非水系二次電池用電極バインダー重合体、非水系二次電池用電極バインダー組成物、非水系二次電池用電極スラリー、非水系二次電池用電極、非水系二次電池、非水系二次電池用電極バインダー重合体の製造方法、非水系二次電池用電極バインダー組成物の製造方法、非水系二次電池用電極スラリーの製造方法、及び非水系二次電池用電極の製造方法
 本開示は、非水系二次電池用電極バインダー重合体、非水系二次電池用電極バインダー組成物、非水系二次電池用電極スラリー、非水系二次電池用電極、非水系二次電池、非水系二次電池用電極バインダー重合体の製造方法、非水系二次電池用電極バインダー組成物の製造方法、非水系二次電池用電極スラリーの製造方法、及び非水系二次電池用電極の製造方法に関する。
 非水系電解液を用いる二次電池(非水系二次電池)は高電圧化、小型化、軽量化等の面において水系電解液を用いる二次電池よりも優れている。そのため、非水系二次電池は、ノート型パソコン、携帯電話、電動工具、電子機器、通信機器等の電源として広く使用されている。また、最近では環境に配慮した車両への適用の観点から電気自動車及びハイブリッド自動車用にも非水系電池が使用されている。その中で、非水系二次電池の高出力化、高容量化、長寿命化等が強く求められてきている。
 非水系二次電池としてリチウムイオン二次電池が代表例として挙げられる。非水系二次電池は、金属酸化物等を活物質とした正極と、黒鉛等の炭素材料を活物質とした負極と、カーボネート類又は難燃性のイオン液体を中心した非水系電解液溶剤とを備える。非水系二次電池は、イオンが正極と負極との間を移動することにより電池の充放電が行われる二次電池である。正極は、金属酸化物とバインダーとを含むスラリーをアルミニウム箔等の正極集電体表面に塗布し、乾燥させた後に、適当な大きさに切断することにより得られる。負極は、炭素材料とバインダーとを含むスラリーを銅箔等の負極集電体の表面に塗布し、乾燥させた後に、適切な大きさに切断することにより得られる。バインダーは、活物質同士を結着させる役割、及び活物質と集電体とを結着させる役割があり、正極及び負極において集電体から活物質の剥離を防止することができる。
 バインダーとしては、有機溶剤系のN-メチルピロリドン(NMP)を溶剤としたポリフッ化ビニリデン(PVDF)系バインダーがよく知られている。しかしながら、このバインダーを使用する場合、活物質同士の結着性が低く、活物質と集電体との結着性が低いという問題がある。このため、このバインダーを実際に使用する場合、多量に使用する必要があり、非水系二次電池の容量が低下するという欠点がある。また、この場合、高価な有機溶剤であるNMPを使用しているため、製造コストを抑えることが困難である。
 このような問題に対して、例えば、特許文献1では、非水系電池電極用バインダー用共重合体として、N-ビニルアクリルアミドのようなアミド結合を有する単量体と、(メタ)アクリル酸塩単量体とを含む単量体混合物の共重合体を使用することを開示している。
 また、特許文献2には、二次電池負極に含まれる高分子成分として、アクリルアミドと、アクリロニトリルと、アクリル酸又はその塩との共重合体が記載されている。

 ところで、非水系二次電池において、性能を十分に発現させるために電極の外観品質は
重要な要素であり、スジ、凝集物等の発生を抑制することが求められている。また、非水系二次電池において、電極は電解液に浸漬された状態であり、このような環境下であっても、電極活物質層の剥離強度を高く維持することが求められている。さらに、非水系二次電池において、外観に優れ、且つ電極活物質層の剥離強度に優れる非水系二次電池の電極を使用すること、充放電サイクルにおける放電容量維持率を向上することが求められている。
 そこで、本開示は、外観に優れ、且つ、電極活物質層の剥離強度に優れる非水系二次電池用電極を形成可能であり、充放電サイクルにおける放電容量維持率が向上する非水系二次電池を作製可能である非水系二次電池用電極バインダー重合体を提供することを目的とする。また、本開示は、外観に優れ、且つ、電極活物質層の剥離強度に優れる非水系二次電池用電極を提供することを目的とする。さらに、本開示は、外観に優れ、且つ、電極活物質層の剥離強度に優れる非水系二次電池用電極を備える、充放電サイクルにおける放電容量維持率が向上する非水系二次電池を提供することを目的とする。
 さらに、本開示は、前記非水系二次電池用電極バインダー重合体を含む非水系二次電池用電極バインダー組成物及び非水系二次電池用電極スラリーを提供することを目的とする。
 また、前記非水系二次電池用電極バインダー重合体、前記非水系二次電池用電極バインダー組成物、前記非水系二次電池用電極スラリー、及び前記非水系二次電池用電極のそれぞれの製造方法を提供することを目的とする。
 本開示には、以下の態様が含まれる。
 <1>下記式(1)で表される第1構造単位を10mol%~50mol%、下記式(2)で表される第2構造単位を25mol%~80mol%、下記式(3)で表される第3構造単位を1.0mol%~45mol%で含み、重量平均分子量が150万以上である、非水系二次電池用電極バインダー重合体。

 本開示において「エチレン性不飽和結合」とは、特に断りがない限り、ラジカル重合性
を有するエチレン性不飽和結合を指す。
 エチレン性不飽和結合Bを有する化合物Xに由来する構造単位Aを例とした場合、重合体に含まれる構造単位Aにおいて、化合物Xのエチレン性不飽和結合Bに対応する部分以外の化学構造は、重合前の化合物Xにおけるエチレン性不飽和結合B以外と同じ化学構造となる。例えば、アクリロニトリルに由来する構造単位を有する重合体において、前記構造単位は「-CH2CH(C≡N)-」の化学構造となる。
 また、重合体中の構造単位Aの由来となる化合物Xは、他の構造単位と結合している2個の炭素原子の間をエチレン性不飽和結合に置き換えた構造を有する化合物を指す。例えば、構造単位「-CH2CH(C≡N)-」の由来となる化合物は、アクリロニトリルである。
 本開示において、イオン性官能基を有する構造単位に対して重合後にイオン交換が行われる場合、当該構造単位は、重合体におけるイオン交換後の構造に基づいて称される。すなわち、例えば、アクリル酸ナトリウムに由来する構造単位に対して重合後にイオン交換が行われた場合、重合体における構造単位は「-CH2CH(COOH)-」となる。この場合、この構造単位は「アクリル酸に由来する構造単位」と称する。
 本開示において、官能基の塩とは、官能基の一部が解離したイオンと、水素イオン及び水酸化物イオン以外の対イオンとが結合した形態を意味する。例えば、カルボキシ基の塩とは、COO-イオンと、水素イオン以外のカチオンとが結合した形態を意味する。一例として、カルボキシ基のナトリウム塩とはCOONaで表される構造を意味する。
 本開示において、「不揮発分」とは、直径5cmのアルミ皿に組成物を1g秤量し、1気圧(1013hPa)で、乾燥器内で空気を循環させながら110℃で5時間乾燥させ、後に残った成分である。組成物の形態は、溶液、分散液、スラリー等が挙げられるが、これらに限定されない。また、本開示において「不揮発分濃度」とは、乾燥前の組成物の質量(1g)に対する、上記条件下で乾燥後の不揮発分の質量割合(質量%)である。
<1.非水系二次電池用電極バインダー重合体>
 本開示の非水系二次電池用電極バインダー重合体(以下、単に「バインダー重合体」と称する場合もある)は、下記式(1)で表される第1構造単位を10mol%~50mol%、下記式(2)で表される第2構造単位を25mol%~80mol%、下記式(3)で表される第3構造単位を1.0mol%~45mol%で含み、重量平均分子量が150万以上である。
  式(1):-CH2CR1(CONR2R3)-
[式(1)中、R1、R2及びR3は、各々独立に水素原子又はアルキル基である。]
  式(2):-CH2CR4(COOX)-
