【発明の属する技術分野】
本発明は、樹脂製箱に関するものであり、特に、繰り返し使用可能な通い箱に適する樹脂製箱に関する。

【従来の技術】
従来、各種物品の輸送のための容器として、紙段ボール箱や、プラクチック段ボール箱に代表される樹脂製箱が使用されてきた。

しかし、紙段ボール製の箱は、紙でできていることから水気に弱いため繰り返し使用に耐え難く、また、紙粉が内容物に混入するという問題がある。

そこで、紙段ボール箱の代替品として、特開平8−164933号公報および特開2000−79940号公報には樹脂シートを折り曲げて形成した樹脂製箱が開示されている。

【発明が解決しようとする課題】
しかしながら、上記従来の樹脂シートを折り曲げて形成した樹脂製箱では、折り曲げ蓋であるフラップを折り曲げて封止したときに、樹脂シート自体の厚み方向の圧縮強度が大きいため、重ねられた下側のフラップが厚み方向に潰れず、重なったプラップ同士の反発により下側のフラップの厚み分だけ上側のフラップが立ち上がり、箱の見栄えは悪く、また、封止箇所をテープ等で止める際に、止め難いという問題がある。

本発明は、上記従来の問題点に鑑みなされたものであって、その目的は、折り曲げ蓋を重ねて封止する際、重なった折り曲げ蓋同士の反発を低減し、箱の見栄えを改善するとともに、封止箇所をテープ等で止め易くし得る樹脂製箱を提供することにある。

【課題を解決するための手段】
本発明者らは上記課題を解決するため鋭意検討した結果、熱可塑性樹脂シートによって構成された箱において、熱可塑性樹脂シートの折り曲げ部が、以下の構成を有することによって、折り曲げ蓋を折り曲げて封止したとき、重なった折り曲げ蓋同士の反発がないため、重なった上側の折り曲げ蓋が立ち上がることなく、箱の見栄えが改善されるとともに、封止箇所がテープ等で止め易くなることを見出し、本発明を完成した。

すなわち、本発明の樹脂製箱は、上記課題を解決するために、開閉自在の蓋部および底部に対してそれぞれ折り曲げ部を介してつながっている側面部が2面以上隣接して構成される一枚または複数枚の熱可塑性樹脂シートを折り曲げて形成する樹脂製箱において、上記折り曲げ部には、平行な2本以上の薄肉部が形成されている一方、上記互いに隣接する各側面部における蓋部との各折り曲げ部同士、および底部との各折り曲げ部同士は、箱の深さ方向にシート厚さの1〜1.2倍の段差を有して形成されていることを特徴としている。

上記の発明によれば、互いに隣接する各側面部における蓋部との各折り曲げ部同士、および底部との各折り曲げ部同士は、箱の深さ方向にシート厚さの1〜1.2倍の段差を有して形成されている。このため、隣合う蓋部同士または底部同士をそれぞれ90度に折り曲げる場合には、シート厚さの1〜1.2倍の段差が存在するので、各蓋部同士または底部同士が衝突するということがなく、その結果、両者の干渉による蓋部または底部の立ち上がりを防止することができる。また、各蓋部同士または底部同士の重なり部分における隙間を低減することができるので、異物の混入を防止することができる。

さらに、折り曲げ部には、平行な2本以上の薄肉部が形成されているので、1本の薄肉部が形成された折り曲げ部よりも容易に折り曲げることができる。このため、組み立て時および物品の収容時の作業効率が改善されるという利点を有するとともに、折り曲げ部における反発が低減される。

また、本発明の樹脂製箱は、上記記載の樹脂製箱において、薄肉部の長さが折り曲げ部の長さよりも短いことを特徴としている。

上記の発明によれば、薄肉部の長さが折り曲げ部の長さよりも短いので、折り曲げ部の全てを薄肉部にした場合よりも、折り曲げの耐久性が向上し、容易に折り曲げ部にて引裂破断されるということがない。

また、本発明の樹脂製箱は、上記記載の樹脂製箱において、薄肉部が外側になるように形成されていることを特徴としている。

上記の発明によれば、薄肉部が外側になるように形成されているので、折り曲げ部における外側表面に作用する張力が低減される。特に、2本以上の薄肉部が外側表面に形成されている場合には、1本の薄肉部が形成されているよりも、繰り返しの折り曲げに対して耐久性に優れたものとなる。すなわち、1本の薄肉部を繰り返し折り曲げると、局所部分の損傷が大きく破損し易いが、2本以上の薄肉部が外側表面に形成されている場合には、折り曲げが湾曲状に行なわれるので、折り曲げ部における損傷が1本の薄肉部に対して小さい。したがって、繰り返しの折り曲げによる破損を防止することができ、通い箱として使用するのに好ましい樹脂製箱を提供することができる。

