一つの例示的実施形態に係る製造方法は、枠部の先端に当接された封止材を加熱体によって枠部の基端向きに押し込むことにより、枠部の先端を溶融させてバリ状部分を形成するとともに、枠部の先端と封止材とを部分的に相溶させて枠部を封止する工程と、枠部の先端に形成されたバリ状部分のうち、少なくとも第1方向と第2方向とに交差する第3方向に沿った枠部の外周縁に形成されたバリ状部分を除去する工程と、を備える。
Description
本開示は、蓄電装置の製造方法及び蓄電装置に関する。
特許文献1は、蓄電装置を開示する。この蓄電装置は、電極が積層された電極積層体と、電極積層体に設けられた封止体と、封止体に接合された射出樹脂部と、を備える。封止体は、電極の積層方向に交差する方向に面する注液口面の外側に連通する複数の連通孔を含む。射出樹脂部は、注液口面を部分的に被覆する本体部と、連通孔に接続する開口を囲む突出枠部とを含む。突出枠部は、シート部材で封止されている。
蓄電装置に設けられた突出枠部をシート部材で封止する場合において、突出枠部にシート部材を溶着させるとすると、加熱により突出枠部の先端にバリ状部分が形成されることが考えられる。例えば、フィルム材によって蓄電装置をパッキングする場合、バリ状部分によってフィルム材が損傷する虞がある。
本開示は、パッキングのためのフィルム材の損傷を抑制できる蓄電装置の製造方法を提供する。
本開示の一側面に係る蓄電装置の製造方法は、第1方向に積層された複数の電極を含む積層体と、積層体の第1方向に沿った側面を封止し、積層体の内部空間に連通する連通孔を有する封止本体部と、第1方向に交差する第2方向から見て連通孔を囲み、封止本体部よりも第2方向に突出した枠部とを備えるモジュール本体を準備する工程と、枠部の先端に当接された封止材を加熱体によって枠部の基端向きに押し込むことにより、枠部の先端を溶融させてバリ状部分を形成するとともに、枠部の先端と封止材とを部分的に相溶させて枠部を封止する工程と、枠部の先端に形成されたバリ状部分のうち、少なくとも第1方向と第2方向とに交差する第3方向に沿った枠部の外周縁に形成されたバリ状部分を除去する工程と、を備える。
上記の蓄電装置の製造方法では、加熱体によって溶融された枠部の先端と封止材とが相溶することで、封止材によって枠部が封止される。この際、枠部の先端に当接された封止材が加熱体によって枠部の基端向きに押し込まれることにより、封止材は、確実に枠部に接合される。加熱体による封止材の押し込みにより、枠部の先端にはバリ状部分が形成される。しかし、枠部の外周縁に形成されたバリ状部分が除去されることにより、蓄電装置がフィルム材でパッキングされたとしても、バリ状部分によってフィルム材が損傷することが抑制される。
一例において、バリ状部分を除去する工程は、モジュール本体の第1方向に交差する端面を高さ位置の基準として第3方向に沿って移動する切削刃によってバリ状部分を除去してもよい。
本開示の一側面に係る蓄電装置は、第1方向に積層された複数の電極を含む積層体と、積層体の第1方向に沿った側面を封止し、積層体の内部空間に連通する連通孔を有する封止本体部と、第1方向に交差する第2方向から見て連通孔を囲み、封止本体部よりも第2方向に突出した枠部と、枠体の先端を封止する封止材と、を備える。枠体の先端は、その内周縁において封止材と接合されたバリ状部分を有し、その外周縁のうち少なくとも第1方向と第2方向とに交差する第3方向に沿った位置においてバリ状部分を有さない。
本開示によれば、パッキングのためのフィルム材の損傷を抑制できる蓄電装置の製造方法を提供できる。
以下、図面を参照して一実施形態について説明する。なお、図面の説明において、同一又は同等の要素には同一の符号を付し、重複する説明を省略する場合がある。また、説明に際して、図面に示されたX軸、Y軸及びZ軸によって規定される直交座標系が参照され得る。
図1は、本実施形態に係る蓄電装置を示す模式的な平面図である。蓄電装置1は、例えば、フォークリフト、ハイブリッド自動車、電気自動車等の各種車両のバッテリに用いられる蓄電装置である。蓄電装置1は、例えばニッケル水素二次電池又はリチウムイオン二次電池等の二次電池である。蓄電装置1は、電気二重層キャパシタであってもよい。ここでは、蓄電装置1がリチウムイオン二次電池である場合を示す。
蓄電装置1は、モジュール本体1Aと、封止材54とを備えている。モジュール本体1Aは、Z軸方向(第1方向)から見て矩形状を呈しており、Z軸方向に延在する4つの外側面20sを有している。外側面20sは、Y軸方向(第2方向)に互いに対向する外側面20sA,20sBと、X軸方向(第3方向)に互いに対向する外側面20sC,20sDとによって構成されている。モジュール本体1AのZ軸方向の両端面は、後述するように正極終端電極12及び負極終端電極13によって構成されており、電力取り出しのために利用される。モジュール本体1Aの外側面20sAには、モジュール本体1Aに電解液を注入する際に利用される注液枠50が設けられる。
図2は、蓄電装置を構成するモジュール本体をY方向から見た模式図である。図3は、図2のIV-IV線に沿った断面図である。図2及び図3に示すように、モジュール本体1Aは、電極積層体10と、Z軸方向から見て電極積層体10を取り囲む封止体29と、を含む。電極積層体10は、Z軸方向に沿って積層された複数の電極を含む。Z軸方向は、電極の積層方向であって、蓄電装置1の厚み方向である。複数の電極は、複数のバイポーラ電極11と、正極終端電極12と、負極終端電極13と、を含む。互いに隣り合う電極の間には、セパレータ14が介在されている。積層方向に隣り合う1対の電極により1つのセルが形成される。
