 溶接電流の大きさの違いは、例えば溶接対象として想定しているワークの材質の違いや厚さの違いに対応付けられる。ここで、例えば、ワークの材質が同じで、厚さが違う場合を想定する。例えば、船舶、原子力、橋梁、建築物等に用いるワークとしては、例えば板厚がおよそ20~30mmのものが想定されている。これらを厚板領域のワークと呼ぶ。また、例えば、自動車等の車体に用いるワークとしては、例えば板厚がおよそ2mmのもの、あるいは数枚重ねて4mm程度のものが想定されている。これらを薄板領域のワークと呼ぶ。
 薄板領域のワークのMIG溶接に際しては、およそ200A以下の電流域が想定されている。この電流域での溶滴の移行モデルは、一般に短絡移行である。溶滴の移行モデルが短絡移行であるときに、MIG溶接電源の通電波形コントロールによって、例えば短絡する前後のタイミングを溶接電圧により検知して溶接電流を調整する制御を行うことでスパッタ量を低減する工夫等が提案され、行われてきた。しかしながら、MIG溶接電源のコントロールによるスパッタ量の低減効果には、限界がある。
 そこで、本発明では、前記した問題を解決し、MIG溶接電源のコントロールに依存することなくスパッタ量を低減させることができるプラズマ-MIG溶接方法および溶接トーチを提供することを課題とする。
 前記課題を解決するために、本願発明者らは、プラズマ-MIG溶接において溶滴の移行モデルとスパッタ量との関係について種々検討を行った。その結果、MIGトーチとプラズマトーチ部とを離間させて別軸とした溶接トーチを用いて、MIGトーチにおいて給電された溶接ワイヤの溶融をプラズマでアシストして、溶接ワイヤをプラズマで加熱することにより、短絡移行させることなく溶接ワイヤの先端から溶滴を落下させることで、スパッタを低減できることを見出した。
 前記課題を解決するために、本発明に係るプラズマ-MIG溶接方法は、プラズマノズルおよびプラズマ電極を含むプラズマトーチ部と、MIGチップおよび溶接ワイヤを含むMIGトーチとが、互いに異なる向きで所定距離だけ離間して配置されてなるプラズマ-MIG溶接装置を用いた溶接方法であって、前記溶接ワイヤの先端部分に対して局所的にプラズマアークをオーバーラップさせて加熱し、前記溶接ワイヤの溶融を促進させた状態で、消耗電極である前記溶接ワイヤの先端と被溶接物との間で短絡させることなくMIG溶接を行うことを特徴とする。
 このようにすることで、MIGトーチにおいてMIGチップを挿通する溶接ワイヤの溶融がプラズマにより促進されて、溶接ワイヤが溶融して発生する溶滴が空中散布され、短絡が生じることなない。このため、溶滴の移行モデルが短絡移行となるような低いMIG溶接電流が実際には供給されたとしても、溶接ワイヤの先端部分に関しては、溶滴の移行モデルがドロップ移行となるような大きさのMIG溶接電流があたかも供給されたかのような効果を奏する。そのため、MIG溶接電源のコントロールに依存することなく、スパッタ量を低減させることができる。
 また、本発明に係るプラズマ-MIG溶接方法は、前記MIGトーチに供給されるシールドガスのノズルの先端から前記溶接ワイヤが突き出た突き出し部分のうちの一部である先端部分を加熱することが好ましい。
 このようにすることで、溶接ワイヤが突き出た突き出し部分を全体的に加熱することはないので、加熱する部分を適宜変更することで、溶接ワイヤが溶融して発生する溶滴のサイズを所望サイズにすることができる。したがって、溶接ワイヤの突き出し部分のうちの加熱する部分の長さを管理することで、溶滴の移行を安定させることができる。
 また、本発明に係るプラズマ-MIG溶接方法は、前記溶接ワイヤの前記突き出し部分において、当該溶接ワイヤの径の3~10倍の長さの先端部分を加熱することが好ましい。
 このようにすることで、溶接ワイヤが溶融して発生する溶滴のサイズが小さくなるので、溶滴の移行が安定する。したがって、スパッタ量を効果的に低減できる。