[式(2)中、R4は、水素原子又はアルキル基である。COOXは、カルボキシ基及びその塩からなる群より選ばれる少なくとも1種である。すなわち、Xは、H及びカチオンに対応する構造からなる群より選ばれる少なくとも1種である。例えば、COOXが、ナトリウム塩である場合はCOONaであり、アンモニウム塩である場合はCOONH4である。]
  式(3):-CH2CR5(C≡N)-
[式(3)中、R5は、水素原子、アルキル基又はアルコキシ基である。]
 上記構成のバインダー重合体を用いると、外観に優れ、電極活物質層の剥離強度に優れる非水系二次電池用電極を作製でき、また、上記構成のバインダー重合体を用いると、外観に優れ、電極活物質層の剥離強度に優れる非水系二次電池用電極を備える、放電容量維
持率に優れる非水系二次電池を作製することが可能となる。
[1-1.第1構造単位]
 第1構造単位は以下の式(1)で表される。
  式(1):-CH2CR1(CONR2R3)-
 上記式(1)において、R1、R2及びR3は、各々独立に水素原子又はアルキル基である。R1、R2及びR3は、各々独立に、水素原子又は炭素原子数3以下のアルキル基であることが好ましく、水素原子又はメチル基であることがより好ましい。R1及びCONR2R3の立体的位置関係は限定されない。すなわち、第1構造単位における光学異性体は区別されず、いかなる光学異性体であってもよい。R1、R2及びR3の構造は、全て同じでもよく、いずれか2種が同じで残りの1種が異なっていてもよく、全てが異なっていてもよい。特に、R2及びR3は、水素原子又は炭素原子数3以下のアルキル基であることが好ましく、水素原子又はメチル基であることがより好ましい。第1構造単位は、R1が水素原子又はメチル基であり、R2及びR3が水素原子である構造単位を含むこと、すなわち、第1構造単位が(メタ)アクリルアミドに由来する構造単位であることがさらに好ましい。第1構造単位中の、(メタ)アクリルアミドに由来する構造単位の含有率は80mol%以上であることが好ましく、90mol%以上であることが特に好ましく、100mol%であってもよい。
 第1構造単位の由来となる化合物としては、(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-エチル(メタ)アクリルアミド、N-プロピル(メタ)アクリルアミド、N-ヘキシル(メタ)アクリルアミド等が挙げられる。第1構造単位の由来となる化合物としては、(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-エチル(メタ)アクリルアミド、又はN-プロピル(メタ)アクリルアミドであることが好ましく、(メタ)アクリルアミドであることがより好ましい。
 なお、本開示のバインダー重合体において、1種類の第1構造単位が単独で含まれていてもよいし、複数種類の第1構造単位が組み合わされて含まれていてもよい。
[1-2.第2構造単位]
 第2構造単位は以下の式(2)で表される。
  式(2):-CH2CR4(COOX)-
 上記式(2)において、R4は、水素原子又はアルキル基であり、特に、水素原子又は炭素原子数3以下のアルキル基であることが好ましく、水素原子又はメチル基であることがより好ましい。R4及びCOOXの立体的位置関係は限定されない。すなわち、第2構造単位における光学異性体は区別されず、いかなる光学異性体であってもよい。
 上記式(2)においてCOOXは、カルボキシ基(X=H)及びその塩からなる群より選ばれる少なくとも1種である。すなわち、第2構造単位におけるCOOXは、カルボキシ基及びカルボキシ基と1価のカチオンとの塩からなる群より選ばれる少なくとも1種である。第2構造単位におけるCOOXについて、カルボキシ基と1価のカチオンとの塩としては、カルボキシ基のリチウム塩、カルボキシ基のナトリウム塩、カルボキシ基のカリウム塩、カルボキシ基のアンモニウム塩等を挙げることができる。
 特に、本開示のバインダー重合体は、上記式(2)におけるCOOXがカルボキシ基である第2構造単位、上記式(2)におけるCOOXがカルボキシ基のリチウム塩である第2構造単位、又は上記式(2)におけるCOOXがカルボキシ基のナトリウム塩である第
2構造単位を含むことが好ましい。さらに、本開示のバインダー重合体は、上記式(2)におけるCOOXがカルボキシ基のナトリウム塩である第2構造単位を含むことがさらに好ましい。
 なお、本開示のバインダー重合体において、1種類の第2構造単位が単独で含まれていてもよいし、複数種類の第2構造単位が組み合わされて含まれていてもよい。本開示のバインダー重合体は、上記式(2)におけるCOOXがカルボキシ基である第2構造単位を単独で含むものでもよいし、上記式(2)におけるCOOXがカルボキシ基の塩である第2構造単位を単独で含むものでもよいし、上記式(2)におけるCOOXがカルボキシ基である第2構造単位と上記式(2)におけるCOOXがカルボキシ基の塩である第2構造単位とを含むものでもよい。また、本開示のバインダー重合体が、上記式(2)におけるCOOXがカルボキシ基の塩である第2構造単位を含む場合、上記カルボキシ基の塩を構成するカチオンの種類が異なる2種類以上の第2構造単位を含んでもよい。
 特に、本開示のバインダー重合体に含まれる第2構造単位のうち、上記式(2)におけるCOOXがカルボキシ基のナトリウム塩(すなわち、COONa)である第2構造単位が20mol%以上であることが好ましく、40mol%以上であることがより好ましく、60mol%以上であることがさらに好ましく、80mol%以上であることが特に好ましい。上記式(2)におけるCOOXがカルボキシ基のナトリウム塩(すなわち、COONa)である第2構造単位をこの範囲とすることで、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質層の剥離強度がより向上する。なお、本開示のバインダー重合体に含まれる第2構造単位は、上記式(2)におけるCOOXがカルボキシ基のナトリウム塩である第2構造単位からなる構成(すなわち、100mol%)であってもよい。
 第2構造単位の由来となる化合物は、(メタ)アクリル酸及びその塩からなる群より選択される少なくとも1種とすることができる。第2構造単位の由来となる化合物である、(メタ)アクリル酸塩としては、(メタ)アクリル酸と1価のカチオンとの塩であることが好ましく、(メタ)アクリル酸リチウム、(メタ)アクリル酸ナトリウム、(メタ)アクリル酸カリウム、(メタ)アクリル酸アンモニウムを挙げることができる。本開示のバインダー重合体においては、これら(メタ)アクリル酸と1価のカチオンとの塩を単量体として使用することが好ましく、(メタ)アクリル酸リチウム、(メタ)アクリル酸ナトリウム、(メタ)アクリル酸カリウム及び(メタ)アクリル酸アンモニウムからなる群より選ばれる少なくとも1種を単量体として使用することが好ましい。その中でも、(メタ)アクリル酸リチウム、(メタ)アクリル酸ナトリウム及び(メタ)アクリル酸アンモニウムからなる群より選ばれる少なくとも1種を単量体として使用することがより好ましく、アクリル酸ナトリウムを単量体として使用することが最も好ましい。(メタ)アクリル酸塩は、例えば、(メタ)アクリル酸を水酸化物、アンモニア水等で中和して得られるが、中でも入手容易性の点から、(メタ)アクリル酸を水酸化ナトリウムで中和して得ることが好ましい。
[1-3.第3構造単位]
 第3構造単位は以下の式(3)で表される。
  式(3):-CH2CR5(C≡N)-
 上記式(3)において、R5は、水素原子、アルキル基又はアルコキシ基であり、水素原子又はメチル基であることが好ましく、水素原子であることがより好ましい。また、R5のアルコキシ基としてはエトキシ基を挙げることができる。R5及びC≡N(ニトリル基)の立体的位置関係は限定されない。すなわち、第3構造単位における光学異性体は区別されず、いかなる光学異性体であってもよい。