バイポーラ電極11は、集電体15と、集電体15の一方の面に設けられた正極活物質層16と、集電体15の他方の面に設けられた負極活物質層17と、を有している。集電体15は、Z軸方向から見て矩形状をなしており、シート状をなしている。活物質層(正極活物質層16、負極活物質層17)は、Z軸方向から見て集電体15の中央に設けられている。集電体15の周縁部15cは、活物質層が設けられていない、いわゆる未塗工部となっている。正極活物質層16は、集電体15の第1面15aに設けられている。負極活物質層17は、集電体15の第1面15aとは反対側の面である第2面15bに設けられている。集電体15の第1面15aは、Z軸方向の負側を向く面であり、集電体15の第2面15bは、Z軸方向の正側を向く面である。複数のバイポーラ電極11は、積層方向に隣り合う一方のバイポーラ電極11の正極活物質層16と他方のバイポーラ電極11の負極活物質層17とがセパレータ14を介して対面するように積層されている。
正極終端電極12は、集電体15と、集電体15の第1面15aに設けられた正極活物質層16と、を有している。正極終端電極12の集電体15の第2面15bには、活物質層が設けられていない。すなわち、正極終端電極12の集電体15の第2面15bは、蓄電装置1の正極側端子面を構成している。正極終端電極12は、電極積層体10のZ軸方向の正側の端部においてバイポーラ電極11に積層されている。正極終端電極12は、その正極活物質層16がセパレータ14を介してバイポーラ電極11の負極活物質層17に対向するように、バイポーラ電極11に積層されている。
負極終端電極13は、集電体15と、集電体15の第2面15bに設けられた負極活物質層17と、を有している。負極終端電極13の集電体15の第1面15aには、活物質層が設けられていない。すなわち、負極終端電極13の集電体15の第1面15aは、蓄電装置1の負極側端子面を構成している。負極終端電極13は、電極積層体10のZ軸方向の負側の端部においてバイポーラ電極11に積層されている。負極終端電極13は、その負極活物質層17がセパレータ14を介してバイポーラ電極11の正極活物質層16に対向するように、バイポーラ電極11に積層されている。なお、本実施形態では、バイポーラ電極11、正極終端電極12及び負極終端電極13のそれぞれの集電体を集電体15として同一の符号を付しているが、バイポーラ電極11、正極終端電極12及び負極終端電極13のそれぞれの集電体は、互いに同一であってもよいし、互いに異なっていてもよい。
セパレータ14は、隣り合うバイポーラ電極11同士の間、正極終端電極12とバイポーラ電極11との間、及び、負極終端電極13とバイポーラ電極11との間に配置されている。セパレータ14は、正極活物質層16と負極活物質層17との間に介在しており、正極活物質層16と負極活物質層17とを隔離する。セパレータ14は、隣り合う電極の接触による短絡を防止しつつ、リチウムイオン等の電荷担体を通過させる。
集電体15は、リチウムイオン二次電池の放電又は充電の間、正極活物質層16及び負極活物質層17に電流を流し続けるための化学的に不活性な電気伝導体である。集電体15の材料は、例えば、金属材料、導電性樹脂材料又は導電性無機材料等である。導電性樹脂材料としては、例えば、導電性高分子材料又は非導電性高分子材料に必要に応じて導電性フィラーが添加された樹脂等が挙げられる。集電体15は、複数の層を備えていてもよい。この場合、集電体15の各層は、上記の金属材料又は導電性樹脂材料を含んでいてもよい。
集電体15の表面には、被覆層が形成されていてもよい。当該被覆層は、例えばメッキ処理又はスプレーコート等の公知の方法によって形成されていてもよい。集電体15は、例えば、板状、箔状(例えば金属箔)、フィルム状又はメッシュ状等を呈していてもよい。金属箔としては、例えば、アルミニウム箔、銅箔、ニッケル箔、チタン箔又はステンレス鋼箔等が挙げられる。集電体15は、上記の金属の合金箔又はクラッド箔であってもよい。集電体15が箔状を呈している場合、集電体15の厚さは、例えば、1μm~100μmであってもよい。本実施形態では、集電体15は、アルミニウム箔と銅箔とを貼り合わせて一体化させた箔、もしくはアルミニウム箔である。
正極活物質層16は、リチウムイオン等の電荷担体を吸蔵及び放出し得る正極活物質を含んでいる。正極活物質としては、例えば、層状岩塩構造を有するリチウム複合金属酸化物、スピネル構造を有する金属酸化物、ポリアニオン系化合物等が挙げられる。正極活物質は、リチウムイオン二次電池に使用可能なものであればよい。正極活物質層16は、複数の正極活物質を含んでいてもよい。本実施形態では、正極活物質層16は、複合酸化物としてのオリビン型リン酸鉄リチウム(LiFePO4)を含んでいる。
負極活物質層17は、リチウムイオン等の電荷担体を吸蔵及び放出し得る負極活物質を含んでいる。負極活物質は、単体、合金又は化合物のいずれであってもよい。負極活物質としては、例えば、Li、炭素、金属化合物等が挙げられる。負極活物質は、リチウムと合金化可能な元素もしくはその化合物等であってもよい。炭素としては、例えば、天然黒鉛、人造黒鉛、ハードカーボン(難黒鉛化性炭素)又はソフトカーボン(易黒鉛化性炭素)等が挙げられる。人造黒鉛としては、例えば、高配向性グラファイト、メソカーボンマイクロビーズ等が挙げられる。リチウムと合金化可能な元素としては、シリコン(ケイ素)又はスズ等が挙げられる。本実施形態では、負極活物質層17は、炭素系材料としての黒鉛を含んでいる。
正極活物質層16及び負極活物質層17のそれぞれ(以下、単に「活物質層」という場合がある)は、必要に応じて電気伝導性を高めるための導電助剤、結着剤、電解質(ポリマーマトリクス、イオン伝導性ポリマー、電解液等)、イオン伝導性を高めるための電解質支持塩(リチウム塩)等をさらに含み得る。導電助剤は、各電極(バイポーラ電極11、正極終端電極12、負極終端電極13)の導電性を高めるために添加される。導電助剤は、例えばアセチレンブラック、カーボンブラック、グラファイト、カーボンナノチューブ等である。
結着剤としては、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ素ゴム等の含フッ素樹脂、ポリプロピレン、ポリエチレン等の熱可塑性樹脂、ポリイミド、ポリアミドイミド等のイミド系樹脂、アルコキシシリル基含有樹脂、アクリル酸又はメタクリル酸等のアクリル系樹脂、スチレン-ブタジエンゴム(SBR)、カルボキシメチルセルロース、アルギン酸ナトリウム、アルギン酸アンモニウム等のアルギン酸塩、水溶性セルロースエステル架橋体、デンプン-アクリル酸グラフト重合体等が挙げられる。これらの結着剤は、単独で又は複数で用いられ得る。溶媒には、例えば、水、N-メチル-2-ピロリドン(NMP)等が用いられる。
