本発明は、プラスチックフイルム基材上にインジウムセリウム酸化物を主成分とした材料をガスバリア層とした高ガスバリア性を有するフイルムに関するものである。

【従来の技術】
近年、食品、医薬品等の包装分野では、包装した内容物の蛋白質や油脂等の酸化や変質を抑制して味や鮮度を保持する為に、また、内容物の有効成分の変質を抑制して効能を維持する為に、使用する包装材料には酸素や水蒸気の透過に対する高度なガスバリア性が要求される。
また、フラットパネルディスプレイ分野においても、構造内への水蒸気などの侵入による表示欠陥や構造の破損を防止する為に、使用する基材に高いガスバリア性が要求されている。
そのため、前記ガスバリア性を付与させる為に、ポリビニルアルコール(PVA)、エチレン・ビニルアルコール共重合体(EVOH)、あるいはポリ塩化ビニリデン(PVDC)などのガスバリア性ポリマーをコーティングしたフイルムやこれらのポリマーからなるフイルムを積層した積層体、さらには、酸化珪素(SiOx)などの無機化合物を蒸着したフイルムが使用されてきた。

【発明が解決しようとする課題】
しかしながら、前記PVAやEVOHを用いたガスバリア材は、ガスバリア性の温湿度依存性が大きく、高温又は高湿下においてガスバリア性が低下する。特に水蒸気バリア性の低下が著しく、煮沸殺菌処理やレトルト殺菌処理を行う用途や、内容物に多くの水分が含まれる高水分活性の食品包装用としては不適である。また、PVDCを用いたガスバリア材は湿度依存性は小さいが、高ガスバリア性を得ることは困難であり、加えて塩素を含むために焼却処理やリサイクル使用などの廃棄物処理の面で問題があった。

また、前記包装分野では、ガスバリア材としてアルミニウム箔やアルミニウム蒸着フイルムなども用いられているが、これらは不透明で内容物の目視確認が出来ないこと、内容物充填後の金属検査機による金属片などの異物検査が出来ないこと、電子レンジ(マイクロ波)による内容物の加熱が出来ないこと、使用後の焼却処理においてアルミニウムが熔融して炉底に溜まり、焼却炉を傷めることなどの欠点があった。

一方、フラットパネルディスプレイ分野においても、使用する基材として主にガラス基板が用いられているが、ガラス基板は重くて脆いために電子手帳や携帯電話などの電子携帯機器には適用し難いことや、曲面を有するディスプレイには適用出来ないこと、巻取りによる連続生産が出来ないために高価になる等の問題があった。また、基材としてプラスチックフイルムを使用し、そのフイルムにガスバリア層としてインジウムセリウム酸化物の薄膜層を積層したものは、ガスバリア性は優れているものの高光線透過性が得られず、透明性の点でディスプレイ用の基材として使用するには不適当なものが多かった。

本発明の課題は、軽量で可撓性に優れ、高透明で、かつ、高ガスバリア性を有する積層体を提供することにある。

【課題を解決するための手段】
本発明の請求項1に係る発明は、透明なプラスチックフイルム基材の少なくとも片面に、インジウムセリウム酸化物を主成分とし、さらに、スズ、チタンの酸化物のいずれか一方または双方を含む混合物からなるガスバリア層、SiOX、AlOXまたはアクリル樹脂の少なくとも1種類以上の層からなる低屈折率層を順次積層した積層体からなることを特徴とする透明ガスバリア積層フイルムである。

次に、請求項2に係る発明は、前記低屈折率層がSiO X からなることを特徴とする請求項1記載の透明ガスバリア積層フイルムである。

【発明の実施の形態】
本発明の透明ガスバリア積層フイルムを実施の形態に沿って、以下に説明する。

図1は本発明の一実施の形態を示す透明ガスバリア積層フイルムの側断面図であり、フイルムの厚み方向に順に、プラスチックフイルム基材1、ガスバリア層2、低屈折率層3が積層されている。

