Abstract
Description
The invention relates to the field of obtaining complex-shaped silicon carbide products with improved performance, using additive printing, in particular using LDM technology, for use in the nuclear complex, aviation, aerospace and other industries.
Silicon carbide-based ceramics are distinguished by a combination of such properties as: high physical and mechanical characteristics, including when operating at elevated temperatures, corrosion resistance, relatively low neutron absorption and dimensional stability during irradiation, as well as a low thermal expansion coefficient, high thermal conductivity and resistance to thermal shock.
To date, the manufacturing of metal and polymer products by additive manufacturing methods is being actively introduced into the industry, however, the technologies for obtaining composite materials based on silicon carbide using these methods are at the initial level of development, while the resulting materials are inferior in terms of physical and mechanical characteristics to materials obtained traditionally. way (1, 2). To obtain practically monolithic or close to theoretical density ceramic products based on silicon carbide, traditional technological methods used in the production of siliconized graphites, reaction-bonded silicon carbide, sintered (self-bonded) silicon carbide, including pressing or slip casting, are used, while for each size products are often developed a mold for pressing or casting, which increases the duration of the technological cycle. However, additive technology (AT) methods used for the manufacture of polymer and metal products, such as selective laser sintering, can be used to form complex-shaped products based on reaction-bonded silicon carbide.
Conventionally, the AT methods used in the production of silicon carbide ceramics can be divided into methods with subsequent compaction and methods based on sintering directly at the stage of forming a workpiece or product. The first category includes stereolithography (SLA), inkjet printing (DIW), injection molding using a 3D printed resin frame, binder spraying (BJ) and laminated object fabrication (LOM), extrusion printing (LDM, FDM). Sintering-based methods include selective laser sintering (SLS), laser-assisted chemical vapor deposition (LCVD), whereby SLS may require an additional densification process if sintering is incomplete or the density level of the final product is not achieved. In the case of using laser technologies, the main disadvantage is the uneven density of the products obtained, which also affects the physical and mechanical characteristics. Another important criterion is the cost of raw materials and the possibility of their reuse. Currently, extrusion technologies are the most optimal technologies in the field of additive production of complex-shaped products based on silicon carbide in terms of productivity, quality and cost of the products obtained.
The invention relates to a technology for the additive production of complex-shaped products based on reaction-bonded silicon carbide, operating at elevated temperatures, under load or in aggressive environments for use in aviation, rocket and space technology, the nuclear complex and other industries.
50%.As one of the analogues of the present invention, a method for the additive production of an article using a mixture (3) (US No. 20190233335) consisting of an organic reactive material and inorganic particles is considered, where the organic reactive material subsequently reacts to form a thermosetting material, which, when heated, forms carbon which binds the inorganic particles together to form a porous inorganic article. The product can additionally be impregnated with a binder (metal, organic resin) or heat-treated. The printing process is carried out extrusion until the complete construction of the product. The particles may be in the form of whiskers, short fibers, irregularly shaped particles, and combinations thereof. The porosity of the product is at least 50%.
Также технология рассчитана на изготовление изделий с высокой пористостью (не менее 50%).The disadvantages of the described method are that the curing of the printed part in air takes at least 24 hours, the modulus of elasticity after complete curing is from 0.1 MPa, but usually less than 50 MPa. Also, the technology is designed for the manufacture of products with high porosity (at least 50%).

- применение диоксида кремния, за счет содержания в составе кислорода, снижает температуру эксплуатации изделий, получаемых по данному способу.- the use of silicon dioxide, due to the content of oxygen in the composition, reduces the operating temperature of products obtained by this method.
The disadvantages of this method are that StarPCS ™ SMP-10 is used as a preceramic polymer, and Evonik BREAK-THRU® S-240 is used as a surfactant, which are materials sanctioned for the Russian Federation; surface quality depends on the quality of the shaping substrate for printing; the product is subject to deformation due to thermal expansion and shrinkage, which affects the quality of the resulting product surface and physical and mechanical characteristics due to the occurrence of stresses in the volume.
