Abstract

Description
본 발명은 폴리에틸렌 필름에 관한 것이다. 보다 구체적으로, 본 발명은 고밀도 및 고투명도를 갖는 폴리에틸렌 필름에 관한 것이다.
폴리에틸렌은 고밀도(HDPE, 밀도 0.941 g/cc 이상), 중간밀도(MDPE, 밀도 0.926 g/cc 내지 0.940 g/cc), 저밀도(LDPE, 밀도 0.910 g/cc 내지 0.925 g/cc) 및 선형 저밀도 폴리에틸렌(LLDPE, 밀도 0.910 g/cc 내지 0.925 g/cc)으로 분류된다[문헌(ASTM D4976-98: Standard Specification for Polyethylene Plastic Molding and Extrusion Materials) 참조].
폴리에틸렌(HDPE, LLDPE 및 LDPE)의 주된 용도 중 하나는 필름 용도, 예컨대 식료품 색(sack), 기업 및 소비자 캔 라이너(liner), 상품 백(bag), 운송 색, 식품 포장 필름, 다중-벽 백(multi-wall bag) 라이너, 제품 백, 델리 랩(deli wrap), 스트레치 랩(stretch wrap) 및 쉬링크 랩(shrink wrap)에 있다. 폴리에틸렌 필름의 주된 물리적 특성은 인열 강도, 충격 강도, 인장 강도, 강성도(stiffness) 및 투명도를 포함한다. 전체 필름 강도는 그 필름이 다양한 용도에서 확신있게 이용될 수 있도록 하는 것이 바람직하다. 필름 투명도는 투명한 필름이 백을 개방하지 않고도 사용자로 하여금 백 내부를 볼 수 있도록 하기 때문에 바람직하다. HDPE 필름은 매 우 우수한 강도, 인성(toughness) 및 세공 저항성(puncture resistance)을 보유하는 반면, 낮은 투명도 및 낮은 광택도를 갖는다.
기계 방향 배향(MDO)은 폴리올레핀 산업에 알려져 있다. 중합체가 단축 응력 하에 당겨지는 경우, 배향은 당김 방향으로 정렬하게 된다. 가장 상업적인 MDO 필름은 캐스트 압출 필름을 배향함으로써 제조한다. HDPE 필름을 MDO 처리하는 경우, 결과로 형성되는 필름은 보통 개선된 광택도 및 투명도를 나타낸다. 그러나, 그 개선은 매우 한정되고 MDO 필름은 계속 불투명하게 된다.
또한 필름 광택도 및 투명도를 개선시키는 또다른 고안이 알려져 있다. 예를 들면, 미국 특허 5,989,725에는 하나 이상의 층이 HDPE인 다층 필름이 교시되어 있다. 다층 필름은 향상된 투명도 및 광택도를 나타낸다. 그러나, 다층은 보통 단일층 필름보다 비용이 더 비싸다. 추가로, 특허 청구된 다층 필름은 LLPDE 필름과 비교하여 여전히 높은 헤이즈(haze) 및 낮은 광택도를 갖는다. 유사하게도, 유럽 특허 출원 EP 0246328에는 HDPE와 LLDPE의 블렌드로부터 만들어진 투명한 필름이 교시되어 있다.
HDPE 필름과 유사한 물리적 강도 및 LLDPE 필름과 유사한 투명도 및 광택도를 갖는 폴리에틸렌 필름을 제조하는 것이 바람직하다. 다층을 사용하지 않거나 2개 이상의 상이한 수지를 블렌딩 처리하는 일 없이 투명한 폴리에틸렌 필름을 제조하는 것이 더욱 바람직하다.

본 발명은 폴리에틸렌 필름에 관한 것이다. 필름은 헤이즈 20% 이하, 광택도 40% 이상 및 밀도 0.935 g/cc 내지 0.948 g/cc 범위를 갖는다. 필름은 고-스토크 블로운 압출 공정(high-stalk blown extrusion process)에 의해 제조한 후, 기계 방향에서 단축 배향한다. 알려진 HDPE 필름과는 달리, 본 발명의 폴리에틸렌 필름은 고밀도 및 고 물리적 강도를 가지고 특히 투명하다.
