発明の分野
本発明は架橋された特性を有するポリマーの押出法およびそれから製造された
製品に関する。
より正確には、本発明はスクラップ架橋ポリマーを再生する方法に関する。本
方法は、架橋粒子が以前には達成できなかったレベルにまで微粉砕され、そして
分散される押出可能な組成物を製造する。押出物は当業界で用いられているいか
なる形態であってもよいが、好ましくはペレット化される。本発明は残存モノマ
ーレベルの低下も包含し、そしてこれらのタイプの方法に関連した揮発分排出物
を捕獲することをも包含する。

発明の背景
近年、アクリルおよびメタクリレートポリマーのような熱可塑性樹脂製品のス
クラップの再利用の改善された方法を開発することが益々必要になってきた。開
発された1つの方法は、アクリルポリマーの解重合および次のモノマーの回収を
含む。この解重合法は揮発性排出物を製造するという不利益を有する。更に、環
境問題により、商業規模では、この方法の価値が失われてきた。
当業界で知られている幾つかの方法はアクリルスクラップを微細なサイズの粉
末に加工するために用いられることができる。この粉
末はそれ自体で用途を有する。例えば、アクリル粉末は塗料除去工程において有

架橋された基材および熱可塑性基材が組み合わされたラミネートは広く産業上

いるポリマーを意味する。ここで、スクラップ再生にも同一の商業的要求は存在

スクリュー型押出加工装置として知られているポリマー加工装置を開発するこ

架橋ポリマーの押出の技術に関する問題を伝えていない。
押出機、ペレット化装置およびポリマー再生技術の多くの改良のも係わらず、
支配的に(または完全に)架橋されたポリマーを10μm未満の平均粒径に微粉
砕する商業的に有効な方法はない。結果的に、架橋されたアクリルまたはメタク
リレートスクラップは、熱
成形可能なシートを形成するように、熱可塑性ポリマーと有効に同時押出される
ことができない。技術上の上記の欠陥に対する幾つかの理由が存在する。
架橋ポリマーの平均粒径を10μm以下に低下させることは望ましいが、現在
まで、当業者のだれもこれを達成する商業的手段を開発していない。別の問題は

本発明の目的は、支配的に(または完全に)架橋されたポリマーがスクリュー

発明の要旨
支配的に(または完全に)架橋されたポリマーシート材料はいずれかの手段に
より0.5インチ(12.7mm)以下の径に低下される。これらの粗く粉砕さ

本発明において、出願人は二軸スクリュー押出機内の条件に過度に制約を加え

現状技術の二軸スクリュー押出機は大きなトルク荷重を支えることができ、そ

橋された粒子を10μm以下の粒径に微粉砕するのに充分である系を意味する。
粒子に負荷される105パスカル以上の剪断応力レベルは充分であることが判っ
た。しかし、押出機内の条件を変えると、高剪断は異なる剪断速度レベルで得ら
れるであろう。
多段剪断ゾーンを用いてよい。典型的な二軸スクリュー型押出機は7〜11個
のバレル要素を有する。バレル要素列に沿った温度範囲は変わることができる。
温度は通常、フィードバレルからダイヘッドまで25℃〜285℃の範囲である
。
押出機内のニーダーブロックの使用は有利であることが判る。これらのブロッ
クは、ポリマーを連続的に剪断しそして混合するために輸送要素により分離され
た複数群で配置されていてよい。出願人は少なくとも1つのブロック群の使用を
教示する。
押出機内において、架橋ポリマーは高剪断ゾーンを通過するとき
に径が低下する。ポリマー径の低下は高レベルの架橋されたフィードを用いると
きに最も効果的である。もし、架橋ポリマー/未架橋ポリマーの組み合わせのフ
ィードが用いられるならば、より高い重量%の架橋ポリマーを得るために架橋ポ
リマーを追加して補ってもよい。
上記のように、重量%範囲は優先させるべきことの1つである。出願人の方法
はフィードストリームの35〜100wt%が架橋ポリマーであるときに開示の
結果を得るであろう。しかし、最良の結果は、前記架橋ポリマー含有率がフィー
ドストリームの約80%であるときに得られる。
この方法により100%架橋ポリマー製品を加工することが可能であるが、こ
の商業的方法は実用上、現実的には約2〜65重量%の未架橋の熱可塑性樹脂コ
ーブレンドを含むフィードストックを要求する。このことは、シート押出法にお
いて、追加の熱可塑性樹脂の次のブレンディングを容易にする。このようなブレ
ンドのシートの品質は、100%架橋ポリマーと追加的に加えられた熱可塑性樹
脂とのブレンドである製品と比較して大きく改善される。
押出可能な架橋ポリマー製品は当業界のいずれかの方法により押出機のダイ末
端で加工されてよい。本発明の目的は押出物中の残存揮発分のレベルを低下させ
るために水中ペレット化器を用いることである。出願人は、水中ペレット化器は
製品中の残存モノマーレベルを0.5重量%未満に低下させることを発見した。
排出された揮発分は当業界で知られている真空ベント技術の使用により押出の間
に有効に除去されることができることも発見された。
架橋製品のペレット化の後、第二の押出法を行うことができる。上記したよう
に、架橋ペレットは熱可塑性樹脂材料とブレンドされ、そして熱成形可能なシー
ト製品へと押出されることができる。この
熱可塑性樹脂材料は押出製品および熱可塑性樹脂材料の合計の約80重量%以下
の量で加えられてよい。この第二押出は当業界で知られている適切な押出手段に
より行われることができる。
好ましい態様の説明
本発明により加工されるのに適切な架橋ポリマースクラップ製品は、制限する
わけではないが、次の加工により製造された製品を含む。その加工は連続キャス
ティング、セルキャスティングおよび押出であって、ここで、製品は分子架橋を
付与するように次に処理されたものである。好ましくは、架橋ポリマーはポリ(