 第3構造単位の由来となる化合物としては、(メタ)アクリロニトリル、3-エトキシ(メタ)アクリロニトリル等が挙げられる。特に、第3構造単位の由来となる化合物としては、(メタ)アクリロニトリルであることが好ましく、アクリロニトリルであることがより好ましい。本開示のバインダー重合体に含まれる第3構造単位には、アクリロニトリル由来の構造単位を80mol%以上含むことが好ましく、90mol%以上含むことがより好ましく、100mol%含んでもよい。
[1-4.バインダー重合体中の各構造単位の含有量]
 バインダー重合体中の第1構造単位の含有率は、10mol%以上であり、20mol%以上であることが好ましく、25mol%以上であることがより好ましい。第1構造単位の含有率がこの範囲であると、バインダー重合体を含む電極において、電解液浸漬前に対する電解液浸漬後の電極活物質層の剥離強度の維持率がより高くなる。また、第1構造単位の含有率がこの範囲であると、バインダー重合体を用いて電極を製造する際に、電極表面のスジの発生及び凝集物の発生を抑制することができる。
 バインダー重合体中の第1構造単位の含有率は、50mol%以下であり、45mol%以下であることが好ましく、35mol%以下であることがさらに好ましい。第1構造単位の含有率がこの範囲であると、バインダー重合体を含む電極において、電解液浸漬前に対する電解液浸漬後の電極活物質層の剥離強度の維持率がより高くなる。
 したがって、本開示のバインダー重合体中の第1構造単位の含有率は、10mol%~50mol%であり、10mol%%~45mol%であってもよく、10mol%~35mol%であってもよく、20mol%~50mol%であってもよく、20mol%~45mol%であってもよく、20mol%~35mol%であってもよく、25mol%~50mol%であってもよく、25mol%~45mol%であってもよく、25mol%~35mol%であってもよい。
 バインダー重合体中の第2構造単位の含有率は、25mol%以上であり、30mol%以上であることが好ましく、35mol%以上であることがより好ましい。第2構造単位の含有率がこの範囲であると、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質層の剥離強度が向上する。
 バインダー重合体中の第2構造単位の含有率は、80mol%以下であり、70mol%以下であることが好ましく、55mol%以下あることがより好ましく、50mol%以下であることがさらに好ましい。第2構造単位の含有率がこの範囲であると、バインダー重合体を含む電極の可撓性を高くすることができる。
 したがって、バインダー重合体中の第2構造単位の含有率は、25mol%~80mol%であり、25mol%~70mol%であってもよく、25mol%~55mol%であってもよく、25mol%~50mol%であってもよく、30mol%~80mol%であってもよく、30mol%~70mol%であってもよく、30mol%~55mol%であってもよく、30mol%~50mol%であってもよく、35mol%~80mol%であってもよく、35mol%~70mol%であってもよく、35mol%~55mol%であってもよく、35mol%~50mol%であってもよい。
 バインダー重合体中の第3構造単位の含有率は、1.0mol%以上であり、3.0mol%以上であることが好ましく、10mol%以上であることがより好ましく、17.5mol%以上であることがさらに好ましい。第3構造単位の含有率がこの範囲であると、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質
層の剥離強度が向上する。また、バインダー重合体中の第3構造単位の含有率は25mol%以上であってもよい。第3構造単位の含有率がこの範囲であっても、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質層の剥離強度が向上する。
 バインダー重合体中の第3構造単位の含有率は、45mol%以下であり、40mol%以下であることが好ましく、35mol%以下であることがより好ましい。第3構造単位の含有率がこの範囲であると、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質層の剥離強度がより向上する。また、第3構造単位の含有率がこの範囲であると、バインダー重合体の水溶性を高め、バインダー重合体の保管中の分離を抑制することができる。また、バインダー重合体中の第3構造単位の含有率は25mol%以下であってもよい。第3構造単位の含有率がこの範囲であっても、バインダー重合体を含む電極において、電解液浸漬前後のいずれにおいても電極活物質層の剥離強度を向上できる。また、第3構造単位の含有率がこの範囲であっても、バインダー重合体の水溶性を高め、バインダー重合体の保管中の分離を抑制することができる。
 したがって、バインダー重合体中の第3構造単位の含有率は、1.0mol%~45mol%であり、1.0mol%~45mol%であってもよく、1.0mol%~35mol%であってもよく、3.0mol%~45mol%であってもよく、3.0mol%~45mol%であってもよく、3.0mol%~35mol%であってもよく、10mol%~45mol%であってもよく、10mol%~45mol%であってもよく、10mol%~35mol%であってもよく、17.5mol%~45mol%であってもよく、17.5mol%~45mol%であってもよく、17.5mol%~35mol%であってもよく、25mol%~35molであってもよい。
 バインダー重合体中の第1構造単位、第2構造単位、及び第3構造単位の合計含有率は、70mol%以上であることが好ましく、80mol%以上であることが好ましく、85mol%以上であることがより好ましく、95mol%以上であってもよく、100mol%であってもよい。
[1-5.その他の構造単位]
 バインダー重合体は、第1構造単位、第2構造単位、及び第3構造単位に該当しないその他の構造も有してもよい。本開示のバインダー重合体は、第1構造単位、第2構造単位、及び第3構造単位に該当しないその他の構造単位として、(メタ)アクリロイルオキシ基以外の部分が炭化水素である(メタ)アクリレートに由来する構造単位及びエチレン性不飽和結合を有する炭化水素に由来する構造単位を挙げることができる。これら(メタ)アクリロイルオキシ基以外の部分が炭化水素である(メタ)アクリレートに由来する構造単位及びエチレン性不飽和結合を有する炭化水素に由来する構造単位の合計含有率は、20mol%以下であることが好ましく、10mol%以下であることがより好ましく、5.0mol%以下であることがさらに好ましい。
 これら(メタ)アクリロイルオキシ基以外の部分が炭化水素である(メタ)アクリレートに由来する構造単位及びエチレン性不飽和結合を有する炭化水素に由来する構造単位の合計含有率がこの範囲であると、バインダー重合体の水性媒体への溶解度、電解液浸漬後の電極活物質層の剥離強度の維持率、及び電池としたときの充放電サイクルにおける放電容量維持率をより向上させることができる。なお、本開示のバインダー重合体は、(メタ)アクリロイルオキシ基以外の部分が炭化水素である(メタ)アクリレートに由来する構造単位及びエチレン性不飽和結合を有する炭化水素に由来する構造単位のいずれも有さない構成であってもよい。
 また、本開示のバインダー重合体は、その他の構造単位として、特に限定されず、以下の式(4)で表される第4構造単位を含むことが好ましい。バインダー重合体を含む電極において、電池としたときの充放電サイクルにおける放電容量維持率をより向上できる。
 第4構造単位は以下の式(4)で表される。
  式(4):-CH2CR6(NR7COR8)-
