Description
本実施形態の複合部材1は、図1に示すように、無機層10と、樹脂層20とを備えている。樹脂層20は、無機層10の表面に設けられる。樹脂層20は、無機層10の一方の面のみに設けられてもよく、無機層10の両方の面に設けられてもよい。
本実施形態に係る無機層10は、例えば図2に示すように、複数の粒子11を含んでいてもよい。無機層10は、無機物質の粒子11同士が互いに結合することにより形成されてもよい。
樹脂層20は、図1に示すように、樹脂21と、無機粒子22とを含有する。無機粒子22は、樹脂21内に分散される。したがって、樹脂21は、無機粒子22の表面の少なくとも一部を覆う。樹脂21は、無機粒子22の表面の一部のみを覆っていてもよく、無機粒子22の全表面を覆っていてもよい。
次に、本実施形態に係る複合部材1の製造方法について説明する。
次に、複合部材1を備える部材について説明する。複合部材1は、上述のように、厚みの大きな板状とすることができ、さらに緻密であるため安定性にも優れている。また、複合部材1は、機械的強度が高く、一般的なセラミックス部材と同様に切断することができると共に、表面加工することもできる。そのため、複合部材1は、建築部材として好適に用いることができる。建築部材としては特に限定されないが、例えば、外壁材(サイディング)、屋根材などを挙げることができる。また、建築部材としては、道路用材料、外溝用材料も挙げることができる。
まず、無機物質として、住友化学株式会社製の水硬性アルミナBK-112を準備した。当該水硬性アルミナは、中心粒径が16μmである。水硬性アルミナは、ベーマイトとギブサイト(水酸化アルミニウム)との混合物である。なお、水硬性アルミナにはρアルミナも含まれている。そして、水硬性アルミナに対して80質量%となるようにイオン交換水を秤量した後、水硬性アルミナとイオン交換水とを、メノウ製の乳鉢と乳棒を用いて混合することにより、混合物を得た。
樹脂板に用いる無機粒子をシリカ粒子(フミテック株式会社製の溶融シリカF207C)に変更した以外は、実施例1と同様にして複合部材を試験サンプルとして得た。
樹脂板に無機粒子を混練しない以外は、実施例1と同様にして複合部材を試験サンプルとして得た。
(スコッチテープ試験)
円柱状の試験サンプルの樹脂層を固定し、無機層の表面に日東電工株式会社のテープ(品番No.29)を気泡が入らないように貼り付け、無機層からテープを勢いよく剥離し、無機層と樹脂層との接着性を評価した。スコッチテープ試験の結果を表1に示す。
円柱状の試験サンプルを割断した断面を、走査型電子顕微鏡(SEM)を用いて観察した。観察面には金のスパッタリングを施した。図5は実施例1の試験サンプルを500倍で観察したSEM像である。図6は実施例1の試験サンプルを5000倍で観察したSEM像である。図7は実施例2の試験サンプルを500倍で観察したSEM像である。図8は実施例2の試験サンプルを5000倍で観察したSEM像である。図9は比較例1の試験サンプルを500倍で観察したSEM像である。図10は比較例1の試験サンプルを5000倍で観察したSEM像である。
まず、円柱状である実施例1の試験サンプルの断面に、クロスセクションポリッシャー加工(CP加工)を施した。次に、走査型電子顕微鏡(SEM)を用い、実施例1の試験サンプルの断面について、2000倍の倍率で反射電子像を観察した。実施例1の試験サンプルの断面の3か所(位置1~3)を観察することにより得られた反射電子像を、図11、図13及び図15にそれぞれ示す。
実施例1の無機層の赤外吸収スペクトルを株式会社島津製作所のIR Tracer-100を用いて測定した。なお、ネガティブコントロールとして、住友化学株式会社製の高純度アルミナAA-3の粉末も同様の方法で測定した。また、ポジティブコントロールとして、KC株式会社製の水酸化アルミニウムKH-108も同様の方法で測定した。赤外吸収スペクトルは、測定モードを透過法、測定領域を400~7500cm-1(1.33~25μm)、積算回数を30回として測定した。図17は、実施例1の無機層、アルミナ及び水酸化アルミニウムの赤外吸収スペクトルである。
リガク社製MiniFlex粉末X線回折(XRD)装置を用い、実施例1の無機層をアルミナ乳鉢で粉砕した粉末のXRDパターンを測定した。X線源はCuKα(波長λ=1.54056Å)、管電圧は40kV、管電流は15mA、測定範囲は2θ=10°~70°とした。なお、ネガティブコントロールとして、住友化学株式会社製の高純度アルミナAA-3の粉末のXRDパターンも同様の方法で測定した。図18は、実施例1の無機層のXRDパターン、及び、アルミナのXRDパターンを示すグラフである。また、図19は、図18のXRDパターンを拡大したグラフである。
図22は、ベーマイト及び水酸化アルミニウムのTG曲線である。図22に示すように、ベーマイト又は水酸化アルミニウムを加熱した場合、脱水縮合でヒドロキシ基が脱離してアルミナが生成することによる重量減少が見られる。この結果から、ベーマイト又は水酸化アルミニウムのようなヒドロキシ基を有する無機物質を、焼結法のように、例えば1000℃以上に固体粉末を加熱する場合には、アルミナが生成される。そのため、このような焼結体では、本実施例のようなヒドロキシ基が検出されないと考えられる。

Claims (7)
- 金属酸化物及び金属酸化水酸化物の少なくとも一方を含有する無機物質を含む無機層と、
前記無機層の表面に設けられ、樹脂と、前記樹脂内に分散され、前記無機層の前記無機物質と直接固着する無機粒子とを含有する樹脂層と、
を備え、
前記無機層の断面における気孔率は20%以下であり、
赤外分光法又はX線回折法で測定した場合に、前記無機層からヒドロキシ基に由来するピークが検出される、複合部材。 - 前記無機層の断面における気孔率は10%以下である、請求項1に記載の複合部材。
- 前記無機粒子はヒドロキシ基を有する、請求項1又は2に記載の複合部材。
- 前記無機粒子と前記無機層に含まれる無機物質とは連続して一体的に結合している、請求項1から3のいずれか一項に記載の複合部材。
- 前記無機粒子は前記無機層の無機物質に含まれる金属元素を含む、請求項1から4のいずれか一項に記載の複合部材。
- 前記樹脂層に対する前記無機粒子の含有率は10体積%以上70体積%以下である、請求項1から5のいずれか一項に記載の複合部材。
- 前記無機層に含まれる無機物質は多結晶体である、請求項1から6のいずれか一項に記載の複合部材。