또한 본 발명은 필름을 제조하는 방법을 포함한다. 이 방법은, 고-스토크 블로운 압출에 의해 밀도 0.935 g/cc 내지 0.948 g/cc 범위 및 MI2 0.03 dg/min 내지 0.15 dg/min 범위를 갖는 폴리에틸렌을 필름으로 전환시키는 단계, 이어서 그 필름을 기계 방향에서 단축 배향하는 단계를 포함한다. 배향된 필름은 기본적으로 헤이즈 20% 이하 및 광택도 40% 이상으로 투명하다. 당업계에 공지된 방법과는 달리, 본 발명의 방법은 다층 또는 2개 이상의 수지의 블렌드를 사용하는 것을 필요로 하지 않는다.
발명의 상세한 설명
본 발명의 필름을 제조하기에 적합한 폴리에틸렌 수지는 밀도 약 0.935 g/cc 내지 약 0.948 g/cc 범위를 갖는다. 밀도는 약 0.939 g/cc 내지 약 0.945 g/cc 범위 내에 있는 것이 바람직하다. 밀도는 0.939 g/cc 내지 0.941 g/cc 범위 내에 있는 것이 보다 바람직하다.
폴리에틸렌 수지는 용융 지수(melt index) MI2 바람직하게는, 약 0.03 dg/min 내지 약 0.15 dg/min, 더욱 바람직하게는, 약 0.04 dg/min 내지 약 0.15 dg/min, 가장 바람직하게는, 약 0.05 dg/min 내지 약 0.10 dg/min를 갖는다. MI2는 ASTM D-1238에 따라 압력 2.16 kg 하에 190℃에서 측정한다.
폴리에틸렌 수지는, 바람직하게는 약 10,000 내지 약 25,000, 더욱 바람직하게는 약 12,000 내지 약 20,000, 가장 바람직하게는 약 14,000 내지 약 18,000 범위 내의 수평균 분자량(Mn)을 갖는다. 폴리에틸렌 수지는 바람직하게는 약 100,000 내지 약 250,000, 더욱 바람직하게는 약 150,000 내지 약 250,000, 가장 바람직하게는 약 150,000 내지 약 200,000 범위 내의 중량 평균 분자량(Mw)을 갖는다. 폴리에틸렌 수지는 바람직하게는 약 5 내지 약 20, 더욱 바람직하게는 약 5 내지 약 15, 및 가장 바람직하게는 약 8 내지 약 15 범위 내의 분자량 분포(Mw/Mn)를 갖는다.
Mw, Mn 및 Mw/Mn은 혼성층 겔 침투 크로마토그래피(GPC) 칼럼(폴리머 랩스(Polymer Labs) 혼성 B-LS) 및 이동상으로서 1,2,4-트리클로로벤젠(TCB)으로 구비된 워터스(Waters) GPC2000CV 고온 기기 상에서 겔 침투 크로마토그래피에 의해 얻어진다. 이동상은 공칭 유속 1.0 mL/min 및 온도 145℃에서 사용한다. 항산화제를 이동상에 첨가하지 않고, 800 ppm의 BHT를 샘플 용해에 사용되는 용매에 첨가한다. 중합체 샘플은 매 30 분 마다 서서히 교반하면서 2시간 동안 175℃에서 가열한다. 주입 부피는 100 μl이다.
Mw 및 Mn은 워터스 밀레니엄(Millenium) 4.0 소프트웨어가 이용된 누적 매칭 % 보정 절차(cumulative matching % calibration procedure)를 이용하여 계산한다. 이는 먼저 좁은 폴리에틸렌 표준 물질(PSS, 워터스 코퍼레이션의 제품)을 사용하여 보정 곡선을 생성시키는 단계, 이어서 유니버셜 보정 절차(Universal Calibration procedure)에 의한 폴리에틸렌 보정을 발생시키는 단계를 포함한다.
