噴霧可能な熱可塑性樹脂組成物発明の分野 発明の背景
本発明は熱可塑性樹脂組成物および部品を接着結合することにより製造された
製品に関する。より詳細には、本発明は噴霧可能なホットメルト接着剤組成物、
製品を製造するために前記組成物を使用する方法、およびそのように製造した製
品に関する。関連技術の説明
ホットメルト接着剤は室温で固体である熱可塑性樹脂組成物である。液体また
は溶融状態に加熱されたときに、ホットメルト接着剤は基材に塗布されることが
できる。ホットメルト接着剤が固体へと冷却される前に、前記ホットメルト接着
剤上に第二の基材が置かれると、接着剤結合が形成され、これらの2つの基材が
結合される。ホットメルト接着剤は、通常、ポリマー、粘着付与剤およびワック
スを含む。例えば、米国特許第5,026,756 号中の典型的なホットメルト接着剤の
説明および各成分の機能を参照されたい。
「開放時間」は、第一の基材に接着剤を塗布し、そして第一の基材および第二
の基材を結合させるために十分な溶融状態を維持している時間である。一度、開
放時間を経過すると、第二の基材は第一の基材に容易には結合されることができ
ない。開放時間は一般に長いほうが好ましい。
ホットメルト接着剤の技術において、噴霧塗布は近年使用されてきた。噴霧塗
布の利点は、例えば、欧州特許出願第442,045 号(Keh
r ら)に記載されている。噴霧塗布は、一般に、接触せずに塗布することができ
、そして不均一で且つ不規則な表面に容易に塗布することができる。噴霧塗布は
表面全体より狭い塗膜で塗布することも可能であるから、噴霧塗布は使用する材
料の量を減らすことができる。噴霧塗布は、空気または湿分透過性が所望される
ときに特に有用である。更に、他の塗布法よりも基材に対する熱的損傷の危険性
が低いであろう。
上記のKehrらは、噴霧可能なホットメルト組成物は、一般に、熱可塑性ゴム、
例えば、スチレン系ブロックコポリマーまたはエチレンビニルアセテート(EVA)
コポリマーまたは非晶質ポリ(α- オレフィン)コポリマーをベースとすること
を記載している。Kehrらはこれらの噴霧可能なホットメルト組成物の各々は幾つ
かの欠点を有することを記載している。熱可塑性ゴムを含む組成物は、非常に高
価であると言われており、そして一般に油を含み、そのことは多くの場合に望ま
しくない。EVA コポリマーをベースとする組成物は、しばしば、所望されないほ
ど短い開放時間を示すと言われている。非晶質ポリ(α- オレフィン)コポリマ
ーをベースとする組成物は、一般に、均質な噴霧パターンを生じないと言われる
。というのは、そのレオロジー特性は、しばしば、基材上に大きな液滴を形成さ
せるからである。これらの大きな液滴は基材を熱的に損傷させる可能性を上げる
。低い分子量(M.W.)のポリ(α- オレフィン)コポリマーは大きな液滴を形成し
にくいが、これらの低いM.W.のポリマーは、一般に、許容される接着結合が通常
には達成されえない低い凝集強さまたは低い付着強度のために許容される結合を
形成しない。更に、Kehrらは、市販の非晶質ポリ(α- オレフィン)コポリマー
が、通常、200 ℃を越える温度で噴霧される必要があることを記載しており、そ
のことは温度感受性基材に損傷を与えることになりうる。
おむつ製造の変化は新規のホットメルト接着剤の開発を必要としてきた。例え
ば、欧州特許出願第451,920 号(Chin)を参照されたい。おむつ製造業者は、現在
、おむつを製造するために、より薄い厚さのポリエチレンを使用する。より薄い
厚さのポリエチレンはより美的に満足できるおむつを製造するばかりでなく、そ
れはコスト節約にもなる。しかし、ポリエチレンの厚さが薄くなるにつれ、これ
らの薄い層が焼けて穴が開く確率が上がる。過去に、加工温度の下限は、ホット
メルト接着剤が均質で且つ適切な塗布のために十分に低い粘度を有して塗布され
ることができる温度により決まっていた。このような温度は、一般に、149 ℃〜
177 ℃の範囲であった。ホットメルト接着剤が約121 ℃〜約149 ℃の温度で塗布
されることができれば有利であろう。
スチレン系ブロックコポリマーはおむつ製造を含めた様々な用途のためのホッ
トメルト接着剤を製造するために広く用いられる。スチレン系ブロックコポリマ
