Description

流体輸送用可撓管および流体輸送用可撓管の製造方法
 本発明は、海底油ガス田等から産出した油やガスを輸送するための流体輸送用可撓管および流体輸送用可撓管の製造方法に関するものである。
 従来、海底油ガス田から産出する高圧の油やガスは、流体輸送用可撓管によって浮遊式石油生産設備まで輸送される。可撓管には、耐内圧特性や液密性、防水性等が要求されている。
 このような流体輸送用可撓管としては、例えば、最内層に、可撓性に優れ、耐外圧および敷設時の耐側圧補強に優れるステンレス製のインターロック管を用い、その外周部に、耐油ガス性に優れ、液密性に優れるプラスチック内管が設けられ、さらにその外周に耐内圧補強としての金属製内圧補強層および軸方向補強としての金属製軸力補強層が設けられ、最外層に防水層としてのプラスチックシースが設けられる(特許文献1)。

 しかし、通常、海底から汲み上げる油ガス成分には、腐食性ガスである硫化水素や二酸化炭素或いは超臨界二酸化炭素等が含まれる場合がある。特許文献1のような可撓性流体輸送管では、このような腐食性ガスによってプラスチック層が劣化する恐れがある。また、プラスチック層を透過した腐食性ガスによって、金属補強層に腐食が生じるおそれがある。
 本発明は、このような問題に鑑みてなされたもので、可撓性に優れ、内部を流れる流体に含まれる腐食性ガスにより、金属補強層に劣化や腐食を生じることがなく、長期的な繰り返し曲げ疲労によってその効果が低下することがない流体輸送用可撓管および流体輸送用可撓管の製造方法を提供することを目的とする。
 前述した目的を達成するため、第1の発明は、可撓性を有する管体と、前記管体の外周側に設けられた遮蔽層と、前記遮蔽層の外周側に設けられた補強層と、前記補強層の外周側に設けられた保護層と、を少なくとも具備し、前記遮蔽層と前記管体との間、および/または、前記遮蔽層と前記補強層との間には、さらに樹脂層が形成され、前記遮蔽層は、樹脂で金属層を挟み込んだ複層テープにより形成され、前記金属層は、前記複層テープの断面において、少なくとも一部が波形状であることを特徴とする流体輸送用可撓管である。
 前記補強層と前記保護層との間に、さらに遮水層が形成され、前記遮水層は、樹脂で金属層を挟み込んだ複層テープにより形成されてもよい。
 前記複層テープの平面において、前記金属層の波形状における波頂部が、前記複層テープの長手方向に対して、所定の角度で形成されてもよい。
 前記金属層の波形状は、前記複層テープの平面において、異なる2方向に向けて形成され、波形状の山部または谷部が格子状に形成されてもよい。ここで、本発明において、山部又は谷部が格子状位置に形成されるとは、異なる2方向に山部又は谷部が周期的に繰り返して形成され、その結果山部又は谷部の中心が周期構造のそれぞれの格子点位置にくるように配置することをいう。この場合、金属層の厚みが一定ではなく、厚み変化に伴う凹凸の配列も当然に「格子状配置」に含み、いわゆるエンボス形状をも「格子状配置」に含むものである。
 前記複層テープの長手方向と前記金属層の波形状における波頂部とのなす角度は、前記流体輸送用可撓管の周方向に対する前記複層テープの巻きつけ角度と略一致し、前記複層テープが巻きつけられた状態で、前記波頂部の延伸方向が前記流体輸送用可撓管の周方向と略一致することが望ましい。
 前記複層テープの樹脂部は、前記樹脂層と相溶性を有し、前記樹脂層よりも低融点の樹脂製であってもよい。または、前記複層テープの少なくとも表面は、ゴム材料で構成され、前記ゴム材料が前記樹脂層と密着してもよい。
 前記複層テープは、幅方向の端部同士が互いにラップしないように前記流体輸送用可撓管に対して螺旋状に巻きつけられ、内層側の前記複層テープ同士の隙間を覆うように、前記複層テープを2層以上巻きつけてもよく、前記複層テープは、前記複層テープの幅方向端部が互いにラップするように前記流体輸送用可撓管に対して、螺旋状に巻きつけられてもよい。
 また、前記複層テープの長手方向が前記流体輸送用可撓管の軸方向と略一致し、前記複層テープの幅方向が前記流体輸送用可撓管の周方向となるように巻きつけられ、前記複層テープのラップ部が、前記流体輸送用可撓管の軸方向に延伸するように形成されてもよい。
 第1の発明によれば、管体と樹脂層との間に遮蔽層が設けられ、遮蔽層が金属層を樹脂で挟み込んだ複層テープで構成される。このため、内管側からの腐食性ガスが金属層によって確実に遮蔽される。また、金属層が樹脂に挟み込まれているため、遮蔽層構築時に金属層が破れたり折れ曲がったりすることがない。このため、確実に遮蔽層を構築することができる。さらに、金属層によって、内部の管体を傷つけることがなく、金属層の磨耗や疲労による強度低下や、管体の強度低下を防止することができる。
 また、補強層と保護層との間に遮水層が設けられ、遮水層が金属フィルムを樹脂フィルムで挟み込んだ積層フィルムで構成されれば、保護層に吸水された海水が、遮水層の金属フィルムによって確実に遮水される。このため、内部の補強層が腐食することがない。また、遮蔽層と同様に、遮水層構築時に金属フィルムが破れたり折れ曲がったりすることがなく、確実に遮蔽層を構築することができる。また、内部の補強層を傷つけることもない。
