Description
〔産業上の利用分野〕
本発明は、コーテイング層を有し、そのために
表面性質の改良されたポリエステルフイルム及び
該ポリエステルフイルムの製造方法に関するもの
である。
〔従来の技術および発明が改良しようとする問題
点〕
ポリエステルフイルムは磁気材料、包装材料、
電気・電子材料、印刷材料の分野で広く用いられ
ており、これらの用途に於て、フイルム表面に様
様な機能を付与したり、美観を付与する目的でコ
ーテイング層、印刷層或いは蒸着層が設けられて
いる。実用に際してポリエステルフイルムとコー
テイング剤やインキ或いは金属蒸着膜との接着性
が各用途の使用条件に於て確保されている事が重
要であり、接着性を改良する為に、通常ポリウレ
タン樹脂、ポリエステル樹脂、アクリル樹脂等の
溶液又は分散液を塗布したアンカーコート層やプ
ライマー層が設けられている。しかしながら、接
着性、耐水性、耐候性の全ての面で満足できるも
のは未だ無いのが現状である。
従つて本発明の目的は、性能の優れたコーテイ
ング剤を塗布して得られるコーテイング層を備え
たポリエステルフイルム、及びその工業的に有利
な製造方法を提供するものである。
〔問題点を解決するための手段および作用〕
本発明者らは、特定構造の重合体からなる反応
性界面活性剤存在下に、重合性単量体を乳化重合
して得られる水性樹脂分散液、又は該水性樹脂分
散液とポリビニルアルコールとを含有してなるコ
ーテイング剤を塗布して得られるコーテイング層
を有するポリエステルフイルムが前記の目的を達
成しうるものであり、又、該コーテイング剤を延
伸操作の未完了のポリエステルフイルムに塗布
し、しかるのち、延伸操作を完了させてポリエス
テルフイルムを製造する方法が工業的に有利であ
り、かつ、該コーテイング剤は従来公知のコーテ
イング剤にくらべて上記の製造方法に対する適応
性が優れていることを見出し本発明に到達したも
のである。
即ち本発明はポリエステルフイルムの少なくと
も片面に、一般式()
(式中、R1は炭素数6〜18のアルキル基を示し、
R2、R3、R4、R5およびR6はそれぞれ独立して水
素、メチル基、カルボキシル基またはカルボキシ
メチル基あるいはそれらの塩を示し、Xは水素、
アンモニウム基、アミン塩基、アルカリ金属また
はアルカリ土類金属を示し、Yは重合性不飽和基
を有する炭化水素基を示し、Zはニトリル基また
は置換基を有してもよいフエニル基、アミド基ま
たはカルボン酸アルキルエステル基を示し、aは
1〜500、bは0または1〜100の整数であり、c
は0または1〜250の整数である。)で表わされる
重合体及び/又はその塩からなる反応性界面活性
剤を乳化剤として、重合性単量体の1種または2
種以上を水性媒体中で乳化重合して得られる水性
樹脂分散液100重量部(固形分換算)とポリビニ
ルアルコール0〜50重量部とからなる水性樹脂組
成物を含んでなるコーテイング剤によつて形成さ
れるコーテイング層を有することを特徴とするポ
リエステルフイルム、及び延伸操作が未完了であ
るポリエステルフイルムの少なくとも片面に一般
式()
(式中、R1は炭素数6〜18のアルキル基を示し、
R2、R3、R4、R5およびR6はそれぞれ独立して水
素、メチル基、カルボキシル基またはカルボキシ
メチル基あるいはそれらの塩を示し、Xは水素、
アンモニウム基、アミン塩基、アルカリ金属また
はアルカリ土類金属を示し、Yは重合性不飽和基
を有する炭化水素基を示し、Zはニトリル基また
は置換基を有してもよいフエニル基、アミド基ま
たはカルボン酸アルキルエステル基を示し、aは
1〜500、bは0または1〜100の整数であり、c
は0または1〜250の整数である。)で表わされる
重合体及び/又はその塩からなる反応性界面活性
剤を乳化剤として、重合性単量体の1種または2
種以上を水性媒体中で乳化重合して得られる水性
樹脂分散液100重量部(固形分換算)とポリビニ
ルアルコール0〜50重量部とからなる水性樹脂組
成物を含んでなるコーテイング剤を塗布し、次い
で延伸操作を完了させることを特徴とするポリエ
ステルフイルムの製造方法に関するものである。
