 特許文献1(特開平9-76062号公報)には、配管端面(18,20)どうしの間にインサートリング(12)を挿入して溶接する構成において、インサートリング(12)にリングの径方向に貫通する貫通孔(14)が形成され、貫通孔(14)にはリベット状の密閉栓(16)が取り付け可能な構成が記載されている。

 配管内部の不活化ガスが、供給する不活性ガスそのものの圧力や、溶接熱による気体膨脹などによってガス圧が高くなりすぎると、配管の内部と外部の圧力差で、溶融池が外に向けて吹き飛んで貫通孔が生じて溶接不良となる恐れがある。したがって、特許文献1に記載の構成のように、貫通孔(14)から不活化ガスが流出可能な構成とすることで、配管内部のガス圧が高くなりすぎないようにしている。
 従来の工法では、特許文献1の図4に記載されているように、配管の管軸方向に延びる送気管(23)を配管の内部に挿入して、配管の内部にアルゴンを供給している。しかしながら、送気管(23)を挿入する位置から溶接部分までの長さが長くなると送気管(23)が長くなる場合もあったり、既存の施設の配管の一部(破損部分や劣化部分)を交換する作業等では、アルゴンガスの供給経路を確保するために同一系統内の他の配管を切断するなどして本来交換が必要な配管以外の作業が発生して作業時間が長時間になったり、送気経路が長くなると使用するアルゴンの量が多くなるなど無駄な費用がかかる問題もある。
 本発明は、溶接を行う際に管の内部に送気管を挿入する場合に比べて、作業時間や費用の増大を抑制することを技術的課題とする。
 上記本発明の課題は、下記の構成を採用することにより達成できる。
 請求項1に記載の発明の溶接管は、
 内部が中空の第1の管と、
 前記第1の管の管軸方向の延長上に配置された第2の管と、
 前記第1の管と前記第2の管との間に挿入されて、前記第1の管および前記第2の管と溶接される環状のインサートリングと、
 前記インサートリングの肉厚方向に沿って貫通して形成され、且つ、前記インサートリングの内部に気体を供給可能な第1の貫通孔と、
 前記第1の貫通孔からずれた位置に配置され且つ前記インサートリングの肉厚方向に沿って貫通して形成され、前記インサートリングの内部から外部に気体が通過可能な第2の貫通孔と、

 請求項2に記載の発明は、請求項1に記載の溶接管において、
 前記第1の管と前記第2の管の間を前記インサートリングの内部に供給された気体で置換可能なように、前記第1の管と前記第2の管に封止材を備えたことを特徴とする。
 請求項3に記載の発明は、請求項1または2に記載の溶接管において、
 前記インサートリングの重力方向で下側に片寄って形成された前記第1の貫通孔および前記第2の貫通孔、

 前記第1の貫通孔および前記第2の貫通孔は、重力方向の上端部が部分円弧状に形成されている

 請求項8に記載の発明の管の溶接方法は、
 第1の管と第2の管との間に環状のインサートリングを挿入する挿入工程と、
 前記インサートリングの肉厚方向に沿って貫通して形成された第1の貫通孔を通じて前記インサートリングの内部に気体を供給しつつ、前記第1の貫通孔からずれた位置に配置され且つ前記インサートリングの肉厚方向に沿って貫通して形成された第2の貫通孔を通じて前記インサートリングの内部から外部に気体を通過させながら、前記インサートリングと前記第1の管および前記第2の管とを溶接する溶接工程と、
 を実行することを特徴とする。
 請求項9に記載の発明は、請求項8に記載の管の溶接方法において、
 前記第1の貫通孔の近傍の溶接開始位置から前記第1の貫通孔から離れる方向に溶接を開始して、前記インサートリングの外表面を1周するように溶接を行う前記溶接工程、
 を実行することを特徴とする。
 請求項1,8に記載の発明によれば、インサートリングに第1の貫通孔と第2の貫通孔が設けられることで、溶接を行う際に管の内部に送気管を挿入する場合に比べて、作業時間や費用の増大を抑制することができる。
