法は従来から知られているが、発泡圧によってシートカ
バーがずれて縫合線が蛇行することがある。そこでシー
トカバーが金型内でずれないように表皮片の縫合部を金
型の突起片に合わせて金型内にセットした後、真空吸引
手段を用いてシートカバーを金型内面になじませつつ固
定して一体発泡を行わせる方法も、例えば特公昭53−40
98号公報に示されている。ところがシートカバーが通気
性のある表皮材の裏面にスラブウレタンフォームのよう
な連続気泡性発泡体を積層したものである場合には、上
記のような真空吸引手段によるシートカバーの固定がう
まく行えず、発泡圧による縫合線の蛇行を完全に防止す
ることは困難であった。

泡シートの製造法を目的として完成されたものである。

連続気泡性発泡体(4)と、ポリエーテルフォーム、ポ
リエステルフォームなどのポリウレタンフォームである
熱可塑性発泡体(5)とをフレームラミネート法により
積層した表皮片からなるもので、このような表皮片をシ
ート形状に裁断、縫製して袋状のシートカバー(2)が
形成されている。シートカバー(2)はまず第1図のよ
うに下型(1)上にセットされ、次に第2図に示すよう
に100〜180℃に加熱されたプレス型(6)を下降させて
熱可塑性発泡体(5)を熱圧成形する。これによりシー
トカバー(2)の表面の熱可塑性発泡体(5)は密度が
0.04〜0.05g/cm3程度まで高密度化されて高密度層とな
るとともに、シートカバー(2)の全体は腰の強いもの
となる。そこでプレス型(6)を取除いたうえで第3図
のように中間型(7)及び上型(8)を下型(1)に向
かって降下させてシートカバー(2)の端末をクランプ
し、シート形状となるようにセットした状態で上型
(8)の開口部(9)からポリウレタンフォームの発泡
原液(10)を注入し、一体発泡成形を行わせる。このと
き発泡圧が型内に作用することとなるが、シートカバー
(2)の表面の高密度化された熱可塑性発泡体(5)が
シートカバー(2)の縫合線の蛇行を防止する。また発
泡原液(10)は直接シートカバー(2)の表面に注入さ
れるが、高密度化された熱可塑性発泡体(5)がシート
カバー(2)内部への発泡原液(10)の過度の含浸を防
止するので、含浸硬化層が過度に形成されることを防止
することができる。このようにして本発明によれば、第
4図に示されるように縫合線の蛇行や過度の含浸硬化層
のない表皮一体発泡シートを得ることができる。

(発明の効果) 本発明は以上に説明したように、熱可塑性発泡体を表面
に積層したシートカバーを下型内部で予備的に熱圧成形
することによってシートカバーに腰を持たせ、真空吸引
手段が使用できない場合にもシートカバーの縫合線が発
泡圧により蛇行することを防止することに成功したもの
で、体裁のよい表皮一体発泡シートを得ることができ
る。また本発明によれば熱圧成形された高密度層が発泡
原液の過度の含浸を防止するので、発泡圧による極端な
厚さの含浸層の形成が阻止され、クッション性の良好な
表皮一体発泡シートを得ることができる。よって本発明
は、従来の問題点を一掃した表皮一体発泡シートの製造
法として、産業の発展に寄与するところは極めて大なる
ものである。