 また、本発明に係るプラズマ-MIG溶接方法は、前記溶接ワイヤの溶融を促進させることで、当該溶接ワイヤの径の1~2倍の径の溶滴を発生させるように加熱することが好ましい。このようにすることで、溶滴のサイズが、グロビュール移行の場合に比べておよそ1/3から1/2に小さくなるので、溶滴の移行が安定して、スパッタ量を効果的に低減できる。
 また、本発明に係る溶接トーチは、前記いずれかのプラズマ-MIG溶接方法で使用されるプラズマ-MIG溶接装置の溶接トーチであって、プラズマノズルおよびプラズマ電極を含むプラズマトーチ部と、MIGチップおよび溶接ワイヤを含むMIGトーチとが互いに異なる向きで所定距離だけ離間して配置され、前記プラズマトーチ部と前記MIGトーチとが、前記溶接ワイヤの先端部分に対して局所的にプラズマアークをオーバーラップさせることのできる位置に配設され、前記プラズマトーチ部の中心軸線と、前記MIGトーチの中心軸線とが鋭角で交差していることを特徴とする。
 かかる構成によれば、溶接トーチは、溶接ワイヤの先端部分に対して局所的にプラズマアークをオーバーラップさせて加熱できるので、溶接ワイヤの溶融を促進させた状態で、溶接ワイヤの先端と被溶接物との間で短絡させることなくMIG溶接を行うことができる。
 本発明によれば、MIG溶接電源のコントロールに依存することなくスパッタ量を低減させることができる。

 図面を参照して本発明を実施するための形態(実施形態という)について詳細に説明する。
[1.プラズマ-MIG溶接方法の概要]
 ここでは、本発明の実施形態に係るプラズマ-MIG溶接方法の概要について図1(a),(b),(c),(d)を参照して説明する。
 図1(a)に示すMIGトーチ9には、図示しないMIG用溶接電源の正極が接続されると共に、電源の負極が母材であるワークWに接続されている。MIG溶接を開始すると、MIGトーチ9から送出される溶接ワイヤ(以下、単にワイヤ10と表記する)は、給電により先端11が発熱し、ワークWとの間にMIGアーク12が発生し、ワークWと電極(ワイヤ10)間では電子が電荷13を運ぶ。一般に、電荷を持ったワイヤが溶融池に接触(短絡)する時にスパッタが発生する。
 本実施形態に係るプラズマ-MIG溶接方法では、図1(b)に示すように、MIGトーチ9において給電されたワイヤ10の溶融を、図示しないプラズマトーチ部からのプラズマ20でアシストしてワイヤ10を加熱する。これにより、ワイヤ10の先端11の溶融が促進される。
 本実施形態に係るプラズマ-MIG溶接方法では、図1(c)に示すように、ワイヤ10とワークWとの間にプラズマ20が入ることにより、MIGアーク12はプラズマアーク21に包まれ、MIGアーク12が安定する。
 本実施形態に係るプラズマ-MIG溶接方法では、図1(d)に示すように、ワイヤ10とワークWとの間において、空中で溶滴14が分離され(空中散布)、ワークWに溶け込む。このとき、ワイヤ先端11から溶滴14が空中で分離されるので、溶滴14に電荷を持たせることはない。従来の短絡移行では、電荷を持ったワイヤが溶融池に接触(短絡)するためにスパッタが発生するが、本実施形態に係るプラズマ-MIG溶接方法によれば、プラズマによるワイヤ先端溶融アシスト効果があるので、一般的な短絡移行となるようなMIG溶接電流が供給されたとしても、溶滴14の移行モードは、実際には短絡移行とはならず、ドロップ移行となる。よって、スパッタを低減することができる。さらに、電荷を持たない溶滴14は、ぬれ性が良く、溶融池に良く馴染むことができる。
 本実施形態に係るプラズマ-MIG溶接方法は、MIGトーチ9と共にプラズマアークを発生させるトーチを備えるプラズマ-MIG溶接装置により実現することができる。このプラズマ-MIG溶接装置の備える溶接トーチ2の模式図を図2(a),(b)に示す。