本発明において乳化剤として用いる反応性界面
活性剤はカルボキシル基を有する重合性単量体(A)
と必要によりその他の重合性単量体(B)をアルキル
メルカプタン存在下ラジカル重合して得られる重
合体或いは、更に必要に応じて該重合体とカルボ
キシル基との反応性を有する基を有する重合性単
量体(C)とを反応させて得られる生成物および/ま
たはその塩からなるものである。
カルボキシル基を有する重合性単量体(A)として
は(メタ)アクリル酸、クロトン酸、イタコン
酸、マレイン酸、フマル酸、イタコン酸もしくは
マレイン酸もしくはフマル酸のモノエステル化物
及びこれらのアンモニウム塩、有機アミン塩、ア
ルカリ金属塩が挙げられ、これらの1種または2
種以上の混合物を使用することができる。重合性
単量体(A)の使用量は前記の一般式()で表され
る重合体1分子中1〜500個の範囲となる量であ
るが、より好ましくは、一般式()で表わされ
る重合体の酸価が200以上となる量で使用するの
がよい。
また、その他の重合性単量体(B)としてはスチレ
ン、α−メチルスチレン、クロルスチレン、メチ
ルスチレン、クロルメチルスチレン、スチレンス
ルホン酸またはその塩などのスチレン誘導体;
(メタ)アクリルアミド、メチロール化(メタ)
アクリルアミド、炭素数1〜4個のアルコキシメ
チロール化(メタ)アクリルアミド、N,N−ジ
メチルアミノエチル(メタ)アクリルアミド、
N,N−ジメチルアミノプロピル(メタ)アクリ
ルアミドなどのアミド基含有重合性単量体類;炭
素数1〜18個のアルキル鎖を有する(メタ)アク
リル酸エステル、メタアクリル酸2−ヒドロキシ
エチル、(メタ)アクリル酸ヒドロキシプロピル、
(メタ)アクリル酸−2−N,N−ジメチルアミ
ノエチル、(メタ)アクリル酸N,N−ジメチル
アミノプロピルなどの(メタ)アクリル酸エステ
ル誘導体類;(メタ)アクリロニトリルなどのニ
トリル基含有重合性単量体類などが挙げられ、こ
れらの1種または2種以上の混合物で使用するこ
とができる。
本発明に於いて使用するアルキルメルカプタン
は炭素数が6〜18のものであり、例えば、n−ヘ
キシルメルカプタン、n−オクチルメルカプタ
ン、n−ドデシルメルカプタン、t−ドデシルメ
ルカプタン、セチルメルカプタン、ステアリルメ
ルカプタンなどが挙げられ、これらのうちから1
種または2種以上の混合物で使用することができ
る。
重合性単量体(A)或いは重合性単量体(A)と重合性
単量体(B)を重合する条件は特に限定されず、例え
ばアルキルメルカプタンと重合性単量体(A)及び必
要に応じて重合性単量体(B)を一般のラジカル重合
開始剤を用い、そのままあるいは必要に応じて溶
剤により稀釈して重合することによつて得られる
がこの際、使用するラジカル重合開始剤はアルキ
ルメルカプタンの10分の1モル以下とするのが好
ましく、また、必要に応じて使用する溶剤は重合
性単量体(A)、(B)及びアルキルメルカプタンを溶解
しうるものであつて、かつこれらに対して不活性
であることが好ましい。
本発明に於いては、重合性単量体(A)或いは重合
性単量体(A)に必要に応じて重合性単量体(B)を加え
て前記のようにして重合して得られる重合体及
び/又はその塩からなる反応性界面活性剤を乳化
剤として使用し、好ましい結果を得ることができ
るが、該重合体及び/又はその塩に重合性単量体
(C)を反応させて重合性不飽和基を導入した重合体
及び/又はその塩からなる反応性界面活性剤を乳
化剤として使用すると乳化剤と乳化重合によつて
得られる重合体が一体化して耐水性や密着性のよ
り優れた水性樹脂分散液が得られるので好まし
い。
重合性単量体(C)は重合性不飽和基とカルボキシ
ル基と反応性を有する基とを含有する化合物で例
えば(メタ)アクリル酸グリシジル、アリルグリ
シジルエーテルのようなエポキシ基含有重合性単
量体類;2−イソプロペニル−2−オキサゾリ
ン、2−ビニル−2−オキサゾリンのようなオキ
サゾリン基含有重合性単量体類;メタアクリル酸
2−アジリジニルエチル、(メタ)アクリロイル
アジリジンのようなアジリジン基含有重合性単量
体類;(メタ)アクリル酸2−ヒドロキシエチル、
