メントパネルパッド、アームレストおよびピーラパッド
などに利用される、ポリウレタンフォームが表皮材と芯
材の間に介在する一体成形品の製造に有用な一体発泡成

従来よりポリウレタンフォームが表皮材と芯材の間に介
在する一体成形品が使用されており、この一体成形品は
従来、通常ワンショット法に基づき、まずAS樹脂にガ
ラス繊維を充填し強化したもの(以下、ASGという)
などよりなる芯材を当該パッド用成形型の上型型面上に
かつ軟質塩化ビニル樹脂製等の表皮材をその成形型の下
型型面上に夫々配置し、次にポリエーテルポリオールお
よびジイソシアネート等を混合したフオーム原液を芯材
と表皮材の間に注入し、しかる後発泡によシポリウレタ
ンフォームを形成しキュアさせる方法により製造されて
いる。そして、上記フオーム原液の注入の仕方としては
、成形型を開いておき、液注入機を用いてポリウレタン
フォーム原液を下型型面上に配置された表皮材の上にか
ける方法や、表皮材および芯材を成形型内に配置した後
、ポリウレタンフォーム原液をその型に設けた注入口よ
り表皮材と芯材の間に圧入、充填する方法などが用いら
れている。なお、前者の方法においては、液注入機のノ
ズルを所望のパッド製品の形状に対応するように移動さ

(発明が解決しようとする問題点)
しかし、上記の従来方法ではいずれも、ポリウレタンフ
ォーム原液をまんべんなく表皮材や芯材の表面に被覆す
ることが困難であるため、従来、フオーム原液の注入後
、成形型を傾はフオーム原液を型内で流動させて、フオ
ーム原液が表皮材や芯材の表面全体に行き渡るようにす
原液がある所では過多にかつある所では過少に被覆され
易く、特に成形型型面即ちパッド製品の形状によっては
前記フオーム原液の偏在が生じ易く、この結果従来では
、成形特欠肉、空気巻込みおよび気泡構造漫れ等の現象
が生じて、大きな空洞を内部に有する不良成形品が得ら
れることがあった。このような空洞は一般に成形品の表
面を軽く指圧するだけで容易に確認することができる本
のであり、従って空洞不良のあるバッ′ド等は全くある

(問題点を解決するための手段)
本発明の一体発泡成形方法は、芯材および表皮材を発泡
成形型の上型および下型の型面上に夫々配置し、次にポ
リウレタンフォーム原液を芯材および/または表皮材の
所要部位表面に噴霧し、続いて上下両型を閉じ、前記原
液を発泡させることにより表皮材、ポリウレタンフォー
ムおよび芯材よりなる一体品を成形することを特徴とす
る本のである。本発明においてポリウレタンフォーム原
液とは、イソシアネート、ポリヒドロキシ化合物、およ
び発泡剤、そして必要によシ触媒や架橋剤等を配合した
発泡前のフオーム原料液、例えばインシアネート含有液
及びポリヒドロキシ化合物等を含む液の2液を成形直前
に混合した液をいう。インシアネートとしては例えばT
DI()リレンジイソシアネート)、MDI(メチレン
ジイソシアネート)が使用され、ポリヒドロキシ化合物
としては例えばポリエーテルポリオールが使用され得る
。前記フオーム原液中の薬剤はいずれも従来よシ使用さ
れてきたものが全て適用可能である。また本発明におい
て、芯材としては例えばASG板等が使用され、表皮材

成形に適用したものである。まず、第1図に示すように
、夫々別途の工程で製品形状に成形された軟質塩化ビニ
ル樹脂製表皮材7およびASG製芯材5を開いた発泡成
形型1のキャビティ4に収め、表皮材7を下型3の型面
3a上にかつ芯材5を昇降可能な上型2の型面2a上に
夫々配置する。次に、A液としてポリエーテルポリオー
ル、架橋剤、発泡剤および触媒等の混合液、B液として
MDIを夫々調製し、このA液とB液の混合液9を2液
型スプレーマシン8(型式: H2−5SR,N独HE
NNECKE @製)を用いて表皮材7の所要表面全体
に被覆漏れの個所無く噴霧する(芯材5の表面に噴霧し

ころ空洞が全く発見されず、インストルメントパネルパ

ら指圧してみたところ成形品1個当り5個所の空洞欠陥
が確認された。この欠陥はパッドとしての商品価値を損

以上説明したように、本発明の一体発泡成形方法は、ポ
リウレタンフォーム原液を漏れなく所要表面に被覆でき
る噴霧方式を採用したことにより、空洞不良の全く無い
、表皮材および芯材とポリウレタンフォームとの一体成
形品を確実に製造することができ、成形品の商品価値を