 また、金属層が複層テープの断面において波形状を有するため、複層テープが巻きつけられた状態において、複層テープ(金属層)が波形状方向に変形可能である。このため、複層テープが巻きつけられた状態で、複層テープが、流体輸送用可撓管の可撓性に対し、変形の妨げとなることを抑制することができる。
 また、金属層の波形状が、複層テープの平面において、異なる2方向に向けて形成され、波形状の山部または谷部が格子状に形成されれば、複層テープが、流体輸送用可撓管の可撓性に対し、いずれの方向の変形にも追従することができる。
 また、金属層の波形状の波頂部が複層テープの長手方向に対して所定角度で形成されれば、複層テープ(金属層)の変形方向が、複層テープの幅方向のみではなく、所定角度方向に向けることができる。このため、複層テープの長手方向と金属層の波形状における波頂部とのなす角度と、流体輸送用可撓管の周方向に対する複層テープの巻きつけ角度とを略一致させることで、複層テープが巻きつけられた状態における波頂部の延伸方向を、流体輸送用可撓管の周方向と略一致させることができる。その結果、波形状の進行方向を管軸方向とすることが可能となる。このため、流体輸送用可撓管の曲げ時の変形方向(流体輸送用可撓管の軸方向)に対して複層テープ(金属層)が大きな変形能を有し、高い可撓性を確保することができる。また、変形時の管軸方向の応力を波形状により緩和できるので、複層テープの疲労寿命も向上する。
 また、遮蔽層を構築する樹脂が、樹脂層と相溶性を有し、樹脂層よりも融点の低い材質が用いられれば、樹脂層を押出し被覆する際に、樹脂層と当該樹脂部とが熱融着により一体化され、曲げ、ねじりの機械履歴に対してもズレの心配がない。
 また、複層テープの少なくとも表面が、ゴム材料で構成され、ゴム材料と樹脂層とを密着させることで、複層テープと樹脂層との間の接着が不要となる。したがって、長期間にわたる当該可撓管の使用時に、接着剤が劣化して、複層テープと樹脂層との間に隙間が形成されることを防止することができる。
 なお、金属層はステンレス、アルミニウム、クラッド鋼など表面耐食性に優れる材質を用いることで、高い長期耐久性を得ることができる。
 また、複層テープを互いの幅方向端部がラップしないように螺旋状に複数層巻きつけて、上下層のそれぞれの複層テープの隙間が互いに埋め合うように巻きつければ、確実に腐食性ガスを遮蔽することができる。このとき、複層テープの巻きの方向は、同一方向に螺旋状に巻き付けても良いし、反対方向に螺旋状に巻きつけても良い。このようにすれば、螺旋状に巻きつけたテープの隙間をほぼ埋め合わせることができる。
 また、複層テープを互いの幅方向端部がラップするように螺旋状に巻きつければ、ラップ部を形成することで確実に腐食性ガスを遮蔽することができる。
 また、複層テープの長手方向が流体輸送用可撓管の軸方向と略一致し、複層テープの幅方向が流体輸送用可撓管の周方向となるように巻きつけて、周方向に巻きつけた巻き付け部の先端を相互にラップさせることで、確実に腐食性ガスを遮蔽することができる。
 第2の発明は、可撓性を有する管体を管軸方向に送り、前記管体の外周側に遮蔽層を形成し、前記遮蔽層の外周側に補強層を形成し、前記補強層の外周側に保護層を押出被覆し、前記遮蔽層と管体との間、および/または、前記遮蔽層と前記補強層との間には、さらに樹脂層が押出被覆される流体輸送用可撓管の製造方法であって、前記遮蔽層は、樹脂で金属層を挟み込んだ複層テープにより形成され、前記金属層は、前記複層テープの断面において、少なくとも一部が波形状であり、前記複層テープの平面において、前記金属層の波形状における波頂部が、前記複層テープの長手方向に対して、所定の角度で形成されており、前記複層テープの長手方向と前記金属層の波形状における波頂部とのなす角度を、前記流体輸送用可撓管の周方向に対する前記複層テープの巻きつけ角度と略一致させて、前記波頂部の延伸方向が前記流体輸送用可撓管の周方向と略一致するように前記複層テープを巻きつけることで前記遮蔽層を形成することを特徴とする流体輸送用可撓管の製造方法である。前記金属層の波形状は、前記複層テープの平面において、異なる2方向に向けて形成され、波形状の山部または谷部が格子状に形成されてもよい。
 第2の発明によれば、管体の外周側に金属層を樹脂で挟み込んだ複層テープによる遮蔽層が設けられ、また、金属層が複層テープの断面において波形状を有するため、複層テープが巻きつけられた状態において、複層テープ(金属層)が波形状方向に伸縮変形可能である。
 さらに、金属層の波形状の波頂部が複層テープの長手方向に対して所定角度で形成され、複層テープの長手方向と金属層の波形状における波頂部とのなす角度と、流体輸送用可撓管の周方向に対する複層テープの巻きつけ角度とが略一致するため、複層テープが巻きつけられた状態における波頂部の延伸方向が、流体輸送用可撓管の周方向と略一致し、流体輸送用可撓管の曲げ時の変形方向(流体輸送用可撓管の軸方向)に対して複層テープ(金属層)が追従可能な高い可撓性を確保することができる。