 上記式(4)において、式中、R6は、水素原子又はアルキル基であり、水素原子又は炭素数3以下のアルキル基が好ましく、水素原子又はメチル基がより好ましく、水素原子であることがさらに好ましい。R7は、水素原子又は炭化水素基であり、水素原子又はアルキル基が好ましく、水素原子又は炭素数5以下のアルキル基がより好ましく、水素原子又は炭素数3以下のアルキル基がさらに好ましく、水素原子であることがさらに好ましい。R8は、水素原子又は炭化水素基であり、水素原子又は炭素数5以下のアルキル基がより好ましく、水素原子又は炭素数3以下のアルキル基がさらに好ましく、メチル基であることがさらに好ましい。R6及びNR7COR8の立体的位置関係は限定されない。すなわち、第4構造単位における光学異性体は区別されず、いかなる光学異性体であってもよい。
 本開示のバインダー重合体が第4構造単位を有する場合には、バインダー重合体中の第4構造単位の含有率は、0.30mol%以上であることが好ましく、0.80mol%以上であることがより好ましく、1.0mol%以上であることがさらに好ましく、1.5mol%以上であることがさらに好ましく、2.0mol%以上であることがさらに好ましい。第4構造単位の含有率がこの範囲であると、電池としたときの充放電サイクルにおける放電容量維持率をより向上できる。バインダー重合体中の第4構造単位の含有率は、8mol%以上であってもよいし、10mol%以上であってもよいし、15mol%以上であってもよい。第4構造単位の含有率がこの範囲であっても、電池としたときの充放電サイクルにおける放電容量維持率をより向上できる。
 バインダー重合体中の第4構造単位の含有率は、30mol%以下であることが好ましく、20mol%以下であることがより好ましく、18mol%以下であることがさらに好ましく、15mol%以下であることがさらに好ましい。第4構造単位の含有率がこの範囲であると、電池としたときの充放電サイクルにおける放電容量維持率をより向上できる。バインダー重合体中の第4構造単位の含有率は、10mol%以下であってもよいし、5.0mol%以上であってもよい。第4構造単位の含有率がこの範囲であっても、電池としたときの充放電サイクルにおける放電容量維持率をより向上できる。
 すなわち、バインダー重合体中の第4構造単位の含有率は、0.30mol%~30mol%であってもよく、0.80mol%~20mol%であってもよく、1.0mol%~10mol%であってもよく、1.5mol%~5.0mol%であってもよく、8.0mol%~20mol%であってもよい。
 第4構造単位の由来となる化合物としては、N-ビニルホルムアミド、N-ビニルアセトアミド等が挙げられる。特に、第4構造単位の由来となる化合物としては、N-ビニルアセトアミドが好ましい。本開示のバインダー重合体が第4構造単位を有する場合、本開示のバインダー重合体に含まれる第4構造単位中の、N-ビニルホルムアミド由来する構造単位及びN-ビニルアセトアミド由来の構造単位の含有率は、80mol%以上であることが好ましく、90mol%以上であることがより好ましく、100mol%であってもよい。また、本開示のバインダー重合体が第4構造単位を有する場合、本開示のバインダー重合体に含まれる第4構造単位中の、N-ビニルアセトアミド由来の構造単位の含有率は、80mol%以上であることが好ましく、90mol%以上であることがより好ましく、100mol%であってもよい。
[1-6.バインダー重合体の分子量]
 本開示のバインダー重合体の重量平均分子量は、150万以上であり、200万以上であることがより好ましく、230万以上であることがさらに好ましく、300万以上であってもよい。本開示のバインダー重合体の重量平均分子量がこの範囲であると、バインダー重合体を含む電極において、電解質浸漬前後のいずれにおいても電極活物質層の剥離強度がより向上する。また、本開示のバインダー重合体の重量平均分子量がこの範囲であると、バインダー重合体を含む電極を使用した非水系二次電池における、充放電サイクルにおける放電容量維持率がより向上する。これらの効果は、前記式(1)で表される第1構造単位を10mol%~50mol%、前記式(2)で表される第2構造単位を25mol%~80mol%、前記式(3)で表される第3構造単位を1.0mol%~45mol%で含むバインダー重合体において、特に顕著である。
 また、バインダー重合体の重量平均分子量は、1000万以下であることが好ましく、600万以下であることがより好ましく、400万以下であることがさらに好ましく、300万以下であってもよい。バインダー重合体の重量平均分子量をこの範囲とすることで、後述する電極バインダー組成物、電極スラリー等のバインダー重合体を含む液状組成物の粘度上昇を抑制し、前記液状組成物に含まれる電極活物質等の成分を十分に分散させることができる。
 すなわち、バインダー重合体の重量平均分子量は、150万~1000万であってもよく、150万~600万であってもよく、150万~400万であってもよく、150万~300万であってもよく、200万~1000万であってもよく、200万~600万であってもよく、200万~400万であってもよく、200万~300万であってもよく、230万~1000万であってもよく、230万~600万であってもよく、230万~400万であってもよく、230万~300万であってもよく、300万~1000万であってもよく、300万~600万であってもよく、300万~400万であってもよい。また、バインダー重合体の重量平均分子量は400万~600万であってもよい。
[1-7.バインダー重合体のガラス転移点]
 本開示のバインダー重合体のガラス転移点Tgは、バインダー重合体に含まれる各構造単位をホモポリマーとした場合のガラス転移点に基づいてフォックスの式により算出される。バインダー重合体のガラス転移点Tgの具体的な算出方法は、各構造単位Mi(i=1、2、3等、すなわち第1構造単位~第3構造単位等)のホモポリマーのガラス転移点Tgiと、バインダー重合体中の構造単位Miの質量分率Xi(ΣXi(全構造単位)=1)とから、下記式(1)によって算出される。式(1)において、Tg及びTgiは、いずれも絶対温度(K)の値として計算される。

 なお、バインダー重合体が第1構造単位、第2構造単位及び第3構造単位以外の他の構造単位(例えば、第4構造単位)を有する場合、この他の構造単位についても、ホモポリマーのガラス転移点Tgiとバインダー重合体中の質量分率Xiとを上記式(1)に代入し、バインダー重合体のガラス転移点Tgを計算することができる。
 バインダー重合体のガラス転移点Tgは、100℃(373K)以上であることが好ましく、130℃(403K)以上であることがより好ましく、150℃(423K)以上であることがさらに好ましく、200℃(573K)以上であってもよい。バインダー重合体のガラス転移点Tgは、300℃(673K)以下であってもよく、250℃以下であってもよい。
 バインダー重合体のガラス転移点Tgは、100℃~300℃であってもよく、130℃~300℃であってもよく、150℃~300℃であってもよく、200℃~300℃であってもよく、100℃~250℃であってもよく、130℃~250℃であってもよく、150℃~250℃であってもよく、200~250℃であってもよい。
[1-8.バインダー重合体の溶解度]
 本開示のバインダー重合体は、水性媒体に対して溶解することができる。ここで水性媒体としては、水、水を含む溶媒を挙げることができる。水性媒体中の水の含有率は80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であってもよく、100質量%であってもよい。水性媒体は、水以外の親水性溶媒を含んでもよい。親水性溶媒としては、特に限定されず、メタノール、エタノール、N-メチルピロリドン等が挙げられる。
 本開示のバインダー重合体は、25℃における水への溶解度が5.0g/100gH2O以上であることが好ましく、8.0g/100gH2O以上であることがより好ましく、11g/100gH2O以上であることがさらに好ましく、20g/100gH2O以上であることがさらに好ましく、25g/100gH2O以上であることがさらに好ましい。本開示のバインダー重合体の25℃における水への溶解度をこの範囲とすることで、バインダー重合体を水性媒体に溶解した状態のスラリーから非水系二次電池用の電極を容易に作製することができる。