 図2(a)に示す溶接トーチ2は、プラズマトーチ部8と、MIGトーチ9とを収納する機能と、MIGトーチ9に供給されるシールドガスのためのシールドノズルとしての機能とを兼ねている。この溶接トーチ2には、プラズマトーチ部8と、MIGトーチ9とが、互いに異なる向きで所定距離だけ離間して、プラズマトーチ部8の中心軸線と、MIGトーチ9の中心軸線とが鋭角(例えば15°)で交差するように配置されている。プラズマトーチ部8は図2(a)において左下向きであり、MIGトーチ9の向きおよび挿通されたワイヤ10の送出方向は図2(a)において右下向きである。
 プラズマトーチ部8は、プラズマアーク溶接に用いられる一般的なプラズマトーチで構成されており、例えば、プラズマノズルおよびプラズマ電極を含む。MIGトーチ9は、MIG溶接に用いられる一般的なMIGトーチで構成されており、例えば、MIGチップおよびワイヤ10を含む。図2(a)では、MIGトーチ9を、チップとチップ内部のワイヤ10にて簡略化して示した。
 例えば、MIGトーチ9に対するプラズマトーチ部8の相対位置およびノズルの向きを特定するための配置のパラメータの設計例を図2(b)に示す。ここでは、例えば、プラズマトーチ部8のプラズマ電極の先端の中心を座標原点として、紙面上に鉛直面としてのXY平面(Z=0)をとり、紙面に垂直な奥行き方向にZ軸をとった座標空間を想定している。ただし、説明を簡単にするために、図2(b)の溶接トーチ2では、例えば、XY平面(Z=0)内の相対位置について説明する。なお、図2(b)では、図2(a)に示す溶接トーチ2を右回り(時計回り)に所定角度回転させて破線で示す。
 図2(b)では、一例として、プラズマトーチ部8のノズルの軸線Lによって、プラズマトーチ部8の方向を特定する。MIGトーチ9のMIGチップにおけるワイヤ10の送出ガイドの軸線L2によって、MIGトーチ9の方向を特定する。軸線Lと軸線L2とは図2(b)において角度θで交差している。プラズマトーチ部8のプラズマ電極の先端の位置Pによって、プラズマトーチ部8の位置を特定する。MIGトーチ9のMIGチップ先端の位置P2によって、MIGトーチ9の位置を特定する。軸線Lにおいて、プラズマトーチ部8の本体から位置Pへの向きが、プラズマトーチ部8のノズルの向きを示す。軸線L2において、MIGトーチ9の本体から位置P2への向きが、MIGトーチ9のノズルの向きを示す。プラズマトーチ部8のノズルの向きは、MIGトーチ9のノズルの向きから角度θだけ傾いている。
 この場合、軸線L1の方向において、MIGトーチ9に対するプラズマトーチ部8の相対距離はR2であり、軸線L1に直交する方向において、MIGトーチ9に対するプラズマトーチ部8の相対距離はR1である。したがって、例えば、軸線L1の方向をX方向、軸線L1に直交する方向をY方向とすれば、X方向およびY方向のシフト量(R1,R2)により、MIGトーチ9に対するプラズマトーチ部8の相対位置を決定することができる。プラズマトーチ部8からのプラズマ20がワイヤ10の先端部分を加熱して溶滴を短絡させないように移行できるように、MIGトーチ9に対してプラズマトーチ部8が配置されれば、これらのパラメータの値は特に限定されるものではない。
 MIGトーチ9に供給されるシールドガスのノズルの先端からワイヤ10が突き出た突き出し部分の長さを図2(b)に示すようにTで表す。また、このうち突き出し部分の一部である先端部分の長さを図2(b)に示すようにDで表す。長さDの先端部分を狙ってプラズマ20がワイヤ10を加熱する。溶滴を短絡させないように移行させるときに、ワイヤ10の突き出し部分の一部である先端部分の長さDは、ワイヤの径の3~10倍の長さであることが好ましい。このようにすることで、ワイヤ10が溶融して発生する溶滴のサイズが小さくなるので、溶滴の移行が安定する。例えばワイヤ直径が1mmの場合、D=3~10mmの範囲とすればよい。
 また、溶滴を短絡させないように移行させるときに、給電されたワイヤ10の溶融をプラズマにより促進させることで発生する溶滴の直径が、ワイヤの直径の1~2倍となるように加熱すると、スパッタ量が少なくなるので好適である。例えばワイヤ直径が1mmの場合、溶滴のサイズが1~2mmの範囲とすればよい。なお、グロビュール移行の場合、ワイヤ直径が1mmのとき、溶滴のサイズが3~4mm又はこれ以上の大きさとなって、スパッタ量が多くなる。