 請求項2に記載の発明によれば、請求項1に記載の発明の効果に加えて、管の内部に送気した気体に確実に置換可能となる。
 請求項3に記載の発明によれば、請求項1または2に記載の発明の効果に加えて、横向き溶接時に第1の貫通孔および第2の貫通孔が重力方向で上側に形成された場合に比べて、貫通孔を起点とする溶け落ちや打ち抜き等の溶接不良の発生を抑制できる。
 請求項4に記載の発明によれば、請求項3に記載の発明の効果に加えて、第1の貫通孔および第2の貫通孔の上端部が尖っている場合に比べて、応力集中に伴うインサートリングの破損を抑制でき、且つ貫通孔の面積を小さくすることができる。
 請求項5に記載の発明によれば、請求項1ないし4のいずれかに記載の発明の効果に加えて、第1の貫通孔と第2の貫通孔との成す角が60°未満の場合に比べて、第1の貫通孔から供給された気体が第2の貫通孔から速やかに流出する気体の無駄な流出を低減できる。また、成す角が180°を超える場合に比べて、溶接の最中にも気体を供給する貫通孔と脱気する貫通孔が、溶接装置等に干渉しない範囲で残すことができることで、溶接中の管内部のガス置換をより確実に行えるものとなる。
 請求項6に記載の発明によれば、請求項1ないし5のいずれかに記載の発明の効果に加えて、インサートリングを溶接専用の材料で構成する場合に比べて、費用を削減できる。
 請求項7に記載の発明によれば、請求項1ないし6のいずれかに記載の発明の効果に加えて、自動溶接機を使用することができ、職人の熟練度に依存せずに、作業時間と溶接品質を安定させることができる。
 請求項9に記載の発明によれば、請求項8に記載の発明の効果に加えて、ガス供給を止めた後の第1の貫通孔を脱気用の貫通孔として利用して最後に塞ぐことができ、溶接の途中で管内圧が上昇して溶接不良が発生することを抑制できる。

 以下に、本発明の実施の形態を示す。
 図1は本発明の一実施例の溶接管が使用された熱交換器の概略説明図である。
 図1において、本発明の実施例1の溶接管が使用された熱交換器1では、内部を熱媒が通過、循環する複数の直管部(溶接管の一例)2を有する。
 熱交換器1が設置される施設の一例としてのボイラでは、燃料が燃焼されて高温になった燃焼ガスが直管部2の外側を流れ、直管部2の内部を流れる熱媒との間で熱交換が行われる。直管部2は、燃焼ガスの熱や燃焼ガスに含まれる煤やNOx,SOx等の影響で、経時的に損耗したり、高温高圧環境下での長時間使用により強度低下する。それら直管部2は、保守作業時に交換される。
 図2は管の交換作業の説明図であり、図2(A)は切断工程の説明図、図2(B)は開先の加工工程の説明図、図2(C)は交換される管の設置およびインサートリングの挿入工程の説明図、図2(D)は不活化ガスの注入工程の説明図、図2(E)は溶接工程の説明図、図2(F)は図2(C)の要部断面図である。
 図2(A)において、損耗した直管部2を交換する作業では、まず、直管部2の損耗部分11aを含む部位11をカッター(図示せず)等で切断する。
 図2(B)において、損耗部分11aを含む部位11が除去された後に残った既存管部(第1の管の一例)12の端部(開先)12aを溶接用に加工する。実施例1では、自動溶接機を使用可能なU型の開先に加工する。なお、自動溶接機を使用しない場合はV型の開先とすることも可能である。
 図2(C)において、次に、除去された部位11の部分に、交換管部(第2の管の一例)13が設置される。なお、交換管部13は、熱交換器1に設置される前の出荷時や現場において、開先13aは加工可能であり、開先13aが加工済みの交換管部13が設置される。そして、実施例1では、既存管部12と交換管部13との間に、環状(リング状)のインサートリング14が設置される。
