膨潤性能が優れることに加えて、高温下であってもゲル粘度が低下しにくい性質を有する吸水性樹脂および該吸水性樹脂粒子を含む止水材ならびにケーブルを提供する。 本発明の吸水性樹脂粒子は、中位粒子径が250μm以下であり、生理食塩水の吸水速度が20秒以下であり、 下記式(1) 吸水比率[%]=(A/B)×100 (1) (式(1)中、Aは、25±2℃、湿度50±10%の環境下にて吸水性樹脂粒子0.5gを水500g中で、回転子を用いて100rpmの回転数で30秒撹拌したときの吸水量[g/g]を示し、Bは25±2℃、湿度50±10%の環境下にて吸水性樹脂粒子0.5gを水500g中で、回転子を用いて900rpmの回転数で30秒撹拌したときの吸水量[g/g]を示す) で表される吸水比率が80%以上である。

Description

吸水性樹脂粒子、止水材およびケーブル
 本発明は、吸水性樹脂粒子、該吸水性樹脂粒子を含む止水材およびケーブルに関する。
 吸水性樹脂粒子は、優れた吸水能力を有しており、止水効果を発揮することができることから、止水性が求められる各種の用途に適用できることが知られている。例えば、吸水性樹脂粒子は、光ケーブル等の通信用ケーブル及び電力ケーブル等に対する止水材として利用されている。
 例えば、特許文献1には、吸水性樹脂を含む吸水性シートを外装材に封入してなる止水材によって、吸水後に膨潤した吸水性樹脂のゲルをしみ出しにくくする技術が開示されている。

 一般的にケーブル用止水テープに用いられる吸水性樹脂粒子は、吸水速度が速いことが求められており、ケーブル内に水が浸入してきた場合、すぐに吸水して膨潤することで止水することを必要とする。しかし、止水材中の吸水性樹脂粒子が膨潤した後は、ケーブルが発する熱の影響を受け、膨潤したゲルが劣化する現象が見られる。吸水性樹脂粒子は、たとえ吸水速度が速く膨潤性能に優れていても、高温下でのゲル粘度が低下すれば、止水材としての役割を果たすことが難しくなり、この点が吸水性樹脂粒子を止水材に適用する場合の問題点であった。すなわち、止水材に用いられる吸水性樹脂粒子には、優れた膨潤性能に加えて、高温下であってもゲル粘度が低下しにくい性質を有することが必要である。
 本発明は、上記に鑑みてなされたものであり、膨潤性能が優れることに加えて、高温下であってもゲル粘度が低下しにくい性質を有する吸水性樹脂粒子および該吸水性樹脂粒子を含む止水材ならびにケーブルを提供することを目的とする。
 本発明者らは、上記目的を達成すべく鋭意研究を重ねた結果、特定の粒子径を有する吸水性樹脂粒子にあっては、異なる2種類の吸水条件それぞれの吸水量の比率が、吸水性樹脂粒子の膨潤性能およびゲル粘度の低下抑制に寄与することを見出した。すなわち、その比率を特定の範囲とすることで、上記目的を達成できることを見出し、本発明を完成するに至った。
 すなわち、本発明は、例えば、以下の項に記載の主題を包含する。

 本発明の吸水性樹脂粒子は、膨潤性能に優れることに加えて、高温下であってもゲル粘度が低下しにくい性質を有する。

 以下、本発明の実施形態について詳細に説明する。なお、本明細書中において、「含有」及び「含む」なる表現については、「含有」、「含む」、「実質的にからなる」及び「のみからなる」という概念を含む。
 本明細書に段階的に記載されている数値範囲において、ある段階の数値範囲の上限値又は下限値は、他の段階の数値範囲の上限値又は下限値と任意に組み合わせることができる。本明細書に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値又は実施例から一義的に導き出せる値に置き換えてもよい。また、本明細書において、「~」で結ばれた数値は、「~」の前後の数値を下限値及び上限値として含む数値範囲を意味する。
 1.吸水性樹脂粒子
 本発明の吸水性樹脂粒子は、中位粒子径が250μm以下であり、生理食塩水の吸水速度が20秒以下であり、下記式(1)で表される吸水比率が80%以上である。

 本発明の吸水性樹脂粒子は、膨潤性能に優れることに加えて、高温下であってもゲル粘度が低下しにくい性質を有する。すなわち、本発明の吸水性樹脂粒子は、膨潤性能と耐熱性に優れるものということができる。従って、本発明の吸水性樹脂粒子は、ケーブル用途に特に好適に使用することができる。
 本発明の吸水性樹脂粒子は、中位粒子径が250μm以下である。吸水性樹脂粒子は、中位粒子径が250μmを超過すると、止水効果の低下、および、高温下でのゲル粘度の低下のおそれがある。
 本発明の吸水性樹脂粒子の中位粒子径は、250μm以下であることが好ましく、200μm以下であることがより好ましく、150μm以下であることがさらに好ましい。また、吸水性樹脂粒子の中位粒子径の下限は、例えば、5μm以上であることが好ましく、10μm以上であることがより好ましく、30μm以上であることがさらに好ましく、60μm以上であることがよりさらに好ましい。
 吸水性樹脂粒子の中位粒子径を制御する方法は特に限定されず、例えば、公知の方法を広く採用することができる。中でも、後記する吸水性樹脂粒子の逆相懸濁重合の条件を調節することで、吸水性樹脂粒子の中位粒子径を制御することが好ましい。
 本発明の吸水性樹脂粒子は、生理食塩水の吸水速度が20秒以下である。生理食塩水の吸水速度が20秒を超過すると、吸水速度が遅く、例えば、止水材として適用した場合に止水効果が低下するおそれがある。
 本発明の吸水性樹脂粒子の生理食塩水の吸水速度は、20秒であることが好ましく、18秒以下であることがより好ましく、15秒以下であることがさらに好ましい。また、吸水性樹脂粒子の生理食塩水の吸水速度の下限は、例えば、0.5秒以上であることが好ましく、1秒以上であることがより好ましい。
 吸水性樹脂粒子の生理食塩水の吸水速度を制御する方法は特に限定されず、例えば、公知の方法を広く採用することができる。例えば、後記するように、吸水性樹脂粒子を製造するときに使用する水溶性エチレン性不飽和単量体、架橋剤の種類、架橋剤の使用量等を適宜選択することで、吸水性樹脂粒子の生理食塩水の吸水速度を制御することが可能である。
 本発明の吸水性樹脂粒子は、前記式(1)で表される吸水比率(以下、単に「吸水比率」と表記することがある)が80%以上である。これによって、本発明の吸水性樹脂粒子は、優れた膨潤性能を有することができ、その上、高温下であってもゲル粘度が低下しにくい性質を有することができる。すなわち、本発明の吸水性樹脂粒子の吸水比率が80%以上であることで、吸水性樹脂粒子は、優れた膨潤性能および耐熱性を有する。吸水性樹脂粒子の吸水比率が80%未満となると、膨潤性能および耐熱性の一方または両方が低下する。
 本発明の吸水性樹脂粒子の吸水比率は、85%以上であることが好ましく、88%以上であることがより好ましく、90%以上であることがさらに好ましい。本発明の吸水性樹脂粒子の吸水比率の上限は100%を超えてもよい。例えば、本発明の吸水性樹脂粒子の吸水比率は110%以下であることが好ましく、105%以下であることがより好ましく、100%以下であることがさらに好ましい。
 本発明の吸水性樹脂粒子が前記式(1)で表される吸水比率を満たすことの意味するところは必ずしも限定的な解釈を望むものではないが、小粒子径の吸水性樹脂粒子(群)全体が均一に吸水しやすいことを意味することができる。この結果、本発明の吸水性樹脂粒子は、膨潤性能に優れ、また、高温下であってもゲル粘度が低下しにくい性質を有することができるようになるものと推察される。
