Abstract
収納部を有する容器と、前記収納部に収納される処理対象物と、前記収納部を覆う蓋と、を準備する工程と、前記収納部に前記処理対象物を収納して前記蓋を被せる工程と、前記処理対象物が収納された前記容器と前記蓋との溶接の少なくとも一部を真空中で行うことで封止体を作製する工程と、前記封止体を熱間等方圧加圧する工程と、を備える。前記容器は、順送加工によって作製される、焼結部品の製造方法。
Description
本開示は、焼結部品の製造方法に関する。本出願は、2024年4月12日に出願した日本出願第2024-064371号に基づく優先権を主張し、前記日本出願に記載された全ての記載内容を援用するものである。
熱間等方圧加圧(HIP:Hot Isostatic Pressing)法によって焼結部品を製造する方法が特許文献1に開示されている。この製造方法は、収納部を有するカプセルを作製する工程と、熱間等方圧加圧される処理対象物を収納部に収納する工程と、カプセル内を真空にする工程と、真空にされたカプセルを熱間等方圧加圧する工程とを備える。カプセルを作製する工程は、3DプリンタでT字形パイプであるコンポーネントを作製する工程と、コンポーネントの外周面との間に収納部を形成するようにコンポーネントに複数の鋼板を溶接する工程とを備える。
本開示の焼結部品の製造方法は、収納部を有する容器と、前記収納部に収納される処理対象物と、前記収納部を覆う蓋と、を準備する工程と、前記収納部に前記処理対象物を収納して前記蓋を被せる工程と、前記処理対象物が収納された前記容器と前記蓋との溶接の少なくとも一部を真空中で行うことで封止体を作製する工程と、前記封止体を熱間等方圧加圧する工程と、を備える。前記容器は、順送加工によって作製される。
3Dプリンタによるコンポーネントの作製時間が非常に長いため、コンポーネントの生産性は低い。そのため、焼結部品の生産性が低下する。その上、3Dプリンタによるコンポーネントの作製に要するコストは非常に高い。
本開示は、焼結部品の生産性を向上させる焼結部品の製造方法を提供することを目的の一つとする。
本開示の焼結部品の製造方法によっては焼結部品の生産性が向上する。
最初に本開示の実施形態を列記して説明する。
(1)本開示の実施形態に係る焼結部品の製造方法は、収納部を有する容器と、前記収納部に収納される処理対象物と、前記収納部を覆う蓋と、を準備する工程と、前記収納部に前記処理対象物を収納して前記蓋を被せる工程と、前記処理対象物が収納された前記容器と前記蓋との溶接の少なくとも一部を真空中で行うことで封止体を作製する工程と、前記封止体を熱間等方圧加圧する工程と、を備える。前記容器は、順送加工によって作製される。
順送加工によって容器の生産性が向上する。そのため、容器を低コストで製造できる。よって、上記(1)の焼結部品の製造方法によって焼結部品の生産性が向上する。そのため、比較的低コストで焼結部品を製造できる。
(2)上記(1)の焼結部品の製造方法において、前記容器の厚さは20μm以上2mm以下であってもよい。
順送加工において、厚さが20μm以上である容器を作製し易い。容器の厚さが2mm以下であることで、順送加工において容器の成形が比較的容易であり、熱間等方圧加圧する工程で容器を用いて焼結部品を製造し易く、熱間等方圧加圧後に容器の一部を切削して除去する際の加工費を低下させ易い。
(3)上記(1)または上記(2)の焼結部品の製造方法において、前記容器および前記蓋の材質は、鉄、鉄合金、チタン、およびチタン合金からなる群より選択される1種であってもよい。前記容器の溶接部および前記蓋の溶接部の厚さは、20μm以上150μm以下であってもよい。前記溶接は、シーム溶接であってもよい。
上記材質で構成される容器の溶接部と蓋の溶接部の厚さが20μm以上150μm以下であることで、シーム溶接し易い。
(4)上記(1)から上記(3)のいずれかの焼結部品の製造方法において、前記容器の形状は、熱間等方圧加圧する工程で製造された焼結部品の最終製品形状に対応した形状であってもよい。
上記(4)の焼結部品の製造方法において、焼結部品の最終製品形状に対応した形状を有する容器を用いて熱間等方圧加圧するため、最終製品に近い形状に仕上げるニアネットシェイプが可能である。
(5)上記(1)から上記(4)のいずれかの焼結部品の製造方法において、前記容器は、前記収納部を複数備えていてもよい。
上記(5)の焼結部品の製造方法において、複数の収納部を有することで1個の処理対象物あたりの真空引きに要する時間が短くなるため、焼結部品の生産性がさらに向上できる。
(6)上記(1)から上記(5)のいずれかの焼結部品の製造方法において、前記準備する工程、前記収納する工程、および前記封止体を作製する工程がインラインで行われていてもよい。
上記(6)の焼結部品の製造方法は、生産性よく焼結部品を製造できる。その理由は、前記準備する工程、前記収納する工程、および前記封止体を作製する工程がインラインで行われることで、準備から封止体の作製までに要する時間を短縮させられるからである。
(7)上記(1)から上記(6)のいずれかの焼結部品の製造方法において、前記処理対象物は、粉末、圧粉成形体、焼結体、および溶製材からなる群より選択される1種以上であってもよい。
上記(7)の焼結部品の製造方法において、粉末、圧粉成形体、焼結体、および溶製材のいずれをも処理対象物に用いることができる。
《本開示の実施形態の詳細》

《実施形態1》
〔焼結部品の製造方法〕
図1から図4を参照して、実施形態1の焼結部品の製造方法を説明する。実施形態1の焼結部品の製造方法は、HIP法によって焼結部品を製造する方法である。実施形態1の焼結部品の製造方法は、次の工程Aから工程Dを備える。工程Aにおいて、図2に示されるように、容器11と蓋12と処理対象物13とを準備する。工程Bにおいて、容器11の収納部11aに処理対象物13を収納して蓋12を被せる。工程Cにおいて、図3に示されるように、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。工程Dにおいて、図4に示されるように、封止体10bを熱間等方圧加圧する。焼結部品の製造方法の特徴の1つは、工程Aにおいて順送加工によって作製された容器11を準備する点にある。
