Abstract
본 발명은 다수의 전극조립체가 적층된 구조의 이차전지와 그 제조방법에 관한 것으로, 해결하고자 하는 기술적 과제는 이차전지를 적층해서 배터리 모듈/팩을 구성하여 사용하는 응용에 대체 활용될 수 있도록 하나의 전지 케이스 내에 다수의 전극조립체를 적층한 구조의 이차전지를 제안하는 것이다. 이를 위해 본 발명은, 이차전지 케이스; 상기 케이스에 수직으로 적층되어 내장되며, 각각 전극탭이 형성된 복수의 전극조립체; 상기 적층된 복수의 전극조립체의 각 전극탭에 접속되는 집전부; 및 상기 케이스에 접합되며, 상기 집전부와 연결되는 단자가 조립되는 캡플레이트를 포함하는 이차전지가 제공된다. Description
본 발명은 이차전지에 관한 것으로, 보다 구체적으로는 다수의 전극조립체가 적층된 구조의 이차전지와 그 제조방법에 관한 것이다.
일반적으로 이차전지는 케이스 내부에 수용된 전극조립체, 전극조립체의 전극탭(양극 탭 및 음극 탭)에 접속되는 집전부, 집전부에 연결되어 외부로 노출되는 단자 등으로 구성된다. 상기 전극조립체는 양극 및 음극 전극판과 세퍼레이터를 권취하거나 적층하여 제작된다. 상기 집전부는 전극조립체의 양극 및 음극 극판에 형성된 전극 탭에 접속되어 상기 단자에 전기적으로 연결된다.
전기자동차나 ESS 등의 확산에 따라 이차전지의 용량이 증가하고 있으며, 이에 대응하여 다수의 이차전지가 집합된 모듈 또는 팩의 형태로 이차전지의 용량을 증가시킬 수 있다. 또한, 가로에 비해 세로 길이(높이)가 확장된 형태로 용량을 증가시키는 이른바 톨셀(tall cell) 형태의 이차전지도 사용되고 있다.
이러한 발명의 배경이 되는 기술에 개시된 상술한 정보는 본 발명의 배경에 대한 이해도를 향상시기키 위한 것뿐이며, 따라서 종래 기술을 구성하지 않는 정보를 포함할 수 있다.
본 발명의 목적은, 이차전지 제품을 적층해서 전지 모듈/팩을 구성하여 사용하는 응용에 대체 활용될 수 있도록 하나의 전지 케이스 내에 다수의 전극조립체를 적층한 구조의 이차전지를 제안하는 것이다.
다만, 본 발명이 해결하고자 하는 기술적 과제는 상술한 과제에 제한되지 않으며, 언급되지 않은 또 다른 과제들은 아래에 기재된 발명의 설명으로부터 당업자에게 명확하게 이해될 수 있다.
상기 기술적 과제를 해결하기 위하여 본 발명의 일 측면에 따르면, 이차전지 케이스; 상기 케이스에 수직으로 적층되어 내장되며, 각각 전극탭이 형성된 복수의 전극조립체; 상기 적층된 복수의 전극조립체의 각 전극탭에 접속되는 집전부; 및 상기 케이스에 접합되며, 상기 집전부와 연결되는 단자가 조립되는 캡플레이트를 포함하는 이차전지가 제공된다.
또한 상기 기술적 과제를 해결하기 위한 본 발명의 다른 측면에 따르면, 복수의 전극조립체를 준비하는 단계; 상기 복수의 전극조립체가 내장되는 케이스를 제작하는 단계; 상기 복수의 전극조립체과 단자를 연결하는 집전부를 제작하는 단계; 상기 집전부 및 단자가 조립되는 캡플레이트를 제작하는 단계; 상기 복수의 전극조립체를 수직 적층하여 각 전극조립체에 상기 집전부를 접속하고 상기 캡플레이트에서 상기 단자와 연결하는 단계를 포함하는 이차전지 제조방법이 제공된다.
본 발명에 따르면, 하나의 전지 케이스 내에 다수의 전극조립체를 적층하여 이차전지를 구성함으로써 기존의 전극조립체와 호환이 가능해져 공정 단순화, 자재관리 부담 경감, 생산원가 절감의 효과를 얻을 수 있다.
또한, 종래에 이차전지를 2층 이상으로 적층해서 모듈/팩을 구성하여 사용하는 전동화 화물차 등의 응용품에 대체 활용할 수 있으므로, 해당 응용품의 경량화, 소형화, 가격감소에 이바지할 수 있다.
다만, 본 발명을 통해 얻을 수 있는 효과는 상술한 효과들에 제한되지 않으며, 언급되지 않은 또 다른 기술적인 효과들은 아래에 기재된 발명의 설명으로부터 당업자에게 명확하게 이해될 수 있을 것이다.
본 명세서에 첨부되는 다음의 도면들은 본 발명의 바람직한 실시예를 예시하는 것이며, 후술되는 발명의 상세한 설명과 함께 본 발명의 기술사상을 더욱 이해시키는 역할을 하는 것이므로, 본 발명은 도면에 기재된 사항에만 한정되어 해석되어서는 아니된다.

도 1은 이차전지의 외관을 보여주는 상부 사시도이다.
케이스(51)는 이차전지의 전체적인 외관을 형성하며, 알루미늄, 알루미늄 합금 또는 니켈이 도금된 스틸과 같은 도전성 금속으로 형성될 수 있다. 또한, 케이스(51)는 전극조립체가 수용되는 공간을 제공할 수 있다.
