以下、インバータユニットの実施形態を図面に基づいて説明する。図1はインバータユニット1の外観斜視図、図2はインバータユニット1の分解斜視図、図3はインバータユニット1の模式的回路ブロック図を示している。図1及び図2に示すように、インバータユニット1は、制御ユニット2と、スイッチング素子ユニット3と、コンデンサケース7に収容されたコンデンサユニット4とが第1方向D1(積層方向)に積層されて構成されている。図3に示すように、スイッチング素子ユニット3は、複数のスイッチング素子30を有して構成され、車両の駆動力源となる回転電機80と直流電源11に接続されて直流と交流との間で電力を変換するインバータ回路10を形成している。制御ユニット2は、インバータ回路10が有する複数のスイッチング素子30をスイッチング制御するための制御信号を生成するインバータ制御装置20、及び、制御信号に駆動力を付加して中継するドライブ回路21を有して構成されている。コンデンサユニット4は、インバータ回路10の直流側の電圧である直流リンク電圧Vdcを平滑する平滑コンデンサ(直流リンクコンデンサ)である。
図2に示すように、コンデンサユニット4は、インバータユニット1の基準面R1に直交する方向である第1方向D1における長さが第1長さL1の第1部分41と、第1方向D1における長さが第2長さL2の第2部分42とを有する。尚、第2長さL2は第1長さL1よりも短い。また、第1部分41と第2部分42とは、基準面R1に沿って隣接して配置されている。図1及び図2に示すように、スイッチング素子ユニット3は、第1方向D1に見て、第2部分42と重複し、第1部分41と第2部分42との基準面R1に沿った並び方向である第2方向D2に見て、第1部分41と重複して配置されている。
コンデンサユニット4は、1つのコンデンサ素子40によって形成されていても良いが、上述したように第1方向D1における長さが異なる2つの部分を有するため、複数のコンデンサ素子40によって形成されていてもよい。図6~図8は、複数のコンデンサ素子40を有して形成されている形態を例示している。図6~図8における上段は、第1方向D1及び第2方向D2に直交する第3方向D3に沿って見たコンデンサ素子40の配置を示し、下段は第1方向に沿って見たコンデンサ素子40の配置を示している。
図6は、2つの第1部分41、4つの第2部分42を有してコンデンサユニット4が形成されている形態を例示している。下記に図4、図5等も参照して詳細な構成を例示するコンデンサユニット4は、図6に示す形態に準じたものとして説明する。符号41a,41bは、図2、図4、図5等における同一符号の第1部分41に対応している。また、符号42a,42b,42cは、図2、図4、図5等における同一符号の第2部分42に対応している。図7は、2つの第1部分41、5つの第2部分42を有してコンデンサユニット4が形成されている形態を例示している。図7では、図2、図4、図5等における同一符号の第1部分41に対応する符号41a,41b、図2、図4、図5等における同一符号の第2部分42に対応する符号42cのみを例示している。図8は、1つのコンデンサ素子40に第1部分41と第2部分42とが形成され、さらに複数のコンデンサ素子40によってコンデンサユニット4が形成されている形態を例示している。この場合も、符号41a,41bは、図2、図4、図5等における同一符号の第1部分41に対応し、符号42a,42b,42cは、図2、図4、図5等における同一符号の第2部分42に対応している。
このようにコンデンサユニット4が複数のコンデンサ素子40によって形成される場合には、種々のバリエーションが存在する。コンデンサユニット4は、第1部分41と第2部分とが以下のように配置されていれば、1つのコンデンサ素子40によって形成されていても、図6~図8に例示したように、複数のコンデンサ素子40を有して形成されていても何れでも良い。即ち、コンデンサユニット4は、第1方向D1における長さが第1長さL1の第1部分41と、第1方向D1における長さが第2長さL2の第2部分42とを有し、第1部分41と第2部分42とが、基準面R1に沿って隣接して配置されていれば、単一の素子(40)で形成されても複数の素子(40)で形成されてもよい。
尚、ケースやカバーにコンデンサ素子40が収容されてコンデンサユニット4が形成される場合に、コンデンサユニット4の内部に収容されるコンデンサ素子40自体の第1方向D1の長さが同一であっても、コンデンサユニット4の外観において第1長さL1が第2長さL2よりも長くなるようにコンデンサユニット4を形成することが可能である。しかし、本実施形態のコンデンサユニット4ではこのような形態は含まれない。第1方向D1の長さが同一のコンデンサ素子40を用いたコンデンサユニット4の外部で第1方向D1の長さを異ならせるためには、コンデンサユニット4の内部で何らかの配線等が必要となるため、電気抵抗やインダクタンスなどのインピーダンスが増加する可能性がある。これは、インバータユニット1の電気的特性を低下させる可能性がある。従って、コンデンサ素子40が単一か複数かに拘わらず、第1部分41におけるコンデンサユニット4内のコンデンサ素子40の第1方向D1の長さが、第2部分42におけるコンデンサ素子40の第1方向D1の長さよりも長い形態を対象とする。