(メタ)アクリル酸ヒドロキシプロピル、(メタ)
アリルアルコール、(メタ)アクリル酸とポリプ
ロピレングリコールもしくはポリエチレングリコ
ールとのモノエステル化合物などのヒドロキシル
基含有重合性単量体類などが挙げられる。これら
の1種または2種以上の混合物で使用することが
できる。重合性単量体(C)を使用する場合その使用
量は重合体1分子当り1〜100分子の範囲であり、
1〜10分子がより好ましい。ただし、重合性単量
体(B)としてヒドロキシル基含有重合性単量体を用
いた場合、重合性単量体(C)にはヒドロキシル基含
有重合性単量体を用いることはできない。
重合性単量体(A)或いは重合性単量体(A)と重合性
単量体(B)を重合して得られる重合体及び/又はそ
の塩と重合性単量体(C)の反応条件に特に制限はな
く、該重合体とカルボキシル基との反応性を有す
る基を含有する重合性単量体(C)をそのままあるい
は必要に応じて溶剤により稀釈して、好ましくは
常温〜200℃、より好ましくは50〜150℃の温度条
件下で反応させればよく、また、必要であれば適
当な触媒を使用してもよい。
このようにして得られた重合体は、更に塩基を
加えてカルボキシル基の解離度を高め水に対する
溶解性を向上させることができる。配合できうる
塩基としては、水酸化ナトリウム、水酸化カリウ
ム、水酸化カルシウムおよびアンモニアなどの無
機塩基;トリメチルアミン、トリエチルアミンな
どの有機塩基が挙げられ、これらのうちから1種
または2種以上の混合物で使用することができ
る。
このようにして得られる反応性界面活性剤の分
子量は好ましくは400〜10000、より好ましくは
400〜5000である。
本発明の乳化重合に用いられる重合性単量体は
重合性のものであれば特に限定されないが、目
的、用途に応じてその中の1種あるいは2種以上
を組合せて使用することができる。これらの重合
性単量体としては、例えば(メタ)アクリル酸グ
リシジル、(メタ)アクリル酸2−メチルグリシ
ジル、アリルグリシシルエーテルなどのエポキシ
基含有重合性単量体類;(メタ)アクリロイルア
ジリジン、(メタ)アクリル酸2−アジリジニル
エチルなどのアジリジニル基含有重合性単量体
類;2−イソプロペニル−2−オキサゾリン、2
−ビニル−2−オキサゾリンなどのオキサゾリン
基含有重合性単量体類;スチレン、ビニルトルエ
ン、α−メチルスチレン、クロルメチルスチレ
ン、スチレンスルホン酸及びその塩などのスチレ
ン誘導体類;(メタ)アクリルアミド、N−モノ
メチル(メタ)アクリルアミド、N−モノエチル
(メタ)アクリルアミド、N,N−ジメチル(メ
タ)アクリルアミドなどの(メタ)アクリルアミ
ド誘導体類;(メタ)アクリル酸メチル、(メタ)
アクリル酸エチル、(メタ)アクリル酸ブチルな
どの(メタ)アクリル酸とC1〜C18のアルコール
のエステル化により合成される(メタ)アクリル
酸エステル類;(メタ)アクリル酸2−ヒドロキ
シエチル、(メタ)アクリル酸2−ヒドロキシプ
ロピル、(メタ)アクリル酸とポリプロピレング
リコールもしくはポリエチレングリコールとのモ
ノエステルなどのヒドロキシル基含有(メタ)ア
クリル酸エステル類;(メタ)アクリル酸2−ス
ルホン酸エチル及びその塩、ビニルスルホン酸及
びその塩、酢酸ビニル、(メタ)アクリロニトリ
ルなど、また(メタ)アクリル酸ジメチルアミノ
エチル、ジメチルアミノエチル(メタ)アクリル
アミド、ジメチルアミノプロピル(メタ)アクリ
ルアミド、ビニルピリジン、ビニルイミダゾー
ル、ビニルピロリドンなどの塩基性重合性単量体
類;(メタ)アクリル酸とエチレングリコール、
1,3−ブチレングリコール、ジエチレングリコ
ール、1,6−ヘキサングリコール、ネオペンチ
ルグリコール、ポリエチレングリコール、ポリプ
ロピレングリコール、トリメチロールプロパン、
ペンタエリスリトール、ジペンタエリスリトール
などの多価アルコールとのエステルなどの分子内
に重合性不飽和基を2個以上有する多官能(メ
タ)アクリル酸エステル類;N−メチロール(メ
タ)アクリルアミド、N−ブトキシメチル(メ
タ)アクリルアミドなどの(メタ)アクリルアミ
