Description
(a)繊維性補強材料を含む構造補強層を提供するステップ;
(b)レオロジー調整剤及び硬化剤を含有する第1の樹脂組成物と組み合わせて第1の不織繊維担体を含む、モールド又はツールの表面に接触するための表面強化層を提供するステップであって、第1の樹脂組成物は、構造補強層から離れた成形材料の外部モールド又はツール接触面に提供される、ステップ;並びに
(c)樹脂組成物を硬化させることなく、少なくとも第1の不織繊維担体に第1の樹脂組成物を含浸させるようにこれらの層を圧密化するステップ;
を含む方法が提供される。
(a)本発明の方法によって成形材料を調製するステップであって、表面強化層に完全に貫入することなく不連続インジケータ手段を第1の樹脂組成物に取り付けるために、成形材料のモールド又はツール接触面に不連続インジケータ手段を適用し、圧力及び任意選択で熱を印加するステップを含む、ステップ;
(b)不連続インジケータ手段をモールド又はツールと接触させて、モールド又はツール内で成形材料を硬化させるステップであって、任意選択で、成形材料は硬化ステップの前に、表面強化層から離れた成形材料の表面上に少なくとも1つの追加の構造補強層と共にレイアップされる、ステップ;
(c)成形品をモールド又はツールから取り外し、表面強化層を完全に除去することなく、不連続インジケータ手段を除去するのに十分な深さまで成形品のモールド又はツール接触面を摩耗させることによって、ステップ(b)の成形品を仕上げるステップ
を含む方法が提供される。

(1)400g/m2の樹脂組成物1の層;
(2)LBB1200織物の層(Hexcel Reinforcements UK Limited(ナーボロウ(Narborough)、レスターシャー州(Leicestershire)、英国)製の1250g/m2の3軸ノンクリンプガラス織物);
(3)Evalith(登録商標)S5030の層(米国コロラド州デンバーのJohns Manville(デンバー(Denver)、コロラド州(Colorado)、米国)製の目付50g/m2のガラス繊維フリース);
(4)200g/m2の樹脂組成物1の層;

Kukdo KFR136SL Kukdo Chemical Company Limited(ソウル(Seoul)、韓国)製の半固体ビスフェノールAジグリシジルエーテルエポキシ樹脂)72.9g;
Epikote(登録商標)828(Hexion Inc.(コロンバス(Columbus)、オハイオ州(Ohio)、米国)製の液体ビスフェノールAジグリシジルエーテルエポキシ樹脂)18.2g;
Aerosil(登録商標)R202(Evonik Resource Efficiency GmbH(ハーナウ-ウォルフガング(Hanau-Wolfgang)、ドイツ)製の疎水性ヒュームドシリカレオロジー調整剤)6g;及び
Dyhard(登録商標)UR500(Alzchem Group AG(トロストベルク(Trostberg)、ドイツ)製の粉末形態の2官能性潜在性ウロン促進剤)2.9g
から配合された。

マトリックスレオロジー
樹脂組成物のレオロジー測定を、TA Instruments(ニューキャッスル(New Castle)、デラウェア州(Delaware)、米国)製のTA HR-2 Discovery Hybrid Rheometerを用い、25mm平行板を使用して1mmの間隙を設定して、0.1~100s-1の剪断速度及び60℃の温度にて行った。
繊維径及びベール開口度の測定は、Keyence(UK)Limited(ミルトン・キーンズ(Milton Keynes)、バッキンガムシャー州(Buckinghamshire)、英国)製のKeyence VHX-6000シリーズデジタル顕微鏡を使用して行われ得る。第1の不織繊維担体として使用されるベール(即ち、表面強化層に使用される表面ベール)は、コンピュータモニタ上で見たときに開口面積の強調を補助するために、ベールを青色プラスチックカードに取り付けて顕微鏡に供され得る。顕微鏡を175倍の倍率に設定し、光出力を最大に設定し、開口面積を明確に識別できるようにゲインダイヤル設定を調整する。保存されたコンピュータ画像は、2951002μm2の総面積を表す。
離型された複合部品の表面をアセトン中のカーボンブラックのスラリーで拭き取ることによって、硬化表面のキャラクタリゼーションを行った。過剰なスラリーを洗い流した後、Keyence VHX-6000シリーズデジタル顕微鏡を使用して、25倍の倍率及び表面欠陥を明確に識別できるように調整されたゲイン設定を使用して測定を行った。ヒストグラムスライダが000~065との間に設定され、輝度公差が20に設定され、ノイズフィルタが10に設定されるように、Keyenceソフトウェアを使用して132.63mm2の観察画像を操作した。ソフトウェアを使用して、観察されたピンホールの平均面積及びピンホールとして識別された総観察面積のパーセンテージを測定した。
M79(登録商標)樹脂(Hexcel Composites GmbH and Co.,KG(ノイマルクト(Neumarkt)、オーストリア)製の市販の非レオロジー変性エポキシ樹脂マトリックス)及び(本発明による)上記の例1の成形材料1に使用したレオロジー変性樹脂組成物1の粘度を上記のように試験した。
本発明に包含され得る諸態様または諸実施形態は、以下のように要約される。

