 上記第3工程において、樹脂液の注入には、注入ガン(図示略)が使用される。また上記発泡体11の材料にポリウレタンフォームが用いられる場合、ポリウレタンを発泡させるには、該ポリウレタンの原料混合物に反応性発泡剤や不活性発泡剤を添加して機械的に発泡させる方法を採用することが望ましい。該機械的に発泡させる方法としては、ミキシングヘッドから原料混合物を液状で吐出させ、その液状吐出物をクリーム状とした後で発泡させるノンフロス法、ミキシングヘッドから原料混合物を泡状に吐出させるフロス法、原料混合物を圧搾空気によってスプレーする吹付発泡法等が適用される。また上記発泡体11の密度の調整は、該第3工程において、樹脂液の注入量が調節されることによって行われる。
 上記第4工程において、上記樹脂液を硬化は、必要に応じて圧縮、加熱を行なってもよく、あるいはフリーフォーミングで樹脂液を発泡させて自然硬化させてもよい。また上記発泡体11の材料にポリウレタンフォームが用いられる場合、ポリウレタンが有する粘着性によって上記基材10に接合してもよく、あるいは予め基材10の裏面にホットメルト接着剤やウレタン系接着剤等の接着剤を塗布し、該接着剤によって接合してもよい。

 上記キャビティ54を複数の空間に区画し、各空間への樹脂液の注入量をそれぞれ変更することで、上記発泡体11の密度を部分的に変えてもよい。例えば、上記押さえ治具51の成形凹部52の内部において、凹部52Aと凹部52Bとの間、凹部52Bと凹部52Cとの間にそれぞれ区画壁を設け、該区画壁によって該キャビティ54の内部を3つの空間に区画し、3つの空間のうち凹部52Bを有する空間への樹脂液の注入量を、凹部52A及び凹部52Cを有する空間への樹脂液の注入量に比べて少なくすることにより、スペーサー11Bとスペーサー11Cの密度に比べて、スペーサー11Dの密度を小さくすることができる。
 なお上記のように樹脂液の注入量を変えて上記発泡体11の密度を部分的に変える場合、製造の第3工程においては、各空間へ樹脂液を注入する注入ガンは同じものを使用して樹脂液の注入量のみを変えてもよく、あるいは各空間でそれぞれ異なる注入ガンを使用してもよい。
 また上記のように成形凹部52の内部を複数の空間に区画する場合、上記発泡体11によって構成される上記スペーサー11A~11Eと上記基材10によって構成されるラゲージトリム10Aとが一体になっており、かつ上記発泡体11によって構成される吸音シート13と上記基材10によって構成されるラゲージトリム10Aとが一体になっているのであれば、成形凹部52の内部を、スペーサーを成形するための空間と、吸音シートを成形するための空間と、で区画することにより、スペーサー11A~11Eと、上記吸音シート13と、を別体的に形成してもよい。

When the density of the foam 11 is partially changed by changing the injection amount of the resin liquid as described above, in the third step of production, the same injection gun is used to inject the resin liquid into each space. Only the injection amount of the resin solution may be changed, or different injection guns may be used in each space.
When the inside of the molding recess 52 is divided into a plurality of spaces as described above, the spacers 11A to 11E formed of the foam 11 and the luggage trim 10A formed of the base 10 are integrated. If the sound absorbing sheet 13 formed by the foam 11 and the luggage trim 10A formed by the base 10 are integrated, the inside of the forming recess 52 is formed into a spacer. The spacers 11A to 11E and the sound absorbing sheet 13 may be separately formed by dividing the space into a space for forming the sound absorbing sheet.
 図6に示すように、自動車用内外装材において、上記発泡体11により、上記スペーサー11A~11Eのみを構成してもよい。該自動車用内外装材の製造は、上記押さえ治具51に、上記スペーサー11A~11Eを成形するための複数の成形凹部52を形成することで対応することができる。
 図7に示すように、自動車用内外装材は、上記基材10によってライナー部材であるフェンダーライナー20Aを構成し、上記発泡体11によってスペーサー21A及び吸音シート21Bを構成してもよい。上記フェンダーライナー20Aは、自動車のホイールハウス内において、車輪の上部を覆うことにより、該車輪が跳ね上げる小石や砂利や雨水を車内等に進入させないようにするためのものである。また吸音シート21Aは、該車輪によるロードノイズや小石等が上記フェンダーライナー20Aに衝突して発生するチッピングノイズなどといった騒音が上記フェンダーライナー20Aを介して自動車内へ進入することを抑制するものである。

  1.  自動車の車体の所定箇所を覆うように使用する自動車用内外装材であって、
     所定形状に形成された基材、
     及び、
     上記基材の上記車体と向き合う一面上の所定箇所において、発泡樹脂を用いたインサート成形によって上記基材と一体になるように所定形状に形成されている発泡体、
    を備えている
    ことを特徴とする自動車用内外装材。

     上記キャビティ内で上記樹脂液を発泡流動後に硬化させることで上記基材の一面上に上記発泡体を一体的に成形する第4工程と、
    からなる
    ことを特徴とする自動車用内外装材の製造方法。