セパレータ14は、例えば、電解質を吸収保持するポリマーを含む多孔性シート又は不織布であってもよい。セパレータ14の材料としては、例えば、ポリプロピレン、ポリエチレン、ポリオレフィン、ポリエステル等が挙げられる。セパレータ14は、単層構造又は多層構造を有していてもよい。多層構造は、例えば、接着層又は耐熱層としてのセラミック層等を有していてもよい。セパレータ14には、電解質が含浸されていてもよい。セパレータ14は、高分子電解質又は無機型電解質等の電解質によって構成されていてもよい。セパレータ14に含浸される電解質としては、例えば、非水溶媒と非水溶媒に溶解された電解質塩とを含む液体電解質(電解液)、又はポリマーマトリクス中に保持された電解質を含む高分子ゲル電解質等が挙げられる。
セパレータ14に電解液が含浸される場合、その電解質塩としては、LiClO4、LiAsF6、LiPF6、LiBF4、LiCF3SO3、LiN(FSO2)2、LiN(CF3SO2)2等の公知のリチウム塩が用いられていてもよい。また、非水溶媒としては、環状カーボネート類、環状エステル類、鎖状カーボネート類、鎖状エステル類、エーテル類等の公知の溶媒が用いられていてもよい。なお、二種以上のこれらの公知の溶媒材料が組合せて用いられていてもよい。
封止体29は、封止本体部20と、封止本体部20の一部に設けられた注液枠50とを含む。封止本体部20は、Z軸方向から見て、電極積層体10の周縁を包囲するように電極積層体10の周縁に枠状に形成されている。封止本体部20は、それぞれの集電体15の周縁部15cにおいて、集電体15の第1面15a及び第2面15bのそれぞれに接合され得る。封止本体部20は、Z軸方向に隣り合う集電体15同士を離隔させ、それらの間に内部空間Sを形成すると共に、当該内部空間Sのそれぞれを封止し得る。すなわち、封止本体部20は、積層方向に隣り合う1組の電極で構成される各セルを封止する。本実施形態におけるそれぞれの内部空間Sには、電解液(不図示)が収容され得る。すなわち、封止本体部20は、Z軸方向に隣り合う集電体15と協働して、電解液が収容される内部空間Sを画成する。封止本体部20は、内部空間Sに収容された電解液が外部へ流出することを抑制し得る。
封止本体部20は、電極積層体10の外部と内部空間Sとの間における空気、水分等の侵入及び排出を抑制し得る。封止本体部20は、例えば、充放電反応等により各電極で発生したガスがモジュール本体1Aの外部に漏れることを抑制し得る。セパレータ14の縁部は、封止本体部20に接合されている。封止本体部20は、絶縁材料を含んでいる。封止本体部20の材料としては、例えば、ポリプロピレン、ポリエチレン、ポリスチレン、ABS樹脂、酸変性ポリプロピレン、酸変性ポリエチレン、アクリロニトリルスチレン樹脂等の種々の樹脂材料が挙げられる。
一例の封止本体部20は、複数のシール材21、一対の端部シール材24、及び、複数のスペーサ22を含む。シール材21、端部シール材24及びスペーサ22は、シート状に形成された枠状部材であってもよい。また、封止本体部20には、溶着端部23が形成されている。シール材21は、Z軸方向からみて枠状であり、集電体15の周縁部15cに沿って設けられている。シール材21は、集電体15の第1面15aから端面を経て第2面15bに至るように設けられ、周縁部15cを被覆している。すなわち、シール材21は、集電体15の第1面15aおよび第2面15bにおいて、それぞれ、Z方向から見て、集電体15に重なる内側部と、集電体15の端縁よりも外側に位置する外側部とを備えている。集電体15を挟んで隣り合う一対のシール材21の外側部同士は、互いに接続されている。シール材21は、集電体15の第1面15a及び第2面15bのうちの少なくとも一方に溶着され得る。本実施形態のシール材21は、集電体15の第1面15a及び第2面15bの両方に溶着されている。
端部シール材24は、Z軸方向からみて、枠状を呈している。端部シール材24は、正極終端電極12及び負極終端電極13をそれぞれ構成する集電体15の周縁部15cに沿って設けられている。したがって、端部シール材24は、複数のシール材21をZ軸方向から挟むように配置されている。端部シール材24は、集電体15の第1面15a及び第2面15bのうちの少なくとも一方に溶着され得る。本実施形態の端部シール材24は、それぞれ、集電体15の第1面15a及び第2面15bの両方に溶着されている。端部シール材24は、集電体15に接合される樹脂層の上に、当該樹脂層よりもガス透過性の低い樹脂からなるガスバリア層をさらに積層して構成されていてもよい。
スペーサ22は、Z軸方向からみて、枠状を呈しており、集電体15の周縁部15cに沿って配置されている。スペーサ22は、Z軸方向に隣り合うシール材21の間に介在するように配置されている。また、スペーサ22は、Z軸方向に隣り合うシール材21と端部シール材24との間に介在するように配置されている。スペーサ22は、Z軸方向に隣り合う集電体15同士の間の間隔を保持し得る。すなわち、スペーサ22、シール材21及び端部シール材24は、隣り合う集電体15同士の間に内部空間Sを画成する。
溶着端部23は、複数のシール材21、一対の端部シール材24及び複数のスペーサ22について、それぞれ内部空間Sとは反対側の端部同士が互いに溶着して一体化することにより形成される。溶着端部23は、Z軸方向から見て、電極積層体10を取り囲むように枠状を呈している。溶着端部23における内部空間Sとは反対側の側面は、Z軸方向に沿って延びており、封止本体部20の外側面20sを構成している。換言すれば、封止本体部20は、内部空間Sとは反対側の外側面20sを含む。外側面20sは、平坦面として形成されていてよい。