ここで、インバータユニット1の回路構成について説明する。上述したように、インバータユニット1は、インバータ回路10を介して回転電機80を駆動制御する。車両の駆動力源としての回転電機80は、複数相の交流(ここでは3相交流)により動作する回転電機であり、電動機としても発電機としても機能することができる。インバータ回路10は、直流電源11及び交流の回転電機80に接続されて直流と複数相の交流(ここでは3相交流)との間で電力変換を行う。直流電源11は、例えば、ニッケル水素電池やリチウムイオン電池などの二次電池(バッテリ)や、電気二重層キャパシタなどの大電圧大容量の直流電源であり、定格の電源電圧は、例えば200~400[V]である。回転電機80は、インバータ回路10を介して直流電源11からの電力を動力に変換する(力行)。或いは、回転電機80は、不図示の内燃機関や車輪から伝達される回転駆動力を電力に変換し、インバータ回路10を介して直流電源11を充電する(回生)。
インバータ回路10は、複数のスイッチング素子30を有して構成される。スイッチング素子30には、IGBT(Insulated Gate Bipolar Transistor)やパワーMOSFET(Metal Oxide Semiconductor Field Effect Transistor)やSiC-MOSFET(Silicon Carbide - Metal Oxide Semiconductor FET)やSiC-SIT(SiC - Static Induction Transistor)、GaN-MOSFET(Gallium Nitride - MOSFET)などの高周波での動作が可能なパワー半導体素子を適用すると好適である。図3には、スイッチング素子30としてIGBTが用いられる形態を例示している。
図3に示すように、インバータ回路10の直流正極側(正極P)と直流負極側(負極N)との間に2つのスイッチング素子30が直列に接続されて1つのアーム30Aが構成される。3相交流の場合には、この直列回路(1つのアーム30A)が3回線(3相)並列接続される。つまり、回転電機80のU相、V相、W相に対応するステータコイル81のそれぞれに一組の直列回路(アーム)が対応したブリッジ回路が構成される。また、それぞれのスイッチング素子30には、下段側から上段側へ向かう方向を順方向として、並列にフリーホイールダイオード35が接続されている。対となる各相のスイッチング素子30による直列回路(アーム30A)の中間点、つまり、正極Pの側のスイッチング素子30(上段側スイッチング素子31)と負極Nの側のスイッチング素子30(下段側スイッチング素子32)との接続点は、回転電機80の3相のステータコイル81にそれぞれ接続される。
このようなスイッチング素子30を複数個有したインバータ回路10は、しばしば、IPM(Intelligent Power Module)やIPD(Intelligent Power Device)と称されるユニットとして構成される。本実施形態のスイッチング素子ユニット3は、そのようなIPMやIPDである。ここでは、3相分のアーム30Aが1つのスイッチング素子ユニット3として構成されている形態を例示しているが、1つのIPMやIPDが1相のアーム30Aを形成し、複数のIPMやIPDにより、スイッチング素子ユニット3が構成されていてもよい。
インバータ回路10は、インバータ制御装置(INV-CTRL)20により制御される。インバータ制御装置20は、マイクロコンピュータ等の論理回路を中核部材として構築されている。例えば、インバータ制御装置20は、車両の最も上位の制御装置の1つである車両制御装置(VHL-CTRL)100等の他の制御装置等からCAN(Controller Area Network)などを介して要求信号として提供される回転電機80の目標トルクに基づいて、ベクトル制御法を用いた電流フィードバック制御を行って、インバータ回路10を介して回転電機80を制御する。
回転電機80の各相のステータコイル81を流れる実電流は電流センサ12により検出され、回転電機80のロータの各時点での磁極位置は、レゾルバなどの回転センサ13により検出され、インバータ制御装置20はこれらの検出結果を取得する。インバータ制御装置20は、電流センサ12及び回転センサ13の検出結果を用いて、電流フィードバック制御を実行する。インバータ制御装置20は、電流フィードバック制御のために種々の機能部を有して構成されており、各機能部は、マイクロコンピュータ等のハードウエアとソフトウエア(プログラム)との協働により実現される。電流フィードバック制御については、公知であるのでここでは詳細な説明は省略する。
インバータ回路10を構成する各スイッチング素子30の制御端子(例えばIGBTのゲート端子)は、ドライブ回路(DRV-CCT)21を介してインバータ制御装置20に接続されており、それぞれ個別にスイッチング制御される。マイクロコンピュータなどを中核として構成された車両制御装置100やインバータ制御装置20の動作電圧(回路の電源電圧)は、例えば5[V]や3.3[V]であり、回転電機80を駆動するための高圧系回路とは、動作電圧(回路の電源電圧)が大きく異なる。多くの場合、インバータ制御装置20等は、直流電源11よりも低電圧(例えば12~24[V])の電源である低圧直流電源(不図示)から電力を供給されて動作する。このように動作電圧が大きく異なるため、ドライブ回路21は、各スイッチング素子30に対するスイッチング制御信号(例えばゲート駆動信号)の駆動能力(例えば電圧振幅や出力電流など、後段の回路を動作させる能力)をそれぞれ高めて中継する(増幅する)。制御ユニット2には、インバータ制御装置20及びドライブ回路21が形成されている。