〔焼結部品の製造方法〕
図1から図4を参照して、実施形態1の焼結部品の製造方法を説明する。実施形態1の焼結部品の製造方法は、HIP法によって焼結部品を製造する方法である。実施形態1の焼結部品の製造方法は、次の工程Aから工程Dを備える。工程Aにおいて、図2に示されるように、容器11と蓋12と処理対象物13とを準備する。工程Bにおいて、容器11の収納部11aに処理対象物13を収納して蓋12を被せる。工程Cにおいて、図3に示されるように、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。工程Dにおいて、図4に示されるように、封止体10bを熱間等方圧加圧する。焼結部品の製造方法の特徴の1つは、工程Aにおいて順送加工によって作製された容器11を準備する点にある。
[工程A]
(容器)
容器11は収納部11aを有する。収納部11aには処理対象物13が収納される。1つの容器11における収納部11aの数は1つでもよいし複数でもよい。1つの容器11における収納部11aの数が複数であれば、複数の処理対象物13をまとめて熱間等方圧加圧することができるため、焼結部品の生産性がさらに向上できる。
(容器)
容器11は収納部11aを有する。収納部11aには処理対象物13が収納される。1つの容器11における収納部11aの数は1つでもよいし複数でもよい。1つの容器11における収納部11aの数が複数であれば、複数の処理対象物13をまとめて熱間等方圧加圧することができるため、焼結部品の生産性がさらに向上できる。
容器11は、図1に示されるように、順送加工によって作製される。順送加工において、図示が省略されているが、単一の金型に複数のプレス加工工程が均等なピッチで配置された順送金型を用いる。板状の素材が順送金型内でピッチの長さだけ送られることで、素材の同一箇所に複数回のプレス加工が順に施される。プレス加工は、例えば曲げ加工および絞り加工である。図1には、板状の素材が左から右に向かって1ピッチずつ全部で4ピッチの長さで送られる例が示されている。素材の同一箇所において深さが順に深くなるように4回のプレス加工が順に施されることで、円筒状の収納部11aが形成される。素材の同一箇所に施されるプレス加工の回数は特に限定されず、図1に示される例に限定されない。順送加工によって容器11の生産性が向上する。そのため、容器11を低コストで製造できる。よって、本例の焼結部品の製造方法によっては焼結部品の生産性が向上する。そのため、比較的低コストで焼結部品を製造できる。
容器11の形状は、例えば、径が一様な単一の筒状または柱状のような形状、径が異なる複数の筒状および柱状を組み合わせたような形状、あるいは、異なる断面形状を有する形状である。容器11の形状は、例えば、熱間等方圧加圧することで製造された焼結部品の最終製品形状に対応した形状でもよい。熱間等方圧加圧の前後で外形は変わらないが寸法が小さくなる場合がある。焼結部品の形状に対応した形状とは、寸法が異なるが外形が同じであることをいう。容器11が最終製品形状に対応した形状を有することで、最終製品に近い形状に仕上げるニアネットシェイプが可能である。
容器11の厚さは、例えば20μm以上である。厚さが20μm以上である容器11は、順送加工によって作製され易い。容器11の厚さは、例えば2mm以下である。容器11の厚さが2mm以下であることで、順送加工において容器11の成形が比較的容易であり、熱間等方圧加圧する工程で容器11を用いて焼結部品を製造し易く、熱間等方圧加圧後に容器11の一部を切削して除去する際の加工費を低下させ易い。容器11の厚さは、50μm以上であってもよい。厚さが50μm以上である容器11は、順送加工によって作製され易い。容器11の厚さは、1mm以下であってもよい。容器11の厚さは、20μm以上2mm以下でもよく、50μm以上1mm以下でもよく、50μm以上200μm以下でもよく、または80μm以上150μm以下でもよい。容器11の厚さはマイクロメータ―で測定する。例えば、溶接される予定箇所を除く箇所から任意の10箇所を選定して10点測定する。この10点の中の最小厚さが20μm以上で最大厚さが2mm以下である。
後述する工程Cにおいてシーム溶接が行われる場合、図2に示される容器11の溶接部110の厚さは、例えば150μm以下である。容器11の溶接部110の厚さは、溶接する前の容器11と蓋12を組み合わせた際、容器11の溶接される予定箇所の厚さを指す。容器11の溶接部110の厚さが150μm以下であれば、シーム溶接し易い。シーム溶接が行われる場合、容器11の溶接部110の厚さは、例えば20μm以上である。シーム溶接が行われる場合、容器11の溶接部110の厚さは、20μm以上150μm以下でもよく、30μm以上150μm以下でもよく、または80μm以上120μm以下でもよい。容器11の溶接部110の厚さはマイクロメータ―で測定する。例えば、溶接される予定箇所から任意の10箇所を選定して10点測定する。この10点の中の最小厚さが20μm以上で最大厚さが150μm以下である。溶接される予定箇所の粗さRaは0.5mm以下でもよい。容器11の溶接部110以外の厚さは溶接部110と同じでもよいし異なっていてもよい。順送加工では溶接部110となる箇所のみ薄肉となるように加工してもよい。順送加工後に溶接部110となる箇所のみ研削加工することで所定の厚さとしてもよい。そうすれば、容器11を作製する工程が深絞りプレス加工などの非常に複雑な形状に加工する工程を含んでも、ワレが発生せずに容器11を作製し易い。同じ観点から、容器11を作製する工程は、温間プレス加工および熱間プレス加工の少なくとも一方を含んでもよい。
容器11の材質は、例えば、純鉄、鉄合金、純銅、銅合金、純チタン、チタン合金、純アルミニウム、およびアルミニウム合金からなる群より選択される1種である。鉄合金は、例えば、ステンレス鋼または炭素鋼である。後述する工程Cにおいてシーム溶接を行う場合、容器11の材質は、例えば、純鉄、鉄合金、純チタン、およびチタン合金からなる群より選択される1種である。
(蓋)