封止本体部20は、複数の内部空間Sのそれぞれに連通する複数の連通孔27を有する。一例として、連通孔27は、平面視で枠状のスペーサ22に、その一部を切り欠いた切欠状部分を形成することにより構成される。連通孔27は、溶着端部23を貫通する貫通孔である。連通孔27は、内部空間Sに一方の開口を有するとともに、封止本体部20の外側面20sに他方の開口を有している。図示例では、外側面20sAに開口が形成されている。
注液枠50は、外側面20sAのうちの連通孔27が形成された領域に重複するように形成されている。樹脂製の注液枠50は、溶着端部23に接合されている。例えば、注液枠50は、樹脂の射出成形によって形成される。注液枠は、射出成形時の熱によって、溶着端部23に対して一体的に接合されている。一例の注液枠50は、本体部51と、突出枠部53(枠部)と、オーバーハング部55と、を含む。
本体部51は、外側面20sAを部分的に被覆する。例えば、本体部51は、外側面20sAに形成された複数の連通孔27が形成されている領域を含むように、外側面20sAを被覆している。上述のとおり、複数の連通孔27は、複数の内部空間Sにそれぞれ連通している。図2に示す例では、それぞれの集電体15間に形成された30層の内部空間に対応する30個の連通孔27が、X軸方向及びZ軸方向に離散して配置されている。より具体的には、正極終端電極12側を基端として1層目から10層目までの内部空間に対応した連通孔27が、X軸方向に沿って均等に離隔して配置され、11層目から20層目までの内部空間に対応した連通孔27、及び、21層目から30層目までの内部空間に対応した連通孔27は、1層目から10層目までの内部空間の下方にZ軸方向にそれぞれ順番に配置されている。本体部51は、これら30個の連通孔27が形成された領域を被覆するために、X軸方向及びZ軸方向に沿って矩形状に延在している。
本体部51は、Y軸方向に所定の厚みをもった矩形板状に形成されている。本体部51は、連通孔27に対応した位置に開口した注液口52を有している。すなわち、連通孔27と注液口52とは、互いに連通している。
突出枠部53は、本体部51を基端としてY軸方向に沿って突出している。突出枠部53は、Y軸方向からみて、それぞれの注液口52(連通孔27)を囲んでいる。突出枠部53は、それぞれの注液口52を隔てる隔壁として機能している。図2の例では、Z軸方向に並ぶ3つの注液口52を隔てるための3つの空間が形成された突出枠部53がX軸方向に10個配置されている。
突出枠部53は、一例として、内部空間Sのそれぞれに電解液を注入する際に利用される。例えば、電解液を注入する際には、注液装置のノズルを突出枠部53の頂面に密着させた状態とし、当該ノズルからそれぞれの突出枠部53の空間内に電解液を導入する。これにより、注液口52及び連通孔27から、内部空間Sに電解液を注入することが可能となる。電解液の注液後、突出枠部53には、各セルの内部空間Sを封止するための封止材54が設けられる。封止材54は、シート状又は板状の部材である。例えば、封止材54は、矩形状のシートであり、注液枠50に設けられた複数の突出枠部53を一括して被覆可能としている。
一例の本体部51は、電圧検出用の端子部58を含む。端子部58は、本体部51において、複数の突出枠部53よりもX軸方向の正側にずれた位置に形成されている。例えば、端子部58は、X軸方向の正側の端部に形成された突出枠部53に対して平坦面51aを介して隣り合って設けられている。一例において、端子部58は、本体部51のX軸方向の正側の端部に設けられている。端子部58は、複数の集電体15にそれぞれ電気的に接続された複数の端子58aを提供している。端子58aの一端は対応する集電体15に接続されており、端子58aの他端は本体部51から露出している。端子58aは、集電体15と導通が取れていればよく、例えば金属ピンであってもよい。
オーバーハング部55は、本体部51におけるZ軸方向の両端縁にそれぞれ設けられている。オーバーハング部55は、溶着端部23のZ軸方向の両端縁を部分的に被覆する。例えば、オーバーハング部55は、正極終端電極12に接合された端部シール材24を部分的に被覆している。図示例では、オーバーハング部55の端縁55aは、Z軸方向から見て、溶着端部23の端縁からスペーサ22の内縁22a及びシール材21の内縁21aよりも外側の位置まで延在しているが、その限りではない。オーバーハング部55は、X軸方向において本体部51と同じ長さを有する矩形板状に形成されていてよい。
続いて、蓄電装置1の製造方法について説明する。図4は、蓄電装置1の製造方法を示すフロー図である。図5~図7は、一例の製造方法における各工程を模式的に示す図である。
一例の製造方法では、まず、モジュール本体1Aが準備される(準備工程S10)。モジュール本体1Aの製造方法は、特に限定されない。一例として、シール材21又は端部シール材24が取り付けられた各電極が積層される。積層方向に隣り合う電極に取付けられたシール材21とシール材21との間、及び、シール材21と端部シール材24との間に、それぞれ、スペーサ22が配置される。また、積層方向に隣り合う電極の間にセパレータ14が配置される。スペーサ22には連通孔27を形成するための切欠状部分が設けられている。注液口を形成するためのプレートがスペーサの切欠状部分に配置され、積層方向に隣接するシール材21、端部シール材24及びスペーサ22の周縁部同士が溶着される。その後、モジュール本体1Aを射出成形型の中に配置して、射出成形によって封止本体部20の一部に注液枠50を形成する。連通孔27からプレートを引き抜くことにより、注液口52が形成される。これにより、モジュール本体1Aが準備される。準備されたモジュール本体1Aには、注液口52から内部空間Sに電解液が注入される。モジュール本体1Aに電解液が注入された場合、注液枠50に電解液が浸透し得る。例えば、電解液の注入は、注液口52が上方に臨むようにモジュール本体1Aが立てられた状態で実施されてもよい。
続いて、モジュール本体1Aに形成された各セルが封止される(封止工程S20)。封止工程S20では、連通孔27(注液口52)を囲む突出枠部53に封止材54が溶着される。すなわち、突出枠部53に封止材54が取り付けられることで注液口52と連通孔27と内部空間Sとを含むセル空間が、それぞれ封止される。