ド類;ビニルトリメトキシシラン、γ−(メタ)
アクリロキシプロピルトリメトキシシラン、アリ
ルトリエトキシシラン、トリメトキシシリルプロ
ピルアリルアミンなどの有機ケイ素基含有重合性
単量体類;及び弗化ビニル、弗化ビニリデン、塩
化ビニル、塩化ビニリデン、ジビニルベンゼン、
ジアリルフタレートなどを挙げることができる。
本発明のコーテイング剤の密着性や耐水性をよ
り向上させる為には重合性単量体の少なくとも1
種がカルボキシル基と反応しうる官能基を有する
重合性単量体及び/又は分子内に重合性不飽和基
と珪素原子に直結する加水分解性基を有する有機
珪素単量体であることが好ましい。カルボキシル
基と反応しうる官能基を有する重合性単量体とし
ては、前記の乳化重合用の重合性単量体の内、エ
ポキシ基含有重合性単量体類、アジリジニル基含
有重合性単量体類、オキサゾリン基含有重合性単
量体類を使用することができ、分子内に重合性不
飽和基と珪素原子に直結する加水分解性基を有す
る有機珪素単量体としては、有機ケイ素基含有重
合性単量体類を使用することができる。
乳化重合方法については従来公知のあらゆる乳
化重合法が適用できる。例えば、重合触媒、水、
反応性界面活性剤および重合性単量体を一括混合
して重合する方法、もしくはいわゆるモノマー滴
下法、プレエマルシヨン法などの方法により本発
明の水性樹脂分散液を合成することができる。
重合温度としては0〜100℃、好ましくは50〜
80℃、重合時間は1〜10時間である。乳化重合の
際、親水性溶媒を加えること及び他の公知の乳化
剤、添加剤を加えることは、その被膜の物性に悪
影響を及ぼさない範囲において可能である。
反応性界面活性剤の使用量は特に限定されない
が、好ましくは重合性単量体成分100重量部に対
して0.5〜200重量部であり、より好ましくは1〜
15重量部である。
重合触媒としては、従来公知のものならば何で
も使用することができる。ただし、更に耐水性に
優れた被膜を与える水性樹脂分散液を得るために
は、過酸化水素、ジ−t−ブチルパーオキサイ

本発明で必要に応じて使用するポリビニルアル
コールとはポリ酢酸ビニルの部分ケン化物又は完
全ケン化物であり、重合度やケン化度に特に制限
はなく、通常市販されている重合度200〜3500、
ケン化度70〜100モル%のものを好適に使用する
ことができる。本発明においてポリビニルアルコ
ールはコーテイング剤のポリエステルフイルムへ
の濡れ性を著しく改良する効果を有する。ポリビ
ニルアルコールを使用する場合、その使用量は、
水性樹脂分散液の固形分100重量部に対して50重
量部以下、好ましくは0.01〜20重量部、より好ま
しくは0.1〜5重量部の範囲である。ポリビニル
アルコールの使用量を50重量部より多くすると得
られるコーテイング層の耐水性が低下するので好
ましくない。

以上のようにして得られた水性樹脂分散液はそ
のまま本発明のコーテイング剤として使用するこ
とができるが、必要であればその他に公知の光線
吸収・透過を制御しうる物質、滑剤、帯電防止
剤、撥水剤、架橋剤、PH調節剤、湿潤剤、粘度調
節剤、溶剤などを加えることができる。また、適
宜希釈することもできる。
本発明のポリエステルフイルムの基材となるポ
リエステル樹脂としては、ポリエチレンテレフタ
レート、ポリブチレンテレフタレート、ポリエチ
レン−2,6−ナフタレンジカルボキシレート等
の如き、2価アルコールと芳香族二塩基性酸又は
そのエステル類から得られる熱可塑性ポリエステ
ル樹脂を使用することができる。
本発明のコーテイング層を有するポリエステル
フイルムを製造する方法に特に限定はなく、常法
によつて溶融押出し延伸されたフイルムにロール
コーター、グラビアコーター、スプレー、エアー
ナイフコーター、カーテンコーター等、公知のコ
ーテイング装置を使用して所定の膜厚になるよう
にコーテイング剤を塗布し、乾燥することによつ
て製造することができる。しかしながら、基材と
なるポリエステルフイルムへの塵埃の付着を防止
し、性能を発揮する為の必要最小限の薄膜を形成
するためには、溶融押出しされ延伸が完了してい
ないポリエステルフイルムにコーテイング剤を塗