ー、例えば、KRATON(商標)熱可塑性ゴムをベースとするホットメルト接着剤は
、おむつの製造において一般的に用いられているポリエチレンのような無極性基
材に対して優れた付着性を有すると言われている。例えば、上記のChinの文献を
参照されたい。更に、これらの接着剤は、使い捨ておむつのような弾性が必要な
用途において付着性を維持すると言われている。比較的に低いスチレン含有分(1
5%〜24%)のスチレン- イソプレン- スチレンブロックコポリマーはこのような用
途のための接着剤において有用であると言われている。
米国特許第4,497,941 号(Alianl ら)は粘着付与剤および700 〜10,000のメル
トフローインデックスを有するEVA コポリマーを含むワックスを含まないホット
メルト組成物を開示している。前記EVA コポリマーはホットメルト系において溶
融粘度を低下させ、それに
より、通常のホットメルト組成物のワックスの代わりをすると言われている。更
に、米国特許第4,613,632 号(Aliani ら)を参照されたい。この組成物はビーズ
形態で塗布されたときに、長い開放時間および短い硬化時間を有すると言われて
いる。
上記のKehrらは、特定の略非晶質のポリ(α- オレフィン)コポリマーを含む
噴霧可能なホットメルト組成物を記載している。前記組成物は、従来技術の組成
物よりも、ホットメルト噴霧塗布に適切なレオロジーを有すると言われている。
従来技術のポリ(α- オレフィン)コポリマーとは対照的に、前記組成物は180
℃より低い「臨界塗布温度」を有すると言われている。詳細には、エチレン、1-
ブテンおよびプロピレンから誘導された共重合単位を含む特定のターポリマーが
開示されている。
特定の高スチレンブロックコポリマーは、S.Chin,“High Styrene Copolyme
r Meet Hot Melt Technology Needs,”Adhesives Age,pp26〜30(1991 年7 月)
、S.Chin,“New High Styrene Content Isoprene Based Styrenic Block Copo
lymers,”TAPPI Notes-1991 Hot Melt Symposium,pp43〜61、および、欧州特許
出願公開451,919A2 および451,920 A2(S.Chin)に記載されている。このようなコ
ポリマーは、現在、市販されているイソプレンベースのスチレン系ブロックコポ
リマーと比較して、顕著な噴霧塗布性を示すと言われている。
米国特許第5,057,571 号および第5,024,667 号(Malcom ら)はラジアルブロッ
クポリマーを含むホットメルト接着剤を記載している。好ましいブロックコポリ
マーはポリスチレンブロックおよびポリブチレンまたはポリイソプレンブロック
を含む。発明の要旨
端的には、1態様において、本発明は噴霧可能なホットメルト組成物を提供し
、前記組成物は、(A)スチレン系モノマーから誘導された単位を12〜45重量% 含
む共重合単位を有するスチレン系ブロックコポリマー;(B)粘着付与剤; および(C
)良好な噴霧可能性および所望の長い開放時間を前記組成物に付与するために十
分に高いメルトフローインデックスを有するエチレン系コポリマーを含む。メル
トフローインデックス(MI)はASTM D-1238 により決定される。必要とされるメル
トフローインデックスは使用される特定のエチレンコポリマーに依存する。好ま
しくは、エチレンコポリマーはエチレン- ビニルアセテートコポリマー(EVA)、
エチレン- メチルアクリレートコポリマー(EMA)およびエチレン-n- ブチルアク
リレートコポリマー(EnBA)からなる群より選はれる。好ましくは、本発明の組成
物は、更に、0.2 〜1.4 の内部粘度を有するポリ(α- オレフィン)ポリマーを
含み、その共重合単位は、本質的に、4〜18個の炭素原子のα- オレフィンから
誘導された単位からなる。
別の態様において、本発明は、製品を製造する方法を提供する。
別の態様において、本発明は本発明の組成物を含む製品を提供する。
本明細書の目的で、“phr”はスチレン系ブロックコポリマーおよびエチレン