一例の封止工程S20では、まず、減圧環境下において注液枠50の突出枠部53が仮封止される(第1仮封止工程S21)。一例の第1仮封止工程S21では、熱板溶着装置81によって突出枠部53が仮封止される。熱板溶着装置81は、ヒータ等の熱源によって任意の温度に加熱可能な板体である熱板81a(加熱体)を有する。一例の熱板81aは、対象に当接される平坦な当接面81bを有している。例えば、熱板81aは、一方向に沿って往復可能な移動機構によって支持されていてよい。図示例の熱板81aは、モジュール本体1AのY軸方向に沿って往復動可能に配置されている。この例では、モジュール本体1AのY軸方向が鉛直方向に沿っており、熱板81aは、鉛直方向に沿って往復動可能となっている。熱板81aの当接面81bは、鉛直方向に直交するように(すなわち、水平面に一致するように)設定される。
第1仮封止工程S21において、熱板81aは、モジュール本体1Aに向かってY軸方向に沿って移動される(図5の(a)、(b)参照)。熱板81aは、突出枠部53の先端の全体に当接する位置まで移動する。突出枠部53と熱板81aとの間には封止材56(第1仮封止材)が配置されている。熱板81aの移動に伴い、封止材56は、突出枠部53と熱板81aとの間に挟持される。封止材56は、シート状又は板状の部材である。例えば、封止材56は、矩形状のシートであり、注液枠50に設けられた複数の突出枠部53を一括して被覆可能なサイズを有している。
封止材56は、突出枠部53に対向する内側の表面に、突出枠部53を構成する樹脂材料よりも低い融点の樹脂材料によって構成される樹脂層56a(低融点封止材)を有する。例えば、突出枠部53がポリエチレンによって形成されている場合、樹脂層56aもポリエチレンによって形成されていてよい。この場合、樹脂層56aの融点が突出枠部53の融点よりも低くなるように、樹脂層56aは低密度ポリエチレンなどの、比較的融点の低い樹脂材料で構成され、突出枠部53は比較的融点の高い高密度ポリエチレンで構成されていてもよい。
また、封止材56は、樹脂層56aの突出枠部53に対向する側とは反対側の表面に、樹脂層56aよりも融点の高い材料で構成される表面層を有する。表面層は樹脂材料で構成されていてもよい。本実施形態では封止材56は、表面層として樹脂層56bを有する。樹脂層56bの融点は突出枠部53の融点よりも高くてもよい。例えば、樹脂層56aが比較的融点の低い低密度ポリエチレンで構成されている場合、樹脂層56bは、比較的融点の高いポリプロピレンで構成されていてもよい。一例において、突出枠部53は融点が130℃程度のポリエチレンであってよく、樹脂層56aは融点が110℃程度のポリエチレンであってよく、樹脂層56bは融点が160℃程度のポリプロピレンであってよい。
第1仮封止工程S21においては、熱板81aは、突出枠部53を構成する材料の融点よりも低く、封止材56の樹脂層56aを構成する材料の融点よりも高い第1温度(例えば120℃程度)に加熱されている。封止材56は、樹脂層56aが突出枠部53側を向き、樹脂層56bが熱板81a側を向くように配置されている。第1温度に加熱された熱板81aによって封止材56が突出枠部53の先端に押しつけられると、封止材56は、樹脂層56aが溶融した状態で突出枠部53と熱板81aとに挟持される。このとき、突出枠部53が溶融しないため、封止材56は、突出枠部53に溶着されることはなく、非相溶の状態で突出枠部53に接合される。突出枠部53に接合されている封止材56は、突出枠部53と相溶していないため、突出枠部53から剥離可能な状態となっている。本実施形態においては、第1仮封止工程S21は封止材溶融方式による仮封止工程である。熱板81aによって封止材56が突出枠部53に押し込まれた後、熱板81aは待機位置に戻る。
一例の仮封止工程S21では、突出枠部53が封止された後に、モジュール本体1Aの初充電、エージング等が実施される。例えば、注液枠50の突出枠部53を封止する封止材56に孔が開けられた状態で、初充電、エージング等が実施される。この孔は、内部空間Sとモジュール本体1Aの外部とを接続している。エージングによって内部空間Sで発生したガスは、孔を介してモジュール本体1Aの外部に放出される。
続いて、突出枠部53から封止材56が除去される(第1除去工程S22)。上述のとおり、仮封止されている封止材56は、突出枠部53に対して剥離可能に接合されているため、封止材56が剥離されることにより、突出枠部53の端面が露出する。
続いて、減圧環境下において、注液枠50の突出枠部53が仮封止される(第2仮封止工程S23)。一例の第2仮封止工程S23では、熱板溶着装置81によって突出枠部53が仮封止される。第2仮封止工程S23において、熱板81aは、モジュール本体1Aに向かってY軸方向に沿って移動される(図6の(a)、(b)参照)。熱板81aは、突出枠部53の先端の全体に当接する位置まで移動する。突出枠部53と熱板81aとの間には封止材57(第2仮封止材)が配置されている。熱板81aの移動に伴い、封止材57は、突出枠部53と熱板81aとの間に挟持される。封止材57は、シート状又は板状の部材である。例えば、封止材57は、矩形状のシートであり、注液枠50に設けられた複数の突出枠部53を一括して被覆可能なサイズを有している。
本実施形態では、封止材57は樹脂層57a(高融点封止材)の単層で構成されていてよい。樹脂層57aは、樹脂層56bと同じ樹脂によって形成されていてよい。なお、第1仮封止材と同じ封止材56を第2仮封止材として用いる場合、封止材56は、樹脂層56b(高融点封止材)が突出枠部53側を向き、樹脂層56aが熱板81a側を向くように配置される。この場合、熱板81aと封止材56との間には、封止材56が熱板81aに付着することを防止する剥離シートが配置されてもよい。
