Conventionally, as shown in Japanese Patent Application Laid-Open No. 55-105559, a method for manufacturing this type of cushion material is to bond a skin material and a soft synthetic resin foam in advance, and There is a method of hot press molding using a male die formed into an appropriately concave pattern to form an uneven pattern on the surface by utilizing the heat press deformability of the material. However, this method has the disadvantage that it is not possible to form a sharp uneven pattern, and also because the male die heated to a high temperature comes into contact with the skin material made of a thermoplastic synthetic resin sheet and is heated and pressurized. There is also the drawback that the shibori pattern of the wafer may run, and for this reason, a pattern similar to the shibori pattern was created on the surface of the male die, but it was difficult to match the pattern, and there were many cases where it was difficult to match the pattern, and there were many cases where it was difficult to match the pattern. There were technical and cost disadvantages, such as the need to prepare a male mold.

In addition, by utilizing the airtightness and thermoplasticity of the skin material, a laminated sheet made by bonding the skin material and the cushion material was formed by heating and vacuum suction molding using a female mold for vacuum forming with an uneven pattern. When using this method, the elasticity of the cushion material attached to the back surface of the skin material exerts a force to restore the material, making it impossible to clearly form shallow uneven patterns or small uneven patterns.

FIG. 1 is a perspective view of a cushion material obtained by the present invention, FIG. 2 is a cross-sectional view taken along line A--A in FIG. 1, and FIG. 3 is an explanatory view showing the manufacturing method. In the present invention, first, as shown in FIG.
A female mold 8 for vacuum forming and a male mold 7 for hot pressing, each having a shape formed on the inner surface thereof, are prepared. The material for the cushion material is a skin material 3 containing a thermoplastic synthetic resin sheet.
and a soft synthetic resin foam 6. As the skin material 3 containing a thermoplastic synthetic resin sheet, a thermoplastic synthetic resin sheet alone or a so-called synthetic resin leather made by laminating a thermoplastic synthetic resin sheet and a stretchable raw cloth can be used. For synthetic resin leather, the synthetic resin side can be used as the front side, or the raw cloth side can be used as the front side. The thermoplastic synthetic resin sheet can be a sheet made of any thermoplastic synthetic resin. Typical examples include polyvinyl chloride resin, acrylic resin, polyurethane resin, and polyethylene resin. The soft synthetic resin foam 6 is made of polyurethane foam, polyvinyl chloride foam, polyethylene foam, etc., and has cushioning properties and heat press deformability. The thickness of the foam used can be appropriately selected depending on the depth of the female mold, but is suitably 5 to 50 m/m. This skin material 3 and soft synthetic resin foam 6
An adhesive is used to laminate the two, but the adhesive may be applied to the skin material 3 side, the soft synthetic resin foam 6 side, or both. good. Suitable adhesives are emulsion type, solvent type, and hot melt type, and cannot be integrated by simply applying the adhesive and polymerizing and laminating the adhesive.

The skin material 3 and the soft synthetic resin foam 6 are laminated and placed on a female die 8, and are press-bonded with a male mold 7, and at the same time air is sucked through the suction hole 10 to vacuum form the skin material 3. At this time, when the press surface of the male die 7 is flat, the skin material 3 and the soft synthetic resin foam 6 are formed between the press surface of the male die 7 and the female die when press molding is performed between the male die 7 and the female die 8. Since the skin material 3 is clamped and fixed by the edges 9 of the skin material 3, the vacuum suction molding of the skin material 3 is performed well. If the pressing surface of the male mold 7 has a convex shape, the skin material 3 will be pushed into the recess of the female mold 8, so the skin material 3 is fixed to the flange portion 11 of the female mold 8 by some known means. There is a need. The skin material 3 is the third
As shown in Figure B, it is easily molded according to the mold surface of the female mold 8, and the soft synthetic resin foam 6 is also heated and press-molded into a predetermined shape. At this time, the female mold 8 is heated to 50 to 170°C below the softening point of the thermoplastic synthetic resin sheet, the male mold 7 is heated to 150 to 230°C, and the pressing time is 1 to 10 minutes. be. Also, it is sufficient to perform suction for 20 seconds or more.

Thus, as shown in FIG. 3B, the soft synthetic resin foam 6 is deformed into a shape that conforms to the shape of the back surface of the skin material 3, and is simultaneously adhered to the skin material 3 while maintaining that shape. Further, if necessary, a reinforcing material such as a cloth material may be freely provided on the back surface of the soft synthetic resin foam 6, and in such a case, it can be bonded at the same time during hot press molding.
In this embodiment, the male mold 7 has a planar surface, but it is also possible to use a surface with an uneven surface if necessary. When such a male mold 7 is used, the soft synthetic resin foam 6 An uneven shape corresponding to the uneven shape of the male die 7 is formed on the back surface of the mold. When the mold is removed, the cushion material 1 shown in FIGS. 1 and 2 is obtained. The skin material 3 covers the foam 6 from the side surface portion 4 to the surface portion, and the recess 2 is clearly formed in the surface portion. The bottom periphery 5 of the cushion material 1 is tightly compression molded by the edges 9 of the male mold 7 and female mold 8. Alternatively, compression molding may be performed by providing an appropriate space between the flange portions 11 of the male mold 7 and female mold 8 without providing the edges 9.

According to the present invention, since the skin material 3 includes a thermoplastic synthetic resin sheet, it can be easily vacuum-formed, and the skin material 3 is formed with a clear uneven shape that matches the uneven shape formed on the inner surface of the mold. . At the same time, vacuum forming allows the skin material to be easily shaped at a relatively low temperature, leaving a clear drawing pattern.

Since the soft synthetic resin foam 6 has heat press deformability, when it is placed on the back side of the skin material 3 and heated and pressed using the male die 7 and the female die 8, an uneven shape is easily formed. At the same time, the skin material 3 and the foam body 6 are bonded under heat and pressure, so that the adhesive is also activated and hardened to be firmly bonded and integrated.

As described above, according to the present invention, a skin-covered cushion material in which a concave-convex pattern is clearly formed can be obtained very easily by combining vacuum forming and hot press forming. suitable for forming. Further, in the present invention, since it is not necessary to bond the skin material and the foam in advance, the lamination process can be omitted and manufacturing efficiency can be improved. Further, since the soft synthetic resin foam 6 retains its shape while being compressed, its average density is increased and its elasticity is improved, so that a cushion material with high elasticity can be obtained.