図2に示すように、コンデンサユニット4は、第2方向D2の一端側が開放されたコンデンサケース7のケース本体71に、第2方向D2に沿って側方から挿入される。コンデンサユニット4が通ったケース本体71の開放部分には、スライドカバー74が取り付けられ、コンデンサユニット4は、コンデンサケース7に収容される。コンデンサケース7は、少なくとも1つのコンデンサ素子40を備えたコンデンサユニット4の全てのコンデンサ素子40を収容する。本実施形態では、ケース本体71の底面をインバータユニット1の基準面R1としている。コンデンサユニット4がコンデンサケース7に収容された状態において、コンデンサユニット4の底面R4は、基準面R1とほぼ一致する。従って、コンデンサユニット4単体で見た場合には、コンデンサユニット4の底面R4を基準面としても等価である。
コンデンサユニット4が収容されたコンデンサケース7の上方に、スイッチング素子ユニット3が取り付けられ、さらに、スイッチング素子ユニット3の上方に制御ユニット2が取り付けられる。つまり、コンデンサユニット4、スイッチング素子ユニット3、制御ユニット2が、第1方向D1に沿って順に積層されて、インバータユニット1が形成される。
コンデンサケース7は、第1方向D1における、スイッチング素子ユニット3と第2部分42との間に、冷媒が流通する冷媒流路8を備えている。スイッチング素子ユニット3の下方(第1方向D1に沿ってコンデンサケース7の側)には、冷却用のフィン3Fが形成されている。冷媒流路8を流れる冷媒とフィン3Fとの間で熱交換することによって、スイッチング素子ユニット3が冷却される。また、スイッチング素子ユニット3よりも発熱量は小さいがコンデンサユニット4も発熱する部材である。スイッチング素子ユニット3とコンデンサユニット4との間に、冷媒流路8を備えることによって、両ユニットを1つの冷却部材によって冷却することができる。従って、インバータユニット1を小型化することができる。
スイッチング素子ユニット3は、回転電機80のステータコイル81に接続するための交流バスバー93(図1参照)と接続するための交流端子3A(U相端子3U,V相端子3V、W相端子3W)、及び、直流リンク電圧Vdcに接続される直流端子3D(正極端子3P,負極端子3N)を有している。図1及び図2に示すように、コンデンサケース7のセンサ取付部78には、電流センサ12が取り付けられている。電流センサ12には交流バスバー93が貫通しており、例えば非接触で各相の電流が検出される。交流バスバー93の一端側はスイッチング素子ユニット3の交流端子3Aと接続されている。交流バスバー93の他端側には、交流接続端子95が形成されており、ステータコイル81と接続される。詳細は、後述するが、直流端子3D(正極端子3P,負極端子3N)は、コンデンサユニット4の第1バスバー5(第1正極バスバー5P,第1負極バスバー5N)と電気的に接続される。尚、インバータユニット1は、交流端子台9に設けられた固定端子97、及び、コンデンサケース7に形成された固定端子98に締結部材を貫通させて、車両等に固定される。
上述したように、コンデンサユニット4は、第1方向D1における長さが第1長さL1の第1部分41と、第1方向D1における長さが第2長さL2の第2部分42とを有し、第1部分41と第2部分42とは、基準面R1に沿って隣接して配置されている。また、スイッチング素子ユニット3は、第1方向D1に見て、第2部分42と重複し、第1部分41と第2部分42との基準面R1に沿った並び方向である第2方向D2に見て、第1部分41と重複して配置されている。即ち、図1及び図2より明らかなように、第2方向D2に見てコンデンサユニット4の第1部分41とスイッチング素子ユニット3とが重複しており、コンデンサユニット4の上に配置されたスイッチング素子ユニット3の側方(第2方向D2)のスペースが有効に利用されている。
つまり、スイッチング素子ユニット3は、第2方向D2に沿って、コンデンサユニット4の第1部分41と隣接するように配置されており、短い距離でスイッチング素子ユニット3とコンデンサユニット4とを電気的に接続することができる。詳細は後述するが、図1に示すように、コンデンサユニット4の第1バスバー5(第1正極バスバー5P,第1負極バスバー5N)と、スイッチング素子ユニット3の直流端子3D(正極端子3P,負極端子3N)とは、近接しており短い距離で電気的に接続されている。従って、スイッチング素子ユニット3とコンデンサユニット4とを電気的に接続する際のインダクタンスや電気抵抗などのインピーダンスを低減させることができる。
本実施形態のコンデンサユニット4は、コンデンサユニット4自体のインピーダンス、並びに、スイッチング素子ユニット3などの他の部品との間のインピーダンスを低減することができる構造を備えている。コンデンサユニット4自体のインピーダンスの低減については上記において説明したので、以下、スイッチング素子ユニット3などの他の部品との間のインピーダンスを低減するための構造、具体的には端子配置などについて説明する。
