"PROCEDE ET DISPOSITIF DE PRODUCTION DE GAZ REDUCTEUR"METHOD AND DEVICE FOR PRODUCING REDUCING GAS
La présente invention se rapporte à un procédé de production d'un gaz réducteur comprenant • une étape de chauffe d'un réacteur chargé de matières thermiques et d'au moins une masse catalytique appropriée pour un reformage de gaz à reformer, par traversée de ce réacteur par un gaz de chauffe, et • une étape de reformage comprenant : • une alimentation du réacteur chauffé en ledit gaz à reformer et en un gaz oxydant, et • un passage dudit gaz à reformer et dudit gaz oxydant à travers lesdites matières thermiques chauffées et ladite au moins une masse catalytique chauffée avec chauffage de ces gaz par contact direct avec lesdites matières thermiques et reformage dudit gaz à reformer en ledit gaz réducteur par contact direct avec ladite au moins une masse catalytique. (Voir brevet US 4 293 315) L'invention se rapporte également à un dispositif pour la mise en oeuvre du procédé. On connaît depuis longtemps divers procédés de production de gaz réducteur destinés par exemple à la réduction de minerai. Ces procédés sont largement utilisés et comprennent généralement une unité de reformage catalytique, composée d'un ensemble de tubes métalliques garnis de catalyseurs et réalisant la réaction de reformage du gaz naturel avec des gaz oxydants comme de l'air ou de la vapeur d'eau. Certains de ces procédés comportent un traitement des gaz de reformage pour éliminer du gaz le CO2 et I1H2O, et un chauffage des
gaz traités pour obtenir une température suffisante avant injection dans la cuve de réduction du minerai. Le reformage en tubes garnis de catalyseurs, commun à tous ces procédés, est bien connu mais présente l'inconvénient de limiter la température des gaz produits, pour éviter une surchauffe des tubes chauffés extérieurement, les parois de ces tubes ne pouvant pas dépasser une température de 900 à 9509C. Ceci limite la température du gaz réducteur à maximum 900O. D'autre part, le reformage en tubes garnis de catalyseurs nécessite un excès de gaz oxydant (H2O - CO2) pour éviter la formation de suies dans le catalyseur et la destruction progressive de celui-ci; cet excès d'oxydant doit être d'au moins 10 à 15 % par rapport au rapport stoechiométrique C - O. Cet excès d'oxydant induit une production d'une quantité de gaz CO2 et H2O affectant l'efficacité réductrice du gaz réducteur dans la cuve de réduction. Certains procédés procèdent au lavage de ces gaz avec élimination de CO2 et H2O, ce qui nécessite de traiter les gaz et de les chauffer ensuite à une température limitée. L'efficacité de réduction du minerai est généralement insuffisante avec CO2 + H2O > à 7 - 8 % (% par rapport au volume total de gaz) et le coût des installations d'extraction du CO2 et H2O du gaz réducteur et le chauffage à 900 °C sont assez élevés. On connaît un procédé de production de gaz réducteur, où l'on recycle, dans le processus, les gaz résiduels de la réduction, après en avoir extrait leur contenu en H2O et en CO2 (voir par exemple le brevet US-A-3 475 160). On connaît par ailleurs le procédé tel qu'indiqué au début (brevet US 4 293 315) qui produit un gaz de reformage à exploiter dans des piles à combustible, c'est-à-dire un gaz très pauvre en CO. Ce gaz de reformage est produit à l'aide de vapeur d'eau comme unique gaz oxydant ce qui induit les mêmes inconvénients que ci-dessus.
L'invention a pour but de pallier les inconvénients mentionnés ci-dessus en procurant un procédé permettant d'atteindre d'une manière simple et économique un très bon rendement de gaz réducteur, c'est-à-dire pauvre en H2O et en CO2. Pour résoudre ce problème, il est prévu suivant l'invention un procédé tel qu'indiqué au début dans lequel le gaz oxydant contient CO2, H2O, CO et H2 et en ce que le gaz réducteur obtenu contient CO + H2 dans des proportions supérieures à 90% en volume sur base du volume total de gaz réducteur. Grâce à ces caractéristiques, le procédé permet avantageusement que l'énergie apportée à la réaction de reformage se fasse directement par apport de chaleur au catalyseur et à la matière thermique sans transfert de chaleur à travers des tubes métalliques (on évite une perte de 50 à 100 9C). De plus, la quantité de gaz oxydant nécessaire à la réaction de reformage est réduite au strict minimum, soit 1 à 3 % (% par rapport au volume total de gaz), car les traces de suies déposées pendant la phase de reformage (3 à 4 %) (% par rapport au volume total de gaz) sont éliminées immédiatement pendant la phase de chauffage au contact direct avec les gaz de chauffe, ce qui permet de limiter à 2 à 3 % (% par rapport au volume total de gaz) la quantité de gaz non réducteur CO2+ H2O dans le gaz réducteur obtenu par le reformage. Avantageusement, les traces de suies peuvent également être éliminées pendant une phase de purge au gaz réducteur. Le catalyseur utilisé est n'importe quel catalyseur approprié pour une opération de reformage de gaz. De préférence ce catalyseur permet une résorption des traces de carbone déposées et la réduction des oxydes formés dans le catalyseur à l'aide d'une purge au gaz réducteur. Il est en outre capable de résister à des températures élevées et de subir de fréquentes variations thermiques. De préférence le catalyseur offre la possibilité de fonctionner suivant un rapport O/C (oxygène/carbone) très proche de