 図2(C)、図2(F)において、実施例1では、既存管部12と交換管部13の内部に、インサートリング14が設置される部位を挟んだ位置に、封止材20が付与されている。封止材20は、管部12,13の溶接部位側とそのほかの部分を仕切って、溶接部位側を封止する部材であり、後述する不活化ガスが溶接部位の近傍に留まりやすくするものである。封止材20としては、ガスを封止可能な水溶性の紙や泡を使用することが可能である。封止材20は、溶接完了後に管部12,13の内部に水や水蒸気を流すことで除去することが可能である。なお、封止材20は、交換管部13が設置される前に、各管部12,13の内部に付与することが望ましい。
(インサートリングの説明)
 図3は実施例1のインサートリングの説明図であり、図3(A)は斜視図、図3(B)は管軸方向に交差する方向の断面図である。
 図3において、実施例1のインサートリング14は、円環状に形成されている。さらに、具体的には、実施例1のインサートリング14は、筒軸方向の短い円筒殻状に形成されている。
 実施例1のインサートリング14は、熱交換器1の直管部2を構成する材料(母材)と同一の材料で構成されている。なお、インサートリング14の構成材料は、母材と同一の材料に限定されない。例えば、従来は、溶接時に溶けやすい溶接専用の材料が使用されていたが、これを使用することも可能である。なお、母材の構成材料の方が溶接材料に比べて低コストであることが多いため、母材の構成材料を使用する実施例1の方が全体の費用を抑制することが可能である。
 インサートリング14には、肉厚方向に貫通する注入口(第1の貫通孔)14aが形成されている。また、注入口14aからズレた位置には、インサートリング14の肉厚方向に貫通するガス抜き口(第2の貫通孔)14bが形成されている。
 実施例1では、注入口14aには、供給部材の一例としてのインジェクタ15が挿入可能に構成されている。インジェクタ15は、不活化ガスの一例としてのアルゴン(Ar)をインサートリング14の内部に向けて供給、注入可能に構成されている。また、ガス抜き口14bは、インサートリング14の内側から外側に向けて気体が通過可能である。したがって、インジェクタ15で注入された不活化ガスで内部が高圧になると、ガス抜き口14bを通じて不活化ガスが外部に流出してインサートリング14の内部の圧力が過剰になることが抑制される。
 実施例1の注入口14aおよびガス抜き口14bは、インサートリング14の軸方向16に対して、中央部ではなく、片側に片寄った位置に形成されている。具体的には、軸方向16の一方の縁17から内部に向けて延びる溝状(スリット状)に注入口14aおよびガス抜き口14bが形成されている。実施例1では、インサートリング14が挿入される際には、注入口14aおよびガス抜き口14bが重力方向で下側に位置するように、インサートリング14の向きが設定される。
 また、実施例1の注入口14aおよびガス抜き口14bは、重力方向の上端部(スリットの内端部)は、部分円弧状に形成されている。すなわち、実施例1の注入口14aおよびガス抜き口14bは、上下が反転したU字の溝形状に形成されている。
 図3(B)において、実施例1の注入口14aとガス抜き口14bは、管軸方向に交差する断面方向において、インサートリング14の中央16aに対して成す角θ1が、一例として90°に設定されている。成す角θ1が60°よりも小さい場合、注入口14aとガス抜き口14bとの距離が近くなりすぎて、注入口14aから注入された直後の不活化ガスがガス抜き口14bから流出しやすくなって、不活化ガスの無駄な流出が発生しやすくなる。一方、成す角θ1が180°よりも大きくなると、インジェクタ15を挿入する際に、インジェクタ15が隣接する管21と干渉して挿入しにくくなる。よって、成す角θ1は、60°以上180°以下が好適である。なお、不活化ガスが潤沢に使用可能であれば、成す角θ1は60°未満とすることも可能である。また、隣接する管21が存在しない場合や、隣接する管21との距離が十分に離れていてインジェクタ15を抜き差しする作業空間が十分に確保可能である場合は、成す角θ1は180°を超える値とすることも可能である。