The closest technical solution can be considered a method for manufacturing products from refractory ceramics (6) (RU No. 2735471), which is the production of complex-shaped products based on reaction-bonded silicon carbide, including layer-by-layer molding of a porous workpiece from powder using physical or chemical curing, impregnation and heat treatment followed by siliconization in the liquid or gas phase of silicon. When molding the preform, a powder in the form of a rounded silicon granulate or a powder from a rounded silicon granulate and silicon carbide with a particle size of 25-300 μm is used, after curing the preform is impregnated with an organic binder, heat treatment is carried out in air or in a nitrogen atmosphere at a temperature of 900 ° C, and siliconizing in the liquid or gas phase of silicon is carried out at a temperature of 1500-1900°C. As an organic binder, phenol-formaldehyde resin, furfuryl alcohol, a solution of polycarbosilanes or polysilazanes are used. Before siliconization in the liquid or gas phase of silicon, the billet is additionally heat treated in vacuum or nitrogen at a temperature of 1500°C.
3.This method allows to obtain products of complex shape from reaction-bonded silicon carbide with zero porosity, tensile strength at three-point static bending at the level of 210 MPa, with high accuracy, low surface roughness and apparent density of 2.8-3.0 g/cm 3 .
The main disadvantage of the prototype is the use of more expensive additive manufacturing technologies, such as laser sintering or Binder Jetting, which significantly increase the cost of the final product, as well as increase the time to prepare for printing. The main disadvantages of these methods are the production of highly porous blanks (45-55%), to improve the physical and mechanical characteristics of which a multi-stage polymerization-pyrolysis process is carried out. Pre-fabrication of the granulate for printing also complicates the process. In addition, laser sintering of silicon leads to the formation of silicon oxide, as confirmed in the invention, which reduces the operating temperature range of the resulting products.
In addition, this invention does not specify the surface roughness parameters, as well as methods for their determination.
The objective of the present invention is to obtain complex-shaped products based on reaction-bonded silicon carbide with a density of 2.95 g/cm 3 , compressive strength of more than 1300 MPa, Young's modulus of 380 GPa.
The implementation of the invention can be divided into five stages:
1) Creating a digital model in a 3D editor or CAD program, exporting a 3D model to STL format, generating a G-code in a special slicer program.
At the first stage, a three-dimensional model of the object is created in a 3D editor, which is then processed in a special program - a slicer, to split the 3D model into separate flat sections, along which layer-by-layer extrusion will occur.
%.2) Preparation of a binder solution based on novolac phenol-formaldehyde resin in furfuryl alcohol with a concentration of 35 to 45 wt. %.
At the second stage, the polymer binder is prepared. When choosing a polymer binder, the rheological properties of the solution, the ability to disperse ceramic powders, and the high content of coke residue after heat treatment are important. Novolac phenol-formaldehyde resins are preferred as binding materials due to their high curing rate, high interlayer adhesion during printing, and the coke residue formed during carbonization, while the coke residue of the resin should be at least 55 wt. %. This value is due to the amount of carbon formed in the matrix necessary for complete siliconizing.
Based on the boiling point (162°C) and vapor pressure (271 mm Hg), furfuryl alcohol is used as a solvent. The high boiling point, together with the low vapor pressure of the solvent, makes it possible to avoid cracking and cracking of the workpieces during the polymerization and carbonization process.
In addition, an important indicator of the rheological properties of the resulting compositions is the initial viscosity of the resulting polymer solution. The dynamic viscosity of the solution with different concentrations of phenol-formaldehyde resin (from 5 to 60 wt.%) using furfuryl as a solvent are shown in Table 1. Table 1 - Dependence of the dynamic viscosity on the concentration of the solution and temperature. The measurements were carried out on a vibrating viscometer SV-10 (A&D) at temperatures from 25 to 70°C with a step of 5°C.
Based on the data obtained, the most preferred is the use of 35 to 45 wt. % concentration of a solution of phenol-formaldehyde resin in furfuryl alcohol.
75%.3) Preparation of a ceramic suspension for 3D printing containing 75-85 wt. % (of the total weight of the filler) silicon carbide powder with an average particle size of 14 to 50 microns, 15-25 wt. % (of the total mass of the filler) of carbon constituent particles (carbon black, natural graphite, soot, phenolic coke, individually or in a mixture). The content of the filler in the suspension is not less than 75%.
At the third stage, the ceramic suspension is prepared, the ceramic filler is mixed with an additional carbon source and a binder prepared at the second stage. The total mass fraction of the filler, which is 75 wt. % ceramic suspension, mixed with 25 wt. % prepared polymer binder solution.