 本発明によれば、可撓性に優れ、内部を流れる流体に含まれる腐食性ガスにより、プラスチック層や金属補強層に劣化や腐食を生じることがない流体輸送用可撓管および流体輸送用可撓管の製造方法を提供することができる。特に、本発明の流体輸送用可撓管は、管体の内部に遮蔽層が設けられ、遮蔽層内部の金属層が断面において波形状を有するため金属層の応力集中を緩和し、高い可撓性と疲労特性の向上による長期信頼性とを両立することができる。

 以下図面に基づいて、本発明の実施形態を詳細に説明する。図1は、可撓管1を示す図であり、図1(a)は斜視図、図1(b)は断面図である。可撓管1は、主に管体であるインターロック管3、樹脂層5、遮蔽層7、耐内圧補強層9、軸力補強層11、保護層13、座床層15a、15b等から構成される。
 インターロック管3は、可撓管1の最内層に位置し、外圧に対する座屈強度に優れ、耐食性も良好なステンレス製である。インターロック管3はテープを断面S字形状に成形させてS字部分で互いに噛み合わせて連結されて構成され、可撓性を有する。なお、インターロック管3に代えて、同様の可撓性を有し、座屈強度に優れる管体であれば、他の態様の管体を使用することも可能である。
 インターロック管3の外周側には、樹脂層5が設けられる。樹脂層5は、インターロック管3内を流れる流体を遮蔽する。樹脂層5としては、例えばナイロンまたは90℃以上の高温にも耐え、耐油性にも優れるポリビニルデンフロライド(PVDF)等が使用できる。なお、インターロック管3の外周側とは、断面におけるインターロック管3の外側であることを意味し、インターロック管3と樹脂層5との間に他の層構造を有することをも含むものである。以下の説明においては、各層の位置関係において、単に「外周」と称するが、同様に、各層間に他の層構造を有するものを含むことは言うまでもない。
 例えば、インターロック管3と樹脂層5の間には、必要に応じて座床層15aが設けられる。座床層15aは、インターロック管3の外周の凹凸形状を略平らにならすための層であり、インターロック管3の可撓性に追従して変形可能である。すなわち、座床層15aは、例えば不織布のようにある程度の厚みを有し、インターロック管3の外周の凹凸のクッションとしての役割を有する。
 なお、座床層については、必要に応じて設けられるものであり、以下の説明においては座床層を有する場合について説明するが、必ずしも必要なものではないので省くことができる。したがって、以下の図(図1(a)以外の図)においては、座床層の図示を省略する。
 樹脂層5の外周には、遮蔽層7が設けられる。遮蔽層7は、インターロック管3内を流れる流体からの腐食性ガスや超臨界状態の物質を遮蔽する。遮蔽層7は、後述する複層テープによって形成される。なお、遮蔽層7の構成については、詳細を後述する。
 遮蔽層7の外周には、耐内圧補強層9が設けられる。耐内圧補強層9は、主にインターロック管3内を流れる流体の内圧に対する補強層である。耐内圧補強層9は、例えば断面C形状または断面Z形状等の金属製のテープが互いに向かい合うように、かつ、互いに軸方向に重なり合うように短ピッチで巻きつけられて形成される。なお、耐内圧補強層9は、上述のように金属テープが所定ピッチで巻きつけられた構成であり、インターロック管3の曲げ変形やねじり変形に追従可能である。
 耐内圧補強層9の外周には、軸力補強層11が設けられる。軸力補強層11は、主にインターロック管3が可撓管1の軸方向へ変形する(伸びる)ことを抑えるための補強層である。軸力補強層11は、金属製の補強条をロングピッチで2層交互巻きして形成される。軸力補強層11は、インターロック3の可撓性に追従して変形可能である。
 なお、必要に応じて、耐内圧補強層9と軸力補強層11の間にポリエチレン製の樹脂テープである座床層15bを設けてもよい。また、互いに逆方向に螺旋状に巻きつけられる2層の補強条の間に、ポリエチレン製の樹脂テープである座床層15cを設けてもよい。座床層に用いる樹脂テープは、強度と耐食性が同等であれば、ポリエチレン以外の樹脂材料を用いても良い。座床層15b、15cは、補強部材同士が可撓管1の変形に追従する際に擦れて、摩耗することを防止するものである。この場合でも、座床層の有無を問わず、耐内圧補強層9の外周側に軸力補強層11が設けられると称する。なお、以後、特に説明がない場合には、耐内圧補強層9と軸力補強層11を総称して補強層と称する。
 軸力補強層11の外周には、必要に応じて座床層15dが設けられる。座床層15dは、軸力補強層11の外周の凹凸形状を略平らにならすための層であり、インターロック管3の可撓性に追従して変形可能である。なお、座床層15dは座床層15aと同様の構成であるため、説明を省略する。
 座床層15dの外周には、保護層13が設けられる。保護層13は、例えば海水が補強層へ浸入することを防止するための層である。保護層13は、例えばナイロン製、ポリエチレン製、ポリアリレート樹脂やポリアミド系合成樹脂製の非架橋樹脂が使用できる。以上のように、可撓管1を構成する各層は、それぞれ可撓管1の曲げ変形やねじり変形に追従し、可撓性を有する。