 図2(C)のインサートリングの挿入がされた後、図2(D)において、注入口14aにインジェクタ15が挿入され、インサートリング14や既存管部12、交換管部13の内部に不活化ガスが供給、注入される。
 図2(D)の不活化ガスの注入工程において、不活化ガスが注入されて溶接される部分(インサートリング14や開先12a,13aの部分)の近傍の酸素濃度が十分に低下していることをガス抜き口14bにガス濃度計(図示せず)のノズルを挿入して確認すると、図2(E)に示すように、溶接される部分(12a,13a,14)の周囲に設置された自動溶接機31で溶接作業が行われる。実施例1の溶接工程では、まず、仮止めとして、インサートリング14と各開先12a,13aとの境界部分において、周方向に間隔をあけて4か所以上、溶接を行う。仮止めでインサートリング14や既存管部12、交換管部13の位置が決められた状態で、溶接の本工程が実行される。
 図4は溶接工程の説明図であり、インサートリング部分の断面図である。
 図4において、溶接工程の本工程では、不活化ガスを供給しながら、自動溶接機31で溶接を行う。実施例1の溶接工程では、注入口14aの近傍の溶接開始位置32から溶接が開始される。溶接は、溶接開始位置32から開始されて、注入口14aから離れる溶接方向Yaに、インサートリング14の外表面に沿って溶接が行われる。
 実施例1では、溶接方向Yaに対して、注入口14aよりも上流側に設定されたインジェクタ取外し位置33で、インジェクタ15を注入口14aから取り外す。実施例1ではインジェクタ取外し位置33は、ガス抜き口14bの位置に対応して設定される。すなわち、実施例1では、ガス抜き口14bが溶接で埋もれた後にインジェクタ15が注入口14aから引き抜かれる。したがって、インジェクタ15が引き抜かれた後の注入口14aは、ガス抜き口14bと同様の脱気孔として使用される。なお、インジェクタ15が取り外されても、インサートリング14の内部は、しばらくの間は不活化ガスの濃度が十分に高い状態(酸素濃度が十分に低い状態)が続くため、溶接時の問題はほとんど発生しない。
 そして、自動溶接機31が注入口14aの位置を通過して、溶接開始位置32まで戻ると、すなわち、インサートリング14の外表面を1周すると溶接工程が終了する。
(実施例1の作用)
 前記構成を備えた実施例1の溶接方法では、インサートリング14に形成された注入口14aから不活化ガスを供給しつつ、不活化ガスの圧力が高くなりすぎるとガス抜き口14bから余剰の不活化ガスが流出する。したがって、実施例1では、インサートリング14の部分で不活化ガスの注入とガス抜きが両方可能な構成となっている。したがって、従来手法のように、既存管部12や交換管部13の内部に、管軸方向に延びる不活化ガスの送気管を挿入する場合に比べて、作業空間を狭くすることが可能である。したがって、従来手法において作業空間が確保できない場合に必要であった配管全体の取外しや交換の必要がない。よって、実施例1の溶接方法では、従来手法に比べて、作業時間や費用の増大を抑制することが可能である。
 また、実施例1では、注入口14a、ガス抜き口14bが、インサートリング14において、重力方向で下方になるように設置されている。重力方向で上側にした場合、リングが溶融したときに穴が塞がらずに拡大して溶接不良になる恐れがある。
 貫通孔は部分的に溶融金属の体積が減ることになり、溶接による打ち抜きなどの欠陥が生じやすい。貫通孔を重力方向の下側に配置することによって、重力にならって下がってくる溶融金属で貫通孔による部分的な溶融金属の体積減少を補うことができるため、打ち抜きなどの溶接不良を抑制することができる。
