Description
The present invention relates to a method for the production of composite products. More specifically, it relates to a method for the production of a composite product comprising a sheathing material comprising a thermoplastic and a fiber reinforcement, as well as a core of extruded, foamed plastic, the core material being still soft and not fully solidified when the product is given its final outer shape in a pressing tool.
Bakgrunn Background
Composite products are finding ever wider applications due to the combination of high strength and low weight. With a sensible choice of materials, such products also represent an environmentally friendly alternative, where a high degree of recycling is possible. The products are also very competitive in other areas, for example in terms of resistance to degradation from chemicals, temperature resistance etc.
A main challenge until now has been to find fast and rational production methods that enable composite products to compete on an equal footing with products made from more traditional materials, even in terms of price.
Det armerte sjikt gir produktet Composite products often have several layers of reinforcement in a polymer matrix which can typically enclose a foam core which is very light. The reinforced layer gives the product
The method so far most used to establish a light, foamed core has been to pre-fabricate the core, and with a suitable fixture place this in a press tool in a fully solidified and cooled state, after which one or more layers comprising reinforcement and any special outer layers have been added to the press tool in a preheated state, and there shaped and cooled.
Special outer layers can for example consist of felt or PMMA foil.
In the applicant's own Norwegian patent applications no. 19992654 and 19993471, it is proposed, among other things, to produce such products, where the core is not prefabricated, but is extruded at the same time as the product is formed. This can provide advantages in the form of more rational production tools and production routines, but also entails challenges with regard to achieving products of sufficiently high and uniform quality.
It is thus a significant challenge in the manufacture according to the aforementioned patent applications to ensure that there is sufficiently good contact between the cavity of the pressing tool and the product's outer layer or casing, precisely because the not yet solidified core is soft and gives way, so that it is difficult to create a sufficiently high pressure between the pressing tool and the product.
From US patent no. 5849 227 it is known the formation of foamed products from foamable materials, where the foaming is initiated by bringing the foamable material into contact
Til slutt with at least one flat heating element. The heating element is pressed for a first period of time against the foamable material, which thereby foams under pressure, and the pressure is regulated so that the desired degree of foaming is obtained. The heating element is then removed so that the material undergoes foaming for a second period of time without any pressure on the material. Finally
I henhold til fremgangsmåten ifølge US patentet skjer således formingen i tre hovedtrinn. Til slutt formes produktet med et formeverktøy som er komplementært til formen på produktet. the material is shaped into a desired three-dimensional shape by again putting it under pressure with a suitable shaping tool. This happens while the material is still foaming. According to the method according to the US patent, the shaping thus takes place in three main stages. First, a flat tool with a different shape than the desired one is used. It then foams freely. Finally, the product is shaped with a shaping tool that is complementary to the shape of the product.
Claim 1 describes in detail the steps of the process, which include a) forming a continuous laminate by hot laminating an aggregate of fiberglass and thermoplastic binder and then cooling the laminate, b) sectioning the laminate to form sections and form a sandwich-like composite section comprising at least two outer laminate sections and an intermediate spacer material, c) preheat the composite material to the melting temperature of the thermoplastic binder, d) transfer the composite section to a forming tool where it is cold formed and held until the thermoplastic has solidified, and e) remove the finished product from the forming tool.
However, the patent application does not show a method that includes foaming a material, as the middle layer in the product is a pre-foamed material.
Bemerkningene overfor US patentet omtalt ovenfor gjelder således også for EP patentsøknad nr. 648 488. EP patent application no. 648,588, on the other hand, concerns "foam molding", and is a direct "relative" of the previously mentioned US patent no. 5,849,227, and these otherwise have the same priority. The comments regarding the US patent mentioned above thus also apply to EP patent application no. 648 488.
It is an aim of the present invention to come up with a method for the production of composite products of the type mentioned at the outset, where sufficiently high pressure is achieved between the pressing tool and the product and good contact between them.
It is also an object of the present invention to arrive at a method for the manufacture of such products, which method must be rational and labour-saving, and suitable for mass production.
It is also a goal to be able to do this with simple inputs, and with a very high quality and accuracy, as are the product requirements today in, among other things, the automotive industry.
These objectives have been achieved by the method according to the invention.
Oppfinnelsen The invention
The method according to the invention is characterized by the features that appear in the characteristic of claim 1.
Fordelaktige utførelsesformer fremgår av de uselvstendige krav. Advantageous embodiments appear from the independent claims.
Figuroversikt Figure overview
Figur la viser i sterkt forenklet form en utførelse av et press-/ formeverktøy for bruk ved utførelse av oppfinnelsen, i en første arbeidsfase, Figure la shows in highly simplified form an embodiment of a pressing/forming tool for use when carrying out the invention, in a first working phase,
Figur lb viser samme utførelsesform som fig. la i en andre arbeidsfase, Figure 1b shows the same embodiment as fig. leave in a second work phase,
Figur lc viser samme utførelsesform som fig. la og lb i en tredje arbeidsfase, Figure 1c shows the same embodiment as fig. la and lb in a third work phase,
Figur ld viser samme utførelsesform som fig. la- lc i en fjerde arbeidsfase, Figure 1d shows the same embodiment as fig. la-lc in a fourth work phase,
Figures 2a-2d show the same work phases as fig. loaded with a slightly modified pressing and forming tool for use in carrying out the invention.