蓋12は容器11の収納部11aを覆う。収納部11aが複数ある場合、蓋12は、例えば、複数の収納部11aをまとめて覆うことができる大きさの1枚の蓋12とする。蓋12の材質は、例えば、純鉄、鉄合金、純銅、銅合金、純チタン、チタン合金、純アルミニウム、およびアルミニウム合金からなる群より選択される1種である。蓋12の材質は、容器11と同じでもよいし異なっていてもよい。蓋12の形状は、例えば、厚さが一様な単一の矩形板状または円板状のような形状、筒状および柱状の少なくとも一方と板状とを組み合わせたような形状、または、複数の筒状および柱状を組み合わせたような形状である。
蓋12は容器11の収納部11aを覆う。収納部11aが複数ある場合、蓋12は、例えば、複数の収納部11aをまとめて覆うことができる大きさの1枚の蓋12とする。蓋12の材質は、例えば、純鉄、鉄合金、純銅、銅合金、純チタン、チタン合金、純アルミニウム、およびアルミニウム合金からなる群より選択される1種である。蓋12の材質は、容器11と同じでもよいし異なっていてもよい。蓋12の形状は、例えば、厚さが一様な単一の矩形板状または円板状のような形状、筒状および柱状の少なくとも一方と板状とを組み合わせたような形状、または、複数の筒状および柱状を組み合わせたような形状である。
蓋12の厚さは、容器11と同じでもよいし異なっていてもよい。蓋12の厚さは、例えば20μm以上である。蓋12の厚さが20μm以上であることで、溶接し易い。蓋12の厚さは、例えば500μm以下である。蓋12の厚さが500μm以下であることで、熱間等方圧加圧する工程で蓋12を用いて焼結部品を製造し易い。蓋12の厚さは、50μm以上200μm以下でもよく、または80μm以上150μm以下でもよい。蓋12の厚さはマイクロメータ―で測定する。例えば、蓋12の任意の10箇所において10点測定する。この10点の中の最小厚さが20μm以上で最大厚さが500μm以下である。
後述する工程Cにおいてシーム溶接が行われる場合、図2に示される蓋12の溶接部120の厚さは、例えば150μm以下である。蓋12の溶接部120の厚さは、溶接する前の蓋12と容器11とを組み合わせた際、蓋12の溶接される予定箇所の厚さを指す。蓋12の溶接部120の厚さが150μm以下であれば、シーム溶接し易い。シーム溶接が行われる場合、蓋12の溶接部120の厚さは、例えば20μm以上である。シーム溶接が行われる場合、蓋12の溶接部120の厚さは、20μm以上150μm以下でもよく、30μm以上150μm以下でもよく、または80μm以上120μm以下でもよい。蓋12の溶接部120の厚さはマイクロメータ―で測定する。例えば、溶接される予定箇所で10点測定する。この10点の中の最小厚さが20μm以上で最大厚さが150μm以下である。
(処理対象物)
処理対象物13は、容器11の収納部11aに収納されて熱間等方圧加圧される。処理対象物13の材質は、例えば金属、セラミックス、または複合材料である。複合材料は、例えば、金属とセラミックスとを含む。処理対象物13を構成する金属は、例えば、純鉄、鉄合金、純銅、銅合金、純チタン、チタン合金、純アルミニウム、およびアルミニウム合金からなる群より選択される1種である。処理対象物13を構成する金属は、容器11の材質と同じでもよいし異なっていてもよい。処理対象物13は、粉末、圧粉成形体、焼結体、および溶製材からなる群より選択される1種以上である。圧粉成形体は、粉末を加圧成形してなる。焼結体は、圧粉成形体を焼結してなる。溶製材は、材料を溶融し、固めることでなる。以下、圧粉成形体と焼結体と溶製材とをまとめて成形体ということがある。成形体の形状は、例えば、径が一様な単一の筒状体または柱状体のような形状径が異なる複数の筒状体および柱状体を組み合わせたような形状、あるいは、異なる断面形状を有する形状である。成形体の形状は、容器11の収納部11aに対応した形状でもよい。成形体の形状は、最終製品形状に対応した形状でもよい。
処理対象物13は、容器11の収納部11aに収納されて熱間等方圧加圧される。処理対象物13の材質は、例えば金属、セラミックス、または複合材料である。複合材料は、例えば、金属とセラミックスとを含む。処理対象物13を構成する金属は、例えば、純鉄、鉄合金、純銅、銅合金、純チタン、チタン合金、純アルミニウム、およびアルミニウム合金からなる群より選択される1種である。処理対象物13を構成する金属は、容器11の材質と同じでもよいし異なっていてもよい。処理対象物13は、粉末、圧粉成形体、焼結体、および溶製材からなる群より選択される1種以上である。圧粉成形体は、粉末を加圧成形してなる。焼結体は、圧粉成形体を焼結してなる。溶製材は、材料を溶融し、固めることでなる。以下、圧粉成形体と焼結体と溶製材とをまとめて成形体ということがある。成形体の形状は、例えば、径が一様な単一の筒状体または柱状体のような形状径が異なる複数の筒状体および柱状体を組み合わせたような形状、あるいは、異なる断面形状を有する形状である。成形体の形状は、容器11の収納部11aに対応した形状でもよい。成形体の形状は、最終製品形状に対応した形状でもよい。
[工程B]
工程Bにおいて、図2の上図に示されるように、収納部11aに処理対象物13を収納し、容器11に蓋12を被せる。図2の上図の処理対象物13と蓋12とから下方に向かって延びる細矢印は、処理対象物13を容器11の収納部11aに移動させ、蓋12を容器11の上に移動させることを示している。容器11に蓋12を被せることによって、図2の下図に示されるように、収納部11aに処理対象物13が収納された容器11と収納部11aを覆う蓋12との組物10aが作製される。
工程Bにおいて、図2の上図に示されるように、収納部11aに処理対象物13を収納し、容器11に蓋12を被せる。図2の上図の処理対象物13と蓋12とから下方に向かって延びる細矢印は、処理対象物13を容器11の収納部11aに移動させ、蓋12を容器11の上に移動させることを示している。容器11に蓋12を被せることによって、図2の下図に示されるように、収納部11aに処理対象物13が収納された容器11と収納部11aを覆う蓋12との組物10aが作製される。
