Description

バッテリケース
 本発明は、走行用のバッテリを収納するバッテリケースに関する。
 電気自動車やハイブリッド車などは、走行用のバッテリが搭載される。走行用のバッテリは、バッテリケース内に収納される。バッテリケースの軽量化などを図るために、サンドイッチパネルを適用したバッテリケースが知られている(特許文献1を参照)。サンドイッチパネルは、コア部と、コア部を挟み込む一対のパネルと、を有する。

 サンドイッチパネルのコア部は、局部的な変形に対して比較的弱い。このため、サンドイッチパネルに局部的な入力が発生すると、コア部が局部的に破損し、コア部を挟み込む一対のパネルがせん断変形する。その結果、バッテリケースが破壊され、収納されたバッテリを適切に保護できない恐れがある。
 そこで、本発明は、サンドイッチパネルに局部的な入力が発生しても、コア部の局部的な破損を抑えて、破壊を低減できるバッテリケースを提供することを目的とする。
 上記目的を達成するための本発明は、走行用のバッテリを収納するバッテリケースであって、上方パネル部、下方パネル部、および側方パネル部の少なくとも一つのパネル部が、外周フレームと、前記外周フレームによって囲まれた内側空間を複数のチャンバに区画するバー部材と、前記チャンバのそれぞれに収納されたコア部と、前記外周フレーム、前記バー部材、および前記コア部を挟み込む第1パネルおよび第2パネルと、を有するサンドイッチパネルから構成される。
 バッテリケースは、外周フレームによって囲まれた内側空間をバー部材によって区切ることによって、外周フレームおよびバー部材がコア部を補強する機能を発揮する。補強部材として機能する外周フレームおよびバー部材は、サンドイッチパネルに局部的な入力が発生したとき、長手方向に荷重を分散させる。このため、サンドイッチパネルは、局部的な入力に対する耐力が向上する。サンドイッチパネルに局部的な入力が発生しても、コア部の局部的な破損を抑えることができ、コア部を挟み込む一対のパネルのせん断変形を抑えることができる。その結果、バッテリケースが破壊に至ることを低減できる。

 以下、本発明を実施するための形態について、図面を参照しながら詳細に説明する。ここで示す実施形態は、本発明の技術的思想を具体化するために例示するものであって、本発明を限定するものではない。よって、本発明の要旨を逸脱しない範囲で当業者等により考え得る実施可能な他の形態、実施例および運用技術等は全て本発明の範囲、要旨に含まれるとともに、特許請求の範囲に記載された発明とその均等の範囲に含まれる。
 また、本明細書に添付する図面は、図示と理解のしやすさの便宜上、適宜縮尺、縦横の寸法比、形状等について、実物から変更し模式的に表現される場合があるが、あくまで一例であって、本発明の解釈を限定するものではない。
 なお、本明細書において、「第1」、「第2」等の序数詞を付すこともある。しかしながら、これら序数詞に関する特段の説明がない限りは、説明の便宜上、構成要素を識別するために付したものであって、数または順序を特定するものではない。
 <実施形態>
 図1は、実施形態のバッテリケース10を示す要部断面図である。図2は、下方パネル部14を構成するサンドイッチパネル20の外周フレーム21、バー部材22、およびコア部23を示す平面図である。図3は、コア部23を構成するハニカムコア23aを示す図である。図4は、下方パネル部14を構成するサンドイッチパネル20とバッテリ12のバッテリメンバ12aとの接続状態を模式的に示す斜視図である。図5は、図2の5-5線に沿う断面図である。なお、図に付したX軸は車の前後方向、Y軸は車の左右方向、Z軸は車の上下方向を示す。
 図1に示すように、バッテリケース10は、収納室11を有する。走行用のバッテリ12は、収納室11内に収納される。バッテリケース10は、上方パネル部13、下方パネル部14、および側方パネル部15を有する。図示例のバッテリケース10は、上方パネル部13、下方パネル部14、および側方パネル部15のそれぞれがサンドイッチパネル20から構成される。上方パネル部13および側方パネル部15は、一体的に形成される。下方パネル部14の外周は、第1接続プレート14aに固定される。側方パネル部15の下端部は、第2接続プレート15aに固定される。第1接続プレート14aと第2接続プレート15aとは、ボルト16などを介して車体側パネル17に固定される。