熱可塑性樹脂成分は適切な未架橋熱可塑性樹脂のいずれであってもよい。この
群は、制限するわけではないが、アクリロニトリルブタジエンスチレン(ABS
)、未架橋アクリルポリマーおよび未架橋メタクリレートポリマーを含む。好ま
しい熱可塑性樹脂はABSである。
ポリ(メチルメタクリレート)コポリマーは重量ベルトまたは体積フィーダー

次は本発明の用途および使用の実施例である。それらは例示を目的とし、いか

例1
Werner Pfleider ZSK-58同時回転コンパウンダーは4個のニーダーブロックス
クリューセクションを有する7バレル要素のコンフィグレーションであり、各ゾ
ーンの温度範囲は240〜285℃であった。フィードはスクラップのAristech

比較例1
連続キャストされた架橋アクリルシート、I−300を250ミクロン以下に
まで粉砕した。この粉末を、等量のABS粉砕再生材
料スクラップとともに、6.5インチ(16.5cm)のベントされた一軸スク
リュー押出機のホッパースロートへの体積フィーダーにより計量した。0.2イ
ンチ(5.08mm)厚さのシートを製造し、それは約50%アクリル含有率を

More precisely, the invention relates to a method of regenerating scrap crosslinked polymers. The method produces an extrudable composition in which the crosslinked particles are comminuted and dispersed to a level previously unattainable. The extrudate can be in any form used in the art, but is preferably pelletized. The present invention also includes the reduction of residual monomer levels, and also the capture of volatile emissions associated with these types of processes. The invention also relates to blending and extruding the above extrudate with a thermoformable polymer to form a thermoformable thermoplastic sheet having a smooth matte finish. BACKGROUND OF THE INVENTION In recent years, it has become increasingly necessary to develop improved processes for recycling scrap of thermoplastic products such as acrylic and methacrylate polymers. One method developed involves depolymerization of the acrylic polymer and subsequent recovery of the monomer. This depolymerization process has the disadvantage of producing volatile emissions. Furthermore, environmental concerns have made this method less valuable on a commercial scale. Several methods known in the art can be used to process acrylic scrap into fine sized powders. This powder has uses in itself. For example, acrylic powder is an effective jetting medium in the paint removal process. If the acrylic powder is ground to a diameter of less than 250 μm, it can be added as a filler for thermoplastic sheets. This method can improve the impact resistance, thermoformability and surface appearance of the thermoplastic sheet. One problem peculiar to this method is the consistency of the grind. Commercial processing machines cannot maintain economically reliable consistency and cannot achieve reliable stability in the mill. Laminates that combine cross-linked substrates and thermoplastic substrates have been used extensively in industry. The term "crosslinked" means a polymer in which many parts of the molecular chains are linked together. Here, the same commercial demand exists for scrap recycling. It is not possible to completely separate the scrap of these products into component parts. This makes it impossible to process individual parts. Furthermore, the waste of these laminates cannot be milled to a diameter of less than 250 μm for addition to the thermoplastic sheet. Great attention has been paid to developing polymer processing equipment known as screw-type extrusion processing equipment. It is known that some of these devices are capable of producing high temperatures and subjecting polymer formulations to high shear forces. For example, McCullough et al. In U.S. Pat. No. 4,663,103 disclose an apparatus for performing an extrusion process. The device is designed to accept a variety of essentially different materials and, ultimately, to process these materials into highly filled thermoplastic materials. There are many examples of improvements to the basic screw extruder. These refinements are usually tailored to the specific needs of the art. Brooks et al., In US Pat. No. 5,096,406, disclose a novel assembly for a screw type extruder. This equipment is designed to accommodate screw type extruders for use in composites containing wood and other cellulosic materials dispersed in a continuous phase of polymeric material. In contrast to the present invention, the inventor seeks to avoid the shear rates and temperatures associated with the basic screw extruder. Many other optimization improvements have been made to screw type extruders. Two particular interests that Applicant discloses are the addition of kneader blocks to twin screw extruders and screw configurations. These improvements apply large torque loads, which result in the high shear forces and temperatures described above. Another addition in the technology is the development and improvement of pelletizers. These devices can be attached to a screw type extruder. The extruded material passes through a die, which is shaped into strands, which are cut by a rotating blade to form desirable pellets for packaging, shipping, mixing, and other beneficial uses recognized in the art. To do. The use of improved extruder technology is not new to the regeneration process. Jameson in US Pat. No. 5,238,633 discloses a method and apparatus for recycling plastic waste into thin profile mechanically strengthened boards. This method uses screw type extruder technology. However, Jameson does not address problems with the technology of extruding crosslinked polymers that do not exist in practice. Despite many improvements in extruders, pelletizers and polymer regeneration techniques, there is no commercially effective method to mill predominantly (or fully) crosslinked polymers to an average particle size of less than 10 μm. . As a result, crosslinked acrylic or methacrylate scrap cannot be effectively coextruded with a thermoplastic polymer to form a thermoformable sheet. There are several reasons for the above technical deficiencies. While it is desirable to reduce the average particle size of crosslinked polymers