1つの収納部11aに収納される処理対象物13は、粉末、圧粉成形体、焼結体、および溶製材からなる群より選択される1種以上である。即ち、1つの収納部11aには、粉末のみ、圧粉成形体のみ、焼結体のみ、溶製材のみ、粉末と圧粉成形体の2種、粉末と焼結体の2種、粉末と溶製材の2種、圧粉成形体と焼結体の2種、圧粉成形体と溶製材の2種、焼結体と溶製材の2種、粉末と圧粉成形体と焼結体の3種、粉末と圧粉成形体と溶製材の3種、粉末と焼結体と溶製材の3種、圧粉成形体と焼結体と溶製材の3種、または粉末と圧粉成形体と焼結体と溶製材の4種が収納される。上記粉末は、1種類の粉末でもよいし、材質が異なる複数種の粉末でもよい。上記圧粉成形体は、1種類の圧粉成形体でもよいし、材質が異なる複数種の圧粉成形体でもよい。上記焼結体は、1種類の焼結体でもよいし、材質が異なる複数種の焼結体でもよい。上記の溶製材は、1種類の溶製材でもよいし、材質が異なる複数種の溶製材でもよい。
例えば、1つの収納部11aに粉末のみが収納される場合、1つの収納部11aには、1種類の粉末のみ、または材質が異なる複数種の粉末、が収納される。1つの収納部11aに圧粉成形体のみ、焼結体のみ、または溶製材のみが収納される場合も、1つの収納部11aに粉末のみが収納される場合と同じである。また、例えば、1つの収納部11aに粉末と圧粉成形体の2種が収納される場合、1つの収納部11aには、1種類の粉末と1種類の圧粉成形体、材質が異なる複数種の粉末と1種類の圧粉成形体、1種類の粉末と材質が異なる複数種の圧粉成形体、または、材質が異なる複数種の粉末と材質が異なる複数種の圧粉成形体、が収納される。1つの収納部11aに、粉末と焼結体の2種、粉末と溶製材の2種、圧粉成形体と焼結体の2種、圧粉成形体と溶製材の2種、焼結体と溶製材の2種、粉末と圧粉成形体と焼結体の3種、粉末と圧粉成形体と溶製材の3種、粉末と焼結体と溶製材の3種、圧粉成形体と焼結体と溶製材の3種、または粉末と圧粉成形体と焼結体と溶製材の4種が収納される場合も、1つの収納部11aに粉末と圧粉成形体の2種が収納される場合と同じである。収納部11aの形状によっては、収納部11aに成形体を配置しても収納部11aの内周面と成形体との間に隙間が形成される場合がある。その場合、1つの収納部11aに圧粉成形体、焼結体、および溶製材の少なくとも一つと粉末とが収納されれば、上記隙間を粉末によって埋めることができる。そのため、収納部11aの隙間を限りなく少なくすることができる。成形体は、一般的な一軸プレス成形にて作製される。一軸プレス成形にて作製された成形体は、切削加工をせずそのプレス面に曲面または傾斜面を設けることは技術的に困難である。これに対して、順送加工はパンチを押し込むことで容器11を形成する絞り加工を含めることができるため、容器11のパンチで押される面に曲面または傾斜面を設けることが容易である。曲面などが設けられた容器11を用いて、容器11内の成形体のプレス面に粉末を付加することにより、成形体のプレス面に曲面などを容易に形成することができる。
[工程C]
工程Cにおいて、図3に示されるように、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。図3に示される黒塗り四角形は、溶接痕15である。真空中で溶接するとは、容器11と蓋12の溶接の少なくとも一部が真空中で行われることをいう。容器11と蓋12の溶接の全てが真空中で行われてもよい。容器11と蓋12の溶接の一部が大気中で行われ、残部が真空中で行われてもよい。1つの容器11が複数の収納部11aを有する場合、全ての収納部11aをひとまとめに囲むように容器11の外周縁部と蓋12の外周縁部とが溶接される。真空度は、例えば0.1Pa以下である。雰囲気は不活性ガス雰囲気である。不活性ガスは、例えばアルゴンガスまたは窒素ガスである。
工程Cにおいて、図3に示されるように、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。図3に示される黒塗り四角形は、溶接痕15である。真空中で溶接するとは、容器11と蓋12の溶接の少なくとも一部が真空中で行われることをいう。容器11と蓋12の溶接の全てが真空中で行われてもよい。容器11と蓋12の溶接の一部が大気中で行われ、残部が真空中で行われてもよい。1つの容器11が複数の収納部11aを有する場合、全ての収納部11aをひとまとめに囲むように容器11の外周縁部と蓋12の外周縁部とが溶接される。真空度は、例えば0.1Pa以下である。雰囲気は不活性ガス雰囲気である。不活性ガスは、例えばアルゴンガスまたは窒素ガスである。
溶接は、例えば、シーム溶接、レーザ溶接、電子ビーム溶接、またはTIG(Tungsten Inert Gas)溶接である。特に、シーム溶接は、容器11と蓋12の溶接の全てを真空中で行うのに好適である。溶接条件は、容器11と蓋12の材質に応じて適宜設定すればよい。溶接には、市販の溶接装置が利用できる。
[工程D]
工程Dにおいて、図4に示されるように、封止体10bを熱間等方圧加圧する。図4に示される白抜き矢印は、圧力が作用していることを示している。封止体10bが熱間等方圧加圧されることによって、焼結部品が製造される。熱間等方圧加圧の条件は、処理対象物13の材質に応じて適宜設定すればよい。熱間等方圧加圧には、市販のHIP装置が利用できる。
工程Dにおいて、図4に示されるように、封止体10bを熱間等方圧加圧する。図4に示される白抜き矢印は、圧力が作用していることを示している。封止体10bが熱間等方圧加圧されることによって、焼結部品が製造される。熱間等方圧加圧の条件は、処理対象物13の材質に応じて適宜設定すればよい。熱間等方圧加圧には、市販のHIP装置が利用できる。
[その他の工程]
工程Dの後、必要に応じて、焼結部品に仕上げ加工を行ってもよい。仕上げ加工は必須ではない。仕上げ加工は、例えば、焼結部品の一部を除去したり、寸法を設計寸法に適合させたりするための機械加工である。除去される焼結部品の一部とは、例えば、蓋12に相当する部分、および容器11に相当する部分の少なくとも一方である。機械加工は、例えば、切削加工または研磨加工である。
工程Dの後、必要に応じて、焼結部品に仕上げ加工を行ってもよい。仕上げ加工は必須ではない。仕上げ加工は、例えば、焼結部品の一部を除去したり、寸法を設計寸法に適合させたりするための機械加工である。除去される焼結部品の一部とは、例えば、蓋12に相当する部分、および容器11に相当する部分の少なくとも一方である。機械加工は、例えば、切削加工または研磨加工である。