<2.バインダー重合体の製造方法>
 本開示のバインダー重合体の合成は、特に限定されず、水性媒体中におけるラジカル重合で行うことが好ましい。より具体的には、重合に使用する単量体を全て一括して仕込んで重合する方法、重合に使用する単量体を連続供給しながら重合する方法等が適用できる。例えば、後述する実施例の方法によれば、バインダー重合体の合成に用いる全ての単量体は、バインダー重合体の構造単位に転化する。ラジカル重合を行う温度は、特に限定されず、30℃~90℃であることが好ましい。
 ラジカル重合の場合、重合開始剤としては、過硫酸アンモニウム、過硫酸ナトリウム、過酸化水素、t-ブチルハイドロパーオキサイド、アゾ化合物等を使用できるが、これらに限られない。アゾ化合物としては、2,2’-アゾビス(2-メチルプロピオンアミジン)2塩酸塩等が挙げられる。重合を水性媒体中で行う場合は、水溶性の重合開始剤を用いることが好ましい。また、必要に応じて、重合の際にラジカル重合開始剤と、還元剤とを併用して、レドックス重合してもよい。還元剤としては、重亜硫酸ナトリウム、ロンガリット、アスコルビン酸等が挙げられる。
 水性媒体は、水を含むことが好ましい。水性媒体中の水の含有率は80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であってもよく、100質量%であってもよい。水性媒体は、水以外の親水性溶媒を含んでもよい。親水性溶媒としては、特に限定されず、メタノール、エタノール、N-メチルピロリドン等が挙げられる。
<3.非水系二次電池用電極バインダー組成物>
 本開示の非水系二次電池用電極バインダー組成物(以下、「電極バインダー組成物」と称することもある)は、上述したバインダー重合体、水性媒体等を含む。また、電極バインダー組成物は、必要に応じてpH調整剤、界面活性剤等、その他の成分を含んでもよい。電極バインダー組成物は、本開示のバインダー重合体を1種類単独で含んでもよく、本開示のバインダー重合体を2種類以上含んでもよい。電極バインダー組成物は、上述したバインダー重合体と水性媒体とを混合して得る。電極バインダー組成物中のバインダー重合体は、25℃において全て水性媒体に溶解していることが好ましい。電極バインダー組成物が2種類以上のバインダー重合体を含む場合には、これら2種類以上のバインダー重合体が25℃において全て水性媒体に溶解していることが好ましい。
 ここで、バインダー重合体が25℃において全て水性媒体に溶解するとは、水性媒体に対するバインダー重合体の25℃における溶解度以下の範囲で、バインダー重合体が水性媒体に溶解していることを意味する。電極バインダー組成物が2種類以上のバインダー重合体を含む場合、各バインダー重合体は、それぞれの溶解度以下の範囲で水性媒体に溶解していることを意味する。よって、バインダー重合体の飽和溶液であったものが、温度低下によりバインダー重合体の一部が析出する場合、温度低下により2種類以上のバインダー重合体のうち幾つかのバインダー重合体が析出する場合であっても、バインダー重合体が全て水性媒体に溶解したものとする。
 電極バインダー組成物に含まれる水性媒体は、水を含むことが好ましい。水性媒体中の水の含有率は80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であってもよく、100質量%であってもよい。水性媒体は、水以外の親水性溶媒を含んでもよい。親水性溶媒としては、特に限定されず、メタノール、エタノール、N-メチルピロリドン等が挙げられる。
 電極バインダー組成物に含まれる水性媒体は、バインダー重合体の合成に用いられた水性媒体と同じであってもよく、異なっていてもよい。
 電極バインダー組成物中のバインダー重合体の含有率は、30質量%以下であることが好ましく、20質量%以下であることがより好ましく、15質量%以下であることがさらに好ましい。電極バインダー組成物中のバインダー重合体の含有率がこの範囲であると、電極バインダー組成物の粘度の上昇を抑制し、後述する電極活物質等と混合して、電極スラリーを作製する場合に、効率よく電極活物質等を分散させることができる。
 電極バインダー組成物中のバインダー重合体の含有率は、3.0質量%以上であることが好ましく、5.0質量%以上であることがより好ましく、8.0質量%以上であることがさらに好ましい。電極バインダー組成物中のバインダー重合体の含有率がこの範囲であると、揮発分の量を抑えることで、より少ない電極バインダー組成物から電極スラリー及び電極を作製することができる。
 電極バインダー組成物のpHは、4.0以上であることが好ましく、5.0以上であることがより好ましく、6.0以上であることがさらに好ましい。電極バインダー組成物のpHがこの範囲であると、後述する電極活物質等と混合して、電極スラリーを作製する場合に、効率よく電極活物質等を分散させることができる。電極バインダー組成物のpHは、10以下であることが好ましく、9.0以下であることがより好ましく、8.0以下であることがさらに好ましい。電極バインダー組成物のpHがこの範囲であると、後述する電極活物質等と混合して、電極スラリーを作製する場合に、効率よく電極活物質等を分散させることができる。ここで、pHは、液温23℃において、pHメーターにより測定された値である。
 すなわち、電極バインダー組成物のpHは、4.0~10.0であってもよく、5.0
~9.0であってもよく、6.0~8.0であってもよい。
<4.非水系二次電池用電極スラリー>
 本開示の非水系二次電池用電極スラリー(以下、「電極スラリー」とすることもある)は、上述したバインダー重合体と、電極活物質と、水性媒体とを含む。電極スラリーは、上述したバインダー重合体と、電極活物質と、水性媒体とを混合して得る。電極スラリー中のバインダー重合体は全て水性媒体に溶解していることが好ましい。
 ここで、バインダー重合体が全て水性媒体に溶解するとは、<3.非水系二次電池用電極バインダー組成物>の欄における説明と同義である。
 電極スラリーは、必要に応じて導電助剤、増粘剤等を含んでもよいが、電極スラリー作製工程を簡単化するためには、増粘剤を含まないほうが好ましい。電極スラリーを製造する方法としては、特に限定されず、攪拌式、回転式、振とう式等の混合装置などを使用して必要な成分を混合する方法が挙げられる。
 電極活物質は、特に限定されず、非水系二次電池がリチウムイオン二次電池である場合、負極活物質の例として、導電性ポリマー、炭素材料、チタン酸リチウム、シリコン、シリコン化合物等が挙げられる。導電性ポリマーとして、ポリアセチレン、ポリピロール等が挙げられる。炭素材料としては、石油コークス、ピッチコークス、石炭コークス等のコークス;有機化合物の炭化物、カーボンファイバー、アセチレンブラック等のカーボンブラック;人造黒鉛、天然黒鉛等の黒鉛などが挙げられる。シリコン化合物としては、SiOx(0.1≦x≦2.0)等が挙げられる。人造黒鉛の具体例としては、SCMG-XRs(株式会社レゾナック製)等が挙げられる。なお、負極活物質として、ここで挙げた材料を2種類以上複合化してもよい。また、負極活物質としては、Siと黒鉛とを含む複合材料(Si/黒鉛)等を用いてもよい。
 これら負極活物質の中でも、体積当たりのエネルギー密度が大きい点から、炭素材料、チタン酸リチウム、シリコン、シリコン化合物等を用いることが好ましい。また、負極活物質としては、コークス、有機化合物の炭化物、黒鉛等の炭素材料、SiOx(0.1≦x≦2.0)、Si、Si/黒鉛等のシリコン含有材料を使用することが好ましい。これらシリコン含有材料を使用した場合、本開示のバインダー重合体による結着性を向上させる効果が顕著である。