캡어셈블리(60)는 케이스(51)의 개구를 덮는 캡플레이트(61)를 포함할 수 있으며, 케이스(60)와 캡플레이트(61)는 도전성 물질로 이루어질 수 있다. 여기서, 제1 단자(63) 및 제2 단자(62)는 내부의 양극 또는 음극 전극판과 전기적으로 연결되어 캡플레이트(61)를 관통하여 외측으로 돌출되게 설치될 수 있다.
캡플레이트(61)에는 밀봉 마개가 설치될 수 있는 전해액 주입구(64)가 형성될 수 있으며, 노치(65)가 형성된 벤트(66)가 설치될 수 있다. 벤트(66)는 전지 내부에서 발생하는 가스를 배출(degassing)하기 위한 것이다.
도 2는 도 1의 I-I' 단면도로, 일 형태에 따른 이차전지의 내부 구조를 보여준다. 도시된 이차전지는 기본적으로 전극조립체(40), 제1 집전부(41), 제1 단자(62), 제2 집전부(42), 제2 단자(63), 캡어셈블리(60)를 포함한다.
전극조립체(40)는 판형 혹은 막형으로 형성된 제1 전극판, 세퍼레이터, 및제2 전극판이 권취되거나 적층된 적층체로 제작될 수 있다. 전극조립체(40)가 권취 적층체(일명, 젤리롤)일 경우, 권취축은 케이스의 길이 방향과 평행할 수 있다. 또한 전극조립체(40)는 권취 타입이 아닌 스택 타입일 수도 있다. 그러나, 본 발명에서 전극조립체(40)의 형상을 한정하는 것은 아니다. 또한 전극조립체(40)는 Z자 형태로 절곡된 세퍼레이터의 양측으로 제1 전극판 및 제2 전극판이 삽입된 Z스택 전극조립체일 수 있다. 또한 전극조립체(40)는 하나 또는 그 이상의 전극조립체가 장측면이 서로 인접하도록 적층되어 케이스 내부에 수납될 수 있으며, 본 발명에서 전극조립체의 개수를 한정하는 것은 아니다. 전극조립체(40)의 제1 전극판은 음극 역할을 할 수 있고 제2 전극판은 양극 역할을 할 수 있으며, 그 반대도 가능하다.
제1 전극판은 구리, 구리합금, 니켈 또는 니켈 합금과 같은 금속 포일로 형성된 제1 전극 집전체(기재)에 흑연 또는 탄소 등의 제1 전극활물질이 도포되어 형성되며, 제1 전극활물질이 도포되지 않는 영역인 제1 전극탭(또는 제1 무지부)을 포함할 수 있다. 제1 전극탭(43)은 제1 전극판과 제1 집전부(41) 사이의 전류 흐름의 통로가 될 수 있다. 일부 예들에서, 제1 전극탭(43)은 제1 전극판을 제조할 때 미리 일측부로 돌출되도록 절단하여 형성할 수 있으며, 별도의 절단없이 세퍼레이터보다 일측부로 더 돌출될 수 있다.
제2 전극판은 알루미늄 또는 알루미늄합금과 같은 금속포일로 형성된 기재에 전이금속산화물 등의 제2 전극활물질이 도포되어 형성되며, 제2 전극활물질이 도포되지 않은 영역인 제2 전극탭(또는 제2 무지부)(44)을 포함할 수 있다. 제2 전극탭(44)은 제2 전극판과 제2 집전부(42) 사이의 전류 흐름의 통로가 될 수 있다. 일부 예들에서, 제2 전극탭(44)은 제2 전극판을 제조할 때 미리 타측부로 돌출되도록 절단하여 형성할 수 있으며, 별도의 절단없이 세퍼레이터보다 타측부로 더 돌출될 수 있다.
일부 실시예들에서, 제1 전극탭(43)은 전극조립체(40)의 우측단 측면에 위치할 수 있으며, 제2 전극탭(44)은 전극조립체(40)의 좌측단 측면에 위치할 수 있고, 혹은 동일 방향의 일면에 위치할 수도 있다. 또한 일부 실시예들에서, 제1 전극탭(43)과 제2 전극탭(44)은 전극조립체(40)의 상부에 위치할 수 있다.
여기서 좌측, 우측, 및 상부는 도 1에 도시된 이차전지를 기준으로 설명의 편의를 위한 것으로, 이차전지가 좌우 또는 상하 회전시 그 위치는 변경될 수 있다.
세퍼레이터는 리튬 이온의 이동을 허용하면서 상기 제1 전극판과 제2 전극판의 단락을 방지하는 기능을 한다. 세퍼레이터는 예를 들어 폴리에틸렌 필름, 폴리프로필렌 필름, 폴리에틸렌-폴리프로필렌 필름 등으로 구성될 수 있다.
상기와 같은 전극조립체(40)의 양측 단부에는 제1 전극판의 제1 전극탭(43)과 제2 전극판의 제2 전극탭(44)이 각각 연장된다. 일부 실시예들에서, 전극조립체(40)는 전해액과 함께 케이스(51)에 수용될 수 있다.
상기 전극조립체(40)에서 제1 전극판 및 제2 전극판에서 양측으로 연장된 제1 전극탭(43)들과 제2 전극탭(44)들은 각각 제1 집전부(41) 및 제2 집전부(42)에 용접으로 접속될 수 있다. 만일 앞에서 언급한 것과 같이 제1 전극탭(43)과 제2 전극탭(44)이 전극조립체(40)의 상부에 위치하는 일부 실시예의 경우에는, 상기 제1 집전부 및 제2 집전부는 전극조립체(40)의 상부에 위치하게 된다.
