フレーム及びその製造方法

この発明は、フレーム及びその製造方法に関するものである。
背景技術
近年、フレームの分野においては、特に、様々な乗り物に使用されるフレーム
が知られている。一般的に、この様なフレームは、アルミ合金押し出し成形体な
どの種々の金属の部材から構成される。例えば、車両の座席フレームを製造する
場合には、シリーズ6000のアルミ合金で製造するのが好ましい。座席フレー
ムは、曲率半径の比較的小さな曲げを必要とするため、通常、テンパー度(焼入
焼戻し硬度)T4のシリーズ6000の様な比較的延性の高いアルミが使用され
る。しかしながら、テンパー度T4のシリーズ6000のアルミは、テンパー度
T6のシリーズ6000等のアルミの様な優れた硬度を備えてはいない。従って
、座席フレームに使用される材料の硬度としては、テンパー度T4の硬度よりも
テンパー度T6の硬度の方が適している。一般的に、テンパー度T6の材料は、
完成した座席フレームにおける構造的な利点はより大きいにも拘らず、前記の用
途に使用されことがない。その理由は、自動車の座席フレーム、バンパー又は空
間フレームの様な構造物を製造するにあたり、ひびが入ることなく小さな曲率半
径の曲げ加工を施すに足る延性が無いからである。
テンパー度T4のシリーズ6000のアルミを熱処理した後に一定期間時効処
理(エージング)を施すことにより、テンパー度T6と同様の硬度を付与出来る
ことは知られている。しかしながら、斯かる処理方法は、通常、曲げ加工前に合
金部材の全体に熱処理を施した後、比較的長時間に渡る時効工程を経なければな
らない。更に、その結果として得られる硬化された製品は、同一部材においてで
さえ一定とは言えない構造的性質(硬さ)を有する。従って、上記の方法によっ
て得られた製品は、テンパー度T6の硬度の様な許容し得る部分または望ましい
構造特性を示す部分とそうでない部分とをしばしば併せ持ち、その結果、予期せ
ぬ疲労破壊や、疲労破壊による人的災害を起こす虞がある。
すなわち、従来の熱処理と時効工程によってアルミ合金の硬度を変えられるこ
とは知られているが、局部的な熱処理によって予め軟化させた部位を含む1つ以
上のフレーム部材であって、特定のフレーム形状に応じ、任意の方向に任意の曲
径で曲げ得るフレーム部材については、何ら開示されておらず、また、示唆すら
されていない。更に、構造体の特定部位に対してのみ熱処理を加える必要がある
場合、フレーム部材の最初の硬度における構造的特性を実質的に保持し得る可能
性については開示も示唆もされていない。
そこで、本発明の1つの目的は、特定のフレーム形状に応じ、局部的な熱処理
によって予め軟化されることにより、所定方向に種々の所定曲径で曲げ加工でき
、かつ、曲げられた部位が加工後にひび割れすることなく望ましい硬度に戻すこ
とが可能な複数の所定部位を備えた1つ以上のフレーム部材から成るフレームを
提供することにある。
本発明の他の目的は、上記の様な局部的な熱処理が、フレーム部材の予め軟化
されていない部分の最初の構造的特性を実質的に維持するための制御メカニズム
としての機能を発揮する様に構成されたフレームを提供することにある。
本発明の更に他の目的は、一般的に好ましい硬度を有する反面、比較的小径で
曲げるには延性が低すぎる様な材料を使用したフレームであって、前記の材料に
対し、他の部位の最初の構造的特性を大幅に変えることなく、かつ、ひび割れの
虞のない曲げ加工に適した延性を有する様に少なくとも一時的かつ選択的な構造
的変換を可能にしたフレームを提供することにある。
本願の上記の各目的は、以下の説明、図面および請求項により一層明らかにさ
れる。
発明の開示
本発明は、自動車や航空機などの乗り物に使用されるフレームに関する。斯か
るフレームは、1つ以上のフレーム部材から成り、各フレーム部材は、1つ以上
の予め選択された結合部位を含む。また、本発明のフレームは、1つ以上の結合
部材を含み、各結合部材は、上記フレーム部材における1つ以上の予め選択され
た結合部位に相当する個所に結合可能な少なくとも1つの第一終端を含む。
スロットは、上記の結合部位の少なくとも一部によって一体的に形成され、上