 図2、図3、図4、および図5に示すように、サンドイッチパネル20は、外周フレーム21と、外周フレーム21によって囲まれた内側空間30を複数のチャンバ31に区画するバー部材22と、チャンバ31のそれぞれに収納されたコア部23と、外周フレーム21、バー部材22、およびコア部23を挟み込む第1パネル24および第2パネル25と、を有する。
 外周フレーム21は、サンドイッチパネル20の外周を構成する。外周フレーム21によって囲まれる内側空間30は、比較的広い面積を有する。外周フレーム21は、長手方向に直交する断面で見たときに、矩形形状の断面形状を有する(図5を参照)。外周フレーム21は、中実でも良いが、軽量化の観点から中空であることが好ましい。外周フレーム21の形成材料は、特に限定されない。外周フレーム21は、例えば、アルミ材から形成される。
 バー部材22は、外周フレーム21によって囲まれた内側空間30を区切る。バー部材22は、図2において左右方向に伸びる第1バー22aと、上下方向に伸びる第2バー22bと、を含む。外周フレーム21およびバー部材22は、コア部23を補強する補強部材として機能する。バー部材22は、長手方向に直交する断面で見たときに、矩形形状の断面形状を有する(図5を参照)。バー部材22は、中実でも良いが、軽量化の観点から中空であることが好ましい。バー部材22の形成材料は、特に限定されない。バー部材22は、例えば、アルミ材から形成される。
 コア部23は、例えば、ハニカムコア23aから構成される(図3を参照)。コア部23は、ハニカムコア23aに代えて、発泡ポリウレタンなどの発泡材料から構成できる。
 第1パネル24および第2パネル25は、コア部23の表裏両面の表層を構成する。第1パネル24および第2パネル25は、例えば、接着剤によってコア部23に取り付けられるが、固定方法は特に限定されない。第1パネル24は、バッテリケース10の収納室11側の表層を構成する。第2パネル25は、バッテリケース10の外側の表層を構成する。第1パネル24および第2パネル25の形成材料は、特に限定されない。第1パネル24および第2パネル25は、例えば、アルミ材などの金属材料、ガラス繊維強化プラスチック(GFRP)などから形成される。第1パネル24の形成材料と、第2パネル25の形成材料とは、異なる材料でもよい。例えば、第1パネル24を例えばアルミ材から形成し、第2パネル25を例えばGFRPから形成できる。
 本発明におけるサンドイッチパネル20は、外周フレーム21の内側空間30がバー部材22によって区切られている。本発明におけるサンドイッチパネル20は、小さな面積のサンドイッチパネル片を複数個並べて構成される形態を含まない。したがって、本発明におけるサンドイッチパネル20は、外周フレーム21の内側空間30が少なくとも1本のバー部材22によって少なくとも2個のチャンバ31に区画されている。
 上記のように構成したバッテリケース10は、外周フレーム21によって囲まれた内側空間30をバー部材22によって区切ることによって、外周フレーム21およびバー部材22がコア部23を補強する機能を発揮する。補強部材として機能する外周フレーム21およびバー部材22は、サンドイッチパネル20に局部的な入力が発生したとき、長手方向に荷重を分散させる。このため、サンドイッチパネル20は、局部的な入力に対する耐力が向上する。サンドイッチパネル20に局部的な入力が発生しても、コア部23の局部的な破損(せん断変形ないしは圧縮変形による破損)を抑えることができ、コア部23を挟み込む一対のパネルのせん断変形を抑えることができる。その結果、バッテリケース10が破壊に至ることを低減できる。
 サンドイッチパネル20における外周フレーム21またはバー部材22に対して、バッテリ12の構成部材または車体側部材(車体側パネル17など)が固定される。図4には、外周フレーム21に対して、バッテリ12の構成部材であるバッテリメンバ12aを固定する状態が示される。バッテリメンバ12aは、単に、「メンバ」とも指称される。バッテリメンバ12aは、車両の横方向(Y軸によって示される)に伸びているバッテリークロスメンバ12bと、車両の前後方向(X軸によって示される)に伸びているバッテリーサイドメンバ12cとの総称である。このように構成すれば、サンドイッチパネル20への入力に対して、バッテリケース10および収納されるバッテリ12を、軽量な構造のサンドイッチパネル20によって容易に保護できる。