 一方、リチウムイオン二次電池の正極活物質の例として、コバルト酸リチウム(LiCoO2);ニッケルを含むリチウム複合酸化物;スピネル型マンガン酸リチウム(LiMn2O4);オリビン型燐酸鉄リチウム;TiS2、MnO2、MoO3、V2O5等のカルコゲン化合物が挙げられる。正極活物質は、これらの化合物のいずれかを単独で含んでもよく、又は複数種を含んでもよい。また、その他のアルカリ金属の酸化物も使用することができる。ニッケルを含むリチウム複合酸化物として、Ni-Co-Mn系のリチウム複合酸化物、Ni-Mn-Al系のリチウム複合酸化物、Ni-Co-Al系のリチウム複合酸化物等が挙げられる。正極活物質の具体例として、LiNi1/3Mn1/3Co1/3O2、LiNi3/5Mn1/5Co1/5O2等が挙げられる。
 電極スラリーに含まれる水性媒体は、水を含むことが好ましい。水性媒体中の水の含有率は80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であってもよく、100質量%であってもよい。水性媒体は、水以外の親水性溶媒を含んでもよい。親水性溶媒としては、特に限定されず、メタノール、エタノール、N-メチルピロリドン等が挙げられる。
 電極スラリーに含まれる水性媒体は、電極バインダー組成物に含まれる水性媒体と同じであってもよく、バインダー重合体の合成に用いられた水性媒体と同じであってもよい。電極スラリーに含まれる水性媒体は、電極バインダー組成物に含まれる水性媒体及びバインダー重合体の合成に用いられた水性媒体と異なっていてもよい。
 電極スラリーに含まれる導電助剤としては、カーボンブラック、気相法炭素繊維等が挙げられる。気相法炭素繊維の具体例としては、VGCF-H(株式会社レゾナック)が挙げられる。
 電極スラリーの不揮発分濃度は、好ましくは30質量%以上であり、より好ましくは40質量%以上である。電極スラリーの不揮発分濃度をこの範囲とすることで、少ない電極スラリーの量でより多くの電極活物質層を形成することができる。また、電極スラリーの不揮発分濃度は、好ましくは70質量%以下であり、より好ましくは60質量%以下である。すなわち、電極スラリーの不揮発分濃度は、30質量%~70質量%であってもよく、40質量%~60質量%であってもよい。なお、電極スラリーの不揮発分濃度は、使用する水性媒体の量により調整できる。
 電極スラリー中のバインダー重合体の含有量は、電極活物質と導電助剤とバインダー重合体とを合計した質量に対して、0.50質量%以上であることが好ましく、1.0質量%以上であることがより好ましく、2.0質量%以上であることがさらに好ましく、一例として3.0質量%とすることができる。電極スラリー中のバインダー重合体の含有量この範囲とすることで、電極活物質間、及び電極活物質と集電体との間の結着性をバインダー重合体により向上することができる。
 電極スラリー中のバインダー重合体の含有量は、電極活物質と導電助剤とバインダー重合体とを合計した質量に対して、7.0質量%以下であることが好ましく、5.0質量%以下であることがより好ましく、4.0質量%以下であることがさらに好ましい。電極スラリー中のバインダー重合体の含有量この範囲とすることで、電極スラリーから形成される電極活物質層の充放電容量を大きくすることができ、電池としたときの内部抵抗を低くすることができる。
 したがって、電極スラリー中のバインダー重合体の含有量は、電極活物質と導電助剤とバインダー重合体とを合計した質量に対して、0.50質量%~7.0質量%であってもよく、1.0質量%~5.0質量%であってもよく、2.0質量%~4.0質量%であってもよい。
<5.非水系二次電池用電極>
 本開示の非水系二次電池用電極(以下、「電極」とすることもある)は、集電体と、集電体の表面における少なくとも一部の領域に設けられた電極活物質層とを備える。電極活物質層は、電極活物質及び上述したバインダー重合体を含む。電極の形状としては、積層体、捲回体等が挙げられるが、特に限定されない。集電体は、特に限定されず、厚さ0.001mm~0.5mmのシート状の金属であることが好ましい。金属としては、鉄、銅、アルミニウム、ニッケル、ステンレス等が挙げられる。非水系二次電池がリチウムイオン二次電池の場合、正極の集電体の材料としてはアルミニウム、負極の集電体の材料としては銅が好ましい。
 本開示の電極は、上述した電極スラリーを集電体の表面における少なくとも一部、好ましくは表面の全面に塗布し、乾燥させる方法により製造できるが、この方法に限られない。
 電極スラリーを集電体上に塗布する方法としては、リバースロール法、ダイレクトロール法、ドクターブレード法、ナイフ法、エクストルージョン法、カーテン法、グラビア法、バー法、ディップ法、スクイーズ法等が挙げられる。これらの中でも、ドクターブレード法、ナイフ法、又はエクストルージョン法により電極スラリーを集電体上に塗布することが好ましく、中でもドクターブレードを用いて電極スラリーを集電体上に塗布することがより好ましい。これらの方法は、電極スラリーの粘性等の諸物性及び乾燥性に対して好適であり、良好な表面状態の塗布膜を得られるためである。
 電極スラリーは、集電体の片面にのみ塗布してもよいし、両面に塗布してもよい。電極スラリーを集電体の両面に塗布する場合は、片面ずつ逐次塗布してもよく、両面を一括して塗布してもよい。また、電極スラリーは、集電体へ連続的に塗布してもよいし、間欠的に塗布してもよい。電極スラリーの塗布量は、電池の設計容量、電極スラリーの組成等に応じて適宜決定できる。乾燥後の電極活物質層の塗布量(両面に塗布する場合、片面あたりの塗布量)は、4mg/cm2~20mg/cm2であることが好ましく、6mg/cm2~16mg/cm2であることがより好ましい。
 集電体に塗布された電極スラリーを乾燥することにより、集電体上に電極活物質層が形成される。電極スラリーの乾燥方法は、特に限定されず、熱風、減圧若しくは真空環境、(遠)赤外線、電子線、マイクロ波又は低温風を単独若しくは組み合わせて用いることができる。乾燥温度は、40℃~180℃であることが好ましく、乾燥時間は、1分~30分であることが好ましい。
 電極シートはそのまま電極として用いてもよいし、電極として適切な大きさ、形状にするために切断してもよい。電極シートの切断方法は、特に限定されず、スリット、レーザー、ワイヤーカット、カッター、トムソン等を用いることができる。
 電極シートを切断する前又は後に、必要に応じて電極シートをプレスしてもよい。電極シートをプレスすることによって、電極活物質を電極により強固に結着させ、さらに電極を薄くすることによる非水系電池のコンパクト化が可能になる。プレスの方法としては、一般的な方法を用いることができ、特に金型プレス法又はロールプレス法を用いることが好ましい。プレス圧は、特に限定されず、プレスによる電極活物質へのリチウムイオン等のドープ及び脱ドープに影響を及ぼさない範囲である0.5t/cm2~5t/cm2とすることが好ましい。
<6.非水系二次電池>
 本開示の非水系二次電池は、本開示の非水系二次電池用電極を備える。本開示の非水系二次電池は、充放電において正極と負極との間でイオンの移動を伴う二次電池である。本開示の非水系二次電池は、正極に正極活物質を備え、負極に負極活物質を備える。これらの正極活物質及び負極活物質は、イオンを挿入(Intercaration)及び脱離(Deintercalation)可能な材料である。本開示の非水系二次電池の例として、リチウムイオン二次電池が挙げられる。
 本開示の非水系二次電池の一実施形態として、リチウムイオン二次電池について説明するが、非水系二次電池の構成は以下に説明する構成に限られない。本実施形態として説明するリチウムイオン二次電池は、正極、負極、電解液、必要に応じてセパレータ等の部品が外装体に収容された構成となっている。本実施形態のリチウムイオン二次電池では、正極と負極とのうち少なくとも一方が、上述したバインダー重合体を含む。
 電解液としては、イオン伝導性を有する非水系の液体を使用する。電解液としては、電解質を有機溶媒に溶解させた溶液、イオン液体等が挙げられるが、製造コストが低く、内部抵抗の低い電池が得られるため、電解質を有機溶媒に溶解させた溶液が好ましい。