《実施形態2》
〔焼結部品の製造方法〕
図5を参照して、実施形態2の焼結部品の製造方法を説明する。図5は、実施形態2の焼結部品の製造方法で使用される焼結部品の製造装置を斜め上方から見た状態を示す。実施形態2の焼結部品の製造方法は、実施形態1で説明した工程Aから工程Cがインラインで行われる点が、実施形態1の焼結部品の製造方法と異なる。以下の実施形態2の説明は、実施形態1との相違点を中心に行われる。
〔焼結部品の製造方法〕
図5を参照して、実施形態2の焼結部品の製造方法を説明する。図5は、実施形態2の焼結部品の製造方法で使用される焼結部品の製造装置を斜め上方から見た状態を示す。実施形態2の焼結部品の製造方法は、実施形態1で説明した工程Aから工程Cがインラインで行われる点が、実施形態1の焼結部品の製造方法と異なる。以下の実施形態2の説明は、実施形態1との相違点を中心に行われる。
インラインで行われるとは、工程Aから工程Cが連続する直列の生産ライン内で行われることをいう。工程Aから工程Cが連続するとは、搬送対象を搬送するベルトコンベアなどの搬送路が一連であるという意味ではなく、搬送路は工程ごとに分断されていても、搬送路の分断箇所で搬送対象を次工程の搬送路などへ移動させるマニピュレータなどの移送機があることをいう。本例の焼結部品の製造方法は、工程Aから工程Cがインラインで行われることで工程Aから工程Cまでに要する時間を短縮させられるため、生産性よく焼結部品を製造できる。
焼結部品の製造装置は、例えば、第1搬送路21と第1移送機31と第2移送機32と溶接装置6とを備える。
[第1搬送路]
第1搬送路21は、処理対象物13である成形体を搬送する。成形体は、圧粉成形体、焼結体、または溶製材である。圧粉成形体は、成形装置(図示略)によって製造され、第1搬送路21へ搬送される。焼結体は、焼結装置(図示略)によって製造され、第1搬送路21へ搬送される。溶製材は、溶製装置(図示略)によって製造され、第1搬送路21へ搬送される。成形装置、焼結装置、または溶製装置が第1搬送路21につながっていてもよいし、第1移送機31とは別の移送機(図示略)が成形装置、焼結装置、または溶製装置から成形体を第1搬送路21へ移動させてもよい。第1搬送路21は、一定の速度で連続的に走行してもよいし、走行と停止とを繰り返すように断続的に走行してもよい。成形体は、第1搬送路21の上流から下流での第1移送機31で掴まれる所定位置まで搬送される。第1搬送路21は、例えば、固定式ベルトコンベアである。

[第1移送機]
第1移送機31は、第1搬送路21の所定位置へ搬送された成形体を容器11の収納部11aに配置されるように移動する。成形体を搬送する代わりに、容器に直接粉末を装填しても良い。容器11は、載置台4の上に配置されている。例えば、予め、第1移送機31または第1移送機31とは別の移送機(図示略)は、容器11を第1収納箇所(図示略)から載置台4の上へ移動しておく。第1収納箇所には、複数の容器11がまとめて収納されている。載置台4は、第1移送機31よりも下流に設けられている。1つの容器11が複数の収納部11aを有する場合、第1移送機31は、1つの容器11の全ての収納部11aに成形体が配置されるまで成形体の移動を繰り返す。収納部11aに成形体に加えて粉末を充填する場合、給粉機(図示略)によって収納部11aに粉末が供給される。
第1移送機31は、第1搬送路21の所定位置へ搬送された成形体を容器11の収納部11aに配置されるように移動する。成形体を搬送する代わりに、容器に直接粉末を装填しても良い。容器11は、載置台4の上に配置されている。例えば、予め、第1移送機31または第1移送機31とは別の移送機(図示略)は、容器11を第1収納箇所(図示略)から載置台4の上へ移動しておく。第1収納箇所には、複数の容器11がまとめて収納されている。載置台4は、第1移送機31よりも下流に設けられている。1つの容器11が複数の収納部11aを有する場合、第1移送機31は、1つの容器11の全ての収納部11aに成形体が配置されるまで成形体の移動を繰り返す。収納部11aに成形体に加えて粉末を充填する場合、給粉機(図示略)によって収納部11aに粉末が供給される。
全ての収納部11aへの成形体の移動が完了したら、第1移送機31または第1移送機31とは別の移送機(図示略)は、蓋12を容器11の上に配置されるように移動する。蓋12が容器11に配置されることで、収納部11aが蓋12によって覆われた組物10aが作製される。蓋12は、例えば第2収納箇所から移動させられる。第2収納箇所には、複数の蓋12がまとめて収納されている。
第1移送機31は、例えば、成形体などを把持するロボットハンドなどのマニピュレータ、あるいは、成形体などを吸着できる電磁石または真空パッドである。第1移送機31とは別の移送機も、例えば、マニピュレータ、電磁石、または真空パッドである。
[第2移送機]
第2移送機32は、組物10aを溶接装置6へ移動させる。第2移送機32は、組物10aのみを移動させてもよいし、組物10aが配置された載置台4を移動させてもよい。第2移送機32は、例えば、組物10aまたは載置台4を把持するロボットハンドなどのマニピュレータである。

[溶接装置]
溶接装置6は、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。溶接装置6は、真空引きできる溶接装置6であれば特に限定されない。本例の溶接装置6はシーム溶接装置である。本例の溶接装置6は、一対のローラー電極61を有する。一対のローラー電極61は、例えば容器11と蓋12とを挟んで回転しながら通電されることで、抵抗加熱により容器11と蓋12とを溶接する。
溶接装置6は、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。溶接装置6は、真空引きできる溶接装置6であれば特に限定されない。本例の溶接装置6はシーム溶接装置である。本例の溶接装置6は、一対のローラー電極61を有する。一対のローラー電極61は、例えば容器11と蓋12とを挟んで回転しながら通電されることで、抵抗加熱により容器11と蓋12とを溶接する。