바람직하게는, 폴리에틸렌 수지는 에틸렌의 반복 단위 약 85 중량% 내지 약 98 중량% 및 C3 내지 C10 α-올레핀의 반복 단위 약 2 중량% 내지 약 15 중량%를 포함하는 공중합체이다. 적합한 C3 내지 C10 α-올레핀은 프로필렌, 1-부텐, 1-펜텐, 1-헥센, 4-메틸-1-펜텐 및 1-옥텐 등, 및 이들의 혼합물을 포함한다.
적합한 폴리에틸렌 수지는 지글러 촉매 또는 신규 개발된 단일-부위 촉매에 의해 제조할 수 있다. 지글러 촉매는 잘 알려져 있다. 적합한 지글러 촉매의 예로는 티탄 할라이드, 티탄 알콕사이드, 바나듐 할라이드 및 이들의 혼합물을 포함한다. 지글러 촉매는 조촉매, 예컨대 알킬 알미늄 화합물과 함께 사용된다.
단일-부위 촉매는 메탈로센 및 비메탈로센으로 분류할 수 있다. 메탈로센 단일-부위 촉매는 시클로펜타디에닐(Cp) 또는 Cp 유도체 리간드를 함유하는 전이 금속 화합물이다. 예를 들면, 미국 특허 4,542,199에는 메탈로센 촉매가 교시되어 있다. 비메탈로센 단일-부위 촉매는 Cp 이외의 리간드는 함유하지만 메탈로센과 같은 동일한 촉매 특성을 갖는다. 비메탈로센 단일-부위 촉매는 헤테로원자 리간드, 예컨대 보라아릴, 피롤릴, 아자보롤리닐 또는 퀴놀리닐을 함유할 수 있다. 예를 들면, 미국 특허 6,034,027, 5,539,124, 5,756,611 및 5,637,660에는 비메탈로센 촉매가 교시되어 있다.
폴리에틸렌은 고-스토크 블로운 압출 공정에 의해 두꺼운 필름으로 전환된다. 고-스토크 블로운 필름 공정은 알려져 있다. 예를 들면, 미국 특허 4,606,879에는 고-스토크 블로운 필름 압출 장치 및 방법이 교시되어 있다. 공정 온도는 바람직하게는 약 150℃ 내지 약 210℃의 범위 내에 있다. 필름의 두께는 바람직하게는 약 3 mil 내지 약 12 mil의 범위 내, 더욱 바람직하게는 약 6 mil 내지 약 8 mil의 범위 내에 있다.
이어서, 필름은 기계(또는 가공) 방향에서 단축 신장되어 보다 얇은 필름이 된다. 배향 전 또는 후의 필름 두께의 비율은 "연신비(draw-down ratio)"라 불리운다. 예를 들면, 6 mil 필름이 1 mil 필름으로 신장되었을 경우, 연신비는 6:1이다. 연신비는 필름이 최대 신장(extension)이거나 최대 신장에 근접하도록 존재하는 것이 바람직하다. 최대 신장은 필름이 파열 없이 더욱 연신할 수 없는 연신된 필름 두께이다. 기계 방향(MD) 인장 강도가 ASTM D-882 하에서 파단점 신장율 100% 미만을 갖는 경우, 필름은 최대 신장에 있다고 말한다.
MDO 중에, 블로운-필름 라인으로부터 얻은 필름은 배향 온도로 가열한다. 바람직하게는, 배향 온도는 유리 전이 온도(Tg)와 융점(Tm) 차이의 60% 내지 용융 온도(Tm)에 있다. 예를 들면, 블렌드가 Tg 25℃ 및 Tm 125℃인 경우, 배향 온도는 약 60℃ 내지 약 125℃ 범위 내에 있는 것이 바람직하다. 가열은 바람직하게는 다중 가열 롤러를 사용하여 실행한다.
다음은, 가열된 필름을 가열 롤러와 동일한 롤링 속도를 갖는 닙 롤러를 구비한 저속 연신 롤(slow draw roll)로 투입한다. 이어서, 그 필름을 고속 연신 롤(fast draw roll)로 투입한다. 고속 연신 롤은 저속 연신 롤보다 2배 내지 10배 빠른 속도를 갖는데, 이 속도는 연속 원리(continuous basis)로 필름을 효과적으로 신장시킨다.
