Abstract
Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung duroplastischer Bauteile aus zwei oder mehreren Verbundwerkstoffhalbzeugen mit eine textiler Faserverstärkung und Matrixmaterial, wobei die Verbundwerkstoffhalbzeuge mit Ausnahme lokaler Bereiche vollständig konsolidiert sind und an den teilkonsolidierten (gelierten) Bereichen (201, 211, 221, 241) derart in Kontakt gebracht werden, dass sich das Matrixmaterial der teilkonsolidierten Bereiche (201, 211, 221, 241) verbindet und die so zusammengefügten Bereiche danach vollständig konsolidiert werden. Darüber hinaus wird eine Vorrichtung, die zur Herstellung der Verbundwerkstoffhalbzeuge geeignet ist, offenbart.
Description
Verfahren zur Verbindung von faserverstärkten Kunststoffbauteilen mit duroplastischer Matrix
Die vorliegende Erfindung beschreibt ein Verfahren, faserverstärkte Kunststoffbauteile miteinander zu verbinden, indem teilkonsolidierte (gelierte) lokale Bauteilbereiche miteinander oder mit anderen Bauteilbereichen kontaktiert und ausgehärtet werden. Darüber hinaus werden Vorrichtungen beschrieben, die geeignet sind, die faserverstärkten Kunststoffbauteile mit teilkonsolidierten (gelierten) Bauteilbereichen herzustellen und zu verarbeiten.
Als Konsolidierung wird im Folgenden der Prozess der Aushärtung respektive der Vernetzung des Reaktionsharzsystems, dass als Matrixmaterial im Faserverstärkung/Matrix- System der Faserverbundwerkstoffe eingesetzt wird, verstanden. Der Prozess der Aushärtung (Konsolidierung) ist insbesondere zeit- und temperaturabhängig und für jedes Reaktionsharzsystem spezifisch. Die Angaben zum Vernetzungsverlauf (Aushärtungs- oder Konsolidierungsverlauf) stellt der Hersteller des Harzsystems zur Verfügung. Mit fortschreitender Konsolidierung steigt der Umsatz an Reaktanten der ursprünglichen Monomere oder Präpolymere und damit der Vernetzungsgrad des Polymernetzwerkes an (vgl. Fig.1 ). Der unkonsolidierte Zustand ist durch einen Vernetzungsgrad nahe 0% (bevorzugt <2%), der vollständig konsolidierte Zustand mit einem Vernetzungsgrad nahe 100% (bevorzugt >98%) charakterisiert. Ein Reaktionsharzsystem durchläuft zum Erreichen des konsolidierten Zustandes einen teilkonsolidierten, den sogenannten gelierten, Zustand. Dieser Zustand ist dadurch gekennzeichnet, dass das Reaktionsharz Festkörpereigenschaften zeigt und auch bei Erwärmung nicht mehr fließfähig wird.
Faser-Kunststoff-Verbundbauteile auf duroplastischer Basis werden im Stand der Technik bspw. mittels RTM-Technologie (Resin Transfer Moulding), Vari-Verfahren (Vacuum Assisted Resin Infusion) oder mittels VAP (Vacuum Assisted Process) bei trockenen Systemen oder aber mittels Pressen, Autoklaven etc. bei teilkonsolidierten Systemen (z. B. Prepregs) hergestellt.
Nach dem Stand der Technik werden duroplastische Bauteile meist durch Verkleben oder aber mechanischen Verbindungen wie Schrauben, Nieten, Klemmen oder formschlüssig (Klickverbindungen) verbunden.
Problematisch bei Klebeverbindungen ist unter anderem, dass der eingesetzte Klebstoff bei duroplastischen Bauteilen unter Umständen gegen andere Stoffe unbeständig ist, als die duroplastische Matrix. Die verbundenen Bauteile sind dann für manche gewünschte Einsatzzwecke ungeeignet. Andere Klebstoffe sind weniger langzeitbeständig oder resistent
gegen UV. -Einstrahlung (Sonnenlicht) als die duroplastische Matrix, so dass die Lebensdauer des Bauteils durch die Klebeverbindungen herabgesetzt wird. Die mechanischen Kennwerte einer geklebten Verbindung sind zudem häufig ungünstiger als die des faserverstärkten Materials der Komponenten, u.a. bedingt durch die nur oberflächennahe Anhaftung der Klebeverbindung. Mechanische Verbindungen wie Schrauben oder Klemmen sind aufwendig zu montieren und durch ihre potentielle Lösbarkeit muss die Verbindung überwacht werden oder zumindest für Wartungsarbeiten zugänglich sein. Darüber hinaus können bei Beanspruchungen lokal sehr starke Kräfte wirken, die zu einem Materialversagen an den Übergangsstellen zu den mechanischen Verbindungen führen.
Andere Verfahren nach dem Stand der Technik, wie bspw.in der DE 10 201 1 108 219 A1 , schlagen vor, an ein vorkonsolidiertes Verbundbauteil in einem Spritzgießwerkzeug umzuformen und zu umspritzen. Anschließend soll das Verbundbauteil aushärten.
Ähnlich geht auch die WO 2010 31 710 A1 vor, bei der ein Textil in ein Formwerkzeug eingebracht und mit Harz getränkt wird. Anschließend wird das Textil mindestens teilweise ausgehärtet. Im weiteren Schritt wird eine der beiden Formhälften ausgetauscht, wobei das Textil in der anderen verbleibt. Danach erfolgt das Anspritzen weiteren Kunststoffmaterials.
Bei den genannten Verfahren nach dem Stand der Technik wird stets an ein faserverstärktes Bauteil weiterer Kunststoff angespritzt. Dieser weist keine eigene auf Endlosfasern beruhende Verstärkung auf. Kennzeichnend ist, dass so die Herstellung komplexer Formen, die bspw. Hohlräume einschließen, nicht ohne weiteres möglich ist.