記の結合部材の第一終端に対応する各々の部分の少なくとも一部を挿入可能に構
成される。更に、固定手段は、上記の結合部材の第一終端の各々の少なくとも一
部および対応するスロットとを結合させ、上記フレーム部材の対応するスロット
内において、上記の結合部材の第一終端を固定することが出来る。しかも、固定
手段は、結合部材の第一終端の少なくとも一部を局部的な熱処理によって軟化さ
せて変形させることにより、対応するスロット内における第一終端の規定位置を
維持する。
本発明の好ましい態様において、対応するスロット内における結合部材の第一
終端の少なくとも一部の嵌合は、当該結合部材と1つ以上の連続的な外側フレー
ムとの結合を意味する。更に、フレームは、構造的一体性を付与する結合部位と
結合可能な補強手段を含み、前記フレームは、結合部の応力に対して剛性を高め
られる。
他の好ましい態様において、フレーム部材は、少なくとも1つの予め軟化させ
た部位と少なくとも1つの予め軟化されていない部位とを含み、予め軟化させた
部位は、その部分において局部的に熱処理することによって軟化されている。フ
レーム部材の予め軟化させた1個所以上の部分においては、所望の半径による曲
げ加工を容易にする。
上記フレーム部材の少なくとも1つは、任意の硬度のシリーズ4000〜60
00の合金から成る群から選ばれたアルミ材料で構成されることが望ましい。し
かしながら、本発明は、例えば、アルミと鋼などの異なる材料の組み合わせから
構成されたフレーム部材を互いに結合する場合においても有効である。
更に、本発明はフレームの製造方法を含む。斯かる製造方法の好ましい態様は
、次のa)〜i)の工程から成る。a)1つ以上の曲げ加工可能なフレーム部材
の予め選択された結合部位においてスロットを形成する工程であり、かつ、前記
スロットが内側縁面と外側縁面とを含み、b)局部的な熱処理によって前記フレ
ーム部材の所定の部位を軟化させる工程、c)特定のフレーム形状に応じ、前
記フレーム部材を所定部位の各位置において任意の半径で曲げ加工を行う工程、
d)前記フレーム部材において曲げ加工を施した後、所定の軟化させた部位を少
なくとも部分的に硬化させて構造的一体性を高める工程、e)少なくとも1つの
結合部材において、遠端、近端および断面形状から成る少なくとも1つの第一終
端を形成する工程、f)局部的な熱処理によって前記結合部材の近端を軟化させ
る工程、g)曲げ加工が施された前記フレーム部材のスロット内の対応する部位
に対し、前記結合部材の第一終端を挿入して結合する工程、h)第一終端が前記
フレーム部材の対応するスロットに入り込み過ぎるのを防ぐため、その予め変形
された断面形状を部分的に変える様に且つ対応するスロットの内側縁面の近傍に
位置する戻り止め部分を形成する様に、各第一終端の軟化させた近端の少なくと
も一部分を変形する工程、i)局部的に軟化される近端を硬化させることにより
、軟化される以前の硬度に戻す工程。
本発明の製造方法は、好ましい態様において、更に、次のj)〜l)の工程を
含む。j)局部的な熱処理によって少なくとも1つ以上の結合部材の第一終端の
遠端を軟化させる工程、k)前記結合部材の第一終端の軟化される遠端の少なく
とも一部分を変形させ、スロット内の対応する部位の外側縁面の近傍にフランジ
を形成する工程、l)局部的な熱処理によって前記結合部材の近端を軟化させた
後、局部的に軟化させた遠端を硬化させ、軟化される以前の硬度に戻す工程。フ
ランジは、スロットの外側縁面を押圧し、戻し止め部分は、スロットの内側縁面
を押圧することにより、対応するスロット内において第一終端を強固に固定する
。
上記の好ましい態様において、特定のフレーム形状に応じ、所定の部位におい
て、1つ以上のフレーム部材を任意の半径で曲げ加工する工程は、更に、前記フ
レーム部材から構成されたフレームを形成する様に、所望の寸法で外側のフレー
ム部材の曲げ加工を施す部分について位置決めする工程を含む。
他の好ましい態様において、フレームは、1つ以上のフレーム部材を有する自
動車や航空機などの乗り物に使用される。各フレーム部材は、少なくとも1つの
予め軟化させた部位と、少なくとも1つの予め軟化されていない部位とを含み、
