない。
 下記の試験例で用いた原料粉末を表1に示す。実施例1~2および比較1~2では、原料に窒化ケイ素粉末を用いた。一方、実施例3~4および比較例3~4では、原料にケイ素粉末を用いて、PS-RBSN法によって、窒化ケイ素焼結体を作製した。
[実施例1]
 表1に示す配合比の原料粉末に有機バインダを所定量添加して、ボールミルなどで混合した後、30MPaの成形圧力でプレス成形した後、200MPaでCIP法にて成形体を作製した。得られた成形体を脱脂炉にて脱脂した後、0.9MPaの窒素雰囲気中にて、1750℃、4時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで15℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
[実施例2]
 表1に示す配合比の原料粉末に有機バインダを所定量添加して、ボールミルなどで混合した後、200MPaでCIP法にて成形体を作製した。得られた成形体を脱脂炉にて脱脂した後、0.9MPaの窒素雰囲気中にて、1750℃、4時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで15℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
[実施例3~4]
 表1に示す配合比の原料粉末を30MPaの成形圧力でプレス成形した後、200MPaでCIP法にて成形体を作製した。得られた成形体を0.9MPaの窒素雰囲気中にて、1750℃、10時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで15℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
[比較例1]
 表1に示す配合比の原料粉末に有機バインダを所定量添加して、ボールミルなどで混合した後、30MPaの成形圧力でプレス成形した後、200MPaでCIP法にて成形体を作製した。得られた成形体を脱脂炉にて脱脂した後、0.9MPaの窒素雰囲気中にて、1750℃、4時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで5℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
[比較例2]
 表1に示す配合比の原料粉末に有機バインダを所定量添加して、ボールミルなどで混合した後、200MPaでCIP法にて成形体を作製した。得られた成形体を脱脂炉にて脱脂した後、0.9MPaの窒素雰囲気中にて、1750℃、4時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで5℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
[比較例3~4]
 表1に示す配合比の原料粉末を30MPaの成形圧力でプレス成形した後、200MPaでCIP法にて成形体を作製した。得られた成形体を0.9MPaの窒素雰囲気中にて、1750℃、10時間の条件で加圧焼結した。焼結後の焼結体を1000℃まで5℃/minで冷却して、球状の窒化ケイ素焼結体を得た。
 実施例3~4および比較例3~4については、得られた窒化ケイ素焼結体中の各酸化物の組成比について、原料粉末に含まれるケイ素(金属シリコン)が全て窒化され、窒化ケイ素の重量はケイ素の重量の1.67倍になるものとして、原料粉末の組成比から算出した値を表2に示す。
<窒化ケイ素焼結体の断面観察結果>
 実施例1~4および比較例1~4の窒化ケイ素焼結体を切断してSEM観察による断面観察を行った。代表例として、実施例1、実施例4、比較例3の断面画像を図2に示す。各例について、明視野の画像と暗視野の画像を示している。なお、スノーフレークは明視野では観察できず、暗視野で観察される。
 図2の倍率の画像からでは、実施例1および4の窒化ケイ素焼結体について、表面から500μmの領域の表層部にスノーフレークの存在はほとんど確認できなかった。一方、比較例3では、白色斑点であるスノーフレークの存在が確認できた。
 図3は表層部をより拡大した画像を示す。左列が実施例に相当する画像であり、右列が比較例に相当する画像である。また、下段の画像はさらに拡大した画像である。図3に示すように、実施例においても、表層部にスノーフレークは存在するものの、その大きさは比較例に比べて小さいことが分かる。このように、スノーフレークは、焼結直後の冷却速度によって発生すると考えられ、その程度によって大きさが変わると考えられる。また、実施例に存在するスノーフレークは、後述するように、研磨加工や研磨後の球を用いた軸受寿命試験には影響しなかった。
<窒化ケイ素焼結体のスノーフレークの定量評価>
 実施例1~4および比較例1~4の窒化ケイ素焼結体について、スノーフレークの定量評価として、極値統計による√areamaxを算出するべく、画像処理を行った。画像処理には、画像解析ソフトWinRoof2021を用いた。画像の解析方法の概略を図4に示す。なお、500倍の観察視野は縦0.5mm×横0.688mmで、8箇所×5球分の画像を取得した。
 スノーフレークの√areamaxは、上述した式(1)~式(8)を用いた方法によって算出した。本実施例では、基準面積Sを0.334mm、検査回数nを40回、予測体積Vを3456mmとした。評価結果を表3に示す。
<研磨後の窒化ケイ素球の球表面状態>
 実施例1~4および比較例1~4の窒化ケイ素焼結体に研磨加工(加工取り代0.2~0.25mm)を施して、3/8インチ(直径9.525mm)のセラミックボールを作製した。このセラミックボールは完成球であり、本発明における機械部品に相当する。研磨後のセラミックボールの表面の状態を、電界放出型走査電子顕微鏡(FE-SEM)にて確認した。代表例を図5に示す。実施例1および実施例3では、クラックがほとんど見られないのに対して、比較例3では、複数のクラックが発生している。これは、研磨加工時に比較的粗大なスノーフレークが起点となって欠陥に繋がったと考えられる。
<圧砕試験>
 上記研磨加工により得られた各セラミックボールを用いて、2球圧砕試験を行った。圧砕試験はJIS B 1501に準拠した。図6に示すように、試験機は、固定治具9と可動治具10とを有しており、可動治具10はクロスヘッド11によって上下動する。固定治具9と可動治具10には円錐状の窪みがそれぞれ形成されており、これら窪みの間に試験球12を2個セットした。クロスヘッド11のストローク速度は1.0×10mm/minで行った。試験球12が破砕したときの荷重を測定した。圧砕強度が20kN以上を合格とした。結果を表3に併記する。
<軸受寿命試験>
 上記研磨加工により得られた各セラミックボールの転動疲労特性を確認するため、軸受寿命試験を行った。各セラミックボールを用い、軸受外輪、軸受内輪、および保持器としてNTN株式会社製「6206」を用いて、下記の条件で軸受寿命(転がり寿命)試験を行った。軸受寿命試験の打ち切り時間は1000時間とし、1000時間超えを合格とした。結果を表3に併記する。

