本発明は、寝具やその他の用途に使用される分割式マットレスに関する。

【従来の技術】
従来、例えばマットレスの移動や収納や洗濯等を容易にするため、一時的に小型のクッション材に分割し、移動や洗濯等が終わって寝具等として使用する際には、各クッション材を連結して標準サイズのマットレスに組立てるような分割式マットレスが知られており、このような分割式マットレスに関する技術として、例えば本出願人の提案に係る特開2001−281や、特開2000−139620等が知られている。
そして前者の場合は、クッション材の裏面を面ファスナで連結するようにしており、後者の場合は、アンダーカット部を有する突起と、この突起を嵌合せしめる凹部とを嵌め込み方式で連結するようにしている。

一方、軟質ウレタンフォーム等の芯材の周囲をカバー部材で覆うとともに、頭部、腰部、脚部に分けて支持するような寝具用マットレスとして、例えば本出願人の提案に係る実開昭63−115362号や特開平10−272036号等が知られており、前者の場合は、軟質ウレタンフォーム等の芯材を上中下三層から構成するとともに、頭部、腰部、脚部の硬さを変えることにより、体重分散比に比例する硬さで支持するようにし、後者の場合は、軟質ウレタンフォーム等の芯材の表面に形成される凹凸のプロファイル加工面形状を頭部、腰部、脚部で異ならせることにより、体圧に応じて適切に支持されるようにすると同時に、通気性や指圧効果が得られるようにしている。

【発明が解決しようとする課題】
ところが、クッション材の連結方式として、特開2001−281のように、クッション材の裏面を面ファスナで連結するような場合、マットレスを分解・結合したり、連結状態を調整したりするためには、その都度マットレスを裏返す必要があり、手間がかかるという問題がある。
また特開2000−139620のように嵌め込み式にする場合は、アンダーカット部を有する突起や凹部を備えたクッション材の作製に手間がかかり、また、作製コストがかかるという問題がある。
更に、いずれの場合も、連結した状態でマットレスを折り畳むことが出来ず、収納時等に不便を感じることがあった。

また、マットレスの芯材の構造として、実開昭63−115362号や特開平10−272036号のように、軟質ウレタンフォーム等の芯材の周囲をカバー部材で覆うようなマットレスは、例えば洗濯等を行う際に、カバー部材と芯材をそのまま一体に洗濯すると、ウレタンフォーム等の芯材が保水して重くなり、カバー部材の内部でよじれたり、曲がったりして、洗濯後、元の形状に復元しなくなるため、カバー部材と芯材に分けて別々に洗濯しなければならず、手間と労力がかかるという問題があった。

そこで本発明は、例えばマットレスの洗濯や移動等において分解や結合を楽に行うことが出来るようにするとともに、マットレスの収納時等には、必要に応じて簡単に折り畳むことが出来るようにし、また洗濯等を行った際に、芯材が円滑に元の形状に復帰出来るようにすることを目的とする。

【課題を解決するための手段】
上記目的を達成するため本発明は、マットレスが複数のクッション材に分割され、各クッション部材が連結部材によって連結可能にされる分割式マットレスにおいて、前記クッション材を、無膜ウレタンフォームから構成し、このフォームを収容せしめた所定数の中袋を積層して外袋内に収容し、それぞれの中袋と内部のフォーム材とをキルティング加工するようにした。

このように、中袋と内部のフォーム材をキルティング加工することにより、中袋ごと、または中袋と外袋が固定される場合は外袋ごと洗濯等を行っても、内部のフォーム材がよじれたり曲がったりして元の形状に復元しないような不具合がない。
ここで、外袋内に積層されて収容される中袋の数は、2個以上の複数でも良いが、複数の中袋を収容する場合、各中袋に収容されるフォーム材の物性等(例えばフォーム材の密度、硬さ、反発弾性率、圧縮残留歪み、厚み、表面に加工されるプロファイル形状等)を変えることにより、例えば弾力性を確保しながら、同時に通気性や通水性等を良好にする等の処置が図れる。

また本発明では、前記フォーム材の上面に凹凸のプロファイル加工を施すようにした。
このように凹凸のプロファイル加工を施すことによって、体圧分布に応じて身体を適切に支持できるようになる。

また本発明では、前記中袋と外袋を、固定或いは固定自在にした。
そして中袋と外袋を固定する場合は、外袋ごと洗濯等を行っても、中袋が移動したり位置ずれしたりしないので便利であり、また中袋と外袋を固定自在にする場合は、中袋単位に分解可能なため、例えば入念に洗濯等を行うような際に便利である。
因みに、中袋と外袋を固定するためには、縫着等の手段が好適であり、また固定自在にするためには、例えば面ファスナやホック等の連結手段等を使用することが出来る。