 なお、可撓管1は、以下のように製造される。あらかじめ製造されたインターロック管3が軸方向に送られて、必要に応じてインターロック管3に座床テープが巻きつけられ、座床層15aが形成される。座床層15aが形成されたインターロック管3は、押出機に送られ、押出機によって、外周部に樹脂が押し出され、樹脂層5が形成される。さらに複層テープ供給機から、あらかじめ製造された複層テープが供給される。なお、複層テープは、螺旋巻きされるか、または、複層テープの長手方向がインターロック管3の軸方向と略同方向になるように供給され、フォーミング機内でフォーミングされ、縦巻きされる。以上により遮蔽層7が形成される。複層テープの供給機からの送り速度は、インターロック管3の押出速度に、螺旋巻きも軸方向に縦巻きの場合も、管が静止していると考えた場合の巻き付け速度を重畳した速度で送り出す必要がある。
 さらに、遮蔽層7の外周側に、補強テープ巻き機により補強層が形成され、さらに最外周部に押出機によって保護層13が形成され、所定長さに巻き取られる。以上により、可撓管1が製造される。
 次に、遮蔽層7を構成する複層テープ17について説明する。図2は複層テープ17を示す図であり、図2(a)は斜視図、図2(b)は図2(a)のA方向矢視図であり、複層テープ17の断面図である。複層テープ17は、金属層19、樹脂被覆部21により構成される。金属層19は、樹脂被覆部21に挟み込まれる。
 金属層19は、フィルム上に薄く加工が容易であるものであり、耐食性に優れるものであれば良い。たとえば、ステンレス、アルミニウム、外面に耐食性の良い材質でクラッドしたクラッド鋼等が使用できる。なお、金属層19は例えば0.05mm程度の厚さであり、複層テープ17全体としては、例えば0.2~0.3mm程度であればよい。
 樹脂被覆部21は、樹脂製の部材であり、遮蔽層7の構築時に、金属層19の折れ曲がりや破れ、しわなどの発生を防止できる。樹脂被覆部21の材質については後述する。
 図2(b)に示すように、金属層19は断面において波形状を有する。このような金属層19は、波形の金属フィルムに樹脂を押し出し被覆してもよい、または対応する金型に設置して樹脂を射出により一体化させてもよい。または、それぞれ別々に形成された、対応する波形形状を有する樹脂部材と金属フィルムとを接着や圧着など公知の技術で一体化したものでもよい。また、あらかじめ表面が波形に形成された樹脂部材に、金属層を蒸着等により形成することもできる。
 ここで、金属層19は、山部と谷部とを有する波形状を有するが、山部(または谷部)の頂部を波頂部23と称する。すなわち、図2(b)に示す断面例では、山部側(上方)の波頂部23が5か所存在することとなる。
 図3(a)は、複層テープ17の平面図であり、図3(b)は図3(a)のB-B線断面図、図3(c)は図3(a)のC-C線断面図、図3(d)は図3(a)のD-D線断面図を示す図である。図中の点線は、波頂部23の位置を表す。波頂部23は、複層テープ17の長手方向に対して、所定の角度で連続して形成される。すなわち、図3(a)の例では、波頂部23は、複層テープ17の長手方向に対して角度Kだけ斜めに形成される。
 したがって、断面位置によって波形状が異なり、例えば、図3(b)の左端の波頂部23は、図3(c)、図3(d)に行くにつれて、図中右方向にずれながら連続して形成される。
 次に、複層テープ17の巻き付け方法について説明する。図4(a)は、複層テープ17を樹脂層5の外周に螺旋巻きする方法を示す図であり、図4(b)は図4(a)のE部拡大図である。複層テープ17は、例えば、図4(a)に示すように、螺旋状(図中矢印F方向)に巻きつけられる。たとえば、樹脂層5を押出被覆しつつ、その後工程において複層テープ17が供給されて巻きつけられる。
 図5は、樹脂層5の外周に複層テープ17が巻きつけられた状態を示す軸方向の断面図である。図5(a)に示すように、複層テープ17は、複層テープ17の幅方向端部が互いに重なり合わないように(ラップしないように)わずかな隙間をあけて樹脂層5の外周に巻きつけられ、さらにその外周に、下層(内層)の複層テープ17の隙間を覆うように、巻きつけ位置をずらして上層(外層)に複層テープ17を同様の方法で巻きつけてもよい。複層テープの巻き付けは、下層(内層)のテープと上層(外層)のテープを互いに反対方向に巻き付けるほうが、巻き付け時のインターロック管にかかる張力がバランスするので、巻き付けやすいので好ましい。
 また、図5(b)に示すように、複層テープ17が、複層テープ17の幅方向端部が互いに重なり合うようにラップさせて巻きつけてもよい。図5のいずれの方法で巻きつけても、遮蔽層において複層テープ17を隙間なく巻きつけることができる。なお、複層テープ17と樹脂層との一体化は、接着、融着など公知のいずれの手段を用いることができる。