 コア部23は、ハニカムコア23aから構成される。ハニカムコア23aは、軽量で、強度の強い補強材である。このように構成することによって、コア部23の軽量化を通して、サンドイッチパネル20の軽量化を図ることができる。さらに、コア部23の強度および剛性を向上させることができる。
 <変形例1-3>
 図6Aは、変形例1のバッテリケース10の図5に相当する断面図である。図6Bは、変形例2のバッテリケース10の図5に相当する断面図である。図6Cは、変形例3のバッテリケース10の図5に相当する断面図である。
 実施形態の外周フレーム21およびバー部材22は矩形形状の断面形状を有するが(図5を参照)、外周フレーム21およびバー部材22の断面形状は適宜変更できる。
 図6A、図6B、および図6Cに示すように、変形例1-3において、外周フレーム21は、長手方向に直交する断面で見たときに、入力荷重を伝達する伝達部50を備えるアーチ部40を有する断面形状を有し、閉断面を形成している。外周フレーム21における伝達部50は、外周フレーム21の上方を覆う壁部50bと、外周フレーム21の下方を覆う壁部50cと、アーチ部40の凸部41が突出する方向の開口を塞ぐ壁部50dと、を有する。図示例では、壁部50bは第1パネル24を延長することによって構成され、壁部50cは第2パネル25を延長することによって構成され、壁部50dは第1パネル24を折り曲げて第2パネル25に接続することによって構成される。なお、伝達部50の壁部50b、50c、50dは、上記の構成に限定されず、第1パネル24や第2パネル25とは別体の板部材から構成できる。また、伝達部50の壁部50dは、第1接続プレート14aの端部や、第2接続プレート15aの端部から構成できる(図1を参照)。変形例1において、バー部材22は、実施形態と同様に、長手方向に直交する断面で見たときに、矩形形状の断面形状を有する。変形例2および変形例3においては、バー部材22も、長手方向に直交する断面で見たときに、入力荷重を伝達する伝達部50を備えるアーチ部40を有する断面形状を有し、閉断面を形成している。バー部材22における伝達部50も、外周フレーム21の側方を覆う壁部50e、50fと、アーチ部40の凸部41が突出する方向の開口を塞ぐ壁部50gと、を有する。壁部50e、50fの端部は。第1パネル24および第2パネル25に接続される。図示例では、変形例2の壁部50gは第2パネル25によって構成され、変形例3の壁部50gは第1パネル24によって構成される。
 このように構成することによって、補強部材として機能する外周フレーム21およびバー部材22は、サンドイッチパネル20に局部的な入力が発生したとき、伝達部50を介して長手方向に荷重を効率的に分散させる。これによって、サンドイッチパネル20は局部的な入力に対する耐力がさらに向上して、サンドイッチパネル20の強度を一層向上でき、バッテリケース10が破壊に至ることを低減できる。
 変形例1、2、および3において、外周フレーム21におけるアーチ部40の凸部41は、バッテリケース10の中央から見たときに、外方に向けて突出する。図2を参照して、車両の前後方向(X軸によって示される)に伸びている左右の外周フレーム21において、アーチ部40の凸部41は、側方衝突に対する強度を高めるため、矢印61、62によって示される車体横方向に向けて突出する。車両の横方向(Y軸によって示される)に伸びている前方の外周フレーム21において、アーチ部40の凸部41は、前方衝突に対する強度を高めるため、矢印63によって示される車体前方向に向けて突出する。後方の外周フレーム21(不図示)において、アーチ部40の凸部41は、後方衝突に対する強度を高めるため、矢印64によって示される車体後方向に向けて突出する。図6A、図6B、および図6Cにおいては、左右の外周フレーム21において、アーチ部40の凸部41は、矢印61、62によって示される車体横方向に向けて突出する。このように構成することによって、バッテリケース10の外方から中央に向けて、サンドイッチパネル20に局部的な入力が発生したとき、外周フレーム21が長手方向に荷重を効率的に分散させる。これによって、サンドイッチパネル20の強度を向上でき、バッテリケース10が破壊に至ることを低減できる。