熱板81aは、突出枠部53を構成する材料の融点よりも高く、封止材57の樹脂層57aを構成する材料の融点よりも低い第2温度(例えば140℃程度)に加熱されている。熱板81aによって封止材57が突出枠部53に押しつけられると、封止材57は、突出枠部53の先端側が溶融した状態で突出枠部53と熱板81aとに挟持される。突出枠部53の先端は、封止材57を介して熱板81aに押し込まれることにより、XZ平面に沿って広がるように変形し、バリ状部分53a(はみ出し部分)を形成する(図6の(b)参照)。バリ状部分は、部品のエッジ(二つの面が交わる部分)における幾何学的な形状の外側の残留物である。バリ状部分は、より具体的には、溶融されて変形した樹脂が突出枠部53の元々の形状の外側にはみ出した状態で凝固した部分である。
樹脂層57aが溶融しないため、封止材57は、突出枠部53に溶着されることはなく、非相溶の状態で突出枠部53に接合される。突出枠部53に接合されている封止材57は、突出枠部53と相溶していないため、突出枠部53から剥離可能な状態となっている。本実施形態においては、第2仮封止工程S24は枠部溶融方式による仮封止工程である。熱板81aによって封止材57が突出枠部53に押し込まれた後、熱板81aは待機位置に戻る。
第2仮封止工程S23において、モジュール本体1Aの仮封止がされた後は、モジュール本体1Aの自己放電特性の検査が実施される。自己放電特性の検査では、仮封止されたモジュール本体1Aは所定の環境下に一定期間放置される。これにより、モジュール本体1Aの自己放電が実施される。自己放電特性の検査時に、モジュール本体1Aの内部空間Sに空気が透過してくることにより、検査開始前の状態に比べて内部空間Sが復圧してしまう。そのため、続いて、注液枠50の突出枠部53から封止材57が除去される(第2除去工程S24)。上述のとおり、仮封止されている封止材57は、突出枠部53に対して剥離可能に接合されているため、封止材57が剥離されることにより、突出枠部53の端面が露出する。
続いて、減圧環境下において注液枠50の突出枠部53に封止材54が取り付けられて本封止される(本封止工程S25)。本封止工程S25では、熱板溶着装置81によって突出枠部53と封止材とが溶着される。熱板溶着装置81の熱板81aは、モジュール本体1Aに向かってY軸方向に沿って移動される。熱板81aは、複数の突出枠部53の先端の全体に当接する位置まで移動する(図7の(a)、(b)参照)。
熱板81aと突出枠部53との間には封止材54(本封止材)が配置されている。熱板81aの移動に伴い、封止材54は、突出枠部53と熱板81aとの間に挟持される。封止材54は、突出枠部53に対向する内側の表面と、突出枠部53に対向する側とは反対側の表面とに、樹脂材料によって構成される樹脂層54aを有する。樹脂層54aは、突出枠部53を構成する樹脂材料よりも低い融点の材料であってもよく、樹脂層56aと同じ材料であってもよい。
また、封止材54は、表裏の樹脂層54a同士の間に、ガスバリア性に優れた材料で構成される中間層を有する。中間層は、樹脂材料で構成されていてもよい。本実施形態では封止材54、中間層として樹脂層54bを有する。樹脂層54bの融点は突出枠部53の融点よりも高くてもよい。例えば、樹脂層54bは、エチレンビニルアルコール共重合体によって形成されていてもよい。
熱板81aは、突出枠部53を構成する材料、及び、封止材54の樹脂層54aを構成する材料の融点よりも高い温度(例えば140℃程度)に加熱されている。熱板81aによって封止材54が突出枠部53に押しつけられると、封止材54は、樹脂層54aが溶融し、且つ、突出枠部53の先端側が溶融した状態で突出枠部53と熱板81aとに挟持される。この場合、熱板81aと封止材54との間には、封止材54が熱板81aに付着することを防止する剥離シートが配置されてもよい。封止材54は、樹脂層54aと突出枠部53の先端とが相溶した状態で、突出枠部53に接合される(すなわち、溶着される)。突出枠部53の先端は、封止材54を介して熱板81aに押し込まれることにより、XZ平面に沿って広がるようにさらに変形する。これにより、バリ状部分53aが拡張される。拡張したバリ状部分53bの一部が封止材54と相溶していてもよい。熱板81aによって封止材54が突出枠部53に押し込まれた後、熱板81aは待機位置に戻る。
続いて、突出枠部53の先端に形成されたバリ状部分53bのうち、少なくともX軸方向に沿った突出枠部の外周縁に形成されたバリ状部分53bが、突出枠部53から外側にはみ出す封止材54の余剰部分54Cとともに除去される(バリ状部分除去工程S30、図7の(b)、(c))。バリ状部分除去工程S30では、除去後のバリ状部分53b及び封止材54のZ軸方向に沿った突出長さが例えば0.3mm以下になるように、バリ状部分53b及び封止材54が除去される。突出長さは、突出枠部のZ軸方向の端面を基点として外方に突出する、バリ状部分53b及び封止材54のZ軸方向に沿った長さであってよい。一例のバリ状部分除去工程S30では、除去装置100が利用されることにより、バリ状部分53b及び封止材54が突出枠部53と面一になるように加工される。
図8は、除去装置を示す模式図である。除去装置100は、固定部110と、直線運動ガイド部120と、切断部130とを備える。固定部110は、封止材54によって封止されたモジュール本体1Aを固定し、モジュール本体1Aの位置決めを行う。一例の固定部110は、モジュール本体1AをZ軸方向に拘束する一対の拘束板111a,111bによって構成される。拘束板111a,111bは、例えば矩形板状をなしており、モジュール本体1Aの電極積層体10をZ軸方向に拘束する。
直線運動ガイド部120は、固定部110に固定されている。直線運動ガイド部120は、拘束板111aに固定される支持部121と、支持部121に支持されるレール123と、レール123に沿って移動するキャリッジ125とを有する。支持部121は、板状をなしており、X軸方向に沿って延在している。レール123は、直線状をなしており、支持部121に固定されている。レール123は、固定部110に拘束されたモジュール本体1AのX軸方向に沿って延在している。キャリッジ125は、レール123に係合して、レール123に沿ってX軸方向に移動する。切断部130は、キャリッジ125に固定されており、キャリッジ125と共にX軸方向に移動する。