 本発明の吸水性樹脂粒子を形成するための材料としては、例えば、水溶性エチレン性不飽和単量体の重合体を挙げることができる。中でも、吸水性樹脂粒子は、水溶性エチレン性不飽和単量体の重合体が架橋剤で架橋された構造を有する重合体粒子で形成されていることが好ましい。斯かる重合体粒子としては、例えば、水溶性エチレン性不飽和単量体の重合体が後記する内部架橋剤によって架橋された構造を有していてもよいし、あるいは、内部架橋剤に替えて又は内部架橋剤に加えて、後記する後架橋剤によって架橋された構造を有することもできる。好ましくは、本発明の吸水性樹脂粒子が水溶性エチレン性不飽和単量体の重合体が後記する内部架橋剤によって架橋された構造を有する重合体粒子を含有することである。
 水溶性エチレン性不飽和単量体としては、例えば、一般的な吸水性樹脂に使用され得る公知の単量体が広く適用され得る。水溶性エチレン性不飽和単量体は、例えば、(メタ)アクリル酸(本明細書においては「アクリ」及び「メタクリ」を合わせて「(メタ)アクリ」と表記する。以下同様)及びその塩;2-(メタ)アクリルアミド-2-メチルプロパンスルホン酸及びその塩;(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、2-ヒドロキシエチル(メタ)アクリレート、N-メチロール(メタ)アクリルアミド、ポリエチレングリコールモノ(メタ)アクリレート等の非イオン性単量体;N,N-ジエチルアミノエチル(メタ)アクリレート、N,N-ジエチルアミノプロピル(メタ)アクリレート、ジエチルアミノプロピル(メタ)アクリルアミド等のアミノ基含有不飽和単量体及びその4級化物等が挙げられる。これらの水溶性エチレン性不飽和単量体は単独で用いてもよいし、2種以上を組み合わせて(共重合させて)用いてもよい。なかでも、工業的に入手が容易である点から、(メタ)アクリル酸及びその塩、(メタ)アクリルアミド、N,N-ジメチルアクリルアミドが好ましく、(メタ)アクリル酸及びその塩がより好ましい。
 水溶性エチレン性不飽和単量体としてアクリル酸及びその塩を用いる場合、当該アクリル酸及びその塩は、主となる水溶性エチレン性不飽和単量体として用いられ、具体的には、水溶性エチレン性不飽和単量体の総モル数に対して70~100モル%用いられることが好ましい。
 なお、上述の水溶性エチレン性不飽和単量体は、後記する逆相懸濁重合を行う際には、炭化水素分散媒中での分散効率を上昇させるために水溶液にして用いてもよい。このような水溶液中における上述の単量体の濃度は、通常20質量%以上、飽和濃度以下とすればよく、25~90質量%が好ましく、30~85質量%がより好ましい。
 水溶性エチレン性不飽和単量体が(メタ)アクリル酸、2-(メタ)アクリルアミド-2-メチルプロパンスルホン酸等のように酸基を有する場合、必要に応じてその酸基が予めアルカリ性中和剤により中和されたものを用いてもよい。このようなアルカリ性中和剤としては、例えば、水酸化ナトリウム、炭酸ナトリウム、炭酸水素ナトリウム、水酸化カリウム、炭酸カリウム等のアルカリ金属塩;アンモニア等が挙げられる。特にこれらのアルカリ性中和剤は、中和操作を簡便にするために水溶液の状態にして用いてもよい。上述のアルカリ性中和剤は単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
 アルカリ性中和剤による水溶性エチレン性不飽和単量体の中和度については、得られる吸水性樹脂の浸透圧を高めることで吸水性能を高めるために、水溶性エチレン性不飽和単量体が有する全ての酸基に対する中和度を、通常50~100モル%とすることが好ましく、70~80モル%とすることがより好ましい。
 重合体粒子は、例えば、前記水溶性エチレン性不飽和単量体を含む原料を用いた重合反応を行う工程(以下、「重合工程」)を含む製造方法によって製造することができる。
 重合工程で行われる重合反応は、例えば、逆相懸濁重合法、水溶液重合法、乳化重合法などを挙げることができ、逆相懸濁重合法を採用することが好ましい。逆相懸濁重合とは、例えば、分散媒中、分散安定剤の存在下、前記分散媒に難溶性の単量体を懸濁させて重合させる方法である。逆相懸濁重合法は、公知のように、単量体を多段階に分けて重合を行う多段階重合であってもよく、例えば、2段階重合であってもよい。多段階重合において、最初の重合反応を1段目と称し、以降、1段目重合の後に段階的に添加する単量体を2段目、3段目などと順に称する。
 本発明では、逆相懸濁重合法を採用する場合は、多段階重合ではなく、1段の重合反応によって、吸水性樹脂粒子を製造することが好ましい。この場合、本発明の吸水性樹脂粒子は、上記の中位粒子径、生理食塩水の吸水速度、および、吸水比率を満たしやすくなる。
 逆相懸濁重合で用いられる分散媒として、炭化水素分散媒を用いることができる。炭化水素分散媒は、n-ヘキサン、n-ヘプタン、n-オクタン、リグロイン等の脂肪族炭化水素;シクロペンタン、メチルシクロペンタン、シクロヘキサン、メチルシクロヘキサン等の脂環族炭化水素;並びに、ベンゼン、トルエン、キシレン等の芳香族炭化水素等を挙げることができる。これらの分散媒のなかでも、工業的に入手が容易であり、品質が安定しており、さらに安価であるため、n-ヘキサン、n-ヘプタン、及びシクロヘキサンが好適に用いられる。これらの分散媒は単独で用いてもよいし、2種以上を組み合わせて用いてもよい。分散媒として、例えば、混合溶剤として知られる、Exxsol Heptane(エクソンモービル社製:ヘプタン及びその異性体の炭化水素)やNappar6(エクソンモービル社製:シクロヘキサン及びその異性体の炭化水素)などが使用できる。
 逆相懸濁重合で使用することができる水溶性エチレン性不飽和単量体は前記水溶性エチレン性不飽和単量体と同様であり、反応性に優れる点で、(メタ)アクリル酸及びその塩、(メタ)アクリルアミド、N,N-ジメチルアクリルアミドが好ましく、(メタ)アクリル酸及びその塩がより好ましい。また、水溶性エチレン性不飽和単量体は、中和度が前記範囲になるように中和処理されてもよい。
 重合工程における重合反応、とりわけ逆相懸濁重合では、必要に応じて増粘剤を使用できる。増粘剤としては、例えば、ヒドロキシエチルセルロース、ヒドロキシプロピルセルロース、メチルセルロース、カルボキシメチルセルロース、ポリアクリル酸、ポリアクリル酸(部分)中和物、ポリエチレングリコール、ポリアクリルアミド、ポリエチレンイミン、デキストリン、アルギン酸ナトリウム、ポリビニルアルコール、ポリビニルピロリドン、ポリエチレンオキサイド等を用いることができる。
 逆相懸濁重合で使用する分散安定剤としては、界面活性剤を用いればよく、例えば、ショ糖脂肪酸エステル、ポリグリセリン脂肪酸エステル、ソルビタン脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステル、ポリオキシエチレングリセリン脂肪酸エステル、ソルビトール脂肪酸エステル、ポリオキシエチレンソルビトール脂肪酸エステル、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルフェニルエーテル、ポリオキシエチレンヒマシ油、ポリオキシエチレン硬化ヒマシ油、アルキルアリルホルムアルデヒド縮合ポリオキシエチレンエーテル、ポリオキシエチレンポリオキシプロピレンブロックコポリマー、ポリオキシエチレンポリオキシプロピルアルキルエーテル、ポリエチレングリコール脂肪酸エステル、アルキルグルコシド、N-アルキルグルコンアミド、ポリオキシエチレン脂肪酸アミド、ポリオキシエチレンアルキルアミン、ポリオキシエチレンアルキルエーテルのリン酸エステル、ポリオキシエチレンアルキルアリルエーテルのリン酸エステル等を用いることができる。なかでも、単量体の分散安定性の面から、ソルビタン脂肪酸エステル、ポリグリセリン脂肪酸エステル、ショ糖脂肪酸エステル等が好ましい。これらの界面活性剤は、単独で使用してもよいし、2種以上を併用してもよい。