 特に、溶接を手作業で行う場合は、溶接時に注入口14a、ガス抜き口14bをよけたり、溶加材の供給量を調整して他の部分を先に溶接することは可能である。したがって、手動溶接の場合は、注入口14a、ガス抜き口14bは重力方向の中央部や上部に設けることも可能である。しかしながら、熟練の溶接職人は減ってきており、自動溶接機31を使用して、溶接を短時間で完了でき且つ、安定した溶接品質を出すことが求められている。ここで、現状の自動溶接機31では、注入口14a、ガス抜き口14bをよけることは困難である。また、ワイヤを溶かしながら溶接を行うティグ溶接の場合、ワイヤを重力方向の中央付近部に配置しながら外周を1周していくため、重力方向の中央部に開口が形成されていると、周回の途中でワイヤの先端が開口に引っ掛かりやすい問題もある。これらにして、実施例1のように注入口14a、ガス抜き口14bを重力方向の下方に配置することで、自動溶接機31を使用しても、安定した品質で溶接を短時間で行うことが可能である。
 さらに、実施例1では、注入口14a、ガス抜き口14bは上端部が部分円弧状に形成されている。上端部が尖った形状の場合、溶接時の温度上昇に伴う熱膨張で、尖った部分に応力集中が発生して、インサートリング14に亀裂が発生する恐れがある。実施例1では、注入口14a、ガス抜き口14bの上端部が部分円弧状で尖った部分がないため、応力集中が発生しにくい。よって、インサートリング14の破損が抑制される。
 また、実施例1では、注入口14aとガス抜き口14bが成す角θ1が90°に設定されており、60°~180°が好適に設定可能である。したがって、注入した不活化ガスの無駄な流出が抑制される。
 特に、実施例1では、注入口14aとガス抜き口14bとは、成す角θ1が60°~180°であると共に、直管部2や隣接する管21が並んだ方向(横方向)に対して、手前側に注入口14aとガス抜き口14bの両方が配置されている。したがって、手前側から不活化ガスの注入と流出の確認、管理が可能であり、手前側と奥側に注入口14aとガス抜き口14bがそれぞれ配置されている場合に比べて、作業性が向上する。
 さらに、実施例1では、インサートリング14の構成材料が母材と同一の材料に設定されている。したがって、インサートリング14を溶接専用の材料で構成する場合に比べて、費用を削減可能である。
 また、実施例1では、既存管部12と交換管部13の開先12a,13aがU型の開先に形成されている。V型の開先は一般的に手溶接で適用されており、建設現地での開先加工作業が容易であると共に、自動溶接が適用できない場合にはインサートリングを使用しなければ通常の手溶接用の開先となって手溶接での施工が容易に変更可能となる。U型の開先は一般的に主に自動溶接専用に適用される場合が多く、これを建設現地での開先加工はV型の開先よりは作業時間がかかる。U型の開先を手溶接で施工することも可能であるが開先のベベル角度を大きくするなどして手溶接時の溶接作業性を考慮する必要がある。
 さらに、実施例1では、溶接時に、注入口14aの近傍の溶接開始位置32から溶接が開始されて、ガス抜き口14bが塞がれると共に注入口14aからインジェクタ15が引き抜かれて、最終的に注入口14aが塞がれる。したがって、ガス抜き口14bと注入口14aを通じて溶接工程の最終盤までガス抜きが可能となっている。よって、溶接の途中で管内圧が上昇して溶接不良が発生することが抑制される。
(変更例)
 以上、本発明の実施例を詳述したが、本発明は、前記実施例に限定されるものではなく、請求の範囲に記載された本発明の要旨の範囲で、種々の変更を行うことが可能である。本発明の変更例(H01)~(H08)を下記に例示する。
(H01)前記実施例において、仮止めの工程を行うことが望ましいが、仮止めを行わない手順とすることも可能である。