予め軟化させた前記の部位は、その部分において局部的な熱処理を施すことによ
り軟化されている。予め軟化させた部位は、予め軟化されていない部位の材料や
構造特性(硬さ)を変更することなく、前記フレーム部材において任意の半径の
曲げ加工を可能にする。
更に、他の好ましい態様において、曲げられた1つ以上のフレーム部材の少な
くとも1つは、乗り物のバンパー、乗り物の座席フレーム又は自動車の空間フレ
ームを構成する。勿論、自動車と航空機に使用される他の種類のフレームも考え
られる。
本発明の方法は、更に、乗り物に使用されるフレームを製造するための他の好
ましい態様から成り、フレームは、1つ以上の曲げ加工可能なフレーム部材から
構成される。斯かる好ましい方法は、次のa)〜c)の工程から成る。a)1つ
以上のフレーム部材における少なくとも1つの所定領域を予め軟化されない状態
に保つと共に、前記フレーム部材の他の所定領域を局部的な熱処理によって軟化
させる工程、b)特定のフレーム形状に応じ、前記フレーム部材の軟化させた所
定領域の各々において曲げ加工する工程、c)軟化されていない領域の構造的特
性を変更することなく、軟化させた所定領域における望ましい構造的一体性を得
るため、前記フレーム部材の曲げ加工を施した後、軟化させた所定領域を望まし
い硬度に硬化する工程。
本発明の方法は、更に他の好ましい態様において、上記フレーム部材として使
用される1つ以上の実質的に直線的な押し出し成形部材を形成する様に、アルミ
ビレットを押し出し成形する工程を含む。
更に、本発明は、上記の製造方法によって得られた製品であって、当該製品が
、乗り物の空間フレーム、乗り物のバンパー又は乗り物の座席フレームである。
勿論、他の乗り物に使用する部品および/またはフレーム構造体も上記の範囲に
含まれる。
図面の簡単な説明
図1は、本発明に係るフレームの斜視図であり、特に、対応するスロットの外
側縁面に固定された結合部材の各々における終端の1つのフランジ、外側フレー
ム部材、および、フレーム部材の組立構造を維持する結合部材を示す図である。
図2は、図1におけるフレーム部材の1つを形成するために使用される実質的
に直線的なシャフトの斜視図であり、特に、所定位置に形成されたスロット、お

図4は、本発明に係るフレームの他の好ましい実施態様を縦にした正面図であ
り、特に、乗り物の座席後部のフレームの構成を示す。
図5は、本発明に係るフレームの更に他の好ましい実施態様の正面図であり、
特に、乗り物のバンパーのフレームの構成を示す図である。
図6は、軟化される2つの所定領域を有する比較的真っ直ぐな押し出し成形部

発明を実施するための最良の形態
本発明には種々の実施態様があるが、幾つかの実施態様を図示し、以下に本発
明を詳説する。しかしながら、以下の開示は、本発明の基本原理を例示するもの
であり、本発明は、図示ならび詳説する例に限定されるものではない。(以下、
符号を付して示す部材は、例示としての部材である。)
図1に示される本発明のフレーム30は、2つの外側フレーム部材31、32
及び結合部材34〜48から成る。外側フレーム部材31及び32は、これら外
側フレーム部材を形成するための十分に直線的なシャフト(解り易くするために
図2中に示すシャフト31’)と、複数の予め選択された結合部位(スロット)
50〜58と、複数の曲げ加工部61〜66とを含む。更に詳説する様に、個々
の曲げ加工部は、図1に示す様に、自動車の空間フレームの如き特定のフレーム
形状と成る様に、実質的に直線的なシャフト31’(図2)の所定位置61’〜
66’を局部的な熱処理によって軟化し、次いで、斯かる所定位置において、所
定の半径で曲げ加工することによって形成される。
本発明の全ての実施態様に該当するが、局部的な熱処理は、特定の構造の熱処
理を施さない部分の特性に対して何ら重要な影響は与えない。従って、上記の局
部的な熱処理は、特定の形状に必要な曲げ加工が特定の延性を有する合金の使用
によってのみ達成される反面、構造体の他の部分において必要な延性を有する合
金の本来の硬度よりもより硬い一様な硬度を要求される場合に極めて有効である
。必要ならば、本発明により、曲げ加工すべき部分の構造的特性のみを実質的に