 界面活性剤の使用量は、炭化水素分散媒中における、水溶性エチレン性不飽和単量体の分散状態を良好に保ち、かつ使用量に見合う分散効果を得るため、第1段目の水溶性エチレン性不飽和単量体100質量部に対して、好ましくは0.1~30質量部、より好ましくは0.3~20質量部とされる。
 また分散安定剤として、界面活性剤とともに又は界面活性剤に替えて高分子系分散剤を併用してもよい。使用できる高分子系分散剤としては、無水マレイン酸変性ポリエチレン、無水マレイン酸変性ポリプロピレン、無水マレイン酸変性エチレン・プロピレン共重合体、無水マレイン酸変性EPDM(エチレン・プロピレン・ジエン・ターポリマー)、無水マレイン酸変性ポリブタジエン、無水マレイン酸・エチレン共重合体、無水マレイン酸・プロピレン共重合体、無水マレイン酸・エチレン・プロピレン共重合体、無水マレイン酸・ブタジエン共重合体、ポリエチレン、ポリプロピレン、エチレン・プロピレン共重合体、酸化型ポリエチレン、酸化型ポリプロピレン、酸化型エチレン・プロピレン共重合体、エチレン・アクリル酸共重合体、エチルセルロース、エチルヒドロキシエチルセルロース等が挙げられる。なかでも、単量体の分散安定性の面から、無水マレイン酸変性ポリエチレン、無水マレイン酸変性ポリプロピレン、無水マレイン酸変性エチレン・プロピレン共重合体、無水マレイン酸・エチレン共重合体、無水マレイン酸・プロピレン共重合体、無水マレイン酸・エチレン・プロピレン共重合体、ポリエチレン、ポリプロピレン、エチレン・プロピレン共重合体、酸化型ポリエチレン、酸化型ポリプロピレン、酸化型エチレン・プロピレン共重合体等が好ましい。これらの高分子系分散剤は、単独で使用してもよいし、2種以上を併用してもよい。
 高分子系分散剤の使用量は、炭化水素分散媒中における、水溶性エチレン性不飽和単量体の分散状態を良好に保ち、かつ使用量に見合う分散効果を得るため、第1段目の水溶性エチレン性不飽和単量体100質量部に対して、好ましくは0.1~30質量部、より好ましくは0.3~20質量部とされる。
 重合工程では、例えば、公知の重合開始剤を広く使用することができる。ラジカル重合開始剤としては、例えば、過硫酸カリウム、過硫酸アンモニウム、過硫酸ナトリウム等の過硫酸塩類;メチルエチルケトンパーオキシド、メチルイソブチルケトンパーオキシド、ジ-t-ブチルパーオキシド、t-ブチルクミルパーオキシド、過酸化水素等の過酸化物類;並びに、2,2’-アゾビス(2-メチルプロピオンアミジン)2塩酸塩、2,2’-アゾビス〔2-(N-フェニルアミジノ)プロパン〕2塩酸塩、2,2’-アゾビス〔2-(N-アリルアミジノ)プロパン〕2塩酸塩、4,4’-アゾビス(4-シアノ吉草酸)等のアゾ化合物等を挙げることができる。ラジカル重合開始剤は、亜硫酸ナトリウム、亜硫酸水素ナトリウム、硫酸第一鉄、L-アスコルビン酸等の還元剤と併用して、レドックス重合開始剤とすることもできる。
 重合工程で使用するラジカル重合開始剤の使用量の下限値は、重合安定性の観点から、使用する水溶性エチレン性不飽和単量体1モルに対して、0.01ミリモル以上であることが好ましく、0.05ミリモル以上であることがより好ましい。また、ラジカル重合開始剤の上限値は、重合安定性の観点から、使用する水溶性エチレン性不飽和単量体1モルに対して、20ミリモル以下であることが好ましく、10ミリモル以下であることがより好ましい。ラジカル重合開始剤をこの範囲で使用することにより、吸水性樹脂粒子の製造が容易になる。
 重合工程では、必要に応じて連鎖移動剤も使用できる。連鎖移動剤としては、次亜リン酸塩類、チオール類、チオール酸類、第2級アルコール類、アミン類等が例示される。
 重合工程では、内部架橋剤を使用することが好ましい。これにより、重合工程で得られる重合体粒子は、その内部が内部架橋剤で架橋された構造を有し得る。すなわち、得られる吸水性樹脂粒子は内部架橋構造を有し得る。本明細書では、重合体の内部の架橋に用いられる架橋剤を、後架橋剤と区別するため、内部架橋剤と称する。
 内部架橋剤としては、例えば、重合性不飽和基を2個以上有する化合物が挙げられる。内部架橋剤の具体例として、トリアリル化合物;ショ糖アリルエーテル;(ポリ)エチレングリコール[本明細書において、例えば、「ポリエチレングリコール」と「エチレングリコール」を合わせて「(ポリ)エチレングリコール」と表記する。以下同様]、(ポリ)プロピレングリコール、トリメチロールプロパン、グリセリンポリオキシエチレングリコール、ポリオキシプロピレングリコール、及び(ポリ)グリセリン等のポリオール類のジまたはトリ(メタ)アクリル酸エステル類;前記のポリオールとマレイン酸及びフマール酸等の不飽和酸類とを反応させて得られる不飽和ポリエステル類;N,N’-メチレンビス(メタ)アクリルアミド等のビスアクリルアミド類;ポリエポキシドと(メタ)アクリル酸とを反応させて得られるジまたはトリ(メタ)アクリル酸エステル類;トリレンジイソシアネートやヘキサメチレンジイソシアネート等のポリイソシアネートと(メタ)アクリル酸ヒドロキシエチルとを反応させて得られるジ(メタ)アクリル酸カルバミルエステル類;アリル化澱粉;アリル化セルロース;ジアリルフタレート;N,N’,N’’-トリアリルイソシアヌレート;ジビニルベンゼン等が挙げられる。これらの内部架橋剤は、1種単独または2種類以上を併用してもよい。
 前記トリアリル化合物としては、トリアリルシアヌレート(シアヌル酸トリアリル)、トリアリルイソシアヌレート、トリアリルホスフェート、トリアリルアミンなどの炭素数9~20のトリアリル化合物が挙げられる。
 前記ショ糖アリルエーテルは、アルカリ触媒下で、臭化アリル等を用いてショ糖をアリルエーテル化する方法により合成される。このときのエーテル化の程度に応じて、油溶性又は水溶性のショ糖アリルエーテルが得られる。ショ糖アリルエーテルが油溶性である場合、エーテル化度は5.0~8.0が好ましく、ショ糖アリルエーテルが水溶性ショ糖アリルエーテである場合は、そのエーテル化度は、好ましくは1.8~4、より好ましくは2.0~3.5、さらに好ましくは2.2~3.2である。なお、当該エーテル化度は、ショ糖に対するアリルエーテル基のモル比の平均値である。
 内部架橋剤は、上述の重合性不飽和基を2個以上有する化合物以外の化合物であってもよく、斯かる化合物としては、エチレンカーボネート等のカーボネート化合物;(ポリ)エチレングリコールジグリシジルエーテル、(ポリ)プロピレングリコールジグリシジルエーテル、及び(ポリ)グリセリンジグリシジルエーテル等のグリシジル基含有化合物;(ポリ)エチレングリコール、(ポリ)プロピレングリコール、(ポリ)グリセリン、ペンタエリスリトール、エチレンジアミン、ポリエチレンイミン、グリシジル(メタ)アクリレート等が挙げられる。これらの内部架橋剤は、1種単独または2種類以上を併用してもよい。