l'unité. Il participe également à l'accumulation de chaleur à chaque étape de chauffe, énergie qu'il cède pendant la phase de reformage endothermique. On peut utiliser par exemple un catalyseur sur support à base par exemple d'alumine à plus de 90 %, de préférence à plus de 93 % ; il peut présenter une surface spécifique comprise entre 200 et 400 m2/g, de préférence de 300 m2/g, l'élément actif étant de préférence du nickel dont la teneur varie de 4 à 6 % en poids par rapport à la masse de catalyseur sur support. Le catalyseur peut se présenter sous forme sphérique ou annulaire ou encore toute forme approchante, d'un diamètre par exemple de 10-15 mm. Il peut aussi avoir une forme de plaquettes rectangulaires d'une épaisseur par exemple de 15 à 20 mm, de plaquettes rainurées par des canaux et analogues. Etant donné que le catalyseur fonctionne de manière optimale avec un rapport O/C proche de l'unité, et que selon l'invention il est prévu d'utiliser un gaz oxydant contenant en plus de I1H2O, du CO et CO2 pour le reformage, on peut réduire considérablement la consommation en hydrocarbure et notamment en méthane. En outre, le gaz oxydant peut provenir d'un procédé industriel et ne nécessite donc pas un chauffage préalable de la vapeur d'eau qui est coûteux en énergie. De plus, la consommation spécifique en gaz naturel est diminuée de 5 à 20 % par rapport aux procédés concurrents et donc une diminution équivalente en gaz à effet de serre (CO2). Le procédé a l'avantage de diminuer considérablement les émissions de ces gaz à effet de serre (d'un tiers par rapport à des systèmes classiques haut fourneau - cokerie), et de gaz toxiques et d'améliorer la consommation énergétique. Avantageusement, le procédé comprend en outre une réduction de minerai par ledit gaz réducteur avec formation de minerai à l'état réduit et d'un gaz résiduel dont au moins une première partie est utilisée en tant que gaz oxydant pour ledit reformage.
Dès lors, les gaz oxydants CO2 et H2O nécessaires au reformage proviennent du gaz résiduel de la réduction du minerai contenant CO2, H2O, H2 et CO. Les deux autres composants du gaz résiduel sont déjà des gaz réducteurs qui sont produits pendant le reformage, et favorisent donc le rendement du reformage. En outre, ces gaz résiduels sont chauds à la sortie de la cuve de réduction de minerai, ce qui réduit les coûts en énergie du reformage et l'apport de carbone dans le gaz oxydant permet de réduire la consommation en hydrocarbure à reformer. Dès lors, le procédé de production de gaz réducteur suivant l'invention peut ne pas comporter de système d'extraction de CO2 ou de H2O ou de chauffage complémentaire du gaz réducteur, ce qui entraîne un coût d'investissement et d'exploitation minimaux. Grâce au chauffage par contact direct, la température du gaz réducteur suivant le procédé selon l'invention peut être réglée sans limitation à la valeur optimale de 800 à 1300 ^C, de préférence de 900 à 1000<O grâce à l'absence de parois métalliques d'échange thermique. Il est dès lors possible suivant l'invention de produire, soit de l'éponge de fer à plus de 98 % de métallisation, à l'état solide vers 1000 0C ou 1100 <€ (sans agglomération du minerai) ou encore d'obtenir la fusion de l'éponge de fer par une opération à double injection de gaz réducteur en 2 zones (1000 et 1300 °C) et d'oxygène et ainsi d'obtenir de l'acier liquide et du laitier par voie séparée. De plus, grâce aux possibilités offertes par le procédé suivant l'invention de produire un gaz à plus haute température, on peut envisager, suivant la nature du minerai, de fabriquer directement de l'acier liquide moyennant un apport d'oxygène. Dans une forme de réalisation particulièrement avantageuse, pendant une première période de temps, le procédé comprend la réalisation, dans un premier réacteur, de ladite étape de chauffe et simultanément, dans un deuxième réacteur, la réalisation de
ladite étape de reformage et, inversement, dans une deuxième période de temps, l'étape réalisée par le deuxième réacteur pendant la première période de temps est effectuée par le premier réacteur et l'étape réalisée dans le premier réacteur pendant cette même première période de temps est effectuée par le premier réacteur. La réalisation des deux étapes simultanément dans un premier et dans un deuxième réacteur fonctionnant alternativement permet d'améliorer le rendement, d'éviter les temps morts qui sont réellement les failles des procédés de production en général. En outre, le procédé peut avantageusement comprendre comme mentionné précédemment un phase de purge au gaz réducteur afin d'éliminer les éventuelles traces de suies. Cette phase de purge est également avantageusement réalisée après l'étape de chauffe. Dès lors, lorsque par exemple, le