前記プラスチックフイルム基材1に用いられる樹脂は、包装分野ではポリオレフィン(ポリエチレン、ポリプロピレンなど)、ポリエステル(ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレートなど)、ポリアミド、ポリイミド、ポリアクリレート、ポリカーボネート、ポリアリレート、ポリエーテルスルフォンなどやこれらの共重合体であり、使用するフイルムは無延伸あるいは延伸したフイルムが使用され、用途に応じて適宜選択される。

さらに、フラットパネルディスプレイ分野では、前記プラスチックフイルム基材1は透明性やガスバリア性に加えて、透明電極膜や配向膜の成膜行程に対する耐熱性があることや、偏向膜内に置かれて使用されるために光学的異方性(リタデーション)が小さいことなどが必要とされることから、ポリアクリレートやポリカーボネート、ポリエーテルスルフォン、非晶質ポリオレフィンなどのフイルムが好ましく用いられる。

前記プラスチックフイルム基材1には、必要に応じて帯電防止剤や紫外線吸収剤、可塑剤、滑剤などの添加剤が含まれていても構わず、表面がコロナ処理、プラズマ処理、フレ−ム処理、薬品処理、アンカーコート処理あるいはハードコート処理や耐腐食コート処理等などによって、改質されたものであっても差し支えない。

前記ガスバリア層2は、インジウムセリウム酸化物、あるいはインジウムセリウム酸化物を主成分とし、スズ、チタンの酸化物の何れか一方または双方を含む酸化物から形成されている必要がある。

前記ガスバリア層2の形成方法は特に何らかの制限を受けるものではないが、インジウムセリウム酸化物、あるいはインジウムセリウム酸化物を主成分として、スズ、チタンの酸化物のいずれか一方、または双方を含む酸化物からなるタ−ゲットを用い、直流(DC)スパッタリング法、交流(AC)スパッタリング法、高周波(RF)スパッタリング法などによって成膜する方法が、得られる薄膜のガスバリア性や透明性、さらには成膜速度の面からも最も適した方法である。また完全に無色透明な膜を得るためには、スパッタリング中に酸素ガスを供給することも有効な方法である。ここでスズ、チタンの酸化物のターゲット中の含有率は1重量%以下である。

前記ガスバリア層2の厚みは、数nmから100nmの範囲内であることが好ましく、より好ましいのは5nm〜100nmの範囲である。5nm以下では島状になって連続膜にならない場合があり、高ガスバリア性が得られない。100nmを越えると膜自身の光吸収によって十分な透明性が得られない。

前記低屈折率層3は、上記ガスバリア層2に使用した酸化物の薄膜の反射率より低屈折率の物質の薄膜からなる。本発明において、低屈折率層3に用いる物資の具体例としてSiOX やAlOX が用いられる。これらの物質を低屈折率層3に用いるとさらなるガスバリア性の向上が期待できる。

また、低屈折率層3にアクリル樹脂などの有機高分子物質を積層した場合、前述のSiOX 等の無機化合物の薄膜よりも高速に成膜することが可能になり高い生産性が期待できる。

前記低屈折率層3は、波長が550nm付近において光線透過率が極大値をとるように膜厚を調整する必要がある。その厚みは、100nm〜200nmが好ましい。

前記低屈折率層3の成膜方法は、SiOX やAlOXなどの無機化合物薄膜の場合には、スパッタリング法、真空蒸着蒸着法、イオンプレーティング法、化学CVD法などが適しており、有機高分子薄膜の場合には、グラビア、マイクログラビア、ダイコーティングなどの各種のコーティング法が適している。