 内部架橋剤は、トリアリル化合物およびショ糖アリルエーテルからなる群より選ばれる1種であることが好ましい。この場合、本発明の吸水性樹脂粒子は、上記の中位粒子径、生理食塩水の吸水速度、および、吸水比率を満たしやすくなる。
 内部架橋剤の使用量は、使用する水溶性エチレン性不飽和単量体1モルに対して、0.001ミリモル以上であることが好ましく、0.005ミリモル以上であることがより好ましく、0.01ミリモル以上であることがさらに好ましく、0.1ミリモル以上であることが特に好ましい。また、内部架橋剤の使用量は、使用する水溶性エチレン性不飽和単量体1モルに対して、50ミリモル以下であることが好ましく、40ミリモル以下であることがより好ましく、30ミリモル以下であることがさらに好ましく、20ミリモル以下であることが特に好ましい。
 重合工程において、重合反応の温度は、ラジカル重合開始剤の種類及び使用量等に応じて適宜設定することができ、例えば、20~110℃とすればよく、好ましくは40~90℃とすることができる。反応時間は、例えば、0.1時間以上4時間以下で設定できる。
 重合工程では、例えば、高分子分散安定剤が溶解した分散媒中に、必要に応じて中和処理した水溶性エチレン性不飽和単量体、増粘剤、ラジカル重合開始剤及び内部架橋剤を含む水溶液を加え、次いで、界面活性剤を加えることで、懸濁状態をつくりだして行うことができる。
 上記重合工程により、水溶性エチレン性不飽和単量体が重合して重合体粒子が生成する。例えば、逆相懸濁重合では水溶性エチレン性不飽和単量体の重合体が分散したスラリーが得られる。内部架橋剤を使用した場合は、重合工程で得られる重合体は、内部架橋剤によって架橋された構造を有する。
 重合工程において、前述の多段階重合である場合には、上記した方法で1段目の逆相懸濁重合を行った後、1段目の重合工程で得られた反応混合物に水溶性エチレン性不飽和単量体を添加し混合して、1段目と同様の方法で2段目以降の逆相懸濁重合を行えばよい。2段目以降の各段における逆相懸濁重合では、水溶性エチレン性不飽和単量体の他に、ラジカル重合開始剤と、必要に応じて添加する内部架橋剤とを、2段目以降の各段における逆相懸濁重合の際に添加する水溶性エチレン性不飽和単量体の量を基準として、前述した水溶性エチレン性不飽和単量体に対する各成分のモル比の範囲内で添加して、上記した方法と同様の条件で逆相懸濁重合を行えばよい。なお、逆相懸濁重合を多段で行う場合、所望の吸水性樹脂の製造が容易になる観点から、逆相懸濁重合で使用した水溶性エチレン性不飽和単量体1モルあたり、重合開始剤の総量及び必要に応じて使用される内部架橋剤の使用量の総量はそれぞれ、上述した範囲内となるようにすることが好ましい。
 重合工程によって得られた重合体粒子は、必要に応じて、乾燥工程を含むこともできる。すなわち、重合体粒子の製造方法は、重合工程に加えて乾燥工程を含むこともできる。乾燥工程は、外部から熱等のエネルギーを重合体に加えることにより、上記重合工程で得られた重合体又は内部架橋剤で架橋された重合体から水分を除去する工程である。例えば、逆相懸濁重合の場合、乾燥工程では、上記重合工程で得られた重合体(含水ゲル)が炭化水素分散媒に分散した状態で共沸蒸留を行うことにより、重合体から水、炭化水素分散媒等を除去することができる。乾燥工程を実施することにより、重合体又は内部架橋剤で架橋された重合体の含水率を調整することができる。なお、乾燥工程は、後述する後架橋工程と同時に実施してもよい。
 乾燥工程は常圧下でも減圧下で行ってもよく、乾燥効率を高めるため、窒素等の気流下で行ってもよい。乾燥工程が常圧の場合、乾燥温度は70~250℃が好ましく、80~180℃がより好ましく、80~140℃が更に好ましく、90~130℃が特に好ましい。減圧下の場合においては、乾燥温度は40~160℃が好ましく、50~120℃がより好ましい。
 前記重合工程で得られた重合体(内部架橋剤で架橋された重合体も含む)又は前記乾燥工程で得られた重合体(内部架橋剤で架橋された重合体も含む)を後架橋剤で処理することができる。これにより、重合体は後架橋剤で架橋された構造を有することができ、吸水性樹脂の表面近傍の架橋密度が高くなる。重合体を後架橋剤で処理する工程を「後架橋工程」と表記する。
 後架橋剤の種類は、前述の内部架橋剤と同様の種類の各種架橋剤を例示することができる。中でも、後架橋剤は、エチレンカーボネート等のカーボネート化合物であることが好ましい。この場合、本発明の吸水性樹脂粒子は、上記の中位粒子径、生理食塩水の吸水速度、および、吸水比率を満たしやすくなる。後架橋剤は、単独で使用してもよいし、2種類以上を併用してもよい。
 後架橋剤の使用量は、後架橋される重合体を構成する水溶性エチレン性不飽和単量体1モルに対して、0.01ミリモル以上であることが好ましく、0.05ミリモル以上であることがより好ましく、0.1ミリモル以上であることがさらに好ましく、また、20ミリモル以下であることが好ましく、15ミリモル以下であることがより好ましく、10ミリモル以下であることがさらに好ましい。
 後架橋工程における反応温度(つまり、重合体を後架橋剤で処理する温度)は、50~250℃が好ましく、60~230℃がより好ましく、60~200℃がさらに好ましい。また、前記後架橋の反応時間(つまり、前記反応温度にて重合体を後架橋剤で処理する時間)は、反応温度、後架橋剤の種類及び使用量等によって異なるので一概には決定することができないが、通常、1~300分間、好ましくは5~200分間である。
 重合体粒子の製造では、前記後架橋工程の前、前記後架橋工程中、あるいは、前記後架橋工程の後に、金属キレート剤を添加してもよい。金属キレート剤は、例えば、公知の金属キレート剤を挙げることができる。金属キレート剤の種類としては、ホスホン酸系の金属キレート剤、アミノカルボン酸部位を有する金属キレート剤等を挙げることができる。
 前記重合体粒子は、シリカを含むこともできる。この場合、例えば、シリカは重合体粒子の表面に被覆された状態で存在することができる。本発明の吸水性樹脂粒子がシリカを含む場合、その含有割合は、例えば、吸水性樹脂粒子100質量部あたり0.01~5質量部であり、好ましくは0.02~3質量部である。本発明の吸水性樹脂粒子において、シリカ以外のその他成分を含むことができ、例えば、公知の止水材に含まれる各種成分を挙げることができる。
 なお、「吸水性樹脂粒子100質量部」とは、重合体粒子の他、重合工程で用いられる開始剤、架橋剤、増粘剤、界面活性剤、高分子系分散剤を含み得るものであり、さらに、吸水性樹脂粒子が含有する水分をも含み得る。その他、重合工程以降に加えられる種々の添加剤を含み得る。
 本発明の吸水性樹脂粒子は、前記重合体粒子のみで形成されていてもよいし、あるいは、重合体粒子以外の成分を含むこともできる。本発明の吸水性樹脂粒子は、前記重合体粒子を50質量%以上含むことが好ましく、80質量%以上含むことがより好ましく、90質量%以上含むことがさらに好ましく、95質量%以上含むことが特に好ましい。
 吸水性樹脂粒子は、純水吸水量が500g/g以下であることが好ましい。この場合、90±2℃の環境下で18時間経過後のゲル粘度が高く、止水材としてより好適に使用することができる。吸水性樹脂粒子の純水吸水量は、実施例の項に記載の測定方法に従って、測定することができる。