また本発明では、前記連結部材として、クッション材の側面部に取り付けられるリング状接合具またはリング状接合具連結用のベルト材と、隣接するクッション材のリング状接合具またはリング状接合具連結用のベルト材同士を連結するための連結ベルトから構成するようにし、この連結ベルトの両端部には、リング状接合具に連結可能な係止部またはリング状接合具が設けるようにした。

そして、ベルトとリング状接合具を連結させてマットレスとするが、この際、ベルトやリング状接合具がクッション材の側面にあるため、分解や結合や連結状態の調整等において、マットレスをそのままの状態にして行うことが出来て手間がかからず、また、例えば、マットレスの表面側に連結部材を設けるような場合に生じる身体の不快感等がない。
この際、ベルトの先端部にリング状接合具に連結可能な係止部を設けるようにしてもよい。ここで、係止部としては、リング状接合具にベルトを係止出来るような構造であれば任意であり、例えばリング状接合具に直接掛止するようなものでも良く、或いはリング状接合具にベルトを通して折り返し、ベルト同士を係着させるようなものでも良い。

尚、連結ベルトを使用する場合に、マットレス同士を連結した状態で折り畳み可能にするためには、連結ベルトの長さを含めて、マットレスに固定されていない部分の長さが、マットレス1枚の厚みと同程度か、またはマットレス1枚の厚み以上の長さがあれば良い。

また本発明では、前記分割箇所を介して折曲げ可能にされる分割式マットレスにおいて、連結部材を、マットレスの折曲げ方向の内面のうち、両側縁端部に設け、この連結部材が取り付けられるクッション材のカバー材の裏面側に補強部材を取り付けるようにした。

このように、分割箇所を介して折曲げ可能にされるマットレスにおいて、連結部材を折曲げ方向の内面側に設ければ、マットレスを折り曲げた際に、折曲げ箇所に隙間が生じることがなく、違和感が生じたり、クッション性が部分的に喪失する等の不具合を防止することが出来る。
また、マットレスの両側縁端部に設けることにより、マットレスの上面側に設ける場合でも、通常の就寝状態では身体に触れることがなく、違和感等はない。また、マットレスの下面側に設ける場合でも、マットレスの両側端部を若干めくり上げるようにすることで、簡単に着脱を行える。
このため、例えばギャッジベッド等に使用されるマットレスとして好適である。
また、連結部材が取り付けられるクッション材のカバー材の裏面側に補強部材を取り付けることにより、連結部材を引張って締め付けながら連結しても、カバー材の取付け箇所に引張り力が作用してカバー材が損傷するような不具合を防止することができる。

【発明の実施の形態】
本発明の実施の形態について添付した図面に基づき説明する。

本発明に係る分割式マットレスは、例えばマットレスの洗濯等において複数のクッション材に分解小型化して洗濯作業等を円滑に且つ容易に行えるようにされるとともに、収納時等には、必要に応じて簡単に折り畳むことが出来るようにされており、本発明の要旨に係るクッション材の芯材の構成については後述するが、まず、これらクッション材を連結する連結部材から説明する。そして、この連結部材としては、クッション材の側面部に設ける場合と、折曲げ方向の内側に設ける場合とがあるが、まず、クッション材の側面部に設ける場合から説明する。

すなわち、連結部材をクッション材の側面部に設ける場合の分割式マットレス1の一例は、図1に示すように、複数に分割されるクッション材2と、これらクッション材2を連結する連結部材3を備えており、この連結部材3は、クッション材2の側面部に設けられている。

このため、例えば洗濯や移動等においてマットレス1を分割する際は、マットレス1をそのままの状態にして連結部材3を外すだけで容易に可能であり、マットレス1を裏返すような手間が掛からない。

クッション材2は、実施例の場合、縦方向に3分割されるとともに、図2にも示すように、例えば軟質ウレタンフォーム等の芯材4の表面を布地等のカバー材5で覆ったものであり、前記連結部材3はカバー材5に縫着等で取り付けられている。

連結部材3は、図2、図3に示すように、一方側のクッション材2に取付けられるベルト材6と、他方側のクッション材2に取付けられるリング状接合具7がワンセットとして構成され、実施例の場合、図3に示すように、ベルト材6の基端部には、メス型面ファスナ6aが取り付けられるとともに、ベルト材6の先端部には、係止部としてのオス型面ファスナ6bが取り付けられている。
勿論、ベルト材6自体をメス型面ファスナから構成し、先端部にオス型面ファスナを取り付けるようにしても良い。