[2.溶接システムの構成]
 ここでは、本発明に係るプラズマ-MIG溶接方法を実施するための溶接システムの構成について図3を参照して説明する。溶接システム1は、重ね合わせた複数のワークWを貫通溶接するためのロボットアーク溶接システムである。貫通溶接方法は、貫通孔を形成するための段階(以下、穴掘り工程P1と称する)と、穴掘り工程P1の後であって貫通孔にワイヤを充填する段階(以下、穴埋め工程P2と称する)とを有する。本発明に係るプラズマ-MIG溶接方法を、穴埋め工程P2にて、実施することとする。
 貫通溶接方法は、ワークに穴を掘り、貫通させて孔を形成し、即座に埋めることが前提なので、埋め始めると、孔がすぐに穴に変わる。よって、以下では次のように孔と穴とを区別した。貫通後、埋める前の状態を貫通孔と呼ぶ。貫通前にワークを掘っているときの状態や、貫通後に貫通孔を埋めているときの状態を穴と呼ぶ。貫通溶接によってワークに形成される貫通孔は、通常、孔の上端の口の径、下端の口の径、および両端の途中の径が異なっている。そこで、孔の上口の径を上孔径、孔の下口の径を下孔径と呼ぶ。
 溶接システム1は、図3に示すように、主として、溶接トーチ2と、ロボット3と、ロボット制御装置4と、溶接電源5と、ワイヤ供給装置6と、溶接制御装置7と、を備えている。また、図示を省略するが、溶接システム1は、動作ガスボンベ、シールドガスボンベ、ガス流量調整器、遠隔制御器などを備えている。図3では、一例として3枚の板状のワークWを重ね合わせた場合のワーク断面を図示した。また、ここでは、ワーク間に隙間はないものとして説明する。
 なお、ロボット制御装置4および溶接制御装置7は、例えば、CPU(Central Processing Unit)、ROM(Read Only Memory)、RAM(Random Access Memory)、HDD(Hard Disk Drive)、入出力インタフェース等を備えている。
 溶接トーチ2は、プラズマトーチ部8と、MIGトーチ9とを備える。
 プラズマトーチ部8は、穴埋め工程P2にてMIG溶接をアシストするために用いられるトーチである。また、プラズマトーチ部8は、穴掘り工程P1にて複数のワークWを貫通する貫通孔を形成するために用いられる。プラズマトーチ部8には、プラズマアーク溶接を行うためのプラズマ電極やプラズマノズルが形成されており、アルゴン等の動作ガス及びシールドガスが供給される。プラズマトーチ部8は、プラズマ電極としてのタングステン電極と、水冷された拘束ノズル(プラズマノズル)との間にパイロットアークを発生させ、このパイロットアークの熱により動作ガスをプラズマ化して噴出させ、ワークWとの間にプラズマアークを発生させる。シールドガスとしては、一般的に用いられるMAGガス(Ar+CO2混合ガス)などが供給される。
 MIGトーチ9は、MIG溶接を行うためのトーチである。MIGトーチ9は、消耗電極としてのワイヤ10への給電のためにMIGトーチ9内に収納されているチップ(MIGチップ)と、このチップの中心に挿通されたワイヤ10とを備える。このMIGトーチ9は、穴埋め工程P2にて使用され、貫通孔を埋めて重ね合わされた複数のワークWを融合する。MIGトーチ9には、チップの中心に消耗電極としてのワイヤ10がワイヤ供給装置6から送り込まれ、ワイヤ10の周囲にはシールドガス(Ar+CO2)が供給される。
 ロボット3は、例えば、多軸多関節型の溶接ロボットであり、先端側のアーム3aには溶接トーチ2が取り付けられている。ロボット3は、モータで各関節を動かすことにより溶接トーチ2を移動させることができる。
 ロボット制御装置4は、ロボット3に接続されており、溶接経路等の入力コマンドまたは予め記憶されたコマンドに基づいてロボット3の動作や姿勢を制御するものである。