系コポリマーの100 重量部当たりの重量部を意味する。詳細な説明
本発明において有用なスチレン系ブロックコポリマーは、ブタジエンまたはイ
ソプレンをベースとしたスチレン系ブロックコポリマーである。このようなポリ
マーは、例えば、上記の米国特許第5,057,571 号に記載されており、そして上記
のS.Chin の製品に含まれる。
好ましいブロックコポリマーは、一般的な直鎮状の式A-B-A 、または、一般的
な放射状(ラジアル)の式
(式中、n は1〜3であり、そしてA およびB はポリマーブロックを示す。)を
有する。A ブロックは重合したスチレンを含み、そしてB ブロックは重合したブ
タジエン、イソプレンまたはそれらの混合物を含み、そしてそれらは水素化され
ていてよい。Y は、ラジアルブロックコポリマーの製造において通常に使用され
る多官能性カップリング剤から誘導された多官能性部分である。このようなカッ
プリング剤および本発明の接着剤組成物において有用なゴム状コポリマーの調製
は米国特許第3,639,521 号(Hsieh)等を含む多くの特許明細書中に詳細に記載さ
れている。
好ましいラジアルブロックコポリマーは15〜45重量% のスチレンから誘導され
た単位を含み、最も好ましくは25〜35重量% のスチレンから誘導された単位を含
む。好ましいラジアルブロックコポリマーの平均分子量は少なくとも約140,000
、最も好ましくは約160,000 以上である。
特に好ましいラジアルブロックコポリマーは上記の欧州特許出願公開451,920
に記載されたものである。これらのコポリマーはイソプレンおよびスチレンをベ
ースとしたコポリマーであり、ここで、スチレンブロックの分子量は12,000を越
え、そしてポリスチレン含有分はコポリマーの総重量を基準として35重量% 以下
である。
好ましい直鎖状ブロックコポリマーは約70,000〜145,000 の範囲の分子量を有
し、且つ、約12〜35重量% のスチレンを有する。このような直鎖状コポリマーは
Shell Chemical Company、Enichem 、FinaおよびFirestone から市販されている
。
特に好ましい直鎖状ブロックコポリマーは、上記の欧州特許出願公開451,919
号に記載されている直鎖状スチレン- イソプレン- スチレンブロックコポリマー
である。これらのコポリマーは、ポリスチレンブロックの分子量が14,000〜16,0
00の範囲であることを特徴とする。ポリスチレン含有分はブロックコポリマー組
成物の25〜35重量% の範囲であり、そして直鎖状ブロックコポリマーの平均分子
量は80,000〜145,000 であり、そして好ましくは100,000〜145,000 の範囲であ
る。
本発明において有用な好ましいエチレンコポリマーは、エチレンと、ビニルア
セテート、メチルアクリレート、n-ブチルアクリレートまたはそれらの組み合わ
せのコポリマーである。
EVA コポリマーの場合、コポリマーが少なくとも150(好ましくは少なくとも50
0)のメルトフローインデックスを有し、且つ、14〜35%(好ましくは23〜30%)のビ
ニルアセテートを有することが好ましい。高いメルトフローインデックスのエチ
レン- ビニルアセテート(EVA)コポリマーは、例えば、米国特許第4,728,683 号(
Smitsら)に記載されており、その記載を参照により本明細書中に取り入れる。こ
れらのEVA コポリマーはコポリマーの重量基準で10〜30% のビニルアセテート含
有分を有する。より高いメルトフローインデックスでは欠点はないが、約2500を
越えるメルトフローインデックスを有するEVA コポリマーを製造することは困難
であり、そして高価になる。
最も長い開放時間を提供するために、EVA コポリマー中のビニルアセテート(V
A)含有分は23〜30重量% であるべきである。更に、ビ
ニルアセテートの含有分が実質的に23% より低いときには、接着剤は薄い層に噴
霧されるときに低い粘着性になるであろう。ビニルアセテート含有分が実質的に
30% より大きいときには、薄い層はさほど強力でなく粘着性であり、および/ま
たは、組成物は強く耐クリープ性の結合を形成する能力を失うであろう。