제1 집전부(41) 및 제2 집전부(42)는 각각 도 1에서 설명한 제1 단자(62) 및 제2 단자(63)와 연결 부재(67)를 통해 연결된다. 일부 실시예에서 상기 연결 부재(67)의 외주면은 나사 가공될 수 있으며, 나사 결합을 통해 제1 단자(62) 및 제2 단자(63)에 체결될 수 있다. 그러나, 본 발명이 이에 제한되는 것은 아닌바, 상기 연결 부재(67)는 제1 단자(62) 및 제2 단자(63)와 리벳팅 방식으로 또는 용접에 의해 결합될 수도 있다.
이상에서 도 2에 나타낸 이차전지는 전극조립체(40)의 제1 전극탭(43)과 제2 전극탭(44)이 이차전지의 양 측부에 위치하도록 전극조립체(40)가 배치되는 구조를 가지며, 이러한 구조를 사이드탭(side-tab) 구조라고 부른다.
도 3은 도 2와 다른 형태의 내부 구조를 갖는 이차전지의 예시도이다. 도 3은 이차전지의 상부에 제1 전극탭(43') 및 제2 전극탭(44')이 위치하도록 전극조립체(40')가 배치되는 톱탭(top-tab) 구조를 도시한 것이다.
도 3에 나타낸 톱탭 구조의 이차전지는, 전극조립체(40')의 제1 전극탭(43')과 제2 전극탭(44')이 케이스(51') 내 상부에 위치하고 여기에 제1 집전부(41')와 제2 집전부(42')가 각각 접속되며 각 집전부(41', 42')와 연결된 제1 단자(62') 및 제2 단자(62')가 캡플레이트(61')의 외부에 설치되는 구조를 갖는다. 다른 구성은 도 2에 나타낸 사이드탭 구조의 이차전지와 유사하다.
도 4는 가로 대비 세로 길이가 확장된 형태의 이차전지를 나타낸다. 이와 같이 세로 길이가 상대적으로 긴 외관의 이차전지를 '톨셀(tall cell)'이라 부르기도 한다. 도 4는 전극조립체(40")의 상면에 전극탭(43", 44")이 위치한 톱탭 구조의 톨셀(tall cell)을 개략적으로 예시한 것이다. 또한 톨셀에서는 캡플레이트(61")의 길이가 짧아 공간이 협소할 경우에 벤트(66")를 케이스(51")의 저부에 설치할 수 있으나, 이에 한정되는 것은 아니다.
톨셀은, 도 1과 같은 가로 대비 세로 길이가 작은 '가로 장방형 이차전지'를 2층 이상으로 적층해서 배터리 모듈/팩을 구성하여 사용하는 응용(예를 들어, 전동화 화물차 등)에 대체 활용될 수 있다. 하지만, 톨셀에서는 내부 전극조립체의 세로 길이가 늘어나기 때문에, 사이드탭 구조를 적용시에는 전극조립체 제작을 위한 권취 또는 스택 공정이 더 복잡해지고 가로 장방형 전지용 전극조립체와의 호환이 어려운 단점이 있다. 또한, 톨셀에 톱탭 구조를 적용시에는, 전극조립체의 상부에 위치해야 하는 전극탭, 집전부, 및 관련 부재들로 인해 전지의 상부 공간 활용도가 저하되고 배터리 용량이 희생될 수 있다.
도 5와 도 6은 본 발명의 일 실시예에 따른 이차전지의 구성을 개략적으로 나타낸다. 도 5는 전극조립체(200, 300)와 관련 부재들과 캡플레이트(130)가 케이스(100)에 조립된 상태의 단면도이다. 도 6은 복수의 전극조립체(200, 300)를 세워서 수직으로 적층하고, 그들의 양측에 형성된 전극탭(210, 310 및 220, 320)에 집전부(110, 120)를 접속하고 캡플레이트(130)의 외부 면(상면)에서 단자(140, 150)와 연결한 상태를 나타낸다(케이스(100)에 내장하기 전 상태를 나타냄).
도 5와 도 6에서 보듯이, 본 발명의 일 실시예에 따르면, 케이스(100) 내에 1층 전극조립체(200)와 2층 전극조립체(300)가 세워져 상하로 수직 적층될 수 있다.
도시된 것과 같이 이 실시예의 이차전지는 사이드탭 구조로 구현될 수 있다. 예를 들어, 1층 전극조립체(200)의 제1 전극탭(210)과 제2 전극탭(220)이 케이스(100)의 양 측면에 위치하도록 1층 전극조립체(200)가 배치될 수 있다. 마찬가지로 2층 전극조립체(300)는 제1 전극탭(310)과 제2 전극탭(320)이 케이스(100)의 양 측면에 위치하도록 배치될 수 있다.
케이스(100)의 상부에 접합되는 캡플레이트(130)에 제1 단자(140)와 제2 단자(150)가 조립될 수 있고, 각 단자는 제1 집전부(110)와 제2 집전부(120)에 전기적으로 연결될 수 있다.
제1 집전부(110)는 1층 전극조립체(200)의 제1 전극탭(210)과 2층 전극조립체(300)의 제1 전극탭(310)에 접속되고, 그 최상부가 상기 제1 단자(140)에 연결될 수 있다. 이와 유사하게, 제2 집전부(120)는 1층 전극조립체(200)의 제2 전극탭(220)과 2층 전극조립체(300)의 제2 전극탭(320)에 접속되고, 그 최상부가 상기 제2 단자(150)에 연결될 수 있다.