(H02)前記実施例において、自動溶接機31を使用することが望ましいが、職人が溶接することも可能である。したがって、職人が手作業で溶接する場合は、開先の形状や開口の上下方向の位置は実施例に例示した形態に限定されない。よって、U型の開先12a,13aとすることに限定されず、V型の開先等、開先の形状を任意の形状とすることが可能である。また、上下方向の上部や中央部に設けることも可能である。また、注入口14aを上側、ガス抜き口14bを下側のように、注入口14aとガス抜き口14bの位置を上下で異なる位置とすることも可能である。
(H03)前記実施例において、不活化ガスの種類はアルゴンに限定されず、溶接で使用可能な任意の種類のガスを使用可能である。
(H04)前記実施例において、インサートリング14の損傷防止のために注入口14a、ガス抜き口14bの内端部は円弧状とすることが望ましいが、これに限定されない。インサートリング14の強度が十分あって、熱変形での損傷の恐れがない等の事情があれば、内端部を尖った形とすることも可能である。
(H05)前記実施例において、インサートリング14の材料は母材と同一材料である場合を例示したが、これに限定されない。費用面で問題がなかったり、溶接時の特殊事情等があれば、インサートリング14を母材とは別材料とすることが可能である。
(H06)前記実施例において、溶接開始位置32やインジェクタ取外し位置33は、例示した位置に限定されない。設計や仕様等に応じて適宜変更可能である。
(H07)前記実施例において、直管部2が重力方向に沿って配置された熱交換器1を例示したがこれに限定されない。直管部2が水平方向に沿って配置された熱交換器1にも適用可能である。この場合、注入口14aとガス抜き口14bは、管軸方向に対する位置は任意の位置とすることが可能であり、重力方向(管断面方向)において上部に配置した状態で溶接を行うことが望ましい。
(H08)前記実施例において、封止材20は、溶接部分を挟んで両側に設けることが望ましいが、これに限定されない。例えば、不活化ガスとしてアルゴンガスを使用する場合、アルゴンガス(原子量:約40)が空気(分子量:約29)よりも重く、重力方向の下側に溜まりやすいため、重力方向で上側の封止材は省略して、溶接熱による管内部の圧力上昇を逃がすようにすることが可能である。ただし、現地の作業環境等によって、管内の圧力差で上部から空気が吹き込んできたり、逆に吸い込まれたりする場合には、これを防止するために重力方向の上側にも封止材を設けることが望ましい。なお、不活化ガスとして空気よりも軽いヘリウムガスやネオンガス、窒素ガスを使用する場合は、逆に、重力方向で下側の封止材を省略することも不可能ではない。

  1.  内部が中空の第1の管と、
     前記第1の管の管軸方向の延長上に配置された第2の管と、
     前記第1の管と前記第2の管との間に挿入されて、前記第1の管および前記第2の管と溶接される環状のインサートリングと、
     前記インサートリングの肉厚方向に沿って貫通して形成され、且つ、前記インサートリングの内部に気体を供給可能な第1の貫通孔と、
     前記第1の貫通孔からずれた位置に配置され且つ前記インサートリングの肉厚方向に沿って貫通して形成され、前記インサートリングの内部から外部に気体が通過可能な第2の貫通孔と、
     を備えたことを特徴とする溶接管。

     前記インサートリングの肉厚方向に沿って貫通して形成された第1の貫通孔を通じて前記インサートリングの内部に気体を供給しつつ、前記第1の貫通孔からずれた位置に配置され且つ前記インサートリングの肉厚方向に沿って貫通して形成された第2の貫通孔を通じて前記インサートリングの内部から外部に気体を通過させながら、前記インサートリングと前記第1の管および前記第2の管とを溶接する溶接工程と、
     を実行することを特徴とする管の溶接方法。
  9.  前記第1の貫通孔の近傍の溶接開始位置から前記第1の貫通孔から離れる方向に溶接を開始して、前記インサートリングの外表面を1周するように溶接を行う前記溶接工程、
     を実行することを特徴とする請求項8に記載の管の溶接方法。