切断部130は、支持部131と、支持部131に設けられたローラ133と、支持部131に設けられた切削刃135とを有する。支持部131は、キャリッジ125に固定されている。支持部131は、Y軸方向において少なくともバリ状部分53b及び封止材54と重複するように配置されている。なお、キャリッジ125に対する支持部131のZ軸方向における位置は、任意に調整可能であってよい。ローラ133は、Y軸方向に沿った回転軸を有している。ローラ133は、Z軸方向においてモジュール本体1Aに向けて支持部131から突出している。切削刃135は、Z軸方向においてモジュール本体1Aに向けて支持部131から突出している。Z軸方向において、切削刃135の刃の先端の位置は、ローラ133の突出端(すなわち、ローラ133とモジュール本体1Aとの当接位置)の位置と同じか、当該位置から支持部131寄りに0.3mm以内の位置に調整されている。一例の切削刃135は、X軸方向の負側から正側に移動したときに対象物を切削する。
バリ状部分除去工程S30では、まず、モジュール本体1Aが拘束板111a,111bによって拘束される。この段階において、X軸方向における切削刃135の位置は、注液枠50におけるX軸方向の負側の端縁の位置であってよい。続いて、ローラ133がモジュール本体1Aの注液枠50に当接するように、キャリッジ125に対する支持部131のZ軸方向における位置が調整される。そして、ローラ133が注液枠50に当接した状態のまま、切断部130を支持するキャリッジ125がレール上をX軸方向の正側に向かって移動される。これにより、切断部130に設けられた切削刃135は、X軸方向に沿って、突出枠部53のZ軸方向の一端の外周縁に形成されたバリ状部分53bと、余分な封止材54とを切削する。バリ状部分除去工程S30では、突出枠部53のZ軸方向の他端の外周縁に形成されたバリ状部分53bも除去される。一例では、拘束板111a,111bによるモジュール本体1Aの拘束が一旦解除され、モジュール本体1Aが裏返されてから、再び拘束板111a,111bによって拘束された後に、突出枠部53のZ軸方向の他端の外周縁に形成されたバリ状部分53bが切削刃135によって切削される。
図9は、蓄電装置の外装パックを模式的に示す斜視図である。図9では、蓄電装置1と蓄電装置1を被覆する外装パック90とが互いに分解されて示されている。図9に示すように、一例の蓄電装置1は、コネクタユニット30が取り付けられた状態で、カバー部材60と共に外装パック90に収容される。一例のカバー部材60は、モジュール本体1Aの外側面20sと外装フィルム93との間に配置された状態で、モジュール本体1A及びコネクタユニット30と共に外装パック90に収容されている。すなわち、カバー部材60は、外側面20sと外装フィルム93との間に介在している。一例の蓄電装置1では、カバー部材60は、モジュール本体1Aの外側面20sAと外装フィルム93との間に配置される第1カバー部材61及び第2カバー部材62と、モジュール本体1Aの外側面20sBと外装フィルム93との間に配置される第3カバー部材63とによって構成されている。第1カバー部材61は、外側面20sAにおいて端子部58よりもX軸方向の負側(第2側)に配置されている。コネクタユニット30は、X軸方向において、第1カバー部材61と第2カバー部材62との間に配置されており、端子部58に電気的に接続されている。
外装パック90は、蓄電装置1、カバー部材60及びコネクタユニット30を収容する。一例の外装パック90は、導電部材91と外装フィルム93(フィルム材)とを含む。導電部材91は、それぞれ矩形シート状を呈する第1の導電部材91Aと第2の導電部材91Bとによって構成されている。第1の導電部材91Aは、正極終端電極12の集電体15の第2面15bに当接し、正極終端電極12に電気的に接続される。第2の導電部材91Bは、負極終端電極13の集電体15の第1面15aに当接し、負極終端電極13に電気的に接続される。導電部材91は、例えば金属箔であってよく、一例としてアルミニウム箔であってよい。導電部材91の平面サイズは、集電体15と同等かそれ以下であってよい。
一例の外装フィルム93は、第1の導電部材91Aに接続される第1の外装フィルム93Aと、第2の導電部材91Bに接続される第2の外装フィルム93Bとによって構成されている。外装フィルム93は、例えば金属層を含むラミネートフィルムであってよい。外装フィルム93は、矩形枠状を呈している。例えば、外装フィルム93は、矩形を構成する4辺のそれぞれに沿った4枚の帯状のシート94が互いに溶着されて形成されていてもよい。
矩形枠状をなす外装フィルム93の内縁は、Z軸方向から見て、導電部材91の周縁よりも内側に位置する。外装フィルム93の内縁と導電部材91の周縁とは互いに重複した状態で接合されている。一例において、外装フィルム93の内縁と導電部材91の周縁とは、樹脂材料95によって互いに接合されていてよい。樹脂材料95は、シート状に形成された矩形枠状のシール樹脂であってよい。例えば、矩形枠状の樹脂材料95の内縁は、外装フィルム93の内縁よりも内側に位置し、樹脂材料95の外縁は、導電部材91の周縁に一致していてもよい。図示例の第1の外装フィルム93Aは、その外縁が内縁に比べて第2の外装フィルム93Bの近くに位置するように変形している。第2の外装フィルム93Bは、その外縁が内縁に比べて第1の外装フィルム93Aの近くに位置するように変形している。
外装フィルム93の外縁は、Z軸方向から見て、収容物の周縁よりも外側に位置している。第1の外装フィルム93Aの外縁と第2の外装フィルム93Bの外縁とは互いに接合されている。一例として、第1の外装フィルム93Aの外縁と第2の外装フィルム93Bの外縁とは互いに溶着されていてもよい。導電部材91の周縁と外装フィルム93の内縁とが互いに封止されるとともに、第1の外装フィルム93Aの外縁と第2の外装フィルム93Bの外縁とが互いに接合されることにより、外装パック90の内側には封止された空間が形成される。外装パック90にモジュール本体1A等が収容された後、外装パック90内は減圧された状態で封止されてもよい。