이어서, 신장된 필름은, 일정 시간 동안 상승된 온도에서 필름을 유지시켜 응력(stress)을 풀리게 하는 어닐링(anealing) 열적 롤러로 투입한다. 어닐링 처리 온도는 약 100℃ 내지 약 125℃의 범위 내에 있고, 어닐링 처리 시간은 약 1 초 내지 약 2 초의 범위 내에 있는 것이 바람직하다. 최종적으로, 필름은 냉각 롤러를 통해 주위 온도로 냉각시킨다.
본 발명의 필름은 기본적으로 투명하다. "기본적으로 투명한"이란 필름이 헤이즈 20% 이하를 갖는다는 것을 의미한다. 헤이즈는 ASTM D 1003-92(Standard Test Method for Haze and Luminous Transmittance of Transparent Plastics, Oct. 1992)에 따라 테스트한다. 바람직하게는, 헤이즈는 15% 이하이다. 더욱 바람직하게는, 헤이즈는 13% 이하이다.
본 발명의 필름은 고광택도를 갖는다. "고광택도"란 광택도가 약 40% 이상인 것을 의미한다. 광택도는 ASTM D 2457-90(Standard Test Method for Specular Gloss of Plastic Films and Solid Plastics, June 1990)에 따라 테스트한다. 바람직하게는, 광택도는 약 50% 이상이다.
본 발명의 필름은 높은 물리적 강도로 유지된다. 바람직하게는, 배향된 필름은 MD 모둘러스 240,000 psi 이상, MD 항복점 인장 강도 7,000 psi 이상, MD 항복점 신장율 3% 이상, MD 파단점 인장 강도 30,000 psi 이상 및 MD 파단점 신장율 40% 이상을 갖는다. 바람직하게는, 배향된 필름은 TD(횡방향) 모둘러스 210,000 psi 이상, TD 항복점 인장 강도 4,000 psi 이상, TD 항복점 신장율 4% 이상, TD 파단점 인장 강도 4,000 psi 이상 및 TD 파단점 신장율 700% 이상을 갖는다. 인장 강도는 ASTM D-882에 따라 테스트한다. 모둘러스는 ASTM E-111-97에 따라 테스트한다.
놀랍게도, 본 발명자는 인-포켓 필름 공정(in-pocket film process)에 의해 제조한 폴리에틸렌 필름의 기계 방향 배향이 보다 낮은 광택도 및 보다 높은 헤이즈를 산출한다는 것을 밝혀냈다. 예를 들면, MDO, 고-스토크 폴리에틸렌 필름은 헤이즈 20% 이하 및 광택도 40% 이상을 갖을 수 있고(실시예 1-6 및 9-16 참조), 반면에 동일한 폴리에틸렌 수지로부터 제조된 MDO, 인-포켓 필름은 보다 매우 높은 헤이즈 및 보다 매우 낮은 광택도를 갖는다(비교예 7, 8 및 17-13 참조).
고-스토크 공정 및 인-포켓 공정은 일반적으로 폴리에틸렌 필름 제조에 이용한다. 고-스토크 공정과 인-포켓 공정의 차이점은, 고-스토크 공정에서 압출된 튜브가 압출 다이(die)로부터의 거리(즉, 스토크의 길이)에서 팽창하는 반면에, 인-포켓 공정에서 압출된 튜브는 튜브가 압출 다이에서 배출되면서 팽창한다는 점이다.
추가로, 본 발명자는 폴리에틸레 수지의 농도가 또한 MOD 필름의 헤이즈 및 광택도에 결정적이라는 점을 발견하였다. 예를 들면, 비교예 24-26은 폴리에틸렌 수지가 농도 0.949 g/cc 이상인 경우, MDO 필름이 그 최대 연신비에서 헤이즈 20% 이상 및 광택도 20% 이하를 갖는다는 것을 나타낸다(표 5 참조).
다음의 실시예는 단지 본 발명을 예시한다. 당업자라면 본 발명의 사상 및 청구의 범위의 영역 내에 속하는 수많은 변형예를 인정할 수 있을 것이다.