そして、図2に示すように、ベルト材6の先端をリング状接合具7に通して折り返し、係止部としてのオス型面ファスナ6bをメス型面ファスナ6aに係着させることにより、連結するようにしている。
この際、ベルト材6を締め付けて連結すれば、隙間なく綺麗に連結することが出来、また、締め付け力を強めても、軟質ウレタンフォーム等の芯材4は弾力性があるため吸収することが出来る。

ところで、一方側のクッション材2に対するベルト材6の取付け部vは、クッション材2の接合端部eから寸法gだけ奥まった箇所に局所的に取付けられており、また、ベルト材6の先端部は、接合端部eより前方に張出すようにしている。

このため、マットレス1をクッション材2の接合部で折返して畳むような場合に、ベルト材6の屈曲に対する自由度が高まって、無理なく折り畳むことが出来る。
これに対して、クッション材2の側面に当接するベルト材6の接触域全体を縫着等で固定すれば、ベルト材6の屈曲性が少なくなり、接合部で折り畳むのが困難となる。
因みに、実施例の場合、ベルト材6の長さが15cm程度、寸法gが3〜5cm程度、取付け部vの長さfが6cm程度、クッション材2の接合端部eから前方に張出す長さhが5〜6cm程度、マットレスの厚みが10cm程度としている。

以上のような分割式マットレス1において、例えば洗濯等の必要があって分割する時は、側面部の連結部材3を外せば簡単に分割することが出来、また、洗濯等が終わって結合する時も、側面部の連結部材3を連結するだけで簡単に結合可能である。
また、締め付け状態が悪い時等の連結状態の調整において、マットレス1をそのままの状態にして行うことが出来る。
すなわち、従来のようにマットレスを裏返したりするような必要はなく、極めて簡単である。

ところで、上記のようなリング状接合具7の取り付け方向を逆にし、すなわち、長いベルト材6側の先端にリング状接合具を取り付け、反対側の短いベルトに面ファスナを取り付けるようにすることも可能である。
そして、この場合も上記と同様の効果がある。

次に、図4は連結部材3の他の構成例図である。この構成例では、各クッション材2の側面部にそれぞれベルト材6を取り付けるとともに、このベルト材6の構成を図2、図3に示すベルト材6と同様の構成にし、またこれとは別の連結ベルト8を準備し、この連結ベルト8の両端部には、それぞれリング状接合具7を取り付けている。

そして、各ベルト材6をそれぞれのリング状接合具7に通して折返し、面ファスナ6a、6bを係着させて連結する。
この際、リング状接合具7の取り付け方向を逆にし、ベルト材6の先端部にリング状接合具を取り付け、連結ベルト8側に面ファスナを取り付けるようにすることも可能である。
そしてこの場合も、連結や解除の操作は簡単であり、また、クッション材2の端部で折り畳む際にも、無理なく折り畳むことが出来る。

次に、連結部材をマットレス1の折曲げ方向の内面に設ける構成例について、図5乃至図8に基づき説明する。
前記例のようなマットレス1の場合、例えばギャッジベッド等のマットレスに適用して、ある角度に折り曲げた状態で使用する場合、分割箇所の折曲げ部に隙間が生じ易くなり、違和感が生じ易くなる。
このため、この構成例は、かかる不具合を防止出来るようにされている。

すなわち、図5に示すように、マットレス1が長手方向に3分割され、中間部の腰部側のクッション材2bに対して頭部側のクッション材2aが上方に折曲げ可能にされ、また脚部側のクッション材2cが下方に折曲げ可能にされる場合、頭部側のクッション材2aと腰部側のクッション材2bを連結する連結部材3は、マットレス1の上面側の両側縁端部に設けられ、脚部側のクッション材2cと腰部側のクッション材2bを連結する連結部材3は、マットレス1の下面側の両側縁端部に設けられている。

そして、図7(b)に示すように、ベルト材6の先端をリング状接合具7に通し、締め付けながらオス型面ファスナをメス型面ファスナ6aに係着させることにより、クッション材2a、2b同士を連結する。
勿論、前記のように、ベルト材6自体をメス型面ファスナから構成し、先端部にオス型面ファスナを取り付けるようにしても良く、また、別体の連結ベルト8を使用するようにしても良い。

