耐久性のある高強度、高光沢のゲルコートを有する物品を成形する方法
本発明はコートされた成形品に関する。本発明を1つの面から見ると、硬化し
た時に高光沢を示す、ゲルコートに積層されたプラスチックから成るコートされ
た成形品に関すると同時に、もう1つの面から見ると、本発明は前記物品を製造
する方法に関する。
度々繊維強化される、コートされた成形品は、典型的には、物品に対応した凹
形状の表面を有する形の表面に、硬化した時に環境に対する第一のバリアとなる
ゲルコート組成物を塗り広げて作られる。ゲルコートは、例えば、刷毛塗り、ハ
ンドレイアップ、吹き付け等のような多くの従来技術のどれか1つを用いて型の
表面全体に塗り広げられ、通常、比較的厚く、例えば0.5ないし0.8mmに
塗布されると、耐候性および耐摩耗性が最も大きくなり、また、もし成形品が繊
維強化されていれば、硬化中に繊維の周りに生じる樹脂本来の収縮によってゲル
コートを通して見える繊維強化模様を見えないようにする。この効果は、繊維強
化プラスチック業界では通常「繊維のプリントスルー」と呼んでいる。
ゲルコートは、型の表面に塗布した後、少なくとも部分的に硬化する。次いで
、前述したように多数の従来技術のうちのどれか1つを用いて、部分的または完
全に硬化したゲルコートに再びプラスチックを塗布することにより、積層構造が
硬化する。硬化は、温度や圧力を高くすることにより促進させることができる。
成形品に耐候性と耐摩耗性を付与するのに加えて、ゲルコートは成形品に装飾
性も付与する。多くの用途の中で、特に自動車部品、機械盤等のような消費者用
の用途において、高光沢が初めからあり、しかも光沢を長持ちさせることは成形
品にとって非常に望まれる性質である。現在のゲルコートは、硬化した時には度
々高光沢を示すが、例えば、太陽光、熱、冷気、水、腐食性の薬品等のような種
々の環境因子によって、物品の使用寿命が終わるよりもずっと早くその光沢を失
う。更に、光沢が失われると、ひび割れ、キメの粗さ、膨れ等のような表面欠陥
が見えるようなことが度々あり、これらの欠陥は、度々、成形品自身の構造上の
劣化を表している。
現在使用されている高品質のゲルコートは、スチレンモノマーで希釈されたイ
ソフタル酸/ネオペンチルグリコール(IPE/NPG)系不飽和ポリエステル
類であるが、これらの組成物は、総合的に耐薬品性が低く、屋外耐候性が小さい
柔軟な物質である。ボートを造船所から売り渡したり、実際に海水へ入る前に、
IPA/NPGゲルコートが色あせたり、白亜化することがあるので、特に海運
業はボートの胴体用には改良されたゲルコートを必要としている。
現在使用されている他のゲルコートとしては、特に、より大きい可撓性や耐水
性が要望される時、エポキシ、ウレタンおよびビニルエステルのゲルコートが挙
げられる。けれども、これらの物質も、色あせ易くてすぐに光沢が失われ、通常
は硬化温度をより高くする必要があるか、或いはもっと入手し易い不飽和ポリエ
ステル製品よりもかなり使い難い。加えて、これらの組成物は、反応性希釈剤と
してスチレンまたは同類の揮発性モノマーを少なからざる量で使用せずに、所望
の物理的性質、型内硬化時間および取扱い性を備えたゲルコートに組成を調合す
るのが難しい。更に、これらの希釈剤は、多数の連邦、州、および地域的な規制
を受けるので、プラスチック成形品の製造業者はスチレン或いは同類の揮発性モ
ノマーを極少量しか含まないゲルコート組成物を使用したがる。
プラスチックが少なくとも部分的に硬化した後で、ゲルコートをプラスチック
に塗布することは勿論できるし、これらの硬化後塗布型ゲルコートはプラスチッ
クの耐水性、初期光沢および光沢の長期保持性を改良するのに対して、ゲルコー
ト自身は、前硬化塗布型ゲルコートに比べて初期光沢が低く光沢保持性が悪い。
勿論、種々の塗布物を型から取り出した物品に塗布して、構造物の耐摩耗性、
初期光沢および光沢保持性を改良することはできるが、このような塗布物は更に
コストがかかる塗布工程を必要とするだけでなく、特に、もしゲルコートの表面
に離型の痕跡が残っていれば、ゲルコートへの接着性を低下させることにもなる