(b)前記不連続インジケータ手段をモールド又はツールと接触させて、前記モールド又はツール内で前記成形材料を硬化させるステップであって、任意選択で、前記成形材料が前記硬化ステップの前に、前記表面強化層から離れた前記成形材料の表面上に少なくとも1つの追加の構造補強層と共にレイアップされる、ステップ;
(c)前記成形品を前記モールド又はツールから取り外すステップ;並びに
(d)前記表面強化層を完全に除去することなく、前記不連続インジケータ手段を除去するのに十分な深さまで前記成形品の前記モールド又はツール接触面を摩耗させることによって、ステップ(b)の前記成形品を仕上げるステップ
を含む方法。

Claims (27)
- モールド又はツール内で他の成形材料と共にレイアップされ、硬化されることによって複合部品を形成するための成形材料であって、
(a)繊維性補強材料を含む構造補強層;並びに(b)ヒュームドシリカを含むレオロジー調整剤及び硬化剤を含有する第1の樹脂組成物を含浸させた第1の不織繊維担体を含む、前記複合部品の形成に使用される前記モールド又はツールの表面に接触するための表面強化層であって、前記第1の樹脂組成物が前記成形材料の外部モールド又はツール接触面を提供する、表面強化層を含み、かつ前記第1の樹脂組成物がガラス球の粒子状材料を含まず、前記第1の不織繊維担体が、1~10%の開口度及び/又は75~350μm2の平均開口面積を有し、
前記表面強化層に十分に貫入していない前記成形材料の前記モールド又はツール接触面に取り付けられた不連続インジケータ手段をさらに含み、この不連続インジケータ手段は、形状の規則的又は不規則配列を含み、この形状が、線、ドット又はその混合物から選択される、
成形材料。 - 前記第1の樹脂組成物が、(剪断掃引粘度法により測定した)200~1000Pa.sの60℃及び0.1s-1における粘度、並びに60℃及び0.1s-1における粘度の25%以下であるが、25Pa.s以上である60℃及び100s-1における粘度を有する、請求項1に記載の成形材料。
- 前記第1の樹脂組成物が、熱硬化性樹脂組成物である、請求項1又は2に記載の成形材料。
- 前記第1の樹脂組成物が、エポキシ樹脂組成物である、請求項3に記載の成形材料。
- 前記第1の不織繊維担体が、熱可塑性繊維ベールである、請求項1~4のいずれか一項に記載の成形材料。
- 前記構造補強層が、第2の樹脂組成物と組み合わされて存在し、任意選択で、前記第2の樹脂組成物が、前記第1の樹脂組成物と同じである、請求項1~5のいずれか一項に記載の成形材料。
- 前記構造補強層と前記表面強化層との間に第2の不織繊維担体をさらに含む、請求項1~6のいずれか一項に記載の成形材料。
- 前記第2の不織繊維担体が、前記第1の不織繊維担体の目付よりも大きい目付を有する、請求項7に記載の成形材料。
- 前記第2の不織繊維担体が、第3の樹脂組成物と組み合わせられる、請求項7又は8に記載の成形材料。
- 前記構造補強層が、第2の樹脂組成物と組み合わされて存在する場合に、前記第3の樹脂組成物が、前記第1の樹脂組成物及び/又は前記第2の樹脂組成物と同じである、請求項9に記載の成形材料。
- 前記表面強化層から離れた前記成形材料の表面上に、少なくとも1つの追加の構造補強層をさらに含む、請求項1~10のいずれか一項に記載の成形材料。
- 前記不連続インジケータ手段が、屈折性金属酸化物、又は染料若しくは顔料を含む、請求項1に記載の成形材料。
- 前記不連続インジケータ手段が、カーボンブラックを含む、請求項12に記載の成形材料。
- モールド又はツール内で他の成形材料と共にレイアップされ、硬化されることによって複合部品を形成するための成形材料を調製する方法であって、
(a)繊維性補強材料を含む構造補強層を提供するステップ;