 吸水性樹脂粒子の純水吸水量は、500g/g以下であることが好ましく、400g/g以下であることがより好ましく、300g/g以下であることがさらに好ましく、250g/g以下であることがよりさらに好ましい。
 吸水性樹脂粒子は、嵩密度が0.4g/mL以上であることが好ましく、0.5g/mL以上であることがより好ましく、また、上限は1g/mL以下であってもよく、0.9以下であってもよい。
 吸水性樹脂粒子は、遠心分離機保持容量(CRC)が30g/g以下であることが好ましく、27g/g以下であることがより好ましく、25g/g以下であることがさらに好ましく、また、下限は5g/g以上であってもよく、10g/g以上であってもよい。
 吸水性樹脂粒子は、30秒膨潤高さが3mm以上であることが好ましい。この場合、吸水性樹脂粒子は、優れた膨潤性能を有することができ、止水材としてより好適に使用することができる。吸水性樹脂粒子の30秒膨潤高さは、実施例の項に記載の測定方法に従って測定することができる。
 吸水性樹脂粒子の30秒膨潤高さは、4mm以上であることがより好ましく、5mm以上であることがさらに好まし、また、上限は25mm以下であってもよく、20mmであってもよい。
 本発明の吸水性樹脂粒子は、90±2℃の環境下で18時間経過後のゲル粘度(mPa・s)の値が5000mPa・s以上であることが好ましく、6000mPa・s以上であることがより好ましく、7000mPa・s以上であることがより好ましく、8000mPa・s以上であることが特に好ましい。90±2℃の環境下で18時間経過後のゲル粘度の上限は、例えば、70000mPa・s以下であることが好ましく、60000mPa・s以下であることがより好ましく、30000mPa・s以下であることがさらに好ましく、15000mPa・s以下であることが特に好ましい。
 本発明の吸水性樹脂粒子は、吸水速度が速く、30秒膨潤高さが大きく、また、90±2℃の環境下で18時間経過後のゲル粘度も高いものであり、吸水特性、膨潤性能および耐熱性を兼ね備えるものである。従来、中位粒子径が250μm以下という小粒子径である場合、粒子間で吸水性にばらつきがあり、膨潤性能および耐熱性の両立が難しいものであったところ、本発明では吸水性樹脂粒子が(1)式を満たすように調節したことで、膨潤性能および耐熱性を両立することができるものである。
 従って、本発明の吸水性樹脂粒子は、各種用途に適しており、例えば、止水材及び結露防止剤等の工業資材、保水剤及び土壌改良剤等の農園芸材料、紙おむつ及び生理用品等の衛生材料等の種々の分野に広く適用することができる。特に、本発明吸水性樹脂粒子は、止水効果を長期に持続させることができることから、止水材への使用に適している。
 2.止水材及びケーブル
 本発明は止水材を包含する。斯かる止水材は、前述の本発明の吸水性樹脂粒子を備えるものであり、その他の構成は、例えば、公知の止水材と同様の構成とすることができる。止水材は吸水性樹脂粒子単独で形成することができ、あるいは、吸水性樹脂粒子と、ゴム及び/又は熱可塑性樹脂等との混合物を成形して形成することもできる。止水材としては、止水テープ、止水ヤーン等が例示される。
 止水テープは、例えば、吸水性樹脂粒子を液透過性シートに保持させることにより得られる。あるいは、止水テープは、吸水性樹脂粒子を2枚以上の液透過性シートの間に、挟持させることにより得られる。具体的には、接着剤を用いて吸水性樹脂粒子と液不透過性シートとを固着させてシート状に形成することで、止水テープを得ることができる。液透過性シートとしては、例えば、ポリオレフィン、ポリエステル、ポリアミド、ナイロン、アクリル等の合成樹脂からなる不織布、織布、フィルム等が用いられる。
 止水ヤーンは、例えば、吸水性樹脂粒子を基材に塗布又は含浸させることにより得られる。斯かる基材は、合成繊維の長繊維もしくはプラスチック糸(基材糸)が挙げられ、具体的には、ポリオレフィン、ポリエステル、ポリアミド、ナイロン、アクリル等の合成樹脂の長繊維やプラスチック糸が用いられる。
 止水ヤーンの製造において、吸水性樹脂粒子を基材に塗布又は含浸する方法は、例えば、有機溶媒中に吸水性樹脂粒子を分散させた分散液を、前記基材に塗布又は含浸させることで、吸水性樹脂粒子を前記基材に固着させることができる。吸水性樹脂粒子の前記基材への固着性が弱い場合には、接着剤を併用して固着性を高めることもできる。
 前記接着剤は、例えば、天然ゴム系、ブチルゴム系、ポリイソプレン等のゴム系接着剤;スチレン-イソプレンブロック共重合体(SIS)、スチレン-ブタジエンブロック共重合体(SBS)等のスチレン系エラストマー接着剤;エチレン-酢酸ビニル共重合体(EVA)接着剤;エチレン-アクリル酸エチル共重合体(EEA)等のエチレン-アクリル酸誘導体共重合系接着剤;エチレン-アクリル酸共重合体(EAA)接着剤;共重合ナイロン等のポリアミド系接着剤;ポリエチレン、ポリプロピレン等のポリオレフィン系接着剤;ポリエチレンテレフタレート(PET)、共重合ポリエステル等のポリエステル系接着剤等、及び、アクリル系接着剤が挙げられる。
 本発明の止水材は、本発明の吸水性樹脂粒子を含むものであり、当該吸水性樹脂粒子は膨潤性能に優れるものであるため、ケーブル用途に特に好適に使用することができる。
 本発明の止水材は、種々の用途に適用することができ、例えば、光ケーブル等の通信用ケーブル及び電力ケーブル等の各種ケーブルに採用することができ、具体的には地下及び海底で使用される電力ケーブルに好適に採用できる。とりわけ、上述の止水テープ、止水ヤーン等は、電力ケーブル用の止水材として特に好適である。
 光ケーブルとしては、例えば、公知の光ケーブルと同様の構成とすることができる。一般的な光ケーブルと同様、複数の光ファイバ心線が束になった光ファイバユニットと、複数の光ファイバユニットが集まった光ファイバ集合体と、光ファイバユニット集合体の外周に設けられる被覆層とを設けた構造を有することができる。外部から侵入した水がケーブルの長さ方向に走水することを防止するために、光ファイバユニット集合体と被覆層の間に止水テープを配置する。さらに、止水テープは光ファイバユニット集合体の内部に収納されていてもよい。
 電力ケーブルとしては、例えば、公知の電力ケーブルと同様の構成とすることができる。一般的な電力ケーブルと同様、中心導体の外周に内部半導電層、絶縁層、外部半導電層、被覆層を順次設けた構造を有することができる。外部から侵入した水がケーブルの長さ方向に走水することを防止するために、外部半導電層と被覆層の間に止水テープを配置する。さらに、止水テープは内部半導電層と絶縁層の間に配置されていてもよい。また、中心導体に止水ヤーンが収納されていてもよい。
 本開示に包含される発明を特定するにあたり、本開示の各実施形態で説明した各構成(性質、構造、機能等)は、どのように組み合わせられてもよい。すなわち、本開示には、本明細書に記載される組み合わせ可能な各構成のあらゆる組み合わせからなる主題が全て包含される。
 以下、実施例により本発明をより具体的に説明するが、本発明はこれら実施例の態様に限定されるものではない。下記の実施例及び比較例で得られた吸水性樹脂粒子は、後記する各種試験方法により評価した。特に断りのない場合、測定は温度25±2℃、湿度50±10%の環境下で実施した。
[吸水性樹脂粒子の製造]
 (実施例1)
[重合工程]