図4は、コンデンサユニット4の上方からの外観斜視図であり、図5は、コンデンサユニット4の下方からの外観斜視図である。第1部分41には、コンデンサユニット4の正負それぞれの電極である第1正電極41P及び第1負電極41Nが、それぞれ第1方向D1に沿う側面に沿った側面電極41Eとして形成されている。第2部分42には、コンデンサユニット4の正負それぞれの電極として、第1方向D1における一方側に第1電極面E1及び第2電極面E2の何れか一方に沿って形成された第2正電極42P、他方側に第1電極面E1及び第2電極面E2の何れか他方に沿って形成された第2負電極42Nが形成されている。本実施形態では、第1方向D1における一方側に第2電極面E2に沿って形成された第2正電極42Pが形成され、他方側に第1電極面E1に沿って形成された第2負電極42Nが形成されている。尚、第1電極面E1は、基準面R1に沿う面であり、第2電極面E2は、第1電極面E1から第2長さL2離間すると共に第1電極面E1に平行な面である。
また、図2を参照して上述したように、スイッチング素子ユニット3は、インバータ回路10の直流側の正極P及び負極Nに接続される直流端子3Dとして、正極端子3P及び負極端子3Nを備えている。また、コンデンサユニット4は、スイッチング素子ユニット3の直流端子3D(正極端子3P,負極端子3N)と、第1部分41の側面電極41E(第1正電極41P,第1負電極41N)とを接続する第1バスバー5を備えている。第1バスバー5は、第1正極バスバー5P及び第1負極バスバー5Nを含み、第1正極バスバー5Pは、第1正電極41Pと正極端子3Pとを電気的に接し、第1負極バスバー5Nは、第1負電極41Nと負極端子3Nとを電気的に接続する。
上述したように、側面電極41Eは、第1部分41において第1方向D1に沿う側面に沿った電極である。図4及び図5に示すように、第1バスバー5は、それぞれ、側面電極41Eに接した状態で第1方向D1に延びる第1方向延在部51を有している。また、第1バスバー5は、それぞれ第1方向延在部51の端部から第3方向D3へ屈曲した接続部52を有している。2つの第1部分41(41a,41b)は、第3方向D3に沿った2箇所に、間隔を空けて分割配置されている。分割配置された2つの第1部分41(41a,41b)の側面電極41Eは、第3方向D3に見て対向するように、それぞれの第1部分41(41a,41b)に配置されている。2つの第1バスバー5は、それぞれ側面電極41Eに接しており、2つの第1バスバー5も第3方向D3に見て対向している。それぞれの第1方向延在部51の端部から屈曲した接続部52は、互いに近接する方向へ屈曲している。
スイッチング素子ユニット3の正極端子3P及び負極端子3Nは、分割配置された2つの第1部分41(41a,41b)の間に配置される。正極端子3Pは、第1正極バスバー5Pの端部から屈曲した第1正極接続部52Pに締結部材を用いて締結されて電気的に接続される。同様に、負極端子3Nは、第1負極バスバー5Nの端部から屈曲した第1負極接続部52Nに締結部材を用いて締結されて電気的に接続される。
このように、2つの第1部分41(41a,41b)の間に、スイッチング素子ユニット3の直流端子3D(正極端子3P及び負極端子3N)が配置されることにより、コンデンサユニット4とスイッチング素子ユニット3との距離が短くなり、インバータユニット1の空間利用効率が高くなる。また、1つの第1部分41(41a,41b)が対向する面のそれぞれに側面電極41Eが形成されているので、スイッチング素子ユニット3の直流端子3D(3P,3N)と側面電極41Eとの距離も近くなる。従って、スイッチング素子ユニット3の直流端子3D(3P,3N)と側面電極41Eとを電気的に接続する第1バスバー5(5P,5N)の長さも短くすることができ、第1バスバー5(5P,5N)のインピーダンスも低減することができる。
上述したように、第2部分42には、コンデンサユニット4の正負それぞれの電極として、第1方向D1における一方側に第2電極面E2に沿って形成された第2正電極42Pが形成され、他方側に第1電極面E1に沿って形成された第2負電極42Nが形成されている。コンデンサユニット4は、第2正電極42Pに電気的に接続される第2正極バスバー6P、第2負電極42Nに電気的に接続される第2負極バスバー6Nを有している。第2正極バスバー6Pは、第2正電極42Pが沿う電極面(第1電極面E1又は第2電極面E2、ここでは第2電極面E2)に沿って平板状に形成された正極平板部62P(平板部62)を有している。第2負極バスバー6Nは、第2負電極42Nが沿う電極面(第1電極面E1又は第2電極面E2、ここでは第1電極面E1)に沿って平板状に形成された負極平板部62N(平板部62)を有している。尚、第2正極バスバー6P、第2負極バスバー6Nを総称して第2バスバー6と称する。
第2バスバー6の平板部62に接続される第2正電極42P及び第2負電極42Nは、コンデンサユニット4やスイッチング素子ユニット3によって阻害されることなく、比較的広い電極として形成することができるので、インピーダンスを低減することができる。また、これらの第2正電極42P及び第2負電極42Nに接続される第2バスバー6の平板部62も、同様に、基準面R1に沿った方向において比較的広い導体として形成されているので、インピーダンスを低減することができる。