Es stellt sich somit die Aufgabe, ein Verfahren zur Verbindung faserverstärkter Verbundwerkstoffhalbzeuge, insbesondere duroplastischer Verbundwerkstoffhalbzeuge vorzuschlagen, dass die genannten Nachteile des Standes der Technik überwindet und die Verbindung zweier oder mehrerer faserverstärkter duroplastischer Halbzeuge zu einem komplex geformten Gesamtbauteil ermöglicht.
Erfindungsgemäß wird die Aufgabe mit dem Verfahren nach Anspruch 1 gelöst. Weitere vorteilhafte Verfahrensweisen sind in den rückbezogenen Unteransprüchen offenbart. Ein weiterer Gegenstand der vorliegenden Erfindung ist eine Vorrichtung zur Herstellung der in dem erfindungsgemäßen Verfahren verwendeten Bauteile. Diese Vorrichtung ist in Anspruch 8 offenbart. Bevorzugte Ausführungsformen dieser Vorrichtung sind in den rückbezogenen Unteransprüchen dargestellt.
Erfindungsgemäß wird die Aufgabe gelöst, indem faserverstärkte duroplastische Verbundwerkstoffhalbzeuge (Halbzeuge) hergestellt werden, die entweder mit Ausnahme
lokaler Bereiche vollständig konsolidiert sind oder insgesamt in einem teilkonsolidierten, gelierten Zustand vorliegen. In den genannten lokalen Bereichen oder dem gesamten Bauteil wird der Konsolidierungsvorgang (Vernetzungsreaktion) bei einem bestimmten Vernetzungsgrad abgebrochen um den teilkonsolidierten, gelierten Zustand des Harzsystems herbeizuführen. Besonders bevorzugt erfolgt dies im glasartig gelierten oder gummielastisch gelierten morphologischen Zustand (nach Fig. 1 b) In einem weiteren Verfahrensschritt werden zwei oder mehr Verbundwerkstoffhalbzeuge an den lokalen teilkonsolidierten, gelierten Bereichen in Verbindung gebracht und die zusammengefügten Bereiche miteinander gefügt, weiter konsolidiert und danach ggf. die Bauteilbereiche oder das gesamte Bauteil vollständig konsolidiert. Als Matrixmaterial kommt bevorzugt ein thermisch konsolidierbares Matrixmaterial zum Einsatz. Das Matrixmaterial aller an der Verbindung beteiligter Verbundwerkstoffhalbzeuge ist dabei identisch oder zumindest kompatibel, so dass eine stoffschlüssige Verbindung des Matrixmaterials zwischen den beiden Halbzeugen in den vormals teilkonsolidierten lokalen Bereichen erfolgt. Bei dem Matrixmaterial handelt es sich vorzugsweise um Reaktionsharzsysteme wie etwa Polyester, Epoxid-, Polyurethan oder Phenolharze.
Das erfindungsgemäße Verfahren zur Herstellung duroplastischer Bauteile aus mehreren Verbundwerkstoffhalbzeugen (oder mehreren Bereichen eines Verbundwerkstoffhalbzeugs), jeweils aufweisend eine textile Faserverstärkung und ein Matrixmaterial, ist somit dadurch gekennzeichnet, dass die Verbundwerkstoffhalbzeuge mit Ausnahme lokaler Bereiche vollständig konsolidiert sind bzw. vollständig teilkonsolidiert sind und zwei oder mehr Verbundwerkstoffhalbzeuge an den teilkonsolidierten, gelierten Bereichen derart in Kontakt, vorzugsweise flächigen Kontakt, gebracht werden, dass sich das Matrixmaterial der lokalen Bereiche verbindet und die so zusammengefügten Bereiche danach vollständig konsolidiert werden. Vorzugsweise bildet sich durch die weitere Konsolidierung der Verbindungsstellen ein gemeinsames Polymernetzwerk über die Fügestelle des beteiligten Verbundwerkstoffhalbzeugs oder der der beteiligten Verbundwerkstoffhalbzeuge hinweg aus.
Eine bevorzugte Verfahrensweise sieht vor, dass die für teilkonsolidierte gelierte lokale Bereiche vorgesehenen Abschnitte des textilen Verstärkungsmaterials später mit Matrixmaterial getränkt werden, als das sonstige Verstärkungsfasermaterial. Dieses Vorgehen kann die Kontrolle über den Vernetzungszustand in den teilkonsolidierten Bereichen verbessern.
Eine bevorzugte Verfahrensweise sieht vor, dass die für teilkonsolidierte, gelierte, lokale Bereiche vorgesehenen Abschnitte des textilen Verstärkungsmaterials durch einen andern Temperaturverlauf gehärtet werden, als das sonstige Verstärkungsfasermaterial. Dieses
Vorgehen kann vorteilhaft die Kontrolle über den Vernetzungszustand in den teilkonsolidierten Bereichen verbessern
Eine weitere bevorzugte Verfahrensweise sieht vor, dass die für teilkonsolidierte, gelierte lokale Bereiche vorgesehenen Abschnitte des textilen Verstärkungsmaterials durch einen anderen Druckverlauf gehärtet werden, als das sonstige Verstärkungsfasermaterial. Dieses Vorgehen kann ebenfalls die Kontrolle über den Vernetzungszustand in den teilkonsolidierten Bereichen verbessern.
Noch eine weitere bevorzugte Verfahrensweise sieht vor, dass die für teilkonsolidierte, gelierte lokale Bereiche vorgesehenen Abschnitte des textilen Verstärkungsmaterials durch eine, gegenüber dem sonstigen Verstärkungsmaterial, variierte Fasermenge (Faservolumengehalt) bzw. Faserorientierung oder Art der Fasern ausgestaltet werden. Dieses Vorgehen kann die Kontrolle über den Vernetzungszustand in den teilkonsolidierten lokalen Bereichen verbessern
Eine bevorzugte Ausführungsform sieht den teilweisen oder vollständigen Einschluss von Inserts in die Verbundwerkstoffhalbzeuge bzw. in das fertige Bauteil vor. In einer bevorzugten Ausführungsform werden die Inserts in das Bauteil eingebracht, indem die Inserts auf ein Verbundwerkstoffhalbzeug aufgelegt und von einem weiteren bedeckt werden, wobei die Inserts vollständig oder teilweise von teilkonsolidierten, gelierten lokalen Bereichen umgeben sind, die anschließend miteinander verbunden werden, so dass die Inserts vollständig oder zumindest teilweise eingeschlossen sind. Auf diese Weise können zwischen den Verbundwerkstoffhalbzeugen taschenartige bevorzugt geschlossene oder einseitig offene Hohlräume, vorzugsweise für Inserts, geschaffen werden.