。更にゲルコート組成物自身とは違って、これらの塗布物は通常刷毛目、ミカン
肌、クレーター、しわ、フィッシュアイ等のような装飾的に望ましくないレオロ
ジー的な表面のきずがつき易い、固形分の少ない組成物である。
本発明によると、高い初期光沢およびその長期保持性を備えたプラスチック物
品を次の段階から成る方法で製造する:
A.前記物品に対する凹形状の表面を有する型を準備する;
B.前記型の表面の少なくとも一部に次の成分から成る過酸化物硬化型ゲルコー
ト組成物を塗り広げる:
1.不飽和ポリエステル、アクリレートおよびメタクリレート化ウレタン類、
エポキシ類、ポリエステル類およびポリエーテル類から成る群から選ばれるα,
βーエチレン性不飽和オリゴマー;
2.硬化させる量のポリアリル系架橋/重合開始剤;および
3.硬化速度を促進させる量の金属塩乾燥剤;
C.前記ゲルコート組成物を少なくとも部分的に硬化する;
D.少なくとも部分的に未硬化のプラスチック組成物を少なくとも部分的に硬化
したゲルコート組成物の上に塗り広げて積層物を形成する;
E.積層物を硬化させて前記プラスチック物品を形成する;並びに
F.プラスチック物品を前記型から取り出す。
本発明の1つの実施態様では、オリゴマーをα,β−エチレン性不飽和モノマ
ーで希釈するが、他のもう1つの実施態様では、架橋/重合開始剤を副開始剤と
組み合わせて使用する。他の添加剤、例えば、強化繊維、レベリング剤、顔料、
金属塩乾燥剤以外の硬化用促進剤等を添加できる。
本発明の方法によって作られる成形されたプラスチック物品は、極めて望まし
い光沢と光沢保持性を有するだけでなく、極めて優れた屋外耐候性、高度、靭性
および成形工程中の優れた取扱い性をも示すゲルコートを表す。更に、このゲル
コート組成物は、もし使うとしても極少量のスチレンまたはスチレンと同様の放
出特性をもつ他の揮発性の反応性希釈剤で調合することができる。
熱的に誘起されるフリーラジカル重合によって硬化するα,β−エチレン性不
飽和オリゴマーの例としては、不飽和ポリエステル類、ウレタンアクリレート類
、ウレタンメタクリレート類、エポキシアクリレート類、エポキシメタクリレー
ト類、ポリエステルアクリレート類、ポリエステルメタクリレート類、ポリエー
テルアクリレート類およびポリエーテルメタクリレート類が挙げられる。
エポキシアクリレート類およびメタクリレート類としては、ジエポキシド類と
アクリル酸またはメタクリル酸との反応生成物、例えばメタクリル酸またはアク
リル酸とビスフェノールAのジグリシジルエーテルとの反応生成物が挙げられる
。ウレタンアクリレート類およびメタクリレート類としては、ヒドロキシアルキ
ルアクリレート類およびメタクリレート類と有機イソシアナートとの反応生成物
、例えばイソホロンジイソシアナートとヒドロキシエチルメタクリレートとの反
応生成物が挙げられる。他のウレタンアクリレートとしては、有機ジイソシアナ
ート類、ヒドロキシアルキルアクリレート類またはメタクリレート類をプロピレ
ングリコール、グリコールジエステルまたはポリカプロラクトンジオールもしく
はトリオールのようなポリオール類と組み合わせることによって調製される反応
生成物が挙げられる。不飽和ポリエステル類としては、α,β−不飽和ジカルボ
ン酸類または無水物と多価アルコールとの反応生成物、例えば無水マレイン酸と
プロピレングリコールとの反応生成物が挙げられる。ポリエステルアクリレート
類およびメタクリレート類としては、不飽和ポリエステルポリオール類とアクリ
ル酸またはメタクリル酸との反応生成物、例えばアジピン酸とネオペンチルグリ
コールのエステルとアクリル酸との反応生成物が挙げられる。ポリエーテルアク
リレート類およびメタクリレート類としては、グリコールエーテル類とアクリル
酸またはメタクリル酸との反応生成物、例えばジペンタエリトリトールとアクリ
ル酸との反応生成物が挙げられる。
本発明の実施に当たって使用される不飽和オリゴマーは、最終製品が最適の性
質を持つように選ばれる。屋外耐候性または耐摩耗特性には、脂肪族イソシアナ
ート樹脂系のウレタンアクリレートおよびメタクリレートが最適である。耐薬品