図4及び図5に示すように、第1正極バスバー5Pは、第2正極バスバー6Pに連続して一体的に形成されている。より具体的には、第2正極バスバー6Pの正極平板部62Pに連続して一体的に形成されている。また、第1負極バスバー5Nは、第2負極バスバー6Nに連続して一体的に形成されている。より具体的には、第2負極バスバー6Nの負極平板部62Nに連続して一体的に形成されている。
第2バスバー6は、さらに、第1電極面E1及び第2電極面E2から、第1方向D1に沿って共にコンデンサ素子40の側に屈曲した第1部分接続部61を有している。第1部分接続部61は、第2バスバー6の平板部62に連続して一体的に形成されている。具体的には、正極第1部分接続部61Pは、第2正極バスバー6Pの正極平板部62Pから屈曲して一体的に形成されている。負極第1部分接続部61Nは、第2負極バスバー6Nの負極平板部62Nから屈曲して一体的に形成されている。第1部分41に形成される側面電極41Eは、2つの第1部分41(41a,41b)が対向する面にだけ形成されるのではなく、それぞれの第1部分41(41a,41b)において第3方向D3の双方の側面に形成されている。正極第1部分接続部61P及び負極第1部分接続部61Nは、それぞれ、2つの第1部分41(41a,41b)が対向していない面に形成された側面電極41Eに電気的に接続されている。
即ち、第1部分41において側面電極41Eとして形成されている正負両電極は、第1バスバー5の第1方向延在部51又は第2バスバー6の第1部分接続部61に電気的に接続されている。また、第2部分42の正負両電極は、第2バスバー6の平板部62に電気的に接続されている。さらに、第1バスバー5と第2バスバー6とは、連続して一体的に形成されている。従って、コンデンサユニット4を形成する全ての部位(第1部分41及び第2部分42、或いは、全てのコンデンサ素子40)の正負両電極は、連続したバスバーによって電気的に接続されている。従って、例えばコンデンサユニット4における第1部分41と第2部分42との間にインピーダンスによる電位差が生じないように、適切にコンデンサユニット4をインバータ回路10の直流側に接続することができる。即ち、コンデンサユニット4自体のインピーダンスを低減して電気的特性の優れた直流リンクコンデンサが形成される。
また、第1バスバー5の接続部52は短く、コンデンサユニット4から近い位置でスイッチング素子ユニット3と電気的に接続される。従って、直流リンクコンデンサとインバータ回路10との接続箇所におけるインピーダンスも低減される。尚、図4及び図5に示すように、第2バスバー6の平板部62には、さらに、直流電源接続部63(正極直流電源接続部63P,負極直流電源接続部63N)も一体的に形成されている。従って、直流リンクコンデンサと直流電源11との接続箇所におけるインピーダンスも低減される。
ところで、第1正極バスバー5P及び第1負極バスバー5Nには、大電流が流れる。この電流により発生する磁界によってインダクタンスが増加する。このインダクタンスを低減するため、 図9及び図10に示すように、コンデンサケース7に、第1正極バスバー5P及び第1負極バスバー5Nのそれぞれの第1方向延在部51に沿った板状突出部79が設けられると好適である。図9には、ケース本体71に板状突出部79Aが設けられている形態を例示している。また、図10には、ケース本体71に取り付けられるスライドカバー74に板状突起部79Bが設けられている形態を例示している。尚、ここではスライドカバー74を例示しているが、カバーはケース本体71に対してネジなどの締結部材によって取り付けられる形態であってもよい。
第1バスバー5(第1正極バスバー5P及び第1負極バスバー5N)を流れる電流によって生じた磁界によって、板状突出部79に渦電流が発生する。この渦電流が発生する磁界は、第1バスバー5を流れる電流によって生じた磁界と向きが逆方向となる。即ち、渦電流によって生じる磁界は、第1バスバー5を流れる電流によって生じる磁界を打ち消す方向であり、相互インダクタンス効果によって、第1バスバー5のインダクタンスが低減される。
以上、説明したように、スイッチング素子ユニット3及びコンデンサユニット4を備え、小型で配線インピーダンスが低減されたインバータユニット1を実現することができる。

前記スイッチング素子ユニット(3)は、前記第1方向(D1)に見て、前記第2部分(42)と重複し、前記第1部分(41)と前記第2部分(42)との前記基準面(R1)に沿った並び方向である第2方向(D2)に見て、前記第1部分(41)と重複して配置されている。
前記コンデンサユニット(4)は、当該インバータユニット(1)の基準面(R1)に直交する方向である第1方向(D1)における長さが第1長さ(L1)の第1部分(41)と、前記第1方向(D1)における長さが前記第1長さ(L1)よりも短い第2長さ(L2)の第2部分(42)とを有すると共に、前記第1部分(41)と前記第2部分(42)とが前記基準面(R1)に沿って隣接して配置され、
前記スイッチング素子ユニット(3)は、前記第1方向(D1)に見て、前記第2部分(42)と重複し、前記第1部分(41)と前記第2部分(42)との前記基準面(R1)に沿った並び方向である第2方向(D2)に見て、前記第1部分(41)と重複して配置されている。