変更し(すなわち軟化し)、かつ、他の部分の構造的特性に変更のないフレーム
を提供できる。すなわち、本発明によれば、特定のフレームに対して要求される
特定の曲げ加工(曲がり角においてひびが入らない加工)に対しては、従来、テ
ンパー度T4又はT2を有するシリーズ6000のアルミの様な比較的柔らかい
アルミ合金によってのみ製造可能である場合でも、硬度の面から適した材料、例
えば、テンパー度T6を有するシリーズ6000のアルミ合金などの材料を使用
できる。熱処理に曝されない部位(曲率半径の小さな曲げ加工を必要としない部
位)は、一様な本来のテンパー度T6の硬度のままであり、一方、曲げ加工され
る部位は、例えば、新たに焼入れされたテンパー度4の延性の様に、少なくとも
延性を一時的に変更すべく、本発明の製造方法に従って所定の時間だけ熱処理を
施される。そして、必要に応じ、曲げ加工された部分に華氏300〜400度で
時効処理を施すことにより、最初のテンパー度T6の硬度に戻すことが出来る。
勿論、時効処理を施す時間によっては、曲げ加工された部分の硬度に影響が生じ
る。
フレーム30に関し、スロット52(図2)は、結合部材36の対応する部位
の一部を受入れ可能な部材であり、これらのスロットの1つ1つは、内側縁面9
0と外側縁面91と内側寸法92を備えている。
結合部材36は、図3に示す様に、1つの第一終端70、第二終端(図示せず
)、内面72及びチャンネル部73を規定する内側寸法を含む。上記の結合部
材の第一終端と第二終端とは、各々、フランジ83を有する遠端80と、戻り止
め部すなわち頸部82を有する近端81とを含む。この実施形態において、頸部
82は、締め付けやクリンプ加工と言った鍔形成方法によっても形成し得るが、
結合部材の第一終端70をスエージ加工することによって形成される。
上記の結合部材の第一終端と第二終端は、各々、対応するスロット52(図2
)に挿入され且つ固定され、図1に示す様な直立した状態にフレーム30を保持
する。この様な固定は、結合部材の終端とこれに相当するスロットとの間の結合
に基づく。しかも、斯かる結合は、結合部材36の頸部82によってこれに対応
するスロット52の内側縁面90を押圧し、そして、フランジ83を形成し且つ
当該フランジによってこれに対応するスロット52の外側縁面91を押圧するこ
とにより、それらの間で圧縮締めして達成される。上記の様なフランジと頸部は
、局部的な熱処理によって結合部材の各遠端および近端を軟化した後に変形する
ことにより形成される。
補強手段95は、図3において鎖線で示されており、外側面96、内側角97
及び外側角98を有するスリーブ部材、すなわち、フェルールによって構成され
る。スリーブ部材は、上記の結合における剛性を高めるため、対応するスロット
52内に結合部材の各終端を挿入する際、結合部材36の第一終端70の様な各
終端のチャンネル部73内に挿入される。スリーブ部材95には、当該スリーブ
部材を結合部材に溶接したり接着するといった従来の固定方法を適用することも
出来るが、本実施形態においては、スリーブ部材の外側面96とこれに対応する
結合部材の各終端のチャンネル部73(図3)の少なくとも一部との締め嵌めに
よって結合部材に固定される。
図4及び図8において、符号100は、乗り物の座席を示し、斯かる座席10
0は、側壁110、111、113、114、曲率半径の小さな曲げ部107及
び108(これらは全て局部的な熱処理によって予め軟化される)、終端115
及び116、並びに、熱処理を施されていない部分120〜123から成る。図
5の符号140は、乗り物のバンパーを示し、斯かるバンパーは、曲率半径の小
さな曲げ部147及び148(これらは局部的な熱処理によって予め軟化される
)並びに終端150及び151から成る。
図1のフレームを形成する方法は、出願番号08/105,368番の米国対
応出願に記述されている。従って、乗り物の座席100(図4)或いは乗り物の
バンパー140(図5)等の他のフレーム構造に関して本発明の製造方法を更に
説明する。勿論、本発明の製造方法は、他の種類の自動車や航空機に関するアク