In einer weiteren bevorzugten Ausführungsform werden die Inserts auf ein Verbundwerkstoffhalbzeug aufgelegt, wobei die Inserts mit teilkonsolidierten, gelierten lokalen Bereichen in Kontakt kommen. Beim nachfolgenden Konsolidieren erfolgt ein Verkleben von Inserts und Verbundwerkstoffhalbzeugen.
In einer ersten bevorzugten Ausführungsform sind die teilkonsolidierten, gelierten lokalen Bereichen flächenmäßig größer, vorzugsweise deutlich größer, als die konsolidierten Bereiche der Verbundwerkstoffhalbzeuge. In einer weiteren bevorzugten Ausführungsform ist dieses Verhältnis umgekehrt. Die Flächenanteile der teilkonsolidierten, gelierten lokalen Bereiche können je nach Bedarf ausgelegt werden. Die teilkonsolidierten, gelierten lokalen Bereiche können in nahezu beliebiger Form hergestellt werden. Bevorzugt sind runde, ovale, polygonale oder streifenförmige Ausführungen. Besonders bevorzugt sind die lokalen Bereiche in der Nähe der Ränder zweier (oder mehrerer) Verbundstoffhalbzeuge, die
miteinander verbunden werden sollen, als Punktreihe (Punktreihe meint eine Reihe voneinander getrennter Bereiche) oder streifenförmig ausgeführt.
Erfahrungsgemäß ist es vorteilhaft, wenn gekrümmte oder sonstig umgeformte Abschnitte bereits bis zur Gelierung konsolidiert sind, da sie so vorteilhaft auch während einer zwischengeschalteten Lagerung vor der endgültigen Verarbeitung ihre Form beibehalten. Da die Verbundwerkstoffhalbzeuge bevorzugt mit thermisch aushärtendem Matrixmaterial ausgebildet sind, erfolgt eine Lagerung bevorzugt im Glasbereich des jeweils vorliegenden Aushärtezustandes des Harzsystems. Die notwendigen Temperaturen sind vom gewählten Matrixmaterial abhängig und aus dem Stand der Technik bzw. aus den Herstellerangaben bekannt oder sind durch einfache Messungen mittels DSC, DMA und Rheometer nach dem Stand der Technik zu ermitteln. Die Temperatur ist auch beizubehalten, wenn zwischen der Herstellung der Halbzeuge und ihrer Verarbeitung weitere Bearbeitungsschritte (Bedrucken, Beschneiden etc.) oder ein Umschlag (Transport, Lagerung) stattfinden. Einige Harzsysteme aus dem Stand der Technik zeigen auch bei Raumtemperatur einen Glaszustand und / oder können über eine begrenzte Zeit auch bei Raumtemperatur gelagert werden ohne weiter zu konsolidieren.
Eine bevorzugte Weiterentwicklung des erfindungsgemäßen Verfahrens sieht vor, dass nach dem in Verbindungbringen der teilkonsolidierten, gelierten lokalen Bereiche zweier oder mehrerer Halbzeuge diese Bereiche miteinander vernäht werden. Dieses Vorgehen verstärkt vorteilhaft die Verbindung der Halbzeuge. Unter dem Begriff „Nähen" sind hier sämtliche Methoden zum Verbinden von Textilien im Sinne der DIN 61400 zu verstehen. Es handelt sich um einen Vorgang, bei dem ein oder mehrere Fäden durch das Nähgut (die teilkonsolidierten, gelierten lokalen Bereiche zweier oder mehrerer Halbzeuge, genauer die Faserverstärkung in diesen Bereichen) geführt werden, wobei die Fäden miteinander oder mit Nähgut verschlungen werden. Die zum Vernähen eingesetzten Fäden können mit dem Verstärkungsfasermaterial identisch sein oder sich von diesem unterscheiden.
Eine bevorzugte Weiterentwicklung sieht ebenfalls vor, die textile Verstärkung teilkonsolidierter, gelierter lokaler Bereiche miteinander zu klemmen, klammern oder durch verwandte Prozesse zu verbinden. Vorzugsweise aber nicht zwingend besteht das Klemmbzw. Fügelement aus dem gleichen Material wie die textile Verstärkung der zu fügenden Bauteile, oder zumindest aus einem kompatiblen Werkstoff.