性には、エポキシアクリレートおよびメタクリレートが最適である。
本発明の1つの実施態様では、熱的に誘起されるフリーラジカル重合によって
オリゴマーと架橋する1種またはそれ以上のα,β−エチレン性不飽和モノマー
で不飽和オリゴマーを希釈する。そのようなモノマーとしては、一、二および三
官能性アクリル酸およびメタクリル酸エステル、N−ビニル−2−ピロリドン、
N−メチロールアクリルアミド、アクリル酸およびメタクリル酸のヒドロキシア
ルキルエステル、並びに芳香族ビニルおよびジビニル化合物が挙げられる。多官
能性アクリル酸およびメタクリル酸エステルのような、製造条件のもとで比較的
低揮発性の不飽和モノマーが好ましい。
本発明の実施に当たって使用できるポリアリル系架橋/重合開始剤の例として
は、トリメチロールプロパンモノーまたはジアリルエーテル系のポリエステル樹
脂およびポリアリルグリンシジルエーテルアルコール樹脂である。オリゴマー、
および、場合によりモノマーの低温フリーラジカル重合のための潜在的開始剤と
して、および多官能性架橋剤としての両方の作用をする架橋/重合開始剤が好ま
しい架橋/重合開始剤である。nが2〜10までの整数である一般式
を有するポリアリル系エーテルは、これらの好ましい架橋/重合開始剤の例であ
る。
本発明の実施に当たって、α,β−エチレン性不飽和オリゴマーの硬化速度を
促進または加速する金属塩乾燥剤、架橋/重合開始剤および、場合によりモノマ
ーを使用することができる。典型的なこの乾燥剤は2価又はそれ以上の原子価を
持つ金属と不飽和有機酸の塩である。前記金属の例としては、コバルト、マグネ
シウム、セリウム、鉛、クロム、鉄、ニッケル、ウランおよび亜鉛が挙げられる
。前記酸の例としては、リノール酸塩、ナフテン酸塩、オクタン酸塩および樹脂
酸が挙げられる。好ましい金属塩乾燥剤としては、オクタン酸、ナフテン酸およ
びネオデカン酸のコバルト、マンガン、バナジウム、カリウム、亜鉛および銅と
の塩が挙げられる。特に好ましい金属塩乾燥剤は、オクタン酸コバルト、ナフテ
ン酸コバルトおよびコバルトとカリウムの有機錯体のようなコバルトベースの乾
燥剤である。
特に、例えば21ないし38℃の比較的低温での硬化速度は、1種またはそれ
以上の副開始剤の使用により更に加速できる。これらの副開始剤は一般的に非ポ
リアリル系過酸化物であり、ペルオキシ安息香酸のような通常の過酸化物;過酸
化ジ−t−ブチル、過酸化ジクミル、過酸化クミルブチル、1,1−ジ−t−ブ
チ
ルペルオキシ−3,5,5−トリメチルシクロヘキサン、2,5−ジメチル−2
,5−ジ−t−ブチルペルオキシヘキサンおよびビス(α−t−ブチルペルオキ
シイソプロピルベンゼン)のようなジアルキルまたはアラルキルペルオキシド;
t−ブチルペルオキシピバレン酸エステル、t−ブチルペルオキシオクタン酸エ
ステル、t−ブチルペルオキシ安息香酸エステル、2,5−ジメチルヘキシル−
2,5−ジ(ぺルオキシ安息香酸エステル)、ジアルキルペルオキシモノ炭酸エ
ステルおよびペルオキシジ炭酸エステルのようなペルオキシエステル;t−ブチ
ルヒドロペルオキシド、p−メタンヒドロペルオキシド、ペンタンヒドロペルオ
キシドおよびクメンヒドロペルオキシドのようなヒドロペルオキシド;並びにシ
クロヘキサノンペルオキシドおよびメチルエチルケトンペルオキシドのようなケ
トンペルオキシドがいずれも包含される。
ゲルコート組成物中に含まれる不飽和オリゴマー、および、場合によりモノマ
ーの量は、特定の配合における精密な量で、硬化した塗布物にも望まれる物理的
および化学的特性の機能を利便性に合わせて変えることができる。一般的に、オ
リゴマーまたは、もしモノマーを含むのであればオリゴマーとモノマーとの混合
物は、前硬化したゲルコート組成物の重量に対して、その組成物の少なくとも約
65重量%を構成するが、少なくとも約75重量%を構成するのが好ましい。こ
れらの物質が組成物中に含まれる最大量は通常約95重量%、好ましくは90重
量%をこえない。本発明の実施に当たって、オリゴマー/モノマー混合物を使用
するならば、混合物に含まれるモノマーの量は任意に変更できるが、一般に、混