また、本発明の樹脂製箱は、上記記載の樹脂製箱において、折り曲げ部における2本以上の薄肉部は、薄肉部の溝幅の和がシート厚さの1.4〜1.7倍となるように形成されていることを特徴としている。なお、溝幅とは溝の表面における最大開口幅をいう。

すなわち、折り曲げ部を垂直に折り曲げる場合には、折り曲げ部の外側表面に作用する張力を低減することにより、折り曲げ部の反発を低減し、樹脂製箱の胴膨らみを低減することができる。

この点、本発明によれば、折り曲げ部における2本以上の薄肉部は、薄肉部の溝幅の和がシート厚さの1.4〜1.7倍となるように形成されている。したがって、この値は理論的に、折り曲げ部の外側表面に作用する張力を低減する値であるので、確実に、折り曲げ部の外側表面に作用する張力を低減して、折り曲げ部の反発を低減し、樹脂製箱の胴膨らみを低減することができる。

また、本発明の樹脂製箱は、上記記載の樹脂製箱において、熱可塑性樹脂シートを構成する樹脂がプロピレン系樹脂であることを特徴としている。

上記の発明によれば、熱可塑性樹脂シートを構成する樹脂がプロピレン系樹脂からなっているので、一体成形性に加えて、熱融着性、耐熱性、耐水性、耐油性および耐薬品性等の各種性能において優れた樹脂製箱を提供することができる。

【発明の実施の形態】
〔実施の形態1〕
本発明の実施の一形態について図1ないし図6に基づいて説明すれば、以下の通りである。

本実施の形態の箱1は、図2に示すように、折り畳み可能な箱である。上記の箱1は、厚さ2〜10mmの樹脂シート2で構成されている。当該箱1は、連続した1枚の樹脂シート2で構成されていてよく、また、適宜の手段で接合された2枚以上の樹脂シート2で構成されていてもよいが、箱1を構成している少なくとも一枚の樹脂シート2には、少なくとも一つの折り曲げ部3が存在する。

この折り曲げ部3は、例えば、連続した樹脂シート2から形成された隣接する二面4・4間の辺部3aであることができ、あるいは、図3に示すように、一の面4と、該面4と連続しており該面4を他の面4に接合するための接合部5(図3において斜線を付した部分)との境界となる折り曲げ部3bであることもできる。

上記の箱1では、図4(a)(b)(c)に示すように、樹脂シート2の折り曲げ部3に、最小厚さが樹脂シート2の一般部6の厚さの1/10以上、2/3以下である薄肉部7が形成されている。該薄肉部7の厚さは、より好ましくは樹脂シート2の一般部6の厚さの1/5以上、1/2以下である。すなわち、一般部6の厚さの1/10未満になると、繰り返しの折り曲げに対して剥離による破損が生じ易くなる。一方、一般部6の厚さの2/3を超えると、後述する折り曲げ部3に作用する反発力が強くなり過ぎる。なお、該薄肉部7の溝幅は、樹脂シート2の一般部6の厚さの1/2以上であることが好ましい。

本実施の形態の箱1は、樹脂シート2の折り曲げ部3にこのような寸法の薄肉部7が形成されているので、樹脂シート2の折り曲げ部3に作用する反発力(復元力)が低減され、それゆえ、箱1の組み立てや箱1内部への荷物の収容を容易に行うことができる。また、樹脂シート2の折り曲げ部3に作用する反発力が低減されているので、箱1自体に内在する歪みも低減されており、そのため、接合部の剥離などによる箱1の破損が効果的に防止される。

上記樹脂シート2の折り曲げ部3における薄肉部7は、例えば、樹脂シート2を適宜の手段を用いて加熱圧縮することにより形成することができる。該薄肉部7は、繰り返し折り曲げや引き裂きに対して特に優れた耐久性を達成するために、樹脂シート2を延伸しつつ形成することが好ましい。具体的には、薄肉部7は、樹脂の融点よりも5〜40℃低い温度に加熱した加圧治具(通常は棒状治具)を樹脂シート2に押し付けて、樹脂シート2の被加圧部の厚さが加圧前の厚さの1/10以上、2/3以下の所望の厚さになるまで加圧することにより形成することが好ましい。ここで、樹脂シート2の主成分がポリプロピレンである場合には、治具の好ましい温度領域は120℃以上、150℃以下である。