EMA コポリマーは好ましくは少なくとも70のメルトフローインデックスを有す
る。もし、メルトフローインデックスが約70以下であるならば、それから製造さ
れたホットメルト組成物は粘着性が高すぎて、約127 ℃(260°F)以下の塗布温度
では基材上に容易に噴霧できない(従来のホットメルト組成物デスペンサーを用
いて)。本発明により、使用されうるEMA コポリマーのメルトフローインデック
スの実効上の上限はないが、より高いメルトフローインデックスのコポリマーの
使用はコストおよび市販入手性のような要因により実際上、制約されることが信
じられる。
EMA コポリマーのメチルアクリレート含有分は35% 未満であるべきであり、よ
り好ましくは25% 未満であり、そして最も好ましくは約21〜23% であるべきであ
る。約25% 〜35% の範囲のMA含有分では、組成物は軟質であり且つ非晶性であり
すぎて、そして強く耐クリープ性の結合を形成する能力を失うかもしれない。し
かし、もしMA含有分が実質的に約21% 以下であるならば、ホットメルト組成物は
薄い層で噴霧されたときに十分に粘着性でないであろう(即ち、開放時間が短す
ぎる)。
EnBAコポリマーは、好ましくは少なくとも150 の、より好ましくは少なくとも
750 のメルトフローインデックスを有し、そして25〜40%(より好ましくは30〜38
%)のn-ブチルアクリレートを含む。もしメルトフローインデックスが150 より小
さいならば、それから製造されたホットメルト組成物は、約127 ℃(260°F)以下
の塗布温度に
おいて、粘着性すぎて、基材上に容易に噴霧されることができない(従来のホッ
トメルト組成物ディスペンサーを用いて)。本発明により使用されうるEnBAコポ
リマーのメルトフローインデックスの実効上の上限はないが、より高いメルトフ
ローインデックスのコポリマーの使用はコストおよび市販入手性のような要因に
より実際上、制約されることが信じられる。
EnBAコポリマーのn-ブチルアクリレート(BA)含有分は約25% 〜40% であり、よ
り好ましくは約30〜38% であるべきである。実質的に40% を越えるBA含有分では
、組成物は軟質であり且つ非晶性でありすぎて、そして強く耐クリープ性の結合
を形成する能力を失うかもしれない。しかし、もしBA含有分が実質的に約25% 以
下であるならば、ホットメルト組成物は薄い層で噴霧されたときに十分に粘着性
でないであろう(即ち、開放時間が短すぎる)。
EMA 、EVA およびEnBAコポリマーの各々は、少量の他の材料、例えば、安定剤
、酸化防止剤、メルトフローインデックス調節剤(例えば、イソブチレンおよび
プロピレン)および、コポリマーの物性を変性するのに有用であることができる
アクリル酸、メタクリル酸および無水マレイン酸のような様々な反応性モノマー
を含んでよい。
本発明において有用な粘着付与樹脂は、ホットメルト組成物中で使用されるス
チレン系ブロックコポリマーと相溶性であるものである。接着剤中で一般的に使
用されている広範な粘着付与樹脂は本発明において有用であろう。本発明の接着
剤において有用な粘着付与樹脂の例は、ロジン誘導体、例えば、ウッドロジン、
タル油、タル油誘導体、シクロペンタジエン誘導体であり、例えば、英国特許第
出願GB2,032,439A(Shozoら)に記載されており、更に、ロジンエステル樹脂、天
然および合成テルペン、テルペン- フェノール類、および、脂肪族若しくは混合
された脂肪族−芳香族粘着付与樹脂であ
る。
ロジンは松科の木のオレオロジン中に天然に生じる固体材料であり、そして、
通常、生きた木のオレオ樹脂滲出物、老化した切株からのオレオ樹脂滲出物、お
よび、クラフト紙の製造の副生成物として生じるタル油から誘導される。得られ
た後に、ロジンは水素化、脱水素化、重合、エステル化、および他の後処理工程
により処理されることができる。ロジンは、通常、ガムロジン、ウッドロジン、
またはタル油ロジンに分類され、それはその供給源を示している。材料は、多価
アルコールのエステルの形で変性されないで使用されてよく、そして分子の元米
の不飽和により重合されることができる。これらの材料は市販されており、そし