 表3に示すように、スノーフレークの√areamaxが200μm以下の実施例1~4の窒化ケイ素焼結体を用いた完成球の場合、圧砕強度および転動疲労特性が良好であった。なお、実施例1~4のうち、PS-RBSN法などの製造方法の違いによる機械的特性の差は見られなかったが、焼結助剤の量が相対的に多い実施例3~4の方が、実施例1~2に比べて、スノーフレークの√areamaxが大きい結果になった。
 このように、研磨加工や転動疲労寿命に影響するようなスノーフレークの大きさを制御することで、安価でかつ軸受機能を満足できる軸受用転動体が得られた。
 今回開示された実施の形態および実施例はすべての点で例示であって、制限的なものではないと考えられるべきである。本発明の範囲は上記した実施の形態ではなく特許請求の範囲によって示され、特許請求の範囲と均等の意味、および範囲内でのすべての変更が含まれることが意図される。
 本発明の窒化ケイ素焼結体は、研磨加工での損傷を抑制でき、機械的特性に優れた製品が得られるので、最終的に、機械的特性と摺動特性に優れた窒化ケイ素製品を提供できる。窒化ケイ素焼結体の研磨加工品は、転がり軸受、直動案内軸受、ボールねじ、直動ベアリングなどの軸受の転動体に好適に用いることができる。

Claims (9)

  1.  希土類元素およびアルミニウム元素を含む窒化ケイ素焼結体であって、
     前記希土類元素の含有量は、前記窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、前記アルミニウム元素の含有量は、前記窒化ケイ素焼結体の総重量に対して、酸化物換算で4重量%以上15重量%以下であり、
     前記窒化ケイ素焼結体の表面から500μm以内の領域に存在するスノーフレークの√areamaxが30μm以上200μm以下であることを特徴とする窒化ケイ素焼結体。
  2.  前記窒化ケイ素焼結体が、Ti、W、Mo、Ta、Nb、FeおよびCrから選ばれる少なくとも1種の金属元素を含むことを特徴とする請求項1記載の窒化ケイ素焼結体。
  3.  前記希土類元素および前記アルミニウム元素の含有量の合計が、前記窒化ケイ素焼結体の総重量に対して、酸化物換算で18重量%以上26重量%以下であることを特徴とする請求項1記載の窒化ケイ素焼結体。
  4.  前記希土類元素はCeであり、前記窒化ケイ素焼結体は遷移金属元素を含まないことを特徴とする請求項3記載の窒化ケイ素焼結体。
  5.  前記窒化ケイ素焼結体を研磨加工した3/8インチ球の圧砕強度が20kN以上であることを特徴とする請求項1記載の窒化ケイ素焼結体。
  6.  請求項1記載の窒化ケイ素焼結体の研磨加工品であることを特徴とする機械部品。
  7.  前記機械部品は、軸受用転動体であることを特徴とする請求項6記載の機械部品。
  8.  前記軸受用転動体は、最大接触面圧3.6GPa、回転速度3000min-1の条件下で転がり寿命をラジアル型軸受試験機で測定したときに、1000時間以上の転がり寿命を有することを特徴とする請求項7記載の機械部品。
  9.  請求項7記載の軸受用転動体を用いたことを特徴とする軸受。