Durch das erfindungsgemäße Verfahren kann vorteilhaft auf den Einsatz weiterer Hilfsstoffe (bspw. Kleber) verzichtet werden. Darüber hinaus entfallen auch mechanische Verbindungselemente. Das aus den Verbundwerkstoffhalbzeugen hergestellt Bauteil weist eine einheitliche Matrixwerkstoffstruktur auf. Die Verbundwerkstoffhalbzeuge sind
stoffschlüssig verbunden. Die mechanischen Eigenschaften sind gegenüber Bauweisen nach dem Stand der Technik deutlich verbessert
Die Vorrichtung zum Herstellen der Verbundwerkstoffhalbzeuge mit unkonsolidierten oder teilkonsolidierten lokalen Bereichen entspricht den RTM-Vorrichtungen aus dem Stand der Technik. Diese weisen zwei oder mehr Werkzeugformteile auf, zwischen denen das Verstärkungsfasertextil eingelegt, in die gewünschte Form gepresst und mit dem Matrixmaterial getränkt wird. Ebenfalls möglich ist das Einlegen eines bereits vorgetränkten Verstärkungsfasertextils. Anschließend wird das Matrixmaterial ausgehärtet, indem die Form beheizt wird. Dazu weist die Form integrierte Heizelemente auf, die bspw. auf elektrischer Widerstandsheizung oder elektrischer Induktion basieren oder mittels Durchleitung eines Wärmeträgermediums funktionieren. Bevorzugt sind hier Lösungen aus dem Stand der Technik. Die erfindungsgemäße Vorrichtung kann neben diesen integrierten Heizelementen auch integrierte Kühlelemente aufweisen. Diese Kühlelemente sind in der Werkzeugform so angeordnet, dass sie jene Stellen des matrixmaterialgetränkten Textils kühlen, an denen die unkonsolidierten oder teilkonsolidierten Bereiche der Verbundwerkstoffhalbzeuge erhalten bleiben sollen. Da das Matrixmaterial thermisch aushärtet, bleiben diese Bereiche aufgrund der Kühlung unkonsolidiert oder teilkonsolidiert. Die Kühlung kann von Beginn der Tränkung des Textils mit Matrixmaterial oder später eingesetzt werden, so dass nach Bedarf vollständig unkonsolidierte oder teilkonsolidierte lokale Bereiche erzeugt werden können. Darüber hinaus lässt sich der Konsolidierungsgrad über die Regelung der Temperatur steuern. Als Kühlelemente kommen ebenfalls Anordnungen aus dem Stand der Technik zum Einsatz. Auf elektrischer Basis können bspw. Peltier-Elemente in die Werkzeugformteile integriert sein. Auch der Einsatz von Kühlflüssigkeiten in entsprechenden Kanälen in den Werkzeugformteilen ist möglich. Die Kühlung kann aber auch durch eine gezielte geometrische Gestaltung des Werkzeugs d.h. Ausnutzung der Wärmekapazität, ohne zusätzliche Kühlvorrichtung erfolgen. Ebenso kann der Einsatz von gekühlten, aufsetzbaren Zusatzelementen, bspw. gekühlten Leisten, erfolgen, die von außen auf das Werkzeug aufgesetzt bzw. aufgelegt werden. Bevorzugt erfolgt dieses Aufsetzen nach einer in Abhängigkeit vom Harzsystem vorgegebenen Zeit.
Mittels der Heizelemente wird eine geeignete Prozesstemperatur, vorzugsweise zwischen 60°C und 300°C, besonders bevorzugt zwischen 80°C und 250°C, gewählt (in Abhängigkeit von dem Harzsystem, den angestrebten Taktzeiten sowie dem Vorhandensein von Inserts), um die Verbundwerkstoffhalbzeuge mit einer bevorzugten Wandstärke von 0,1 bis 20 mm, besonders bevorzugt im Bereich von 0,5 bis 2 mm, zu konsolidieren. Es herrscht bevorzugt ein Werkzeuginnendruck von 1 bis 50 bar, besonders bevorzugt, von 1 bis 25 bar. Der lokale Konsolidierungsprozess wird verlangsamt:
durch die Kühlelemente wird die Temperatur lokal abgesenkt (gemäß Vernetzungsdiagramm), und/oder bei RTM-Werkzeugen durch geeigneten Anguss, so dass die angestrebten Bauteilbereiche erst spät infiltriert werden.
Nach dem Entformen des Bauteils wird es vorzugsweise bei Raumtemperatur oder kühl oder gefroren gelagert (je nach Harzsystem und Vernetzungsreaktion), um den Konsolidierungsprozess zu stoppen.
In einer bevorzugten Ausführungsform kann die Vorrichtung durch eine gezielte Zu- und Ablaufanordnung und/oder durch eine gezielte Positionierung der Vakuumversorgung die Bereiche, die nicht oder nur teilweise konsolidiert werden, später mit Harz versorgen, indem Fließwege des Matrixwerkstoffes während der Infiltration gesteuert werden.
Die teilkonsolidierten, gelierten lokalen Bereiche der Verbundwerkstoffhalbzeuge werden miteinander verbunden, indem diese Bereiche zweier (oder mehrerer) Halbzeuge aufeinander gelegt und dann konsolidert werden. Das Konsolidieren kann auf verschiedenen Wegen erfolgen. Die Verbindung wird vorzugsweise hergestellt, indem die Halbzeuge vorgespannt in einen Heizofen eingebracht werden. Dort verbindet sich das noch aktive Matrixmaterial der aufeinanderliegenden teilkonsolidierten, gelierten lokalen Bereiche und bildet beim Aushärten eine Verbindung aus.
Eine andere bevorzugte Vorgehensweise sieht den Einsatz einer beheizbaren Fügezange mit und ohne Nähkopf vor. Diese presst die aufeinanderliegenden teilkonsolidierten, gelierten lokalen Bereiche zweier (oder mehrerer) Halbzeuge aufeinander und erhitzt diese, so dass die Konsolidierung zu Ende geführt wird.
Ebenfalls möglich ist der Einsatz von Infrarotheizung oder anderen kontaktlosen Heizverfahren an den aufeinanderliegenden teilkonsolidierten, gelierten lokalen Bereichen. Der optionale Nähkopf ermöglicht ein Vernähen der Faserverstärkung der Verbundwerkstoffhalbzeuge in den teilkonsolidierten Bereichen.
Bei allen genannten Verfahren zur Verbindung zweier oder mehrerer Bauteile werden lokal teilkonsolidierte, gelierte Bauteilbereiche miteinander vernetzt (geheftet), jedoch nicht zwingend vollständig konsolidiert. Eine möglicherweise notwendige vollständige Konsolidierung kann im Anschluss mittels weiterer Prozesse nach dem Stand der Technik erfolgen, z.B. Temperofen.
Im Einzelnen ist folgende Vorgehensweise bevorzugt:
Gemäß Figur 1A und 1 B befinden sich gelierte Bauteilbereiche bei einem Vernetzungsgrad jenseits des Gelpunktes in Richtung der vollständigen Vernetzung, in einem Zustand mit abgebrochener Vernetzungsreaktion (Vernetzung kleiner 99%). Andere Bauteilbereiche sind bereits weitgehend Vernetzt und liegen in einem Bereich nahe 100% Vernetzung. Um Bauteile zu fügen ist es notwendig, die Vernetzungsreaktion so zu reaktivieren, dass diese bauteilübergreifend eine physikalische bzw. chemische Verbindung entstehen lässt. Zusätzlich können die teilkonsolidierten, gelierten Bauteilbereiche vor- und während der Vernetzungsreaktion vernäht werden, um neben der Verbindung des Matrix-Systems auch eine faserübergreifende Verbindung zu erzielen.