この構成によれば、第1方向(D1)に見てコンデンサユニット(4)の第2部分(42)とスイッチング素子ユニット(3)とが重複しており、第1方向(D1)をいわゆる積層方向としてコンデンサユニット(4)の上にスイッチング素子ユニット(3)が積層配置される。さらに、第2方向(D2)に見てコンデンサユニット(4)の第1部分(41)とスイッチング素子ユニット(3)とが重複しており、コンデンサユニット(4)の上に配置されたスイッチング素子ユニット(3)の側方(積層方向(第1方向(D1))に直交する横方向(第2方向(D2)))のスペースが有効に利用されている。つまり、スイッチング素子ユニット(3)は、第2方向(D2)に沿って、コンデンサユニット(4)の第1部分(41)と隣接するように配置することができる。また、これにより、スイッチング素子ユニット(3)とコンデンサユニット(4)とを短い距離で電気的に接続することができる。従って、スイッチング素子ユニット(3)とコンデンサユニット(4)とを電気的に接続する際のインダクタンスや電気抵抗などのインピーダンスを低減させることができる。即ち、本構成によれば、スイッチング素子ユニット(3)及びコンデンサユニット(4)を備えたインバータユニット(1)の配線のインピーダンスを低減することができる。
ここで、前記コンデンサユニット(4)は、内部に複数のコンデンサ素子(40)を有し、前記第1部分(41)における前記コンデンサ素子(40)の前記第1方向(D1)の長さは、前記第2部分(42)における前記コンデンサ素子(40)の前記第1方向(D1)の長さよりも長いと好適である。
ケースやカバーにコンデンサ素子(40)が収容されてコンデンサユニット(4)が形成される場合に、コンデンサユニット(4)の内部に収容されるコンデンサ素子(40)自体の第1方向(D1)の長さが同一であっても、コンデンサユニット(4)の外観において第1長さ(L1)が第2長さ(L2)よりも長くなるようにコンデンサユニット(4)を形成することは可能である。この場合には、例えば、コンデンサユニット(4)の内部でバスバー等によってコンデンサ素子(40)を接続したり、無駄な空間を設けたりする必要があり、インピーダンスの低減は限定的となる。このため、コンデンサユニット(4)の内部には、コンデンサ素子(40)が密に存在していることが好ましい。即ち、コンデンサユニット(4)の内部に存在するコンデンサ素子(40)の第1部分(41)における第1方向(D1)の長さが、第2部分(42)における第1方向(D1)の長さよりも長いと、適切にインピーダンスが低減される。
また、前記第1部分(41)には、前記コンデンサユニット(4)の正負それぞれの電極である第1正電極(41P)及び第1負電極(41N)が、それぞれ前記第1方向(D1)に沿う側面に沿った側面電極(41E)を有して備えられ、前記スイッチング素子ユニット(3)は、前記インバータ回路(10)の直流側の正極(P)及び負極(N)に接続される正極端子(3P)及び負極端子(3N)を備え、前記第1正電極(41P)と前記正極端子(3P)とを電気的に接続する第1正極バスバー(5P)、及び、前記第1負電極(41N)と前記負極端子(3N)とを電気的に接続する第1負極バスバー(5N)は、それぞれ、前記側面電極(41E)に接した状態で前記第1方向(D1)に延びる第1方向延在部(51)を有すると好適である。
上述したように、第1部分(41)は、第2方向(D2)に見てスイッチング素子モジュール(3)と重複している。従って、第1部分(41)の側面電極(41E)も、第2方向(D2)に見てスイッチング素子モジュール(3)と重複する位置に設けることができる。側面電極(41E)と、スイッチング素子ユニット(3)の直流端子(正極端子(3P),負極端子(3N))とを接続するバスバー(第1正極バスバー(5P),第1負極バスバー(5N))は、側面電極(41E)に接した状態で設けられている。即ち、当該バスバー(5P,5N)は、第2方向(D2)に見てスイッチング素子モジュール(3)と重複する位置に配置されており、側面電極(41E)及びスイッチング素子ユニット(3)の直流端子(3P,3N)の双方の近くに位置することができる。従って、当該バスバー(5P,5N)のインピーダンスを更に低減することができる。
また、前記第1部分(41)が、側面電極(41E)としての第1正電極(41P)及び第1負電極(41N)を備え、前記スイッチング素子ユニット(3)が、前記正極端子(3P)及び前記負極端子(3N)を備え、前記第1正極バスバー(5P)及び前記第1負極バスバー(5N)が、それぞれ、前記第1方向延在部(51)を有する場合、さらに、2つの前記第1部分(41(41a,41b))が、前記第1方向(D1)及び前記第2方向(D2)に直交する第3方向(D3)に沿った2箇所に、間隔を空けて分割配置され、前記スイッチング素子ユニット(3)の前記正極端子(3P)及び前記負極端子(3N)が、分割配置された2つの前記第1部分(41(41a,41b))の間に配置され、分割配置された2つの前記第1部分(41(41a,41b))の前記側面電極(41E)が前記第3方向(D3)に見て対向するように、2つの前記第1部分(41(41a,41b))の内の一方(41a(又は41b))に前記第1正電極(41P)が形成され、他方(41b(又は41a))に前記第1負電極(41N)が形成され、前記第1正極バスバー(5P)及び前記第1負極バスバー(5N)は、それぞれ、前記第1正電極(41P)及び前記第1負電極(41N)に沿うと共に前記第3方向(D3)に見て対向するように配置されていると好適である。