1층 전극조립체(200)와 2층 전극조립체(300) 사이에는 절연체(170)가 개재될 수 있다. 이 절연체(170)는 1, 2층 전극조립체(200, 300) 간의 전기절연 강화 작용 및 상호 열전달 방지를 위한 단열 작용을 할 수 있다.
일 실시예에서 이차전지는 도 5에 도시된 것과 같이 톨셀 형태로 구현될 수 있고, 케이스(100)의 하부에 벤트(160)가 위치할 수 있다. 그러나 톨셀이 아닌 형태(예를 들어, 도 2의 가로 장방형 형태)로의 구현도 가능하며, 벤트(160)가 상부에 위치하는 이차전지로의 구현도 가능하다(도 12 참조).
도 5의 실시예에서 상하로 적층된 1층, 2층 전극조립체(200, 300)는 기존의 단층 전극조립체와 호환 가능하므로 기존과 동일한 제조설비를 이용하여 각 전극조립체(200, 300)를 제작할 수 있다. 여기서 각 전극조립체(200, 300)는 전극판(양극, 세퍼레이터, 음극 포함)의 권취형(이른바, 젤리롤)일 수도 있고, 전극판의 스택형 또는 Z스택형일 수도 있다.
도 7은 도 5와 도 6에 나타낸 본 발명의 일 실시예에 따른 이차전지의 등가회로이다.
먼저, 제1 단자(140)와 1층 전극조립체(200) 및 2층 전극조립체(300)를 연결하는 제1 집전부(110)의 기본 선로 저항은 r1,1 이고, 제2 단자(150)와 1층 전극조립체(200) 및 2층 전극조립체(300)를 연결하는 제2 집전부(120)의 기본 선로 저항은 r2,1이라고 전제한다.
구조적으로, 1층 전극조립체(200)와 2층 전극조립체(300)가 수직으로 적층되므로 도 5와 도 6에서 보듯이 제1 집전부(110) 및 제2 집전부(120)의 길이가 2층에서 1층까지 연장되므로, 제1 집전부(110)의 기본 선로 저항 r1,1에 추가 선로 저항 r1,2가 더해질 수 있고 제2 집전부(120)의 기본 선로 저항 r2,1에 추가 선로 저항 r2,2가 더해질 수 있다. 즉, 제1 및 제2 집전부(110, 120)로부터 2층 전극조립체(300)까지의 선로 저항은 각각 r1,1 및 r2,1이며 1층 전극조립체(200)까지의 선로 저항은 각각 [r1,1 + 1,2] 및 [r2,1 + r2,2]일 수 있다.
이와 같이 양측에 있는 집전부의 길이가 수직으로 연장되므로 전류 패스(path)가 증가함에 따라 각층 전극조립체(200, 300)에 대한 선로 저항이 누적될 수 있고, 이로써 1층 전극조립체(200) 및 2층 전극조립체(300) 간의 저항 불균형이 발생하여 전극조립체 간의 전류밀도 및 열화에 차이가 생길 수 있다.
이러한 문제를 해결하여 상하층 전극조립체 간의 저항 밸런스 유지를 위해, 일 실시예에 따르면 1층 전극조립체(200)와 2층 전극조립체(300)의 저항이 상이하도록 각 전극조립체를 제작할 수 있다. 예를 들어, 1층 전극조립체(200)의 저항이 2층 전극조립체(300)의 저항보다 작도록 전극조립체를 제작할 수 있다. 그러나 다른 실시예에서는 복수의 전극조립체의 저항이 모두 동일한 것을 사용할 수 있다.
상하층 전극조립체 간의 저항 밸런스 유지를 위한 다른 실시예에 따르면, 2층 전극조립체(300)의 전극판 권취수 또는 스택매수와 1층 전극조립체(200)의 전극판 권취수 또는 스택매수가 다르게 각 전극조립체(200, 300)를 제작할 수 있다. 예를 들어, 상부에 있는 2층 전극조립체(300)의 전극판 권취수 또는 스택매수를 감축하여 용량은 동일하나 전극조립체의 저항을 높이고, 하부에 있는 1층 전극조립체(200)의 극판 권취수 또는 스택매수를 증가하여 용량은 동일하나 전극조립체의 저항을 낮출 수 있다.
상하층 전극조립체 간의 저항 밸런스 유지를 위한 또다른 실시예에 따르면, 1층 전극조립체(200)와 2층 전극조립체(300)를 동일한 극판 권취수 또는 스택매수를 갖는 것들을 사용하되 집전부의 형태를 변경할 수 있다. 이 실시예를 도 8에 나타내었다.
도 8에 도시한 이차전지는 도 5의 실시예와 비교하여 집전부의 형태가 변형되어 있다. 이에 대해 구체적으로 설명하면, 제1 단자(140)와 1층 전극조립체(200) 및 2층 전극조립체(300)를 연결하는 제1 집전부는, 제1 단자(140)와 연결된 주선(114), 이 주선(114)의 말단에서 분기(branch)되어 2층 전극조립체(300)의 제1 전극탭(310)에 접속되는 제1분기선(112), 및 상기 주선(114)의 말단에서 분기되어 1층 전극조립체(200)의 제1 전극탭(210)에 접속되는 제2분기선(113)으로 구성될 수 있다. 주선(114)으로부터 제1분기선(112)과 제2분기선(113)이 분기되는 지점을 분기점 116으로 도시하였다.