 溶接電源5は、アーク溶接のための電力を溶接トーチ2に供給するものである。ここでは、溶接電源5は、図3に示すように、主として、プラズマ電源51と、MIG電源52と、ガス供給装置53とを備える。なお、図示を省略するが、溶接電源5は、電圧・電流検出器やMIG溶接に必要な制御回路などを備えている。
 プラズマ電源51は、穴掘り工程P1および穴埋め工程P2にてプラズマトーチ部8に電力を供給する。このプラズマ電源51の負極は、プラズマトーチ部8のタングステン電極に電気的に接続され、プラズマ電源51の陽極は、ワークWに電気的に接続される。プラズマ電源51の出力特性は、一般的に定電流特性であり、これによりアーク安定後のアーク電流を一定値に保持する。この定電流制御により、測定されたアーク電圧からアーク長を推定することができる。
 MIG電源52は、穴埋め工程P2(MIG溶接中)にてMIGトーチ9に電力を供給する。このMIG電源52の陽極は、MIGトーチ9のMIGチップを介してワイヤ10(消耗電極)に電気的に接続され、MIG電源52の負極は、ワークWに電気的に接続される。MIG電源52の出力特性は、定電圧特性であり、これにより、アーク安定後のアーク長を一定値に保持する。
 ガス供給装置53は、図示しないガスボンベから溶接トーチ2に溶接用のシールドガスを供給する。また、ガス供給装置53は、図示しないガスボンベから、プラズマを形成するための動作ガスを溶接トーチ2に供給する。ガス供給装置53は、溶接制御装置7からの指令信号により、所定圧力で流入する動作ガスやシールドガスの流量を図示しない開閉弁により調節する。プラズマアークが不安定にならないように、穴埋め工程P2(MIG溶接中)では、プラズマガスのガス量を例えば3L/min以下とすることが好ましい。
 ワイヤ供給装置6は、MIG電源52と接続されている。ワイヤ供給装置6は、穴埋め工程P2(MIG溶接中)において、図示しないワイヤ収納器から送出路を介して送出されるワイヤを、MIGトーチ9に送り出す。
 溶接制御装置7は、穴掘り工程P1における処理と穴埋め工程P2の処理とを実行することで溶接電源5を制御する。
 溶接制御装置7は、穴掘り工程P1にて溶接電源5を駆動することで、プラズマアーク溶接により、重ね合わされた複数のワークWを貫通する貫通孔を形成する。すなわち、溶接制御装置7は、プラズマ電源51、ガス供給装置53およびプラズマトーチ部8を駆動する。
 溶接制御装置7は、穴埋め工程P2にて溶接電源5を駆動することで、MIG溶接により、貫通孔にワイヤを充填する。すなわち、溶接制御装置7は、MIG電源52、ガス供給装置53およびMIGトーチ9を駆動する。このとき、溶接制御装置7は、穴掘り工程P1にて穴掘りのために用いていたプラズマ電源51およびプラズマトーチ部8をそのまま駆動し続ける。これにより、溶接制御装置7は、MIGトーチ9から送出されるワイヤ10の先端に、プラズマトーチ部8からのプラズマアークを照射して、ワイヤ10の先端の溶融を促進する。
[3.プラズマMIG方法を貫通溶接に適用したときの効果の具体例]
 ここでは、本発明のプラズマMIG方法と比較するために、溶接システム1の前記した穴掘り工程P1における処理と穴埋め工程P2の処理とは異なる手順で貫通溶接を行う溶接システムを比較例として想定する。この比較例の溶接システムにおける貫通溶接方法の手順について図4(a),(b),(c),(d)を参照して説明する。なお、図3に示した溶接システム1と同様の構成には同じ符号を付して説明を適宜省略する。
<3-1.貫通溶接方法の比較例>
 比較例の溶接システムは、穴掘り工程P1において、図4(a)に示すように、溶接トーチ2内のプラズマトーチ部8によって、プラズマアーク溶接により、ワークWに穴を掘る。そして、図4(b)に示すように所望サイズの貫通孔が形成されて穴掘りが完了すると、プラズマアークを消弧する。そして、図4(c)に示すように、MIG溶接により穴埋めを行う。このときのMIG溶接電流およびプラズマ溶接電流の時間変化の一例を図4(d)に示す。