上記の樹脂シート2の薄肉部7近傍における該薄肉部7の長手方向に垂直な断面の外縁形状は特に限定されず、例えば図4(a)に示すU字形、図4(b)に示すV字形、図4(c)に示す一辺開放方形などが挙げられるが、通常は、薄肉部7への応力集中を効果的に防止できるという理由から、U字形が好ましい。また、当該薄肉部7を形成した樹脂シート2を1つ以上貼り合わせることによって形成される箱1においては、薄肉部7を外側になるように折り曲げるのが、箱1の直立性が良くなり好ましい。また、薄肉部7の引き裂きに対する耐久性の観点から、図5に示すように、薄肉部7の薄肉長さL1は、当該薄肉部7が形成されている折り曲げ部3の折り曲げ長さL2よりも短いことが好ましい。さらにまた、一つの折り曲げ部3には、互いに平行な2本以上の薄肉部7・7が形成されていることが好ましい。この平行な2本以上の薄肉部7・7は、内側に2本以上であって良いとともに、後述する実施の形態2に示すように、外側に2本以上であってもよい。

上記構成の箱1は、少なくとも1枚の樹脂シート2に対する折り曲げ部3での折り曲げと接合部5での接合とを適宜施して製造することができる。樹脂シート2の接合は、タッカー止め、ビス止め、融着、接着などにより行うことができるが、融着または接着が好ましい。融着または接着によれば、接合を点ではなく面でなすことができ、大きな耐荷重を達成することができる。

さらには、融着または接着で全面的に接合した場合には、接合部分から異物が箱1内に入ることがなく、安全性および衛生性において極めて好ましい。また、大きな接合力が達成可能であることから、融着が最も好ましい。融着は、樹脂シート2を熱板に接触させるか熱板の極近傍に接近させて加熱し、加圧融着させる手法や、超音波融着、振動融着などの手法により行うことができる。超音波融着は、融着部分の近傍にエネルギーが集中するため融着部分周辺の材料を傷め難いので、特に好適である。

ところで、上記の箱1は、剛性に優れ、かつ目付量が小さいことが望まれる。この要求を満たすために、本実施の形態の箱1を構成する樹脂シート2の一般部6における厚さは、2mm以上、かつ10mm以下である。樹脂シート2がその一般部6において2mmよりも薄いと、壁面の剛性は低く、内容物収容状態または負荷状態における箱形状の保持が困難である。一方、10mmよりも厚いと、目付量が過大になるばかりでなく、容積効率的にも不利である。樹脂シート2の厚さは、より好ましくは3mm以上、5mm以下である。

また、上記樹脂シート2は、後に詳述するが、例えばプロピレン系樹脂等の熱可塑性樹脂を主成分とする樹脂からなっており、例えば発泡倍率約3倍の単一の発泡層のみで構成された単層発泡シートからなっている。この樹脂シート2の密度は、0.1g/cm3 以上、かつ0.6g/cm3 以下が好ましい。すなわち、樹脂シート2の密度が0.6g/cm3 よりも高いと、剛性の割に目付量が大きくなる。また、密度が0.1g/cm3 よりも低いと、剛性が小さく、箱形状の保持が難しいとともに、耐衝撃性能が不足する。

このような低密度の樹脂シート2としては、リブとライナーとで形成された中空構造の樹脂シート、ハニカムコア中空構造の樹脂シート、発泡層を含む樹脂シートなどが挙げられる。特にこの内では、樹脂シート2の製造コスト、箱1にしたときの取り扱い易さの観点から、発泡層を含む樹脂シート2が好ましい。

また、本実施の形態において、樹脂シート2としては、単一の発泡層のみで構成された単層発泡シートのみならず、図6(a)〜(d)に示すように、二以上の発泡層で構成された多層発泡シートや、少なくとも一層の発泡層と少なくとも一層の非発泡層とで構成された多層発泡シートも好ましく適用することができる。多層発泡シートが二以上の発泡層を有する場合には、各発泡層の素材、発泡倍率などは同一であってもよく、また、異なってもよい。

上記の樹脂シート2が、発泡層と非発泡層とを併せ有する発泡シートである箱1は、軽量性と強度とが両立するので好ましい。具体的には、例えば、非発泡層と発泡倍率1.5〜9倍の発泡層とからなる発泡シートは、軽量かつ高剛性を達成し易いので好ましい。発泡層と非発泡層の厚さの比率は、所望の軽量性と強度を勘案して適宜決定することができる。