 なお、樹脂被覆部21の材質としては特に問わないが、ゴム材料(例えば、エチレンゴム、エチレンプロピレンゴム、シリコンゴム、ウレタンゴム、ブチルゴムなど)とすることもできる。このようにすることで、樹脂層5と樹脂被覆部21(複層テープ17)との摩擦係数が大きくなる。このため、樹脂層5と複層テープ17とが密着してずれることがない。
 なお、樹脂被覆部21全体をゴム材料とすると、金属層19との接着性が劣る恐れがある。このため、図6に示すように、樹脂被覆部21を複層としてもよい。すなわち、図6に示す複層テープ17aは、樹脂被覆部21が、金属層19との接着性に優れる樹脂層が内層に設けられ、その外層のみにゴム材料によって、ゴム部21aが形成されてもよい。
 図4(b)に示すように、可撓管の正面図(または平面図)において、複層テープ17が樹脂層5の外周に螺旋状に巻きつけられた状態において、可撓管の軸方向Hと可撓管の周方向Gとは垂直になる。また、可撓管の周方向Gに対して、複層テープ17の巻きつけ方向Iとのなす角度をJとする。また、前述の通り、複層テープ17の長手方向Iと波頂部23とのなす角度はKとする。ここで、複層テープ17の巻きつけ方向Iは、複層テープ17の長手方向と一致する。
 したがって、複層テープ17の巻きつけ方向Iと可撓管の周方向Gとのなす角度Jと、複層テープ17の長手方向Iと波頂部23とのなす角度はKとを略一致させることにより、波頂部23の形成される方向(延伸方向)は、可撓管の周方向Gと略一致する。すなわち、複層テープ17の巻きつけ角度(J)を予め設定し、平面図において、これに対応した角度(K)で傾斜した波頂部を有する複層テープ17を用いることで、波頂部23の延伸方向を流体輸送用可撓管の周方向と略一致させることができる。ここで、巻き付け方向Iと可撓管の周方向Gとのなす角度(J)と、複層テープ17の長手方向Iと波頂部23とのなす角度(K)とが、多少のずれを生ずる場合について考察する。例えば、インターロック管の外径をDとすると、テープが完全に周方向に平行でない場合の巻き付け1回転あたり軸方向のズレは、D・π・tan(J-K)と表される。ここで、例えば、インターロック管の外径Dを、150Φとすると、J-Kが5°の場合には、tan5°=0.087で、テープの巻き方向に約41mmずれることになり、半回転あたりのズレは、約20mmになる。従って、好ましくは、角度のズレは、5°以下が好ましい。また、ズレ角を2.5°とするズレ量が上記の約半分になるので、更に好ましい。
 図7は、複層テープ17を樹脂層5が形成されたインターロック管3に縦巻きで巻きつける際のフォーミング工程を示す他の実施形態を示す図である。複層テープ17は、図7(a)に示すように、縦巻きされてもよい。この場合、複層テープ17は、複層テープ17の長手方向がインターロック管3の軸方向に略同一の方向になるようにインターロック管3へ送られる。この際、複層テープ17の両側は、インターロック管3(樹脂層5)全体を包むようにU字状に曲げられる。
 さらに、複層テープ17によってインターロック管3(樹脂層5)が包みこまれる。すなわち、複層テープ17の両側端部同士を樹脂層5の外周部でラップさせ、複層テープ17で樹脂層5を包みこむ。すなわち、ラップ部25がインターロック管3の軸方向に沿って形成される。以上のようにして、複層テープ17が樹脂層5に縦巻きで巻きつけられ、遮蔽層7が形成されてもよい。
 図8は、図4に対応する図であり、図8(a)は複層テープ17が樹脂層5の外周に縦巻きされた状態を示す図であり、図8(b)は図4(b)に対応する拡大図である。図8(a)に示すように、ラップ部25は、可撓管の軸方向(図中矢印L方向)に延伸するように形成される。
 この際、図8(b)に示すように、可撓管の軸方向Hと可撓管の周方向Gとは垂直になる。また、複層テープ17の長手方向Iと可撓管の軸方向Hとは一致する。したがって、可撓管の周方向Gと可撓管の軸方向Hとのなす角度をJとすると、Jは略90度となる。また、前述の通り、複層テープ17の長手方向Iと波頂部23とのなす角度Kも同様に90°である。
 したがって、縦巻きの場合であっても、複層テープ17の巻きつけ方向Iに対する可撓管の周方向Gの角度J(90°)と、複層テープ17の長手方向Iと波頂部23とのなす角度はK(90°)とを略一致させることで、波頂部23の延伸方向を流体輸送用可撓管の周方向と略一致させることができる。
 図9は他の複層テープ17bを示す図であり、図9(a)は複層テープ17bの斜視図(樹脂被覆部21透視図)、図9(b)は金属層19の平面概念図である。本発明では、図9に示すような複層テープ17bを用いてもよい。複層テープ17bは、複層テープ17と略同様の構成であるが、金属層19の形態が異なる。
 前述の通り、複層テープ17では、波頂部23が、連続して形成される。すなわち、図3に示すように、複層テープ17は一方向に波形状が形成され、波頂部23に沿った方向での断面では、波形状とはならない。これに対し、複層テープ17bは、異なる2方向(図9(b)のS方向およびT方向)に対して波形状が形成される。したがって、山部27と谷部29(波頂部)が格子状に形成される。なお、図9(b)のR-R線断面図は、複層テープ17(図2(b))と同様となる。