作製された封止体10bは、例えば、第2移送機32または第2移送機32とは別の移送機などによって溶接装置6から取り出される。取り出された封止体10bは、HIP装置に送られて熱間等方圧加圧される。
《実施形態3》
〔焼結部品の製造方法〕
図6、図7を参照して、実施形態3の焼結部品の製法方法を説明する。図6は、実施形態3の焼結部品の製造方法で使用される焼結部品の製造装置を上方から見た状態を示す。図7は、主に図6に示される焼結部品の製造装置に備わる第1パスボックス51、第5搬送路25、および溶接装置6を側方から見た状態を示す。実施形態3の焼結部品の製造方法は、工程Aから工程Cをインラインで行われる点は、実施形態2の焼結部品の製造方法と同じである。実施形態3の焼結部品の製造方法において使用される焼結部品の製造装置が、容器11、蓋12、および組物10aの各々を搬送する搬送路と、溶接装置6の上流および下流のそれぞれに配置される第1パスボックス51および第2パスボックス52と、を備える。その点が、実施形態2の焼結部品の製造方法で使用される焼結部品の製造装置と異なる。以下の実施形態3の説明は、実施形態2との相違点を中心に行われる。
〔焼結部品の製造方法〕
図6、図7を参照して、実施形態3の焼結部品の製法方法を説明する。図6は、実施形態3の焼結部品の製造方法で使用される焼結部品の製造装置を上方から見た状態を示す。図7は、主に図6に示される焼結部品の製造装置に備わる第1パスボックス51、第5搬送路25、および溶接装置6を側方から見た状態を示す。実施形態3の焼結部品の製造方法は、工程Aから工程Cをインラインで行われる点は、実施形態2の焼結部品の製造方法と同じである。実施形態3の焼結部品の製造方法において使用される焼結部品の製造装置が、容器11、蓋12、および組物10aの各々を搬送する搬送路と、溶接装置6の上流および下流のそれぞれに配置される第1パスボックス51および第2パスボックス52と、を備える。その点が、実施形態2の焼結部品の製造方法で使用される焼結部品の製造装置と異なる。以下の実施形態3の説明は、実施形態2との相違点を中心に行われる。
実施形態3に係る焼結部品の製造装置は、第1搬送路21と、第2搬送路22と、第3搬送路23と、第4搬送路24と、第5搬送路25と、第6搬送路26と、第7搬送路27と、第1移送機31と、第1パスボックス51と、第2パスボックス52と、溶接装置6と、を備える。第1搬送路21は実施形態2で使用した第1搬送路21と同じである。
[第2搬送路]
第2搬送路22は、容器11を搬送する。容器11は、例えば、移送機(図示略)によって上述した第1収納箇所(図示略)から第2搬送路22の上に移動される。この移送機は、例えば、容器11を把持するロボットハンドなどのマニピュレータである。第2搬送路22の下流は、例えば、後述する第4搬送路24の上流に近い位置に配置される。図6に示される例では、第2搬送路22は、第4搬送路24に対して直交するように設けられている。第2搬送路22は、一定の速度で連続的に走行してもよいし、走行と停止とを繰り返すように断続的に走行してもよい。第2搬送路22は、例えば、固定式ベルトコンベアである。

本例の第1移送機31は、容器11の移動と成形体の移動と蓋12の移動とを行う。第1移送機31は、容器11を第2搬送路22から第4搬送路24へ移動する。容器11の第4搬送路24への移動が完了したら、第1移送機31は、成形体を第1搬送路21から第4搬送路24の上の容器11の収納部11aに配置されるように移動する。1つの容器11が複数の収納部11aを有する場合、第1移送機31は、1つの容器11の全ての収納部11aに成形体が配置されるまで成形体の移動を繰り返す。全ての収納部11aへの成形体の移動が完了したら、第1移送機31は、蓋12を第3搬送路23から第4搬送路24の上の容器11の上に配置されるように移動する。容器11の移動と成形体の移動と蓋12の移動とによって、組物10aが作製される。第1移送機31は、例えば、マニピュレータ、電磁石、または真空パッドである。
本例の第1移送機31は、容器11の移動と成形体の移動と蓋12の移動とを行う。第1移送機31は、容器11を第2搬送路22から第4搬送路24へ移動する。容器11の第4搬送路24への移動が完了したら、第1移送機31は、成形体を第1搬送路21から第4搬送路24の上の容器11の収納部11aに配置されるように移動する。1つの容器11が複数の収納部11aを有する場合、第1移送機31は、1つの容器11の全ての収納部11aに成形体が配置されるまで成形体の移動を繰り返す。全ての収納部11aへの成形体の移動が完了したら、第1移送機31は、蓋12を第3搬送路23から第4搬送路24の上の容器11の上に配置されるように移動する。容器11の移動と成形体の移動と蓋12の移動とによって、組物10aが作製される。第1移送機31は、例えば、マニピュレータ、電磁石、または真空パッドである。
本例とは異なり、第1移送機31は、成形体の移動のみを行ってもよい。その場合、焼結部品の製造装置は、第1移送機31に加えて、容器11と蓋12の両方を移動する1つの移送機、または容器11を移動する移送機と蓋12を移動する移送機とを備える。成形体を搬送する代わりに、容器に直接粉末を装填しても良い。
[第4搬送路]
第4搬送路24は、組物10aを搬送する。第4搬送路24の上流は、第1搬送路21の下流に近い位置に配置されている。図6に示される例では、第4搬送路24は、第1搬送路21と同一直線状に並ぶように設けられている。本例では第4搬送路24の上で組物10aが作製される。そのため、第4搬送路24は、組物10aが作製されるまでは走行せず、組物10aが作製された後に走行するように、走行と停止とを繰り返すように断続的に走行する。第4搬送路24の上で容器11が動かないように第4搬送路24には容器11の進行を防止するストッパー部が設けられていてもよい。その場合、第4搬送路24は一定の速度で連続的に走行するが、容器11はストッパー部に保持されることで第4搬送路24の上をスライドし、第4搬送路24の上の所定位置に保持される。組物10aが作製された後には、組物10aが搬送されるようにストッパー部による容器11の進行の防止が解除される。第4搬送路24は、例えば、固定式ベルトコンベアである。