Erfindungsgemäß wird die Vernetzungsreaktion durch mindestens ein beheizbares Werkzeug aktiviert, das ein oder mehrere teilkonsolidierte, gelierte Bauteilbereiche umfasst. Das Werkzeug besteht dabei aus zwei oder mehreren Elementen, die beheizbar und/oder eine Kühlfunktion enthalten. Diese Elemente werden so über einen oder mehrere teilkonsolidierte Bereiche gebracht, dass diese durch die Energie der Werkzeugelemente reaktiviert werden und vernetzen. Dazu können die Elemente neben einem Temperatureintrag die teilkonsolidierten Bereiche zusätzlich auch mit Druck verpressen. Je nach Faser-Matrix-System und Größe der teilkonsolidierten, gelierten Bereiche können diese Fügevorgänge als Heftvorgänge (kurzes Aktivieren der Reaktion, Vernetzung verläuft selbstständig außerhalb des Werkzeuges) bis hin zu vollständig konsolidierenden Vernetzungsvorgängen im Werkzeug umgesetzt werden. Konzeptionell orientiert sich der Werkzeugaufbau am Stand der Technik für Fügezangen.
Um neben dem Matrix-Verbund auch eine bauteilübergreifende Verbindung in der textilen Verstärkung zu erreichen, kann der oben beschriebene Prozess mit weiteren Prozessschritten versehen werden. Erfindungsgemäß wird der Konsolidierungsvorgang mit einem Nähprozess kombiniert. Hierzu können die teilkonsolidierten Bauteile direkt, vorzugsweise jedoch nach einer kurzen Erwärmung vernäht werden. Das Muster der Naht ist dabei von der gewählten Art und Form des textilen Verstärkungsgewebes abhängig. Das Material der Verbindungsnaht ist zum Material des textilen Verstärkungsmaterials der zu verbindenden Bauteile identisch bzw. zum Werkstoff und dem Matrixsystem kompatibel. Im Anschluss an diesen Schritt wird der Konsolidierungsvorgang bei entsprechenden Prozessparametern weiter geführt.
Das oben beschriebene Werkzeug wird aus diesem Grund um einen Nähkopf nach dem Stand der Technik erweitert.
Fig. 1A zeigt schematisch ein Diagramm zur Abhängigkeit der isothermen Aushärtung eines typischen Reaktionsharzsystems nach dem Stand der Technik (z.B. Epoxydharzsystem) von der Härtungszeit (nach Flemming, Faserverbundbauweisen, ISBN-3-540-58645-8, S.210). Es wird der Verlauf der Aushärtung (diese entspricht dem Vernetzungsgrad des Reaktionsharzsystems) über der Zeit bei konstanter Härtungstemperatur skizziert. Nach einer Härtungszeit von ca. 15h stellt sich der größtmögliche statische Vernetzungsgrad ein, welcher auch durch die Glasübergangstemperatur Tg stat. = 129°C beschrieben wird. Dargestellt ist insbesondere der Gelpunkt, also die Gelierung bei der das Harzsystem von einem flüssigen in einen unschmelzbaren Festkörperzustand übergeht.
Fig. 1 B zeigt schematisch ein Diagramm zur Abhängigkeit des morphologischen Zustandes eines typischen Reaktionsharzsystems nach dem Stand der Technik (z.B. Epoxydharzsystem, äquivalent zu Fig. 1 B) vom Vernetzungsgrad und der Temperatur. Im Diagramm sind jeweils die morphologischen Zustände bezeichnet, welche für den jeweiligen Bereich zwischen den Abgrenzungslinien gelten. Neben der Abgrenzungslinie zur Verdampfung bzw. dem thermischen Abbau ist auch die Gelierung bei einem Vernetzungsgrad von ca. 48% eingezeichnet. Weiterhin ist als Abgrenzungslinie die Glasübergangstemperatur (Tg) des Harzsystems zum jeweiligen Vernetzungszustand eingezeichnet. Das Tg bei vollständiger Vernetzung beträgt 129 °C und ist ebenfalls als Tg, stat (Tg stationär) eingezeichnet. Tg, stat wird in der Literatur auch als Tg<x> (Tg unendlich) bezeichnet
Fig. 2 zeigt das erfindungsgemäße Werkzeug während der Durchführung des erfindungsgemäßen Verfahrens. Die beiden Werkzeughälften (1 1 und 12) schließen das mit Matrixmaterial getränkte Faserverstärkungsmaterial (2) ein und formen es um. Die Heizelemente (13) erhitzen das Unterwerkzeug (12) und das Oberwerkzeug (1 1 ) vollflächig, wobei lediglich lokal, durch die Kühlelemente (14) lokale Bereiche definieren, an denen die Erhitzung reduziert und das Matrixmaterial teilkonsolidiert (geliert) gehalten wird. Dargestellt ist die Verbindung zweier Verbundwerkstoffhalbzeuge (21 , 22) nach Fig. 3b und Fig. 4b.
Fig. 3a zeigt schematisch den Einsatz einer Fügezange um ein vollständig konsolidiertes Halbzeug mit einem Halbzeug zu verbinden, das einen teilkonsolidierten lokalen Bereich aufweist und Fig. 3b zeigen den Einsatz einer Fügezange zur Verbindung aufeinandergelegter teilkonsolidierter, gelierter lokaler Bereiche.
Fig. 4a und Fig. 4b zeigen schematisch ein gekrümmtes Hohlprofil im Schnitt (Fig. 4a) und als räumliche Darstellung (Fig. 4b), bei denen die beiden aufeinanderliegenden Ränder der Halbzeuge (21 , 22) mit dem erfindungsgemäßen Verfahren verbunden wurden.
