Abstract
본 발명은 저연성 폴리트리메틸렌테레프탈레이트(이하 PTT) 카페트의 제조방법에 관한 것으로서, 보다 상세하게는 프리 코팅용 라텍스 조성물 또는 백킹공정의 수지 조성물에 수산화금속 화합물 난연제를 복합 투입하여 연소시 연기 발생량이 감소된 PTT 카페트의 제조방법에 관한 것이다.
본 발명은 프리 코팅이나 백킹 공정시 기초 수지 100중량부에 대하여 수산화알루미늄과 수산화마그네슘을 8:2~4:6의 비율로 혼합하여 50~300중량부 첨가하는 것을 특징으로 한다. 또한, 충진제로 사용되는 탄산칼슘을 일반적인 미처리 제품 대신에 포화지방산으로 코팅된 탄산칼슘을 사용하는 것을 특징으로 한다.
본 발명에 따라 제조되는 폴리트리메틸렌테레프탈레이트 카페트는 수산화금속 화합물 난연제를 사용하여 효과적인 연기 발생량 저감 효과를 나타내고, 포화지방산으로 코팅된 탄산칼슘을 사용하여 연기 발생량 저감 효과를 유지하면서 수산화금속 화합물 난연제의 첨가량을 줄일 수 있다.

본발명은 저연성 폴리트리메틸렌테레프탈레이트(이하 PTT) 카페트의 제조방법에 관한 것으로서, 보다 상세하게는 프리 코팅용 라텍스 조성물 또는 백킹 공정의 수지 조성물에 수산화금속 화합물 난연제를 복합 투입하여 연소시 연기 발생량이 감소된 PTT 카페트의 제조방법에 관한 것이다.
PTT 소재 카페트는 나일론 카페트에 비해 연소시에 그을음 및 연기발생량이 많고, 특히 백킹 보강제인 베이스 라텍스가 PVC수지인 경우에는 소각이나 화재시 연기발생량을 더욱 증가시켜 화재 발생시 질식의 위험이 야기됨으로 연기밀도 저감기술이 필요하다.
카페트 제품에 난연성을 부여하기 위한 종래의 기술중에는 인계 화합물이 함유된 난연 마스터배치를 PTT BCF(Bulky Continuous Filament) 방사공정에 투입하여 난연 BCF를 만들고 카페트를 제조하는 방법이 있으나, 산소지수(LOI)개선이나 다른 난연성에는 효과가 있지만 연기발생량은 오히려 증가시키는 단점이 있다.
염색 이후 난연 약제로 후처리 하는 방법은 오랜시간 경과시 색상이 변색되 는 단점과 표면의 약제로 인해 미끄러운 감촉과 손에 다소 묻어나는 등 이물감이 있는 문제점이 있다.
프리 코팅용 라텍스 조성물이나 백킹용 수지 조정물에 수산화알미늄을 투입하는 방법은 투입량에 비하여 난연효과가 충분하지 않아서 단독으로 사용하려면 많은 양을 투입해야 하는 단점이 있다.
현재 널리 사용되는 합성섬유용 난연제의 종류 및 특성을 살펴보면 다음과 같다.
난연제는 구성 성분에 따라 인계, 브롬계, 염소계 등으로 분류되는 유기계와 수산화알루미늄, 안티몬계, 수산화마그네슘 등으로 분류되는 무기계로 구분된다.
인을 함유하는 난연제는 산소와 반응하여 오산화인 및 오르소 인산을 형성하여 탈수탄화반응 촉매로 작용하여 열분해시 가연성 기체의 발생을 제어하며 폴리인산이 되어 고분자 섬유를 피복함으로써 산소와 접촉을 차단하는 역할을 한다. 그러나 가격이 고가라는 단점과 화재시 연기발생량 감소에는 그다지 효과적이지 못한 단점이 있다.
할로겐계 난연제는 연소시 할로겐 라디칼을 형성시켜, 상기 라디칼이 연쇄이동제로 활동하여 각 단계에서 열분해에 의해 생기는 라디칼의 활성을 떨어뜨려 열분해를 억제하는 난연기능을 한다. 할로겐계 난연제는 화재 발생시 연기발생량이 크고 부식성과 독성이 강한 할로겐 가스를 발생시켜 인체에 악영향을 주고 금속을 부식시키는 단점이 있고, 특히 브롬계 난연제의 경우에는 연소시 발암 물질로 알려진 다이옥신의 발생이 문제화되어 점차 유럽을 중심으로 브롬계 난연제의 사용이 제한되고 있다.
최근에는 화재시 연기발생량이 적고 유독가스를 발생시키지 않으며 상대적으로 가격이 저렴하고 충전재로도 사용할 수 있는 장점 때문에 수산화금속화합물인 수산화마그네슘이나 수산화알루미늄 등의 무기계 난연제의 사용이 증가하고 있는 경향이다.