2つの第1部分(41(41a,41b))の間に、スイッチング素子ユニット(3)の直流端子(3D(正極端子(3P)及び負極端子(3N)))が配置されることにより、コンデンサユニット(4)とスイッチング素子ユニット(3)との距離が短くなり、インバータユニット(1)の空間利用効率が高くなる。また、2つの第1部分(41(41a,41b))が対向する面のそれぞれに側面電極(41E)が形成されているので、スイッチング素子ユニット(3)の直流端子(3D(3P,3N))と側面電極(41E)との距離も近くなる。従って、スイッチング素子(3)の直流端子(3P,3N)と側面電極(41E)とを電気的に接続するバスバー(第1正極バスバー(5P),第1負極バスバー(5N))の長さも短くすることができる。その結果、バスバー(5P,5N)のインピーダンスも低減することができる。
前記第1部分(41)が、側面電極(41E)としての第1正電極(41P)及び第1負電極(41N)を備え、前記スイッチング素子ユニット(3)が、前記正極端子(3P)及び前記負極端子(3N)を備え、前記第1正極バスバー(5P)及び前記第1負極バスバー(5N)が、それぞれ、前記第1方向延在部(51)を有する場合、さらに、前記基準面(R1)に沿う面を第1電極面(E1)とし、前記第1電極面(E1)から前記第2長さ(L2)離間すると共に前記第1電極面(E1)に平行な面を第2電極面(E2)として、前記第2部分(42)は、前記コンデンサユニット(4)の正負それぞれの電極として、前記第1方向(D1)における一方側に前記第1電極面(E1)及び前記第2電極面(E2)の何れか一方(E1(又はE2))に沿って形成された第2正電極(42P)、他方側に前記第1電極面(E1)及び前記第2電極面(E2)の何れか他方(E1(又はE2))に沿って形成された第2負電極(42N)を備え、前記第1電極面(E1)及び前記第2電極面(E2)の何れか一方(E1(又はE2))に沿うと共に前記第2正電極(42P)に電気的に接続される第2正極バスバー(6P)と、前記第1電極面(E1)及び前記第2電極面(E2)の何れか他方(E2(又はE1))に沿うと共に前記第2負電極(42N)に電気的に接続される第2負極バスバー(6N)とを備え、前記第1正極バスバー(5P)が前記第2正極バスバー(6P)に連続して形成されると共に、前記第1負極バスバー(5N)が前記第2負極バスバー(6N)に連続して形成されていると好適である。
上述したように、コンデンサユニット(4)は、第1部分(41)と第2部分(42)とを有している。第1部分(41)の側面電極(41E)には、第1正極バスバー(5P)及び第1負極バスバー(5N)が接続される。第2部分(42)の2つの電極面(第1電極面(E1),第2電極面(E2))に沿って形成された第2正電極(42P)及び第2負電極(42N)に、第2正極バスバー(6P)及び第2負極バスバー(6N)が接続されることにより、第2部分(42)も適切にインバータ回路(10)の直流側に接続することができる。第2部分(42)の2つの電極面(E1,E2)は、コンデンサユニット(4)及びスイッチング素子ユニット(3)が積層される第1方向(D1)に直交する第2方向(D2)及び第3方向(D3)に沿って(つまり、基準面(R1)に沿って)形成されている。従って、第2正電極(42P)及び第2負電極(42N)は、コンデンサユニット(4)やスイッチング素子ユニット(3)によって阻害されることなく、比較的広い電極として形成することができ、インピーダンスを低減することができる。また、これらの電極(42P,42N)に接続される第2正極バスバー(6P)及び第2負極バスバー(6N)も、同様に、基準面(R1)に沿った方向において比較的広い導体として形成することができるので、そのインピーダンスを低減することができる。さらに、第1正極バスバー(5P)が第2正極バスバー(6P)に連続して形成されると共に、第1負極バスバー(5N)が第2負極バスバー(6N)に連続して形成されているので、コンデンサユニット(4)における第1部分(41)と第2部分(42)との間にインピーダンスによる電位差が生じることを低減して適切にコンデンサユニット(4)をインバータ回路(10)の直流側に接続することができる。
また、インバータユニット(1)は、前記コンデンサユニットを収容するコンデンサケース(7)を備え、前記コンデンサケース(7)は、前記第1正極バスバー(5P)及び前記第1負極バスバー(5N)のそれぞれの前記第1方向延在部(51)に沿った板状突出部(79)を有すると好適である。
第1正極バスバー(5P)及び第1負極バスバー(5N)には大電流が流れ、この電流により発生する磁界によってインダクタンスが増加する。板状突出部(79)を設けることによって、このインダクタンスが低減される。具体的には、第1バスバー(5)(第1正極バスバー(5P)及び第1負極バスバー(5N))を流れる電流によって生じた磁界によって、板状突出部(79)には渦電流が発生する。この渦電流が発生する磁界は、第1バスバー(5)を流れる電流によって生じた磁界と向きが逆方向となる。即ち、渦電流によって生じる磁界は、第1バスバー(5)を流れる電流によって生じる磁界を打ち消す方向となり、相互インダクタンス効果によって、第1バスバー(5)のインダクタンスが低減される。