(b)ヒュームドシリカを含むレオロジー調整剤及び硬化剤を含有する第1の樹脂組成物と組み合わせて第1の不織繊維担体を含む、前記複合部品の形成に使用される前記モールド又はツールの表面に接触するための表面強化層を提供するステップであって、前記第1の樹脂組成物が、前記構造補強層から離れた前記成形材料の外部モールド又はツール接触面に提供される、ステップであって、前記第1の樹脂組成物がガラス球の粒子状材料を含まず、前記第1の不織繊維担体が、1~10%の開口度及び/又は75~350μm2の平均開口面積を有するステップ;
(c)前記樹脂組成物を硬化させることなく、少なくとも前記第1の不織繊維担体に前記第1の樹脂組成物を含浸させるように前記構造補強層及び前記表面強化層を圧密化するステップ;並びに
(d)前記表面強化層に完全に貫入することなく、不連続インジケータ手段を前記第1の樹脂組成物に取り付けるために、前記成形材料の前記モールド又はツール接触面に前記不連続インジケータ手段を適用し、圧力及び任意選択で熱を印加するステップをさらに含み、
この不連続インジケータ手段は、形状の規則的又は不規則配列を含み、この形状が、線、ドット又はその混合物から選択される、
方法。 - 前記第1の樹脂組成物が、(剪断掃引粘度法により測定した)200~1000Pa.sの60℃及び0.1s-1における粘度、並びに60℃及び0.1s-1における粘度の25%未満であるが、25Pa.s以上である60℃及び100s-1における粘度を有する、請求項14に記載の方法。
- 前記第1の樹脂組成物が、熱硬化性樹脂組成物である、請求項14又は15に記載の方法。
- 前記第1の樹脂組成物が、エポキシ樹脂組成物である、請求項16に記載の方法。
- 前記第1の不織繊維担体が、熱可塑性繊維ベールである、請求項14~17のいずれか一項に記載の方法。
- 前記構造補強層が、第2の樹脂組成物と組み合わされて提供され、任意選択で、前記第2の樹脂組成物が、前記第1の樹脂組成物と同じである、請求項14~18のいずれか一項に記載の方法。
- 前記の圧密化するステップの前に、前記構造補強層と前記表面強化層との間に第2の不織繊維担体を提供するステップをさらに含む、請求項14~19のいずれか一項に記載の方法。
- 前記第2の不織繊維担体が、前記第1の不織繊維担体の目付よりも大きい目付を有する、請求項20に記載の方法。
- 前記第2の不織繊維担体が、第3の樹脂組成物と組み合わせられる、請求項20又は21に記載の方法。
- 前記構造補強層が、第2の樹脂組成物と組み合わされて存在する場合に、前記第3の樹脂組成物が、前記第1の樹脂組成物及び/又は前記第2の樹脂組成物と同じである、請求項22に記載の方法。
- 前記の圧密化するステップの前に、前記表面強化層から離れた前記成形材料の表面上に、少なくとも1つの追加の構造補強層を提供することをさらに含む、請求項14~23のいずれか一項に記載の方法。
- 請求項1~13のいずれか一項に記載の成形材料を硬化させるステップを含む、成形品を調製する方法であって、任意選択で、前記成形材料が、前記の硬化させるステップの前に、前記表面強化層から離れた前記成形材料の表面上に少なくとも1つの追加の構造補強層と共にレイアップされる、方法。
- 前記成形材料が、1%未満の平均ピンホール面積、及び/又は0.5mm2未満の平均ピンホールサイズ、及び/又は10%未満の重複欠陥を有する、成形表面を備える、請求項25に記載の方法。
- 完成した成形品を調製する方法であって、
(a)請求項14に記載の方法によって成形材料を調製するステップ、及び続いて;
(b)前記不連続インジケータ手段をモールド又はツールと接触させて、前記モールド又はツール内で前記成形材料を硬化させるステップであって、任意選択で、前記成形材料が前記の硬化させるステップの前に、前記表面強化層から離れた前記成形材料の表面上に少なくとも1つの追加の構造補強層と共にレイアップされる、ステップ;
(c)前記成形品を前記モールド又はツールから取り外すステップ;並びに
(d)前記表面強化層を完全に除去することなく、前記不連続インジケータ手段を除去するのに十分な深さまで前記成形品の前記モールド又はツール接触面を摩耗させることによって、ステップ(b)の前記成形品を仕上げるステップ
を含む方法。