 図4(d)のグラフの横軸は時間を示し、縦軸は溶接電流を示す。また、グラフにおいて実線はプラズマ溶接電流、破線はMIG溶接電流を示す。比較例の溶接システムは、時刻t1に、プラズマ溶接電流の所定電流値I1(例えば100A)にて、穴掘り工程P1を開始する。比較例の溶接システムは、時刻t2に穴掘り工程P1を完了すると、プラズマ溶接電流を0Aにしてプラズマアークを消弧する。一方、この時刻t2に、MIG溶接電流の所定電流値I2(例えば150A)にて、穴埋め工程P2を開始する。そして、比較例の溶接システムは、時刻t3に穴埋め工程P2を完了すると、MIG溶接電流を0AにしてMIGアークを消弧する。
<3-2.貫通溶接方法の実施例>
 次に、本発明のプラズマMIG方法を実現する溶接システム1における貫通溶接方法の手順について図5(a),(b),(c)を参照して説明する。
 溶接システム1は、穴掘り工程P1において、図5(a)に示すように、溶接トーチ2内のプラズマトーチ部8によって、プラズマアーク溶接により、ワークWに穴を掘る。そして、所望サイズの貫通孔が形成されて穴掘りが完了すると、プラズマアークを消弧することなく、図5(b)に示すように、穴埋めを行う。その際に、図1(b),(c),(d)に示すように、プラズマ20によってワイヤ10の先端11を選択的に温めて溶融する。このときのMIG溶接電流およびプラズマ溶接電流の時間変化の一例を図5(c)に示す。
 図5(c)のグラフの横軸、縦軸、グラフの実線および破線はそれぞれ図4(d)のグラフと同じものを示している。なお、図5(c)の所定電流値I1は図4(d)の所定電流値I1とは異なり、図5(c)の時刻t4,t5,t6は図4(d)の時刻t1,t2,t3とは異なる。
 溶接システム1は、時刻t4に、プラズマ溶接電流の所定電流値I1(例えば100A)にて、穴掘り工程P1を開始する。溶接システム1は、時刻t5に穴掘り工程P1を完了しても、プラズマ溶接電流を所定電流値I1に維持しておく。さらに、この時刻t5に、MIG溶接電流の所定電流値I1(例えば100A)にて、穴埋め工程P2を開始する。そして、溶接システム1は、時刻t6に穴埋め工程P2を完了すると、プラズマ溶接電流およびMIG溶接電流を0AにしてプラズマアークおよびMIGアークをそれぞれ消弧する。
 なお、図5(c)の所定電流値I1は図4(d)の所定電流値I1と同じものである場合(例えば100A)、図5(c)の時刻t4~t5の期間(例えば2秒)および時刻t5~t6の期間(例えば0.6秒)と、図4(d)の時刻t1~t2の期間(例えば2秒)および時刻t2~t3の期間(例えば0.6秒)とは、それぞれ一致する。
 貫通溶接方法を行う実施例の溶接システム1によれば、穴埋め工程P2においてMIG溶接にプラズマのアシストが付加されるので、MIG溶接電流を比較例よりも低減でき、スパッタ低減効果を奏する。
 以上説明したように、本発明の実施形態に係るプラズマ-MIG溶接方法は、MIGトーチ9のワイヤ10の溶融がプラズマにより促進されて、ワイヤ10が溶融して発生する溶滴を短絡させることなく空中散布する。このため、溶滴の移行モデルが通常ならば短絡移行となるような低いMIG溶接電流が実際には供給されたとしても、溶滴の移行モデルをドロップ移行とすることができる。そのため、MIG溶接電源のコントロールに依存することなく、スパッタ量を低減させることができる。
 以上、本発明のプラズマ-MIG溶接方法の好ましい実施形態について説明したが、本発明は、前記した実施形態に限定されるものではない。例えば、プラズマMIG方法を貫通溶接方法に適用するものとしたが、ワークに孔が開いていることは必須ではない。つまり、本発明のプラズマ-MIG溶接方法は、貫通溶接への適用に限らずに、単純に盛っていく場合であっても、MIG溶接をするときにプラズマでアシストすることでスパッタを低減させることができる。
 本発明のプラズマ-MIG溶接方法は、MIG溶接電源のコントロールに依存せずにスパッタを低減させることができるので、MIG溶接電源は、直流電源でもパルス電源でもよい。また、本発明のプラズマ-MIG溶接方法をMAG溶接に適用してもよい。