外装パック90に封止された蓄電装置1は、例えば、Z軸方向に複数積層された状態で、金属などの硬質のケース等に収容されてもよい。その場合、Z軸方向に隣り合う蓄電装置1同士の間に導電板が配置されることにより、複数の蓄電装置1同士が電気的に接続されてよい。また、コネクタユニット30が同じ方向を向くように、積層される複数の蓄電装置1の注液枠50の位置は揃っていてよい。
以上説明のとおり、一例の蓄電装置1の製造方法は、Z軸方向に積層された複数の電極を含む電極積層体10と、電極積層体10のZ軸方向に沿った側面を封止し、電極積層体10の内部空間Sに連通する連通孔27を有する封止本体部20と、Y軸方向から見て連通孔27囲み、封止本体部20よりもY軸方向に突出した突出枠部53とを備えるモジュール本体1Aを準備する工程と、突出枠部53の先端に当接された封止材54を熱板81aによって突出枠部53の基端向きに押し込むことにより、突出枠部53の先端を溶融させてバリ状部分53bを形成するとともに、突出枠部53の先端と封止材54とを部分的に相溶させて突出枠部53を封止する工程と、突出枠部53の先端に形成されたバリ状部分53bのうち、少なくともX軸方向に沿った外周縁に形成されたバリ状部分53bを除去する工程と、を備える。
上記の蓄電装置の製造方法では、熱板81aによって溶融された突出枠部53の先端と封止材54とが相溶することで、封止材54によって突出枠部53が封止される。この際、突出枠部53の先端に当接された封止材54が熱板81aによって突出枠部53の基端向きに押し込まれることにより、封止材54は、確実に突出枠部53に接合される。熱板81aによる封止材54の押し込みにより、突出枠部53の先端にはバリ状部分53bが形成される。しかし、突出枠部53の外周縁に形成されたバリ状部分53bが除去されることにより、蓄電装置1が外装フィルム93でパッキングされたとしても、バリ状部分53bによって外装フィルム93が損傷することが抑制される。
また、蓄電装置1がZ軸方向に複数積層された状態で硬質のケースに収容される場合、Z軸方向に隣り合う蓄電装置1のバリ状部分53b同士が干渉し合うことが抑制される。そのため、蓄電装置1同士の間に配置される導電板の厚さを薄くすることができる。また、ケースの小型化にも寄与する。
一例において、バリ状部分53bを除去する工程は、モジュール本体1AのZ軸方向に交差する端面を高さ位置の基準としてX軸方向に沿って移動する切削刃135によってバリ状部分53bを除去してもよい。この構成によれば、突出枠部53のX軸方向に沿った外周縁に形成されたバリ状部分53bを容易に除去できる。
本開示の一側面に係る蓄電装置1は、Z軸方向に積層された複数の電極を含む電極積層体10と、電極積層体10のZ軸方向に沿った側面を封止し、電極積層体10の内部空間Sに連通する連通孔27を有する封止本体部20と、Y軸方向から見て連通孔27を囲み、封止本体部20よりもY軸方向に突出した突出枠部53と、突出枠部53の先端を封止する封止材54と、を備える。突出枠部53の先端は、その内周縁において封止材54と接合されたバリ状部分53bを有し、その外周縁のうち少なくともX軸方向に沿った位置においてバリ状部分53bを有さない。
上記蓄電装置1では、突出枠部53の外周縁にバリ状部分53bが形成されていないことにより、蓄電装置1が外装フィルム93でパッキングされたとしても、バリ状部分53bによって外装フィルム93が損傷することが抑制される。また、突出枠部53の内周縁に封止材54と接合されたバリ状部分53bを有するため、突出枠部53に対して封止材54をより強固に接合できる。さらに、内部空間Sに向かって露出する封止材54の面積が減少することで、封止材54を介したガス等の透過量が低減される。
以上、本開示の各形態の例について図面を参照して説明したが、本開示は上記形態に限定されない。
例えば、熱板81aには、当接面81bを冷却するための冷却機構が設けられてもよい。一例として、熱板81aの内部には、冷却用の冷媒が流通する流路が形成されていてよい。熱源によって加熱された当接面81bは、冷媒によって冷却可能であってもよい。この場合、封止材が溶着された後、熱板81aが冷却されてから待機位置に戻ることで、封止材の変形が抑制される。
バリ状部分が切削されることで除去される例を示したが、バリ状部分の除去は他の方法によって実行されてもよい。例えば、バリ状部分は、Z軸方向に移動する熱板によって注液枠に向かって押圧されてもよい。この場合、バリ状部分は、熱板に押しつぶされることで除去される。
一例の除去装置100は、一方の拘束板111aのみに直線運動ガイド部120及び切断部130が設けられているが、両方の拘束板111a,111bに直線運動ガイド部120及び切断部130が設けられてもよい。

- 第1方向に積層された複数の電極を含む積層体と、前記積層体の前記第1方向に沿った側面を封止し、前記積層体の内部空間に連通する連通孔を有する封止本体部と、前記第1方向に交差する第2方向から見て前記連通孔を囲み、前記封止本体部よりも前記第2方向に突出した枠部とを備えるモジュール本体を準備する工程と、
前記枠部の先端に当接された封止材を加熱体によって前記枠部の基端向きに押し込むことにより、前記枠部の前記先端を溶融させてバリ状部分を形成するとともに、前記枠部の前記先端と前記封止材とを部分的に相溶させて前記枠部を封止する工程と、
前記枠部の先端に形成された前記バリ状部分のうち、少なくとも前記第1方向と前記第2方向とに交差する第3方向に沿った前記枠部の外周縁に形成されたバリ状部分を除去する工程と、を備える、蓄電装置の製造方法。 - 前記バリ状部分を除去する工程は、前記モジュール本体の前記第1方向に交差する端面を高さ位置の基準として前記第3方向に沿って移動する切削刃によって前記バリ状部分を除去する、請求項1に記載の蓄電装置の製造方法。
- 第1方向に積層された複数の電極を含む積層体と、
前記積層体の前記第1方向に沿った側面を封止し、前記積層体の内部空間に連通する連通孔を有する封止本体部と、