 このような複層テープ17bとしては、図9に示すようなエンボス加工が施された金属フィルムに樹脂を押し出し被覆してもよい、または対応する金型に設置して樹脂を射出により一体化させてもよい。または、それぞれ別々に形成された、対応する凹凸形状を有する樹脂部材と金属フィルムとを接着や圧着など公知の技術で一体化したものでもよい。また、あらかじめ表面がエンボス形状に形成された樹脂部材に、金属層を蒸着により形成することもできる。
 このような複層テープ17bが、樹脂層5の外周に、図4または図7に示したいずれかの方法で巻きつけられて、遮蔽層7が形成される。なお、複層テープ17bについても、前述したような波頂部の並列方向(例えば図9(b)のS方向またはT方向)と複層テープ17bの巻き付け角度とを合わせてもよい。また、複層テープ17bは、いずれの方向に対しても変形が可能である。このため、巻き付け角度と波頂部の並列方向(図9(b)のS方向またはT方向)とを完全に一致させなくても、十分な可撓性を得ることができる。
 次に、可撓管1の変形時における複層テープ17の機能について説明する。図10は、可撓管1を変形させた状態を示す図である。図10(a)に示すように、可撓管1を曲げ変形させると(図中矢印M方向)、可撓管1の曲げ外周側(図中N部)では引張変形となる。
 図10(b)は、図10(a)のN部における、複層テープ17の状態を示す模式図である。なお、図10(b)は、例えば、複層テープ17が螺旋巻きされた状態を示す図である。可撓管1が曲げ変形し、局部的に引張変形が生じると、当該部位に巻きつけられる複層テープ17も幅方向に引張変形が生じて、可撓管1の曲げに追従しようとする(図中矢印Q方向)。この際、樹脂被覆部21は、樹脂の弾性変形能によって容易に追従変形可能である。
 一方、金属層19は、波形状であるため波の伸縮によって、容易に変形に追従可能である。特に、波頂部23が可撓管1の周方向に延伸するように形成されるため、波形状による伸縮変形方向は、可撓管1の軸方向に対応する。このため、可撓管1の曲げ変形に対して、複層テープ17(遮蔽層7)は容易に追従して変形することができる。すなわち、金属層19を有する複層テープ17の巻きつけが、可撓管1の可撓性(変形)の妨げにならない。
 次に、遮蔽層7の機能について説明する。図11は、可撓管1の断面を示す図であり、図11(a)は軸方向の断面図、図11(b)は、遮蔽層7を構成する複層テープ17の拡大図である。図11(a)に示すように、インターロック管3内には、油やガス等の流体が流れている。前述の通り、油やガス等には、腐食性ガスである硫化水素や二酸化炭素或いは超臨界状態の二酸化炭素が含まれている場合がある。
 インターロック管3は、液密性・気密性を有しないため、通常インターロック管3の外周部に設けられる樹脂層5が、流体と接する。また、インターロック管3内からの腐食性ガスの周方向への流れ(図中矢印O方向)は、樹脂層5を透過する恐れがある。
 しかし、本願発明にかかる可撓管1は、樹脂層の外周面に遮蔽層7が設けられる。したがって、図11(b)に示すように、遮蔽層7は、内部の金属層19が流体に含まれる腐食性ガスも確実に遮蔽する(図中矢印P方向)。したがって、補強層(耐内圧補強層9、軸力補強層11)が腐食性ガスによって劣化することがない。
 以上説明したように、第1の実施形態にかかる可撓管1によれば、樹脂層5の外周に遮蔽層7が設けられるため、内部を流れる流体によって補強層が劣化することがない流体輸送用可撓管を得ることができる。また、遮蔽層7が金属層19を樹脂被覆部21で挟み込んだ複層テープ17で構成されるため、インターロック管3側からの腐食性ガスの管体周方向の流れが、金属層19によって確実に遮蔽され、補強層が劣化することがない。
 また、金属層19が樹脂被覆部21に挟み込まれているため、遮蔽層7の構築時に金属層19が破れたり折れ曲がったりすることがなく、確実に遮蔽層7を構築することができる。さらに、金属層19が直接インターロック管3に接触しないため、製造時にインターロック管3を傷つけることがない。
 また、金属層19が複層テープ17の断面において波形状を有するため、複層テープ17が巻きつけられた状態において、複層テープ17(金属層19)が波形状方向に容易に伸縮変形可能である。特に、金属層19の波形状の波頂部23が複層テープ17の長手方向に対して所定角度で形成され、複層テープ17の長手方向と金属層19の波形状における波頂部23とのなす角度と、可撓管1の周方向に対する複層テープ17の巻きつけ角度とを略一致させることで、複層テープ17が巻きつけられた状態における波頂部23の延伸方向を、可撓管1の周方向と略一致させることができる。したがって、可撓管1の曲げ時の変形方向に対して複層テープ17(金属層19)が容易に追従し、高い可撓性を確保することができる。また、金属層19をエンボス形状とすることで、異なるいずれの2つの方向にも波形状が形成される。このため、いずれの方向に対しても変形に追従することができ、複層テープの製造性にも優れる。