 還流冷却器、滴下ロート、窒素ガス導入管、並びに、攪拌機として、翼径5cmの4枚傾斜パドル翼を2段で有する攪拌翼を備えた内径11cm、2L容の丸底円筒型セパラブルフラスコを準備した。このフラスコに、炭化水素分散媒としてn-ヘプタン293gをとり、高分子系分散剤として無水マレイン酸変性エチレン・プロピレン共重合体(三井化学株式会社、ハイワックス1105A)0.736gを添加し、攪拌しつつ80℃まで昇温して分散剤を溶解した後、50℃まで冷却した。一方、内容積300mLのビーカーに、水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液92.0g(1.03モル)をとり、氷水で冷却しつつ、20.9質量%の水酸化ナトリウム水溶液147.7gを滴下して75モル%の中和を行った後、水溶性ラジカル重合剤として過硫酸カリウム0.0736g(0.27ミリモル)、内部架橋剤としてトリアリルアミン1.4365g(10.47ミリモル)を加えて溶解し、第1段目の水性液を調製した。そして、上記にて調製した水性液をセパラブルフラスコに添加して、10分間攪拌した後、20mL-バイアル瓶中において、n-ヘプタン6.62gに界面活性剤としてHLB3のショ糖ステアリン酸エステル(三菱化学フーズ株式会社、リョートーシュガーエステルS-370)0.736gを加熱溶解した界面活性剤溶液を、さらに添加して、撹拌機の回転数を500rpmとして攪拌しながら系内を窒素で十分に置換した後、フラスコを70℃の水浴に浸漬して昇温し、重合を60分間行うことにより、含水ゲル状の重合体粒子を得た。
[脱水工程]
 その後、125℃に設定した油浴にフラスコを浸漬し、n-ヘプタンと水との共沸蒸留により、n-ヘプタンを還流しながら114.57gの水を系外へ抜き出した。
[乾燥工程]
 n-ヘプタンを125℃にて蒸発させて乾燥させ、さらに目開き850μmの篩に通過させて重合体粒子を得た。前記重合体粒子100質量部に対して2質量部の非晶質シリカ(オリエンタルシリカズコーポレーション、トクシールNP-S)を混合し、実施例1の吸水性樹脂粒子93.5gを得た。
 (実施例2)
 重合工程で使用する内部架橋剤をショ糖アリルエーテル0.221g(0.52ミリモル)に変更したこと、および、脱水工程で系外に抜き出した水の量を116.30gに変更したこと以外は、実施例1と同様の方法で、吸水性樹脂粒子91.2gを得た。
 (実施例3)
 重合工程で使用する内部架橋剤を0.958g(6.98ミリモル)に変更したこと、および、脱水工程で系外に抜き出した水の量を115.80gに変更したこと以外は、実施例1と同様の方法で、目開き850μmの篩に通過させた重合体粒子を得た。この重合体粒子10gを、フッ素樹脂製の碇型撹拌翼を備えた内径11cmの丸底円筒型セパラブルフラスコに量りとった。次に、500rpmで撹拌しながら、後架橋剤としてエチレンカーボネート0.10gと、2-プロパノール0.54gと、水0.36gとを混合して得られた表面架橋剤水溶液を噴霧した。この噴霧により得られた混合物を、直径12cmの金属シャーレに均一に広げた後、200℃で30分加熱した。室温まで冷却した後、目開き850μmの篩に通過させて、重合体粒子を得た。前記重合体粒子100質量部に対して2質量部の非晶質シリカ(オリエンタルシリカズコーポレーション、トクシールNP-S)を混合し、実施例3の吸水性樹脂粒子7.9gを得た。
 (比較例1)
[重合工程]
還流冷却器、滴下ロート、窒素ガス導入管、並びに、攪拌機として、翼径5cmの4枚傾斜パドル翼を2段で有する攪拌翼を備えた内径11cm、2L容の丸底円筒型セパラブルフラスコを準備した。このフラスコに、炭化水素分散媒としてn-ヘプタン293gをとり、高分子系分散剤として無水マレイン酸変性エチレン・プロピレン共重合体(三井化学株式会社、ハイワックス1105A)0.736gを添加し、攪拌しつつ80℃まで昇温して分散剤を溶解した後、50℃まで冷却した。一方、内容積300mLのビーカーに、水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液92.0g(1.03モル)をとり、氷水で冷却しつつ、20.9質量%の水酸化ナトリウム水溶液147.7gを滴下して75モル%の中和を行った後、増粘剤としてヒドロキシルエチルセルロース0.092g(住友精化株式会社、HECAW-15F)、水溶性ラジカル重合剤として過硫酸カリウム0.0736g(0.27ミリモル)、内部架橋剤としてエチレングリコールジグリシジエーテル0.0100g(0.057ミリモル)を加えて溶解し、第1段目の水性液を調製した。そして、上記にて調製した水性液をセパラブルフラスコに添加して、10分間攪拌した後、20mL-バイアル瓶中において、n-ヘプタン6.62gに界面活性剤としてHLB3のショ糖ステアリン酸エステル(三菱化学フーズ株式会社、リョートーシュガーエステルS-370)0.736gを加熱溶解した界面活性剤溶液を、さらに添加して、撹拌機の回転数を500rpmとして攪拌しながら系内を窒素で十分に置換した後、フラスコを70℃の水浴に浸漬して昇温し、重合を60分間行うことにより、第1段目の重合スラリー液を得た。
 一方、別の内容積500mLの三角フラスコに80.5重量%のアクリル酸水溶液128.8g(1.44モル)を入れ、氷冷しながら27質量%の水酸化ナトリウム水溶液160.0gを滴下して75モル%のアクリル酸の中和を行った。得られたアクリル酸部分中和塩水溶液に、内部架橋剤としてエチレングリコールジグリシジルエーテル0.0116g(0.067ミリモル)およびラジカル重合開始剤として過硫酸カリウム0.09g(0.33ミリモル)を添加し、これを第2段目の水性液を調製した。第1段目重合の終了後第1段目の重合スラリー液を50℃に冷却し、界面活性剤が溶解している状態で、第2段目の水溶液を系内に滴下し、50℃に保ちながら30分間攪拌を行うと同時に系内を窒素ガスで充分に置換した後、70℃に昇温して第2段目の重合を行い、含水ゲル状の重合体を得た。
[脱水工程]
 その後、125℃に設定した油浴にフラスコを浸漬し、n-ヘプタンと水との共沸蒸留により、260.1gの水を抜き出した後、表面架橋剤として2質量%のエチレングリコールジグリシジルエーテル水溶液4.42g(0.51ミリモル)を添加し、83℃で2時間保持した。
[乾燥工程]
 n-ヘプタンを125℃にて蒸発させて乾燥させ、さらに目開き850μmの篩に通過させて重合体粒子を得た。前記重合体粒子100質量部に対して2質量部の非晶質シリカ(オリエンタルシリカズコーポレーション、トクシールNP-S)を混合し、吸水性樹脂粒子230.5gを得た。
 (比較例2)
[重合工程]