 本発明に係るプラズマ-MIG溶接方法の効果として、MIG溶接ワイヤをプラズマで加熱することで溶滴を短絡移行させることなく空中散布してドロップ移行できることを確かめるために、プラズマトーチ部8と、MIGトーチ9とを互いに異なる向きで所定距離だけ離間して配置して以下の実験1および実験2を行った。
 各実験に共通の条件は以下の通りである。MIG溶接電流(単にMIG電流ともいう)は、一定値(150A)とした。ワイヤの径は1mmとした。
<実験1>
 MIG溶接電流を一定値として、プラズマ溶接電流を増減させて、他の条件を変化させることなくスパッタ量を測定した。このときの測定条件および測定結果の一覧を表1に示す。なお、詳細については後記する。
<実験2>
 MIG溶接電流を一定値として、ワイヤ10の突き出し長さT(図2(b)参照)を増減させて、他の条件を変化させることなくスパッタ量を測定した。このときの測定条件および測定結果の一覧を表1に示す。なお、詳細については後記する。

 表1において、プラズマ電流は、プラズマ溶接電流を示す。また、突き出し長さTは、図2(b)に示す長さTを表す。
 表1において、短絡回数とは、溶滴移行モードにおける短絡移行を行った回数を示し、ドロップ回数とはドロップ移行を行った回数を示す。この溶滴移行を行った回数は、高速度カメラで観測してカウントした。ここで、ドロップ移行とは、溶融したワイヤがワークに接触したり短絡したりすることなく、ワークから離間している上部位置から、溶滴がワークに向かって飛来してワークに着地する、溶融ワイヤの移行形態のことをいう。
 溶滴がワークに向かって飛来してワークに着地するときの落ち方は、例えば、ポンポン落ちる、ポタポタ落ちる、ポッタポッタ落ちる、ポッチャンポッチャンと落ちる、といった落ち方を含む。なお、このときの落ち方は、グロビュール移行のような、だまを作ってネッキング力で引きちぎるときのボタッツ、ボタッツという落ち方とは異なる。
 表1において、MIGアーク状態が不安定であるとは、アーク長が過大であることに相当する。溶滴サイズは、高速度カメラで観測して複数の溶滴のサイズの平均値を算出したものを示す。MIGスパッタは、スパッタが発生したときに1打点で発生したスパッタ量の平均値を算出したものを示す。これは、飛び散ったスパッタを回収して総重量を求め、溶接打点総数で除算することで算出した。
 実験1の結果を、表1においてサンプルNo.1~サンプルNo.6に示し、実験2の結果を、表1においてサンプルNo.7~サンプルNo.11に示す。なお、サンプルNo.4とサンプルNo.9とは同じもの(実施例2)を表している。
<実験1>
 実験1において、MIG溶接電流を150Aとして、プラズマ溶接電流を0,100,125,150,175,200Aのように変化させて、他の条件を変化させることなくスパッタ量を測定した。このときのサンプルNo.1~サンプルNo.6を、この順番に、比較例1,比較例2,実施例1,実施例2,実施例3,比較例3とする。
 比較例1では、プラズマによるワイヤの加熱がないため、ワイヤからの溶滴の移行モードは、短絡移行モードとなる。したがって、短絡前後でスパッタが発生した。
 比較例2では、プラズマによるワイヤの加熱が少なく、ワイヤの溶融が不充分なため、ワイヤからの溶滴の移行モードは、短絡移行モードとなる。したがって、短絡前後でスパッタが発生した。
 実施例1~3では、プラズマによるワイヤの加熱によってワイヤが溶融し、溶滴の移行モードは、ドロップ移行モードとなる。したがって、スパッタが低減された。
 比較例3では、プラズマによるワイヤの過入熱により、ワイヤは上側にせりあがって溶融した。これにより溶滴が過剰に成長し、実施例1~3と比較して溶滴のサイズが拡大した。そして、アーク長過大によりアークが不安定化した。
(実験1のまとめ)