무기계 난연제는 열에 의해 휘발되지 않고 분해되어 물, 이산화탄소, 이산화황, 염화수소 등과 같은 불연성 기체를 방출하게 되며, 흡열반응을 한다. 기체상에서는 가연성 기체를 희석시켜 고분자 수지 표면을 도포하여 산소의 접근을 방지하고, 동시에 고체상 표면에서는 흡열반응을 통하여 고분자 소재의 냉각시킴으로써 열분해 생성물의 생성을 감소시키는 효과가 있다.
그러나 무기계 난연제의 경우 적정한 난연성을 확보하기 위하여 다량의 난연제를 사용해야 하고, 이로 인해 고분자 섬유 자체의 물성을 떨어뜨리는 문제점과 용융되지 않고 입자상태로 고분자와 섞이기 때문에 합성섬유의 방사공정에 적용하여 난연성을 개선하기에는 어려움이 있다.
할로겐계 대체 난연제로서 인계, 무기계와 더불어 주로 서유럽에서 사용량이 증가하고 있는 멜라민계 난연제는 할로겐계보다 독성이 적으며, 취급이 용이하고 다른 난연제보다 연기 발생이 적은 특징이 있다. 멜라민포스페이트계의 경우는 다시 멜라민포스페이트, 멜라민피로포스페이트, 멜라민폴리포스페이트 3가지로 분류된다. 멜라민과 인계 두 물질이염형태로 이온결합을 하고 있어 화재시 멜라민의 승화 또는 휘발에 의한 산소의 차단을 통해 난연성을 발현함과 동시에 포스페이트는 화염이 접촉되는 수지의 최외층에 탄화피막을 형성시켜 열전달 및 산소전달을 차단하여 결과적으로 기상과 고상에서의 입체적인 난연 메카니즘을 발현한다. 하지만 아직까지는 비싼 제품가격이 문제가 되고 분해온도가 250℃ 정도로 낮아서 합성섬유의 방사공정에는 적용이 어려운 단점이 있다.
본 발명은 상기와 같은 문제점을 해결하기 위하여 PTT 카페트 제조공정에 있어서, 프리 코팅용 라텍스 조성물 또는 백킹공정의 수지 조성물에 연기 저감효과가 있는 수산화금속 화합물 난연제를 혼합 첨가하여 연소시 연기발생량이 감소되어 화재시 질식의 위험이 적은 저연성 PTT 카페트를 제공하는데 목적이 있다.
또한, 충진제로 사용되는 탄산칼슘을 포화지방산으로 코팅된 탄산칼슘을 사용함으로써 연기 발생량 저감효과를 유지하면서 수산화금속 화합물 난연제의 첨가량을 줄일 수 있는 경제적인 저연성 PTT 카페트 제조방법을 제공하는데 목적이 있다.
상기 목적을 달성하기 위한 본 발명에 따른 PTT 카페트의 제조방법은 프리 코팅이나 백킹 공정시 프리 코팅용 조성물 또는 백킹 공정의 수지 조성물에 수산화금속 화합물 난연제를 복합 첨가하는 것을 특징으로 한다.
또한, 상기 수산화금속 화합물 난연제로는 수산화마그네슘, 수산화알루미늄, 수산화캄슘인 것을 특징으로 한다.
또한, 충진제로 사용되는 탄산칼슘을 일반적인 미처리 제품 대신에 포화지방 산으로 코팅된 탄산칼슘을 사용하는 것을 특징으로 한다.
또한, 본 발명에 따른 제조방법으로 제조된 경제적이고 연소시 연기 발생량이 감소된 폴리트리메틸렌테레프탈레이트 카페트를 제공한다.
예비 시험을 통하여 인계, 할로겐계, 인-멜라민 복합계 등의 난연제를 마스터뱃치 형태로 만들어 BCF 방사공정에 투입하여 평가한 결과, 이들 난연제 모두 투입하지 않는 경우보다 약간씩 연기 발생량이 증가하는 결과를 가져왔고, 특히 할로겐계 난연제의 경우는 연기 발생량이 상당히 증가하고 유독가스 발생문제 때문에 적용이 곤란하였다.
연기발생량이 적고 유독가스를 발생시키지 않으며 상대적으로 가격이 저렴한 장점을 지닌 수산화금속 화합물 타입의 무기계 난연제중 수산화알루미늄은 분해온도가 180℃이므로 PTT 방사온도보다 낮아서 방사공정에 사용할 수 없으며, 수산화마그네슘은 분해온도가 280℃로 높긴 하지만 용융되지 않고 입자상태로 폴리머와 섞이기 때문에 난연성이 확보될 만큼 투입하면 PTT 폴리머 중량대비 30wt% 이상은 투입해야 하므로BCF의 물성저하 때문에 역시 방사공정에는 적용하기 곤란하다.