 また、金属層19を波形状とすることで、可撓管を曲げた際、金属層19が容易に変形に追従可能で、局所的な応力集中を緩和できる。このため、金属層19に局所的な過剰な応力が付与されることがない。したがって、長期的な繰り返し曲げ疲労特性を向上させることができ、長期信頼性に優れる可撓管を得ることができる。
 次に、他の実施の形態について説明する。なお、以下の実施の形態において、図1~図11に示す可撓管1と同一の機能を果たす構成要素には、図1~図11と同一番号を付し、重複した説明を避ける。
 図12は、複層テープの断面における金属層19の形状についての、他の実施形態を示す図である。複層テープの断面における金属層19の形状は、前述した例に限られず、例えば、図12(a)に示す複層テープ30のように、波形状は、金属層19の一部のみに形成されてもよい。この場合でも、波頂部23が、複層テープ30の長手方向に対して所定角度で形成されることで、複層テープ17と同様の効果を奏する。
 また、例えば、図12(b)に示す複層テープ40のように、波形状は、矩形波であってもよい。また、図12(c)に示す複層テープ50のように、波形状は、三角波であってもよい。この場合でも、波頂部23が、複層テープの長手方向に対して所定角度で形成されることで、複層テープ17と同様の効果を奏することができる。なお、波形状は、これらの実施形態に限られず、伸縮可能な形態であれば良い。また、このような各種波形状は、一方向に形成(複層テープ17と同様)されてもよく、二方向に形成(複層テープ17bと同様)されてもよい。
 また、図13(a)に示すように、樹脂層5を遮蔽層7の外周側に形成してもよい。この場合でも、遮蔽層7によって、硫化水素等が遮蔽されるため、硫化水素等が、補強層へ浸入することを防止することができる。
 また、同様に、図13(b)に示すように、樹脂層5a、5bを遮蔽層7の両側(内周および外周)に形成してもよい。この場合でも、遮蔽層7によって、硫化水素等が遮蔽されるため、硫化水素等が、補強層へ浸入することを防止することができる。すなわち、樹脂層は遮蔽層7の内周側または外周側の少なくとも一方に形成されれば良い。
 なお、樹脂層が遮蔽層7の外周側に形成される場合において、遮蔽層7をより安定して機能させるためには、遮蔽層7を構成する複層テープの樹脂被覆部の樹脂として、樹脂層5(5b)を形成する樹脂の融点よりも融点が低く、樹脂層5を形成する樹脂と相溶性を有するものを使用することができる。
 樹脂被覆部21と樹脂層5(5b)とが相溶性を有し、樹脂被覆部21の融点が低ければ、樹脂層5の樹脂を遮蔽層7の外周側に押し出した際に、樹脂層5(5b)と樹脂被覆部21とが互いに一体化しやすい。このため、樹脂層5(5b)が形成された際、遮蔽層7と樹脂層5(5b)との間でずれや捩れが起こることがなく、可撓管1の曲げ変形の際に、遮蔽層7の一部が破損することがない。
 このような関係を有する材質としては、樹脂被覆部21を例えばナイロン12とし、樹脂層5(5b)をナイロン11とすればよい。なお、前述の通り、樹脂被覆部21(またはその表面)をゴム材料で構成してもよい。
 また、図14に示すように、補強層(座床層15d)と保護層13との間に遮水層31を形成してもよい。遮水層31は、遮蔽層7と同様の構成である。すなわち、複層フィルム17、17a、17bが補強層(座床層15d)の外周部に図4または図7に示すのと同様の方法で巻きつけられて構成される。また、遮水層31の外周部に保護層13が押出し被覆される。
 この場合、遮水層31を構成する複層フィルムの樹脂被覆部の融点が、保護層13を形成する樹脂の融点よりも低く、樹脂被覆部を構成する樹脂と、保護層13を形成する樹脂とが相溶性を有してもよい。樹脂被覆部と保護層13とが相溶性を有し、樹脂被覆部の融点が保護層13の融点よりも低ければ、保護層13の樹脂を押し出した際に、保護層13と複層テープとが互いに一体化しやすい。このため、保護層13が形成された際、遮水層31と保護層13との間でずれ等が起こることがない。
 このような関係を有する材質としては、樹脂被覆部を例えばナイロン12とし、保護層13をナイロン11とすればよい。或いは樹脂被覆部を低密度ポリエチレン(LDPE)、保護層13を高密度ポリエチレン(HDPE)とすればよい。
 また、樹脂被覆部(の表面)をゴム部材(例えば、エチレンゴム、エチレンプロピレンゴム、シリコンゴム、ウレタンゴム、ブチルゴムなど)で構成することもできる。このようにすることで、保護層13と樹脂被覆部との摩擦係数が大きくなる。このため、保護層13と複層フィルム17、17a、17bとが密着してずれることがない。
 このように構成された可撓管1cは通常海中に沈めて、または浮かべて使用される。したがって、保護層13は常に海水と接触する。保護層13は樹脂製であるため、ある程度の防水性は有しているが、樹脂自体がわずかながらの吸水性を有する。このため、保護層13内にも、海水成分がわずかながら浸透する。特に、海底においては高い水圧が付与され、長時間の使用に際しては、保護層13内への海水成分の浸透の恐れが大きい。