第4搬送路24は、組物10aを搬送する。第4搬送路24の上流は、第1搬送路21の下流に近い位置に配置されている。図6に示される例では、第4搬送路24は、第1搬送路21と同一直線状に並ぶように設けられている。本例では第4搬送路24の上で組物10aが作製される。そのため、第4搬送路24は、組物10aが作製されるまでは走行せず、組物10aが作製された後に走行するように、走行と停止とを繰り返すように断続的に走行する。第4搬送路24の上で容器11が動かないように第4搬送路24には容器11の進行を防止するストッパー部が設けられていてもよい。その場合、第4搬送路24は一定の速度で連続的に走行するが、容器11はストッパー部に保持されることで第4搬送路24の上をスライドし、第4搬送路24の上の所定位置に保持される。組物10aが作製された後には、組物10aが搬送されるようにストッパー部による容器11の進行の防止が解除される。第4搬送路24は、例えば、固定式ベルトコンベアである。
本例とは異なり、焼結部品の製造装置は、第1搬送路21と第4搬送路24との間に、組物10aを作製するためのステージを別途備えていてもよい。その場合、第1移送機31または第1移送機31とは別の移送機(図示略)によって、組物10aがステージから第4搬送路24に移動させられてもよい。第4搬送路24は、一定の速度で連続的に走行してもよい。
[第1パスボックス]
第1パスボックス51は、内部の気圧を大気圧から真空まで変化させる。第1パスボックス51の内部の真空度は、溶接装置6の内部の真空度と同じである。第1パスボックス51の入口と出口には、開閉自在なスライドドア515が設けられている。第1パスボックス51の入口は、第4搬送路24の下流に近い位置に配置されている。第1パスボックス51の出口は、溶接装置6の入口を兼ねていてもよい。
第1パスボックス51は、内部の気圧を大気圧から真空まで変化させる。第1パスボックス51の内部の真空度は、溶接装置6の内部の真空度と同じである。第1パスボックス51の入口と出口には、開閉自在なスライドドア515が設けられている。第1パスボックス51の入口は、第4搬送路24の下流に近い位置に配置されている。第1パスボックス51の出口は、溶接装置6の入口を兼ねていてもよい。
[第5搬送路]
第5搬送路25は、組物10aを第4搬送路24から第1パスボックス51を通って溶接装置6に搬送する。本例の第5搬送路25は、第5搬送路25自体が移動することによって、第5搬送路25の上に配置された組物10aを搬送する。本例の第5搬送路25は、例えば移動式ベルトコンベアである。第5搬送路25は、例えば、走行するベルトとキャスターとを備える。
第5搬送路25は、組物10aを第4搬送路24から第1パスボックス51を通って溶接装置6に搬送する。本例の第5搬送路25は、第5搬送路25自体が移動することによって、第5搬送路25の上に配置された組物10aを搬送する。本例の第5搬送路25は、例えば移動式ベルトコンベアである。第5搬送路25は、例えば、走行するベルトとキャスターとを備える。
図7を参照して、第1パスボックス51および第5搬送路25の動作の例を説明する。図7の左図および中央図では溶接装置6の図示が省略されている。組物10aが載せられていない第5搬送路25が第1パスボックス51の内部に配置されていて、第1パスボックス51の入口および出口のスライドドア515が閉じられた状態で、第1パスボックス51の内部の気圧が大気圧に調整される。図7の左図に示されるように、第1パスボックス51の入口のスライドドア515が開かれる。第5搬送路25は、第1パスボックス51の入口を通って第4搬送路24の下流に近い位置まで移動する。第4搬送路24の上を搬送した組物10aが第5搬送路25のベルトの上に載せられる。組物10aを載せた第5搬送路25は、第1パスボックス51の入口を通って内部に移動する。図7の中央図に示されるように、第1パスボックス51の入口のスライドドア515が閉じられる。第1パスボックス51の内部が真空引きされる。第1パスボックス51の内部が真空になったら、図7の右図に示されるように、第1パスボックス51の出口のスライドドア515が開かれる。第1パスボックス51の出口は、溶接装置6の入口を兼ねている。組物10aを載せた第5搬送路25は、後述する溶接装置6の回転台62に近い位置まで移動する。第5搬送路25のベルトが走行することで、組物10aが第5搬送路25のベルトの上から溶接装置6の回転台62に搬送される。組物10aが載せられていない第5搬送路25は、第1パスボックス51の内部に移動する。第1パスボックス51の出口のスライドドア515が閉じられる。第1パスボックス51の内部の気圧が大気圧に調整され、図7の左図に示されるように第1パスボックス51の入口のスライドドア515が開かれたら、第5搬送路25は、第4搬送路24の下流に近い位置まで移動される。
[溶接装置]
図6に示される溶接装置6は、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。本例の溶接装置6はシーム溶接装置である。本例の溶接装置6は、一対のローラー電極61と回転台62と移送機(図示略)とを備える。回転台62は、回転台62自体が回転自在に設けられている。回転台62の上には組物10aが載せられる。回転台62が回転することで組物10aが回転する。組物10aが回転することで、シーム溶接装置の一対のローラー電極61を移動させなくてもよいため、組物10aを容易に溶接することができる。移送機は、作製された封止体10bを回転台62から後述する第6搬送路26の上に移動させる。この移送機は、マニピュレータ、電磁石、または真空パッドである。
図6に示される溶接装置6は、容器11と蓋12とを真空中で溶接することで封止体10bを作製する。本例の溶接装置6はシーム溶接装置である。本例の溶接装置6は、一対のローラー電極61と回転台62と移送機(図示略)とを備える。回転台62は、回転台62自体が回転自在に設けられている。回転台62の上には組物10aが載せられる。回転台62が回転することで組物10aが回転する。組物10aが回転することで、シーム溶接装置の一対のローラー電極61を移動させなくてもよいため、組物10aを容易に溶接することができる。移送機は、作製された封止体10bを回転台62から後述する第6搬送路26の上に移動させる。この移送機は、マニピュレータ、電磁石、または真空パッドである。