유사하게, 제2 단자(150)와 1층 전극조립체(200) 및 2층 전극조립체(300)를 연결하는 제2 집전부는, 제2 단자(150)와 연결된 주선(124), 이 주선(124)의 말단에서 분기(branch)되어 2층 전극조립체(300)의 제2 전극탭(320)에 접속되는 제1분기선(122), 및 상기 주선(124)의 말단에서 분기되어 1층 전극조립체(200)의 제2 전극탭(220)에 접속되는 제2분기선(123)으로 구성될 수 있다. 주선(124)으로부터 제1분기선(122)과 제2분기선(123)이 분기되는 지점을 분기점 126으로 도시하였다.
도 8에서는 제1, 제2 집전부의 구조를 개념적으로 설명하였으나, 실제 구현시에는 이들 집전부가 케이스 내에서 점유하는 공간을 최소화하는 구조로 설계할 수 있을 것이다.
도 9는 도 8과 같은 구조의 제1, 제2 집전부가 적용된 이차전지의 등가회로도이다.
제1 단자(140)와 연결된 주선(114)으로부터 제1분기선(112)과 제2분기선(113)이 동일한 길이로 분기되므로 주선(114)이 갖는 기본적인 선로 저항 r1,1만 존재할 수 있고, 1층 전극조립체(200)와 2층 전극조립체(300)에 각각 접속되는 분기선 112와 113에서는 각각의 선로 저항만 있을지언정 상호간의 선로 저항 불균형은 있을 수 없다.
또한 반대측에서도, 제2 단자(150)와 연결된 주선(124)으로부터 제1분기선(122)과 제2분기선(123)이 동일한 길이로 분기되므로 주선(124)이 갖는 기본적인 선로 저항 r2,1만 존재할 뿐, 1층 전극조립체(200)와 2층 전극조립체(300)에 각각 접속되는 분기선 122와 123에는 각각의 선로 저항만 있을지언정 상호간의 선로 저항 불균형은 있을 수 없다.
도 10은 본 발명의 또다른 실시예에 따른, 3층 전극조립체가 추가로 포함된 이차전지의 내부 단면 모식도이다. 앞에서 설명한 1층 전극조립체(200) 및 2층 전극조립체(300)의 위에 3층 전극조립체(400)가 추가로 적층되어 있다.
제1 집전부(110)는 1층 전극조립체(200)의 제1 전극탭(210), 2층 전극조립체(300)의 제1 전극탭(310), 및 3층 전극조립체(400)의 제1 전극탭(410)에 모두 접속되고, 그 최상부가 상기 제1 단자(140)에 연결될 수 있다. 유사한 방식으로, 제2 집전부(120)는 1층 전극조립체(200)의 제2 전극탭(220), 2층 전극조립체(300)의 제2 전극탭(320), 및 3층 전극조립체(400)의 제2 전극탭(420)에 모두 접속되고, 그 최상부가 상기 제2 단자(150)에 연결될 수 있다.
1층 전극조립체(200)와 2층 전극조립체(300) 사이에 절연체 170이 개재될 수 있고, 2층 전극조립체(300)와 3층 전극조립체(400) 사이에 절연체 172가 개재될 수 있다. 앞에서 언급한 것과 같이 이들 절연체(170, 172)는 각 전극조립체(200, 300, 400) 간의 전기절연 및 단열을 위한 것이다.
도 11은 도 10에 나타낸 실시예에 따른 이차전지의 등가회로이다.
1층, 2층, 3층 전극조립체(200)가 수직으로 적층되므로, 제1 집전부(110) 및 제2 집전부(120)의 길이가 3층에서 1층까지 연장된다. 따라서 제1 집전부(110)의 기본 선로 저항 r1,1에 추가 선로 저항 r1,2 및 r1,3이 더해질 수 있고, 제2 집전부(120)의 기본 선로 저항 r2,1에 추가 선로 저항 r2,2 및 r2,3이 더해질 수 있다.
이와 같이 양측 집전부의 길이 증가에 따라 누적되는 선로 저항으로 인한 각 전극조립체(200, 300, 400) 간의 저항 불균형 문제를 해소하는 방안으로서, 앞에서 설명한 것과 같이 3층 전극조립체(400)의 전극판 권취수 또는 스택매수와 2층 전극조립체(300)의 전극판 권취수 또는 스택매수와 1층 전극조립체(200)의 전극판 권취수 또는 스택매수가 다르게 각 전극조립체(200, 300, 400)를 제작할 수 있다. 예를 들어, 상층에서 하층으로 갈수록 전극판 권취수 또는 스택매수를 증가시켜서 용량은 동일하게 유지하고 저항을 감소시킬 수 있다. 즉, [3층 전극조립체(400)의 전극판 권취수 또는 스택매수] < [2층 전극조립체(400)의 전극판 권취수 또는 스택매수] < [1층 전극조립체(400)의 전극판 권취수 또는 스택매수].
도 12와 도 13은 본 발명에 따른 다층 적층된 전극조립체를 포함한 이차전지의 다른 실시예를 나타내는 단면 모식도와 그 분해사시도이다.
이 실시예는 앞에서 서술한 톨셀 형태의 이차전지(도 4, 도 5, 도 6 참조)가 아닌 가로 장방형 이차전지(도 1, 도 2 참조)에 본 발명의 사상을 구현한 것을 나타낸다.
전극판이 권취된 젤리롤 형태의 1층 전극조립체(200')의 위에 2층 전극조립체(300')가 적층되고, 이들 사이에 절연체(170')가 개재될 수 있다.