 還流冷却器、滴下ロート、窒素ガス導入管、並びに、攪拌機として、翼径5cmの4枚傾斜パドル翼を2段で有する攪拌翼を備えた内径11cm、2L容の丸底円筒型セパラブルフラスコを準備した。このフラスコに、炭化水素分散媒としてn-ヘプタン293gをとり、高分子系分散剤として無水マレイン酸変性エチレン・プロピレン共重合体(三井化学株式会社、ハイワックス1105A)0.736gを添加し、攪拌しつつ80℃まで昇温して分散剤を溶解した後、50℃まで冷却した。一方、内容積300mLのビーカーに、水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液92.0g(1.03モル)をとり、氷水で冷却しつつ、20.9質量%の水酸化ナトリウム水溶液147.7gを滴下して75モル%の中和を行った後、水溶性ラジカル重合剤として過硫酸カリウム0.0736g(0.27ミリモル)、内部架橋剤としてトリアリルアミン1.4365g(10.47ミリモル)を加えて溶解し、第1段目の水性液を調製した。そして、上記にて調製した水性液をセパラブルフラスコに添加して、10分間攪拌した後、20mL-バイアル瓶中において、n-ヘプタン6.62gに界面活性剤としてHLB3のショ糖ステアリン酸エステル(三菱化学フーズ株式会社、リョートーシュガーエステルS-370)0.736gを加熱溶解した界面活性剤溶液を、さらに添加して、撹拌機の回転数を500rpmとして攪拌しながら系内を窒素で十分に置換した後、フラスコを70℃の水浴に浸漬して昇温し、重合を60分間行うことにより、第1段目の重合スラリー液を得た。
 一方、別の内容積500mLのビーカーに水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液128.8g(1.44モル)をとり、氷水で冷却しつつ、27質量%の水酸化ナトリウム水溶液160.0gを滴下して75モル%の中和を行った後、水溶性ラジカル重合開始剤として過硫酸カリウム0.103g(0.38ミリモル)、内部架橋剤としてトリアリルアミン2.0110g(14.66ミリモル)を加えて溶解し、第2段目の水性液を調製した。
 撹拌機の回転数を1000rpmとして撹拌しながら、上記のセパラブルフラスコ系内を22℃に冷却した後、上記第2段目の水性液の全量を、第1段目の重合スラリー液に添加して、系内を窒素で30分間置換した後、再度、フラスコを70℃の水浴に浸漬して昇温し、重合反応を60分間行って、含水ゲル状の重合体を得た。
[脱水工程]
 その後、125℃に設定した油浴にフラスコを浸漬し、n-ヘプタンと水との共沸蒸留により、n-ヘプタンを還流しながら229.7gの水を系外へ抜き出した。
[乾燥工程]
 n-ヘプタンを125℃にて蒸発させて乾燥させ、さらに目開き850μmの篩に通過させて重合体粒子を得た。前記重合体粒子100質量部に対して2質量部の非晶質シリカ(オリエンタルシリカズコーポレーション、トクシールNP-S)を混合し、比較例2の吸水性樹脂粒子234.7gを得た。
 (吸水性樹脂粒子の中位粒子径)
 吸水性樹脂粒子5gを、音波振動式ふるい分け測定器(ロボットシフター RPS-01、株式会社セイシン企業製)と、JIS規格の目開き400μm、250μm、180μm、150μm、106μm、75μm及び45μmの篩と、受け皿とを用いて篩分けした。各篩上に残った粒子の質量を全量に対する質量百分率として算出した。各篩上に残存した粒子の質量百分率を、粒子径の大きいものから順に積算し、篩の目開きと、篩上に残った粒子の質量百分率の積算値との関係を対数確率紙にプロットした。確率紙上のプロットを直線で結ぶことにより、積算質量百分率50質量%に相当する粒子径を求め、これを吸水性樹脂粒子の中位粒子径とした。
 (ゲル粘度の測定)
 吸水性樹脂粒子のゲル粘度は、膨潤ゲルの温度を25±0.5℃に調整し、ビスメトロン(芝浦システム社VDH2型、ローターNo.5または7、回転数10rpm)を用いて測定を行った。このゲル粘度測定では、内径64mmΦの200mLガラスビーカーにゲルを65mmの高さまで入れた状態で行った。200mLビーカーにイオン交換水100gを加え、マグネチックスターラーバー(直径8mm×長さ30mmの円柱状、リング無し)を使用し、1000rpmで攪拌した。この攪拌により生じる渦中に、吸水性樹脂粒子2.0gを投入した後、生成したゲルによりマグネチックスターラーが止まるまで攪拌させた。この操作を計2回行い、膨潤前の吸水性樹脂粒子4.0gに相当する膨潤ゲルを得た。その後、これにより得られた膨潤ゲルのゲル粘度をすぐに測定し、「初期のゲル粘度A」とした。この測定後の膨潤ゲル200gをすぐに底部の外形が70mmΦ、口径部の外形が42mmΦの250mLガラス製耐熱瓶に入れ、90±2℃の熱風乾燥機(ナガノサイエンス社製、LH21-11M)内に静置させて18時間経過後の膨潤ゲルのゲル粘度Bを測定した。なお、ゲル粘度の数値が40000mPa・s未満のものはローターNo.5、40000mPa・s以上のものはローターNo.7を用いて測定している。
 (吸水比率の測定)
 吸水性樹脂粒子の吸水比率は、下記手順により25±2℃、湿度50±10%の環境下で測定した。まず、容積1000mLのビーカー(9cmφ×高さ14.5cm)にイオン交換水500gを量り取った。次に、マグネチックスターラーバー(8mmφ×長さ50mm、リング無し)を用いて100rpmで撹拌させながら、吸水性樹脂粒子0.5gを分散させ、30秒間撹拌させることにより、膨潤ゲルを含む分散液を得た。その後直ちに、分散液全量を、質量がWa(g)である目開き38μmの標準篩に通過させた。そして、水平に対して約30度の傾斜角に篩を傾けた状態で30分間放置後、膨潤ゲルが残存している篩の質量Wb(g)を測定した。下記の式(4)により吸水量A(g/g)を算出した。上記と同様の手順で吸水量Aを計5回測定して、その平均値を吸水比率の算出に用いた。

 他方、容積1000mLのビーカー(9cmφ×高さ14.5cm)にイオン交換水500gを量り取った。次に、マグネチックスターラーバー(8mmφ×長さ50mm、リング無し)を用いて900rpmで撹拌させながら、吸水性樹脂粒子0.5gを分散させ、30秒間撹拌させることにより、膨潤ゲルを含む分散液を得た。その後直ちに、分散液全量を、質量がWc(g)である目開き38μmの標準篩に通過させた。そして、水平に対して約30度の傾斜角に篩を傾けた状態で30分間放置後、膨潤ゲルが残存している篩の質量Wd(g)を測定した。下記の式(5)により吸水量B(g/g)を算出した。上記と同様の手順で吸水量Bを計5回測定して、その平均値を吸水比率の算出に用いた。 吸水量B(g/g)=(Wd-Wc)/0.5 (5)
 これらの測定から得られた数値を用いて、下記の式(6)により、吸水比率We(%)を求めた。

 (純水吸水量)
 吸水性樹脂粒子の純水吸水量は下記手順により25±2℃、湿度50±10%の環境下で測定した。容積2000mLのビーカーにイオン交換水1500gを量り取った。次に、マグネチックスターラーバー(8mmφ×長さ30mm、リング無し)を用いて600rpmで撹拌させながら、ママコが発生しないように吸水性樹脂粒子0.5gを純水に分散させた。撹拌させた状態で60分間放置することにより粒子を充分に膨潤させることにより、膨潤ゲルを含む分散液を得た。続いて、目開き38μm標準篩の質量Wa(g)を測定した後、この標準篩に通した。そして、水平に対して約30度の傾斜角に篩を傾けた状態で30分間放置することにより余剰の水分を除去した。膨潤ゲルが残存した篩の質量Wb(g)を測定し、下記式(5)
純水吸水量  Wd(g/g)=(Wb-Wa-Wc)/Wc   (5)
により純水吸水量Wd(g/g)を求めた。Wc(g)は、測定に用いた吸水性樹脂粒子の質量0.5gの精秤値である。
 (生理食塩水の吸水速度)