Fig. 5a und Fig. 5b zeigen schematisch das Aufbringen eines Verbindungselementes (21 ) auf einem flächigen Element (22).
Fig. 6a bis Fig. 6c zeigen schematisch die Umsetzung verschiedener Laschenverbindungen mittels teilkonsolidierter, gelierter Fügebereiche am flächigen Element (24) und/oder den Laschen (21 , 22) nach dem erfindungsgemäßen Verfahren. In Fig. 6a weist das flächigen Element (24) einen teilkonsolidierten Bereich (241 ) auf, der mit der darüber (21 ) bzw. darunter liegenden (22) Lasche an den Verbindungstellen (23) beim Aushärten eine Verbindung eingeht. In der Fig. 6b weisen die Laschen teilkonsolidierte, gelierte Bereiche (21 1 , 221 ) auf, die an den Stellen (23) Verbindungen mit dem flächigen Element /(24) eingehen. Letztendlich weist in Fig. 6c jeder der Fügepartner (21 , 22, 24) teilkonsolidierte, gelierte Bereiche (21 1 , 221 , 241 ) auf, die beim Konsolidieren an den Verbindungstellen (23) aneinander fixiert werden.
Fig. 7 zeigt schematisch die Integration eines Inserts (4) und dessen Anbindung an ein Bauteil (22) mit teilkonsolidierten, gelierten Fügebereichen (221 ) nach dem erfindungsgemäßen Verfahren. Das Insert (4) wird durch ein weiteres Bauteil (21 ) und das darunter liegende Bauteil (22) eingeschlossen. Verbindungsstellen (23) bilden sich sowohl zwischen den beiden Bauteilen (21 und 22) als auch zwischen dem Bauteil (22) und dem Insert (4).
Das folgende Ausführungsbeispiel erläutert die Durchführung des erfindungsgemäßen Verfahrens in dem erfindungsgemäßen Werkzeug. Die Erfindung soll dabei nicht auf die hier genannten Schritte und Parameter begrenzt werden.
Schritt 1: Herstellung eines Verbundwerkstoffhalbzeugs mit teilkonsolidierten Bereichen
Die nachfolgende Beschreibung dient zur Herstellung eines plattenförmigen Bauteils aus 2mm glasfaserverstärktem Epoxidharz mit teilkonsolidierten, gelierten lokalen Bereichen. Das verwendete Epoxydharzsystem geliert dabei bei einem Vernetzungsgrad von 48% (vgl. Fig. 1A und 1 B) und besitzt eine vernetzungsgradabhängige Glasübergangstemperatur entsprechend Fig. 1 B.
Zunächst werden 3 trockene Lagen aus Glasfaser-Gewebe mit 220 g Flächengewicht in ein RTM-Infiltrationswerkzeug eingelegt, danach das Werkzeug luftdicht verschlossen und auf die Infiltrationstemperatur von 100°C erwärmt und mit Vakuum beaufschlagt. Entsprechend wird das Gemisch aus Harz und Härter auf 100°C beheizt und die Infiltration begonnen. Es wird mit einem Nachdruck von 5 bar gearbeitet. Nach ca. 10 min ist das Bauteil vollständig infiltriert. Der Konsolidierungsvorgang unter Beibehaltung des Nachdruckes wird entsprechend der weiter unten erläuterten Ausführungsvarianten durchgeführt, anschließend die Werkzeugtemperatur gesenkt, das Werkzeug geöffnet und das Bauteil entformt. Nach dem Entformen des Bauteils muss das Bauteil kühl gelagert werden (je nach Ausführungsvariante), so dass der Konsolidierungsprozess extrem verlangsamt respektive nahezu gestoppt wird.
Zur Erzeugung teilkonsoliderter, gelierter Bauteilbereiche, welche später als Verbindungsstellen vorgesehen sind, wird die Temperatur in diesen Bauteilbereichen während der Konsolidierung abgesenkt um die Vernetzungsreaktion an diesen Stellen zu verlangsamen oder nahezu zu stoppen. Dies geschieht über Kühlelemente (14), welche im RTM-Werkzeug eingebracht sind. In Fig. 2 ist schematisch ein Ausschnitt eines RTM- Werkzeuges mit den Kühlelementen (14) (in diesem Fall sind die Kühlelemente flüssigkeitsgekühlte Kanäle) gezeigt.
Ausführungsvariante 1A:
Das Bauteil wird nach der Infiltration zur Konsolidierung 15 h bei 100°C im Werkzeug belassen. Dabei wird eine nahezu vollständige Vernetzung des Harzsystems mit einem Vernetzungsgrad von nahezu 100% entsprechend Fig.lA und Fig. 1 B erreicht.
Das Harzsystem wird an den Verbindungsstellen jedoch nur bis zu einem ungelierten Zustand von 40 % Vernetzungsgrad vernetzt, indem die Kühlung nach ca. 3,5 h
Konsolidierungszeit bereits aktiviert und damit die Vernetzung unterbrochen wird. Mittels der Kühlelemente wird die Verbindungsstelle dabei auf ca. 10 °C abgekühlt.
Nach den 15 h Konsolidierungszeit liegt die Verbindungsstelle dann im Bauteil in einem Prepregzustand vor, so dass bei einer späteren Fügung die Verbindungsstelle durch Erwärmen wieder aufgeschmolzen werden kann. Hierdurch stehen noch ca. 60% der ursprünglichen Monomere der duromeren Vernetzungsreaktion für die spätere Fügung als „Klebstoff" zur Verfügung.
Ausführungsvariante 1 B:
Das Bauteil wird nach der Infiltration zur Konsolidierung 15 h bei 100°C im Werkzeug belassen. Dabei wird eine nahezu vollständige Vernetzung des Harzsystems mit einem Vernetzungsgrad von nahezu 100% Fig.1 und Fig. 2 erreicht.