premier réacteur subit l'étape de reformage, le deuxième réacteur subit successivement l'étape de chauffe et ensuite l'étape de purge et inversement. Ceci améliore le rendement du procédé puisque les temps morts sont significativement réduits. D'autres formes de réalisation du procédé suivant l'invention sont indiquées dans les revendications annexées. L'invention se rapporte aussi à un dispositif comprenant au moins un réacteur comportant : • des matières thermiques et une masse catalytique appropriée pour un reformage de gaz à reformer, • d'un premier côté des matières thermiques et de la masse catalytique, une entrée de gaz de chauffe et, d'un deuxième côté de celles-ci, opposé au premier, une sortie de gaz de chauffe, • une entrée de gaz à reformer et une entrée de gaz oxydant au deuxième côté susdit, et • une sortie de gaz réducteur au premier côté susdit. Ce dispositif est caractérisé en ce qu'il comprend en outre une cuve de réduction de minerai comprenant :
- une entrée de minerai, - une sortie de minerai à l'état réduit, - une entrée de gaz réducteur reliée à ladite sortie de gaz réducteur dudit au moins un réacteur, et - une sortie de gaz résiduel reliée à ladite entrée de gaz oxydant dudit au moins un réacteur. Tenant compte de la possibilité du procédé suivant l'invention de produire le gaz réducteur à une température pouvant atteindre 1300 0C, le dispositif selon l'invention peut avantageusement comprendre une cuve de réduction de minerai qui sera avantageusement adaptée suivant l'invention pour permettre la production d'épongé de fer ou même de métal liquide moyennant l'injection d'une quantité réduite d'oxygène et la présence d'une cuve de séparation acier - laitier. D'autres formes de réalisation du dispositif pour la mise en oeuvre du procédé suivant l'invention sont indiquées dans les revendications annexées. D'autres caractéristiques, détails et avantages de l'invention ressortiront de la description donnée ci-après, à titre non limitatif et en faisant référence aux dessins annexés. La figure 1 est une vue schématisée d'un dispositif selon l'invention de production de gaz réducteur relié à une cuve de réduction de minerai. La figure 2 est une vue schématisée d'une forme de réalisation avantageuse de la cuve de minerai. La figure 3 est une vue schématisée d'une variante de dispositif de production de gaz réducteur suivant l'invention. La figure 4 est une vue en perspective d'un élément thermique réfractaire utilisable dans le dispositif illustré à la figure 1. Comme on peut le voir à la figure 1 , l'unité de production de gaz réducteur comprend 2 réacteurs 1,1' refractorisés et garnis de matières thermiques 4,4',6,6',8,8' et de masses catalytiques 7,7' appropriées, fonctionnant alternativement suivant un cycle court, en 2 phases : dans le premier réacteur 1 , il se produit une première phase de reformage et de production de gaz réducteur à haute température de 800 à 1300O, de préférence de 900 à 10001C, afin de l'envoyer dans une cuve de réduction 23 et, dans le second réacteur , il se produit une seconde phase de chauffe dont les gaz de combustion sont évacués et refroidis à l'atmosphère. Les gaz de combustion peuvent également être envoyé à l'atmosphère via une turbine d'expansion 12. Le dispositif est à fonctionnement continu. Le gaz réducteur produit est envoyé à haute température dans une cuve de réduction 23 à contre-courant du minerai brut et des charges calcaires. Le minerai y est réduit normalement sous forme .d'épongé de fer réduit à plus de 97 %. Ce matériau peut ensuite être traité , directement à environ 1000 <C dans un four électrique 30, tel que les fours de fusion de mitraille, ou être compacté et envoyé comme charge en haut fourneau, pour réduire sensiblement la consommation de coke. Le procédé suivant l'invention est avantageusement basé sur un système utilisant 2 réacteurs 1 et composés de cylindres verticaux (figure 1), connectés ensemble aux 3/4 de la hauteur par une canalisation 2,2' vers un collecteur 32 relié à un réservoir 20. Ces réacteurs 1 ,1' refractorisés comportent chacun successivement à partir d'un premier côté vers un second côté: - un brûleur 3 ou 3'
- des matières thermiques céramiques 4,4' situées sous les chambres de combustion 5 et 5' dans le cas de cylindres verticaux, et placées au-dessus des canalisations 2 et 2' d'évacuation du gaz réducteur dont la température atteint de 800 à 13009C, de préférence de 900 à 10000C au choix, ces matières thermiques étant formées d'éléments de garnissage capables de capter la chaleur d'un gaz chaud et de rétrocéder celle-ci à un gaz froid, par exemple des billes, plaques ou autres corpuscules en matières réfractaires ou céramiques, dont la taille et la nature dépendent de la température choisie pour le gaz réducteur, - des matières thermiques 6,6' situées en dessous des canalisations 2 et 2', - des masses catalytiques 7,7' favorisant la réaction de reformage entre le gaz naturel ou autre hydrocarbure et du gaz oxydant tout en assurant également la charge thermique due à la réaction endothermique.