이하, 본 발명의 PTT 카페트의 제조방법을 상세히 설명한다.
카페트 프리 코팅 공정에는 SBR(스트렌 부타디엔 러버) 라텍스와 탄산칼슘이 주로 사용된다.
또한 자동차 보조매트나 타일 카페트 제조시에는 PVC나 SBS(스티렌 부타디엔 스티렌)수지와 함께 탄산칼슘이 주로 백킹 보강재로 사용되는데 이때 사용되는 탄산칼슘 사용량의 일부를 무기계 난연제로 대체 투입해서 난연성을 부여할수 있다.
상기 무기계 난연제로는 수산화마그네슘, 수산화알루미늄, 수산화칼슘과 같은 금속산화물이 바람직하다.
또한 상기 무기계 난연제는 2종이상 혼합하여 첨가할수 있다.
수산화알루미늄은 다른 무기계 난연제에 비하여 상대적으로 가격이 저렴한 장점이 있지만 충분한 난연성을 확보하려면 상당히 많은 양을 투입해야 하는데, 프리 코팅 공정에서는 백킹공정에 비하여 얇은 코팅층을 형성하기 때문에 많은 양의 난연제가 쓰일수 없어 난연성 개선에는 한계가 있다.
그래서 본 발명에서는 수산화알루미늄 이외에 추가적인 무기계 난연제를 적정비율 배합하여 투입량을 줄이고도 충분한 연기발생 감소효과가 있는 처리방법을 개발하고자 한다.
프리 코팅이나 백킹공정에서 난연효과를 위하여 투입하는 수산화금속 화합물 난연제는 SBR라텍스나 PVC수지 100중량부에 대하여 50~300중량부를 사용함이 바람직하다. 50중량부 미만이면 난연 효과가 미흡하고, 300중량부 이상은 코팅면이나 백킹면의 물성저하로 적용이 불가능하다.
수산화알루미늄 단독 사용시의 효과가 충분치 않기 때문에 수산화알루미늄 사용량의 일부를 수산화마그네슘으로 대체하여 적용하였다. 수산화알루미늄 사용량중 20~60%정도를 수산화마그네슘으로 대체하면 더욱 양호한 연기밀도 저감효과를 얻을 수 있다. 수산화마그네슘 20% 미만 대체시에는 대체효과가 적고, 60% 초과하여 대체는 경제적 비용증가 문제로 적용이 곤란하다. 동일량 사용시 수산화마그네슘의 연기밀도 저감효과가 수산화알루미늄보다 우수한 장점이 있지만 아직은 상대 적으로 높은 약제 가격 때문에 많은 양 사용에는 제약이 있다.
프리 코팅이나 백킹공정의 충진제로 가장 많은 양이 사용되는 탄산칼슘은 수지 100중량부에 대하여 250~450중량부가 사용되는데 일반적인 미처리 제품 대신에 포화지방산으로 코팅된 탄산칼슘을 사용하면 수산화금속 화합물 난연제의 첨가량을 20% 줄이고도 동일한 연기 발생량 저감효과를 얻을 수 있다. 이때 코팅된 탄산칼슘은 탄소원자수 8∼30의 사슬길이를 갖는 탄화수소기를 적어도 하나 갖는 포화지방산으로 코팅된 탄산칼슘이 적합하다.
수산화금속 화합물 난연제의 입자크기는 난연제의 종류에 따라 다르지만 탄산칼슘, 수산화알루미늄, 수산화마그네슘은 평균 입자크기는 0.5∼2.0 ㎛가 적당하며 최근에는 개발되고 있는 나노 입자 크기의 약제를 사용하면 분산성이 더욱 양호하여 고르게 섞이게 되고 수지층의 기계적 물성저하가 적어서 더욱 바람직한 결과를 얻을수 있다.
이하, 본 발명은 하기의 실시예 및 비교예에 의하여 보다 더 잘 이해될 수 있으며, 하기의 실시예 및 비교예는 본 발명의 예시 목적을 위한 것으며 특허청구범위에 의하여 한정되는 보호범위를 제한하고자 하는 것은 아니다.
실시예와 비교예는 1350데니어/68필라멘트 PTT BCF를 루프 파일 형태로 터프팅하여 제직한 카페트를 분산염료로 후염하거나, 원착 PTT BCF를 사용한 PTT 카페트의 백킹공정에서 수산화금속 난연제를 첨가하여 진행하였다. 백킹공정은 터프팅 후의 파일이 빠지지 않도록 라텍스를 백코팅 한 후, 황마, 폴리프로필렌 기포 등 2차 기포지에 접착하고, 보조 메트는 PVC나 SBS를 백킹 보강재로 사용는 공정을 말 한다.