Silicon carbide powder with different average particle size is used as a filler: from 14 to 50 microns. The use of silicon carbide powder particles with an average size of less than 50 μm makes it possible to increase the completeness of the carbide formation reaction due to an increase in the interaction surface of silicon with silicon carbide powder and an additional carbon source, and also due to the fact that the doubled thickness of the layer formed (on the particles of the active to silicon filler) SiC is close to the particle size, and small pore sizes limit the amount of silicon included in them. The consequence of this is a decrease in the amount of free silicon. The use of particles less than 14 microns makes the mixture highly viscous, which negatively affects the formation of a "green" billet. At the same time, it was found that the packing density and further uniform volumetric distribution of the silicon carbide filler are optimal for a powder with an average particle size of 20–30 μm.
One way to implement the invention is to use a bimodal composition of silicon carbide filler. When using a bimodal powder, interparticle voids between large particles can be filled with small particles, thus mixing powders with different average particle sizes can be an effective method to increase the density of the ceramic suspension and hence the density of the "green" preform.
(82%) (7).Various carbon materials can be used as additional carbon sources: natural graphite, phenol coke, carbon black, while carbon black is preferred due to the high degree of carbide formation during the behavior of the liquid-phase siliconizing process (82%) (7).
LDM.4) Carrying out extrusion 3D printing, in particular by the LDM method.
At the fourth stage, extrusion molding of ceramic materials is carried out using the LDM method. When printing directly, parameters such as:
- высота слоя (от 0,6 до 1 мм);- layer height (from 0.6 to 1 mm);
- скорость печати (от 5 до 10 мм/с);- printing speed (from 5 to 10 mm/s);
- температура платформы (от 60 до 85°С);- platform temperature (from 60 to 85°С);
- давление (от 6 до 8 бар).- pressure (from 6 to 8 bar).
The range of these parameters is established empirically.
5) Curing of the "green" workpiece is carried out according to a certain temperature regime for at least 9 hours.
In the fifth step, the printed "green" preform is heat treated in step 4. Curing of the blank is carried out according to the following temperature regime: at least 2 hours at 65-80°C, at least 2 hours at 85-105°C, at least 1 hour at 110-125°C, at least 2 hours at 140-160°C C and at least 2 hours at 180-210°C. This temperature regime is established empirically and allows to stabilize the polymerization process. Most important at this stage is slow and uniform heating to remove the solvent from the binder without initiating cracking, with sufficient holding at the polymerization temperature to completely cure the binder.
6) Carbonization of the "green" blank in an inert atmosphere with a temperature rise rate of at least 3°C/min and no more than 4°C/min up to 950°C, isothermal holding at the final temperature - at least 30 minutes.
After curing, the workpiece is subjected to carbonization in an inert gaseous environment (nitrogen or argon), while the polymer binder, in particular phenol-formaldehyde resins, forms a coke residue, which subsequently reacts with the silicon melt during siliconizing to form secondary silicon carbide. The cured "green" billet is placed in a carbonization oven in an inert atmosphere at a constant heating rate from 3°C/min to 4°C/min and exposure for half an hour at 950°C. This mode of heat treatment allows uniform heating of the workpiece.
The carbonized billet is placed in a high-temperature furnace for carrying out siliconization processes: in the liquid or gas phase of silicon: a crucible with a silicon weight exceeding the mass of the billet by 1.5 times is placed on the billet to form a monolithic billet due to the formation of a ceramic matrix in the form of secondary silicon carbide (through reaction of silicon with carbon). In this case, silicon is used in a calculated amount sufficient to fill the pore space of the workpieces, as well as the chemical reaction of silicon with carbon. Consequently, during infiltration with molten silicon, when all the pores are filled with silicon melt, shrinkage is excluded (7). The process is carried out in a vacuum, the temperature rise to 1850°C is carried out in 60-90 minutes, exposure at a temperature of 1850°C - 10 minutes (8). From the literature data (9) it is known that the SiC surface layer is formed in less than 1 minute, and the maximum thickness of 15 μm is reached in 15 minutes, after which the layer growth stops, which is associated with the formation of a continuous layer of silicon carbide at the silicon- carbon. This, in turn, leads to the prevention of dissolution of carbon in the silicon melt.