Das Harzsystem wird an den Verbindungsstellen bis zu einem gelierten Zustand von 60 % Vernetzungsgrad vernetzt, indem die Kühlung erst nach ca. 4,5 h Konsolidierungszeit aktiviert und damit erst später die Vernetzung unterbrochen wird. Mittels der Kühlelemente wird die Verbindungsstelle dabei auf ca. 10 °C abgekühlt.
Nach den 15 h Konsolidierungszeit liegt die Verbindungsstelle dann im Bauteil nun bei Raumtemperatur in einem unschmelzbaren gelierten Festkörperzustand vor, so dass bei einer späteren Fügung die Verbindungsstelle durch Erwärmen nicht wieder aufgeschmolzen werden kann. Hierdurch stehen zwar nur noch ca. 40% der ursprünglichen Monomere der duromeren Vernetzungsreaktion für die spätere Fügung zur Verfügung, jedoch wird durch die Unschmelzbarkeit eine etwaige Verschmutzung der Fügewerkzeuge vermieden. Bei der Fügung bilden die unvernetzten Monomere trotzdem eine Verklebung über die Bauteilgrenzen hinaus, indem sie die Oberfläche des Fügepartners benetzen und mit diesem verkleben.
Ausführungsvariante 1 C:
Das Bauteil wird nach der Infiltration zur Teilkonsolidierung 5 h bei 100°C im Werkzeug belassen. Dabei wird nun das Harzsystem des gesamten Bauteils nur in einen teilkonsolidierten Vernetzungsgrad von 70% überführt.
Hierdurch stehen zwar nur noch ca. 30 % der Monomere für die spätere Fügung zur Verfügung - jedoch kann die Fügung an beliebiger Stelle des Bauteils erfolgen und das Bauteil hat aufgrund des gelierten und weit vernetzten Harzzustandes eine ausgezeichnete Eigenstabilität (z.B. für Handlingsvorgänge)
Schritt 2: Fügen teilkonsolidierter Bereiche von Verbundwerkstoffhalbzeugen
Für die Fügung wird nun das Bauteil mit einem Fügepartner zusammengeführt, so dass sich die Verbindungsstelle des Bauteils an der gewünschten Position am Fügepartner befindet. Danach wird mit einer Fügezange die jeweilige Verbindungsstelle verpresst.
Die Verbindungsstelle lässt sich durch Erwärmung auf die spezifische Prozesstemperatur aktivieren, verkleben und weiterführend konsolidieren. Die Erwärmung erfolgt vorzugsweise durch Ultraschallwellen, welche durch die Fügezange an die Verbindungsstelle geleitet werden, oder durch beheizbare Schweißköpfe nach dem Stand der Technik.
Zur Fügung wird der Bauteilbereich an der jeweiligen Verbindungsstelle vorzugsweise auf eine Temperatur zwischen der jeweils vernetzungsgradabhängigen Glasübergangstemperatur und Tg,stat. erwärmt. Dies entspricht bei Ausführungsvariante 1A mit 40% Vernetzungsgrad einem Temperaturbereich zwischen ca. 20°C und 129°C (untere und obere Temperaturgrenze) bei Ausführungsvariante 1 B mit 60% Vernetzungsgrad einem Temperaturbereich zwischen ca. 40°C und 129°C sowie bei Ausführungsvariante 1 C mit 70% Vernetzungsgrad einem Temperaturbereich zwischen ca. 50°C und 129°C. Um eine sichere Aktivierung für die Fügung zu gewährleisten, ist bei der niedrigsten Temperatur (also 20°C oder 40°C oder 50°C) vorzugsweise ein Aufschlag von min. 20°C vorzusehen. In Abhängigkeit der Erwärmungstemperatur steigt die Vernetzungsgeschwindigkeit in der Verbindungsstelle an. Um die Vernetzungsreaktion beim Fügen zu beschleunigen, kann die obere Temperaturgrenze auch weiter gesteigert werden. Die Fügetemperatur sollte aber immer unter der Grenztemperatur für den thermischen Abbau / der Verdampfungstemperatur des Harzsystemes liegen (vgl. Fig. 2).
Auch die Haltezeit bestimmt den Vernetzungsgrad der Verbindungsstelle nach der Fügung. Der Vernetzungsgrad des Harzsystems in der Verbindungsstelle kann daher über die Haltezeit und die Temperatur bei der Fügung gesteuert werden. Im Ausführungsbeispiel wir die Fügung bei 140°C bei einer Haltezeit von 1 h durchgeführt, wobei der Vernetzungsgrad in der Verbindungsstelle um min. 10% ansteigt (vgl. Fig.1 ).
Bevorzugt wird die Verbindungsstelle nach der Fügung unter Beibehaltung des Pressdruckes, auf eine Temperatur unterhalb der jeweils vorliegenden Glasübergangstemperatur gebracht. In diesem verglasten Zustand ist das Harzsystem eigenstabil, so dass die Fügungen auch bei Wegnahme des Pressdruckes fest verbunden bleiben (vgl. Fig.2).
Wenn eine weitere Vernetzung der Verbindungsstellen und/oder des restlichen Bauteils nach der Fügung gewünscht ist, kann dies durch Erwärmen und Halten der gefügten Bauteile bei
einer Temperatur unterhalb der jeweiligen Glasübergangstemperatur erfolgen. Bei Überschreiten der Glasübergangstemperaturen bei der Nachvernetzung können zwar die Verbindungsstellen nicht zerstört werden, aber es besteht die Gefahr einer Rückverformung der verpressten Bereiche, welche zu einer negativen Beeinflussung der Tragfähigkeit führen könnte.
Vorteilhafter Weise kommt als Fügepartner ebenfalls ein Bauteil mit Verbindungsstellen entsprechend der Erfindung zum Einsatz, so dass bei der Fügung noch mehr„Klebematerial" in Form der unvernetzten Monomeranteile der Verbindungsstelle zur Verfügung stehen.
Zwischen der Herstellung des Halbzeuges und der Fügung und/oder der Nachvernetzung können weitere Fertigungsschritte erfolgen.