ここで、本実施の形態において、発泡層とは発泡倍率1.5以上の層を意味し、例えば2〜40倍程度をいう。一方、非発泡層は、発泡倍率1の完全非発泡のみならず、発泡倍率1.5未満の微発泡体も含むものとする。

具体的には、例えば、上記図6(a)に示すものは、発泡倍率1.5〜9倍であって厚さ2〜10mmの発泡層を、表面および裏面にて膜厚100〜1000μmからなる発泡倍率1.5未満の非発泡層を挟持したものからなっている。なお、同図(a)においては、いずれか一方の非発泡層を省略したものでもよい。また、例えば、図6(b)に示すように、下層から順に、発泡倍率1.5未満の非発泡層、発泡倍率1.5〜9倍の発泡層、発泡倍率1.5未満の非発泡層、発泡倍率20〜40倍の発泡層を積層したものであってもよい。なお、同図の小円は空隙を表す。さらに、図6(c)に示すように、下層から順に、発泡倍率1.5未満の非発泡層、発泡倍率1.5〜9倍の発泡層、発泡倍率30倍程度の発泡層を積層したものであってもよい。一方、図6(d)に示すように、下層から順に、発泡倍率1.5〜9倍の発泡層、発泡倍率1.5未満の非発泡層、発泡倍率1.5未満の非発泡層、発泡倍率1.5〜9倍の発泡層というように、芯材として発泡倍率1.5未満の非発泡層を用いるものも可能である。

前記の単層の発泡シートは、常圧加熱法、押出発泡法、加圧発泡法、射出発泡法などにより製造することができる。一方、多層発泡シートは、多層押出発泡法により製造することができ、また、予め製造したそれぞれの層を接着や融着などの手段により積層することにより製造することもできる。

また、本実施の形態の箱1を構成する樹脂シート2の素材は特に限定されないが、プロピレン系樹脂を主成分とする樹脂が好ましい。これは、プロピレン系樹脂(特に、ポリプロピレン)が、一体成形性に加えて、熱融着性、耐熱性、耐水性、耐油性、耐薬品性等の各種性能において優れているためである。プロピレン系樹脂は、その特長が著しく損なわれない限り、エチレン系樹脂、エラストマーなどを含有してよい。

また、本実施の形態の箱1を構成する樹脂シート2は、必要に応じて、シリカ、マイカ、タルク等の無機充填材、ガラス繊維、炭素繊維、アラミド繊維、超高分子量ポリエチレン繊維等の補強材、熱安定剤、紫外線吸収剤、着色剤等の各種添加剤が含有してもよい。

上記熱安定剤としては、例えば、スミライザーBP101(商品名、住友化学工業製)、ウルトラノックス626(商品名、住友化学工業製)等が挙げられる。また、紫外線吸収剤としては、例えば、スミソーブS577(商品名、住友化学工業製)が挙げられる。

さらに、本実施の形態の箱1は、通い箱としての使用では、汚れ難いことが望まれる。一般に、樹脂製の箱は帯電し易く、ごみ等を吸着して汚れ易い。そこで、箱1には、帯電防止性能が付与されていることが好ましい。樹脂シート2ヘの帯電防止性能の付与は、帯電防止剤の使用により達成することができる。

適用できる帯電防止剤としては、例えば、ステアリルエタノールアミン、ステアリルジエタノールアミン、ラウリルアミン、ラウリルジエタノールアミン等のアミン化合物、アマイド化合物、ステアリルジエタノールモノステアレート、グリセリン脂肪酸エステル等のエステル化合物、第4級アンモニウム化合物、ピリジン誘導体、カルボン酸誘導体等が挙げられる。

上記の帯電防止剤は、単一の化合物であってもよく、二種類以上の化合物の混合物でもよい。また、上に例示した低分子型帯電防止剤のみならず、例えば、ポリエーテル系樹脂およびポリアミド系樹脂などのポリマー型帯電防止剤を使用することもできる。

また、上記ポリマー型帯電防止剤の中でも、下記一般式

ところで、箱1が汚れた場合には、その汚れを拭き取ったり、洗い流すことがある。上に例示した低分子型帯電防止剤はいずれも水との親和性に優れるために、水洗したとき、これらの帯電防止剤は水とともに流れてしまい、その結果、箱1の帯電防止性能は失われてしまう。そこで、この問題は、上記ポリマー型帯電防止剤を帯電防止剤として使用することにより解決することができる。

