Definitions
- the invention relates to a cover equipped with integrated user inter- face means and to a method for manufacturing the cover.
- the user interface of electronic devices is usually realized by user interface means, such as a keypad and/or display, positioned on the cover.
- the user interface means can be integrated into the cover of the device.
- EP 1 ,345,392 discloses an interchangeable cover with integrated display for a communication device.
- the user interface means are usually integrated to the cover by gluing.
- a problem with this method is that attaching a user interface component, such as a display, to a cover part by gluing is a relatively complex process.
- the invention is based on the idea that in the same injection- moulding process that produces at least an essential part of the cover part, a film-like frame means, to which the user interface means are attached, is also fastened to the cover part.
- An advantage of the manufacturing method of the invention is that it is fast and simple in comparison with the gluing technique.
- Figure 1 shows a cover with integrated user interface means according to an embodiment of the invention
- Figure 2 shows the manufacturing process of the cover of Figure 1 ;
- Figure 3 shows a proportion of a film web used in a cover manufac- turing method of an embodiment of the invention.
- Figure 4 is a cross-sectional view of the film web of Figure 3.
- Figure 1 shows a cover with integrated user interface means of an embodiment of the invention as seen directly from the top.
- the cover com- prises an injection-moulded cover part 2, to which a display 4 and keypad 22 is attached with a film-like frame means 6.
- the display 4 and keypad 22 are attached on the top surface of the film-like frame means 6, and the film-like frame means 6 with its user interface means 4, 22 is placed in an in- jection-moulding mould determining the appearance of the cover part 2.
- the cover part 2 is formed by supplying injection-moulding material into the injection-moulding mould, whereby the solidifying injection-moulding material forms the cover part 2, and fastens to the edge sections of the film-like frame means 6 and to the area 24 between the display 4 and keypad 22.
- the injection-moulding material that forms the connection between the film-like frame means 6 and cover part 2 may fasten to the top and/or bottom surface of the edge parts of the film-like frame means 6.
- the display 4 and keypad 22 are in a cooled and substantially pressure-free auxiliary chamber that is provided with auxiliary chamber members.
- dashed lines show the outline of the auxiliary chamber member 26 that protects the display 4 and the auxiliary chamber member 28 that protects the keypad 22 during injection-moulding.
- the auxiliary chamber members 26 and 28 press against the top surface of the film-like frame means 6 in such a man- ner that the injection-moulding material cannot enter the auxiliary chamber members 26 and 28 in radial direction, whereby the display 4 and keypad 22 do not come into contact with the melt injection-moulding material.
- the film-like frame means 6 is a thin, uniform, rectangular piece with a surface area almost as big as that of the front surface of the cover part 2.
- fastening members 30 are provided that are arranged to improve the fastening of the injection -moulding material to the film-like frame means 6.
- the fastening members may comprise holes, recesses and protrusions.
- the outline of the film-like frame means 6 and the fastening members 30 are shown with dashed lines, because in the finished cover, they are covered by the injection-moulding material forming the cover part 2.
- the injection-moulding of the cover part 2 causes heat expansion in the film-like frame means 6 and especially its edge sections that come to contact with the melt injection-moulding material.
- the cover part 2 cools after injection-moulding, its volume and shape may change due to solidification contraction and thermal shrinkage, and these deformations are at least partially transmitted to the film-like frame means 6.
- the material of the film-like frame means 6 is selected to prevent the transmission of the deformations caused by the injection -moulding process to the user interface means 4, 22.
- the film-like frame means 6 can be arranged to protect the user interface means 4, 22 from mechanical stress during use.
- the film-like frame means 6 can provide flexibility in the connection between the user interface means 4, 22 and cover part 2, whereby stress caused by twisting, impacts, or other reasons cannot be transmitted to the user interface means with its full force.
- a flexible connection between the cover part and user interface means can be provided by making the film-like frame means of a flexible material.
- the film-like frame means can be made of a polycarbonate, polyethylene terephthalate, acrylate, or polyimide film.
- the display 4 of the cover may be an OLED display or LCD display, or some other type of printed electronic display.
- the film-like frame means 6 may comprise a layer that under predefined conditions, for instance when directing a suitable electric current to the layer, is capable of radi- ating visible light.
- the film-like frame means 6 may comprise a light guide layer that is arranged to conduct light behind the user interface means from a separate light source.