合物の約30重量%、好ましくは約20重量%を超えない。
少なくともポリアリル系架橋/重合開始剤の硬化量(即ち、オリゴマー、およ
びもし含むならばモノマーを耐久性のある高品質のゲルコートとするのに充分な
硬化または架橋量)が本発明の前硬化したゲルコート組成物の中に含まれており
、この量は変更できるが、通常、組成物の約35重量%、好ましくは約25重量
%を超えない。一般に、この架橋/重合開始剤の最少含有量は、組成物の約5重
量%より多く、好ましくは約10重量%を超える。もし副開始剤を含むならば、
一般的にゲルコート組成物の前硬化した重量に対して約1〜10重量%の間の量
である。
少なくとも金属塩乾燥剤が、硬化速度を促進させる量(即ち、オリゴマー、ポ
リアリル系架橋/重合開始剤および、もし含むならばモノマーの硬化速度を促進
させる量)で本発明の前硬化したゲルコート組成物に含まれる。架橋/重合開始
剤などの量は変えることができるが、乾燥剤中の金属の重量%(通常は約4〜1
5重量%の間)に対するこの量は、一般に0.005重量%を超え、好ましくは
0.01重量%を超え、更に0.03重量%を超えるのが好ましい。一般的に、
この量は約0.08重量%、好ましくは約0.05重量%、更に約0.04重量
%を超えないのが好ましい。
前硬化したゲルコート組成物は、加工を容易にしたり、またはプラスチック成
形品に対していくつかの望ましい特徴もしくは性質を付与する1種またはそれ以
上の添加物を含有することができる。例えば、溶媒を添加すると、前硬化したゲ
ルコート複合物の粘度を下げることができ、そのことによって組成物を型に塗布
することが更に容易になる。この溶媒は、好ましくは反応性希釈剤、例えば硬化
条件で比較的不揮発性である1種又はそれ以上のα,β−エチレン性不飽和モノ
マーである。もし溶媒が反応性のない希釈剤ならば、硬化工程の前かまたはその
間に取り除かなければならない。更に、フルオロカーボン、シリコーン、顔料、
酢酸セルロース酪酸エステル等のような他の添加剤を含むことにより、流動性、
レベリング、色、チキソトロピー等を制御してもよい。金属塩乾燥剤に加えて、
N,N−ジメチル−p−トルイジン、N,N−ジメチルアニリン、N,N−ジエ
チルアニリン、2,4−ペンタンジオンおよびN,N−ジメチルアセトアニリン
のような硬化促進剤を含有することもできる。
積層したプラスチック物品を成形するための本発明の方法において、凹形状の
物品に対応する型表面は、少なくとも一部分、好ましくは完全に過酸化物硬化型
ゲルコート組成物で覆われる。一般的にこの組成物は、型表面に塗布する直前に
構成成分から調合される。ポリアリル系架橋/重合開始剤を添加する前に、オリ
ゴマーと金属塩乾燥剤を互いにブレンドする。もしα,β−エチレン性不飽和モ
ノマーを含むならば、ポリアリル系架橋/重合開始剤、または任意に副開始剤を
添加する前に、その不飽和モノマーをオリゴマーおよび金属塩乾燥剤とブレンド
する。もし副開始剤を含むならば、ポリアリル系架橋/重合開始剤をオリゴマー
および金属塩乾燥剤とブレンドする前にその副開始剤をポリアリル系架橋/重合
開始剤とブレンドする。
ゲルコート組成物は、塗料の被膜の厚さと比べると厚い被膜として塗布される
が、通常は1mm未満、好ましくは0.5mm未満である。次に、環境条件、例
えば20ないし40℃で大気圧、或いは高温例えば、約40ないし95℃の範囲
の温度のいずれかで少なくとも部分的に組成物を硬化する。ここで「部分的に硬
化する」とは、ゲルコート組成物の露出面に少なくとも部分的に未硬化のプラス
チックを塗布する間は、ゲルコート組成物が著しく歪まないで、型表面上でもそ
の形状を保持するのに充分な程硬化していることをいう。硬化時間は、ゲルコー
ト組成物の性質、硬化条件、ゲルコートの厚さ、および多数の他の因子によって
変わるが、ポリアリルグリシジルエーテル架橋/重合開始剤と組合わせた多くの
市販の不飽和オリゴマーの硬化時間は、一般に、厚さ1mm未満のコートの場合
、約20ないし27℃で約240ないし300分の範囲内、および約65ないし