실시예와 비교예에서 백킹공정의 기초 수지로는 PVC 수지를 사용하였다. PVC수지 100중량부에 대하여 탄산칼슘과 수산화금속 화합물 난연제를 표1, 표2의 배합비율로 첨가하여 연기 발생량 감소효과를 평가하였다.
탄산칼슘과 수산화금속 화합물 난연제는 다음 제품을 사용하였다.
미처리된 탄산칼슘: 제일산업(주), C/SP(평균입자직경1.5 ㎛)
포화지방산 코팅된 탄산칼슘: 동화광업(주), SST-40(평균입자직경 1.1 ㎛)
수산화알루미늄 : ALCAN, SF-7(평균입자직경 1.2 ㎛)
수산화마그네슘 : 영주양행, MAGDANT (평균입자직경 1.1 ㎛)
연기 발생량 저감효과는 소형 챔버 안에서 일정한 크기의 시료를 연소시키며 연기 발생량을 측정하는 연기밀도 시험법(규격번호: ASTM E 662)으로 최대 연기밀도(Dm) 수치로 비교하였다. (Flame-mode에서 비교함).

수산화금속 화합물 난연제를 투입하지 않은 비교예-1에 비하여 수산화알루미늄을 50에서 100중량부 투입한 비교예-2과 비교예-3 결과를 보면 수산화알루미늄 투입량이 증가할 때 연기밀도가 더 감소함을 알 수 있다.
실시예-1과 실시예-2는 수산화알루미늄 사용량의 25%와 50%를 수산화마그네슘으로 대체한 결과이다. 수산화알루미늄 단독으로 사용시보다 수산화마그네슘으로 대체량이 늘어날수록 더욱 연기밀도가 감소함을 알 수 있다.

표 2의 비교예-1에서 수산화금속화합물 난연제가 사용되지 않고 탄산칼슘만 사용된 경우에는 연기밀도 수치가 550으로 높은 값을 가지나, 비교예-3에서 포화지방산으로 코팅된 탄산칼슘 사용시에는 이보다 감소한 연기밀도를 나타낸다.
실시예-3에서 실시예-6까지는 지방산으로 코팅된 탄산칼슘을 300중량부 사용하고, 수산화알루미늄과 수산화마그네슘 비율을 동일하게 유지한 채 수산화금속 화합물 난연제 사용량을 단계적으로 줄여가며 연기 발생량을 평가한 것이다.
실시예-2에서 미코팅된 탄산칼슘 사용하고 수산화알루미늄 50중량부, 수산화마그네슘 50중량부를 사용한 경우와 유사한 연기밀도 저감효과를 보이는 경우는 실시예-5의 경우로 지방산 코팅된 탄산칼슘 사용하고 수산화알루미늄 40중량부, 수산화마그네슘 40중량부를 사용함으로써 난연제의 사용량을 20% 줄이고도 유사한 연기밀도 저감효과를 얻을 수 있었다.
본 발명으로, 프리 코팅이나 백킹공정에서 기초 수지 100중량부에 대하여 수산화알루미늄과 수산화마그네슘을 8:2~4:6의 비율로 혼합하여 50~300중량부 첨가하고, 충진제로 사용되는 탄산칼슘은 포화지방산으로 코팅된 제품을 사용하여 수산화금속 화합물 난연제 사용량을 20%정도 줄이고도 유사한 연기 발생량 저감효과가 있는 저연성 PTT 카페트를 제조 기술을 확보할 수 있었다.
Claims (5)
- 폴리트리메틸렌테레프탈레이트(PTT) 소재의 BCF로 구성된 카페트의 프리 코팅공정 또는 백킹공정에서 기초 수지조성물에 수산화금속 화합물 난연제를 2종 이상 혼합하여 첨가하는 것을 특징으로 하는 저연성 PTT 카페트의 제조방법.
- 제 1항에 있어서, 상기 수산화금속 화합물 난연제가 수산화알루미늄, 수산화마그네슘, 수산화칼슘인 것을 특징으로 하는 저연성 PTT 카페트의 제조방법.
- 제 1항에 있어서, 수산화금속 화합물은 난연제는 수산화알루미늄과 수산화마그네슘을 8:2~4:6의 비율로 혼합하여 기초 수지 100중량부에 대하여 50~300중량부 첨가하는 것을 특징으로 하는 저연성 PTT 카페트의 제조방법.
- 제 1항에 있어서, 상기 코팅공정 또는 백킹 공정에서 충진제로 포화지방산으로 코팅된 탄산칼슘을 사용하는 것을 특징으로 하는 저연성 PTT 카페트의 제조방법.
- 제 1항 내지 제 4항의 제조방법으로 제조된 저연성 PTT 카페트.