て標準的なブレンド技術を使用して接着剤組成物中にブレンドされることができ
る。このようなロジン誘導体の代表的な例は、タル油、ガムロジン、ウッドロジ
ンまたはそれらの混合物のペンタエリトリトールエステルを含む。
好ましい樹脂は、水素化された合成C9樹脂。合成枝分かれまたは非枝分かれC5
樹脂、水素化されたC5およびC9樹脂、シクロペンタジエンおよびそれらの混合物
を含む。
使用される粘着付与剤の量は好ましくは、スチレン系ブロックコポリマーおよ
びエチレン系ブロックコポリマー100 重量部当たりに20〜300 重量部(phr)であ
り、そしてより好ましくは100 〜200phrであり、最も好ましくは100 〜150phrで
ある。
特定の粘着付与剤の選択は、大まかに、それぞれの接着剤組成物中で使用され
る特定のスチレン系ブロックコポリマーおよびエチレン系ブロックコポリマーに
依存する。おむつ、衛生ナプキンおよびベッドパッドのような使い捨て製品の製
造において、実質的に白色であり且つ透明な接着剤組成物も更に考えられる。
本発明において有用な好ましいポリ(α- オレフィン)ポリマー
はポリ(α- オレフィン)ホモポリマー、コポリマー、ターポリマー、テトラマ
ー、またはそれらの組み合わせであり、4〜18個の、最も好ましくは6 〜10個の
炭素原子を含むモノマーから誘導されたものである。例えば、米国特許第5,112,
882 号(Babu ら)に記載されているポリ(α- オレフィン)ポリマーを参照され
たく、この記載を参照により本明細書中に取り入れる。
本発明のホットメルト接着剤組成物は可塑剤、または配合油、または液体若し
くは固体樹脂を含んでよい。ゴム配合油は当業界においてよく知られており、そ
して高い飽和含有分の油および高い芳香族含有分の油の両方を含む。
本発明の任意成分は安定剤であり、それは熱劣化、酸化、被膜形成および着色
を抑制しまたは遅延させる。安定剤は、接着剤組成物の調製、使用および高温貯
蔵の間に熱劣化および酸化から組成物を保護するために市販の配合物中に加えら
れている。
当業界において知られている更なる添加剤も、接着剤組成物中に含まれてよい
。これらは、使い捨て製品の寿命の間に、例えば、酸素、オゾンおよび紫外線か
ら保護するためのものであることができる。
本発明の接着剤組成物は、高温で、好ましくは130 ℃〜200 ℃で、均質ブレン
ドが得られるまで、通常には3 時間未満の時間、成分をブレンドすることにより
調製されることができる。ブレンドの様々な方法および均質ブレンドを製造する
あらゆる方法は満足できる。
得られた接着剤は、その後、広範な製品組み立て用途において用いられること
ができる。特に好ましい用途は、ポリエチレンまたはポリブロピレンのような軽
重量材料を、紙、布帛、ティッシュー、不織布、ポリエチレンまたはポリプロピ
レン基材に結合し、或いは、それ自身に結合する用途である。本発明の接着剤の
更なる利点は、
噴霧により効果的に塗布されることができることである。実施例
次の実施例および比較例において、組成物の成分を、窒素雰囲気下で約177 ℃
に加熱された開放缶中で調合し、そして均質溶融体が得られるまでエアミキサー
で混合した。この溶融材料を、PAM 500E Spraymatic スプレーガン(Power Adhes
ive Machines,Inc.)中で使用するために0.3785リットルのアルミニウム金属カ
ートリッジに注いだ。
次の制限しない実施例において、全ての部は特に指示しないかぎり重量基準で
ある。噴霧塗布性
PAM 500 E Spraymaticスプレーガンから、ガン温度軽温度が約177 ℃で、8RPM
で回転している41cm高さx38cm 直径のドラムから約15cmの距離で組成物を噴霧し
、前記ドラムにはホイルが積層された25.4cmx61cmの紙片が付いていた。アルミ
ニウムカートリッジの裏にある圧力を制御する設定を2x105 N/m2(2バール)また
は5x105 N/m2(5バール)に設定した。スプレーの先端への空気流を制御する設定
をスプレーガンの最大空気流で0 に設定した。噴霧から得られた被覆された紙を
ドラムから取り出し、そして10cmストリップを紙の中央から切り取った。噴霧幅
は主要寸法の95% が生じる範囲の幅を測定することにより決定された。良好な噴