70℃で約20ないし45分の範囲内である。ゲルコート組成物は、例えば、ハ
ンドレイアップ、吹き付け、浸し塗、刷毛塗り、ロール塗り等の従来の方法で型
表面に塗布できる。型の接触する面を、ガラス、強化ポリエステル類、エポキシ
類、鋼、アルミニウム等のような凡用の物質で作ってよい。
ゲルコート組成物が少なくとも部分的に硬化、好ましくは完全に硬化した後、
少なくとも部分的に未硬化、好ましくは実質的に完全に未硬化のプラスチックを
ゲルコートの露出面に塗布する。ここで「部分的未硬化」は、プラスチックが、
例えば吹き付け、刷毛塗り、射出コーティング等の1種またはそれ以上の従来法
によって、少なくとも部分的に硬化したゲルコート組成物の露出面に塗布するの
に充分なほど流動的であることを表している。プラスチックの性質は任意に変更
できるが、典型的なプラスチックとしては、不飽和ポリエステル類、フェノール
類、エポキシ類およびウレタン類等が挙げられる。
型は、解放式型またはマッチド型、すなわち噛み合わせた時、所望の成形品の
形状を有する容積を定める、雌型表面と雄型表面とから成る2構成型であってよ
い。もし、解放式型ならば、少なくとも部分的に硬化したゲルコート組成物の露
出面にいったんプラスチックを塗布した後、周囲条件のもとで硬化するか、また
はさらに一般的には、オーブン内に置いて硬化を促進する。もしマッチド型なら
ば、ゲルコートを、一度少なくとも部分的に硬化した後、型を閉じて、2個の噛
み合わせた型表面によって形成される容積を完全に充満するように、型内へ加圧
下でプラスチックを入射する。成形品を、一般に高温高圧で完全に硬化して、ゲ
ルコートとプラスチックとの間に強い結合を形成するのに充分な時間、型をこの
閉じた状態で保持する。その後、型を開けて成形品を取り出す。離型剤は解放型
でもマッチド型でも望むように使用できる。
本発明の1つの実施態様において、プラスチックは繊維で強化されている。強
化用の繊維は任意に変えることができ、一般的な強化用繊維にはガラス、ポリエ
チレン、金属、セラミック等が挙げられる。少なくとも部分的に硬化したゲルコ
ート組成物にプラスチックを塗布する前に、この繊維をプラスチックと混合する
ことができるが、少なくとも部分的に硬化したゲルコート組成物にプレフォーム
として繊維を当てるのがより一般的である。一般的に、マッチド型が使用される
。少なくとも部分的に硬化したゲルコート組成物にそのプレフォームを当てて型
を閉じ、プラスチックを入射する。硬化すると、繊維強化したプラスチック物品
が形成される。
本発明による積層した繊維強化プラスチック成形品のゲルコートは、優れた物
理的強度、極めて望ましく高い初期光沢および保持性に加えて、下地の繊維強化
したプラスチックを熱、冷気、太陽光、水、腐食性薬品等から保護するような望
ましい他の性質も示す。更にこれらの望ましい性質は、例えばイソフタル酸とネ
オペンチルグリコール系の従来の塗布物の厚さと比較して薄い塗布物により得ら
れる。
次の実施例は本発明の或る実施態様を説明している。断らない限り、部および
パーセントは全て重量部および重量%である。実施例1 ウレタンアクリレートオリゴマーの調製
撹はん機、液体添加用ろ斗、温度計、および無水雰囲気を保持するための乾燥
空気を導入するための導入管を装備した反応フラスコの中に、イソホロンジイソ
シアナート1453グラム、ジブチル錫ジラウレート4グラムおよびトルエンヒ
ドロキノン1グラムを入れた。30〜40℃の間の反応温度を保ちながらこの溶
液に2−ヒドロキシエチルアクリレート760グラムを1時間かけてゆっくり添
加した。この温度範囲で1時間反応混合物を攪はんした後、温度を約70℃まで
上げてエチルトリグリコールメタクリレート600グラムおよび分子量540の
カプロラクトントリオール 1177グラムを添加した。これで生成した混合物
を、赤外線分析で−NCOの吸収ピークが消失するまで(3時間)70〜80℃の
温度範囲内で攪拌および保持した。ゲルコートの調製と試験
前記で調製したウレタンアクリレートオリゴマー31.5グラム、プロピレン
グリコールノモノメチルエーテルアセテート8.6グラム、芳香族系溶媒12.