 電解質としては、アルカリ金属塩を用いることができ、電極活物質の種類等に応じ適宜選択できる。電解質としては、LiClO4、LiBF6、LiPF6、LiCF3SO3、LiCF3CO2、LiAsF6、LiSbF6、LiB10Cl10、LiAlCl4、LiCl、LiBr、LiB(C2H5)4、CF3SO3Li、CH3SO3Li、LiCF3SO3、LiC4F9SO3、Li(CF3SO2)2N、脂肪族カルボ
ン酸リチウム等が挙げられる。また、電解質として、その他のアルカリ金属塩を用いることもできる。
 電解質を溶解する有機溶媒としては、特に限定されず、エチレンカーボネート(EC)、プロピレンカーボネート(PC)、ジエチルカーボネート(DEC)、メチルエチルカーボネート(MEC)、ジメチルカーボネート(DMC)、フルオロエチレンカーボネート(FEC)、ビニレンカーボネート(VC)等の炭酸エステル化合物;アセトニトリル等のニトリル化合物;及び、酢酸エチル、酢酸プロピル、プロピオン酸メチル、プロピオン酸エチル、プロピオン酸プロピル等のカルボン酸エステルが挙げられる。これらの有機溶媒は、1種単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
 外装体としては、金属、アルミラミネート材等を適宜使用できる。電池の形状は、コイン型、ボタン型、シート型、円筒型、角型、扁平型等、いずれの形状であってもよい。
 以下、本開示の実施形態の一例を実施例により具体的に説明するが、実施形態は、これらの実施例に限定されるものではない。以下に示す実施例及び比較例は、リチウムイオン二次電池の負極バインダー、負極スラリー、負極、リチウムイオン二次電池を作製した例である。
 <1.負極バインダー組成物(電極バインダー組成物)の作製>
 実施例1~実施例9及び比較例1~比較例7の各々において、冷却管、温度計、攪拌機及び滴下ロートが組みつけられたセパラブルフラスコに、表1に示す割合(単量体が溶液として用いられる場合、表中の単量体の使用量は、溶媒を含まないその単量体自体の量を示す)で単量体を合計100質量部、ラジカル重合開始剤としての2,2’-アゾビス(2-メチルプロピオンアミジン)2塩酸塩を0.2質量部、過硫酸アンモニウムを0.05質量部及び水567質量部を30℃で仕込んだ。これを、80℃に昇温し、4時間重合を行って共重合体又は重合体を生成させ、共重合体又は重合体を含む反応液を得た。なお、比較例6については、実施例2と同じ組成比で単量体を使用し、ラジカル重合開始剤としての2,2’-アゾビス(2-メチルプロピオンアミジン)2塩酸塩を0.6質量部、過硫酸アンモニウムを0.15質量部としたこと以外は実施例2と同様に共重合体又は重合体とを含む反応液を得た。
 なお、表1における「単量体(A)」は第1構造単位の由来となる化合物である。表1における「単量体(B)」は第2構造単位の由来となる化合物である。表1における「単量体(C)」は第3構造単位の由来となる化合物である。表1における「単量体(D)」は第4構造単位の由来となる化合物である。
 重合後の共重合体又は重合体を含む反応液に水を加えて、不揮発分濃度が10.0質量%である実施例1~実施例9、比較例1~比較例7の負極バインダー組成物を得た。

<2.負極バインダー組成物についての各種測定>
 バインダー重合体及び負極バインダー組成物について以下の測定を行った。測定結果は表1に示したとおりである。
〔2-1.バインダー重合体の重量平均分子量〕
 バインダー重合体の重量平均分子量を、ゲルパーミエーションクロマトグラフィー(GPC)を用いて以下の条件で測定した。

〔2-2.負極バインダー組成物のpH〕
 負極バインダー組成物のpHを、液温23℃の状態でpHメーター(東亜ディーケーケー製)を用いて計測した。
〔2-3.バインダー重合体の水への溶解度〕
 負極バインダー組成物の水への溶解度を以下のように評価した。すなわち、負極バインダー組成物を110℃で5時間乾燥させることで水分を除去した後に、25g/100gH2O又は11g/100gH2Oの濃度となるように乾燥物にイオン交換水を加えて、25℃で24時間撹拌し、25℃で目視で外観の白濁又は析出物の発生が起きるかどうかを確認した。
<3.負極スラリー(電極スラリー)の調製>
 黒鉛としてSCMG-XRs(株式会社レゾナック製)を76.8質量部と、一酸化ケイ素(SiO)(Sigma-Aldrich製)を19.2質量部と、VGCF-H(株式会社レゾナック製)を1質量部と、負極バインダー組成物を30質量部(共重合体を3質量部、水を27質量部含む)と、水を20質量部と、を混合した。混合は、攪拌式混合装置(自転公転撹拌ミキサー)を用いて2000回転/分で4分間混練することにより行われた。得られた混合物に、さらに水を53質量部加え、上記混合装置で、さらに2000回転/分で4分間混練し、負極スラリーを調製した。
<4.電池の作製>
〔4-1.負極の作製〕
 調製された負極スラリーを、厚さ10μmの銅箔(集電体)の片面に、乾燥後の目付量
が8mg/cm2となるようにドクターブレードを用いて塗布した。負極スラリーが塗布された銅箔を、60℃で10分乾燥後、さらに110℃で5分乾燥して負極活物質層が形成された負極シートを作製した。この負極シートを、ロールプレスを用いてプレス圧10tでプレスした。プレスされた負極シートを52mm×42mmに切り出し、導電タブを取り付けて負極を作製した。
〔4-2.正極の作製〕
 正極活物質としてLiNi3/5Mn1/5Co1/5O290質量部、アセチレンブラック5質量部、及びポリフッ化ビニリデン5質量部を混合し、その後、N-メチルピロリドン100質量部を混合して正極スラリーを調製した(固形分中のLiNi3/5Mn1/5Co1/5O2の質量基準の割合は0.90)。
 調製された正極スラリーを、ドクターブレード法により厚さ15μmのアルミニウム箔(集電体)の片面に、乾燥後の目付量が27mg/cm2となるようにドクターブレードを用いて塗布した。正極スラリーが塗布されたアルミニウム箔を、120℃で5分乾燥後、ロールプレスによりプレスして、厚さ100μmの正極活物質層が形成された正極シートを作製した。得られた正極シートを50mm×40mm(5.0cm×4.0cm)に切り出し、導電タブを取り付けて正極を作製した。
 エチレンカーボネート(EC)とエチルメチルカーボネート(EMC)とジエチルカーボネート(DMC)とを体積比30:50:20で混合した混合溶媒を調整した。この混合溶媒に、LiPF6を1.0mol/Lの濃度になるように溶解し、ビニレンカーボネート(VC)を1.0質量%、フルオロエチレンカーボネート(FEC)を2.0質量%の濃度になるように溶解して、電解液を調製した。以下の説明において、特に断りがなければ、「電解液」はここで調製された電解液を示す。
 ポリオレフィン多孔性フィルムを用いたセパレータを介して、正極と負極とを、それぞれの活物質層が互いに対向するように配して、アルミラミネート外装体(電池パック)の中に収納した。この外装体の中に電解液を注入し、真空ヒートシーラーでパッキングし、ラミネート型電池を得た。
<5.負極及び電池の評価>
 各実施例及び比較例の負極及び電池の評価をした。評価方法は以下の通りで、評価結果は表2に示した通りである。
〔5-1.負極外観〕
 作製された負極を目視により観察して、スラリー塗工時のレベリング不良によって発生する塗工スジの数と、凝集物の数とを測定した。なお凝集物は、スラリー中での負極活物質及び導電助剤の分散不良によって発生するものと推察される。
〔5-2.負極活物質層の剥離強度〕
 負極活物質層の集電体に対する剥離強度を以下のように測定した。上記の負極作製工程におけるプレス前の負極シートを25mm×100mmのサイズにカットし、試験片とした。試験片は、各実施例及び各比較例について2枚ずつ準備した、2枚の試験片のうち1つについては、電解液浸漬前として、そのまま負極活物質層の剥離強度を測定した。もう1つの試験片は、電解液浸漬後に、負極活物質層の剥離強度を測定した。