제1 집전부(110')는 1층 전극조립체(200')의 제1 전극탭(210')과 2층 전극조립체(300')의 제1 전극탭(310')에 접속되고, 그 최상부가 제1 단자(140')에 연결될 수 있다. 그리고 제2 집전부(120')는 1층 전극조립체(200')의 제2 전극탭(220')과 2층 전극조립체(300')의 제2 전극탭(320')에 접속되고, 그 최상부가 제2 단자(150')에 연결될 수 있다.
본 실시예에서는 도 5의 톨셀 형태와 달리, 벤트(160')가 상부의 캡플레이트(130')에 설치되어 있음을 볼 수 있다.
본 실시예의 경우에도 집전부(110', 120')의 길이 연장에 따른 저항 불균형 이슈가 발생할 수 있으며, 그에 대한 대책은 앞에서 서술한 것과 유사하다. 즉, 2층 전극조립체(300')의 전극판 권취수와 1층 전극조립체(200')의 전극판 권취수가 다르게 각 전극조립체(200', 300')를 제작할 수 있다. 예를 들어, 상부에 있는 2층 전극조립체(300')의 전극판 권취수를 감축하여 용량은 동일하나 전극조립체의 저항을 높이고, 하부에 있는 1층 전극조립체(200')의 극판 권취수를 증가시켜 용량은 동일하나 전극조립체의 저항을 낮출 수 있다. 또한, 도 8에 도시한 것과 같이 1층 전극조립체(200')와 2층 전극조립체(300')를 동일한 권취수의 것을 사용하되 집전부의 형태를 변경할 수도 있다.
이상에서 설명한 실시예들은 2개 전극조립체의 2층 적층과, 3개 전극조립체의 3층 적층의 예시이었으나, 본 발명의 사상은 2개 이상의 임의 개수 N개의 전극조립체를 N층 적층하는 것으로 일반화할 수 있다. N개 전극조립체의 N층 적층 구조 및 그에 따른 집전부의 구조와 관련 부재들은 당업자에 의해 용이하게 구성할 수 있다.
이제 본 발명에 따른 이차전지 제조방법에 관해 설명한다. 본 발명의 이차전지 제조방법은 상술한 것과 같이 N개의 전극조립체를 케이스 내부에 N층으로 수직 적층하는 이차전지 구조로부터 용이하게 유추할 수 있다. 따라서 이하의 제조방법 설명에서는 기설명한 도면 및 관련 내용들을 참조하여 개략적으로 설명하기로 한다.
본 발명의 이차전지 제조 방법은, 전극탭이 포함된 복수의 전극조립체를 준비하는 단계; 상기 복수의 전극조립체가 내장되는 케이스를 제작하는 단계; 상기 복수의 전극조립체의 각 전극탭에 접속되며 해당 전극탭과 단자를 연결하는 집전부를 제작하는 단계; 상기 집전부 및 단자가 조립되는 캡플레이트를 제작하는 단계; 상기 복수의 전극조립체를 수직 적층하여 각 전극탭에 상기 집전부를 접속하고 상기 캡플레이트에서 상기 단자와 연결하는 단계; 상기 수직 적층된 전극조립체와 집전부를 상기 케이스에 내장하고 상기 캡플레이트를 상기 케이스에 접합하는 단계를 포함할 수 있다.
각 단계에 관해 설명한다.
복수의 전극조립체를 준비하는 단계에서, 전극조립체는 권취형(젤리롤), 스택형, Z스택형으로 제작될 수 있다. 전극조립체의 전극탭은 사이드탭 구조의 이차전지를 제공하도록 형성될 수 있으나, 이에 한정되는 것은 아니다.
복수의 전극조립체의 용량이 동일하도록 전극조립체를 제작할 수 있으나, 이에 한정되는 것은 아니다. 전극조립체의 저항은 전극조립체별로 상이할 수 있다. 예를 들어, 하층에 위치하는 전극조립체의 저항이 상층에 위치하는 전극조립체의 저항보다 작도록 전극조립체를 제작할 수 있다. 그러나 다른 실시예에서 복수의 전극조립체의 저항은 모두 동일할 수 있다. 전극조립체의 극판 권취수 또는 스택매수는 각 전극조립체별로 상이할 수 있다. 예를 들어, 상층에 위치하는 전극조립체의 전극판 권취수 또는 스택매수가, 하층에 위치하는 전극조립체의 전극판 권취수 또는 스택매수보다 작을 수 있다. 그러나 다른 실시예에서는 복수의 전극조립체의 전극판 권취수 또는 스택매수가 동일할 수 있다.
케이스를 제작하는 단계에서, 케이스는 가로길이 대비 세로길이가 확장된 이차전지, 이른바 톨셀용 케이스(도 4 참조)일 수 있으나, 이에 한정되는 것은 아니다. 예를 들어 도 2와 같은 가로 장방형 이차전지용 케이스일 수도 있다(도 12, 13 참조).
집전부를 제작하는 단계에서, 집전부는 복수의 전극조립체의 각 전극탭에 접속되어 해당 전극탭과 외부 단자를 연결할 수 있다. 집전부는 수직 적층되는 복수의 전극조립체의 양 측에 형성된 전극탭들에 다 접속되도록 한 쌍이 형성될 수 있으며, 다층 적층된 전극조립체의 수직 높이에 상응하여 연장된 길이로 제작될 수 있다(도 5, 도 6, 도 10 참조). 다른 실시예에서, 집전부는 도 8에 나타낸 것과 같이, 단자에 연결된 주선과, 이 주선에서 분기되어 각 전극조립체의 전극탭마다 접속되는 분기선들로 구성될 수 있다.