 海水成分は、通常金属の腐食を進行させる。したがって、保護層13内周部に金属製の補強層が位置すると、補強層が腐食により劣化し、可撓管自体の破損の恐れがある。しかし、本願発明にかかる可撓管1cは、保護層13の内周面に遮水層31が設けられる。したがって、遮水層31内部の補強層へ、海水成分が到達することを防止することができる。すなわち、遮水層31によって、補強層が海水成分によって劣化することがない。
 以上、添付図を参照しながら、本発明の実施の形態を説明したが、本発明の技術的範囲は、前述した実施の形態に左右されない。当業者であれば、特許請求の範囲に記載された技術的思想の範疇内において各種の変更例または修正例に想到し得ることは明らかであり、それらについても当然に本発明の技術的範囲に属するものと了解される。

Claims (12)

  1.  可撓性を有する管体と、
     前記管体の外周側に設けられた遮蔽層と、
     前記遮蔽層の外周側に設けられた補強層と、
     前記補強層の外周側に設けられた保護層と、
     を少なくとも具備し、
     前記遮蔽層と前記管体との間、および/または、前記遮蔽層と前記補強層との間には、さらに樹脂層が形成され、
     前記遮蔽層は、樹脂で金属層を挟み込んだ複層テープにより形成され、
     前記金属層は、前記複層テープの断面において、少なくとも一部が波形状であることを特徴とする流体輸送用可撓管。
  2.  前記補強層と前記保護層との間に、さらに遮水層が形成され、
     前記遮水層は、断面において少なくとも一部が波形状である金属層を樹脂で挟み込んだ複層テープにより形成されることを特徴とする請求項1記載の流体輸送用可撓管。
  3.  前記複層テープの平面において、前記金属層の波形状における波頂部が、前記複層テープの長手方向に対して、所定の角度で形成されていることを特徴とする請求項1または請求項2に記載の流体輸送用可撓管。
  4.  前記金属層の波形状は、前記複層テープの平面において、異なる2方向に向けて形成され、波形状の山部または谷部が格子状に形成されることを特徴とする請求項1記載の流体輸送用可撓管。
  5.  前記複層テープの長手方向と前記金属層の波形状における波頂部の形成方向とのなす角度は、前記流体輸送用可撓管の周方向に対する前記複層テープの巻きつけ角度と略一致し、前記複層テープが巻きつけられた状態で、前記波頂部の形成方向が前記流体輸送用可撓管の周方向と略一致することを特徴とする請求項3記載の流体輸送用可撓管。
  6.  前記複層テープの樹脂部は、前記樹脂層と相溶性を有し、前記樹脂層よりも低融点の樹脂製であることを特徴とする請求項1記載の流体輸送用可撓管。
  7.  前記複層テープの少なくとも表面は、ゴム材料で構成され、前記ゴム材料が前記樹脂層と密着することを特徴とする請求項1記載の流体輸送用可撓管。
  8.  前記複層テープは、幅方向の端部同士が互いにラップしないように前記流体輸送用可撓管に対して螺旋状に巻きつけられ、内層側の前記複層テープ同士の隙間を覆うように、前記複層テープを2層以上巻きつけることを特徴とする請求項1記載の流体輸送用可撓管。
  9.  前記複層テープは、前記複層テープの幅方向端部が互いにラップするように前記流体輸送用可撓管に対して、螺旋状に巻きつけられることを特徴とする請求項1記載の流体輸送用可撓管。
  10.  前記複層テープの長手方向が前記流体輸送用可撓管の軸方向と略一致し、前記複層テープの幅方向が前記流体輸送用可撓管の周方向となるように巻きつけられ、前記複層テープのラップ部が、前記流体輸送用可撓管の軸方向に延伸することを特徴とする請求項1記載の流体輸送用可撓管。
  11.  可撓性を有する管体を管軸方向に送り、前記管体の外周側に遮蔽層を形成し、前記遮蔽層の外周側に補強層を形成し、前記補強層の外周側に保護層を押出被覆し、前記遮蔽層と管体との間、および/または、前記遮蔽層と前記補強層との間には、さらに樹脂層が押出被覆される流体輸送用可撓管の製造方法であって、
     前記遮蔽層は、樹脂で金属層を挟み込んだ複層テープにより形成され、前記金属層は、前記複層テープの断面において、少なくとも一部が波形状であり、
     前記複層テープの平面において、前記金属層の波形状における波頂部の形成方向が、前記複層テープの長手方向に対して、所定の角度で形成されており、
     前記複層テープの長手方向と前記金属層の波形状における波頂部の形成方向とのなす角度を、前記流体輸送用可撓管の周方向に対する前記複層テープの巻きつけ角度と略一致させて、前記波頂部の延伸方向が前記流体輸送用可撓管の周方向と略一致するように前記複層テープを巻きつけることで前記遮蔽層を形成することを特徴とする流体輸送用可撓管の製造方法。
  12.  前記金属層の波形状は、前記複層テープの平面において、異なる2方向に向けて形成され、波形状の山部または谷部が格子状に形成されることを特徴とする請求項11記載の流体輸送用可撓管の製造方法。