 電解液浸漬は、試験片を密閉容器中で電解液に浸漬させ、45℃で72時間保管後に取出し、エチルメチルカーボネート(EMC)に1分間浸漬し、さらに23℃、50%RH下で2時間乾燥させる処理とした。
 負極活物質層の剥離強度は以下の通りに測定した。まず、試験片上の負極活物質層と、幅50mm、長さ200mmステンレス鋼(SUS)板とを両面テープ(NITTOTAPE No.5、日東電工株式会社製)を用いて、試験片の中心とSUS板の中心とが一致するように貼り合わせた。なお、両面テープは試験片の全範囲をカバーするように貼り合わせた。
 次に、試験片とSUS板とを貼り合わせた状態で10分放置した後、負極活物質層を試験片の一端から長さ方向に20mm剥がし、銅箔側の試験片を180°折り返した。折り返した部分(試験片において、負極活物質層を剥がした部分の銅箔側)を試験機の上側のチャックで掴んだ。さらに、負極活物質層を剥がされた方のSUS板の一端を同試験機の下側チャックで掴んだ。その状態で、試験片から銅箔を100±10mm/minの速度で引き剥がし、剥離長さ(mm)-剥離力(mN)のグラフを得た。得られたグラフにおいて剥離長さ10mm~45mmにおける剥離力の平均値(mN)を算出し、剥離力の平均値を試験片の幅25mmで割った数値を負極活物質層の剥離強度(mN/mm)とした。なお、いずれの実施例及び比較例においても、試験中、両面テープとSUS板との間での剥離、及び両面テープと負極活物質層との間での界面剥離は起こらなかった。
〔5-3.電池特性〕
 各実施例及び各比較例で作製したラミネート型電池を用いて、充放電サイクルにおける放電容量維持率を算出することで電池特性を評価した。
 先ず、25℃の条件下で、以下に示す工程(i)~(iv)の一連の操作1回分を1サイクルとして、充放電を行った。工程(i)及び(ii)における、電流の時間積分値を充電容量とし、工程(iv)における、電流の時間積分値を放電容量とした。そして、1サイクル目の放電容量及び100サイクル目の放電容量を測定し、下記の式により、100サイクル後の放電容量維持率を算出した。
 (式):100サイクル後の放電容量維持率(%)=100×(100サイクル目の放電容量/1サイクル目の放電容量)
(i)電圧4.2Vになるまで、電流0.5Cで充電する(定電流(CC)充電)。
(ii)電圧4.2Vで、電流0.05Cになるまで充電する(定電圧(CV)充電)。(iii)30分静置する。
(iv)電圧2.75Vになるまで電流0.5Cで放電する(定電流(CC)放電)。
 〔5-4.試験結果〕
 以上で評価した負極活物質層の剥離強度、電池特性及び負極外観について結果を表2に示した。
<評価結果>
 表2に示すように、実施例1~実施例9では、比較例1~比較例7と比較して、負極外観に優れ、且つ、負極活物質層の剥離強度に優れる電極を作製できた。また、実施例1~実施例9では、負極外観に優れ、且つ、負極活物質層の剥離強度に優れる電極を備える、放電容量維持率に優れる電池を作製できた。すなわち、式(1)で表される第1構造単位を10mol%~50mol%、式(2)で表される第2構造単位を25mol%~80mol%、式(3)で表される第3構造単位を1.0mol%~45mol%で含み、重量平均分子量が150万以上であるバインダー重合体を使用することで、外観に優れ、且つ、電解液に浸漬された後であっても電極活物質層の剥離強度が高い電極を作製することができ、また、外観に優れ、且つ電極活物質層の剥離強度に優れる電極を備え、放電容量維持率に優れる非水系二次電池を作製できることが示された。

Claims (16)

  1.  下記式(1)で表される第1構造単位を10mol%~50mol%、下記式(2)で表される第2構造単位を25mol%~80mol%、下記式(3)で表される第3構造単位を1.0mol%~45mol%で含み、重量平均分子量が150万以上である、非水系二次電池用電極バインダー重合体。
      式(1):-CH2CR1(CONR2R3)-
    [式(1)中、R1、R2及びR3は、各々独立に水素原子又はアルキル基である。]
      式(2):-CH2CR4(COOX)-
    [式(2)中、R4は、水素原子又はアルキル基である。COOXは、カルボキシ基及びその塩からなる群より選ばれる少なくとも1種である。]
      式(3):-CH2CR5(C≡N)-
    [式(3)中、R5は、水素原子、アルキル基又はアルコキシ基である。]
  2.  25℃における水への溶解度が5.0g/100gH2O以上である、請求項1に記載の非水系二次電池用電極バインダー重合体。
  3.  前記第1構造単位、前記第2構造単位及び前記第3構造単位の合計含有率は、70mol%以上である、請求項1に記載の非水系二次電池用電極バインダー重合体。
  4.  R2及びR3は、水素原子又は炭素原子数3以下のアルキル基である、請求項1に記載の非水系二次電池用電極バインダー重合体。
  5.  ガラス転移点が100℃以上である、請求項1に記載の非水系二次電池用電極バインダー重合体。
  6.  下記式(4)で表される第4構造単位をさらに含む、請求項1に記載の非水系二次電池用電極バインダー重合体。
      式(4):-CH2CR6(NR7COR8)-
    [式(4)中、R6は、水素原子又はアルキル基である。R7は、水素原子又は炭化水素基である。R8は、水素原子又は炭化水素基である。]
  7.  前記第4構造単位を0.30mol%~30mol%で含む、請求項6に記載の非水系二次電池用電極バインダー重合体。
  8.  請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体と水性媒体とを含む、非水系二次電池用電極バインダー組成物。
  9.  非水系二次電池用電極バインダー重合体は25℃において全て前記水性媒体に溶解している、請求項8に記載の非水系二次電池用電極バインダー組成物。
  10.  請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体と、
     電極活物質と、
     水性媒体と
     を含む、非水系二次電池用電極スラリー。
  11.  集電体と、
     前記集電体の表面における少なくとも一部の領域に設けられ、電極活物質と請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体とを含む電極活
    物質層と
     を備える、非水系二次電池用電極。
  12.  請求項11に記載の非水系二次電池用電極を備える、非水系二次電池。
  13.  請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体の製造方法であり、
     前記第1構造単位の由来となる化合物としての(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-エチル(メタ)アクリルアミド、又はN-プロピル(メタ)アクリルアミドと、前記第2構造単位の由来となる化合物としての(メタ)アクリル酸及びその塩からなる群より選択される少なくとも1種と、前記第3構造単位の由来となる化合物としての(メタ)アクリロニトリルとを用いて、水性媒体でラジカル重合を行う、非水系二次電池用電極バインダー重合体の製造方法。
  14.  請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体と、水性媒体と、を混合する、非水系二次電池用電極バインダー組成物の製造方法。
  15.  請求項1~請求項7のいずれか1項に記載の非水系二次電池用電極バインダー重合体と、電極活物質と、水性媒体と、を混合する、非水系二次電池用電極スラリーの製造方法。
  16.  請求項10に記載の非水系二次電池用電極スラリーを集電体の表面における少なくとも一部に塗布し、乾燥する、非水系二次電池用電極の製造方法。