집전부 및 단자가 조립되는 캡플레이트를 제작하는 단계에서, 캡플레이트는 벤트를 포함할 수 있으나, 포함하지 않을 수도 있다(예를 들어, 톨셀의 경우). 캡플레이트에는 또한 케이스에 접합된 후에 내부에 전해액을 주입하기 위한 주액구가 형성될 수 있다.
복수의 전극조립체를 수직으로 적층하여 각 전극탭에 집전부를 접속하고 캡플레이트에서 단자와 연결하는 단계에서, 상기 집전부는 캡플레이트의 면 중 케이스 내부를 향하게 되는 면에 위치하고 상기 단자는 캡플레이트의 외부 면에 위치할 수 있다(전극조립체의 전극탭과 집전부와 단자 그리고 캡플레이트의 결합관계에 대해서는 도 5, 6, 12를 참조). 전극조립체의 적층 시에는 전극조립체 간의 사이에 절연체를 개재할 수 있다.
본 발명에 따른 이차전지에 사용될 수 있는 소재에 대해서 설명한다.
양극 활물질로는 리튬의 가역적인 인터칼레이션 및 디인터칼레이션이 가능한 화합물(리티에이티드 인터칼레이션 화합물)을 사용할 수 있다. 구체적으로는 코발트, 망간, 니켈, 및 이들의 조합에서 선택되는 금속과 리튬과의 복합 산화물 중 1종 이상의 것을 사용할 수 있다.
상기 복합 산화물은 리튬 전이금속 복합 산화물일 수 있으며, 구체적인 예로는 리튬 니켈계 산화물, 리튬 코발트계 산화물, 리튬 망간계 산화물, 리튬인산철계 화합물, 코발트-프리 니켈-망간계 산화물, 또는 이들의 조합을 들 수 있다.

상기 화학식에 있어서, A는 Ni, Co, Mn, 또는 이들의 조합이고; X는 Al, Ni, Co, Mn, Cr, Fe, Mg, Sr, V, 희토류 원소, 또는 이들의 조합이고; D는 O, F, S, P, 또는 이들의 조합이고; G는 Al, Cr, Mn, Fe, Mg, La, Ce, Sr, V, 또는 이들의 조합이고; L1은 Mn, Al, 또는 이들의 조합이다.
리튬 이차전지용 양극은 집전체 및 이 집전체 상에 형성되는 양극 활물질층을 포함할 수 있다. 상기 양극 활물질층은 양극 활물질을 포함하고, 바인더 및/또는 도전재를 더 포함할 수 있다.
상기 양극 활물질의 함량은 양극 활물질층 100 중량%에 대하여 90 중량% 내지 99.5 중량%이고, 상기 바인더 및 도전재의 함량은 양극 활물질층 100 중량%에 대하여 각각 0.5 중량% 내지 5 중량%일 수 있다.
상기 양극 집전체로는 Al을 사용할 수 있으나 이에 한정되는 것은 아니다.
한편, 음극 활물질은 리튬 이온을 가역적으로 인터칼레이션/디인터칼레이션할 수 있는 물질, 리튬 금속, 리튬 금속의 합금, 리튬에 도프 및 탈도프 가능한 물질, 또는 전이 금속 산화물을 포함한다.
상기 리튬 이온을 가역적으로 인터칼레이션/디인터칼레이션할 수 있는 물질로는 탄소계 음극 활물질로, 예를 들어 결정질 탄소, 비정질 탄소 또는 이들의 조합을 포함할 수 있다. 상기 결정질 탄소의 예로는 천연 흑연 또는 인조 흑연과 같은 흑연을 들 수 있고, 상기 비정질 탄소의 예로는 소프트 카본 또는 하드 카본, 메조페이스 피치 탄화물, 소성된 코크스 등을 들 수 있다.
상기 리튬에 도프 및 탈도프 가능한 물질로는 Si계 음극 활물질 또는 Sn계 음극 활물질을 사용할 수 있다. 상기 Si계 음극 활물질은 실리콘, 실리콘-탄소 복합체, SiOx (0<x<2), Si계 합금, 또는 이들의 조합일 수 있다.
상기 실리콘-탄소 복합체는 실리콘과 비정질 탄소의 복합체일 수 있다. 일 구현예에 따르면, 상기 실리콘-탄소 복합체는 실리콘 입자 및 상기 실리콘 입자의 표면에 비정질 탄소가 코팅된 형태일 수 있다.
상기 실리콘-탄소 복합체는 결정질 탄소를 더욱 포함할 수도 있다. 예를 들어, 상기 실리콘-탄소 복합체는 결정질 탄소 및 실리콘 입자를 포함하는 코어 및 이 코어 표면에 위치하는 비정질 탄소 코팅층을 포함할 수 있다.
리튬 이차전지용 음극은 집전체, 및 이 집전체 상에 위치하는 음극 활물질층을 포함한다. 상기 음극 활물질층은 음극 활물질을 포함하고, 바인더 및/또는 도전재를 더 포함할 수 있다.
예를 들어 음극 활물질층은 음극 활물질을 90 중량% 내지 99 중량%, 바인더를 0.5 중량% 내지 5 중량%, 도전재를 0 중량% 내지 5 중량%로 포함할 수 있다.
상기 바인더로는 비수계 바인더, 수계 바인더, 건식 바인더 또는 이들의 조합을 사용할 수 있다. 상기 음극 바인더로 수계 바인더를 사용하는 경우, 점성을 부여할 수 있는 셀룰로즈 계열 화합물을 더욱 포함할 수 있다.