樹脂シート2ヘの具体的な帯電防止性付与の形態としては、樹脂のシートヘの成形前に予め樹脂に帯電防止剤を練り込む形態、樹脂シート2表面に帯電防止剤を塗布する形態、および予め作製した帯電防止性能を有するフィルムを樹脂シート2の表面に貼着する形態等が挙げられる。

上記練り込みの場合、帯電防止剤は樹脂シート2の全体に配合されていてもよいが、少量の帯電防止剤で効率的に帯電防止性能を発揮することができるように、少なくとも2層で構成した樹脂シート2の帯電防止性を発揮させたい表面を有する層のみに帯電防止剤を配合しておくことが好ましい。例えば、樹脂シート2の片面のみに帯電防止性が求められる場合には、樹脂シート2を少なくとも2層で構成し、帯電防止性が求められる表面を有する層のみに帯電防止剤を配合することにより、効率的に所望の帯電防止性を達成することができる。また、樹脂シート2の両面に帯電防止性が求められる場合には、少なくとも3層で構成した樹脂シート2の両最外層に帯電防止剤を配合することにより、効率的に所望の帯電防止製を達成することができる。

このような帯電防止性を有する積層シートは、例えば共押出成形法により製造することができる。ポリマー型帯電防止剤を樹脂への練り込みに適用する場合、その配合量は樹脂の5重量%以上が好ましく、10重量%以上、かつ20重量%以下がより好ましい。5重量%未満では、十分な帯電防止性を発現し難いためである。

一方、本実施の形態の箱1は、図3に示すように、開閉自在の蓋部8および底部10に対してそれぞれ折り曲げ部3を介してつながっている側面部9が4面隣接して構成される一枚の熱可塑性の樹脂シート2を折り曲げて形成するものとなっている。

そして、折り曲げ部3には、図1に示すように、平行な2本の薄肉部7・7が形成することが可能である一方、互いに隣接する各側面部9・9における蓋部8・8との各折り曲げ部3・3同士は、箱1の深さ方向にシート厚さの1〜1.2倍の段差Zを有して形成されている。なお、図示しないが、底部10との各折り曲げ部3・3同士についても、箱1の深さ方向にシート厚さの1〜1.2倍の段差Zを有している。また、同図においては、外側に平行な2本の薄肉部7・7を形成した場合において、シート厚さの1〜1.2倍の段差Zを形成しているが、必ずしもこれに限らず、内側に平行な2本の薄肉部7・7を形成した場合においてシート厚さの1〜1.2倍の段差Zを形成することも可能である。また、内側又は外側を問わず、折り曲げ部3に1本の薄肉部7を形成した場合においてシート厚さの1〜1.2倍の段差Zを形成することも可能である。

上記の構成においては、隣合う蓋部8・8または底部10・10同士をそれぞれ90度に折り曲げる場合には、シート厚さの1〜1.2倍の段差Zが存在するので、各蓋部8同士または底部10同士で衝突することがなく、その結果、両者の干渉による蓋部8または底部10の立ち上がりを防止することができる。

すなわち、段差Zを形成しなかった場合には、各蓋部8同士または各底部10同士の重ね合わせ部分で、いずれか一方の蓋部8または底部10が他方の蓋部8または底部10によって浮き上がらせられた状態となるため、その浮き上がりはより大きくなるが、上記の樹脂シート2では、段差Zがあることによってそのようなことがなくなる。

また、上記の樹脂シート2では、段差Zがあることによって、各蓋部8同士または各底部10同士の重ね合わせ部分で、それぞれが湾曲して重なり合うということがないので、当該重ね合わせ部分における隙間を低減できる。このため、異物の混入を防止することができる。なお、従来の紙製段ボール箱では、紙が柔らかいので、重ね合わせ部分が互いに吸収され、隙間がなくなるものと考えられる。また、段差Zはシート厚さの1〜1.2倍となっている。すなわち、この間隔が広すぎると重なり部分で却って隙間ができる。したがって、段差Zはシート厚さの1〜1.2倍が好ましい。

また、折り曲げ部3に平行な2本以上の薄肉部7・7を形成した場合には、1本の薄肉部7が形成された折り曲げ部3よりも容易に折り曲げることができる。

このため、組み立て時および物品の収容時の作業効率が改善されるという利点を有するとともに、折り曲げ部3における反発が低減される。したがって、折り曲げ部3における反発を低減し、箱1の組み立て時や箱1内への荷物の収容時の作業性を向上し得る箱1を提供することができる。