このようなマットレス1において、ギャッジベッド等に適用して所定角度に折り曲げて使用する場合、折り曲げた箇所に隙間が生じることがなく、違和感を感じたりするような不具合がない。
また、連結部材3が両側縁端部であるため、頭部側のクッション材2aと腰部側のクッション材2bの連結部材3のように、マットレス1の表面側に位置する場合でも、通常の姿勢であれば就寝者の身体に触れることはなく、また、マットレスの下面側に設ける場合でも、クッション材2b、2cの両側端部を若干めくり上げるようにすることで、簡単に着脱を行える。

この際、図7、図8に示すように、連結部材3が取り付けられるカバー材5の裏面側に、繊維テープ等の補強部材10を取付けて補強するようにしている。
これは、連結部材3を引張って締め付けながら連結すると、カバー材5の取付け箇所に引張り力が作用してカバー材5が損傷するのを防止するためであり、またカバー材として伸縮性のある素材を使用した場合でも、連結力の低減を少なくするためである。そして本実施例では、ポリエステル繊維テープを図8に示すように、カバー材5の裏面側周縁部に沿って全周に設けている。

次に、本発明に係るクッション材2の芯材等の構成例について図9乃至図11に基づき説明する。
このクッション材2は、物性等の異なるフォーム材11a、11bを収容せしめた複数の中袋12a、12bを、外袋13内に積層状態で収容することにより構成され、実施例では、下段の中袋12aに収容されるフォーム材11aとして、比較的目が詰まって厚みが厚い(例えば55mm程度)無膜ウレタンフォームとし、上段の外袋12bに収容されるフォーム材11bとして、比較的目が粗くて厚みが薄い(例えば30mm程度)無膜ウレタンフォームとすることにより、クッション性を確保すると同時に、通気性や通水性等を良好にするようにしている。
また、各フォーム材11a、11bとも上面に凹凸のプロファイル加工を施しており、中袋12a、12bはメッシュ素材等の通水性の良い素材を使用している。
更に、図5に示す頭部側のクッション材2aと、腰部側のクッション材2bと、脚部側のクッション材2cについては、各フォーム材11a、11bの硬さや凹凸のプロファイル形状を異ならせて、体圧分布に応じて適切に支持出来るようにしている。

また各中袋12a、12bとフォーム材11a、11bは図10に示すようにキルティング加工されており、上段の中袋12bとフォーム材11bは、図10(a)に示すように、周辺部と中央部が線状に糸14で縫い付けられ、下段の中袋12aとフォーム材11aは、図10(b)に示すように、複数箇所が局部的(例えば円形状)に糸14で縫い付けられている。
因みに、上段と下段の中袋12b、12aの縫製形態を異ならせているのは、各フォーム材11b、11aの厚みの違い等による作業性等を勘案しているためである。
また、各中袋12a、12bの周縁部は、後述するように、外袋13に縫い付けられて固定され、洗濯等においてクッション材2を丸ごと洗濯しても中袋12a、12bや、内部のフォーム材11a、11bがよじれたり曲がったりするような不具合を防止出来るようにされている。

尚、このようなクッション材2の作製要領は、例えば図11に示すように、各フォーム材11a、11bをそれぞれの中袋12a、12bに収容してキルティング加工した後、上段の中袋12bの上面周縁部を上面側外袋13xに縫着する。またこれと同時に、下段の中袋12aの下面周縁部を下面側外袋13yに縫着する。そしてその後、上面側外袋13xと下面側外袋13yの周囲に、側面側外袋13zを縫着するようにしている。

このため、特に介護用のギャッジベッド等のマットレスとして使用すれば、手軽に洗濯等を行うことが出来て好適である。

【発明の効果】
以上のように本発明は、複数に分割されるクッション材が連結部材で連結される分割式マットレスにおいて、クッション材を無膜ウレタンフォームから構成し、このフォームを収容せしめた所定数の中袋を積層して外袋内に収容し、それぞれの中袋と内部のフォーム材とをキルティング加工するようにしたため、マットレスの洗濯や移動等において分解や結合を楽に行うことが出来、しかも、芯材とカバー部材を一体にして洗濯等を行った場合でも、芯材が円滑に元の形状に復帰するため、楽に洗濯等を行うことができる。そして、フォーム材の上面に凹凸のプロファイル加工を施すことにより、体圧分布に応じて適切に身体を支持できるようになり、また中袋と外袋を固定或いは固定自在にすることで、洗濯等がより便利になる。
また、連結部材を、クッション材の側面部に設ける場合は、分解や結合等において、マットレスをそのままの状態にして行うことが出来て手間がかからず、簡単に操作出来るとともに、身体に不快感等が生じることがない。