9グラム、二酸化チタン(ルチルグレード R902、イー・アイ・デュポン社
(E.I.Du Pont de Nemours Co.)から入手)43.1グラム、アセトア
セトキシエチルメタクリレート2.2グラム、ナフテン酸コバルト0.28グラ
ム、メチルエチルケトキシム0.004グラム、顔料粉砕助剤および流動制御添
加剤からなる顔料粉砕物と、架橋/重合開始剤としてサントリンク[Santolink(
登録商標)]XI−100[モンサント(MONSANTO)社販売)8.6グラムおよびク
メンヒドロペルオキシド0.43グラムとを組み合わせることによって、ゲルコ
ート組成物を調製した。
これで生成した過酸化物硬化型ゲルコート組成物を、ワックス処理したガラス
板の上に、湿潤膜厚10ミル (mil)(乾燥膜厚0.18mm) に流し広げた。
75℃で60分間硬化した後、ガラス板に接触しているゲルコート面は粘着性が
ないが、空気に曝されている表面は少し粘着性があった。この時点で過酸化物触
媒が作用した不飽和ポリエステル積層用樹脂をゲルコートの上に塗布して、12
時間硬化させた後、ガラス板からこの複合物を取り外した。ここで生成した白い
ゲルコートパネルの初期光沢は、60度ガードナー(Gardner)スケールでは8
9、20度ガードナースケールでは76であった。
次に前記パネルを、従来のイソフタル酸/ネオペンチルグリコール不飽和ポリ
エステルゲルコート積層の白色高性能パネル0.5mm厚と並べて紫外線耐候性
加速試験機に入れた。各パネルと同様のパネルを、南フロリダの45度傾斜の曝
露棚の上に置いた。曝露されているパネルの光沢を定期的に測定した。紫外線耐
候性加速試験機と南フロリダでの曝露試験の両方の結果を表Iに示す。
実施例2 ウレタンメタクリレートオリゴマーの調製
実施例1に記載した反応装置の中に、イソホロンジイソシアナート1616グ
ラム、ジブチル錫ジラウレート5グラムおよびトルエンヒドロキノン1グラムを
入れた。30〜40℃の間の反応温度を保ちながら、この溶液に2−ヒトロキシ
エチルメタクリレート948グラムを時間をかけてゆっくり添加した。この温度
範囲で1時間反応混合物を撹拌した後、温度を70℃まで上げて2−エチルヘキ
シルメタクリレート500グラムおよび分子量530のカプロラクトンジオール
1921グラムを添加した。これで生成した混合物を、赤外線分析で−NCOの
吸収ピークが消失するまで(3時間)、70〜80℃の温度範囲で撹拌および加熱
した。ゲルコートの調製および試験
実施例1の配合および方法におけるウレタンアクリレートを前記で調製したウ
レタンメタクリレートに置き換えた。
そこで生成した白いゲルコートを、実施例1のパネルと同じように耐候性加速
試験機およびフロリダの屋外曝露試験で処理した。結果を下記の表IIに報告する
。
実施例3 不飽和ポリエステルオリゴマーの調製