상기 음극 집전체로는 구리 박, 니켈 박, 스테인레스강 박, 티타늄 박, 니켈 발포체(foam), 구리 발포체, 전도성 금속이 코팅된 폴리머 기재, 및 이들의 조합에서 선택되는 것을 사용할 수 있다.
리튬 이차전지용 전해액은 비수성 유기용매 및 리튬염을 포함한다.
상기 비수성 유기용매는 전지의 전기화학적 반응에 관여하는 이온들이 이동할 수 있는 매질 역할을 한다.
상기 비수성 유기용매는 카보네이트계, 에스터계, 에터계, 케톤계, 또는 알코올계 용매, 비양자성 용매, 또는 이들의 조합일 수 있으며, 단독으로 또는 2종 이상 혼합하여 사용할 수 있다.
또한, 카보네이트계 용매를 사용하는 경우, 환형 카보네이트와 사슬형 카보네이트를 혼합하여 사용할 수 있다.
리튬 이차전지의 종류에 따라 양극과 음극 사이에 세퍼레이터가 존재할 수 있다. 이러한 세퍼레이터로는 폴리에틸렌, 폴리프로필렌, 폴리비닐리덴 플루오라이드, 또는 이들의 2층 이상의 다층막이 사용될 수 있다.
상기 세퍼레이터는 다공성 기재, 그리고 다공성 기재의 일면 또는 양면에 위치하는 유기물, 무기물, 또는 이들의 조합을 포함하는 코팅층을 포함할 수 있다.
상기 유기물은 폴리비닐리덴플루오라이드계 중항체 또는 (메타)아크릴계 중합체를 포함할 수 있다.
상기 무기물은 Al2O3, SiO2, TiO2, SnO2, CeO2, MgO, NiO, CaO, GaO, ZnO, ZrO2, Y2O3, SrTiO3, BaTiO3, Mg(OH)2, 보헤마이트(boehmite), 및 이들의 조합에서 선택되는 무기 입자를 포함할 수 있으나, 이에 한정되는 것은 아니다.
상기 유기물과 무기물은 하나의 코팅층에 혼합되어 존재하거나 유기물을 포함하는 코팅층과 무기물을 포함하는 코팅층이 적층된 형태로 존재할 수 있다.
도 14는 본 발명에 따른 제조방법으로 제조된 이차전지를 배열한 이차전지 모듈의 예시도이다. 전기자동차 등의 구동을 위한 이차전지 고용량화에 따라 다수의 이차전지 셀을 횡방향 및/또는 종방향으로 배열 및 연결하여 이차전지 모듈을 제작한다. 대향하는 한 쌍의 엔드플레이트(71a, 71b)와 대향하는 한 쌍의 사이드플레이트(72a, 72b)가 이루는 공간에 다수의 이차전지가 배열되어 있다. 이차전지의 배열은 원하는 전압과 전류 사양을 얻도록 배열 방향 및 개수가 설계될 수 있다.
도 15는 도 14에 예시한 각형 이차전지 모듈을 실제 제품(예컨대, 자동차)에 적용하기 위해 구성한 이차전지 팩(80)의 예시도이다. 이차전지 팩은 실제 제품에 장착하도록 설계된 형태의 팩 하우징에 다수의 이차전지 모듈을 내장하여 제작될 수 있다. 팩 하우징에는 제품에의 장착에 필요한 체결부와 전기인출부가 포함될 수 있다. 도 11에서는 도시의 편의상 이차전지들의 전기적 연결을 위한 버스바와, 냉각 유닛, 외부 단자 등 관련 요소들의 도시는 생략되었다.
이차전지 팩은 자동차에 탑재될 수 있다. 자동차는 일 예로 전기 자동차, 하이브리드 자동차, 또는 플러그인 하이브리드 자동차일 수 있다. 자동차는 4륜 구동 또는 2륜 구동 자동차를 포함한다. 도 16은 도 15에 예시한 이차전지 팩을 포함하는 자동차를 설명하기 위한 도면이다. 도 16에는 자동차(V)의 차체 하부에 본 발명의 일 실시예에 따른 이차전지 팩(80)이 장착되어 있는 것을 예시한다. 자동차(V)는 본 발명의 일 실시예에 따른 이차전지 팩(80)으로부터 전력을 공급받아 동작한다.
이상에서 비록 본 발명이 한정된 실시예와 도면에 의해 설명되었으나, 본 발명은 이들에 의해 한정되지 않으며 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자에 의해 본 발명의 기술사상과 아래에 기재될 특허청구범위의 균등범위 내에서 다양한 수정 및 변형이 가능함은 물론이다.

- 이차전지 케이스;상기 케이스에 수직으로 적층되어 내장되며, 각각 전극탭이 형성된 복수의 전극조립체;상기 적층된 복수의 전극조립체의 각 전극탭에 접속되는 집전부; 및상기 케이스에 접합되며, 상기 집전부와 연결되는 단자가 조립되는 캡플레이트를 포함하는 이차전지.
- 제1항에 있어서, 상기 전극조립체는권취형, 스택형, 및 Z스택형 전극조립체 중 하나인, 이차전지.
- 제1항에 있어서, 상기 복수의 전극조립체는용량이 동일한 전극조립체들을 포함하는, 이차전지.
- 제1항에 있어서, 상기 복수의 전극조립체는저항이 상이한 전극조립체들을 포함하는, 이차전지.
- 제4항에 있어서, 하층에 위치하는 전극조립체의 저항이 상층에 위치하는 전극조립체의 저항보다 작은, 이차전지.