 変形例2および3において、バー部材22は、アーチ部40の凸部41を突出させる方向は任意に設定できる。例えば、変形例2のバー部材22は、アーチ部40の凸部41が下方に向けて突出する(図6Bを参照)。また、変形例3のバー部材22は、アーチ部40の凸部41が、上方に向けて突出する(図6Cを参照)。このように構成することによって、設計に応じて、バー部材22の凸部41の突出方向を決めることができる。サンドイッチパネル20を下方パネル部14に適用する場合には、下方パネル部14の下方からの衝撃を考慮して、バー部材22の凸部41の突出方向を下向きに設定できる(図6Bの変形例2を参照)。収容するバッテリ12の重量を考慮して、バー部材22の凸部41の突出方向を上向きに設定できる(図6Cの変形例3を参照)。バー部材22が配置される位置に応じて、凸部41の突出方向が上向きのバー部材22と、凸部41の突出方向が下向きのバー部材22とを組み合わせて使用できる。
 図6Dは、変形例2および変形例3を適用したバッテリケース10を示す図1に相当する断面図である。下方パネル部14に適用したサンドイッチパネル20において、外周フレーム21におけるアーチ部40の凸部41は、バッテリケース10の中央から見たときに、外方(図において右側)に向けて突出する。また、上方パネル部13に適用したサンドイッチパネル20において、外周フレーム21におけるアーチ部40の凸部41は、バッテリケース10の中央から見たときに、外方(図において右側)に向けて突出する。バー部材22におけるアーチ部40の凸部41は、任意の方向に突出する。
 <変形例4>
 図7Aは、変形例4のバッテリケース10の図5に相当する断面図である。図7Bは、変形例4のサンドイッチパネル20の要部を示す斜視図である。
 変形例4は、伝達部50の構成を改変した点で、変形例1-3と相違する。図7Aおよび図7Bに示すように、変形例4の伝達部50は、アーチ部40の外側に沿って配置され、アーチ部40の凸部41が突出する方向に伸びるリブ部51をさらに有する点において、変形例1-3の伝達部50と相違する。
 リブ部51は、凸部41の突出方向と同一方向に立設される。伝達部50は、アーチ部40の凸部41の形状に合致した凹部50aを有する。リブ部51同士の間隔は、設計に応じて適宜決定できる。このようにリブ部51をさらに有する伝達部50は、サンドイッチパネル20に局部的な入力が発生したとき、外周フレーム21およびバー部材22の長手方向に荷重を効率的に分散できる。その結果、補強部材として機能する外周フレーム21およびバー部材22は、質量の増加を抑制しつつ、エネルギ吸収量を増加できる。
 図8A、図8B、および図8Cは、アーチ部40および伝達部50の凹部50aのアーチ曲線を示す模式図である。
 図8Aに示すアーチ曲線は、カテナリ曲線を示している。アーチ部40は、カテナリ曲線に沿ったアーチ形状を有する。伝達部50の凹部50aは、アーチ部40の形状に合致したカテナリ曲線に沿った形状を有する。図8Bに示すアーチ曲線は、曲率が一律の半径を示している。アーチ部40は、曲率が一律の半径に沿ったアーチ形状を有する。伝達部50の凹部50aは、アーチ部40の形状に合致した曲率が一律の半径に沿った形状を有する。図8Cに示すアーチ曲線は、二次曲線を示している。アーチ部40は、二次曲線に沿ったアーチ形状を有する。伝達部50の凹部50aは、アーチ部40の形状に合致した二次曲線に沿った形状を有する。
 伝達部50が矢印によって示される等分布荷重を受けた場合、カテナリ曲線のときは、アーチ曲線に沿った圧縮力のみが発生する。このため、カテナリ曲線は、図示した3つのアーチ曲線の中で最も強度が高くなる。
 したがって、アーチ部40は、カテナリ曲線に沿ったアーチ形状を有し、伝達部50は、アーチ部40の外形形状に合致した凹部50aを有することが好ましい。このように構成することによって、伝達部50は、入力荷重を、アーチ形状の接戦方向に沿う圧縮荷重としてアーチ部40に効率的に伝達できる。その結果、補強部材として機能する外周フレーム21およびバー部材22は、エネルギ吸収量が一層増加するため、質量の増加を一層抑制できる。
 <変形例5>
 図9は、変形例5のサンドイッチパネル20の要部を示す斜視図である。