また、前記コンデンサユニット(4)を収容するコンデンサケース(7)を備え、前記コンデンサケース(7)は、前記第1方向(D1)における、前記スイッチング素子ユニット(3)と前記第2部分(42)との間に、冷媒が流通する冷媒流路(8)を備えると好適である。
スイッチング素子ユニット(3)及びコンデンサユニット(4)は共に発熱するユニットである。スイッチング素子ユニット(3)とコンデンサユニット(4)との間に、冷媒流路(8)を備えることによって、両ユニットを1つの冷却部材によって冷却することができる。従って、冷却機能を備えたインバータユニット(1)を小型に構成することができる。
また、前記インバータ回路(10)を駆動制御する制御ユニット(2)を備え、前記コンデンサユニット(4)、前記スイッチング素子ユニット(3)、前記制御ユニット(2)が、前記第1方向(D1)に沿って記載の順に積層されていると好適である。
この構成によれば、これら複数のユニット(4,3,2)が第1方向(D1)に沿って積層されることにより、インバータユニット(1)を小型に構成することができる。

Claims (8)
- 複数のスイッチング素子を有して直流と交流との間で電力を変換するインバータ回路を形成するスイッチング素子ユニットと、前記インバータ回路の直流側の電圧を平滑するコンデンサユニットとを備えたインバータユニットであって、
前記コンデンサユニットは、当該インバータユニットの基準面に直交する方向である第1方向における長さが第1長さの第1部分と、前記第1方向における長さが前記第1長さよりも短い第2長さの第2部分とを有すると共に、前記第1部分と前記第2部分とが前記基準面に沿って隣接して配置され、
前記スイッチング素子ユニットは、前記第1方向に見て、前記第2部分と重複し、前記第1部分と前記第2部分との前記基準面に沿った並び方向である第2方向に見て、前記第1部分と重複して配置されているインバータユニット。 - 前記コンデンサユニットは、内部に複数のコンデンサ素子を有し、前記第1部分における前記コンデンサ素子の前記第1方向の長さは、前記第2部分における前記コンデンサ素子の前記第1方向の長さよりも長い請求項1に記載のインバータユニット。
- 前記第1部分には、前記コンデンサユニットの正負それぞれの電極である第1正電極及び第1負電極が、それぞれ前記第1方向に沿う側面に沿った側面電極を有して備えられ、
前記スイッチング素子ユニットは、前記インバータ回路の直流側の正極及び負極に接続される正極端子及び負極端子を備え、
前記第1正電極と前記正極端子とを電気的に接続する第1正極バスバー、及び、前記第1負電極と前記負極端子とを電気的に接続する第1負極バスバーは、それぞれ、前記側面電極に接した状態で前記第1方向に延びる第1方向延在部を有する請求項1又は2に記載のインバータユニット。 - 2つの前記第1部分が、前記第1方向及び前記第2方向に直交する第3方向に沿った2箇所に、間隔を空けて分割配置され、
前記スイッチング素子ユニットの前記正極端子及び前記負極端子は、分割配置された2つの前記第1部分の間に配置され、
分割配置された2つの前記第1部分の前記側面電極が前記第3方向に見て対向するように、2つの前記第1部分の内の一方に前記第1正電極が形成され、他方に前記第1負電極が形成され、
前記第1正極バスバー及び前記第1負極バスバーは、それぞれ、前記第1正電極及び前記第1負電極に沿うと共に前記第3方向に見て対向するように配置されている請求項3に記載のインバータユニット。 - 前記基準面に沿う面を第1電極面とし、前記第1電極面から前記第2長さ離間すると共に前記第1電極面に平行な面を第2電極面として、
前記第2部分は、前記コンデンサユニットの正負それぞれの電極として、前記第1方向における一方側に前記第1電極面又は前記第2電極面の何れか一方に沿って形成された第2正電極、他方側に前記第1電極面又は前記第2電極面の何れか一方に沿って形成された第2負電極を備え、
前記第1電極面及び前記第2電極面の何れか一方に沿うと共に前記第2正電極に電気的に接続される第2正極バスバーと、前記第1電極面及び前記第2電極面の何れか他方に沿うと共に前記第2負電極に電気的に接続される第2負極バスバーとを備え、
前記第1正極バスバーが前記第2正極バスバーに連続して形成されると共に、前記第1負極バスバーが前記第2負極バスバーに連続して形成されている請求項3又は4に記載のインバータユニット。 - 前記コンデンサユニットを収容するコンデンサケースを備え、
前記コンデンサケースは、前記第1正極バスバー及び前記第1負極バスバーのそれぞれの前記第1方向延在部に沿った板状突出部を有する請求項3から5の何れか一項に記載のインバータユニット。 - 前記コンデンサユニットを収容するコンデンサケースを備え、
前記コンデンサケースは、前記第1方向における、前記スイッチング素子ユニットと前記第2部分との間に、冷媒が流通する冷媒流路を備える請求項1から6の何れか一項に記載のインバータユニット。 - 前記インバータ回路を駆動制御する制御ユニットを備え、前記コンデンサユニット、前記スイッチング素子ユニット、前記制御ユニットが、前記第1方向に沿って記載の順に積層されている請求項1から7の何れか一項に記載のインバータユニット。