 実験1において、MIG溶接電流を150A、突出し長さを20mmとした測定条件の場合、プラズマ溶接電流を125~175Aとしたときに、溶滴を短絡移行させることなく空中散布してドロップ移行でき、スパッタ量を低減できることを確かめることができた。特に、プラズマ溶接電流を150Aとしたときに、1打点当たりのスパッタ量を最も低減することができた。
<実験2>
 実験2において、MIG溶接電流を150Aとして、突出し長さを15,18,20,22,25mmのように変化させて、他の条件を変化させることなくスパッタ量を測定した。このときのサンプルNo.7~サンプルNo.11を、この順番に、比較例4,実施例4,実施例2,実施例5,比較例5とする。
 比較例4では、プラズマによるワイヤの加熱が少なく、ワイヤの溶融が不充分なため、ワイヤからの溶滴の移行モードは、短絡移行モードとなる。したがって、短絡前後でスパッタが発生した。
 実施例4,2,5では、プラズマによるワイヤの加熱によってワイヤが溶融し、溶滴の移行モードは、ドロップ移行モードとなる。したがって、スパッタが低減された。
 比較例5では、プラズマによるワイヤの過入熱により、ワイヤは上側にせりあがって溶融した。これにより溶滴が過剰に成長し、実施例4,2,5と比較して溶滴のサイズが拡大した。そして、アーク長過大によりアークが不安定化した。
(実験2のまとめ)
 実験2において、MIG溶接電流を150A、プラズマ溶接電流を150Aとした測定条件の場合、突出し長さを18~22mmとしたときに、溶滴を短絡移行させることなく空中散布してドロップ移行でき、スパッタ量を低減できることを確かめることができた。特に、突出し長さを20mmとしたときに、1打点当たりのスパッタ量を最も低減することができた。

Claims (7)

  1.  プラズマノズルおよびプラズマ電極を含むプラズマトーチ部と、MIGチップおよび溶接ワイヤを含むMIGトーチとが、互いに異なる向きで所定距離だけ離間して配置されてなるプラズマ-MIG溶接装置を用いた溶接方法であって、
     前記溶接ワイヤの先端部分に対して局所的にプラズマアークをオーバーラップさせて加熱し、前記溶接ワイヤの溶融を促進させた状態で、消耗電極である前記溶接ワイヤの先端と被溶接物との間で短絡させることなくMIG溶接を行うことを特徴とするプラズマ-MIG溶接方法。
  2.  前記MIGトーチに供給されるシールドガスのノズルの先端から前記溶接ワイヤが突き出た突き出し部分のうちの一部である先端部分を加熱することを特徴とする請求項1に記載のプラズマ-MIG溶接方法。
  3.  前記溶接ワイヤの前記突き出し部分において、当該溶接ワイヤの径の3~10倍の長さの先端部分を加熱することを特徴とする請求項2に記載のプラズマ-MIG溶接方法。
  4.  前記溶接ワイヤの溶融を促進させることで、当該溶接ワイヤの径の1~2倍の径の溶滴を発生させるように加熱することを特徴とする請求項1に記載のプラズマ-MIG溶接方法。
  5.  前記溶接ワイヤの溶融を促進させることで、当該溶接ワイヤの径の1~2倍の径の溶滴を発生させるように加熱することを特徴とする請求項2に記載のプラズマ-MIG溶接方法。
  6.  前記溶接ワイヤの溶融を促進させることで、当該溶接ワイヤの径の1~2倍の径の溶滴を発生させるように加熱することを特徴とする請求項3に記載のプラズマ-MIG溶接方法。
  7.  請求項1から請求項6のいずれか一項に記載のプラズマ-MIG溶接方法で使用されるプラズマ-MIG溶接装置の溶接トーチであって、
     プラズマノズルおよびプラズマ電極を含むプラズマトーチ部と、MIGチップおよび溶接ワイヤを含むMIGトーチとが互いに異なる向きで所定距離だけ離間して配置され、
     前記プラズマトーチ部と前記MIGトーチとは、
     前記溶接ワイヤの先端部分に対して局所的にプラズマアークをオーバーラップさせることのできる位置に配設され、前記プラズマトーチ部の中心軸線と、前記MIGトーチの中心軸線とが鋭角で交差していることを特徴とする溶接トーチ。