The pressing and forming tool 1 (hereafter referred to as the pressing tool 1 for simplicity), which is shown in a schematic and greatly simplified form, generally comprises two tool halves 2 and 3. In one tool half 2, a piston-shaped member 4 is placed which can be moved forward and back (or up and down depending on the orientation of the pressing tool) by means of any suitable mechanism 5 which can be supplied with an external force from a connection not shown.
The pressing tool 1 has inner surfaces 6a, 6b which are mainly located on the piston member 4 and the tool half part 3, which surfaces 6a, 6b form the cavity of the tool, that is to say that
Langs omkretsen på stempelorganet 4 er det av praktiske grunner anordnet et materiale 11 som har vesentlig lavere varmeledningsevne enn stempelorganet. their shape is essentially complementary to the product's intended shape, as it is these parts of the tool that during the pressing and shaping of the product blanks will be in direct contact with them. The internal shape of the pressing tool 1 in a horizontal plane, as well as of the piston member 4 in a horizontal plane, will have a shape determined by the shape of the products. They can thus have any regular or irregular shape. Along the circumference of the piston member 4, for practical reasons, a material 11 is arranged which has a substantially lower thermal conductivity than the piston member.
Figur lb viser neste fase i prosessen. Between the tool halves 2 and 3, a product blank 7 is shown comprising one or more sheathing materials 8a, 8b and at least one core material 9. Figure la shows a situation where sheathing material 8a, 8b and freshly extruded core material 9 are introduced into or preferably through the openings in the press tool 2, 3 which will limit the outer dimensions of the finished product. The arrangement is shown here with horizontal insertion of material, but it is irrelevant to the invention if the orientation is different. It can thus advantageously be vertically oriented as stated in Norwegian patent application no. 19993471. What is essential, however, is that both the casing 8a, 8b and the core 9 are in a warm, unconsolidated form. Figure 1b shows the next phase in the process. Here, the press tool halves 2, 3 are brought close together and enclose the space in which the product is shaped, defined mainly by the surfaces 6a, 6b. At the same time, the piston member 4 of the press tool 1 is advanced to a position h„ where it is in contact with an outer surface of the product item 7, which is still essentially in a plastic liquid form. Figure 1c shows a further phase of the method of the invention, and to that extent the phase which constitutes the very central feature. Here, the piston member 4 is further pressed against the product blank to a level indicated as h2, so that the product blank 7 is compressed to a far greater extent than what corresponds to the final, desired shape of the product. In this state, the enclosed air or gas in the freshly extruded core 9, which still exists in a non-solidified form, is therefore strongly compressed. However, it has nowhere to escape and will therefore remain within the structure of the product.
The one in fig. The position shown in lc is held for a short while, the length of which includes depends on the size of the product, so that the product starts to solidify. The material in contact with the pressing tool, i.e. the covering material 8a, 8b, will solidify first, while the core 9 of the product needs a longer time to cool, and will solidify somewhat later. In this phase, there is very good contact between the inner surfaces 6a, 6b of the pressing tool and the wrapping material 8a, 8b of the product blank 7, and the product's outer surfaces therefore get the desired shape and firmness, while the product's inner volume is still compressed beyond the product's intended volume and shape. Thanks to the material 11 with low thermal conductivity, the wrapping material 8a along the circumference of the product remains flexible longer than the other parts of the wrapping material 8a, 8b.
As soon as the product's casing 8a, 8b has solidified sufficiently (has "settled"), and well before the product's core 9 has fully solidified, the piston member 4 is withdrawn as shown in figure 1d, to a level indicated as h3, so that the pressure is reduced. More specifically, the element is retracted so much that the cavity of the pressing tool, defined mainly by 6a and 6b, gets exactly the volume you want the product to occupy in its final form. The gas pressure in the core 9, which has only just begun to solidify, will in this phase "inflate" the core 9 again, so that the core material fills the entire internal volume of the product in an intentional manner. The part of the covering material 8a, 8b which is located along the edges of the product, due to the use of the low heat-conducting material 11, will retain much of its flexibility up to this point, and will therefore allow the core to be inflated so that the product assumes its final shape.
In this state, the product 7 is left to cool for as long as the product's entire shape has time to consolidate, i.e. until the core 9 has also solidified so much that it does not change its shape when the product 7 is removed from the pressing tool 1. When sufficient solidification also of the core has taken place, the press tool is opened for withdrawal of finished product (for storage or possible finishing) and is again ready for receiving a new product blank 7 which is given the same treatment.