セサリ、部品またはフレームにも容易に適用し得る。
乗り物の座席100及び乗り物のバンパー140(図4と図5)の製造方法は
、先ず、直線的な部分105(図6)及び145(図7)を押し出し成形し、次
いで、プレスにおいて押し出し成形部材を焼入れすることによって達成される。
上記の様な押し出し成形部材には、幾つかの種類の材料を使用し得るが、任意の
硬度のシリーズ6000のアルミ合金が好ましい。
押し出し成形部材は、焼入れされた後に実質的に直線状になされ、次いで、熱
処理を施された後、特定のフレーム形状に適した所要の長さに切断される。そし
て、一旦切断された後、特定数の所定の部位107、108(図4)及び147
、148(図5)を局部的な熱処理によって軟化し、その軟化される部位におい
て、直線的な押し出し成形部材の延性を少なくとも一時的に高める様にする。
局部的に熱処理することによって所定部位を軟化するための適切な方法の一例
が「高強度アルミはしご構造形成のための方法」(発明者:JosephC.B
enedyk、米国特許番号4,766,664)において開示されている。斯
かる方法においては、軟化される領域の近傍への伝導を最小限に抑制しつつ、誘
導コイルを熱し、軟化すべき特定の領域に接触可能に配置する。乗り物の座席1
00(図4)について説明すると、終端115、116から部位107、108
へ伸長された側壁110、111、113、114及び所定の部位107、10
8のみが適切な曲げ加工を施すための局部的な熱処理を必要とする。従って、上
記の側壁に関し、予め軟化されない部位120及び121(図8)は、本来の構
造的特性、すなわち、テンパー度T6の硬度を保持する。上記の熱処理において
は、米国特許4,766,664に開示される様に誘導コイルを使用する方法も
採用し得るが、また、局部的な領域に対して一時的に延性を高めるための他の種
類の従来方法による熱処理も勘案される。
本発明においては、上記の縦長の押し出し成形部材が局部的に軟化させた後、
特定のフレーム形状(図4においては乗り物の座席フレーム100であり、図5
においては乗り物のバンパー140)に対し、任意の半径で曲げ加工を施すこと
が出来る。斯かる曲げ加工は、手作業で行うことも考えられるし、また、特定の
フレーム形状に対する曲げ加工に関して要求される条件と曲げ加工の位置を予め
プログラムした自動曲げ加工装置を使用して行うことも考えられる。
特定のフレーム部分における曲げ加工と成形作業が完了した後、局部的に軟化
させた各部位は、軟化される前の最初の硬度に必要に応じて戻される。再び得ら
れる硬度は、フレーム部材に使用される合金の種類、熱処理前の合金内での析出
の程度、加えられた熱処理の程度、並びに、特定の部位に加えた熱処理時間の長
さに因る。予め選択された部分だけがこの熱処理に曝されるため、これらの部分
だけが構造的に変更される。フレームの他の部分は、変更のない一様な構造的特
性を維持される。
前述した通り、多くの用途において、テンパー度T6のシリーズ6000のア
ルミ合金は、製造される特定のフレーム形状に適した硬度を有する。しかしなが
ら、従来技術に因るフレームにおいては、テンパー度T6の延性が低く、曲率半
径の小さな曲げ角でひびが入るため、曲率半径の小さな曲げ加工が必要とされる
場合には、実際、前記の材料が必ずしも使用されるという訳ではない。テンパー
度T4のシリーズ6000のアルミ合金の様に、より延性の高いアルミ合金は、
ひびを生じることなく要求される曲率半径で曲げ加工を行うことが可能であるが
、例えば、テンパー度T4の合金は、テンパー度T6と同じ硬度を本来有する訳
ではない。そして、テンパー度T4の合金に熱処理を加えることによってテンパ
ー度T6の合金と略同じ硬度に変更することが出来ることは知られているが、こ
の様な従来技術の熱処理は、1)構造物全体を熱処理に曝す必要があり、2)非
常に長時間の時効処理が必要であり、3)全体の硬度が一様でない構造物となる
と言った理由により、本発明の目的を解決することは出来ない。
上記の記述および図面は、単に本発明を説明し、図解するためのものであり、
本発明は、これらに限定されるものではなく、本発明の要旨を逸脱しない範囲に