布し、しかるのち所定の倍率に延伸を完了させる
方法(インラインコーテイング法)によつて製造
するのが有利である。ここで延伸が完了していな
いポリエステルフイルムとは、未延伸フイルム、
一方向にのみ延伸した一軸延伸フイルム、所定倍
率よりも低い倍率に延伸を留めた低倍率延伸フイ
ルムなどを含むものである。経済性やコーテイン
グ層の品質上特に好ましい製造方法は、溶融押出
ししたポリエステル樹脂をタテ方向に所定の倍率
に延伸した後、本発明のコーテイング剤を塗布
し、次いでヨコ方向に所定倍率まで延伸し、熱固
定を行う方法である。
インラインコーテイング法によつて、本発明の
フイルムを製造する場合、使用するコーテイング
剤としてはポリビニルアルコールを含有している
ものを用いるのが特に好ましい。即ち、この工程
で製造されるフイルムのコーテイング層は、通常
0.1μm以下の極めて薄いものであり、コーテイン
グ剤も数%濃度まで稀釈して使用される。このよ
うに稀釈されたコーテイング剤を薄い膜厚にコー
テイングする場合に、従来のコーテイング剤では
ポリエステルフイルムへの濡れ性が悪く、ハジキ
等を生じて平滑なコーテイング層を得ることが困
難であつた。この点を改良するために界面活性剤
等の濡れ性改良剤を添加するのが普通であるが、
濡れ性改良剤を配合するについては、濡れ性改良
剤を選択し、配合する手間が必要であり、又、濡
れ性改良剤がコーテイング層に残存するために、
耐水性や密着性が低下する弊害もあつた。一方、
本発明で使用するポリビニルアルコールを含有す
るコーテイング剤はポリエステルに対する濡れ性
が良いために、前記の工程に適用する際にも濡れ
性改良剤を添加する必要がなく、又、耐水性や密
着性にすぐれたものであるために、従来のコーテ
イング剤が有していた欠点のない優れたコーテイ
ング層を形成しうるものである。
〔発明の効果〕
本発明のポリエステルフイルムは特定構造の反
応性界面活性剤を乳化剤として使用して得られる
水性樹脂分散液及び必要に応じてポリビニルアル
コールとを含有して得られるコーテイング剤を塗
布して得られるコーテイング層を有するものであ
るために、各種コーテイング剤、インキ、金属蒸
着膜の接着性が優れており、磁気記録材料、包装
材料、電気・電子関連材料、製版・印刷材料、写
真フイルム材料として広く有効に利用することが
できる。更に本発明で使用するコーテイング剤は
水性であるために火災や環境汚染の心配もないも
のである。特に延伸が完了しないフイルムにコー
テイング剤を塗布し、次いで延伸を完了させる工
程を経て製造されたフイルムはコーテイング層の
欠陥も少なく、本発明のコーテイング剤の特徴を
充分備えた薄い膜厚のコーテイング層を有してい
るので、経済性、品質において特に優れているも
のである。
〔実施例〕
以下実施例によつて本発明を詳細に説明する
が、本発明の範囲がこれら実施例のみに限定され
るものではない。尚、実施例中に特にことわりの
ない限り%は重量%を、部は重量部をそれぞれ示
すものとする。
参考例 1
撹拌機、還流冷却器、窒素導入管、温度計、滴
下ロートを備えたフラスコにイソプロピルアルコ
ール180部を仕込み、窒素を吹き込みながら81℃
まで内温を上昇させて、イソプロピルアルコール
を10分間還流させた。次に予め用意しておいた、
アクリル酸174部、n−ドデシルメルカプタン36
部、及び2,2′−アゾビスイソブチロニトリル
(AIBN)0.42部からなる重合性単量体混合物を
1時間かけて滴下、重合した。滴下終了後、還流
状態で1時間熱熟成を行い、固形分53.9%の重合
体(1)の溶液を得た。該重合体(1)は、下記一般式に
て代表される構造を有する、酸価645、数平均分
子量1200の白色粉末状物であつた。
参考例 2
参考例1と同様のフラスコに、イソプロピルア
ルコール180部を仕込み、窒素を吹き込みながら
81℃まで内温を上げて、イソプロピルアルコール
を10分間還流させた。続いて予め用意しておいた
アクリル酸86部、アクリル酸2−ヒドロキシエチ
ル139部、n−ドデシルメルカプタン36部、イソ
プロピルアルコール30部及びAIBN0.30部からな