Figures 2a-2d illustrate in principle the same as fig. la- ld. Here, however, a pressing and shaping tool is shown which contains a groove 10 in the piston (4), so that parts of the surface 8a of the product item 7 will penetrate into and be shaped by the groove 10. The core material 9 will also penetrate to a certain extent in and is formed by the groove 10 if this has a size of a certain extent. In figure 2, only one groove is shown, it is clear that several grooves, or a complex pattern of grooves or recesses can be used to provide functional or visual structures in the surface of the finished product. The grooves can be trivial grooves or deep recesses depending on their purpose. Grooves or recesses can also be formed in the tool half 3 as well as in the piston member 4.
While only a movable piston member 4 in the press tool 1 is illustrated above, it is clear that, depending on the shape of the product, several such elements can be used, for one or more sides of the product blank. In such cases, it will be possible to compress the product by moving in several such piston members, while not necessarily all piston members are retracted when the pressure is subsequently to be reduced. Put to the point, it is conceivable that completely different piston members are used in the press tool to reduce the pressure according to fig. ld than the piston member(s) which in the preceding phase (fig. lc) are pressed in to effect the compression of the product blank.
Selve pressverktøyet 1 er vist som sammensatt av to omtrent like store halvdeler 2 og 3. Det er imidlertid ikke noe til hinder for at pressverktøyet kan omfatte flere enn to ytre deler, og eller at de forskjellige deler slett ikke trenger å være like eller tilnærmet like store. The pressing tool 1 itself is shown as composed of two roughly equal halves 2 and 3. However, there is nothing to prevent the pressing tool from comprising more than two outer parts, or that the different parts do not need to be equal or approximately equal at all big. Variations in the tool design will generally be controlled by the shape of the products, so that products with simple geometry are made with correspondingly simple tool shapes, while products with a more complicated surface may require more complicatedly constructed pressing tools.
As indicated, it is possible that the inner cavity 6a, 6b of the press tool 1 can have completely different and more complicated surfaces than the one shown, depending on the desired shape of the final product. In the case of particularly complicated product surfaces, it may also be necessary to use special forms of reinforcement to allow sufficient flexibility of the product item, for example fiber reinforcements with short, torn fibers or the like. However, these are conditions that lie outside the scope of the present invention.
The method can be modified in various ways without deviating from the idea of the invention. For example, it is conceivable that several similar or different products 7„ 72 7n can be formed in parallel in one and the same pressing tool, in that this is arranged to delimit several similar or different cavities that each receive a core material and a casing material. For example, for relatively small products, matrices of 2x2, 2x4 or 4x4 products can be thought of at a time.
There is no requirement that the covering material 8 is only one and the same material. One layer of such a material 8a on one side of the core is conceivable, and two or more - identical or different - layers 8b, 8b2 on the other side of the core, depending on the product's use needs.
It is also possible to carry out the phase of the product's shaping which includes the withdrawal of the piston member 4, in several steps, or as a very slow continuous movement. The time you wait before starting the withdrawal of the tool, and the way you do this, largely determines the density and density variation in the finished core. The time aspect is naturally also related to how big the product is, as it takes longer to cool a large product than a small product.
When using a foaming material of high viscosity for the core, it is not absolutely necessary to close the press tool halves 2, 3 along their circumference before the piston member 4 compresses the product blank 7. High viscosity of the core material 9 will help to keep the gas in place during which is necessary for the procedure to be carried out. Other alternatives may consist of the tool halves 2, 3 being closed partially or only along parts of their circumference, or that the closing takes place in a phase that comes after the compression has begun. The basic idea of the invention is nevertheless the same, that for a limited period of time the product item 7 is subjected to a pressure that compresses it beyond what is necessary to give it its final shape in order to thereby ensure the best possible consolidated surface, and that the pressure is then reduced so that the product takes the desired shape.
Additional elements required in such processes are as in known processes, for example in relation to extrusion, preheating etc. As mentioned, the orientation of the tool can be horizontal or vertical or another orientation.
Dette lar seg greit kombinere ved metoden ifølge oppfinnelsen, for eksempel ved at ønskede detaljer/ fester på forhånd innplasseres mellom Examples of products that are suitable for such production are interior and exterior details on cars, such as seat backs, door sides, details in the front and/or rear, including bumpers etc., as well as other products that require light and strong/shock-absorbing components. For many products, it is desirable or necessary to place reinforcements, eyelets, attachment points for bolts or attachments for headrests on a car seat. This can easily be combined with the method according to the invention, for example by placing desired details/fastenings in between in advance
pressverktøyets halvdeler ved hjelp av egnet fikstur. the press tool halves using a suitable fixture.
For the purpose of the best possible environmental friendliness, it is often appropriate to use the same polymer in the core as in the covering material, but this is not a prerequisite for the process according to the invention.
As for the reinforcement, which is itself optional, it can be of any suitable type for such products.
The embodiments described above are only examples of the invention which is limited only by the following patent claims.