고밀도 폴리에틸렌(XL3810, 에퀴스타 케미칼즈(Equistar Chemicals), LP의 제품, MI2: 0.12 dg/min, 밀도: 0.940 g/cc, Mn: 16,000, Mv: 175,000 및 Mw/Mn: 11)을 200 mm 다이 상에서 2 mm 다이 갭(gap)을 두고 6.0 mil 두께의 필름으로 전환시켰다. 필름은 스토크 높이 8 다이 직경 및 팽창비(BUR: blow-up ratio) 4:1에서 제조하였다.
이어서, 필름을 실시예 1-6에서 각각 연신비 1, 2, 3, 4, 5 및 6.5으로 기계 방향에서 보다 얇은 필름으로 신장시켰다. 연신비가 1:1인 경우, 필름은 배향되지 않았다. 연신비 6.5:1이 최대 연신비였다. 필름 특성은 하기 표 1에 기록하였다.

실시예 1-6을 반복하였지만, 필름은 인-포켓 필름 라인에서 제조하였다. 필름 특성은 하기 표 2에 기록하였는데, 표 2는 기계 방향으로 배향된 인-포켓 필름들이 이들 개개의 최대 연신비에서의 고-스토크 필름보다 매우 낮은 광택도 및 매우 높은 헤이즈를 갖는다는 것을 나타내었다. 연신비 2:1이 인-포켓 필름의 최대 연신비였다.

이어서, 필름을 실시예 9-16에서 각각 연신비 1, 2, 3, 4, 5, 7 및 8로 기계 방향에서 보다 얇은 필름으로 신장시켰다. 연신비가 1:1인 경우에, 필름은 배향되지 않았다. 연신비 8:1이 최대 연신비였다. 필름 특성은 하기 표 3에 기록하였다.

3개의 에퀴스타 고밀도 폴리에틸렌 수지, XL5906 (밀도: 0.959g/cc, MI2: 0.057 dg/min, Mn: 12,900, Mw: 207,000), L4907(밀도: 0.949 g/cc, MI2: 0.075 dg/min, Mn: 14,300, Mw: 194,700) 및 L5005(밀도: 0.949 g/cc, MI2: 0.057 dg/min, Mn: 12,600, Mw: 212,000)를 실시예 1-6에 기술된 고-스토크 공정에 의해 6.0 mil 두께의 필름으로 전환시켰다. 이어서, 고-스토크 필름을 기계 방향에서 이들의 최 대 연신비로 전환시켰다. 이들의 최대 연신비에서 각 배향된 필름의 광택도 및 헤이즈를 하기 표 5에 기록하였다. 표 5는 이러한 필름들이 실시예 6 및 실시예 16의 필름보다 매우 높은 헤이즈 및 매우 낮은 광택도를 갖는다는 것을 나타내었다.

Claims (18)
- 헤이즈 20% 이하, 광택도 40% 이상 및 밀도 0.935 g/cc 내지 0.948 g/cc 범위를 갖는 폴리에틸렌 필름으로서, 고-스토크 블로운 압출 공정에 의해 제조되고, 이어서 기계 방향에서 단축 배향되는 것인 폴리에틸렌 필름.
- 제1항에 있어서, 두께가 1 mil 이하인 폴리에틸렌 필름.
- 제1항에 있어서, 헤이즈가 15% 이하인 폴리에틸렌 필름.
- 제1항에 있어서, 헤이즈가 13% 이하인 폴리에틸렌 필름.
- 제1항에 있어서, 밀도는 0.939 g/cc 내지 0.945 g/cc 범위 내에 있는 것인 폴리에틸렌 필름.

- (a) 밀도 0.935 g/cc 내지 0.948 g/cc 범위 및 MI2 0.08 dg/min 내지 0.15 dg/min 범위를 갖는 폴리에틸렌 수지를 고-스토크 블로운 압출 공정에 의해 필름으로 전환시키는 단계, 및(b) 단계(a)의 필름을 기계 방향에서 단축 배향시키는 단계로서, 배향된 필름은 헤이즈 20% 이하를 갖는 것인 단계를 포함하는 방법.
- 제10항에 있어서, 폴리에틸렌 수지는 0.939 g/cc 내지 0.945 g/cc 범위 내의 밀도를 갖는 것인 방법.