霧可能性は、約2.5cm 以上の噴霧幅で示される。開放時間
2x105 N/m2(2バール)の設定を用いて、上記の噴霧試験法と同様に、ホイルを
積層した紙に組成物を噴霧した。ホイル紙に噴霧した
直後に、2.54cmのストリップを紙の中央から切断し、そして、所定時間待った後
、4.5kg フィッシャーローラーを用いて標準ホワイトボンドタイピングペーパー
に結合した。60秒後、結合を手で剥離し、そしていずれかの剥離に注目した。結
合を作ることができる噴霧組成物を塗布した後に、紙の少なくとも80% が剥離さ
れるまでの最長時間として開放時間を決定した。耐熱性
清浄で乾燥した2.54cmx10cmx0.64cmのもみの木の片に組成物を押出した。PAM
500Eスプレーガンを用いた。アルミニウムカートリッジの裏の圧力を制御する設
定を2x105 N/m2(2バール)に設定した。スプレーの先端への空気流を制御する設
定を最小空気流で10に設定した。結合線の厚さを制御するために、13mmの銅ワイ
ヤーを用いて、第二の清浄で乾燥したもみの木を第一のもみの木に重ねて、2.54
cmx2.54cm のオーバーラップ領域を形成した。結合した試料を、室温で最低24時
間老化させ、その後、試料の片側末端を38℃(100°F)に設定さた空気循環炉内で
固定し、0.9kg の錘を他の末端からつり下げた。破壊が起こるまで、温度を5.5
℃(10°F)/30 分で上げた。結合した試料が破壊しなかった最後の温度を耐熱性
(耐熱温度)であると決めた。報告した値は3回の繰り返しの平均であった。好
ましい耐熱温度は少なくとも38℃(100°F)である。流速
事前に計量したカップに組成物を15秒間押出した。PAM 500Eスプレーガンを用
いた。アルミニウムカートリッジの裏にある圧力を制御する設定を5x105 N/m(5
バール)に設定した。スプレーの先端への空気流を制御する設定を最小空気流で1
0に設定した。押出後、カ
ップを再計量し、空のカップと押出材料を含むカップの差に4 を掛けて流速(g/
分)として報告した。例1 〜6 および比較例C1およびC2
例1 〜6 において、スチレン系ブロックコポリマー重量部のエチレン系コポリ
マーの重量部に対する比を変えた。各実施例および各比較例は、芳香族変性テル
ペン樹脂であり、90℃の公称軟化点であり、Hercules Inc.,Wilmington,DE か
ら入手可能なPiccolyte(商標)HM-90 を62.5 重量部含んだ。組成物を上記の通
りに調製し、そして上記の通りに開放時間、噴霧可能性(噴霧幅で示して)、お
よび耐熱性を試験した。成分、量(重量部)および試験結果を表1 に示す。
表1 のデータは、スチレン系ブロックコポリマーおよびエチレン系コポリマー
の両方を含む例が、スチレン系ブロックコポリマー単独(比較例C2)またはエチ
レン系コポリマー単独(比較例C1)を含む比較例よりも長い開放時間および大き
な噴霧幅を有することができることを示している。
例3 および比較例C2の組成物は噴霧特性に与える出口温度の効果を決定するた
めに出口温度を変えることにより評価した。PAM 500Eスプレーガンから溶融材料
が出てくる位置に熱電対を配置し、アルミニウムカートリッジの裏で圧力を制御
する設定を5x105 N/m2(5バール)に設定し、そしてスプレーの先端への空気流を
最小空気流で10に設定した。出口温度および噴霧幅(噴霧可能性)の試験結果を
表2 に示す。
表2 のこのデータはスチレン系ブロックコポリマー熱可塑性エラストマーおよ
びエチレン系コポリマーの両方を含む組成物が、エチレン系コポリマーを含まな
い組成物よりも低い出口温度で、望ましい噴霧幅を維持しながら噴霧されうるこ
とを示す。例8 〜14
例8 〜14において、粘着付与剤の量を変えた。各例は例1 で使用したスチレン
系ブロックコポリマーを20重量部含み、そして例1 で使用したEVA30 重量部を含
んだ。組成物を上記の通りに調製し、開
放時間、噴霧幅(噴霧可能性)および耐熱性を上記の通りに試験した。成分、量
(重量部)および試験結果を表3 に示す。
表3 のデータは、これらの組成物中で好ましい粘着付与樹脂のレベルは50〜20