- the separate light source may be a LED, for instance, and it may be located on the edge of the film-like frame means 6.
- the light guide layer may be shaped such that it covers only part of the surface area of the user interface means.
- a background light of the keypad 22, for instance, may comprise behind each key one illuminating area with a surface area substantially smaller than that of the key.
- light guide patterns are made to the film-like frame means with optical patterning by using hot embossing, for instance.
- auxiliary chamber members 26, 28 are during the injection-moulding process remain clear of the injection-moulding material.
- these locations may be detectable in the finished cover as recesses of the shape of the auxiliary chamber members.
- These recesses can, if necessary, be covered with a covering element 32 that may be a covering plate conforming to the outer surface of the cover, for example.
- the covering element 32 surrounds the display 4 and keypad 22 in such a manner that it extends outwards of the outer edge of both the display 4 and keypad 22.
- the covering element 32 totally covers the area 24 between the display 4 and keypad 22.
- the covering element 32 may be arranged to reside in the injection - moulding chamber during injection-moulding in such a manner that its top sur- face is substantially level with the top surface of the user interface means, in which case the auxiliary chamber members 26, 28 press during the injection- moulding process against the covering element 32, and no recesses caused by the auxiliary chamber members remain in the finished cover.
- the compression point of the auxiliary chamber members is selected in such a manner that the user interface means will not be damaged.
- the covering element 32 may be made of metal, for instance.
- Figure 2 shows the manufacturing process of the cover of Figure 1.
- Film web 36 is unwound from a roll 38, after which the display 4 and keypad 22 are attached to the top surface of the film web 36. Attaching the keypad 22 is done at point 122 and attaching the display 4 at point 104.
- the cover part 2 is formed at point 42 by means of the injection-moulding process.
- the user interface means are attached to the film web during a prefabrication process, in which case when the film web is unwound from the roll for the injection-moulding process, the user interface means are already attached to the film web.
- the film-like frame means 6 is formed by cutting a predefined piece of the film web 36.
- the film-like frame means 6 can be formed of the film web 36 after the attachment points 122 and 104 of the keypad 22 and display 4, before the injection-moulding point 42.
- the film web 36 can be used as a kind of conveyor belt that, when moved, can transfer the user interface means 4, 22 attached to it.
- the film-like frame means is cut off from the film web with a cutter that is connected to the injection-moulding mould.
- the cutter may be a cutter member positioned on the edge of the injec- tion-moulding mould, in which case the film-like frame means is cut off from the film web when the injection-moulding mould is closed.
- the cutter member can be positioned on the back surface of the mould part, for instance, in which case the mould part is turned around between the cutting step and injection-moulding step.
- the covering element 32 may be attached to the cover after the injection-moulding process, or it may be integrated to the cover during the injection-moulding process. Figure 2 does not show the attachment of the covering element to the cover.
- the film web 36 can be moved with conveyor wheels 40.

- Fastening members 30 formed on the surface of the film web 36 which during the injection- moulding process enhance the fastening of the injection-moulding material to the film-like frame means 6 formed of the film web 36, may before the injec- tion-moulding process serve as the connecting members, to which the conveyor wheels 40 moving the film web 36 connect.
- FIG. 3 shows a proportion of the film web 36 used in a cover manufacturing method of an embodiment of the invention.
- the film web 36 of Figure 3 only has displays 4 attached to it.
- the film web 36 comprises several square film web parts with one display 4 attached to each part. The limits of the square parts are marked with reference number 38.
- On the edge of each square part several fastening members 30 are formed.
- Each fastening member 30 is a round hole that extends through the film web 36.
- Each display 4 is surrounded by a spring element 10 that is provided on the film web 36 close to the outer edge of the display 4 and arranged to provide flexibility between the display 4 and the cover part surrounding it. In the cover manufacturing step, this flexibility prevents the deformation caused by the injection-moulding process from transmitting to the display, and in the finished cover, this flexibility prevents mechanical stress, such as twisting and impacts, directed to the cover part from transmitting to the display.
- Figure 4 shows a cross-section of the film web 36 of Figure 3.
- Figure 4 shows that the cross-section of the spring elements 10 is essentially U- shaped in such a manner that the curve of U extends downwards with respect to the plane defined by the film web 36.