 Vortex法による吸水速度試験は、室温で行った。100mL容のビーカーに、生理食塩水50±0.1gを量り入れた。マグネチックスターラーバー(8mmφ×30mmのリング無し)を投入し、ビーカーを恒温水槽に浸漬して、液温を25±0.2℃に調節した。次に、マグネチックスターラー上にビーカーを置いて、回転数600rpmとして、生理食塩水に渦を発生させた後、吸水性樹脂粒子2.0gを、前記ビーカーに素早く添加した。ストップウォッチを用いて、吸水性樹脂粒子を添加した時点から液面の渦が収束する時点までの時間(秒)を測定し、吸水性樹脂粒子の吸水速度とした。
 <嵩密度>
 吸水性樹脂粒子の嵩密度はJIS-K-6720-2に記載の「かさ比重測定装置」を用いて測定を行った。吸水性樹脂粒子約120mLを、ダンパーで底部を塞いだ該装置の漏斗部分に入れ、ダンパーより38mm下に100mL容(内径40mmφ、円筒状)の受器を設置した状態で、該装置のダンパーを速やかに引き抜いて、吸水性樹脂粒子を受器に落とした。受器から盛り上がった吸水性樹脂粒子を平板ですり落とした後、受器ごと質量W1を測定した。別途、測定した空状態の受器の質量W0を、質量W1から引いた吸水性樹脂粒子の質量を、受器の体積VmL(該受器V=100mL)で除した値Sa(g/mL)を下記式(6)
Sa(g/mL)=[W1-W0](g)/V(mL)   (6)
により算出し、同様の手順でSaを計3回測定して、その平均値を吸水性樹脂粒子の嵩密度とした。
 (遠心分離機保持容量(CRC))
 EDANA法(NWSP 241.0.R2(15)、page.769~778)を参考に遠心分離機保持容量(CRC)を下記の手順で測定した。測定は、温度25±2℃、相対湿度50±10%の環境下で行った。60mm×170mmの大きさの不織布(製品名:ヒートパックMWA-18、日本製紙パピリア株式会社製)を長手方向に半分に折り畳んだ。2つの長辺それぞれに沿う幅5mmの端部において不織布同士をヒートシールで圧着することにより、60mm×85mmの大きさの不織布バッグを作製した。不織布バッグに、精秤された測定対象の粒子約0.2gを収容した。開口している短辺側の端部において不織布同士をヒートシールで圧着することにより、不織布バッグを閉じた。吸水性樹脂粒子が収容された複数の不織布バッグを、ステンレス製バット(240mm×320mm×45mm)に収容された生理食塩水1000g上に、互いに折り重ならないように浮かべ、それにより不織布バッグの全体を完全に湿らせた。不織布バッグを生理食塩水に浮かべてから1分後、スパチュラを用いて不織布バッグの全体を生理食塩水に浸漬させた。
 不織布バッグを生理食塩水に浮かべ始めてから30分、すなわち不織布バッグを浮かべた時間1分、及び、浸漬時間29分の合計の時間が経過した後、生理食塩水の中から、形成されたゲルを含む不織布バッグを取り出した。取り出された不織布バッグを、遠心分離機(株式会社コクサン製、型番:H-122)により、250Gの遠心力で3分間、脱水させた。脱水後、ゲルの質量を含む不織布バッグの質量Ma[g]を秤量した。測定対象の粒子が収容されない不織布バッグに対して上述の操作を施し、脱水後の不織布バッグの質量Mb[g]を測定した。下記式(7)
CRC[g/g]={(Ma-Mb)-Mc}/Mc   (7)
に従ってCRC[g/g]を算出した。Mc[g]は、測定対象の吸水性樹脂粒子の質量0.2gの精秤値である。
 (30秒膨潤高さの測定)
 図1に示す膨潤高さ測定装置Xによって、吸水性樹脂粒子の膨潤高さを測定した。図1に示す膨潤高さ測定装置Xは、移動距離測定装置1、凹型円形カップ2(高さ45mm、外径90mm。凹部の深さ40mm、凹部の内径80mm)、プラスチック製の凸型円形シリンダー3(外径79mm、吸水性樹脂粒子との接触面に直径2mmの貫通孔7が均等に60個配設)及び不織布4(目付量10g/m2の液体透過性不織布)を備える。膨潤高さ測定装置Xでは、レーザー光6により、凸型円形シリンダー3が移動した距離の変位を0.01mm単位で測定することができる。凹型円形カップ2は、所定量の吸水性樹脂粒子を均一に散布することができる。凸型円形シリンダー3は、サンプルである吸水性樹脂粒子5に対して90gの荷重を均一に加えることができる。
 まず、凹型円形カップ2にサンプル(吸水性樹脂粒子5)0.2gを均一に散布し、その上に不織布4を敷いた後、この不織布4上に凸型円形シリンダー3を静かにのせ、移動距離測定装置1のセンサーのレーザー光6がシリンダー3の中央部にくるように設置した。予め20℃に調節したイオン交換水を、凸型円形シリンダー3の貫通孔7を通して凹型円形カップ2内に投入し、吸水性樹脂粒子5を膨潤させた。吸水性樹脂粒子5が膨潤して凸型円形シリンダー3を押し上げたことをレーザーが感知した時点を吸水開始(0秒)とし(0.5mm変位すると自動測定が開始される)、吸水性樹脂粒子5が膨潤して凸型円形シリンダー3が押し上げられた距離(凹型円形カップ2の凹部の底面に対して垂直な方向の凸型円形シリンダー3の変位差)を測定した。イオン交換水の投入開始から3秒おきにイオン交換水の水位を確認し、凸型円形シリンダー3の平板部の平坦面の高さ付近に水面を維持するように、間欠的にイオン交換水の注水を続けた。吸水性樹脂粒子5が吸水を開始した瞬間(より正確には、吸水性樹脂粒子が極微量のイオン交換水を吸水し、シリンダー3が0.5mm押し上げられた瞬間)から30秒後に、凸型円形シリンダー3を押し上げた距離(吸水を開始した瞬間にシリンダー3が押し上げられた高さ(0.5mm)を含む)を30秒膨潤高さとして記録した。
 表1には、各実施例および比較例で得られた吸水性樹脂粒子の純水吸水量、生理食塩水の吸水速度、中位粒子径、嵩密度、吸水比率、CRC、初期のゲル粘度A、18時間経過後のゲル粘度B、30秒膨潤高さの評価結果を示している。
 表1から、実施例1~3で得られた吸水性樹脂粒子は、中位粒子径が250μm以下、生理食塩水の吸水速度が20秒以下、および吸水比率が80%以上であり、高温(90℃)でのゲル粘度の低下が抑制されており、また、膨潤性能が高いことがわかった。一方、比較例1で得られた吸水性樹脂粒子は、吸水比率が80%未満であり、高温(90℃)でのゲル粘度の低下が顕著であった。比較例2で得られた吸水性樹脂粒子は、吸水比率が80%以上であるものの、中位粒子径が大きく、生理食塩水の吸水速度が遅いため、膨潤性能が低く、ゲル粘度の低下も顕著であった。以上より、中位粒子径が250μm以下、生理食塩水の吸水速度が20秒以下、および吸水比率が80%以上である吸水性樹脂粒子は、膨潤性能に優れることに加えて、高温下であってもゲル粘度が低下しにくい性質を有することがわかった。

Claims (4)

  1. 中位粒子径が250μm以下であり、
    生理食塩水の吸水速度が20秒以下であり、
    下記式(1)
    吸水比率[%]=(A/B)×100   (1)
    (式(1)中、Aは、25±2℃、湿度50±10%の環境下にて吸水性樹脂粒子0.5gを水500g中で、回転子を用いて100rpmの回転数で30秒撹拌したときの吸水量[g/g]を示し、Bは25±2℃、湿度50±10%の環境下にて吸水性樹脂粒子0.5gを水500g中で、回転子を用いて900rpmの回転数で30秒撹拌したときの吸水量[g/g]を示す)
    で表される吸水比率が80%以上である、
    吸水性樹脂粒子。
  2. 純水吸水量が500g/g以下である、請求項1に記載の吸水性樹脂粒子。
  3. 請求項1または2に記載の吸水性樹脂粒子を含有する、止水材。
  4. 請求項3に記載の止水材を含有する、ケーブル。