本例とは異なり、溶接装置6は、回転台62の代わりに固定台を備えていてもよい。即ち、溶接装置6は、一対のローラー電極61と固定台と移送機とを備えていてもよい。この場合、移送機は、固定台の上で組物10aの向きを変えたり、作製された封止体10bを固定台から後述する第6搬送路26の上に移動させたりする。
溶接装置6の入口は、組物10aの入口である。溶接装置6の出口は、封止体10bの出口である。溶接装置6の出口は、後述する第2パスボックス52の入口を兼ねていてもよい。溶接装置6の出口には、開閉自在なスライドドア525が設けられている。
[第2パスボックス]
第2パスボックス52は、内部の気圧を大気圧から真空まで変化させる。第2パスボックス52の内部の真空度は、溶接装置6の内部の真空度と同じである。第2パスボックス52の入口と出口には、開閉自在なスライドドア525が設けられている。第2パスボックス52の出口は、後述する第7搬送路27の上流に近い位置に配置されている。
第2パスボックス52は、内部の気圧を大気圧から真空まで変化させる。第2パスボックス52の内部の真空度は、溶接装置6の内部の真空度と同じである。第2パスボックス52の入口と出口には、開閉自在なスライドドア525が設けられている。第2パスボックス52の出口は、後述する第7搬送路27の上流に近い位置に配置されている。
[第6搬送路]
第6搬送路26は、封止体10bを溶接装置6から第2パスボックス52を通って第7搬送路27に搬送する。本例の第6搬送路26は、第6搬送路26自体が移動することによって、第6搬送路26の上に配置された封止体10bを搬送する。本例の第6搬送路26は、例えば移動式ベルトコンベアである。第6搬送路26は、第5搬送路25と同じ、例えば、走行するベルトとキャスターとを備える。
第6搬送路26は、封止体10bを溶接装置6から第2パスボックス52を通って第7搬送路27に搬送する。本例の第6搬送路26は、第6搬送路26自体が移動することによって、第6搬送路26の上に配置された封止体10bを搬送する。本例の第6搬送路26は、例えば移動式ベルトコンベアである。第6搬送路26は、第5搬送路25と同じ、例えば、走行するベルトとキャスターとを備える。
図示が省略されているが、第2パスボックス52および第6搬送路26の動作の例を説明する。第6搬送路26が第2パスボックス52の内部に配置されていて、第2パスボックス52の入口と出口のスライドドア525が閉じられた状態で、第2パスボックス52の内部が真空引きされる。第2パスボックス52の内部が真空になり、溶接装置6で封止体10bが作製されたら、溶接装置6の出口、即ち第2パスボックス52の入口のスライドドア525が開かれる。第6搬送路26は溶接装置6の出口を通って溶接装置6の回転台62に近い位置まで移動する。溶接装置6に備わる移送機は、封止体10bを回転台62の上から第6搬送路26のベルトの上に移動させる。封止体10bを載せた第6搬送路26は、第2パスボックス52の内部に移動する。第2パスボックス52の入口のスライドドア525が閉じられる。第2パスボックス52の内部の気圧が大気圧に調整される。第2パスボックス52の内部が大気圧になったら、第2パスボックス52の出口のスライドドア525が開かれる。封止体10bを載せた第6搬送路26が第2パスボックス52の出口を通って第7搬送路27の上流に近い位置まで移動する。第6搬送路26のベルトが走行して、封止体10bが第6搬送路26から第7搬送路27に搬送される。第6搬送路26が第2パスボックス52の出口を通って内部に移動する。第2パスボックス52の出口のスライドドア525が閉じられる。
本例の焼結部品の製造装置が溶接装置6の入口につながる第1パスボックス51と溶接装置6の出口につながる第2パスボックス52とを備えることで、溶接装置6は常に内部を真空の状態に維持することができる。
[第7搬送路]
第7搬送路27は、封止体10bを搬送する。第7搬送路27の上流は、第2パスボックス52の出口に近い位置に配置されている。第7搬送路27は、例えば、一定の速度で連続的に走行する。第7搬送路27は、例えば、固定式ベルトコンベアである。
第7搬送路27は、封止体10bを搬送する。第7搬送路27の上流は、第2パスボックス52の出口に近い位置に配置されている。第7搬送路27は、例えば、一定の速度で連続的に走行する。第7搬送路27は、例えば、固定式ベルトコンベアである。
第7搬送路27によって搬送された封止体10bは、HIP装置に送られて熱間等方圧加圧される。

Claims (7)
- 収納部を有する容器と、前記収納部に収納される処理対象物と、前記収納部を覆う蓋と、を準備する工程と、
前記収納部に前記処理対象物を収納して前記蓋を被せる工程と、
前記処理対象物が収納された前記容器と前記蓋との溶接の少なくとも一部を真空中で行うことにより封止体を作製する工程と、
前記封止体を熱間等方圧加圧する工程と、を備え、
前記容器は、順送加工によって作製される、
焼結部品の製造方法。 - 前記容器の厚さは20μm以上2mm以下である、請求項1に記載の焼結部品の製造方法。
- 前記容器および前記蓋の材質は、鉄、鉄合金、チタン、およびチタン合金からなる群より選択される1種であり、
前記容器の溶接部および前記蓋の溶接部の厚さは、20μm以上150μm以下であり、
前記溶接は、シーム溶接である、請求項1または請求項2に記載の焼結部品の製造方法。 - 前記容器の形状は、前記熱間等方圧加圧する工程が行われることで製造された焼結部品の最終製品形状に対応した形状である、請求項1から請求項3のいずれか一項に記載の焼結部品の製造方法。
- 前記容器は、前記収納部を複数備える、請求項1から請求項4のいずれか一項に記載の焼結部品の製造方法。
- 前記準備する工程、前記収納する工程、および前記封止体を作製する工程がインラインで行われる、請求項1から請求項5のいずれか一項に記載の焼結部品の製造方法。
- 前記処理対象物は、粉末、圧粉成形体、焼結体、および溶製材からなる群より選択される1種以上である、請求項1から請求項6のいずれか一項に記載の焼結部品の製造方法。