to 10 μm or less, to date no one in the art has developed commercial means to achieve this. Another problem is that above the upper temperature limit of many polymers, decomposition into monomer constituents occurs. The rate of decomposition increases with high temperature, high shear and the presence of radical initiators. As a result, volatiles are generated and these volatiles need to be removed and discarded. The object of the present invention is to provide an extrusion process in which the predominantly (or completely) crosslinked polymer is introduced into a screw-type extruder, effectively comminuted and if necessary dispersed. A further object of the invention is to extrude the effectively comminuted crosslinked polymer into a pelletized form. These pellets can then be blended with a thermoformable polymer to be extruded into a thermoplastic sheet having a thermoformable and smooth finish. A further object of the invention is to use the techniques of underwater pelletization and vacuum venting. These techniques suppress the formation of residual monomer and capture the volatile emissions produced by the high temperature and high shear environment of Applicants' invention. SUMMARY OF THE INVENTION The predominantly (or fully) crosslinked polymeric sheet material is reduced by any means to a diameter of 0.5 inches (12.7 mm) or less. These coarsely ground products are then introduced into a twin screw extruder, either separately or in combination. The source of the predominantly (or fully) crosslinked polymeric sheet material is not critical. Cross-linked polymers of scrap are common and may come from sources that use cross-linked polymers such as acrylic and methacrylate sheets in commercial processes. In the present invention, Applicants do not wish to overly constrain the conditions within the twin screw extruder. The particular design of the extruder does not matter as long as it is capable of meeting the following requirements. It turns out that the screw configuration is not important. However, it turns out to be advantageous for the predominantly (or completely) crosslinked polymer to be processed above the glass transition temperature of the polymer. State-of-the-art twin-screw extruders can carry large torque loads, which results in high shear zones. By high shear, Applicants mean a system in which shear stress is sufficient to mill certain crosslinked particles to a particle size of 10 μm or less. However, changing the conditions in the extruder will result in higher shear at different shear rate levels. Multiple shear zones may be used. A typical twin-screw extruder has 7-11 barrel elements. The temperature range along the barrel element row can vary. Temperatures typically range from 25 ° C to 285 ° C from the feed barrel to the die head. The use of kneader blocks in the extruder has proven to be advantageous. These blocks may be arranged in groups separated by transport elements for continuously shearing and mixing the polymer. Applicants teach the use of at least one block group. In the extruder, the crosslinked polymer decreases in size as it passes through the high shear zone. The reduction in polymer size is most effective when using high levels of crosslinked feed. If a crosslinked polymer / uncrosslinked polymer combination feed is used, additional crosslinked polymer may be supplemented to obtain higher wt% crosslinked polymer. As mentioned above, the weight% range is one that should be prioritized. Applicants' method will obtain the disclosed results when 35-100 wt% of the feedstream is a crosslinked polymer. However, best results are obtained when the crosslinked polymer content is about 80% of the feed stream. While it is possible to process 100% crosslinked polymer products by this method, this commercial process is practically practical with feedstocks containing about 2-65 wt% uncrosslinked thermoplastic resin co-blend. Request. This facilitates subsequent blending of additional thermoplastic resin in the sheet extrusion process. The sheet quality of such blends is greatly improved compared to the product which is a blend of 100% crosslinked polymer and additionally added thermoplastic. The extrudable crosslinked polymer product may be processed at the die end of the extruder by any method in the art. It is an object of the present invention to use an underwater pelletizer to reduce the level of residual volatiles in the extrudate. Applicants have discovered that the underwater pelletizer reduces residual monomer levels in the product to less than 0.5% by weight. It has also been discovered that the expelled volatiles can be effectively removed during extrusion by using vacuum venting techniques known in the art. After pelletizing the crosslinked product, a second extrusion method can be performed. As mentioned above, the crosslinked pellets can be blended with a thermoplastic material and extruded into a thermoformable sheet product. The thermoplastic material may be added in an amount up to about 80% by weight of the total extruded product and thermoplastic material. This second extrusion can be done by any suitable extrusion means known in the art. DESCRIPTION OF PREFERRED EMBODIMENTS Suitable cross-linked polymer scrap products to be processed according to the present invention include, but are not limited to, products made by the following processes. The processing is continuous casting, cell casting and extrusion, where the product has been subsequently treated to impart molecular crosslinking. Preferably, the crosslinked polymer is a poly (methylmethacrylate) copolymer.