本発明の透明ガスバリア積層フイルムを、以下に具体的な実施例に従って説明する。本発明はこれらの実施例に限定されるものではない。

〈実施例1〉
プラスチックフイルム基材1として、厚さ100μmのポリエチレンテレフタレートフイルムを用い、ガスバリア層2として、インジウムセリウム酸化物をターゲットとし、厚さ70nmの薄膜をDCマグネトロンスパッタリング法で形成し、その上に低屈折率層3として、蒸着法で厚さ120nmの酸化珪素の薄膜を形成して、本発明の透明ガスバリア積層フイルムを作成した。

〈実施例2〉
プラスチックフイルム基材1として、厚さ100μmのポリエチレンテレフタレートフイルムを用い、ガスバリア層2として、インジウムセリウム酸化物をターゲットとし、厚さ70nmの薄膜をDCマグネトロンスパッタリング法で形成した。
次に、前記ガスバリア層2を積層した基材1をグラビアコーター機に装着し、低屈折率層3として、トリエチレングリコール・ジアクリレートを前記ガスバリア層2面にコーティングした後、120kV、0.1MGyの電子線を照射して重合し、厚さ120nmの薄膜を形成し、本発明の透明ガスバリア積層フイルムを作成した。

実施例1におけるガスバリア層2の物質として、インジウムセリウム酸化物、チタン酸化物、スズ酸化物をターゲットとし、同様な方法で厚さ70nmの薄膜を形成させた以外は、同様にして本発明の透明ガスバリア積層フイルムを作成した。

〈評価〉
実施例1〜4及び比較例1〜4の各ガスバリア積層フイルムの酸素透過度、水蒸気透過度及び光線透過率を以下の測定方法で測定し、評価した。その結果を表1に示す。
(1)酸素ガス透過度
酸素透過度測定装置(モダンコントロール社製 MOCON OXTRAN 10/50A)を用いて、25℃、70%RH雰囲気下で測定した。
(2)水蒸気透過度
水蒸気透過度測定装置(モダンコントロール社製 PERMATRAN W6)を用いて、40℃、90%RH雰囲気下で測定した。
(3)光線透過率
分光光度計(日立製作所(株)製、スペクトロフォトメーター、U−4000)を用いて、波長550nmの光線の透過率を測定した。

表1の結果から、実施例1及び実施例3は、インジウムセリウム酸化物またはこの酸化物を主成分としたガスバリ層及び低屈折率層として無機化合物の薄膜を形成しているので、酸素透過度及び水蒸気透過度共に非常に小さく、550nmの光線透過率も高く、透明性も優れている。実施例2及び実施例4はガスバリア層としてインジウムセリウム酸化物またはこの酸化物を主成分とした薄膜を形成し、低屈折率層としてポリアクリレートの有機高分子の薄膜を使用しているので、酸素透過度は小さく、水蒸気透過度は少し大きくなっているが、十分に実用に耐える程度であり、550nmの光線透過率も高く、透明性も優れている。
一方、比較例1及び比較例2は低屈折率層を設けていないので、550nmの光線透過率も小さく、透明性に劣る。比較例3及び比較例4はガスバリア層を設けていないので、酸素透過度及び水蒸気透過度が実施例のものに比べかなり大きくなっており、ガスバリア性が劣る。
これらの結果を踏まえて総合的に評価すると、実施例1〜4のものはガスバリア性に優れ、かつ、透明性に優れていることが判明した。

【発明の効果】
本発明の透明ガスバリア積層フイルムは、プラスチックフイルム基材上にインジウムセリウム酸化物またはこの酸化物を主成分とした薄膜からなるガスバリア層を設け、さらに、その上に前記酸化物より低屈折率の物質からなる低屈折率層を積層する事により、高ガスバリア性を有し、かつ、高光線透過性を有する積層体を得ることができた。これにより、包装分野においてもガスバリア性包装材料として、あるいはフラットパネルディスプレイ分野においては、ガラス基板に代わる透明ガスバリア基材として広く利用が可能である。

From a comprehensive evaluation based on these results, it was found that Examples 1 to 4 were excellent in gas barrier properties and excellent in transparency.