Claims
1 . Bauteil aus Faserverbundwerkstoff mit duroplastisch vernetzendem Matrixsystem dadurch gekennzeichnet, dass lokale Bereiche des Bauteils, (Verbindungsstellen genannt, da für eine spätere Fügung mit anderen Bauteilen vorgesehen) einen gelierten morphologischen Zustand des Harzsystems aufweisen.
2. Bauteil nach Anspruch 1 dadurch gekennzeichnet, dass der teilkonsolidierte Bereich einem Vernetzungsgrad alpha im Bereich zwischen 1 % und 99%, besonders bevorzugt zwischen 2% und 90% aufweist.
3. Bauteil nach Anspruch 1 dadurch gekennzeichnet, dass der teilkonsolidierte Bereich bei Raumtemperatur in einem gelierten und verglasten (glasartigen) morphologischen Zustand vorliegt
4. Bauteil nach Anspruch 1 dadurch gekennzeichnet, dass Bereiche des Bauteils, welche nicht für eine spätere Fügung mit anderen Bauteilen vorgesehen sind nahezu vollständig konsolidiert sind.
5. Bauteil nach Anspruch 1 dadurch gekennzeichnet, dass die Bereiche des Bauteils, welche nicht für eine spätere Fügung mit anderen Bauteilen vorgesehen sind den gleichen Vernetzungsgrad wie lokale Bereiche des Bauteils, welche für eine spätere Fügung mit anderen Bauteilen vorgesehen sind, aufweisen.
6. Vorrichtung zur Herstellung von Verbundwerkstoffhalbzeugen aus einer textilen Faserverstärkung und einem duroplastischen, thermisch konsolidierbaren Matrixmaterial, wobei die Vorrichtung mindestens zwei Werkzeugformen aufweist, zwischen die die textile Faserverstärkung eingelegt wird, wobei die textile Faserverstärkung bereits mit Matrixmaterial getränkt wird oder die Vorrichtung Kanäle zur Zuführung des flüssigen Matrixmaterials aufweist, dadurch gekennzeichnet, dass die Vorrichtung weiterhin sowohl Heizelemente zur Beheizung der Werkzeugformen als auch Kühlelemente zur Verhinderung oder Verzögerung der Konsolidierung des Matrixmaterials in den Abschnitten der textilen Faserverstärkung aufweist, an denen in einem gelierte Bereiche der Verbundwerkstoffhalbzeuge vorgesehen sind.
7. Vorrichtung nach Anspruch 6, dadurch gekennzeichnet, dass die Kühlelemente als Kanäle zur Durchleitung einer Kühlflüssigkeit oder als elektrische Peltierelemente ausgebildet sind
8. Vorrichtung nach Anspruch 6, dadurch gekennzeichnet, dass die Kühl- oder Heizelemente von außen an der Vorrichtung aufgesetzt oder angebracht werden um eine lokale Temperierung des Matrixmaterials zu erreichen, die eine Konsolidierung in lokalen Bereichen wenigstens teilweise verhindert.
9. Vorrichtung nach Anspruch 6, dadurch gekennzeichnet, dass die Vorrichtung Bereiche aufweist, an denen die Wärmekapazität von der der Werkzeugformen derart abweicht, dass gekühlte Bereiche entstehen.
10. Verfahren zur Herstellung von Verbundwerkstoffhalbzeugen dadurch gekennzeichnet, dass Halbzeuge aus Faserverstärkungsmaterial und Matrixmaterial hergestellt werden, indem der Konsolidierungsprozess des gesamten Halbzeuges oder von lokalen Bereichen die für eine spätere Fügung vorgesehen sind, in einem gelierten morphologischen Zustand aufgehalten werden.
1 1 . Verfahren nach Anspruch 10, dadurch gekennzeichnet, dass die Temperatur in lokalen Bereichen der Verbundwerkstoffhalbzeuge verändert wird um gelierte Bereiche zu erhalten.
12. Verfahren nach Anspruch 10 oder 1 1 , dadurch gekennzeichnet, dass die Verbundwerkstoffhalbzeuge vor einer weiteren Verarbeitung beschnitten, bedruckt, zwischengelagert, transportiert oder auf sonstige Weise bearbeitet oder umgeschlagen werden.
13. Verfahren nach Anspruch 12, dadurch gekennzeichnet, dass die Verbundwerkstoffhalbzeuge bei den genannten Vorgängen auf eine Temperatur gebracht werden, die eine weitere Konsolidierung der gelierten Bereiche verhindert oder wenigstens verlangsamt.
14. Verfahren zur Herstellung duroplastischer Bauteile aus zwei oder mehreren Verbundwerkstoffhalbzeugen, jeweils aufweisend eine textile Faserverstärkung und ein Matrixmaterial, dadurch gekennzeichnet, dass die zwei oder mehr Verbundwerkstoffhalbzeuge an den gelierten Bereichen mindestens eines Verbundwerkstoffhalbzeuges derart in Kontakt gebracht werden, dass sich das Matrixmaterial der gelierten Bereiche verbindet und die so zusammengefügten Bereiche danach vollständig konsolidiert werden.
15. Verfahren nach Anspruch 14, dadurch gekennzeichnet, dass die Verbundwerkstoffhalbzeuge außerhalb der Bereiche, die in einen flächigen Kontakt gebracht werden vollständig konsolidiert sind.
16. Verfahren nach Anspruch 14, dadurch gekennzeichnet, dass die gelierten Bereiche der Verbundwerkstoffhalbzeuge in einen flächigen Kontakt gebracht werden.
17. Verfahren nach einem der Ansprüche 14 bis 16, dadurch gekennzeichnet, dass die in Kontakt gebrachten gelierten Bereiche mehrerer Verbundwerkstoffhalbzeuge vor dem Konsolidieren miteinander vernäht, geklammert oder durch ähnliche Verfahren geheftet werden.
18. Verfahren nach einem der Ansprüche 14 bis 17, dadurch gekennzeichnet, dass die in Kontakt gebrachten gelierten Bereiche mehrerer Verbundwerkstoffhalbzeuge Inserts zwischen diesen Verbundwerkstoffhalbzeugen vollständig oder teilweise umgeben.