 変形例5は、伝達部50の構成を改変した点で、変形例4と相違する。変形例5の伝達部50は、アーチ部40の外側に沿って配置された発泡樹脂52をさらに有する。発泡樹脂52は、例えば、発泡ポリウレタン、発泡ポリスチレンなどである。発泡樹脂52は、任意的に、アーチ部40の内側に充填できる。このように発泡樹脂52から構成した伝達部50は、サンドイッチパネル20に局部的な入力が発生したとき、伝達部50の長手方向の全面にわたって荷重を受け、外周フレーム21およびバー部材22の長手方向に荷重を効率的に分散できる。その結果、補強部材として機能する外周フレーム21およびバー部材22は、質量の増加を抑制しつつ、エネルギ吸収量を増加できる。
 <変形例6>
 図10は、変形例6のサンドイッチパネル20の要部を示す斜視図である。
 変形例6は、伝達部50の構成を改変した点で、変形例4および変形例5と相違する。変形例6の伝達部50は、アーチ部40の外側に沿って配置されたラティス構造体53をさらに有する。ラティス構造体53は、周知のように、複数の格子状のセル53aが3次元的かつ周期的に積み上げられた構造体である。適用するセル53aの形状は特に限定されない。ラティス構造体53は、任意的に、アーチ部40の内側に充填できる。このようにラティス構造体53から構成した伝達部50は、サンドイッチパネル20に局部的な入力が発生したとき、伝達部50の長手方向の全面にわたって荷重を受け、さらにラティス構造体53のセル53a自体によって荷重を分散させ、外周フレーム21およびバー部材22の長手方向に荷重を効率的に分散できる。その結果、補強部材として機能する外周フレーム21およびバー部材22は、質量の増加を抑制しつつ、エネルギ吸収量を増加できる。
 以上、本発明のバッテリケース10の実施形態および変形例を説明したが、本発明は前述した実施形態および変形例において説明した構成のみに限定されることはなく、特許請求の範囲の記載に基づいて適宜変更することが可能である。
 例えば、上方パネル部13、下方パネル部14、および側方パネル部15のそれぞれをサンドイッチパネル20から構成した実施形態を示したが、本発明はこの場合に限定されない。上方パネル部13、下方パネル部14、および側方パネル部15の少なくとも一つのパネル部をサンドイッチパネル20から構成できる。
 なお、以下の実施形態も本発明の範囲に含まれる:請求項4の特徴を有する請求項2に記載のバッテリケース10;請求項10の特徴を有する請求項9に記載のバッテリケース10。

Claims (10)

  1.  走行用のバッテリを収納するバッテリケースであって、
     上方パネル部、下方パネル部、および側方パネル部の少なくとも一つのパネル部が、
     外周フレームと、
     前記外周フレームによって囲まれた内側空間を複数のチャンバに区画するバー部材と、
     前記チャンバのそれぞれに収納されたコア部と、
     前記外周フレーム、前記バー部材、および前記コア部を挟み込む第1パネルおよび第2パネルと、を有するサンドイッチパネルから構成される、バッテリケース。
  2.  前記外周フレームは、長手方向に直交する断面で見たときに、入力荷重を伝達する伝達部を備えるアーチ部を有する断面形状を有し、閉断面を形成している、請求項1に記載のバッテリケース。
  3.  前記バー部材は、長手方向に直交する断面で見たときに、入力荷重を伝達する伝達部を備えるアーチ部を有する断面形状を有し、閉断面を形成している、請求項2に記載のバッテリケース。
  4.  前記外周フレームにおける前記アーチ部の凸部は、前記バッテリケースの中央から見たときに、外方に向けて突出する、請求項3に記載のバッテリケース。
  5.  前記アーチ部は、カテナリ曲線に沿ったアーチ形状を有し、前記伝達部は、前記アーチ部の外形形状に合致した凹部を有する、請求項4に記載のバッテリケース。
  6.  前記伝達部は、前記アーチ部の外側に沿って配置され、前記アーチ部の凸部が突出する方向に伸びるリブ部を有する、請求項4に記載のバッテリケース。
  7.  前記伝達部は、前記アーチ部の外側に沿って配置された発泡樹脂を有する、請求項4に記載のバッテリケース。
  8.  前記伝達部は、前記アーチ部の外側に沿って配置されたラティス構造体を有する、請求項4に記載のバッテリケース。
  9.  前記サンドイッチパネルにおける前記外周フレームまたは前記バー部材に対して、前記バッテリの構成部材または車体側部材が固定される、請求項1から8のいずれか1項に記載のバッテリケース。
  10.  前記コア部は、ハニカムコアから構成される、請求項1から8のいずれか1項に記載のバッテリケース。
